Abstract
Description
Technology Field
[0001] The present invention relates to a foam molding device, and more specifically, to a foam molding device capable of integrally forming a bracket having a density different from that of the foam molded product on one side of the foam molded product during a single foam molding process. Background Technology
[0002] Foam injection is achieved by filling the mold cavity with molten foam resin and then precisely controlling the movable mold during the foaming process. To produce products made of such foamed materials, a core-back injection molding machine capable of ultra-precise mold opening and closing control must be used. Furthermore, core-back operation is possible using electric injection molding machines or special injection molding machines equipped with core-back functions.
[0003] While these foamed products are advantageous in terms of lightweighting, there is a problem in that mechanical strength, such as impact strength, decreases as the internal density drops during foaming.
[0004] To solve these problems, rigidity reinforcement and structures are implemented by attaching pre-fabricated brackets to foam molded products using vibration welding or hot melt methods, but this method has the problem of increasing costs due to the addition of a post-process for attaching brackets. [0022] Before proceeding with the explanation, in various embodiments, components having the same configuration are denoted by the same reference numerals and are described representatively in the first embodiment, while in other embodiments, configurations different from the first embodiment are described.
[0023] Hereinafter, a foam molding apparatus according to the first embodiment of the present invention will be described in detail with reference to the attached drawings.
[0024] Among the attached drawings, FIG. 1 is a perspective view of a foam molding device according to a first embodiment of the present invention, FIG. 2 is an exploded perspective view of FIG. 1, FIG. 3 is a cross-sectional view of a foam molding device according to a first embodiment of the present invention, FIG. 4 is a drawing showing another embodiment of the actuator shown in FIG. 2, and FIG. 5 and FIG. 6 are operational diagrams showing the operation process of a foam molding device according to a first embodiment of the present invention.
[0025] A foam molding device according to the first embodiment of the present invention as illustrated in the drawing above includes a first mold (110), a second mold (120), and a first foam suppression part (130).
[0026] The first mold (110) and the second mold (120) form a cavity for injecting foam resin (L) into the mutually joined surface when molded, and either the first mold (110) or the second mold (120) can be core-backed in a direction in which the cavity expands for foam molding of the foam resin (L).
[0027] Additionally, either the first mold (110) or the second mold (120) can be separated from each other to extract the foam-molded product (P) from the cavity.
[0028] In this embodiment, the second mold (120) is described as being core-backed in a first direction away from the first mold (110). However, this embodiment is not limited to this form, and it is also possible for the first mold (110) to be core-backed, or for the first mold (110) and the second mold (120) to be core-backed while moving simultaneously in a direction away from each other.
[0029] The first foaming suppression part (130) is applied to a first bracket (P1) or the like, which requires connection with other parts among the product (P) foaming molded in the cavity between the first mold (110) and the second mold (120), thereby suppressing foaming molding in the corresponding part to secure rigidity.
[0030] In this embodiment, the first bracket (P1) with suppressed foaming is formed on the edge of a through hole on the plate surface of the product (P) by using a first foaming suppression part (130) placed in a second mold (120). However, the first foaming suppression part (130) may also be placed in the first mold (110) depending on the shape of the first bracket (P1), and may be applied to suppress foaming in various parts where rigidity is required, in addition to the first bracket (P1).
[0031] Specifically, the first foam suppression part (130) is configured to include a core block (131) that is supported to be movable in a second direction opposite to the first direction with respect to the second mold (120), a molding surface (131a) that forms part of a cavity on one side, an actuator that moves the core block (131) in the second direction when the first direction core back operation of the second mold (120) is performed, a guide pin (133) that guides the movement of the core block (131) in the second direction on the second mold (120), and a stopper (134) that is fixed to the guide pin (133) and guides the second direction movement position of the core block (131).
[0032] The core block (131) can move in a second direction, which is the opposite direction of the first direction, simultaneously with the core back operation of the second mold (120) to suppress foam molding in the area corresponding to the molding surface (131a), and the distance of movement of the core block (131) in the second direction is set to correspond to the distance of movement of the second mold (120) in the first direction. That is, when the second mold (120) core backs by a first distance in the first direction, the core block (131) moves by a first distance in the second direction, which is the opposite direction of the first direction, so as a result, the core block (131) remains in place without moving.
[0033] Accordingly, since the core block (131) maintains its original position without core-backing together with the second mold (120), the foamed resin (L) in the portion corresponding to the molding surface (131a) of the core block (131) is suppressed from foaming, and the foamed resin (L) in the remaining portion excluding the molding surface (131a) of the core block (131) can be foamed within the cavity expanded by the core-backing of the second mold (120).
[0034] The actuator above provides a pressing force for the second direction movement of the core block (131) in response to the first direction core back movement of the second mold (120), and may be composed of an elastic member (132) that is interposed between the core block (131) and the second mold (120) in an elastically compressed state and elastically presses the core block (131) in the second direction.
[0035] The guide pin (133) is intended to guide the movement of the core block (131) in a second direction on the second mold (120), and is inserted into a pin hole (131b) formed in the core block (131) in a state where it can slide axially, and one end is fixed to the second mold (120). Multiple guide pins (133) may be provided to guide the stable movement of the core block (131). Meanwhile, a guide bushing (135) may be provided within the pin hole (131b) of the core block (131) to guide the axial sliding of the guide pin (133).
[0036] The stopper (134) may be formed on the other end of the guide pin (133) and may be in the form of a head that is relatively larger in volume than the guide pin (133). When the core block (131) is positioned close to the second mold (120), this stopper (134) is spaced apart from the step (131c) of the pin hole (131b) to allow the core block (131) to move in a second direction, and when the core block (131) moves in a second direction away from the second mold (120), it contacts the step (131c) of the pin hole (131b) to restrict further movement of the core block (131).
[0037] Meanwhile, in this embodiment, the actuator is described as being composed of an elastic member (132), but is not limited thereto. It is also possible to have a cylinder (132') operated by hydraulic or pneumatic power to provide a second direction pressing force to the core block (131) in response to the first direction core bag movement of the second mold (120) as shown in FIG. 4.
[0038] Specifically, the cylinder (132') is installed on the side of the second mold (120) and, as shown in FIG. 4 (a), is driven to contract during the process of the first mold (110) and the second mold (120) being combined to move the core block (131) in a direction closer to the second mold (120), and, as shown in FIG. 4 (b), is driven to extend in a second direction opposite to the first direction during the process of the second mold (120) core-backing in a first direction to move the core block (131) away from the second mold (120). At this time, the distance of movement in the second direction of the cylinder (132') is set to correspond to the distance of movement of the second mold core-backing, so that the core block (131) can maintain its position during the process of the second mold (120) core-backing.
[0040] From now on, the operation of the first embodiment of the foam molding device described above will be explained.
[0041] As shown in FIG. 3, the first mold (110), the second mold (120), and the first foam suppression part (130) can be combined to form a cavity, and a foam resin (L) can be injected into the cavity for molding a foam molded product (P).
[0042] At this time, the core block (131) of the first foam suppression part (130) is in a state of being in close contact with the second mold (120) side during the process of combining the first mold (110) and the second mold (120), and in this process, the elastic member (132) of the first foam suppression part (130) is elastically compressed between the core block (131) and the second mold (120), the molding surface (131a) of the core block (131) forms part of the cavity, and the stopper (134) is in a state of being spaced apart from the step (131c) formed on the pinhole (131b) of the core block (131).
[0043] The foam resin (L) is injected into the cavity between the first mold (110) and the second mold (120) to perform primary molding, and then secondary foam molding is performed by the core bag of the second mold (120).
[0044] For example, the cavity gap between the first mold (110) and the second mold (120) for primary molding can be set to 1.7 mm, and the cavity gap between the first mold (110) and the second mold (120) for secondary foam molding can be set to 2.6 mm. To this end, the second mold (120) can be set to move 0.9 mm in the first direction, and the core block (131) can be set to move 0.9 mm in the second direction.
[0045] As illustrated in FIG. 5, the second mold (120) can expand the cavity by core-backing in a first direction for foaming the foamed resin (L) injected into the cavity. Since the foaming molding principle of the foamed resin (L) and the detailed configuration and operation for core-backing of the second mold (120) correspond to known technologies widely known in the field of foaming molding technology, a detailed description thereof is omitted.
[0046] The elastic member (132) of the first foam suppression part (130) provides a pressure force to the core block (131) in the second direction, which is the opposite direction of the first direction, while elastically restoring itself during the process of the second mold (120) core-backing in the first direction.
[0047] The core block (131) moves in a second direction along the guide pin (133) by the elastic pressure of the elastic member (132) and moves in a direction separated from the second mold (120). At this time, the distance of movement of the core block (131) in the second direction is set to be the same as the distance of movement of the second mold (120) in the first direction, so as a result, the core block (131) maintains its original position during the process of the second mold (120) core-backing.
[0048] The second direction movement of the core block (131) is guided by a guide pin (133) inserted into the pin hole (131b) of the core block (131), and the second direction movement position of the core block (131) can be guided to a position where further movement is restricted by contact between a stopper (134) formed on the guide pin (133) and a step (131c) formed on the pin hole (131b).
[0049] That is, foaming of the foamed resin (L) is performed in the cavity between the first mold (110) and the second mold (120) which is expanded by the first direction core back of the second mold (120), and foaming of the foamed resin (L) is suppressed in the cavity between the first mold (110) and the molding surface (131a) of the core block (131) which maintains the initial gap by the second direction movement of the core block (131).
[0050] Accordingly, the area formed by foaming between the first mold (110) and the second mold (120) expands during the foaming process, thereby lowering the density of the material, whereas the area where foaming is suppressed between the first mold (110) and the molding surface (131a) of the core block (131) maintains a relatively high density while suppressing expansion, thus ensuring high rigidity.
[0051] That is, according to the present embodiment, since foaming can be suppressed in specific areas during the foam molding process of the product (P), the first bracket (P1), which requires high rigidity for joining with other parts, can be formed in a single injection molding process. Therefore, compared to separately manufacturing the first bracket (P1) and joining it to the foam molded product (P), or integrally molding the first bracket (P1) through double injection, the manufacturing process can be simplified, and the production cost of the product (P) can be reduced.
[0052] Next, after the foam molding of the product (P) is completed, as shown in FIG. 6, the first mold (110) and the second mold (120) are separated to fully open the cavity, and then the foam molded product (P) that has been molded is removed from the second mold (120).
[0053] As described above, the foamed molded product (P) that has been molded may include a portion in which foaming is suppressed by the first foaming suppression portion (130), and the portion in which foaming is suppressed may be used as a first bracket (P1) for combining the foamed molded product (P) with other parts. Thus, according to the present embodiment, during the process of molding the foamed molded product (P), foaming is partially suppressed, allowing the first bracket (P1), which has high material density and rigidity, to be molded simultaneously.
[0055] Next, a foam molding device according to the second embodiment of the present invention will be described.
[0056] FIG. 7 is a perspective view of a foam molding device according to a second embodiment of the present invention, FIG. 8 is an exploded perspective view of FIG. 7, FIG. 9 is a cross-sectional view of a foam molding device according to a second embodiment of the present invention, FIG. 10 to FIG. 12 are operational diagrams showing the operating state of FIG. 9, and FIG. 13 is an operational diagram showing the operating state of the cross-section along line A-A' of FIG. 9.
[0057] A foam molding device according to a second embodiment of the present invention as illustrated in the drawing above includes a first mold (110), a second mold (120), and a second foam suppression part (140).
[0058] The first mold (110) and the second mold (120) form a cavity for injecting foam resin (L) into the mutually joined surface when molded, and either the first mold (110) or the second mold (120) can be core-backed in a direction in which the cavity expands for foam molding of the foam resin (L).
[0059] Additionally, either the first mold (110) or the second mold (120) can be separated from each other to extract the foam-molded product (P) from the cavity.
[0060] In this embodiment, the second mold (120) is described as being core-backed in a first direction away from the first mold (110). However, this embodiment is not limited to this form, and it is also possible for the first mold (110) to be core-backed, or for the first mold (110) and the second mold (120) to be core-backed while moving simultaneously in a direction away from each other.
[0061] The second foaming suppression part (140) is applied to a second bracket (P2), etc., which requires connection with other parts among the product (P) foaming molded in the cavity between the first mold (110) and the second mold (120), thereby suppressing foaming molding in the corresponding part to secure rigidity.
[0062] In this embodiment, the part where foaming is suppressed is described as a second bracket (P2) formed in a ring shape on the edge of the product (P). Additionally, the second foaming suppression part (140) is described as being configured to move in a second direction, which is the opposite direction of the first direction, to suppress foaming, as well as to move in a third direction that intersects the second direction to resolve undercuts when the product (P) is ejected.
[0063] The second foam suppression unit (140) comprises a first block (141) that is supported to be movable in a second direction relative to the second mold (120), a first actuator (142) that moves the first block (141) in a second direction when the first direction core back operation of the second mold (120) is performed, a second block (143) that is supported to be movable in a third direction intersecting the second direction relative to the first block (141) to resolve undercuts, having a molding surface (143a) forming part of a cavity provided on one side, a second actuator (144) that moves the second block (143) in a third direction to resolve undercuts prior to ejection of the foam molded product (P) after foam molding is completed, a guide pin (145) that guides the movement of the first block (141) in the second direction on the second mold (120), and a second block (143) fixed to the guide pin (145). It may be configured to include a stopper (146) that guides a second direction movement position and a guide rail (147) that guides a third direction movement of the second block (143) on the first block (141).
[0064] The first block (141) is supported so as to be movable in a second direction along a guide pin (145) on the second mold (120), and the second block (143) is supported so as to be movable in a third direction along a guide rail (147) on the first block (141) with a molding surface (143a) forming a cavity on one side.
[0065] The first block (141) can move in a second direction, which is the opposite direction of the first direction, simultaneously with the core-back operation of the second mold (120) to suppress foam molding in the area corresponding to the molding surface (143a), and the distance of movement of the first block (141) in the second direction is set to correspond to the distance of movement of the second mold (120) in the first direction. That is, when the second mold (120) core-backs by a first distance in the first direction, the first block (141) moves by a first distance in the second direction, which is the opposite direction of the first direction, so as a result, the first block (141) and the second block (143) remain in place without moving.
[0066] Accordingly, since the first block (141) and the second block (143) maintain their original positions without core-backing together with the second mold (120), the foam resin (L) in the portion corresponding to the molding surface (143a) of the second block (143) is suppressed from foaming, and the foam resin (L) in the remaining portion excluding the molding surface (143a) of the second block (143) can be foam-molded within the cavity expanded by the core-backing of the second mold (120).
[0067] The first actuator (142) and the second actuator (144) may each be composed of cylinders that operate under hydraulic or pneumatic pressure. That is, the first actuator (142) may be composed of a cylinder in which one end is fixed to the second mold (120) and the operating rod of the other end is fixed to the first block (141) to extend and retract in the second direction, and the second actuator (144) may be composed of a cylinder in which one end is fixed to the first block (141) and the other end is fixed to the second block (143) to extend and retract in the third direction. Here, the third direction movement distance of the second block (143) by the second actuator (144) may be set as a movement distance for resolving undercuts when ejecting the product (P).
[0068] The guide pin (145) is intended to guide the movement of the first block (141) in the second direction on the second mold (120), and is inserted into a pin hole (141a) formed in the first block (141) in a state where it can slide axially, and one end is fixed to the second mold (120). Multiple guide pins (145) may be provided to guide the stable movement of the first block (141). Meanwhile, a guide bushing (not shown) may be provided within the pin hole (141a) of the first block (141) to guide the axial sliding of the guide pin (145).
[0069] The stopper (146) may be formed on the other end of the guide pin (145) and may be in the form of a head that is relatively larger in volume than the guide pin (145). When the first block (141) is positioned close to the second mold (120), this stopper (146) is spaced apart from the step (141b) of the pin hole (141a) to allow movement of the first block (141) in the second direction, and when the first block (141) is moved in the second direction away from the second mold (120), it contacts the step (141b) of the pin hole (141a) to restrict further movement of the first block (141).
[0070] The guide rail (147) is fixed on the first block (141) and engages with the second block (143) to guide the sliding of the second block (143) in the third direction, and multiple guide rails may be provided for the stable movement of the second block (143).
[0072] From now on, the operation of the second embodiment of the foam molding device described above will be explained.
[0073] As shown in FIG. 9, the first mold (110), the second mold (120), and the second foam suppression part (140) can be combined to form a cavity, and a foam resin (L) can be injected into the cavity for molding a foam molded product (P).
[0074] At this time, the first block (141) of the second foam suppression part (140) is in a state of being in close contact with the second mold (120) side during the process of combining the first mold (110) and the second mold (120), and the molding surface (143a) of the second block (143) supported on the first block (141) forms part of the cavity.
[0075] To this end, the first actuator (142) of the second foam suppression unit (140) may be maintained in a contracted state so that the first block (141) can be in close contact with the second mold (120), and the second actuator (144) may be maintained in a forward state so that the molding surface (143a) of the second block (143) can form part of the cavity.
[0076] The foam resin (L) is injected into the cavity between the first mold (110) and the second mold (120) to perform primary molding, and then secondary foam molding is performed by the core bag of the second mold (120).
[0077] As illustrated in FIG. 10, the second mold (120) can expand the cavity by core-backing in the first direction for foam molding of the foam resin (L) injected into the cavity.
[0078] At this time, the first actuator (142) of the second foam suppression unit (140) extends in the second direction during the process of the second mold (120) core-backing in the first direction, thereby moving the first block (141) in the second direction.
[0079] The first block (141) moves in a second direction and is separated from the second mold (120) by the pressure applied by the extension drive of the first actuator (142). At this time, since the second direction movement distance of the first block (141) is set to be the same as the first direction movement distance of the second mold (120), the first block (141) can maintain its original position during the process of the second mold (120) core-backing.
[0080] That is, foaming of the foam resin (L) is performed in the cavity between the first mold (110) and the second mold (120) which is expanded by the first direction core back of the second mold (120), and foaming of the foam resin (L) is suppressed in the cavity between the first mold (110) and the second mold (120) and the molding surface (143a) of the second block (143) which maintains the initial gap by the second direction movement of the first block (141).
[0081] Accordingly, the area formed by foaming between the first mold (110) and the second mold (120) expands during the foaming process, thereby lowering the density of the material, whereas the area where foaming is suppressed between the first mold (110) and the molding surface (143a) of the second block (143) maintains a relatively high density while suppressing expansion, thus ensuring high rigidity.
[0082] After the foam molding of the product (P) is completed, as shown in FIG. 11, the first mold (110) is separated from the second mold (120) to fully open the cavity, and the second actuator (144) of the second foam suppression part (140) is driven to contract to move the second block (143) supported on the first block (141) in a third direction, thereby eliminating the undercut of the second bracket (P2) molded together with the foam molded product (P).
[0083] Next, as shown in FIG. 12, the foamed molded product (P) with the undercut removed after molding is completed can be removed from the second mold (120).
[0085] FIG. 13 shows the operating state of the cross-section along line A-A' of FIG. 9, where FIG. 13 (a) shows the state in which the first actuator (142) is driven to contract, and FIG. 13 (b) shows the state in which the second mold (120) is driven to core back in the first direction while the first actuator (142) is driven to extend, thereby moving the first block (141) in the second direction.
[0086] First, as illustrated in FIG. 13 (a), when the first actuator (142) is driven to contract and the first block (141) is in close contact with the second mold (120), the first block (141) of the second foaming suppression part (140) is supported to be movable in a second direction along a guide pin (145) inserted into a pin hole (141a), and a stopper (146) formed at the end of the guide pin (145) is spaced apart from the step (141b) of the pin hole (141a) to allow the core block to move in a second direction.
[0087] Next, as illustrated in FIG. 13 (b), when the first actuator (142) is extended simultaneously with the first direction core back drive of the second mold (120) and the first block (141) moves along the guide pin (145) inserted into the pin hole (141a) in the second direction which is the reverse direction of the first direction, the stopper (146) can guide the second direction movement position of the first block (141) while restricting further movement of the first block (141) in the second direction by contacting the step (141b) of the pin hole (141a).
[0089] The scope of the present invention is not limited to the embodiments described above but may be implemented in various forms of embodiments within the scope of the appended claims. It is deemed that the scope of the claims of the present invention includes various modifications that are possible by anyone with ordinary knowledge in the technical field to which the invention pertains, without departing from the essence of the invention claimed in the claims.
