Description

[Technical field]

[0001] The present invention relates to foamed pellets comprising a block copolymer, the block copolymer being obtained or obtainable by a process comprising the reaction of an aromatic polyester (PE-1) with an isocyanate composition (IC) comprising at least one diisocyanate and with a polyol composition (PC), the polyol composition (PC) comprising at least one aliphatic polyol (P1) having a number average molecular weight of ≥ 500 g / mol, and further to a process for producing such foamed pellets. The present invention also encompasses a process for using the foamed pellets of the present invention for producing a moulded body. [Background technology]

[0002] Expanded pellets, also called expandable beads (or expandable particles), and thermoplastic polyurethane or other elastomer-based moldings produced therefrom are known (e.g. WO94 / 20568, WO2007 / 082838A1, WO2017030835, WO2013 / 153190A1, WO2010010010) and have a wide variety of viable uses.

[0003] Within the meaning of the present invention, "expanded pellets", also "expandable beads" or "expandable particles", refers to foam in the form of beads, the average diameter of which is 0.2 to 20 mm, preferably 0.5 to 15 mm, in particular 1 to 12 mm. In the case of non-spherical, e.g. elongated or cylindrical, beads, the diameter means the longest dimension.

[0004] In principle, there is a need for foamed pellets or foamable beads that have improved processability, so that the corresponding moldings can be obtained at the lowest possible temperatures while maintaining advantageous mechanical properties. This is particularly relevant for the currently widely used fusion methods, in which the energy input for fusing the foamed pellets is introduced by an auxiliary medium, for example water vapor, since improved bonding is achieved here, so that damage to the material or foam structure is simultaneously reduced and at the same time sufficient bonding or fusion is obtained.

[0005] Sufficient bonding or fusion of the foam pellets is essential to obtain favorable mechanical properties of the moldings produced from them. If the foam beads are insufficiently bonded or fused, these properties cannot be fully utilized, and a negative effect on the overall mechanical properties of the resulting molding results. Similar considerations apply if the molding is weakened. In such a case, the mechanical properties will be disadvantaged at the weakened points, with the same results as those mentioned above. Therefore, the properties of the polymers used must be efficiently adjustable.

[0006] Polymers based on thermoplastic elastomers (TPEs) are already used in a variety of fields. Depending on the application, the properties of the polymers can be modified.

[0007] EP0656397A1 discloses triblock polyaddition products comprising a TPU block and a polyester block consisting of two hard phase blocks (i.e. a polyester hard phase and a TPU hard phase consisting of urethane hard segments), an oligomeric or polymeric reaction product of an organic diisocyanate with a low molecular weight chain extender, preferably an alkanediol and / or a dialkylene glycol, and a resilient urethane soft segment (consisting of a higher molecular weight polyhydroxyl compound, preferably a higher molecular weight polyesterdiol and / or polyetherdiol), which are chemically interconnected in blocks by urethane and / or amide bonds. The urethane or amide bonds are formed firstly from the terminal hydroxyl or carboxyl groups of the polyester and secondly from the terminal isocyanate groups of the TPU. The reaction products may also contain further bonds, such as urea bonds, allophanates, isocyanurates and biurets.

[0008] EP1693394A1 discloses thermoplastic polyurethanes containing polyester blocks and methods for producing them. In this document, a thermoplastic polyester is reacted with a diol, and the reaction product thus obtained is then reacted with an isocyanate. In the known methods of the prior art, it is often difficult to adjust the block length and therefore the properties of the obtained polymer.

[0009] In the context of the present invention, "advantageous mechanical properties" shall be interpreted with respect to the intended application. The most prominent application for the subject matter of the present invention is in the footwear industry sector, where the foam pellets can be used for shoe components where damping and / or cushioning are relevant, such as moldings for insoles and inner soles. [0010] [Patent Document 1] WO94 / 20568 [Patent Document 2] WO2007 / 082838A1 [Patent Document 3] WO2017030835 [Patent Document 4] WO2013 / 153190A1 [Patent Document 5] WO2010010010 [Patent Document 6] EP0656397A1 [Patent Document 7] EP1693394A1 Summary of the Invention [Problem to be solved by the invention]

[0011] It was therefore an object of the present invention to provide polymer-based foam pellets, the block structure and thus the desired properties of the polymer and the foam pellets produced therefrom can be easily adjusted. It was a further object of the present invention to provide a method for producing the corresponding foam pellets. [Means for solving the problem]

[0012] According to the invention, the object is to provide foamed pellets comprising a block copolymer, the block copolymer being (a) preparing an aromatic polyester (PE-1); (b) reacting the aromatic polyester (PE-1) with an isocyanate composition (IC) comprising at least one diisocyanate and with a polyol composition (PC) comprising at least one aliphatic polyol (P1) having a number average molecular weight of ≥ 500 g / mol; This is achieved by means of expanded pellets obtained or obtainable by a process comprising:

[0013] Surprisingly, it has been found that foam pellets composed of aromatic polyester-polyol block copolymers combine the advantages of thermoplastic polyurethanes with those of rigid, high melting aromatic polyesters. It has been found that foam pellets of the present invention have advantageous properties and can produce temperature stable products, since the block copolymers used have the advantage of a temperature stable hard phase. The improved phase separation between the hard and soft phases in these products results in good mechanical properties of the foam pellets of the present invention, such as high elasticity and good rebound.

[0014] In the context of the present invention, unless stated otherwise, the rebound is determined analogously to DIN 53512, April 2000. The deviation from the standard is the height of the test specimen, which should be 12 mm, but in this test 20 mm is used to avoid "penetration through" the specimen and measurement of the substrate.

[0015] The present invention relates to foamed pellets comprising a block copolymer, the block copolymer being obtained or obtainable by a process comprising steps (a) and (b). In the context of the present invention, a block copolymer is taken to mean a polymer composed of a repeating block, for example two repeating blocks. An important prerequisite for a block copolymer suitable according to the present invention and having good temperature resistance is not only a clear phase separation, but also a sufficient block size of the hard and soft phases, which ensures a wide temperature range for application. This application range can be detected using DMA (temperature range between the glass transition of the soft phase and the first softening of the hard phase).

[0016] Surprisingly, it has been found that block copolymers of this type can be easily processed to give foamed pellets which in turn can be easily processed to give moulded bodies having particularly good resilience.

[0017] According to step (a) of the method for producing a block copolymer, an aromatic polyester (PE-1) is first prepared, which is then reacted, as per step (b), with an isocyanate composition (IC) comprising at least one diisocyanate, and with a polyol composition (PC), wherein the polyol composition (PC) comprises at least one aliphatic polyol (P1) having a number average molecular weight of ≧500 g / mol.

[0018] Suitable polyesters (PE-1) are known per se to those skilled in the art. For example, suitable aromatic polyesters can be obtained by transesterification. In the context of the present invention, polyesters (PE-1) can be preferably obtained by transesterification. In the context of the present invention, the term "transesterification" is considered to mean the case where polyester reacts with a compound having two Zerewitinoff active hydrogen atoms, for example a compound having two OH groups or two NH groups or a compound having one OH group and one NH group.

[0019] According to the present invention, the polyester (PE-1) can be obtained, for example, from at least one aromatic polyester having a melting point in the range of 160 to 350°C, using at least one compound selected from the group consisting of diamines and diols, at a temperature higher than 160°C, and this compound selected from the group consisting of diamines and diols is preferably used in an amount in the range of 0.02 to 0.3 mol per mol of ester bond in the polyester.

[0020] Suitable diamines and diols are known per se to those skilled in the art. In the context of the present invention, either diols or diamines with a molecular weight in the region of <500 g / mol, or else polymeric diols and diamines with a molecular weight in the region of >500 g / mol, are suitable in this case. In the context of the present invention, it is preferred if the diols and diamines are polymeric compounds. According to the present invention, the reaction is carried out at a temperature, for example, above 160° C., in particular above 200° C. In this case, the temperature during the reaction to produce the polyester (PE-1) is preferably above the melting point of the polyester used. The reaction is preferably carried out continuously.

[0021] Therefore, in a further embodiment, the present invention also relates to the foamed pellets as mentioned above, wherein the aromatic polyester (PE-1) is obtainable or obtained by reacting at least one aromatic polyester having a melting point in the range of 160-350°C with a compound selected from the group consisting of diamines and diols or mixtures thereof.

[0022] In a further embodiment, the present invention also relates to the foamed pellets as described above, wherein the reaction to produce the polyester (PE-1) is carried out continuously.

[0023] According to the present invention, the reaction for producing polyester (PE-1) can be carried out in a suitable device, and suitable methods are known per se to those skilled in the art. According to the present invention, it is also possible to use additives or auxiliaries to accelerate and / or improve the reaction for producing polyester (PE-1). In particular, catalysts can be used.

[0024] Suitable catalysts for the reaction to produce the polyester (PE-1) are, for example, tributyltin oxide, tin(II) dioctoate, dibutyltin dilaurate, tetrabutoxytitanium (TBOT) or Bi(III) carboxylate.

[0025] The reaction for producing the polyester (PE-1) can in particular be carried out in an extruder. It is also possible, according to the invention, for the reaction for producing the polyester (PE-1) to be carried out in a kneader.

[0026] Therefore, in a further embodiment, the present invention also relates to the foamed pellets as described above, wherein the reaction to produce the polyester (PE-1) is carried out in an extruder.

[0027] The reaction to produce the polyester (PE-1) can be carried out, for example, with the polyester and polymer diol in a free-flowing, softened or preferably molten state at a temperature in the range of, for example, 160 to 350°C, preferably in the range of 220 to 300°C, in particular in the range of 220 to 280°C, more preferably in the range of 230 to 260°C, for example with a residence time of 1 second to 15 minutes, preferably with a residence time of 2 seconds to 10 minutes, more preferably with a residence time of 5 seconds to 5 minutes or with a residence time of 10 seconds to 1 minute, in particular using, for example, a conventional plasticizing apparatus, for example a mill, kneader or extruder, preferably by stirring, rolling, kneading or preferably extruding in an extruder.

[0028] The aromatic polyesters preferably used according to the invention to produce the polyester (PE-1) preferably have a melting point in the range of 160 to 350° C., preferably above 180° C. More preferably, the polyesters suitable according to the invention have a melting point above 200° C., particularly preferably above 220° C. The aromatic ring may also be optionally substituted, for example, by halogen atoms, such as chlorine or bromine, and / or by linear or branched alkyl groups, preferably having 1 to 4 carbon atoms, in particular 1 to 2 carbon atoms, such as methyl, ethyl, isopropyl or n-propyl groups and / or n-butyl, isobutyl or tert-butyl groups. The polyesters can be produced by polycondensation of aromatic dicarboxylic acids or aromatic and aliphatic and / or cycloaliphatic dicarboxylic acid mixtures, as well as the corresponding ester-forming derivatives, such as dicarboxylic anhydrides, monoesters and / or diesters advantageously having up to 4 carbon atoms in the alcohol group, with aliphatic dihydroxy compounds, in the presence or absence of an esterification catalyst, at elevated temperatures, for example 160 to 260° C.

[0030] Polyesters which have proven very suitable are in particular the polyalkylene terephthalates of alkanediols having 2 to 6 carbon atoms, in particular aromatic polyesters selected from the group consisting of polybutylene terephthalate (PBT), polyethylene terephthalate (PET) and polyethylene naphthalate (PEN), so that preferably polyethylene terephthalate and particularly preferably polybutylene terephthalate or a mixture of polyethylene terephthalate and polybutylene terephthalate are used.

[0031] Therefore, in a further embodiment, the present invention also relates to the foamed pellets as described above, wherein the aromatic polyester for producing the polyester (PE-1) is selected from the group consisting of polybutylene terephthalate (PBT), polyethylene terephthalate (PET) and polyethylene naphthalate (PEN), and recycled products of polyesters and mixtures can also be used.

[0034] Unless otherwise stated, the weight average molecular weight Mw of thermoplastic block copolymers is determined in the context of the present invention using GPC dissolved in HFIP (hexafluoroisopropanol). The molecular weight is determined using two GPC columns (PSS-Gel; 100A; 5μ; 300×8mm, Jordi-Gel DVB; mixed bed; 5μ; 250×10mm; column temperature 60° C.; flow rate 1 ml / min; RI detector) arranged in series. Calibration is performed here with polymethylmethacrylate (EasyCal; PSS, Mainz), HFIP is used as eluent.

[0035] According to the invention, the aromatic polyester (PE-1) is reacted, as per step (b), with an isocyanate composition (IC) comprising at least one diisocyanate, and with a polyol composition (PC), wherein the polyol composition (PC) comprises at least one aliphatic polyol (P1) having a number average molecular weight of ≧500 g / mol.

[0069] Therefore, in a further embodiment, the present invention also relates to the foamed pellets as described above, wherein the diisocyanate is selected from the group consisting of diphenylmethane 2,2'-, 2,4'- and / or 4,4'-diisocyanate (MDI), tolylene 2,4- and / or 2,6-diisocyanate (TDI), methylene dicyclohexyl 4,4'-, 2,4'- and / or 2,2'-diisocyanate (H12MDI), hexamethylene diisocyanate (HDI) and 1-isocyanato-3,3,5-trimethyl-5-isocyanatomethylcyclohexane (IPDI).

[0070] The quantitative ratio of the components used is preferably selected so that the proportion of the aromatic polyester used is in the range of 10% to 60% by mass of the components used, as in step (b) here.

[0071] Therefore, in a further embodiment, the present invention also relates to the foamed pellets as described above, wherein the diisocyanate is used in a molar amount of at least 0.9 relative to the total alcohol groups of the polyol composition (PC) and aromatic polyester (PE-1) components.

[0072] In a further aspect, the present invention also relates to a method for producing foamed pellets, in which the present invention relates to a method for producing foamed pellets, comprising the steps of: (i) providing a composition (C1) comprising a block copolymer, the block copolymer comprising: (a) preparing an aromatic polyester (PE-1); (b) reacting the aromatic polyester (PE-1) with an isocyanate composition (IC) comprising at least one diisocyanate and with a polyol composition (PC) comprising at least one aliphatic polyol (P1) having a number average molecular weight of ≥ 500 g / mol; obtained or obtainable by a process comprising: (ii) impregnating composition (C1) with a blowing agent under pressure; (iii) expanding said composition (C1) using a pressure reduction The present invention relates to a method comprising the steps of:

[0073] Within the context of the present invention, composition (C1) can be used here in the form of a melt or in the form of pellets.

[0074] With regard to preferred embodiments of the process, suitable feedstocks or mixing ratios, reference is made to the statements made above which apply accordingly.

[0075] The method of the invention may include further steps, such as temperature adjustment.

[0076] The non-expanded polymer mixture of composition (C1) required for the production of the foamed pellets is produced in a known manner from the individual components and also from any further components, such as, for example, processing aids, stabilizers, compatibilizers or pigments. Examples of suitable methods are conventional mixing methods, in continuous or batch mode, with the assistance of a kneader or with the assistance of an extruder, for example a co-rotating twin screw extruder.

[0077] In the case of compatibilizers or auxiliaries, such as stabilizers, these may already be incorporated into the components during their production. The individual components are usually combined or metered into the device in which the mixing is carried out prior to the mixing process. In the case of an extruder, the components are all metered into the inlet and fed together into the extruder, or the individual components are added via a side feed.

[0078] The processing is carried out at a temperature at which the components are in a plasticized state. The temperature depends on the softening or melting range of the components, but must be below the decomposition temperature of each component. Additives, such as pigments or fillers or other of the conventional auxiliaries mentioned above, are also not melted, but rather incorporated as solids.

[0079] Further embodiments using predefined methods are also possible here, where the methods used for the production of the starting materials can be integrated into the direct production.

[0080] Some of the conventional auxiliaries mentioned above may be added to the mixture at this stage.

[0081] The expandable beads according to the invention generally have a bulk density of 50 g / l to 200 g / l, preferably 60 g / l to 180 g / l, particularly preferably 80 g / l to 150 g / l. The bulk density is measured in accordance with DIN ISO 697 as opposed to the standard, and the determination of said values involves the use of a container with a volume of 10 l instead of a container with a volume of 0.5 l, since a measurement using only a volume of 0.5 l is too inaccurate, especially for expanded beads with low density and high mass.

[0082] As stated above, the diameter of the individual beads of the foam pellets is 0.5 to 30 mm, preferably 1 to 15 mm, in particular 3 to 12 mm. For non-spherical, e.g. elongated or cylindrical, foam pellets, the diameter refers to the longest dimension.

[0083] The expanded granules are produced by the well-known and well-established methods of the prior art. (i) preparing a composition (C) of the present invention; (ii) impregnating the composition with a blowing agent under pressure; (iii) expanding the composition using a pressure reduction. It can be generated using:

[0084] The amount of the foaming agent is preferably 0.1 to 40 parts by mass, particularly preferably 0.5 to 35 parts by mass, and particularly preferably 1 to 30 parts by mass, per 100 parts by mass of the composition (C) used.

[0085] One embodiment of the above method comprises: (i) providing the composition (C) of the present invention in the form of pellets; (ii) impregnating the pellets with a blowing agent under pressure; (iii) Expanding the pellets using a pressure reduction. Includes.

[0086] A further embodiment of the above method further comprises the steps of: (i) providing the composition (C) of the present invention in the form of pellets; (ii) impregnating the pellets with a blowing agent under pressure; (iii-a) reducing the pressure to standard pressure, optionally with a prior reduction in temperature, without expanding the pellets; (iii-b) Expanding the pellets using an increase in temperature Includes.

[0087] The non-expanded pellets here preferably have an average minimum diameter of 0.2 to 10 mm (determined via 3D evaluation of the pellets, for example via dynamic image analysis using a PartAn 3D optical measuring device from Microtrac).

[0088] The individual pellets generally have an average mass in the range of 0.1 to 50 mg, preferably in the range of 4 to 40 mg, particularly preferably in the range of 7 to 32 mg. This average mass of the pellets (particle mass) is determined as the arithmetic mean using three weighing operations of in each case 10 pellet particles.

[0089] One embodiment of the above method comprises impregnating the pellets with a blowing agent under pressure, followed by steps (I) and (II): (I) impregnating the pellets in a suitable closed reaction vessel (e.g., an autoclave) in the presence of a blowing agent under pressure and at elevated temperature; (II) Rapidly reducing pressure without cooling The method includes expanding the pellets with

[0090] The impregnation of step (I) here can be carried out in the presence of water and optionally a suspending aid, or simply in the presence of a blowing agent and in the absence of water.

[0091] Suitable suspension aids are, for example, water-insoluble inorganic stabilizers such as tricalcium phosphate, magnesium pyrophosphate, metal carbonates, as well as polyvinyl alcohol and surfactants such as sodium dodecylarylsulfonate, which are usually used in an amount of 0.05 to 10% by weight based on the composition of the present invention.

[0092] Depending on the pressure selected, the impregnation temperature is in the range from 100° C. to 200° C., the pressure in the reaction vessel is between 2 and 150 bar, preferably between 5 and 100 bar, particularly preferably between 20 and 60 bar, and the impregnation time is generally between 0.5 and 10 hours.

[0093] Carrying out this process in suspension is known to those skilled in the art and is described extensively in, for example, WO2007 / 082838.

[0094] When carrying out this process in the absence of a blowing agent, care must be taken to avoid agglomeration of the polymer pellets.

[0095] Suitable blowing agents for carrying out the process in a suitable closed reaction vessel are, by way of example, organic liquids and gases which are in the gaseous state under the process conditions, such as hydrocarbons or inorganic gases, or mixtures of organic liquids or gases with inorganic gases, which can also be combined.

[0096] Examples of suitable hydrocarbons are halogenated or non-halogenated, saturated or unsaturated aliphatic hydrocarbons, preferably non-halogenated, saturated or unsaturated aliphatic hydrocarbons.

[0097] Preferred organic blowing agents are saturated aliphatic hydrocarbons, especially those having 3 to 8 carbon atoms, such as butane or pentane.

[0098] Suitable inorganic gases are nitrogen, air, ammonia or carbon dioxide, preferably nitrogen or carbon dioxide, or a mixture of the abovementioned gases.

[0099] In a further embodiment, the impregnation of the pellets with the blowing agent under pressure comprises subjecting the pellets to steps (α) and (β): (α) impregnating the pellets in an extruder under pressure and at elevated temperature in the presence of a blowing agent; (β) pelletizing the composition emerging from the extruder under conditions which prevent uncontrolled foaming. and subsequent expansion.

[0100] Suitable blowing agents in this process version are volatile organic compounds having a boiling point of -25°C to 150°C, in particular -10°C to 125°C, at standard pressure, 1013 mbar. Good suitability is provided by hydrocarbons (preferably halogen-free), in particular C4-10-alkanes, such as butane, pentane, hexane, heptane and the isomers of octane, particularly preferably isopentane. Further possible blowing agents are more sterically demanding compounds, such as alcohols, ketones, esters, ethers and organic carbonates.

[0101] In this case, the composition is mixed in an extruder in step (ii) while molten and under pressure with a blowing agent fed to the extruder. The mixture including the blowing agent is extruded and pelletized under pressure, preferably using a controlled back pressure at a moderate level (e.g. underwater pelletization). The melt strand foam in this process and pelletization results in expandable beads.

[0102] Carrying out this process via extrusion is known to the person skilled in the art and has been described extensively, for example in WO2007 / 082838 and also in WO2013 / 153190A1.

[0103] Extruders which can be used are, for example, any of the conventional screw-based equipment, in particular single-screw and twin-screw extruders (for example ZSK type from Werner & Pfleiderer), co-kneaders, Kombiplast equipment, MPC kneading mixers, FCM mixers, KEX kneading screw extruders and shear roll extruders, as described in chapters 3.2.1 and 3.2.4 of Saechtling (ed.), Kunststoff-Taschenbuch [Plastics Handbook], 27th edition, Hanser-Verlag, Munich, 1998. The extruder is usually operated at a temperature at which the composition (C1) is present as a melt, for example 120°C to 250°C, in particular 150 to 210°C, and at a pressure of 40 to 200 bar, preferably 60 to 150 bar, particularly preferably 80 to 120 bar, after the addition of the blowing agent, thereby ensuring that the blowing agent is homogenous with the melt.

[0104] The process here can be carried out in an extruder or in an arrangement consisting of one or more extruders. Thus, by way of example, the components can be melted and blended in a first extruder and the blowing agent injected. In a second extruder, the impregnated melt is homogenized and the temperature and / or pressure is adjusted. By way of example, when three extruders are combined with each other, the mixing of the components and the injection of the blowing agent can also be divided between two different processing sections. When only one extruder is used, as is preferred, all the process steps, i.e. melting, mixing, injection of the blowing agent, homogenization and temperature and / or pressure adjustment, are carried out in a single extruder.

[0105] Alternatively and according to the methods described in WO2014 / 150122 or WO2014 / 150124A1, the corresponding foamed pellets, optionally already colored, can be saturated with a supercritical liquid, removed from the supercritical liquid, and subsequently (i') Immersing the article in a heated fluid; or (ii') exposing the article to energetic radiation (e.g., infrared or microwave radiation); This allows it to be produced directly from pellets.

[0106] Suitable supercritical liquids are those described in WO2014150122 or for example carbon dioxide, nitrogen dioxide, ethane, ethylene, oxygen or nitrogen, preferably carbon dioxide or nitrogen.

[0107] The supercritical liquid here is 9 MPa. -1 / 2 Polar liquids having Hildebrand solubility parameters equal to or greater than 100 nm may also be included.

[0108] The supercritical or heated fluid herein may also contain a colorant, resulting in a colored foamed article.

[0109] The present invention further provides a molded body produced from the foamed pellets of the present invention.

[0110] The corresponding shaped bodies can be produced by methods known to those skilled in the art.

[0111] A preferred method for the production of foam mouldings herein comprises the following steps: (A) introducing the foamed pellets of the invention into a suitable mold; (B) Fusing the foamed pellets of the present invention from step (i). Includes.

[0112] The fusion in step (B) is preferably carried out in a closed mould and the fusion can be carried out using water vapour, hot air (for example as described in EP1979401B1) or energetic radiation (microwaves or radio waves).

[0113] The temperature during fusion of the foam pellets is preferably below or close to the melting temperature of the polymer from which the foam pellets are produced. Thus, for commonly used polymers, the temperature of fusion of the foam pellets is between 100°C and 180°C, preferably between 120°C and 150°C.

[0114] The temperature profile / residence time can be determined individually here, for example, similarly to the methods described in US20150337102 or EP2872309B1.

[0115] Fusion by energetic radiation is generally carried out in the microwave or radio frequency range, optionally in the presence of water or other polar liquids, such as microwave absorbing hydrocarbons with polar groups (e.g. esters of carboxylic acids with diols or triols, or glycols and liquid polyethylene glycols), and can be carried out similarly to the methods described in EP 3053732A or WO 16146537.

[0116] As mentioned above, the foamed pellets may also include a colorant, which may be added in a variety of ways.

[0117] In one embodiment, the foamed pellets produced can be colored after production. In this case, the corresponding foamed pellets are contacted with a carrier liquid containing a colorant, the carrier liquid (CL) having a suitable polarity for adsorption of the carrier liquid onto the foamed pellets to occur. This can be done similarly to the method described in the EP application with application number 17198591.4.

[0118] Examples of suitable colorants are inorganic or organic pigments. Examples of suitable natural or synthetic inorganic pigments are carbon black, graphite, titanium oxide, iron oxide, zirconium oxide, cobalt oxide compounds, chromium oxide compounds, copper oxide compounds. Examples of suitable organic pigments are azo pigments and polycyclic pigments.

[0119] In a further embodiment, the color can be added during the production of the foam pellets. By way of example, the colorant can be added to the extruder via extrusion during the production of the foam pellets.

[0120] Alternatively, already pigmented material can be used as the starting material for the production of foamed pellets, which are extruded or expanded in a closed container by the processes described above.

[0121] Additionally, in the process described in WO2014150122, the supercritical liquid or heated liquid may contain a colorant.

[0122] As stated above, the mouldings of the invention have advantageous properties for the above mentioned applications in the requirements of the footwear and sports footwear industry sector.

[0123] In this case, the tensile and compressive properties of the moldings produced from the foamed pellets are distinguished by the fact that the tensile strength is greater than 600 kPa (DIN EN ISO 1798, April 2008) and the elongation at break is greater than 100% (DIN EN ISO 1798, April 2008).

[0124] The resilience of the mouldings resulting from the foamed pellets is greater than 55% (similar to DIN 53512, April 2000; the deviation from the standard is the height of the test specimen, which should be 12 mm, but in this test 20 mm is used to avoid "penetration through" the specimen and measurement of the substrate).

[0125] As mentioned above, there is a relationship between the density and the compression properties of the resulting compact. The density of the resulting compact is advantageously between 75 and 375 kg / m 3 , preferably 100 to 300 kg / m 3 , particularly preferably 150 to 200 kg / m 3 (DIN EN ISO845, October 2009).

[0126] The ratio of the density of the mouldings to the bulk density of the foamed pellets according to the invention is here generally between 1.5 and 2.5, preferably between 1.8 and 2.0.

[0127] The invention further provides a method of using the foamed pellets of the invention for producing moldings for shoe insoles, shoe insoles, shoe combi-soles, bicycle saddles, bicycle tires, damping elements, cushioning, mattresses, underlays, grips, protective films, in components in automotive interiors and exteriors, in balls and sports equipment or as floor coverings, in particular for sports surfaces, athletics surfaces, sports halls, children's parks and walkways.

[0128] It is preferred to use the foamed pellets according to the invention to produce moldings for shoe insoles, shoe insoles, shoe combi-soles or cushioning elements for shoes.

[0129] Here, the shoes are preferably outdoor shoes, sports shoes, sandals, boots or safety shoes, particularly preferably sports shoes.

[0130] The invention therefore further provides a molding which is a shoe combi-sole for a shoe, preferably for an outdoor shoe, a sports shoe, a sandal, a boot or a safety shoe, particularly preferably for a sports shoe.

[0131] The invention therefore further provides a moulded body which is an insole for shoes, preferably for outdoor shoes, sports shoes, sandals, boots or safety shoes, particularly preferably for sports shoes.

[0132] The invention therefore further provides a moulding which is an insole for a shoe, preferably for an outdoor shoe, a sports shoe, a sandal, a boot or a safety shoe, particularly preferably for a sports shoe.

[0133] The invention therefore further provides a moulded article, wherein the moulded object is a cushioning element for shoes, preferably for outdoor shoes, sports shoes, sandals, boots or safety shoes, particularly preferably for sports shoes.

[0134] The cushioning element may be used in the heel region or the forefoot region, here by way of example.

[0135] The present invention therefore further provides a shoe in which the inventive molding is used as a midsole, insole or cushioning, for example in the heel region or forefoot region, which shoe is preferably an outdoor shoe, a sports shoe, a sandal, a boot or a safety shoe, particularly preferably a sports shoe.

[0136] In a further aspect, the present invention also relates to expanded pellets obtained or obtainable by the process of the present invention.

[0137] The block copolymers used according to the present invention usually have a hard phase, which is composed of aromatic polyester, and a soft phase. Due to these predefined block structures, such as polytetrahydrofuran building blocks and polybutylene terephthalate building blocks, which are themselves already polymers and therefore result from the construction of molecules that are long chains, the block copolymers used according to the present invention have good phase separation between the elastic soft phase and the rigid hard phase. This good phase separation is manifested as a property called high "snapback", which can be very difficult to characterize using only physical methods, and this leads to the particularly advantageous properties of the foamed pellets of the present invention.

[0138] Due to the good mechanical properties and good temperature behavior, the foamed pellets of the invention are particularly suitable for producing shaped bodies, which can be produced from the foamed pellets of the invention, for example, by fusion or bonding.

[0139] In a further aspect, the present invention also relates to a method of using the foamed pellets of the present invention or the foamed pellets obtained or obtainable by the method of the present invention for producing a molded body. Thus, in a further embodiment, the present invention also relates to a method of using the foamed pellets of the present invention or the foamed pellets obtained or obtainable by the method of the present invention for producing a molded body, wherein the molded body is produced by means of fusion or bonding of the beads to one another.

[0140] The mouldings obtainable according to the invention are suitable, for example, for the production of shoe soles, parts of shoe soles, bicycle saddles, cushioning, mattresses, underlays, grips, protective films, components in automobile interiors and exteriors, components in balls and sports equipment or as floor coverings, and also for wall panels, in particular sports surfaces, athletics surfaces, sports halls, children's parks and walkways.

[0141] Therefore, in a further embodiment, the present invention also relates to a method of using the foamed pellets of the present invention or the foamed pellets obtained or obtainable by the method of the present invention for producing molded bodies, which are shoe soles, parts of shoe soles, bicycle saddles, cushioning, mattresses, underlays, grips, protective films, components in automotive interiors and exteriors.

[0142] In a further aspect, the present invention also relates to the use of the foam pellets or foam beads of the present invention in balls and sports equipment or as floor coverings and wall panels, in particular for sports surfaces, athletics surfaces, sports halls, children's parks and walkways.

[0143] In a further aspect, the present invention also relates to a hybrid material comprising a matrix made of polymer (PM) and foamed pellets according to the present invention. A material comprising foamed pellets and a matrix material is called a hybrid material in the context of the present invention. Here, the matrix material may be made of a compression molded material or even a foam.

[0144] Polymers (PM) suitable as matrix materials are known per se to those skilled in the art. For example, ethylene-vinyl acetate copolymers, epoxy-based binders, and also polyurethanes, are suitable in the context of the present invention. In this case, polyurethane foams and also polyurethane compression molded bodies, such as thermoplastic polyurethanes, are suitable according to the present invention.

[0145] According to the invention, the polymer (PM) is selected here such that there is sufficient adhesion between the expanded pellets and the matrix to obtain a mechanically stable hybrid material.

[0146] The matrix here may completely or partially surround the foamed pellets. According to the invention, the hybrid material may contain further components, for example further fillers or also pellets. According to the invention, the hybrid material may also contain a mixture of different polymers (PM). The hybrid material may also contain a mixture of foamed pellets.

[0147] Foam pellets which can be used in addition to the foam pellets according to the invention are known per se to the person skilled in the art. Foam pellets composed of thermoplastic polyurethanes are particularly suitable within the context of the present invention.

[0148] Thus, in one embodiment, the present invention also relates to a hybrid material comprising a matrix made of a polymer (PM), expanded pellets according to the invention and further expanded pellets made of a thermoplastic polyurethane.

[0149] In the context of the present invention, the matrix consists of a polymer (PM). Examples of suitable matrix materials in the context of the present invention are elastomers or foams, in particular polyurethane-based foams, such as elastomers, for example ethylene-vinyl acetate copolymers or else thermoplastic polyurethanes.

[0150] The present invention therefore also relates to a hybrid material as described above, in which the polymer (PM) is an elastomer. The present invention further relates to a hybrid material as described above, in which the polymer (PM) is selected from the group consisting of ethylene-vinyl acetate copolymers and thermoplastic polyurethanes.

[0151] In one embodiment, the present invention also relates to a hybrid material comprising a matrix composed of an ethylene-vinyl acetate copolymer and the foamed pellets according to the present invention.

[0152] In a further embodiment, the present invention relates to a hybrid material comprising a matrix composed of an ethylene-vinyl acetate copolymer, foamed pellets according to the invention and further foamed pellets composed, for example, of a thermoplastic polyurethane.

[0153] In one embodiment, the present invention relates to a hybrid material comprising a matrix composed of thermoplastic polyurethane and foamed pellets according to the present invention.

[0154] In a further embodiment, the present invention relates to a hybrid material comprising a matrix composed of a thermoplastic polyurethane, expanded pellets according to the invention and further expanded pellets, for example composed of a thermoplastic polyurethane.

[0155] Suitable thermoplastic polyurethanes are known per se to those skilled in the art. They are described, for example, in "Kunststoffhandbuch [Plastics Handbook], Volume 7, Polyurethane [Polyurethanes]", Carl Hanser Verlag, 3rd Edition, 1993, Chapter 3.

[0156] In the context of the present invention, the polymer (PM) is preferably polyurethane. Within the meaning of the present invention, "polyurethane" encompasses all known elastic polyisocyanate polyaddition products. These include, in particular, compression molded products of polyisocyanate polyaddition products, such as viscoelastic gels or thermoplastic polyurethanes, and elastic foams based on polyisocyanate polyaddition products, such as flexible foams, semi-rigid foams or monolithic foams. Within the meaning of the present invention, "polyurethane" is also considered to mean elastic polymer blends comprising polyurethane and further polymers, as well as foams of these polymer blends. The matrix is preferably a compression molded product of a cured polyurethane binder, an elastic polyurethane foam or a viscoelastic gel.

[0157] In the context of the present invention, "polyurethane binder" is taken here to mean a mixture which constitutes to the extent of at least 50% by weight, preferably to the extent of at least 80% by weight, in particular to the extent of at least 95% by weight, of prepolymers containing isocyanate groups (hereinafter referred to as isocyanate prepolymers). The viscosity of the polyurethane binder according to the invention is preferably here in the range from 500 to 4000 mPa.s, particularly preferably in the range from 1000 to 3000 mPa.s, measured at 25° C. according to DIN 53 018.

[0158] In the context of the present invention, "polyurethane foam" is taken to mean foam according to DIN 7726.

[0159] The density of the matrix material is preferably 1.2 to 0.01 g / cm 3 The matrix material is particularly preferably in the range of 0.8 to 0.1 g / cm 3 In particular, the range of 0.6 to 0.3 g / cm 3 The preferred compositions are resilient or monolithic foams having densities in the range of 0.1 to 1.0 mm, or compression molded materials such as cured polyurethane binders.

[0160] Foam is a particularly suitable matrix material. Hybrid materials that include a matrix material composed of polyurethane foam preferably exhibit good adhesion between the matrix material and the foam pellets.

[0161] In one embodiment, the present invention also relates to a hybrid material comprising a matrix composed of polyurethane foam and foam pellets according to the present invention.

[0162] In a further embodiment, the present invention relates to a hybrid material comprising a matrix composed of polyurethane foam, foam pellets according to the invention and further foam pellets composed of, for example, thermoplastic polyurethane.

[0163] In one embodiment, the present invention relates to a hybrid material comprising a matrix composed of polyurethane integral foam and foam pellets according to the present invention.

[0164] In a further embodiment, the present invention relates to a hybrid material comprising a matrix composed of polyurethane integral foam, foam pellets according to the invention, and further foam pellets composed, for example, of thermoplastic polyurethane.

[0165] The hybrid material of the present invention comprising a polymer (PM) as a matrix and the foamed pellets of the present invention can be produced, for example, by mixing the components used to produce the polymer (PM) and the foamed pellets, optionally further components, and reacting them to obtain the hybrid material, the reaction being preferably carried out under conditions in which the foamed pellets are essentially stable.

[0166] Suitable processes and reaction conditions for producing polymers (PM), in particular ethylene-vinyl acetate copolymers or polyurethanes, are known per se to those skilled in the art.

[0167] In a preferred embodiment, the hybrid material of the invention is an integral foam, in particular an integral foam based on polyurethane. Suitable methods for producing integral foams are known per se to those skilled in the art. The integral foam is preferably produced in a one-shot process, using low-pressure or high-pressure techniques in a closed, advantageously temperature-controlled mold. The mold is preferably made of metal, for example aluminum or steel. These procedures are described, for example, by Piechota and Roehr in "Integralschaumstoff" [Integral Foam], Carl-Hanser-Verlag, Munich, Vienna, 1975, or in "Kunststoff-Handbuch" [Plastics Handbook], Vol. 7, "Polyurethane" [Polyurethanes], 3rd edition, 1993, Chapter 7.

[0168] When the hybrid material of the present invention comprises an integral foam, the amount of reaction mixture introduced into the mold is such that the resulting molded article composed of the integral foam is 0.08 to 0.70 g / cm 3 , especially 0.12 to 0.60 g / cm 3 The degree of compression molding to produce a molding having a compression molded surface zone and a cellular core is in the range of 1.1 to 8.5, preferably 2.1 to 7.0.

[0169] Therefore, it is possible to produce a hybrid material with a matrix composed of polymer (PM) and the foamed pellets of the present invention contained therein, in which there is a homogeneous distribution of foamed beads. The foamed pellets of the present invention can be easily used in the method for producing a hybrid material, since due to their small size, the individual beads are free-flowing and do not impose any special requirements on processing.Techniques for homogeneous distribution of foamed pellets, such as slow-rolling type, can be used here.

[0170] Further auxiliaries and / or additives may be optionally added to the reaction mixture to produce the hybrid material of the present invention, examples of which include surface active substances, foam stabilizers, cell regulators, release agents, fillers, dyes, pigments, hydrolysis stabilizers, odor absorbing substances and fungistatic and bacteriostatic substances.

[0171] The surface-active substances that can be used are compounds that serve to support the homogenization of starting materials and are suitable for adjusting cell structure.Examples include emulsifiers, such as castor oil sulfate or the sodium salt of fatty acid, as well as the salts of fatty acids with amines, such as diethylamine oleate, diethanolamine stearate, diethanolamine ricinoleate, salts of sulfonic acids, such as the alkali metal or ammonium salts of dodecylbenzene disulfonic acid or dinaphthylmethane disulfonic acid and ricinoleic acid, foam stabilizers, such as siloxane-oxyalkylene copolymers and other organopolysiloxanes, ethoxylated alkylphenols, ethoxylated fatty alcohols, paraffin oil, castor oil esters or ricinoleic acid esters, turmeric oil and peanut oil, and cell regulators, such as paraffin, fatty alcohols and dimethylpolysiloxane. [0218] 2. Polymer synthesis examples 2.1 Description of the formation of urethane-containing polymers - general description The following example polymers 1-4, identified hereafter, were produced in a ZSK58 MC twin screw extruder (manufactured by Coperion) with a processing length of 48D (12 barrels). A gear pump was used to discharge the melt from the extruder. After filtration of the melt, underwater pelletization was used to process the polymer melt into pellets, which were continuously dried in a heated fluidized bed at 40-90°C.

[0219] 2.2 Examples of urethane-containing polymers 1 to 4 Ultradur B4500 polybutylene terephthalate (BASF SE) was metered into the first zone. After melting the PBT, monomeric diol (1,4-butane-diol of exemplary polymers 1-4) or other low molecular weight polyol, and optionally a catalyst, were fed into the third zone for transesterification of the PBT. After transesterification, further reaction components, such as diisocyanates and long chain polyols, were added into the fifth zone. The feeding of further additives as described above is carried out in zone 8.

[0220] The barrel temperature for the inlet, zone 1, is 150°C. The melting and transesterification of PBT in zones 2-5 is carried out at temperatures of 250-300°C. The synthesis of polymer in zones 6-12 is carried out at barrel temperatures of 240-210°C. The discharge of the melt and underwater pelletization are carried out at melt temperatures of 210-230°C. The feed rate is 180-240 min -1 The throughput ranges from 150 to 220 kg / hour.

[0221] After synthesis, the resulting polymer is subjected to underwater pelletization or strand pelletization, followed by drying.

[0222] 2.3 Examples of urethane-containing polymers 5-7 The polyester (PBT) is fed into the first barrel of a ZSK582 twin screw extruder from Coperion with a processing length of 48D. After melting of the polyester, the polyol and any catalyst present therein are added in barrel 3. The transesterification is carried out at a barrel temperature of 250-300°C, before the diisocyanate is added to the reaction mixture in the fifth barrel. The increase in molar mass is carried out downstream, at a barrel temperature of 190-230°C. After synthesis, the obtained polymer is subjected to underwater pelletization or strand pelletization, followed by drying.

[0223] The amounts used are summarized in Table 1.

[0224] [Table 1]

[0225] The properties of the thermoplastic polyurethanes produced by the continuous synthesis are summarized in Table 2.

[0226] [Table 2]

[0227] 3. Examples of the production of foam beads A twin-screw extruder with a screw diameter of 44 mm and a length to diameter ratio of 42, equipped with an associated melt pump, starter valve with screen changer, die plate and underwater pelletizer, was used to produce expanded beads made of the product (Table 1). The thermoplastic polyurethane was dried and then treated at 80° C. for 3 hours to obtain a residual water content of less than 0.02% by weight. In addition to the thermoplastic polyurethane, crosslinker 1 was added in some experiments.

[0228] The crosslinker is a thermoplastic polyurethane that has been compounded in a separate extrusion process with diphenylmethane 4,4'-diisocyanate having an average functionality of 2.05. The residual NCO content is >5%.

[0229] Each polymer used, as well as crosslinker 1, were each weighed separately into the inlet of a twin-screw extruder via a gravimetric metering device.

[0230] After the materials were metered into the inlet of the twin-screw extruder, they were melted and mixed. The blowing agents CO2 and N2 were added subsequently through one injector each. The remaining length of the extruder was used for uniform incorporation of the blowing agent into the polymer melt. After the extruder, the polymer / blowing agent mixture was forced using a gear pump (GP) through an actuation valve with a screen changer (SV) to a die plate (DP), where it was split into strands, which were cut into pellets in the pressurized cutting chamber of the underwater pelletizer (UWP) with a temperature-controlled liquid flow, conveyed out of the water, and expanded in the process.

[0231] A centrifugal dryer was used to ensure that the expanded beads were separated from the process water.

[0232] The total throughput of the extruder, polymer and blowing agent was 40 kg / h. Table 3 lists the amounts of polymer and blowing agent used, where the polymer always constitutes 100 parts and the blowing agent is additionally counted so that the total of the resulting composition is greater than 100 parts.

[0233] [Table 3]

[0234] The temperatures used for the extruder and downstream devices as well as the pressure in the cutting chamber of the UWP are listed in Table 4.

[0235] [Table 4]

[0236] After separating the water from the swollen pellets using a centrifugal dryer, the swollen pellets are dried at 60° C. for 3 hours to remove any remaining surface water and any moisture that may be present in the beads, preventing them from interfering with further analysis of the beads.

[0237] Table 5 lists the resulting bulk densities for each expanded product after drying.

[0238] [Table 5]

[0239] In addition to the processing in the extruder, expanded beads were also produced in an impregnation tank. For this purpose, the tank was filled with a solid / liquid phase to a filling level of 80%, the phase ratio being 0.31.

[0240] The solid phase can be seen here as polymer 3 and the liquid phase as a mixture of water with calcium carbonate and surfactant. The blowing agent (butane) was injected into this mixture in a tight gas tank (previously purged with nitrogen) in the amount relative to the solid phase (polymer 3) shown in Table 6. The tank was heated while stirring the solid / liquid phase and nitrogen was injected in a defined manner at a pressure up to 8 bar and a temperature of 50° C. Heating was subsequently continued until the desired impregnation temperature (IMT) was reached. Once the impregnation temperature and impregnation pressure were reached and held for a given time, the tank was depressurized via a valve. The exact production parameters of the experiment as well as the achieved bulk density are listed in Table 6.

[0241] [Table 6]

[0242] 4. Fusion and Mechanical Properties 4.1 Formation of green bodies by steam fusion The expanded pellets were subsequently fused to obtain square slabs with a side length of 200 mm and a thickness of 10 mm or 20 mm by contacting them with water steam in a molding machine from Kurtz ersa GmbH (Energy Foamer). For the thickness of the slabs, the fusion parameters differ only with respect to cooling. The fusion parameters for the different materials were selected so that the slab side of the final molding facing the movable side (MII) of the mold had the minimum number of collapsed beads. Gap steaming was also optionally performed through the movable side of the mold. Regardless of the experiment, a cooling time of 120 seconds for a slab thickness of 20 mm and 100 seconds for a slab with a thickness of 10 mm from the fixed side (MI) and the movable side of the mold was always established in the end. Table 7 lists the respective steaming conditions in terms of steam pressure. The slabs are stored in an oven at 70° C. for 4 hours.

[0243] [Table 7]

[0244] 4.2 Production of green bodies by high-frequency fusion The expanded pellets were subsequently fused using radio frequency to obtain square slabs with a side length of 200 mm and a thickness of 10 mm in a molding machine from Kurtz ersa GmbH (RF Foamer). To this end, approximately 100 g of beads were weighed, placed in a Teflon mold and spread as flat as possible. The mold was sealed to 10 mm with a Teflon plate and the expanded pellets were compression molded. Radio frequency fusion at 24 MHz was started and the set voltage (set point value: 5.9-6.5 kV) was reached in 2 seconds. The beads were fused at this voltage for 30-50 seconds. As a result of irradiation of the beads, the mold was heated to approximately 100 °C. The mold was subsequently cooled to 40-50 °C at room temperature without cooling on the outside before removing the fused slab. The instrument parameters are summarized in Table 7. The slabs are stored in an oven at 70 °C for 4 hours before mechanically testing the slabs.
