Abstract
Description
[Technical field]
[0001] The present invention relates to a multi-component composition for producing polyurethane / urea cementitious hybrid systems, its production and its use for producing flooring, waterproofing, screeds, primers, wall coatings, grouts, roofing or coverings for architectural applications.
[0002] background Polyurethane / urea cementitious hybrid systems are widely applied in architectural applications such as self-leveling and waterproofing fields. There are three main reactions in polyurethane / urea cementitious hybrid systems, which are isocyanate reactions, including polyol / isocyanate reaction (i.e., polyurethane reaction) and H2O / isocyanate reaction (i.e., urea reaction), as well as cement hydration. Currently, catalysts such as amine-based catalysts and organometallic compound-based catalysts are incorporated into the system to accelerate the isocyanate reaction. The alkaline filler in the cement also creates favorable conditions for the isocyanate reaction. The fast isocyanate reaction creates a challenge for workers to complete the application process in a short period of time (e.g., 15-25 minutes), resulting in a very narrow working window. Therefore, there is an essential need in the market to extend the pot life of polyurethane / urea cementitious hybrid systems.
[0003] Of course, delaying the polyurethane or urea reaction in polyurethane / urea cementitious hybrid systems can be achieved by reducing the metered amount of reactive isocyanate or catalyst, but this approach has a negative impact on the final properties of the system, such as insufficient overnight cure and lower final hardness.
[0004] US Patent No. 3,763,070 discloses a cement composition suitable for flooring applications, comprising hydraulic cement, silica filler, water, an organic polyisocyanate, and a compound or mixture thereof selected from monohydric alcohols, monocarboxylic acids having a molecular weight of at least 60, and compounds containing at least one epoxy group per molecule on average. The presence of the monohydric alcohol, monocarboxylic acid, or epoxy compound reduces the curing rate of the composition, thereby extending the pot life from 2 hours to 3-6 hours. For example, epoxy groups do not react directly with isocyanate groups. Instead, epoxy groups react with the reaction product of water and isocyanate groups, i.e., free primary amino groups, and participate in the curing of the composition. Thus, the epoxy compounds function as additional crosslinkers to join the polymer network built by the normal isocyanate reaction with water and any other isocyanate-reactive materials that may be present. These additional compounds function as major reactive raw materials and affect some of the final performance of the cured sample, making the cementitious hybrid system complex and difficult to adapt to various applications. Moreover, the disclosed polyurethane cementitious hybrid system differs from the prior art in that it does not contain a catalyst, and therefore has a hardening time of several hours.
[0005] Therefore, there remains a need to provide a multi-component composition for producing a polyurethane / urea cementitious hybrid system that has an extended pot life in the presence of a catalyst and maintains excellent overnight cure and final performance (e.g., hardness) by adding a small amount of additives.

[0011] In a further aspect, the present invention relates to a polyurethane / urea cementitious hybrid system comprising a multi-component composition according to the present invention.

Preferably, 0-80% by weight, particularly preferably 30-70% by weight, of aggregates and / or inert fillers and / or 0-15% by weight of admixtures may be present and may be added during the cement production. These weight data are based on the total weight of solids of the (anhydrous) hydraulic binder system.
[0066] The aggregates may be gravel, silica, quartz, sand, crushed marble, glass spheres, granite, limestone, calcite, feldspar, alluvial sand, other durable aggregates, and mixtures thereof. Fillers such as powders based on quartz, limestone, barite or clay, especially quartz sand, perlite, Kieselguhr (diatomaceous earth), exfoliated mica (vermiculite), and expanded sand can also be used.
[0067] Suitable admixtures are, for example, commonly known accelerators, retarders, air entrainers, defoamers, plasticizers, corrosion inhibitors, binders, or mixtures thereof.
[0068] In one embodiment of the present invention, the polyurethane / urea cementitious hybrid system comprises multiple components in a multi-component composition.
[0069] According to one embodiment of the present invention, the polyurethane / urea cementitious hybrid system comprising the multi-component composition according to the present invention may further comprise other additives.
[0070] In certain embodiments of the present invention, the other additives can be at least one selected from thixotropic agents, adhesion promoters, antioxidants, light stabilizers, UV stabilizers, surfactants, wetting agents, viscosity modifiers, extenders, dispersants, antiblocking agents, defoamers, anti-sag agents, anti-caking agents, defoamers, matting agents, leveling agents, waxes, anti-scratch additives, anti-scuff additives, fibers, polymer powders, meshes, chips, hollow spheres, and inactive resins.
[0071] The above additives are commercially available to those skilled in the art. When present, the above additives are present in amounts commonly used in the art.
[0072] In another embodiment of the present invention, the polyurethane / urea cementitious hybrid system comprising the composition according to the present invention may further comprise a colorant, including, but not limited to, organic pigments, organometallic pigments, mineral pigments, carbon pigments, titanium pigments, azo compounds, quinacridone compounds, phthalocyanine compounds, cadmium pigments, chromium pigments, cobalt pigments, copper pigments, iron pigments, clay earth pigments, lead pigments, mercury pigments, titanium pigments, aluminum pigments, manganese pigments, ultramarine pigments, zinc pigments, arsenic pigments, tin pigments, iron oxide pigments, antimony pigments, barium pigments, biological pigments, dyes, photochromic, conductive and liquid crystal polymer pigments, piezochromic pigments, goniochromatic pigments, silver pigments, diketopyrrolopyrroles, benzimidazolones, isoindolines, isoindolinones, radiopaque materials, and the like.
[0073] The above colorants are commercially available to those skilled in the art, and when present, are present in amounts commonly used in the art.
[0074] The multi-component composition according to the present invention can be formulated by mixing the above components (A) to (F) together before application. Preferably, the above components are mixed in suitable ratios such that the content of the isocyanate component (A) is about 1 to 40% by weight, preferably about 5 to 35% by weight, the content of the polyol component (B) is about 1 to 25% by weight, preferably about 2 to 20% by weight, the content of the water is about 1 to 15% by weight, preferably about 2 to 10% by weight, the content of the catalyst (D) is about 0.001 to 5% by weight, preferably about 0.001 to 3% by weight, the content of the acidic additive (E) is about 0.01 to 3% by weight, preferably about 0.02 to 1.5% by weight, and the content of the hydraulic binder (F) is about 10 to 70% by weight, preferably about 15 to 50% by weight, all based on the total weight of the multi-component composition.
[0075] For use, the isocyanate component (A) and the polyol component (B) are mixed with the additives of water (C), catalyst (D) and acid additive (E), followed by hydraulic binder (F) to form a multi-component composition. Optionally, additives such as pigments can be added to the mixture. The acid additive can be mixed with the catalyst to block the catalyst before adding it to the mixture of other components. The isocyanate reacts with the polyol to form polyurethane and with water to form urea, while the hydraulic binder reacts with water to harden. These reactions form an inorganic network of the hydraulic binder and an organic network of polyurethane and urea, resulting in a building material such as flooring or covering with mutual benefits from both the inorganic cement portion and the polyurethane / urea resin portion. The application temperature of the multi-component composition is about 5 to 40°C, preferably about 10 to 35°C.
[0076] Upon mixing of the components, the polyurethane reaction, the urea reaction, and the cement hydration occur simultaneously, and the multi-component composition begins to harden. The pot life of such polyurethane / urea cementitious hybrid systems is typically 15-25 minutes at room temperature, and even shorter at temperatures above 30° C., requiring the operator to apply the hybrid system quickly before the composition completely hardens. Nevertheless, by adding the acidic additive specifically defined in component (E), the multi-component composition according to the invention achieves an extended pot life without any adverse effect on properties such as overnight set and final hardness.
[0077] Without being bound by any theory, it is believed that the extension of pot life achieved by the present invention is caused by the addition of a specifically defined acidic additive in a specifically defined amount as defined herein above. Among the above-defined acidic additives, certain additives can produce a better pot life extension effect, which will be specifically illustrated in the following examples.
[0078] In one embodiment of the present invention, the multi-component composition may be several separate packages that can be mixed on-site for application. The components can be mixed in various orders depending on the package configuration and application.
[0079] The present invention further provides a method for producing a flooring, waterproofing, screed, grout, primer, wall coating, roofing or covering comprising the steps of: - mixing components (A)-(F) to form a mixture; - applying the mixture to a substrate; - curing the applied mixture to form a flooring, waterproofing, screed, grout, primer, wall coating, roofing, or covering on the substrate; The present invention provides a method comprising:
[0080] In another embodiment, the mixing step of the above method may include the substeps of mixing components (A)-(E) together and then adding component (F) to form a mixture.
[0081] In a further embodiment, the mixing step of the above method comprises: (a) mixing components (D), (E), and optionally a portion of (C) to form a mixture; (b) mixing the mixture obtained in substep (a) with components (A), (B), (C) or the remainder of (C) to form a mixture; (c) adding component (F) to the mixture obtained in substep (b) to form a mixture. may include:
[0082] The flooring, waterproofing, screed, grout, primer, wall coating, roofing or covering obtained by the present invention has a compressive strength of at least 45 N / mm 2 , preferably at least 50N / mm 2 , more preferably at least 55N / mm 2 High compressive strength of at least 5N / mm 2, preferably at least 7N / mm 2 , more preferably at least 9 N / mm 2 Such flooring, waterproofing, screeds, grouts, primers, wall coatings, roofing or coverings can be cured in less than 24 hours over a wide range of temperatures and exhibit improved chemical, abrasion and impact resistance.
[0083] In one embodiment, the polyurethane / urea cementitious hybrid system is used as a flooring material. The multi-component composition and optional additives are mixed and applied to the floor to be surface-treated. The hybrid system is preferably left overnight to fully harden. In a preferred embodiment, after 24 hours, a second layer of polyurethane / urea cementitious hybrid system is formed on the first polyurethane / urea cementitious hybrid system layer, which is hardened overnight to form a flooring material.
[0084] In one embodiment, the polyurethane / urea cementitious hybrid system is used as a decorative floor surface. The floor to be surfaced is first bonded to pieces of plastic or other materials such as stone or marble using any polymer, natural or synthetic, that has adhesive properties. The multi-component composition is used as a grouting mixture, along with any additives, such as pigments, and is applied over the bonded pieces. It is not necessary to wait until curing is complete, but the hybrid system is allowed to harden sufficiently to perform surface polishing. It is convenient to allow the composition to cure overnight. The resulting rather rough surface is then polished to a flat and smooth surface using techniques similar to those used for grinding and finishing conventional terrazzo flooring.
[0085] The present invention may also be used to treat the surfaces of other flat, curved, or sloped areas, provided the grout composition is sufficiently viscous to remain on such areas while hardening occurs.

[0104] Working Example The present invention will now be described with reference to examples and comparative examples, which are not intended to limit the present invention.
[0105] The following starting materials were used: Portland cement 42.5, quartz sand (30-200 BS sieve size), Isocyanate: Lupranat® Ml (a mixture of 2,4′-MDI and 4,4′-MDI, available from BASF SE); Polyol: Castor oil, water, Amine catalyst: N,N,N',N'-tetrakis(hydroxyethyl)ethylenediamine.
[0106] The application process was defined as follows: all liquid components (isocyanate, polyol, water, catalyst) are mixed for 1 min at 600 rpm, then the solid components (filler, Portland cement, quartz sand) are added and mixed continuously for another 2.5 min. The mixing equipment is selected from a cement mixer for large material batches and an IKA mechanical mixer for small material batches.
[0107] Measurement method Pot life: The pot life was determined in the following way: Components (A)-(F) were mixed and the resulting material was poured onto the test surface in a mould to form a layer of approximately 4 mm thickness. Immediately after mixing the liquid and solid components, the time measurement was started. After a selected time interval, for example 1-2 minutes, a spiked roller was applied, scratching the screed throughout the depth of the applied material to make several scars and to investigate the healing of the surface. Initially, if the material still has good flowability, the scars disappear quickly. After a certain time, the scars in the screed become increasingly visible and eventually there is no re-joining of the edges formed by the scratch scars. At the specific time when the edges have joined but visible scars remain, that time is recorded as the pot life.
[0108] Shore D Hardness: The Shore D hardness was determined according to ASTM D 2240 after 16 and 24 hours of the mixing step.
[0109] a. Extending the pot life of the composition of the present invention Comparative Example 1: 30 parts of Lupranat® MI, 10 parts of castor oil, 9.91 parts of water, and 0.09 parts of N,N,N',N'-tetrakis(hydroxyethyl)ethylenediamine were mixed together for 1 minute until the mixture was homogenous. Then, 25 parts of Portland cement and 25 parts of quartz sand were added and mixed uniformly for an additional 2.5 minutes.
[0110] Various comparative compositions and compositions of the present invention were prepared according to the procedure described above for Comparative Example 1, except that the catalyst content, the type and content of the acidic additive were changed as shown in Table 1 below.
[0111] At a temperature of 20°C and a humidity of 35%, each of the above prepared mixtures was applied individually as a layer of 4 mm thickness onto a substrate and left to cure. The pot life and Shore D hardness were tested in the same environment according to the above method. The results are summarized in Table 1 below.
[0112] [Table 1-1]
[0113] [Table 1-2]
[0114] [Table 1-3]
[0115] Compared with Comparative Example 1 containing 0.09% catalyst, reducing the catalyst content to 0.025% in Comparative Example 2 extended the pot life by 4 minutes, but the Shore D hardness after 24 hours was significantly reduced. In contrast, in the examples of the present invention, such as Inventive Example 16, the further addition of 0.5 wt. % butyric anhydride as an acidic additive extended the pot life by 9 minutes (i.e., 38%), but the Shore D hardness after 24 hours was barely affected.
[0116] As can be seen from Table 1, all of the examples of the present invention containing various acidic additives according to the present invention showed extension of pot life and equivalent Shore D hardness after curing. In particular, among the various acidic additives tested, carboxylic acid anhydrides or lactones in which an alkyl group is bonded to a carboxyl group containing 3 to 6 carbon atoms showed better pot life extension effects.
[0117] b. Effect of the content of acidic additives In this part, we tested the effect of the content of acidic additive in the composition. Various compositions were prepared according to the procedure of the above inventive examples, except that the content of acidic additive was changed as shown in Table 2 below. The pot life and Shore D hardness were tested according to the above methods. The results are summarized in Table 2 below.
[0118] [Table 2]
[0119] From Table 2, it can be seen that the content of the acidic additive should be controlled within the range of 0.01-3 wt% based on the total weight of the composition. When the amount of the acidic additive is more than 3 wt%, such as 3.3 wt% or 4 wt% in Comparative Examples 3-4, the pot life is further shortened, which means that the reaction or curing of the composition is further accelerated.
[0120] c. Performance at high temperatures In this section, the performance of the composition of the present invention at high temperatures was tested. It is known that the working window under such conditions is even narrower than that at room temperature. A comparative composition (as a reference) and a composition of the present invention were prepared according to Comparative Example 1 and the composition of the present invention, respectively, except that the acidic additive added to the composition of the present invention was 0.5% 1,3-dimethylbarbituric acid (DMBA) or 0.5% DMBA + 1% ε-caprolactone, and the application and testing were carried out at a temperature of 30°C and a humidity of 40%. The results were summarized as follows:
[0121] [Table 3]
[0122] From Table 3, it can be seen that even under higher temperatures and higher humidity, the compositions of the present invention still achieved significantly increased pot life and comparable Shore D hardness. Such high performance at high temperatures demonstrates that the compositions of the present invention can be suitably used under a wide range of application conditions.
