AI Technical Summary
Existing battery monitoring sensors based on pressure measurements alone are insufficient in detecting battery defects, as they consume power continuously and may not accurately differentiate between genuine defects and transient pressure changes, such as those caused by external factors like passing through a tunnel, and lack comprehensive gas component analysis.
Incorporating additional sensor modules, such as hydrogen and CO2 sensors, into the battery monitoring sensor design, which allows for direct contact with the gas mixture while keeping electronic components outside the gas-tight subspace, enabling more reliable detection of gas composition changes and plausibility checks, thereby reducing power consumption and improving defect detection.
The additional sensor modules provide a longer time interval for gas component detection, allowing for more accurate assessment of battery health, reducing false alarms, and enabling timely countermeasures in case of actual battery defects, while maintaining a compact and cost-effective design.

[0002] title
[0003] Battery monitoring sensor
[0004] State of the art
[0005] Battery-based drive systems are becoming increasingly important. Large electric batteries carry the risk of triggering a highly exothermic chemical reaction in the event of a failure. If a local short circuit occurs in the internal electrodes of a lithium-ion cell, for example due to contamination or damage, a short-circuit current can heat the area surrounding the damage to such an extent that the surrounding areas are also affected. This causes the energy stored in the cell to be released in a short time. This process is also known as thermal runaway. The thermal runaway of a single lithium-ion cell typically lasts about 20 to 60 seconds.Due to the thermal coupling of individual battery cells, neighboring cells can also thermally break down, dramatically increasing heat generation and potentially destroying the entire battery in a matter of minutes. Therefore, battery monitoring sensors are used to detect battery failure as quickly as possible and initiate countermeasures.
[0006] Battery monitoring sensors are known that use pressure measurement to monitor the battery condition. During thermal runaway of a battery pack, a sharp pressure increase occurs in the first few seconds, followed by a steep drop. This is parallel to a strong gas emission. A temperature increase occurs with a delay of several seconds. A drop in battery voltage often occurs later, after the start of gas emission. Battery monitoring sensors based on pressure measurement known in the prior art comprise a sensor housing with a housing interior, a printed circuit board arranged in the housing interior, and a pressure sensor module arranged on the printed circuit board.A gas inlet channel for a gas mixture released by the battery is formed on the housing, wherein the gas inlet channel has an inlet opening for connection to the battery, and wherein an end of the gas inlet channel facing away from the inlet opening opens into a first sub-chamber of the housing interior, wherein the first sub-chamber is separated from a second sub-chamber of the housing interior by the circuit board, wherein a first surface region of the circuit board provided with the pressure sensor module faces the first sub-chamber, and the pressure sensor module is arranged in the first sub-chamber. Such a basic structure of the battery monitoring sensor corresponds to the structure of a pressure sensor device known, for example, from DE 102015222115 A1, wherein the pressure sensor device known from this document additionally has a temperature sensor, which is not absolutely necessary for a battery monitoring sensor.
[0007] The pressure sensor modules integrated into the battery monitoring sensor can contain an ASIC or microprocessor and enable pressure monitoring combined with a so-called wake-up function. If the pressure of a gas mixture inside a battery is continuously monitored, the constant power consumption of a monitoring sensor connected to the battery places a strain on the battery. The ASIC makes it possible to switch off the sensor current and activate it intermittently, waking up the control unit as needed. Such pressure sensor modules are already known in the prior art.
[0008] Disclosure of the invention
[0009] The invention relates to a battery monitoring sensor for monitoring the condition of a battery, comprising a sensor housing with a housing interior, a printed circuit board arranged in the housing interior with a pressure sensor module arranged on the printed circuit board, a gas inlet channel formed on the housing for a gas mixture released by the battery, wherein the gas inlet channel has an inlet opening for connection to the battery and wherein an end of the gas inlet channel facing away from the inlet opening opens into a first sub-space of the housing interior, wherein the first sub-space is separated from a second sub-space of the housing interior by the printed circuit board, wherein a first surface region of the printed circuit board provided with the pressure sensor module faces the first sub-space and the pressure sensor module is arranged in the first sub-space.According to the invention, it is proposed that, in addition to the pressure sensor module, at least one further sensor module for detecting a gas component contained in the gas mixture is arranged on the first surface region of the circuit board provided with the pressure sensor module in the first subspace.
[0010] Advantages of the invention
[0011] The battery monitoring sensor according to the invention utilizes at least one additional sensor module for monitoring the battery, which is integrated into the battery monitoring sensor. This utilizes the fact that the known design of a battery monitoring sensor already has a first sub-chamber coupled to the gas inlet channel for the pressure sensor module. By enlarging the first sub-chamber, the space on the first surface area of the circuit board can be used to arrange at least one additional sensor module, whereby more than one additional sensor module can also be arranged here.Since the first sub-chamber can be separated gas-tight from the second sub-chamber of the housing interior relatively easily by means of an adhesive, this advantageously ensures that the pressure sensor module and the at least one further sensor module can be in direct contact with a gas mixture contained in the first sub-chamber and emanating from the battery, while all other electronic components of an evaluation and / or control circuit arranged on the circuit board as well as the electrical connection elements of the circuit board are arranged outside the first sub-chamber in the second sub-chamber and are therefore not in contact with the gas mixture of the battery. Corrosion or etching of these components is therefore ruled out. The first sub-chamber only contains the sensors that must be brought into direct contact with the gas mixture of the battery. The surface area of the circuit board that closes this first subspace can exhibit a high chemical resistance to the gas mixture even without special measures.
[0012] In the event of a battery failure, the battery can release large amounts of gas in a short period of time. Sensors for detecting a gas component contained in the gas mixture record the change in the composition of a gas mixture over a significantly longer time interval than the time interval required for pressure measurement, which is in the range of milliseconds. The sensor data from such sensors for detecting gas components can require complex evaluation, which can be performed in a control unit. However, a pressure sensor module can, for example, reliably record three pressure values in 3 milliseconds in a relatively simple manner, calculate average values from them, compare them with threshold values, and then switch to sleep mode for 91 milliseconds before the next pressure measurement is taken. This means that, for example, the pressure curve can be monitored with a data rate of 10Hz and therefore every 100ms while at the same time saving the battery.
[0013] However, short-term pressure changes in the pressure detected by the battery monitoring sensor in the first subchamber connected to the gas inlet channel can also have a cause other than a battery defect. For example, driving through a tunnel by a vehicle in which the battery is installed can also cause a short-term pressure change. The additional detection of a gas component contained in the gas mixture advantageously enables plausibility checks using the battery monitoring sensor according to the invention.
[0014] If the battery is actually defective, the gas mixture in the battery housing changes relatively quickly. This typically results in large amounts of carbon dioxide. The emission of other explosive gases such as hydrogen is also possible. The sensor module for detecting a gas component contained in the gas mixture can deliver a lower data rate (e.g., every 10 seconds). In addition, evaluation of the data in a control unit may be required. In combination with the significantly more agile pressure sensor module, it is advantageous to check the plausibility of the data recorded by the pressure sensor module. If, for example, the pressure changes briefly but the gas composition of the gas mixture in the battery does not, this indicates that the battery is not defective.
[0015] For this purpose, the battery monitoring sensor can activate the additional sensor module and, if necessary, a control unit connected to the battery monitoring sensor when a rapid pressure change is detected, and initiate the recording of the change in a gas component, for example, at a time interval of 10 seconds. The result can be used to evaluate the pressure change. For example, if the CO2 concentration in the battery's gas mixture increases with a simultaneous pressure increase, this indicates battery damage. In the event of battery damage, the control unit can be activated to initiate countermeasures.
[0016] Advantageous embodiments and further developments of the invention are made possible by the features contained in the dependent claims.
[0017] Advantageously, the additional sensor module can be, for example, a hydrogen sensor module that monitors the hydrogen concentration in the battery's gas mixture. Since a hydrogen leak from the battery poses the risk of an explosive gas mixture forming, the detection of hydrogen is particularly valuable as a warning signal.
[0018] The additional sensor module could, for example, be a CO2 sensor module. The formation of large amounts of carbon dioxide could indicate thermal runaway of the battery.
[0019] A particularly advantageous embodiment is one in which the battery monitoring sensor in the first subspace comprises both a hydrogen sensor module and a CO2 sensor module in addition to the pressure sensor module arranged on the first surface area of the circuit board. In this case, both the detection of the hydrogen concentration and the detection of the carbon dioxide content can be used to verify the plausibility of the pressure sensor signal, which leads to a particularly reliable assessment of a battery failure. The pressure sensor module and the at least one further sensor module can, for example, be arranged separately on the circuit board as discrete sensor modules or combined in a common sensor module.
[0020] Advantageously, the pressure sensor module and the at least one additional sensor module can be soldered onto the first surface area of the circuit board as surface-mountable components. Such components are easy and inexpensive to install on the circuit board, thereby reducing manufacturing costs.
[0021] A gas-tight and space-saving separation of the first sub-chamber and the second sub-chamber can be achieved in a simple manner by gluing the circuit board with one side in a gas-tight manner to an inner wall of the housing interior surrounding the gas inlet channel.
[0022] In this case, it is particularly advantageous for a region of a second side of the circuit board arranged within the circumferential inner wall to form the first surface region, and for a second surface region of this second side arranged outside the inner wall to be arranged in the second sub-space. As a result, electronic components of an evaluation and / or control circuit, such as capacitors or electrical resistors, can preferably also be arranged in the second sub-space on the second surface region of the circuit board. In particular, this makes it possible to avoid the need to mount larger components on a first side of the circuit board opposite the second side, so that the distance between the second side and a housing cover and the overall height of the battery monitoring sensor can be reduced.
[0023] Connection elements of the circuit board, for example metallization surfaces, can be arranged on the first side of the circuit board in the second sub-space and can be electrically contacted with the contact elements of the sensor housing via bonding wire connections. The contacting technology does not require a great deal of height, so that a housing cover arranged above the first side of the circuit board can have a low height. The sensor housing can have a lower housing part with an upper side and a housing cover part placed on the upper side. The lower housing part can have a trough-shaped depression on its upper side, with the circumferential inner wall protruding in a simple manner from the base of the depression in the direction of the cover. In this way, the circuit board can be adhesively bonded to the circumferential inner wall in such a gas-tight manner that the circuit board runs approximately at the height of the upper side of the lower housing part.Overall, this results in a relatively flat sensor structure. The gas inlet channel can, for example, open into the first subchamber at the bottom of the recess. A connection piece accommodating the gas inlet channel can be arranged on a side of the housing base opposite the housing cover or on a side wall of the housing base.
[0024] In the context of the present invention, a battery monitoring sensor is understood to be a sensor device that can be arranged on a battery housing to monitor the condition of a battery in such a way that the gas inlet channel of the device can conduct a gas mixture generated by the battery and its pressure into the sensor interior. In particular, it is possible, for example, to provide the battery monitoring sensor with a connection piece that can be inserted into the battery housing. Gases released by the battery cells, as well as the pressure of the gas mixture, can enter the housing interior of the battery monitoring sensor via the gas inlet channel contained in the connection piece. Therefore, these gases and the pressure are also present there and can be evaluated with appropriate sensors. The battery monitoring sensor has its own housing with electrical connections and can be attached to a battery or battery housing as a separate component.
[0025] A housing interior is understood to be a space of the battery monitoring sensor which is surrounded by a one-piece or multi-piece housing and which is closed except for a gas inlet channel.
[0026] In the context of the present application, a gas mixture is understood to mean a mixture of gases, which may contain several different gases or, in extreme cases, only a single gas. In particular, this refers to the outgassing of a battery, which may occur within a battery housing.
[0027] A sensor module is understood to be a module that can be mounted on a printed circuit board as a component and contains at least one sensor element. The sensor module can also contain a sensor circuit or evaluation circuit or parts thereof. In particular, it is possible for the sensor module to have a microprocessor or an ASIC (application-specific integrated circuit). The ASIC can be arranged together with the sensor element in a molded housing. The sensor module can have a carrier substrate on which the ASIC and the sensor element are arranged. The carrier substrate can be provided with electrical connections on an exposed side. The pressure sensor module, the hydrogen sensor module, and the CCh sensor module can be mounted on the printed circuit board as three discrete components. Furthermore, it is also possible to combine two or more of the sensor modules into a common module, which is mounted on the printed circuit board.
[0028] A pressure sensor module is a sensor module that has at least one pressure sensor element. The pressure sensor element can comprise a semiconductor material and, for example, have a membrane that is elastically deflected or deformed when pressure is applied. The deformation of the membrane can be detected using electronic elements, such as a Wheatstone bridge circuit.
[0029] A hydrogen sensor module comprises a sensor element suitable for detecting hydrogen in a gas. Hydrogen is a highly volatile gas, so the design of a hydrogen sensor often differs from that of other gas sensors. For example, the hydrogen sensor module may comprise a hydrogen sensor based on thermal conductivity measurements, as described in
[0030] DE 102005 058 830 B4. However, other sensor types are also possible. The hydrogen sensor module can be suitable for measuring the hydrogen concentration in a gas.
[0031] The CO2 sensor module can have sensor elements suitable for detecting carbon dioxide in a gas mixture. Commercially available CO2 sensor modules use sensor elements based on infrared measurements and optoelectronic evaluations, capacitance measurements, or chemical sensor elements. Other, more complex measurement methods are also known. In particular, the CO2 sensor module can be designed to detect the concentration of carbon dioxide in a gas mixture. Similar or identically constructed sensors can also be used to detect gas components other than CO2.

[0042] Embodiments of the invention Fig. 1 shows a cross-section through a first embodiment of a battery monitoring sensor 1 according to the invention. The battery monitoring sensor 1 comprises a sensor housing 2, which in the present embodiment has a lower housing part 3, preferably made of plastic, and a housing cover part 4, preferably also made of plastic, placed thereon. The housing cover part 4 can be fastened with its circumferential edge in a groove in the lower housing part 3 by means of an adhesive 25. Between the lower housing part 3 and the housing cover part 2, the sensor housing 2 has a housing interior 10 which is sealed except for a gas inlet channel 7 and which is divided into a first partial space 11 and a second partial space 12 by a printed circuit board 6 arranged therein. The lower housing part 3 can have a flat upper side 14, into which a trough-shaped depression 13 is let.At the bottom or base 18 of the trough-shaped recess 13, the gas inlet channel 7 can open into the recess 13. The gas inlet channel 13 can, for example, run within a connecting piece 9, which can protrude from the lower side of the housing base 3. Of course, the connecting piece 9 can also be arranged laterally on the housing base 3, and the gas inlet channel 7 can run in a channel in the bottom of the recesses up to a desired opening point. At its end facing away from the opening point, the gas inlet channel 7 has an inlet opening 71. The gas inlet channel 7 is designed to be coupled to a battery. For this purpose, the connecting piece 9 can be inserted into an installation opening of a battery housing (not shown). A circumferential sealing ring 8 arranged on the connecting piece 9 can seal the installation opening of the battery.
[0043] Electrical contact elements 15 formed on the housing base 3 for connection to a control unit run from a plug part 5 formed on the housing base into the housing interior 10. The contact elements 15 can be injected as punched grid parts into the plastic of the housing base 3. In the housing interior 10, at the base 18 of the recess 13, an inner wall 31 surrounding the point where the gas inlet channel 7 enters the housing interior can protrude in the direction of the cover 4. The circuit board 6 has a flat first side 61 and a flat second side 62 opposite the first side 61. The circuit board 6 is glued with the second side 62 to an end face of the inner wall 31 surrounding the gas inlet channel 7 in a gas-tight manner by means of an adhesive 17.The circuit board 6 is, for example, glued to the circumferential inner wall 31 in such a gas-tight manner that the circuit board 6 extends approximately at the level of the upper side 14 of the housing base 3. Connection elements 64 of the circuit board 6 can be arranged as contact metallizations on the opposite first side 61 of the circuit board and can be electrically contacted with the contact elements 15 of the sensor housing 2 via bond wire connections 16.
[0044] As can be seen in Fig. 1, the region of the second side 62 of the circuit board 6 arranged within the circumferential inner wall 31 forms a first surface region 65, while a second surface region 66 of the second side 62 is arranged outside the inner wall 31 in the housing interior 10. As can also be seen in Fig. 1, the housing interior 10 is thus divided by the circuit board 6 into a first sub-space 11, which is delimited by the first surface region 65, the inner wall 31 and the base 18, and a second sub-space 12, which is delimited by the inside of the housing cover part 12, the first side 61 of the circuit board 6 and the part of the recess 13 surrounding the inner wall 31. Electronic components 63 of an evaluation and / or control circuit of the battery monitoring sensor can be arranged in the second sub-space 12 on the second surface region 66 of the circuit board 6.The overall height of the housing cover part 4 can therefore be very low, since the housing cover part 4 only covers the bond wire connections 16, which protrude beyond the first side 61 of the printed circuit board 6.
[0045] The first surface region 65 of the circuit board 6 facing the first subspace 11 is provided with a pressure sensor module 20. The pressure sensor module 20 can be constructed as shown in Fig. 2 and have a carrier substrate 201 on which an AISC 206 is arranged, which is contacted with the carrier substrate 201 via bond wire connections. The carrier substrate 202 can in turn be electrically connected to electrical connections 207 on the underside of the pressure sensor module 20 via conductor tracks (not shown) in the carrier substrate 201. On the side of the carrier substrate 201 opposite the contact elements, a pressure sensor element 204 is arranged on the ASIC and electrically connected thereto. Also arranged on this side is a molded housing 202 on the carrier substrate 201, which has a pressure supply channel 205, at the base of which the pressure sensor element 204 is located. The pressure supply channel 202 can be completely or partially filled with a gel 203.The pressure sensor module can be soldered via the terminals 207 onto the first surface area 65 of the circuit board 6 as a surface-mountable component.
[0046] In addition to the pressure sensor module 20, two further sensor modules 21 for detecting a gas component contained in the gas mixture are arranged on the first surface area 65 of the circuit board 6, provided with the pressure sensor module 20, in the first subspace 11. The further sensor modules 21 can be a hydrogen sensor module 22 and a CO2 sensor module 23. Fig. 3 shows the basic structure of a sensor module 21 for detecting the gas component. The sensor module 21 can have electrical connection elements 209 on its underside. On the opposite upper side, the sensor module can have a detection opening 208 for the entry of the gas component to be detected.
[0047] In Fig. 1 it can be seen that the pressure sensor module 20 soldered onto the circuit board, the hydrogen sensor module 22 and the CO2 sensor module 23 are in direct contact with a gas mixture contained in the first sub-chamber 11, while all other electronic components 63 of an evaluation and / or control circuit arranged on the circuit board 6 as well as the connection elements 64 are arranged outside the first sub-chamber 11 and therefore protected from the gas mixture in the second sub-chamber 12.
[0048] Fig. 4a shows a top view of the battery monitoring sensor 1 shown in cross-section in Figure 1 with the housing cover 4 removed. The sensor housing can have a lateral mounting arm 19, which has an opening for the passage of a fastening means with which the sensor housing 2 can be secured to a battery. The flat design of the sensor housing 2 is clearly visible in Fig. 4a.
[0049] Fig. 4b shows the underside of the same battery monitoring sensor 1, which can be mounted on a battery. In this exemplary embodiment, a connecting piece 9, through which the gas inlet channel runs, is arranged on the underside of the battery monitoring sensor 1. The circumferential sealing ring 8 arranged in a circumferential groove on the connecting piece 9 can seal the installation opening of the battery. Therefore, access to three sensor modules is advantageously sealed with just one sealing ring 8.
[0050] Further exemplary embodiments of the battery monitoring sensor 1 according to the invention are shown in Fig. 5 and Fig. 6. The exemplary embodiments of Fig. 5 and Fig. 6 differ from the exemplary embodiment in Fig. 1 essentially in the arrangement of the connecting piece 9, which in both exemplary embodiments is formed laterally on the housing. The connecting piece 9 can, however, also be omitted, since the sensor housing 2 in Fig. 5 and Fig. 6 can be inserted into an installation opening in the battery as a plug-in sensor. In this case, the inlet opening 71 can be integrated into the side wall of the lower housing part 3. The inlet opening 71 in Fig. 5 leads to a gas inlet channel 7, which runs within the lower housing part 3 and, similarly to there, opens into the first partial chamber 11 at the base 18 of the depression 13. Furthermore, the sensor housing 2 in Fig. 5 has a flange 40, which is provided with openings for fastening the sensor housing 2.Between the flange 40 and the cover part 4, a circumferential sealing ring 81 is provided on the sensor housing 2, which serves to seal the installation opening.
[0051] In Fig. 6, the flange 41 is wider than in Fig. 5. On a side of the flange 41 facing away from the connector part 5, a circumferential seal 82 is embedded in the flange. The seal surrounds the housing base 3 and the housing cover 4 at a distance. When the sensor housing 2 is screwed on, the seal 82 is pressed against the associated battery housing and seals the installation opening.
