[0012] [Description of the embodiments of the present disclosure] The present inventors have examined reactors having the following three configurations as reactors having a simple configuration. The magnetic core is a roughly "8" shaped magnetic core that is a combination of a first split core and a second split core. A gap is formed between the first and second split cores at the position of the middle core portion of the magnetic core. The assembly of the magnetic core and the coil is molded with resin, and a part of the resin is disposed in the gap.
[0013] However, in a reactor having the above configuration, it is difficult for the resin to sufficiently fill the gap located at the position of the middle core portion. If the resin is not sufficiently filled in the gap, an air pocket where no resin is present is formed in the gap. The air pocket inhibits heat conduction between the first split core and the second split core, thereby reducing the heat dissipation performance of the reactor. In consideration of these problems, the present inventors have completed a reactor according to the present disclosure. First, embodiments of the present disclosure will be listed and described.
[0014] <1> A reactor according to an embodiment includes a coil having a first winding portion and a magnetic core, the magnetic core including a middle core portion disposed inside the first winding portion, a first end core portion facing a first end face of the first winding portion, a second end core portion facing a second end face of the first winding portion, a first side core portion disposed outside a first side face of the first winding portion and connecting the first end core portion and the second end core portion, and a second side core portion disposed outside a second side face of the first winding portion and connecting the first end core portion and the second end core portion, and a resin molded portion that integrates the coil and the magnetic core. The magnetic core includes a first split core including the first end core portion and a second split core including at least a part of the middle core portion. The first split core includes a first end face facing an internal space of the first winding portion and a through hole penetrating from an outer surface of the first end core portion toward the first end face. The second split core has a second end surface facing the first end surface with a gap therebetween, and a part of the resin molded portion is disposed in the through hole and in the gap.
[0015] The above configuration <1> The reactor has a simple configuration. The magnetic core of the reactor having the above configuration is composed of a first split core and a second split core. Therefore, this reactor is manufactured by assembling the first split core and the second split core to a coil, and integrating the coil and the magnetic core with resin. The resin integrating the coil and the magnetic core becomes a resin molded portion when solidified. In this way, the reactor having the above configuration has a simple configuration and is highly manufacturable.
[0016] The above configuration <1> The reactor has excellent heat dissipation properties. When the reactor is manufactured, part of the resin that integrates the coil and the magnetic core flows into the through hole of the first end core portion. The through hole penetrates from the outer surface of the first end core portion toward the first end face. Therefore, a sufficient amount of resin is easily filled into the gap between the first end face and the second end face through the through hole. The resin placed in the gap solidifies to become a resin gap. Air pockets are unlikely to form in the resin gap formed by a sufficient amount of resin. A resin gap with few air pockets improves thermal conduction between the first and second divided cores. Therefore, the heat dissipation properties of the reactor are improved.
[0017] In the above configuration, when the resin is molded, the resin flows into the through holes, and the surface pressure acting on the outer surface of the first end core portion decreases. Therefore, even if the molding pressure is high, the first end core portion is less likely to be damaged. When the pressure is high, the resin tends to sufficiently penetrate not only the gap between the first end face and the second end face, but also the gap between the middle core portion and the first winding portion.
[0018] By providing the through holes in the first split core, the substantial portion of the first split core is reduced. Therefore, the reactor having the above configuration is lighter than a reactor that does not have a through hole in the first split core. Here, as will be described in detail in the embodiment described later, the position where the through holes are provided is a location where the magnetic flux of the magnetic core has difficulty passing through. Therefore, the degradation of the magnetic properties of the reactor due to the through holes is limited.
[0019] <2> In one embodiment of the reactor according to the embodiment, the axis of the through hole is aligned along the axial direction of the middle core portion, and the through hole includes an axis of the middle core portion.
[0020] Since the through hole is disposed at a position including the axis of the middle core portion, the through hole is less likely to degrade the magnetic properties of the magnetic core.
[0021] <3> One embodiment of the reactor according to the embodiment is one in which S1 / S2 is 0.02 or more and 0.15 or less, S1 being the area of the cross section of the through hole and S2 being the area inside the contour line of the cross section of the middle core portion.
[0022] The above form <3> According to this configuration, the weight of the reactor is reduced without significantly deteriorating the magnetic characteristics of the reactor.
[0023] <4> In one embodiment of the reactor according to the embodiment, the second end surface includes an annular rib provided along an outer circumferential edge portion of the second end surface.
[0024] By providing the second end face with the annular rib, the resin that has entered the gap from the through hole during the manufacture of the reactor is likely to remain at the position of the gap. <4> In this configuration, air pockets are unlikely to form in the resin gap.
[0025] <5> In one embodiment of the reactor according to the present invention, the first split core has a rough T-shape composed of the first end core portion and at least a part of the middle core portion, and the second split core has a rough E-shape composed of the second end core portion, the remaining part of the middle core portion, the first side core portion, and the second side core portion.
[0026] The above form <5> In this configuration, each split core has a simple shape, so that the split cores can be easily manufactured. <5> This reactor has excellent productivity, including cost.
[0027] <6> In one embodiment of the reactor according to the present embodiment, the first split core is a powder compact containing soft magnetic powder.
[0028] The powder compact has excellent magnetic properties such as magnetic permeability. Therefore, by forming the first split core from the powder compact, the decrease in magnetic properties of the first split core due to the through hole can be compensated for. Therefore, even if the first split core has a through hole, a reactor with excellent magnetic properties can be manufactured.
[0029] <7> In one embodiment of the reactor according to the present embodiment, the second split core is a molded body of a composite material containing resin and soft magnetic powder dispersed in the resin.
[0030] The magnetic properties of the composite material compact can be easily adjusted by adjusting the content of the soft magnetic powder. For example, by using a second divided core made of the composite material to adjust the magnetic properties of the entire magnetic core, it is possible to obtain a magnetic core that is less susceptible to magnetic saturation.
[0031] <8> The converter according to the embodiment has the above configuration. <1> From form <7> The reactor is either
[0032] The converter includes a reactor having excellent heat dissipation properties. In the reactor having excellent heat dissipation properties, the magnetic characteristics are unlikely to be degraded due to heat generated by energization. Therefore, the converter is unlikely to experience performance degradation due to energization.
[0033] <9> The power conversion device according to the embodiment has the above configuration. <8> Equipped with a converter.
[0034] In the power conversion device, the performance degradation of the power conversion device caused by energization is unlikely to occur because the reactor of the embodiment provided in the power conversion device has excellent heat dissipation properties.
[0035] [Details of the embodiment of the present disclosure] Hereinafter, an embodiment of the reactor of the present disclosure will be described with reference to the drawings. The same reference numerals in the drawings indicate the same objects. Note that the present invention is not limited to the configurations shown in the embodiments, but is indicated by the claims, and is intended to include all modifications within the meaning and scope equivalent to the claims.
[0036] <Embodiment 1> 1 and 2, a reactor 1 of this example is configured by combining a coil 2 and a magnetic core 3. One of the features of this reactor 1 is that a through hole 4 is provided in a part of the magnetic core 3. Each component of the reactor 1 will be described in detail below.
[0037] <Coil> The coil 2 has one first winding portion 21. The first winding portion 21 is formed by winding a single wire without joints in a spiral shape. A known winding can be used for the winding. The winding in this embodiment uses a coated rectangular wire. The conductor wire of the coated rectangular wire is made of a rectangular copper wire. The insulating coating of the coated rectangular wire is made of enamel. The first winding portion 21 is formed of an edgewise coil in which the coated rectangular wire is wound edgewise.
[0038] The shape of the first winding portion 21 is a rectangular tube. That is, the end face shape of the first winding portion 21 in this example is a rectangular frame shape. The corners of the first winding portion 21 in this example are rounded. Since the shape of the first winding portion 21 is a rectangular tube, the contact area between the first winding portion 21 and the installation target is likely to be larger than when the winding portion is a cylinder with the same cross-sectional area. Therefore, the reactor 1 can easily dissipate heat to the installation target via the first winding portion 21. In addition, the first winding portion 21 can be easily and stably installed on the installation target.
[0039] Ends 2a and 2b of first winding portion 21 are extended toward the outer periphery of first winding portion 21 at one end side and the other end side of first winding portion 21 in the axial direction, respectively. At ends 2a and 2b of first winding portion 21, the insulating coating is stripped away to expose the conductor wire. A terminal member (not shown) is connected to the exposed conductor wire. An external device is connected to coil 2 via this terminal member. The external device is not shown. The external device is, for example, a power source that supplies power to coil 2.
[0040] <Magnetic core> As shown in FIG. 2, the magnetic core 3 includes a middle core portion 30, a first end core portion 31, a second end core portion 32, a first side core portion 33, and a second side core portion 34. In FIG. 2, the boundaries between the core portions 30, 31, 32, 33, and 34 are indicated by two-dot chain lines. The middle core portion 30 is a portion of the magnetic core 3 that is disposed inside the first winding portion 21. The first end core portion 31 is a portion of the magnetic core 3 that faces a first end face 211 of the first winding portion 21. The second end core portion 32 is a portion of the magnetic core 3 that faces a second end face 212 of the first winding portion 21. The first side core portion 33 is a portion of the magnetic core 3 that is disposed outside the first side face 213 of the first winding portion 21. The second side core portion 34 is a portion of the magnetic core 3 that is disposed outside the second side face 214 of the first winding portion 21.
[0041] In this magnetic core 3, a ring-shaped closed magnetic circuit indicated by a thick dashed line is formed in the middle core portion 30, the first end core portion 31, the first side core portion 33, and the second end core portion 32. In addition, a ring-shaped closed magnetic circuit indicated by a thick dashed line is formed in the middle core portion 30, the first end core portion 31, the second side core portion 34, and the second end core portion 32.
[0042] Here, the directions in the reactor 1 are defined with reference to the magnetic core 3. First, the direction along the axial direction of the middle core portion 30 is the X direction. The direction perpendicular to the X direction and in which the middle core portion 30, the first side core portion 33, and the second side core portion 34 are arranged in parallel is the Y direction. Then, the direction intersecting both the X direction and the Y direction is the Z direction (FIG. 1).
[0043] [Middle core section] 2, the middle core portion 30, which is a part of the magnetic core 3, is disposed inside the first winding portion 21. Therefore, the middle core portion 30 extends along the axial direction of the first winding portion 21. In this example, both ends of the portion of the magnetic core 3 along the axial direction of the first winding portion 21 protrude from a first end face 211 and a second end face 212 of the first winding portion 21, respectively. The protruding portions are also part of the middle core portion 30.
[0044] The shape of the middle core portion 30 is not particularly limited as long as it fits the internal shape of the first winding portion 21. The middle core portion 30 in this example has a substantially rectangular parallelepiped shape.
[0045] [First end core part / Second end core part] The first end core portion 31 and the second end core portion 32 are larger than the width in the Y direction of the first wound portion 21. That is, the first end core portion 31 protrudes outward in the Y direction beyond a first end face 211 of the first wound portion 21. The second end core portion 32 protrudes outward in the Y direction beyond a second end face 212 of the first wound portion 21.
[0046] The shapes of the first end core portion 31 and the second end core portion 32 are not particularly limited as long as a sufficient magnetic path is formed inside each end core portion 31, 32. In this example, the first end core portion 31 and the second end core portion 32 are substantially rectangular parallelepiped. Among the four corners of the first end core portion 31 and the second end core portion 32 as viewed from the Z direction, the two corners located far from both side core portions 33, 34 may be rounded. If the two corners are rounded, the weight of the end core portions 31, 32 is reduced. The two corners are portions through which magnetic flux has difficulty passing. Therefore, even if the two corners are rounded, the magnetic characteristics of the reactor 1 are unlikely to deteriorate.
[0047] The first end core portion 31 of this example has a through hole 4 provided in an outer surface 310. Of the two surfaces of the first end core portion 31 facing the X direction, the outer surface 310 is the surface located away from the coil 2. The through hole 4 reduces the weight of the first end core portion 31. The through hole 4 will be described in detail later.
[0048] [First side core part / Second side core part] The first side core portion 33 connects the first end core portion 31 and the second end core portion 32 on the outside of the first side surface 213 of the first wound portion 21. The axial direction of the first side core portion 33 is parallel to the axial direction of the middle core portion 30. The first side surface 213 is a surface of the first wound portion 21 facing the Y direction.
[0049] The second side core portion 34 connects the first end core portion 31 and the second end core portion 32 on the outside of the second side surface 214 of the first winding portion 21. The second side surface 214 is a surface of the first winding portion 21 facing in the Y direction and facing in the opposite direction to the first side surface 213. The axial direction of the second side core portion 34 is parallel to the axial direction of the middle core portion 30. In this example, the axis of the middle core portion 30, the axis of the first side core portion 33, and the axis of the second side core portion 34 are arranged on the XY plane.
[0050] [size] When the reactor 1 of this example is mounted on a vehicle, the length L of the magnetic core 3 in the X direction is, for example, 30 mm or more and 150 mm or less, the width W of the magnetic core 3 in the Y direction is, for example, 30 mm or more and 150 mm or less, and the height H in the Z direction (FIG. 1) is, for example, 15 mm or more and 75 mm or less.
[0051] The length T0 in the Y direction of the middle core portion 30 is, for example, 10 mm or more and 50 mm or less. The length T1 in the X direction of the first end core portion 31 and the length T2 in the X direction of the second end core portion 32 are, for example, 5 mm or more and 40 mm or less. Furthermore, the length T3 in the Y direction of the first side core portion 33 and the length T4 in the Y direction of the second side core portion 34 are, for example, 5 mm or more and 40 mm or less. These lengths relate to the size of the cross-sectional area of the magnetic path of the magnetic core 3.
[0052] [Divided form] The magnetic core 3 is formed by combining a first split core 3A and a second split core 3B. In this example, the first split core 3A is composed of a first end core portion 31 and a part of the middle core portion 30. The shape of the first split core 3A when viewed from the Z direction is approximately T-shaped. The first split core 3A has a first end surface 3a facing the internal space of the first winding portion 21. The first end surface 3a is parallel to the YZ plane.
[0053] The second split core 3B in this example is composed of a second end core portion 32, a first side core portion 33, a second side core portion 34, and a part of the middle core portion 30. The shape of the second split core 3B when viewed from the Z direction is approximately E-shaped. The second split core 3B has a second end face 3b facing the internal space of the first winding portion 21. The second end face 3b faces the first end face 3a. The second end face 3b is parallel to the YZ plane.
[0054] A gap 3g is formed between the first end face 3a and the second end face 3b. A part of the resin molded part 5, which will be described later, is disposed in this gap 3g. The part of the resin molded part 5 disposed in the gap 3g functions as a resin gap.
[0055] [Magnetic properties, materials, etc.] The first split core 3A and the second split core 3B are preferably a powder compact formed by pressing raw material powder containing soft magnetic powder, or a compact of a composite material of soft magnetic powder and resin. The first split core 3A and the second split core 3B may be a powder compact, or the first split core 3A and the second split core 3B may be a compact of a composite material. Also, one of the first split core 3A and the second split core 3B may be a powder compact, and the other may be a compact of a composite material. Such a magnetic core 3 is unlikely to be magnetically saturated. It is preferable that the first split core 3A, in which the through hole 4 described later is provided, is composed of a powder compact, and the second split core 3B is composed of a compact of a composite material.
[0056] The soft magnetic powder of the green compact is an aggregate of soft magnetic particles composed of iron group metal such as iron, or iron alloy such as Fe (iron)-Si (silicon) alloy and Fe-Ni (nickel) alloy. An insulating coating composed of phosphate or the like may be formed on the surface of the soft magnetic particles. The raw powder may contain a lubricant or the like.
[0057] A composite material compact can be manufactured by filling a mold with a mixture of soft magnetic powder and unsolidified resin and solidifying the resin. The soft magnetic powder of the composite material can be the same as that used for the powder compact. On the other hand, the resin contained in the composite material can be thermosetting resin, thermoplastic resin, room temperature curing resin, and low temperature curing resin. Examples of thermosetting resins include unsaturated polyester resin, epoxy resin, urethane resin, and silicone resin. Examples of thermoplastic resins include polyphenylene sulfide (PPS) resin, polytetrafluoroethylene (PTFE) resin, liquid crystal polymer (LCP), polyamide (PA) resin such as nylon 6 and nylon 66, polybutylene terephthalate (PBT) resin, and acrylonitrile butadiene styrene (ABS) resin. Other examples include BMC (bulk molding compound), which is a mixture of unsaturated polyester with calcium carbonate and glass fiber, millable silicone rubber, and millable urethane rubber.
[0058] The above-mentioned composite material may contain a non-metallic powder in addition to the soft magnetic powder and the resin. The non-metallic powder improves the heat dissipation of the compact of the composite material. The non-metallic powder may be, for example, a ceramic filler such as alumina or silica. The ceramic filler is also a non-magnetic material. The content of the non-metallic powder may be 0.2% by mass or more and 20% by mass or less, further 0.3% by mass or more and 15% by mass or less, or 0.5% by mass or more and 10% by mass or less.
[0059] The content of the soft magnetic powder in the composite material is 30% by volume or more and 80% by volume or less. From the viewpoint of improving the saturation magnetic flux density and heat dissipation, the content of the soft magnetic powder can be further set to 50% by volume or more, 60% by volume or more, or 70% by volume or more. From the viewpoint of improving the fluidity in the manufacturing process, the content of the soft magnetic powder is preferably set to 75% by volume or less. In the composite material compact, if the filling rate of the soft magnetic powder is adjusted to be low, the relative permeability can be easily reduced. The relative permeability of the composite material compact is, for example, 5 to 50. The relative permeability of the composite material compact may further be 10 to 45, 15 to 40, or 20 to 35. In this example, the entire second divided core 3B is composed of the composite material compact.
[0060] The powder compact has an easier to increase the content of soft magnetic powder than a composite material compact. For example, the content of soft magnetic powder in the powder compact is more than 80 volume %, and even 85 volume % or more. A divided core made of the powder compact is likely to have a high saturation magnetic flux density and a high relative permeability. The relative permeability of the powder compact is, for example, 50 or more and 500 or less. The relative permeability of the powder compact may be 80 or more, 100 or more, 150 or more, or 180 or more. In this example, the entire first divided core 3A including the through hole 4 is made of the powder compact.
[0061] <Through hole> The first split core 3A has a through hole 4. The through hole 4 penetrates from the outer surface 310 toward the first end surface 3a. The through hole 4 is a passage for resin constituting the resin molded portion 5 described below. The opening of the through hole 4 in the outer surface 310 is preferably positioned inside the outer peripheral contour line of the middle core portion 30 when viewed in the X direction, as shown in FIG.
[0062] The axis of the through hole 4 preferably runs along the X direction. Furthermore, the through hole 4 preferably includes the axis of the middle core portion 30. The axis includes the area center of gravity of the YZ cross section of the middle core portion 30. The two closed magnetic circuits formed in the magnetic core 3 of this example are oriented in a direction away from the axis of the middle core portion 30 in the Y direction (see FIG. 2). Therefore, magnetic flux is unlikely to pass through the position of the through hole 4 in the first split core 3A. Therefore, even if the first split core 3A has the through hole 4, the magnetic characteristics of the reactor 1 are unlikely to deteriorate.
[0063] The shape of the cross section of the through hole 4 is not particularly limited. The cross section of the through hole 4 is a cross section perpendicular to the extension direction of the through hole 4. In this example, the cross section of the through hole 4 is a YZ cross section of the through hole 4. The cross section of the through hole 4 in this example is a perfect circle. The cross section may be an ellipse, a polygon including a rectangle, or an irregular shape such as a star.
[0064] It is preferable that the cross-sectional area of the through hole 4 satisfies the following formula (1): S1 is the cross-sectional area of the through hole 4. S2 is the area inside the contour line of the cross section of the middle core portion 30. Formula (1)…0.02≦S1 / S2≦0.15
[0065] If S1 / S2 is 0.02 or more, the resin constituting the resin molded portion 5 (FIGS. 1 and 2) flows easily through the through hole 4. In addition, the weight of the first split core 3A is reduced, making the reactor lighter. If S1 / S2 is 0.15 or less, the deterioration of the magnetic properties of the magnetic core 3 due to the provision of the through hole 4 is suppressed. The lower limit of S1 / S2 is preferably 0.03, and more preferably 0.04. The upper limit of S1 / S2 is preferably 0.14, and more preferably 0.12. The preferred range of S1 / S2 is 0.04 or more and 0.12 or less.
[0066] The cross-sectional area of the through hole 4 is 40 mm 2 In this case, the flowability of the resin in the through holes 4 is sufficiently ensured regardless of the type of resin constituting the resin molded portion 5.
[0067] <Resin molded part> 1 and 2, the resin molded part 5 integrates the coil 2 and the magnetic core 3. The resin molded part 5 may cover the entire assembly of the coil 2 and the magnetic core 3, or may cover only a part of the assembly. In the latter case, the resin molded part 5 covers at least the through hole 4 on the outer surface 310. If at least a part of the outer circumferential surface of the first winding part 21 is exposed from the resin molded part 5, heat dissipation from the coil 2 is easily promoted.
[0068] The resin molded portion 5 is formed, for example, by placing an assembly of the coil 2 and the magnetic core 3 in a mold and molding it with resin. A part of the resin enters the gap 3g through the through hole 4. The resin solidifies to form the resin molded portion 5. A part of the resin molded portion 5 is disposed in the through hole 4 and the gap 3g. The part of the resin molded portion 5 disposed in the gap 3g functions as a resin gap.
[0069] A portion of the resin molded portion 5 in this example is also disposed between the inner circumferential surface of the first winding portion 21 and the outer circumferential surface of the middle core portion 30. The portion of the resin molded portion 5 disposed in this position firmly integrates the first winding portion 21 and the middle core portion 30.
[0070] The same resin as that contained in the composite material can be used for the resin constituting the resin molded part 5. For example, PBT resin can be used for the resin constituting the resin molded part 5. These resins may contain a ceramic filler such as alumina.
[0071] <Other> As indicated by the two-dot chain line in Fig. 2, the second split core 3B may also be provided with a through hole 40. The through hole 40 penetrates from the outer surface 320 of the second split core 3B to the second end surface 3b. In this case, the volume of the through hole 40 is preferably the same as the volume of the through hole 4 of the first split core 3A. If the volumes of the through holes 4 and 40 are the same, the resin flowing through the through holes 4 and 40 will easily reach the gap 3g at approximately the same time.
[0072] The reactor 1 may further include at least one of a case, an adhesive layer, and a holding member. The case is a member that houses the combination of the coil 2 and the magnetic core 3 inside. The combination housed in the case may be embedded in a sealing resin portion. The adhesive layer is for fixing the combination to a mounting surface, the combination to an inner bottom surface of the case, the case to a mounting surface, etc. The holding member is a member that is disposed between the coil 2 and the magnetic core 3 and determines the relative positions of the coil 2 and the magnetic core 3. The holding member is made of insulating resin and ensures insulation between the coil 2 and the magnetic core 3.
[0073] Effect The reactor 1 of this embodiment is excellent in productivity. The reactor 1 of this embodiment has a small number of components. In addition, the coil 2 and the magnetic core 3 are integrated together by simply molding the assembly of the coil 2 and the magnetic core 3 with resin, and a resin gap is formed in the magnetic core 3. Therefore, the reactor 1 of this embodiment has excellent productivity.
[0074] The reactor 1 of this embodiment has excellent heat dissipation properties. When the reactor 1 of this example is manufactured, a part of the resin that integrates the coil 2 and the magnetic core 3 flows into the through hole 4 of the first end core portion 31. The through hole 4 penetrates from the outer surface 310 of the first end core portion 31 toward the first end face 3a. Therefore, a sufficient amount of resin is easily filled into the gap 3g between the first end face 3a and the second end face 3b through the through hole 4. The resin placed in the gap 3g solidifies and becomes a resin gap. Air pockets are unlikely to form in the resin gap formed by a sufficient amount of resin. The resin gap with fewer air pockets improves the thermal conduction between the first split core 3A and the second split core 3B. Therefore, the heat dissipation performance of the reactor 1 is improved.
[0075] The reactor 1 of this embodiment having the through hole 4 is lighter in weight than a conventional reactor not having the through hole 4. In the reactor 1 of this example, the through holes 4 are provided in the first split core 3A, thereby reducing the substantial portion of the first end core portion 31. This reduces the weight of the reactor 1. In addition, since the substantial portion of the first end core portion 31 is reduced, the productivity of the magnetic core 3 including the cost, i.e., the productivity of the reactor 1, is improved.
[0076] The reactor 1 of this embodiment has magnetic characteristics equivalent to those of a reactor that does not have the through hole 4. In the reactor 1 of this example, a through hole 4 is provided in a middle portion in the Y direction on the outer surface 310 of the first end core portion 31. This middle portion is a location through which magnetic flux has difficulty passing. Therefore, deterioration in the magnetic characteristics of the reactor 1 due to the provision of the through hole 4 in the magnetic core 3 is suppressed.
[0077] In the reactor 1 of this example, when the resin is molded, the resin flows into the through holes 4, and the surface pressure acting on the outer surface 310 of the first end core portion 31 decreases. Therefore, even if the molding pressure is large, the first end core portion 31 is unlikely to be damaged. When the pressure is high, the resin tends to sufficiently spread not only in the gap 3g between the first end face 3a and the second end face 3b but also in the gap between the middle core portion 30 and the first winding portion 21.
[0078] <Embodiment 2> The reactor 1 according to the second embodiment will be described with reference to Figs. 4 and 5. The reactor 1 according to the second embodiment is different from the reactor 1 according to the first embodiment in the configuration of the second end surface 3b. The configuration of the reactor 1 according to the present example other than the configuration of the second end surface 3b is the same as that of the reactor 1 according to the first embodiment.
[0079] 4 and 5, the second end surface 3b of the second divided core 3B in this example has an annular rib 3r provided along its outer circumferential edge. The rib 3r in this example has a rectangular annular shape. The rib 3r may be continuous in the circumferential direction or may have a slit.
[0080] In this example, the outer circumferential surface of the rib 3r is flush with the outer circumferential surface of the middle core portion 30. The inner circumferential surface of the rib 3r is inclined toward the axis of the middle core portion 30 toward the second end face 3b.
[0081] Since the second end surface 3b has the annular rib 3r, the resin that has entered the gap 3g from the through hole 4 during the manufacture of the reactor 1 tends to remain at the position of the gap 3g. Therefore, an air pocket is unlikely to be formed in the resin gap.
[0082] <Embodiment 3> A reactor 1 according to a third embodiment will be described with reference to Fig. 6. Fig. 6 shows only the magnetic core 3 provided in the reactor 1. The reactor 1 of the third embodiment is different from the reactors 1 of the first and second embodiments in the divided state of the magnetic core 3. The configuration of the reactor 1 of this example, other than the divided state of the magnetic core 3, is the same as that of the reactor 1 of the first and second embodiments.
[0083] The first divided core 3A in this example is constituted by a first end core portion 31. The first end core portion 31 is provided with a through hole 4. When viewed from the Z direction, the first divided core 3A is generally I-shaped. The first divided core 3A is preferably constituted by a powder compact.
[0084] The second divided core 3B in this example is composed of a middle core portion 30, a second end core portion 32, a first side core portion 33, and a second side core portion 34. The second divided core 3B is generally E-shaped when viewed from the Z direction. The second divided core 3B is preferably composed of a molded body of a composite material.

[0087] The first split core 3A in this example is composed of a first end core portion 31, a part of the middle core portion 30, a part of the first side core portion 33, and a part of the second side core portion 34. A through hole 4 is provided in the first end core portion 31. The first split core 3A is approximately E-shaped when viewed from the Z direction. The first split core 3A is preferably composed of a powder compact.
[0088] The second divided core 3B in this example is composed of a second end core portion 32, a part of the middle core portion 30, a part of the first side core portion 33, and a part of the second side core portion 34. When viewed from the Z direction, the second divided core 3B is approximately E-shaped. The middle core portion 30, the first side core portion 33, and the second side core portion 34 of the second divided core 3B are longer than the middle core portion 30, the first side core portion 33, and the second side core portion 34 of the first divided core 3A, respectively. The second divided core 3B is preferably composed of a molded body of a composite material.
[0089] The reactor 1 of this example also provides the same effects as those of the reactor 1 of the first embodiment.
[0090] <Embodiment 5> A reactor 1 according to a fifth embodiment will be described with reference to Fig. 8. Fig. 8 shows only the magnetic core 3 provided in the reactor 1. The reactor 1 of the fifth embodiment is different from the reactors 1 of the first and second embodiments in the divided state of the magnetic core 3. The configuration of the reactor 1 of this example, other than the divided state of the magnetic core 3, is the same as that of the reactor 1 of the first and second embodiments.
[0091] The first split core 3A in this example is composed of a first end core portion 31, a part of the middle core portion 30, and a second side core portion 34. The first end core portion 31 is provided with a through hole 4. When viewed from the Z direction, the first split core 3A is approximately F-shaped. The first split core 3A is preferably composed of a powder compact.
[0092] The second split core 3B in this example is composed of a second end core portion 32, a part of the middle core portion 30, and a first side core portion 33. When viewed from the Z direction, the second split core 3B is approximately F-shaped. The middle core portion 30 of the second split core 3B is longer than the middle core portion 30 of the first split core 3A. The second split core 3B is preferably composed of a molded body of a composite material.
[0093] The reactor 1 of this example also provides the same effects as those of the reactor 1 of the first embodiment.
[0094] <Embodiment 6> <Converter / power conversion device> The reactor 1 according to the embodiment can be used for applications that satisfy the following energization conditions. For example, the energization conditions include a maximum DC current of about 100 A to 1000 A, an average voltage of about 100 V to 1000 V, and an operating frequency of about 5 kHz to 100 kHz. The reactor 1 according to the embodiment is typically used as a component of a converter mounted on a vehicle such as an electric vehicle or a hybrid vehicle, or as a component of a power conversion device including this converter.
[0095] As shown in Fig. 9, a vehicle 1200 such as a hybrid vehicle or an electric vehicle includes a main battery 1210, a power conversion device 1100 connected to the main battery 1210, and a motor 1220 that is driven by power supplied from the main battery 1210 and used for traveling. The motor 1220 is typically a three-phase AC motor that drives wheels 1250 during traveling and functions as a generator during regeneration. In the case of a hybrid vehicle, the vehicle 1200 includes an engine 1300 in addition to the motor 1220. Although Fig. 9 shows an inlet as a charging point for the vehicle 1200, a form including a plug may also be used.
[0096] The power conversion device 1100 includes a converter 1110 connected to a main battery 1210, and an inverter 1120 connected to the converter 1110 and performing mutual conversion between direct current and alternating current. The converter 1110 shown in this example boosts the input voltage of the main battery 1210, which is about 200V to 300V, to about 400V to 700V when the vehicle 1200 is running, and supplies power to the inverter 1120. During regeneration, the converter 1110 lowers the input voltage output from the motor 1220 via the inverter 1120 to a direct current voltage suitable for the main battery 1210, and charges the main battery 1210. The input voltage is a direct current voltage. When the vehicle 1200 is running, the inverter 1120 converts the DC boosted by the converter 1110 into a predetermined AC and supplies it to the motor 1220. During regeneration, the inverter 1120 converts the AC output from the motor 1220 into DC and outputs it to the converter 1110.
[0097] As shown in FIG. 10, the converter 1110 includes a plurality of switching elements 1111, a drive circuit 1112 that controls the operation of the switching elements 1111, and a reactor 1115, and converts the input voltage by repeatedly switching on and off. The conversion of the input voltage means stepping up and down the voltage here. The switching elements 1111 are power devices such as field effect transistors and insulated gate bipolar transistors. The reactor 1115 utilizes the properties of a coil that prevents changes in the current flowing through the circuit, and has a function of smoothing out changes when the current increases or decreases due to switching operations. The reactor 1 according to the embodiment is included as the reactor 1115.
[0098] In addition to the converter 1110, the vehicle 1200 includes a converter 1150 for a power supply device connected to the main battery 1210, and a converter 1160 for an auxiliary power supply connected to a sub-battery 1230 serving as a power source for the auxiliary devices 1240 and the main battery 1210 to convert the high voltage of the main battery 1210 to a low voltage. The converter 1110 typically performs DC-DC conversion, while the converter 1150 for a power supply device and the converter 1160 for an auxiliary power supply perform AC-DC conversion. Some of the converters 1150 for a power supply device perform DC-DC conversion. The reactors of the converter 1150 for a power supply device and the converter 1160 for an auxiliary power supply may have the same configuration as the reactor 1 according to the embodiment, and may be appropriately changed in size, shape, and the like. The reactor 1 according to the embodiment may also be used as a converter that converts input power and that performs only step-up or step-down.
[0099] In the converter 1110 and the power conversion device 1100 including the reactor 1 of the embodiment having excellent heat dissipation properties, performance degradation due to current flow is unlikely to occur.
[0100] <Test> <Test Example 1> In Test Example 1, the influence of the through hole 4 on the inductance and total loss of the reactor 1 was investigated. Specifically, the reactor of Sample No. 1 without the through hole 4 and the reactors 1 of Samples No. 2 to No. 6 with the through hole 4 were analyzed. The only difference between the reactor of Sample No. 1 and the reactors 1 of Samples No. 2 to No. 6 is the presence or absence of the through hole 4. The only difference between the reactors of Samples No. 2 to No. 6 is the cross-sectional area of the through hole 4. The magnetic core of each sample is composed of a T-shaped first divided core and an E-shaped second divided core as shown in the first embodiment.
[0101] [Sample No. 1] First divided core 3A: Powder compact Second divided core 3B: Composite material molding Through hole 4: None
[0102] [Sample No. 2] Diameter of through hole 4: 5mm S1 / S2…0.02 S1 = area of the cross section of the through hole 4, S2 = area inside the outline of the cross section of the middle core portion 30
[0103] [Sample No. 3] Diameter of through hole 4: 7.5 mm S1 / S2…0.04
[0104] [Sample No. 4] Diameter of through hole 4: 10 mm S1 / S2…0.09
[0105] [Sample No. 5] Diameter of through hole 4: 12.5 mm S1 / S2…0.14
[0106] [Sample No. 6] Diameter of through hole 4: 15 mm S1 / S2…0.2
[0107] Commercially available software JMAG-Designer 19.0 (JSOL Corporation) was used to simulate the inductance and total loss of each sample. In the inductance analysis, the inductance (μH) was found when a current was passed through coil 2. The current was changed in the range of 0A to 300A. Table 1 shows the inductance when the current values were 0A, 100A, 200A, and 300A. The inductance is shown as a percentage, with the inductance of sample No. 1 at 0A being set as 100%.
[0108] In addition, in the analysis of total loss, the total loss (W) was obtained based on the magnetic flux density distribution and current density distribution when driven with a DC current of 0A, an input voltage of 200V, an output voltage of 400V, and a frequency of 20kHz. The total loss in this example includes the iron loss of the magnetic core 3 and the coil loss. The results are shown in Table 1. The total loss is shown as a percentage, with the total loss of sample No. 1 taken as 100%.
[0109] Table 1 also shows the weight reduction rate (%) of the magnetic core 3 due to the provision of the through holes 4. The weight reduction rate is shown as a percentage with the mass of sample No. 1 taken as 100%.
[0110] [Table 1]
[0111] As shown in Table 1, compared to the reactor of sample No. 1, which is the base model, the larger the cross-sectional area of the through hole 4, the lower the inductance of the reactor 1 and the higher the total loss. In other words, there is a trade-off between the weight reduction of the reactor 1 and the magnetic characteristics of the reactor 1. However, since the through hole 4 is located in the middle part of the outer surface 310 of the first end core portion 31, the decrease in inductance and the increase in total loss are negligible. Here, from the viewpoint of maintaining the magnetic characteristics of the reactor 1, it is preferable that the decrease in inductance and the increase in total loss due to the provision of the through hole 4 are 1% or less. From this viewpoint, it is preferable that S1 / S2 is about 0.02 or more and 0.14 or less. [Explanation of symbols]
