Abstract

Recycled polymer compositions including polyolefin elastomer (POE) artificial leather and from 3 to 10 wt. %compatibilizer based on the total weight of the recycled polymer composition are provided. The POE artificial leather is post-consumer recycled (PCR), post-industrial recycled (PIR), or a combination of PCR and PIR. Further, the POE artificial leather is formed from a laminate structure of a POE top layer, a fabric substrate layer, and a POE middle layer disposed between the POE top layer and the fabric substrate layer. The compatibilizer includes virgin ethylene-based polymer, where the virgin ethylene-based polymer is the polymerized reaction product of ethylene optionally copolymerized and / or grafted with one or more polar comonomers. RECYCLED POLYOLEFIN ELASTOMER ARTIFICIAL LEATHERTECHNICAL FIELD

[0001] Embodiments described herein generally relate to recycled polymer compositions and specifically relate to recycled polymer compositions generated from POE artificial leather in combination with a compatibilizer as well as articles generated from the recycled polymer composition.BACKGROUND

[0002] The production of polyolefin elastomer (POE) based artificial leather is expected to increase based on its status as an eco-friendly and sustainable leather product compared with competitive artificial leather products. Compared with incumbent Polyvinyl Chloride (PVC) leather, POE leather is halogen free and also free of phthalate like plasticizer. Compared with another incumbent conventional Polyurethane (PU) leather, no solvent such as dimethylformamide (DMF) is needed during the POE leather manufacturing process. Thus, POE leather production is greener with less water, air, and soil pollution during production. Further, from the point of view of performance, POE has excellent weatherability and low temperature flexibility, and does not experience issues with hydrolysis and yellowing. POE leather can also more easily meet the lightweight trend in luggage / bags, shoes and auto applications because POE density is lower than PVC by approximately 40%and PU by approximately 25%. As such, it is believed that POE leather will be a promising product to replace PVC and PU leather in several applications and to continue to increase in production.SUMMARY

[0003] However, as artificial leathers typically have a multilayer structure, they also typically have poor recyclability due to the lack of compatibility between the polar and non-polar polymers in the layers of the multilayer structure. It is difficult and costly to separate multi-layer leather for recycling. As such, recycling the POE artificial leather requires consideration of recycling the entire multi-layer leather together. Therefore, ongoing needs may exist for processes to recycle the entire multi-layer structure of POE artificial leather without separation and sequestration of layers for further processing. To meet these needs, compatibilizers can be  combined with the POE artificial leather during melt-blending operations to provide compatibility between the polar polymer and the non-polar polymers of the various layers.

[0004] According to at least one embodiment of the present disclosure, a recycled polymer composition is provided. The recycled polymer composition includes polyolefin elastomer (POE) artificial leather comprising a POE and from 3 to 10 wt. %compatibilizer based on the total weight of the recycled polymer composition. Further, the POE artificial leather includes a laminate structure of a POE top layer, a fabric substrate layer, and a POE middle layer disposed between the POE top layer and the fabric substrate layer. The POE artificial leather may be post-consumer recycled (PCR) , post-industrial recycled (PIR) , or a combination of PCR and PIR material. The compatibilizer comprises virgin ethylene-based polymer, wherein the virgin ethylene-based polymer is the polymerized reaction product of ethylene optionally copolymerized and / or grafted with one or more polar comonomers.

[0005] According to at least one embodiment of the present disclosure, a method for producing the recycled polymer composition is provided. The method may include grinding the POE artificial leather and melt-blending the POE artificial leather which has been ground with 3 to 10 wt. %compatibilizer to form a melt-blended composition based on the total weight of the melt-blended composition.

[0014] The term “polymer” refers to a polymeric compound prepared by polymerizing monomers, whether of a same or a different type. The generic term polymer thus embraces the term “homopolymer, ” which usually refers to a polymer prepared from only one type of monomer as well as “copolymer, ” which refers to a polymer prepared from two or more different monomers. The term “interpolymer, ” as used herein, refers to a polymer prepared by the polymerization of at least two different types of monomers. The generic term interpolymer thus includes a copolymer or polymer prepared from more than two different types of monomers, such as terpolymers. As used herein, the term “elastomer” refers to a polymer which can return to its initial dimensions when deformed by an external force.

[0019] PCR resin is distinct from virgin polymeric material. A virgin polymeric material does not include materials previously used in a consumer or industry application. Virgin polymeric material has not undergone, or otherwise has not been subject to, a heat process or a molding process other than the polymer synthesis process or pelletization, like a typical PCR resin. The physical, chemical, and flow properties of PCR resins differ when compared to virgin polymeric resin, which in turn can present challenges to incorporating PCR resin into formulations for commercial use.

[0020] Reference will now be made in detail to embodiments of a recycled polymer composition comprising recycled polyolefin elastomer (POE) artificial leather. The recycled polymer composition comprises polyolefin elastomer artificial leather and from 3 to 10 weight percent (wt. %) compatibilizer based on the total weight of the recycled polymer composition. Generally, the POE artificial leather comprises a laminate structure of a POE top layer, a fabric substrate layer, and a POE middle layer disposed between the POE top layer top layer and the fabric substrate layer. Further, the compatibilizer comprises virgin ethylene-based polymer, wherein the virgin ethylene-based polymer is the polymerized reaction product of ethylene optionally copolymerized and / or grafted with one or more polar comonomers.

[0022] Polyolefin elastomer (POE) artificial leather is a multilayer article comprising a laminate structure of the multiple layers. With reference to FIG. 1, POE artificial leather 10 is formed from stacking a POE top layer 20, a fabric substrate layer 30, and a POE middle layer 40. The POE middle layer 40 is be disposed between the POE top layer top layer 20 and the fabric substrate layer 30 forming a laminate structure.

[0036] The fabric substrate layer 30 of the POE artificial leather 10 provides strength to the POE artificial leather 10. The fabric substrate 30 is provided as an interior or backing layer of the POE artificial leather 10. In one or more embodiments, the fabric substrate layer 30 is a non-woven or woven material. The non-woven or woven material of the fabric substrate layer 30 provides strength in multiple directions. Further, in one or more embodiments, the fabric substrate layer 30 comprises polyethylene terephthalate (PET) . As such, the POE artificial leather 10 comprises both polyolefin elastomers and polyethylene terephthalate, in addition to other components of the various layers, which must be concurrently processed to allow for bulk recycling of the POE artificial leather 10.

[0054] With reference to FIG. 2, a processing procedure for recycling POE artificial leather in accordance with one or more embodiments of the present disclosure is provided. The process 100 is initiated with provision of POE based artificial leather from a variety of sources. The POE artificial leather for recycling 110 may be provided as unused and / or unsold POE artificial leather 112 direct from the production facilities. Similarly, the POE artificial leather for recycling 110 may be provided as scrap POE artificial leather 114 generated during manufacture of consumer products which utilizes POE artificial leather. For example, during production of a  golf bag comprising artificial leather or furniture upholstered with artificial leather scraps are generated as part of the manufacturing process. Each of the unused and / or unsold POE artificial leather 112 direct from the production facilities and scrap POE artificial leather 114 generated during manufacture of consumer products are classed as Post Industrial Recycled (PIR) . POE artificial leather for recycling 110 may also be provided to the process 100 as consumer recycled POE artificial leather 116. The consumer recycled POE artificial leather 116 is classed as Post Consumer Recycled (PCR) meaning it is provided as part of the bulk recycling stream generated by the general public and not directly from the manufacturing or product production facilities. PIR streams provide greater knowledge of the composition of the POE artificial leather for recycling 110, but PCR stream provide for a larger resource pool to draw from allowing for enhanced overall recycling. The process 100 of the present disclosure allows for both PIR and PCR streams to be utilized individually or in combination to generate the recycled polymer composition.

[0055] With continued reference to FIG. 2, in one or more embodiments the artificial leather for recycling 110 is provided to a grinding step 130 with a system for grinding the POE artificial leather. For purposes of the present disclosure “grinding the POE artificial leather” means the entirety of the POE artificial leather is reduced to particles of a smaller size. The mechanism by which the POE artificial leather is ground and reduced to smaller particles is not critical to the methods of the present disclosure and may be achieved using any method known to one skilled in the art. For example, the POE artificial leather may be flaked, chopped, cut, shredded, milled, or grated to reduce the POE artificial leather to particles of reduced size. The size of the particles of the POE artificial leather which has been ground is only limited by the melting dynamics of the POE artificial leather and the melt-blending processes used to combine the POE artificial leather which has been ground and the compatibilizer. The POE artificial leather for recycling 110 is provided to the grinding step 130 as an unused POE artificial leather stream 122, a scrap POE artificial leather stream 124, and / or a consumer recycled POE artificial leather stream 126.

[0077] POE Artificial Leather 1

[0078] A first representative POE artificial leather was generated and designated as POE Artificial Leather 1. The POE Artificial Leather 1 comprised a three layer arrangement with a top POE layer, a middle POE layer, and a PET non-woven fabric layer. The top POE layer had a thickness of approximately 0.1 mm and was formed from 80%VersifyTM 3300 and 20%InfuseTM 9077. The middle POE layer had a thickness of approximately 0.2 mm and was formed from 100%Infuse 9107. The PET non-woven fabric had a thickness of approximately 0.1 mm and was sourced from Xingda manufacturer. The major compositions forming the POE Artificial Leather 1 were VersifyTM 3300 at approximately 17 wt%, InfuseTM 9077 at approximately 4 wt%, InfuseTM 9107 at approximately 66 wt%and PET at approximately 13 wt%.

[0081] A second representative POE artificial leather was generated and designated as POE Artificial Leather 2. The POE Artificial Leather 2 comprised a four layer arrangement with a polyurethane coating, a top POE layer, a middle POE layer, and a PET woven fabric layer. The polyurethane coating had a thickness of approximately 0.05 mm and was formed from crosslinked polyurethane. Specifically, the coating was WF-77-307 (Stahl) blended with 4% XR-48-920 (Stahl) crosslinker. The top POE layer had a thickness of approximately 0.15 mm and was formed from 65%VersifyTM 3300 and 35%InfuseTM 9077. The top POE layer additionally included 2 parts per hundred resin (PHR) polyethylene based color masterbatch. The middle POE layer had a thickness of approximately 0.25 mm and was formed from 50%Infuse 9807 and 50%Engage 8180. The middle POE layer additionally included 0.8 phr AC 9000 foaming agent, 0.4 phr ZnO, 0.2 phr CaSt, 0.2 phr Talc, and 2 phr PE based color masterbatch. The PET woven fabric had a thickness of approximately 0.4 mm and was sourced  from Warren company. The major compositions forming the POE Artificial Leather 2 were polyurethane at approximately 1 wt. %, VersifyTM 3300 at approximately 15 wt%, InfuseTM 9077 at approximately 8 wt%, InfuseTM 9807 at approximately 17 wt%, EngageTM 8108 at approximately 17 wt%, and PET at approximately 43 wt%.

[0083] To demonstrate the advancements provided in accordance with the present disclosure, the POE Artificial Leather 1 and the POE Artificial Leather 2 were processed into injection molded test specimens. To prepare the injection molded test specimens the POE artificial leather was wholesale ground into small pieces. The ground POE artificial leather was fed to a ZSK 18ML twin-screw extruder commercially available from Coperion GmbH (Stuttgart, Germany) at a set temperature of 240 to 260℃ to generate pellets. For comparative example A, the POE Artificial Leather 1 was processed without inclusion of a compatabilizer. Similarly, for comparative example B the POE Artificial Leather 2 was processed without inclusion of a  compatabilizer. Inventive example 1 was prepared by providing the ground POE Artificial Leather 1 along with 5 phr of ElvaloyTM PTW and 0.2 phr B225 to the twin-screw extruder. Similarly, inventive example 2 was prepared by providing the ground POE Artificial Leather 2 along with 5 phr of ElvaloyTM PTW (commercially available from The Dow Chemical Company) and 0.2 phr B225 (commercially available from BASF) to the twin-screw extruder. The composition of each of comparative example A, comparative example B, Inventive example 1, and inventive example 2 are provided in Table 3.
