[0003] [Patent Document 1] Japanese Patent Application Laid-Open No. 2014-011364 Summary of the Invention [Problem to be solved by the invention]

[0004] Among the light-emitting devices described above, there are known ones in which the light-emitting element is covered with a light flux controlling member (lens). Here, the light-emitting element is susceptible to being affected by air (e.g., moisture in the air) and its lifespan is shortened. Therefore, it is preferable that the light-emitting element is sealed with a light flux controlling member to prevent it from being affected by air.

[0005] FIG. 1A is a schematic cross-sectional view showing how light flux controlling member 30 is bonded to package frame 20 in which light emitting element 10 is arranged using adhesive 40. FIG. 1B is a schematic plan view showing how adhesive 40 is being spread between package frame 20 and light flux controlling member 30. Preferably, adhesive 40 spreads sufficiently so that light emitting element 10 can be sealed by light flux controlling member 30 and the cured product of adhesive 40. However, as shown in FIG. 1B, adhesive 40 may not spread sufficiently between package frame 20 and light flux controlling member 30, resulting in a gap. In this state, light emitting element 10 may be affected by air, which may shorten its lifespan.

[0011] [Embodiment 1] (Light-emitting device) 2A shows a cross section of light emitting device 100 according to embodiment 1 of the present invention. Fig. 2A shows a cross section including optical axis OA of light emitting element 10 included in light emitting device 100. As shown in Fig. 2A, light emitting device 100 has package frame 20, light emitting element package 200 including light emitting element 10 arranged on package frame 20, and light flux controlling member 300. As shown in Fig. 2A, light flux controlling member 300 has adhesive filling portion 310, and is adhered to package frame 20 by cured product 400 of the adhesive filled in adhesive filling portion 310.

[0012] Fig. 2B is a cross-sectional view (cross-sectional view taken along line BB in Fig. 2A) of the adhesive surface between light flux controlling member 300 and package frame 20. In Fig. 2B, hatching is omitted, and adhesive filling section 310 and the cured product of adhesive 400 of light flux controlling member 300 are indicated by dashed lines. Also in Fig. 2B, ventilation section 320 of light emitting device 100 is indicated by dashed lines.

[0013] In the present embodiment, light flux controlling member 300 is bonded to package frame 20 by adhesive 400 filled in adhesive filling portion 310 arranged so as to surround optical axis OA, and the cured product of adhesive 400. This prevents gaps from being generated in the cured product of the adhesive between light flux controlling member 300 and package frame 20, and can prevent light emitting element 10 from being affected by the air outside light emitting device 100. Note that in the present embodiment, air isolated from the air outside light emitting device 100 exists between light emitting element 10 and light flux controlling member 300.

[0014] Light emitting element 10, package frame 20 and light flux controlling member 300 included in light emitting device 100 will be described below.

[0015] <Light-emitting element> The light emitting element 10 is a light source of the light emitting device 100. The light emitting element 10 may be disposed on the package frame 20. The light emitting element 10 is, for example, a light emitting diode (LED). The light emitted by the light emitting diode is, for example, ultraviolet light, visible light, etc. Examples of ultraviolet light include UVA, UVB, UVC, etc.

[0016] <Package frame> Light-emitting element 10 is disposed on package frame 20. In the present embodiment, package frame 20 has recess 21, and light-emitting element 10 is disposed on the bottom of recess 21. In the present embodiment, recess 21 has a portion that functions as a reflector and has the function of reflecting light from light-emitting element 10 toward light flux controlling member 300. In the present embodiment, recess 21 has bottom surface 21a, inclined surface 21b that continues from bottom surface 21a and slopes away from optical axis OA of the light-emitting element as it approaches the opening of the recess, and vertical surface 21c that continues from inclined surface 21b and is perpendicular to the adhesive surface. In the present embodiment, inclined surface 21b mainly functions as a reflector. In the present embodiment, the opening of recess 21 is circular in a plan view, and bottom surface 21a of the recess is rectangular in a plan view. However, the planar shapes of the opening and bottom surface of recess 21 of package frame 20 of the present invention are not limited thereto as long as they are a reflector shape necessary to place a light flux controlling member over the opening and to obtain a desired light distribution. Both shapes may be polygonal or circular. Both shapes may be a combination of polygonal shapes.

[0017] <Light flux control member> Light flux controlling member 300 is disposed on package frame 20 and controls light from light emitting element 10. In the present embodiment, light flux controlling member 300 has optical function section 301 for controlling light, adhesive filling section 310, and ventilation section 320. Optical function section 301 may be configured appropriately to obtain a desired light distribution characteristic. In the present embodiment, optical function section 301 is a convex lens. Also, in the present embodiment, light flux controlling member 300 has flange 302 that surrounds optical function section 301 and protrudes in a direction perpendicular to optical axis OA. Light flux controlling member 300 is preferably capable of transmitting light from light emitting element 10. When the light from light emitting element 10 is ultraviolet light, light flux controlling member 300 is preferably made of a material that transmits ultraviolet light. Examples of materials for light flux controlling member 300 include thermoplastic resin, silicone, glass, and the like, as long as they transmit light from light emitting element 10. Adhesive filling portion 310 and ventilation portion 320 of light flux controlling member 300 will be described below.

[0018] <<Adhesive filling section>> Adhesive filling portion 310 is, for example, a groove formed in one of package frame 20 and light flux controlling member 300. Fig. 3A is a bottom view of light flux controlling member 300. Fig. 3B is a cross-sectional view of light emitting device 100 in a vertical cross section (cross section along line BB) along the extension direction of adhesive filling portion 310 as shown in Fig. 3A.

[0019] 3A, in the present embodiment, adhesive filling portion 310 is a groove formed on the back side of light flux controlling member 300. More specifically, in the present embodiment, adhesive filling portion 310 is a groove formed in part of flange 302 of light flux controlling member 300. Light flux controlling member 300 is adhered to package frame 20 by a cured product of adhesive 400 filled in adhesive filling portion 310. This prevents light emitting element 10 from being affected by air.

[0020] In the present embodiment, adhesive filling portion 310 has four linear grooves as shown in FIGS. 2A and 3A. The four grooves are only required to be connected and surround optical axis OA of light emitting element 10 without any gaps, and the planar shape of the grooves is not limited to being linear. The grooves may surround optical axis OA in a circular shape. In addition, in the present embodiment, the four grooves extend approximately parallel to each of the four sides of light emitting element 10, which is approximately rectangular. Note that "approximately parallel" is within a range of ±5°, for example. When adhesive 400 is filled into such adhesive filling portion 310 and cured, light emitting element 10 is easily sealed by light flux controlling member 300 and the cured product of adhesive 400.

[0021] In this embodiment, as shown in FIG. 3A, each of the four grooves has a first groove 311 located in the center of the groove and two second grooves 312 that are connected to both ends of the first groove 311 and are located at the ends of the groove. As shown in FIGS. 3A and 3B, the first groove 311 is wider and deeper than the second groove 312. On the other hand, the second groove 312 is narrower and shallower than the first groove 311. The cross-sectional area of the first groove 311 is larger than the cross-sectional area of the second groove 312. The four grooves are connected via the second groove 312 so as to surround the optical axis OA of the light-emitting element 10.

[0022] <<Ventilation section>> Ventilation section 320 connects adhesive filling section 310 to the outside. Ventilation section 320 is a section that serves as a passage for discharging air present in adhesive filling section 310 to the outside when adhesive 400 is filled into adhesive filling section 310. Ventilation section 320 only needs to connect adhesive filling section 310 to the outside. In the present embodiment, as shown in FIG. 3A , ventilation section 320 is a groove arranged on the back side of light flux controlling member 300 (flange 302 of light flux controlling member 300), one end of which connects to second groove 312 of adhesive filling section 310 (the connection portion of two second grooves 312) and the other end of which connects to the outside. The number of ventilation sections 320 is not particularly limited. In the present embodiment, there are two ventilation sections 320. Ventilation section 320 has opening 321 which is an air outlet. The size of ventilation portion 320 and the size of opening 321 may be set appropriately so that air inside adhesive filling portion 310 can be easily discharged to the outside and pre-hardened adhesive 400 is unlikely to leak to the outside. In this embodiment, the width of ventilation portion 320 is smaller than the width of first groove 311 and larger than the width of second groove 312. Also, in this embodiment, the depth of ventilation portion 320 is shallower than the depth of first groove 311 and shallower than the depth of second groove 312. Also, in this embodiment, the cross-sectional area of ventilation portion 320 is smaller than the cross-sectional area of first groove 311 and smaller than the cross-sectional area of second groove 312.

[0023] Fig. 4 is a diagram illustrating another embodiment of a ventilation part other than ventilation part 320 shown in Fig. 3B. As shown in Fig. 4, the ventilation part may be ventilation part 320a, which is a through-hole configured to extend substantially perpendicular to the surface of package frame 20 and have opening 321a on the front side of the light emitting device. Note that here, "substantially perpendicular" is within a range of ±5°, for example.

[0024] Furthermore, the communication portion may be a ventilation portion 320b that is a through-hole that extends obliquely relative to the surface of the package frame 20 and has an opening 321b on the side surface of the light emitting device 100.

[0025] 4, openings 321a, 321b of ventilation sections 320a, 320b are preferably located at a position higher than the highest position of adhesive filling section 310. Note that the height direction here refers to the direction perpendicular to the surface of package frame 20 on which light flux controlling member 300 is arranged. It is believed that by having openings 321a, 321b located at such a height, air within adhesive filling section 310 is more easily discharged to the outside during bonding, and adhesive 400 is more easily distributed within adhesive filling section 310. It is believed that this makes it easier for light emitting element 10 to be sealed by light flux controlling member 300.

[0026] (Method of manufacturing a light-emitting device) Fig. 5 is a diagram showing a manufacturing method of light emitting device 100 according to embodiment 1. Specifically, Fig. 5 shows the state of bonding in a vertical cross section of adhesive filling portion 310 taken along line BB in Fig. 3A.

[0027] First, as shown in the upper diagram of Fig. 5 , adhesive 400 is supplied in the method of manufacturing light emitting device 100. In the present embodiment, adhesive 400 is supplied to package frame 20. Note that adhesive 400 may also be supplied to light flux controlling member 300. Adhesive 400 is preferably supplied to first groove 311.

[0028] Next, as shown in the center diagram of FIG. 5 , package frame 20 and light flux controlling member 300 are brought closer together to contact each other, thereby forcing and spreading adhesive 400 into adhesive filling portion 310. Specifically, in the present embodiment, adhesive 400 first spreads into and fills wide and deep first groove 311, and then spreads into narrower and shallower second groove 312 to fill it. This is thought to make it easier for adhesive 400 to spread around optical axis OA of light emitting element 10 without any gaps, making it easier to seal light emitting element 10. At this time, air within adhesive filling portion 310 is exhausted to the outside through ventilation portion 320.

[0029] 5 , adhesive 400 spread within adhesive filling portion 310 is cured to bond package frame 20 and light flux controlling member 300. In the present embodiment, adhesive 400 is an ultraviolet-curable adhesive, and the ultraviolet-curable adhesive is cured by being irradiated with ultraviolet light, thereby bonding light flux controlling member 300 and package frame 20 together.

[0030] (effect) Light emitting device 100 according to the present embodiment has adhesive filling section 310 arranged to surround optical axis OA of light emitting element 10. Package frame 20 and light flux controlling member 300 are bonded together by a cured product of adhesive 400 filled in adhesive filling section 310. This makes it possible to prevent light emitting element 10 from being affected by the air outside light emitting device 100.

[0031] [Variation 1] 6 shows a manufacturing process of light emitting device 100 of Modification 1 in a longitudinal cross section taken along the extension direction of adhesive filling portion 310, similar to FIG. 5. Light emitting device 100 of Modification 1 differs from embodiment 1 in that light flux controlling member 300 has pressing portion 330.

[0032] Pressing portion 330 is for pressing adhesive 400 before hardening. Pressing portion 330 is a portion that becomes higher continuously or intermittently along the extension direction of the groove of adhesive filling portion 310 of light flux controlling member 300. Note that the direction of height here is the direction in which the adhesive before hardening can be pressed, and in the present embodiment is the direction from the bottom of the groove that forms adhesive filling portion 310 toward the inside of adhesive filling portion 310.

[0033] In this embodiment, pressing portion 330 is disposed in first groove 311 as shown in Fig. 6. Pressing portion 330 disposed in first groove 311 has two inclined portions 331 that continuously become higher as they approach the center in the extension direction of first groove 311. The two inclined portions 331 meet in the center of first groove 311 to form peak 332.

[0034] Pressing portion 330 as described above presses supplied uncured adhesive 400 as shown in the center diagram of FIG. 6 , and spreads adhesive 400 in the extension direction of adhesive filling portion 310. This makes it easier to spread uncured adhesive 400 without leaving any gaps within adhesive filling portion 310. As shown in the bottom diagram of FIG. 6 , uncured adhesive 400 that has been spread without any gaps within adhesive filling portion 310 hardens, making it easier to seal light emitting element 10 with light flux controlling member 300. Note that, although the example in which light flux controlling member 300 has pressing portion 330 has been shown in Modification 1, package frame 20 may also have a pressing portion. Furthermore, both light flux controlling member 300 and package frame 20 may have a pressing portion.

[0035] (effect) Light emitting device 100 according to the first modification has pressing portion 330 by which light flux controlling member 300 (or package frame 20) presses uncured adhesive 400. This makes it easier for uncured adhesive 400 to be pressed and spread within adhesive filling portion 310, and light emitting element 10 is more easily sealed by light flux controlling member 300 and the cured product of adhesive 400.

[0036] [Embodiment 2] Fig. 7A shows a cross section of light emitting device 100 according to embodiment 2, and Fig. 7B is a cross section (cross section taken along line BB in Fig. 7A) of the adhesive surface between light flux controlling member 300 and package frame 20. Light emitting device 100 according to embodiment 2 differs from embodiment 1 in that adhesive filling portion 310 is a groove formed in package frame 20. Fig. 8 shows a method for manufacturing light emitting device 100 according to embodiment 2.

[0037] The adhesive filling portion 310 is disposed so as to surround the optical axis OA of the light-emitting element 10. In this embodiment, the adhesive filling portion 310 has four grooves as shown in Fig. 7B. The four grooves are connected and surround the optical axis OA of the light-emitting element 10 without any gaps. The four grooves extend approximately parallel to each of the four sides of the approximately rectangular light-emitting element 10.

[0038] In this embodiment, as shown in Fig. 7B, each of the four grooves has a first groove 311 in the center and two second grooves 312 connected to both ends of the first groove 311. The first groove 311 is wider and deeper than the second groove 312. On the other hand, the second groove 312 is narrower and shallower than the first groove 311. The four grooves are connected via the second grooves 312.

[0039] As shown in Fig. 8, light flux controlling member 300 of light emitting device 100 according to the second embodiment has ventilation section 320. There are no particular limitations on ventilation section 320 as long as it can communicate between adhesive filling section 310 and the outside. In the present embodiment, ventilation section 320 is a through hole formed in light flux controlling member 300, as shown in Fig. 8. Note that in the present embodiment, ventilation section 320 may be a groove formed in package frame 20, or may be a through hole formed in package frame 20.

[0040] (Manufacturing method) Fig. 8 is a diagram showing a manufacturing method for light emitting device 100 according to embodiment 2. Specifically, Fig. 8 shows the state of bonding in a vertical cross section of adhesive filling portion 310 taken along line AA in Fig. 7B.

[0041] 8 , adhesive 400 is supplied in the method of manufacturing light emitting device 100. Specifically, in the present embodiment, adhesive 400 is supplied to first groove 311 of adhesive filling portion 310 of package frame 20. Note that adhesive 400 may also be supplied to light flux controlling member 300.

[0042] 8, package frame 20 and light flux controlling member 300 are brought close together so as to come into contact with each other, thereby spreading adhesive 400 within adhesive filling portion 310. At this time, air within adhesive filling portion 310 is exhausted to the outside through ventilation portion 320.

[0043] 8 , adhesive 400 spread within adhesive filling portion 310 is cured to bond package frame 20 and light flux controlling member 300. In the present embodiment, adhesive 400 is an ultraviolet-curable adhesive, and the ultraviolet-curable adhesive is cured by being irradiated with ultraviolet rays, thereby bonding light flux controlling member 300 and package frame 20 together.

[0044] <effect> The light emitting device according to the second embodiment has the same effects as those of the first embodiment.

[0045] [Variation 2] 9 shows a state in which light emitting device 100 of Modification 2 is manufactured, in longitudinal cross section of adhesive filling portion 310. The light emitting device of Modification 2 differs from Embodiment 2 in that light flux controlling member 300 has pressing portion 330.

[0046] Pressing portion 330 is for pressing adhesive 400 before hardening. Pressing portion 330 is a portion that becomes higher continuously or intermittently along the extension direction of the groove of adhesive filling portion 310. Note that the direction of height here refers to the height in the direction in which adhesive 400 before hardening can be pressed, and in the present embodiment, this is the direction into adhesive filling portion 310, that is, the direction from light flux controlling member 300 to package frame 20.

[0047] In the present embodiment, pressing portion 330 becomes higher intermittently along the extension direction of the groove of adhesive filling portion 310. Specifically, pressing portion 330 is configured to become higher intermittently as it approaches the center in the extension direction of first groove 311. More specifically, pressing portion 330 has higher first pressing portion 331a facing first groove 311 formed in package frame 20, and lower second pressing portion 332b facing second groove 312. Note that in modification 2, light flux controlling member 300 has pressing portion 330, but package frame 20 may also have pressing portion 330. Furthermore, both light flux controlling member 300 and package frame 20 may have pressing portions.

[0048] (effect) Light-emitting device 100 according to the second modification has pressing portion 330 for light flux controlling member 300 to press uncured adhesive 400. This makes it easier for uncured adhesive 400 to be pressed and spread within adhesive filling portion 310, and makes it easier for light-emitting element 10 to be sealed by light flux controlling member 300 and the cured product of adhesive 400.

[0049] [Variation 3] Fig. 10 shows light emitting device 100 according to Variation 3, which has convex portion 340 that is arranged inside adhesive filling portion 310 (on the optical axis OA side of light emitting element 10) and protrudes from the back side of light flux controlling member 300, to prevent adhesive 400 from flowing onto light emitting element 10 before hardening. Fig. 10 shows a case where convex portion 340 is formed on light flux controlling member 300 according to Embodiment 1. Fig. 10 also shows a cross section including optical axis OA.

[0050] 10, there are no particular limitations on the protrusion 340 as long as it is arranged inside the adhesive filling portion 310 and can prevent the adhesive 400 before hardening from flowing toward the recess 21. Fig. 10 shows an example in which the protrusion 340 is arranged so as to completely surround the optical axis OA.

[0051] Convex portion 340 may be configured so that its shape is appropriately designed to control the progression of light from light emitting element 10. Furthermore, convex portion 340 may be used when positioning light flux controlling member 300 with respect to package frame 20 (light emitting element 10 arranged in package frame 20). Specifically, for example, convex portion 340 may be arranged in recess 21 of package frame 20, and convex portion 340 may come into contact with the wall of recess 21, thereby positioning light flux controlling member 300.

[0052] (effect) Light emitting device 100 according to the third modification example prevents adhesive 400 from flowing onto light emitting element 10 before hardening, which would otherwise block light from light emitting element 10. Furthermore, by providing irregularities on one or both of the adhesive surfaces of package frame 20 and light flux controlling member 300, the surface area is increased, which is expected to improve adhesive strength.

[0053] [Variation 4] 11 shows a cross-sectional view including optical axis OA of light emitting device 100 of modification 4. Light emitting device 100 of modification 4 differs from modification 3 in that the surface on which light flux controlling member 300 is arranged is not on package frame 20 but on the upper surface of substrate 20a.

[0054] In the present embodiment, no grooves are formed on the top surface of substrate 20a. Light flux controlling member 300 is placed on substrate 20a, on which adhesive has been dripped at positions corresponding to the grooves formed on the back surface of light flux controlling member 300.

[0055] (effect) The light emitting device 100 according to the fourth modification has the same effects as the second modification. [Industrial Applicability]

[0056] According to the present invention, the light emitting element is prevented from being affected by the external air, and it is expected that the life of the light emitting device will be extended. [Explanation of symbols]
