[Figure 11] 2 is another schematic cross-sectional view of the heating element of the aerosol delivery system of FIG. 1. Detailed Description

[0059] As used herein, the term "aerosol-generating material" refers to a material that can generate an aerosol when subjected to energy, e.g., by heating, radiation, or some other form. The aerosol-generating material may be, for example, in the form of a solid, liquid, or gel that may or may not contain active substances and / or flavorings. The aerosol-generating material may include a plant-based material, such as a tobacco-containing material, and may include, for example, one or more of tobacco, tobacco derivatives, expanded tobacco, reconstituted tobacco, or tobacco substitutes. The aerosol-generating material may also include other non-tobacco products that may or may not contain nicotine, depending on the product. The aerosol-generating material may be, for example, in the form of a solid, liquid, gel, wax, etc. The aerosol-generating material may also be, for example, a combination or mixture of materials. The aerosol-generating material may also be known as "smoking material."

[0060] The aerosol-generating material may also include a binder and an aerosol-forming material. Optionally, an active agent and / or a filler may also be present. Optionally, a solvent, such as water, is also present, in which one or more other components of the aerosol-generating material may or may not be soluble. In some embodiments, the aerosol-generating material is substantially free of plant-derived materials. In some embodiments, the aerosol-generating material is substantially free of tobacco.

[0061] The aerosol-generating material may include or be an "amorphous solid." The amorphous solid may be a "monolithic solid." In some embodiments, the amorphous solid may be a dry gel. An amorphous solid is a solid material that can hold some fluid within it, e.g., a liquid. In some embodiments, the aerosol-generating material may include, for example, from about 50 wt%, 60 wt%, or 70 wt% amorphous solid, up to about 90 wt%, 95 wt%, or 100 wt% amorphous solid.

[0062] The aerosol-generating material may comprise an aerosol-generating film. The aerosol-generating film may comprise or be a sheet that may optionally be chopped to form a chopped sheet. The aerosol-generating sheet or chopped sheet may be substantially free of tobacco.

[0063] Devices are known that heat an aerosol-generating material without burning or combusting the aerosol-generating material, typically volatilizing at least one component of the aerosol-generating material to form an inhalable aerosol. Such devices are sometimes described as "aerosol-generating devices", "aerosol delivery devices", "non-combustion heating devices", "tobacco heating product devices", or "tobacco heating devices". There are also so-called e-cigarette devices that typically vaporize aerosol-generating material in liquid form, which may or may not contain nicotine. The aerosol-generating material may be in the form of or provided as a part, such as a rod, cartridge, or cassette, that can be inserted into the device. A heater for heating and volatilizing the aerosol-generating material may be provided as a "permanent" part of the device.

[0064] The aerosol generating device can accept and heat an article that includes an aerosol generating material. An "article" in this context is a component that includes or contains an aerosol generating material, which is heated during use to volatilize the aerosol generating material and optionally other components. A user can insert an article into the aerosol delivery device and then heat it to generate an aerosol that the user subsequently inhales. The article can be of a predetermined or specific size, for example, configured to be placed in a heating chamber of the device sized to accept the article.

[0065] 1 shows an example of an aerosol delivery system 100. The system 100 comprises an aerosol delivery device 101 for generating an aerosol from an aerosol-generating medium / material and a replaceable article 110 containing the aerosol-generating medium. The device 101 is a non-combustible aerosol delivery device. The device 101 can be used to heat the replaceable article 110 containing the aerosol-generating medium to generate an aerosol or other inhalable medium that can be inhaled by a user of the device 101.

[0066] The device 101 comprises a housing 103 that surrounds and contains the various components of the device 101. The housing 103 is elongated. The device 101 has an opening 104 at one end through which an item 110 can be inserted to be heated by the device 101. The item 110 can be fully or partially inserted into the device 101 to be heated by the device 101.

[0067] The device 101 may include a user-operable control element 106, such as a button or switch, that when manipulated, e.g., pressed, causes operation of the device 101. For example, a user may activate the device 101 by pressing the switch 106.

[0068] The device 101 defines a longitudinal axis 102 along which the article 110 may extend when inserted into the device 101. The opening 104 is aligned on the longitudinal axis 102.

[0069] 2 is a schematic diagram of the aerosol delivery system 100 of FIG. 1, showing various components of the device 101. It will be appreciated that the device 101 may include other components not shown in FIG.

[0070] As shown in FIG. 2, the device 101 includes an apparatus 200 for heating an aerosol-generating material. The apparatus 200 includes a heating assembly 201, a controller (control circuit) 202, and a power supply 204. The apparatus 200 includes a body assembly 210. The body assembly 210 may include a housing and other components that form part of the device. The heating assembly 201 is configured to heat an aerosol-generating medium or material of an article 110 inserted into the device 101 such that an aerosol is generated from the aerosol-generating medium. The power supply 204 provides power to the heating assembly 201, which converts the provided electrical energy into thermal energy for heating the aerosol-generating material.

[0071] The power source 204 may be, for example, a battery, such as a rechargeable battery or a non-rechargeable battery. Examples of suitable batteries include, for example, lithium batteries (e.g., lithium ion batteries), nickel batteries (e.g., nickel-cadmium batteries), and alkaline batteries.

[0072] The power source 204 may be electrically coupled to the heating assembly 201 to provide power when needed under the control of the controller 202 to heat the aerosol generating material. The control circuitry 202 may be configured to activate and deactivate the heating assembly 201 based on manipulation of the control element 106 by a user. For example, the controller 202 may activate the heating assembly 201 in response to a user manipulating the switch 106.

[0073] The end of the device 101 closest to the opening 104 may be known as the proximal (mouth) end 107 of the device 101 because it is closest to the user's mouth during use. In use, a user inserts the article 110 into the opening 104, operates the user control 106 to initiate heating of the aerosol-generating material, and inhales the aerosol generated within the device. This causes the aerosol to flow through the article 110 along a flow path toward the proximal end of the device 101.

[0074] The other end of the device furthest from the opening 104 may be known as the distal end 108 of the device 101 because it is the end that is furthest from the user's mouth when in use. When a user inhales the aerosol generated within the device, the aerosol flows in a direction towards the proximal end of the device 101. The terms proximal and distal, as applied to features of the device 101, will be described with reference to the relative positioning of such features to one another in the proximal-distal direction along the axis 102.

[0075] The heating assembly 201 may include various components for heating the aerosol-generating material of the article 110 via an induction heating process. Induction heating is the process of heating an electrically conductive heating element (e.g., a susceptor) by electromagnetic induction. The induction heating assembly may include an induction element, e.g., one or more inductor coils, and a device for passing a changing current, such as an alternating current, through the induction element. The changing current in the induction element produces a changing magnetic field. The changing magnetic field penetrates a susceptor (heating element) appropriately positioned relative to the induction element and generates eddy currents inside the susceptor. The susceptor has an electrical resistance to the eddy currents, and as a result, the flow of eddy currents against this resistance heats the susceptor by Joule heating. If the susceptor includes a ferromagnetic material, such as iron, nickel, or cobalt, heat can also be generated by magnetic hysteresis losses in the susceptor, i.e., by magnetic materials changing their orientation as a result of magnetic dipoles aligning with the changing magnetic field. In induction heating, heat is generated inside the susceptor, allowing for rapid heating, as opposed to heating by conduction for example, and furthermore, no physical contact between the inductive element and the susceptor is required, allowing for greater flexibility in design and application.

[0076] The apparatus 200 includes a heating chamber 211 configured and dimensioned to receive the article 110 to be heated. The heating chamber 211 defines a heating region 215. In this example, the article 110 is generally cylindrical and the heating chamber 211 is correspondingly generally cylindrical in shape. For example, the heating chamber 211 is a cylinder having a circular cross section, or an elliptical, hyperbolic, or parabolic cylinder in some embodiments. However, other shapes would be possible to receive an article of a corresponding shape. The heating chamber 211 is formed by a receptacle 212. The receptacle 212 includes an end wall 213 and a peripheral wall 214. The end wall 213 serves as a base for the receptacle 212. The receptacle 212 is a one-piece component in some embodiments. In other embodiments, the receptacle 212 comprises two or more components. In some embodiments, the receptacle defines a rod-shaped consumable receiving space.

[0077] The heating chamber 211 is defined by the inner surface of a receptacle 212. The receptacle 212 acts as a support member. The receptacle 212 comprises a generally tubular member. The receptacle 212 extends along, around and substantially coaxially with the longitudinal axis 102 of the device 101, although other shapes would be possible. The receptacle 212 (and thus the heating region 215) is open at its proximal end, through which an article 110 inserted into the opening 104 of the device 101 can be received by the heating chamber 211. The receptacle 212 is closed at its distal end by an end wall 213. The device 101 may comprise one or more air conduits 251 forming part of an air path as described in more detail below. In use, the article 110 covers part of the air conduit 251. Air can enter article 110 through one or more conduits that form part of the air path and flow through article 110 towards the proximal end of device 101 .

[0078] The receptacle 212 is formed without a material that can be heated by the penetration of a changing magnetic field. The receptacle 212 may be formed from an insulating material. For example, the receptacle 212 may be formed from a plastic such as polyetheretherketone (PEEK). Other suitable materials are possible. The receptacle 212 may be formed from a material that ensures that the assembly remains rigid / solid during operation of the heating assembly 201. The use of a non-metallic material for the receptacle 212 may help limit heating of other components of the device 101. The receptacle 212 may be formed from a rigid material to help support the other components.

[0079] Other constructions may be possible for the receptacle 212. For example, in one embodiment, the end wall 213 is defined by a portion of the heating assembly 201. In some embodiments, the receptacle 212 includes a material that is heatable by the penetration of a changing magnetic field.

[0080] 2, the heating assembly 201 includes a heating element 220. The heating assembly 201 acts as a heater. The heating element 220 is configured to heat a heating region 215. The heating region 215 is defined within a heating chamber 211. In some embodiments, the heating chamber 211 defines a portion of the heating region 215 or an extension of the heating region 215.

[0081] The heating element 220 is heatable to heat the heating region 215. The heating element 220 is an induction heating element. That is, the heating element 220 comprises a susceptor that is heatable by the penetration of a changing magnetic field. The susceptor comprises a conductive material suitable for heating by electromagnetic induction. For example, the susceptor may be formed from carbon steel. It will be appreciated that other suitable materials may be used, for example ferromagnetic materials such as iron, nickel, or cobalt.

[0082] The heating assembly 201 comprises a magnetic field generator 240. The magnetic field generator 240 is configured to generate one or more varying magnetic fields that penetrate the susceptor and cause heating of the susceptor. The magnetic field generator 240 includes an inductor coil arrangement 241. The inductor coil arrangement 241 comprises an inductor coil 242 that serves as an inductor element. The inductor coil 242 is a helical coil, although other arrangements such as a spiral-type coil are contemplated. In some embodiments, the inductor coil arrangement 241 comprises two or more inductor coils 242. The two or more inductor coils may be disposed next to each other in some embodiments and coaxially aligned along an axis.

[0083] In some examples, during use, the inductor coil is configured to heat the heating element 220 to a temperature between about 200°C and about 350°C, such as between about 240°C and about 300°C, or between about 250°C and about 280°C.

[0084] The heating element 220 extends into the heating region 215. The heating element 220, acting as a protruding element, protrudes into the heating region 215. The heating element 220 stands up from a base. The heating element 220 is spaced from the peripheral wall 214. The heating assembly 201 is configured such that when the article 110 is received by the heating chamber 211, the heating portion 221 of the heating element 220 extends into the distal end of the article 110. The heating element 220 is positioned within the article 110 in use. The heating element 220 is configured to heat the aerosol-generating material of the article 110 from within, and for this reason is referred to as an internal heating element.

[0085] The heating element 220 extends from a distal end of the heating chamber 211 along the longitudinal axis 102 of the device (axially) into the heating chamber 211. In some embodiments, the heating element 220 is spaced apart from the axis 102 and extends into the heating chamber 211. The heating element 220 may be off-axis or non-parallel to the axis 102. Although one heating element 220 is shown, it will be understood that in some embodiments, the heating assembly 201 comprises multiple heating elements 220. Such heating elements are, in some embodiments, spaced apart but parallel to one another.

[0086] The inductor coil 241 is disposed outside the receptacle 212. The inductor coil 241 surrounds the heating region 215. The helical inductor coil 241 extends around at least a portion of the heating element 220 and acts as a susceptor. The helical inductor coil 241 is configured to generate a changing magnetic field that penetrates the heating element 220. The helical inductor coil 241 is disposed coaxially with the heating chamber 211 and the longitudinal axis 101. In some embodiments, the or one coil is present at the distal end of the receptacle 212. The coil is, for example, a flat spiral coil.

[0087] The inductor coil 241 is a helical coil including a conductive material such as copper. The coil is formed from a wire, such as a Litz wire, that is helically wound around a support member (not shown). The support member is formed by the receptacle 212 or by another component. In some embodiments, the support member is omitted. The support member is tubular. The coil 241 defines a generally tubular shape. The inductor coil 241 has a generally circular outline. In other embodiments, the inductor coil 241 may have a different shape, such as generally square, rectangular, or oval. The coil width may increase or decrease along its length.

[0088] Other types of inductor coils may be used, such as flat spiral coils. With a helical coil, it is possible to define an elongated inductor region for receiving the susceptor therein, thereby providing an elongated length of the susceptor received within the elongated inductor region. The length of the susceptor subjected to the changing magnetic field may be maximized. By providing an enclosed inductor region with a helical coil configuration, it is possible to promote flux concentration of the magnetic field.

[0089] Litz wire comprises multiple individual wires that are individually insulated and twisted together to form a single wire. Litz wire is designed to reduce skin effect losses in the conductor. Other wire types, such as solid, may also be used. The configuration of the helical inductor coil may vary along its axial length. For example, the or each inductor coil may have substantially the same or different inductance values, axial lengths, radii, pitches, number of turns, etc.

[0090] The heating element 220 protrudes into the heating region 215 and is received by the article 110. FIG. 2 shows the article 110 received in the device 101. The article 110 is sized to be received by the receptacle 212. The outer dimension of the article 110 perpendicular to the longitudinal axis of the article 110 substantially matches the inner diameter of the chamber 211 perpendicular to the longitudinal axis 102 of the device 101, allowing the article 110 to be inserted into the receptacle 212. In some embodiments, a gap 216 is defined between the outer surface 111 of the article 110 and the inner surface 217 of the receptacle 212. The gap 216 can serve as an air passageway along at least a portion of the axial length of the chamber 211. The insertion end 112 of the article 110 is positioned to be placed adjacent to the base of the receptacle 212.

[0091] 3 shows an article 110 partially inserted into device 101. As shown, article 110 is spaced from heating element 220 within heating region 215. Article 110 may be inserted or in the process of being withdrawn from heating region 215.

[0092] Heating element 220 extends from the distal end of receptacle 212 into heating region 215. Heating element 220 upstands from end wall 213. Heating element 220 comprises a heating member 224. Heating member 224 is elongated. Heating element 220 comprises a proximal end 221 and an opposite free end 222. Heating portion 221 is a pin or column. Other shapes are contemplated, for example heating portion 221 is a blade in some embodiments.

[0093] The heating element 220 includes an outer surface 223. The outer surface 223 extends around the circumference of the heating element 220. The outer surface 223 extends between the proximal end 221 and the free end 222. The heating element 220 is generally cylindrical, although other shapes are contemplated. For example, the heating element 220 in embodiments is a cylinder having a circular cross section, or an elliptical cylinder, a hyperbolic cylinder, or a parabolic cylinder. Other exterior shapes include a square, a rectangle, a cross, and the like. Other cross-sectional shapes configured for use with an article having a corresponding article lumen are contemplated. The outer surface 223 defines an exterior side of the heating element 220. In embodiments, the heating element is tapered. The heating element may include one or more tapered portions. The heating element may taper toward the free end.

[0094] The article 110 is a rod-shaped consumable in some embodiments. The article 110 includes a lumen 113. The lumen 113 is preformed in the article 110. In some embodiments, the lumen 113 is formed by a tubular portion of the article 110. In some embodiments, the lumen 113 extends partially along the longitudinal axis of the article. The lumen 113 includes an inner surface 114. The lumen 113 has a closed end 115. The heating element 224 is sized to be received within the lumen 113. The heating element 224 and the lumen 113 are of complementary sizes to form a snug fit. The lumen inner surface 114 is configured to form an intimate contact with the heating element 224 to maximize heat transfer between the heating element 220 and the article 110.

[0095] The heating element 220 comprises a seal 300. The seal 300 is positioned to seal the article 110 within the heating chamber 211. The seal 300 seals around the heating member 224. The seal 300 may form part of the receptacle 212. The seal 300 provides a seal between the article 110 and the heating element 220. The seal 300 acts to isolate the airflow path through the article from the exterior of the article. The seal comprises a sealing surface 301. The seal 300 comprises a chamfer 302. Other configurations are contemplated, such as face seals, lip seals, shoulders, and O-rings.

[0096] The free end 222 is not sharp in this embodiment. Referring to FIG. 4, in some embodiments, the inner lumen 113 of the article 110 is omitted. In some embodiments, the outer dimensions of the heating element are greater than the outer dimensions of the lumen. In such a configuration, the heating element is configured to deform and / or expand the article 110 that is to be inserted therein. To facilitate this, the internal heating element 220 is configured to penetrate the article 110 that is inserted into the device 101. In such an embodiment, the free end 222 of the heating element 220 comprises a sharp edge or tip. The free end 222 of the heating element 220 comprises, in some embodiments, a sharp edge, tip, or other guiding feature to aid in positioning the heating element 220 within the article 110.

[0097] An airflow arrangement 250 is provided that forms part of an air path through the heated region 215. The airflow arrangement 250 provides an airflow path such that when the device is in use, a user inhales, causing air to flow from a location external to the device through the heated region 215, thereby enabling the user to inhale an aerosol in the heated region 215 that is produced by the aerosol-generating material.

[0098] The air flow arrangement 250 defines a portion of the air path that the air may follow as it travels into the heating chamber 211. The air flow passes through the items in the heating chamber 211 toward the proximal end of the device 101. The air flow arrangement 250 comprises an air conduit 251 at the heating element 220. In an embodiment, at least one additional air conduit is positioned in the end wall 213 (not shown). The air conduit 251 communicates the exterior of the receptacle 212 with the heating chamber 211.

[0099] The heating element 220 is formed with an air outlet 252. The heating element 220 acts as a fluid distribution column. The heating element 220 acts as a fluid distribution column and rises from the end wall 213. The article 110 may be placed over the distribution column such that the heating element 220 acts as a distribution column and extends into the article. The distribution column is configured to be inductively heated by an inductor coil. The air outlet 252 comprises an array of multiple openings 253 on the outer surface 223 of the heating element 220. The number of openings 253 may vary and may include a single opening. In the embodiment of FIG. 3, the heating element 220 is tubular and the array of multiple openings 253 communicates between the inner and outer surfaces of the heating element 220. The configuration and arrangement of the air flow arrangement 250, e.g., the array of multiple openings, may vary in various embodiments. Although four openings 253 are shown, the array of multiple openings 253 is two or more openings in various embodiments. In some embodiments, the air outlet 252 comprises a single air opening.

[0100] 5-8 illustrate an embodiment of a heating element 220 suitable for providing an air path as described above. The heating element 220 is shown separated from other features of the device 101.

[0101] 5, one configuration of the heating element 220 is shown. The heating element 220 is hollow. The heating element 220 comprises a body 260. The body 260 is formed by a heating member 224. The heating member 224 defines a lumen 261. The lumen 261 extends longitudinally along the heating member 224 from the distal end toward the proximal end. The lumen 261 defines an air conduit 251.

[0102] The heating element 220 has an air inlet 262. Air is provided through the air inlet 262 to the air conduit 251. The air flow into the heating element 220 is defined by arrows 263. The air inlet 262 provides an air path from a location external to the receptacle 212 through the heating element 220 and out of the air outlet 252 of the heating element 220 and into the heating chamber 211. Air can pass from outside the body assembly 210 through a passageway (not shown) formed in the body assembly 210 of the device to be in fluid communication with the air conduit 251, thereby providing air to the air conduit 251. In some embodiments, more than one air conduit is provided within the heating element 220. In such an embodiment, two separate passageways are defined within the heating element 220. Each air conduit has one or more separate air inlets and one or more separate air outlets. Thus, different air flow characteristics can be provided to different regions of the heating element, and therefore to different portions of the article. Each of the multiple conduits may be fluidly isolated from each other within the heating element 220 .

[0103] The heating element 220 includes a side wall 264 and an end wall 265. The end wall 265 forms a closed end of the air conduit 251. It will be appreciated that the air conduit 251 is formed by a cavity, such as a lumen or passageway, in the heating member 224. In this case, the air conduit 251 may extend only part way along the length of the heating member 224.

[0104] The heating element 224 is formed from a heating material that can be heated by the penetration of a changing magnetic field. Thus, the heating element 224 acts as a susceptor. The entire heating element 224 may be formed from the heating material, in which case the conduits and air outlets would be formed by this material. In some embodiments, the heating element 224 comprises a support and a layer of heating material, in which case the conduits and / or air outlets would be formed by the support.

[0105] The air outlet 252 comprises an array of a plurality of openings 253. Each opening 253 extends through the heating element 224 from the inner surface to the outer surface. The openings 253 are formed through the sidewall of the heating element 224.

[0106] As shown in FIG. 5, the apertures 252 shown are circular. In some embodiments, the apertures have different shapes. For example, cleft-shaped apertures may be provided. Such a shape may help direct the airflow exiting the air outlets 252 in a particular direction. The central axis of the aperture 253 may be angled with respect to the normal to the outer surface of the heating element 220. This may also help direct the airflow exiting the aperture in a particular direction.

[0107] In some embodiments, the size and location of the openings 253 are selected to provide different airflow configurations. For example, different airflows may be provided in different parts of the heating chamber 211. The openings 253 can be selected to provide a particular inhalation experience to the user. For example, the configuration of the openings can affect the resistance to inhalation that the device provides. A particular pattern or arrangement of the openings will result in different sensations to the user when inhaling, which may be desirable to enhance the user experience of the device. It may also be advantageous to have a greater density per unit area or total area of the openings 253 in certain locations of the heating chamber 211, thereby causing certain portions of the aerosol-generating material to generate aerosol before other portions of the aerosol-generating material. This may affect, for example, the delivery of aerosol from the aerosol-generating material during use, which may result in longer lasting aerosol generation or more focused delivery of aerosol. The aerosol-generating material may also be designed to have varying viscosities or material properties, for example, with different regions composed of different materials, and the configuration of the openings 253 may be provided to accommodate the different material properties in the different regions as needed.

[0108] There are three sets of apertures 253a, 253b, 253c in the heating element 220. Each set of apertures 253a, 253b, 253c is arranged as a circumferential band of apertures. The number of sets may vary, and may be more or less than three sets, for example, four sets are shown in Figures 2 and 3. The sets of apertures 253a, 253b, 253c are spaced apart along the length of the heating element 220. The sets 253a, 253b, 253c are equally spaced apart along the length of the heating element 220. In embodiments, the spacing may vary. Each set of apertures includes a number of air apertures 253. The apertures in each set 253a, 253b, 253c are distributed equidistantly relative to one another along the circumference of the heating element 220. Again, the circumferential spacing of the apertures 253 may vary.

[0109] In the example shown in FIG. 5, there are four openings in each set 253a, 253b, 253c of openings 253, although there may be more or less than four openings in each set 253a, 253b, 253c. This arrangement of openings 253 helps to provide an evenly distributed airflow to each area of the aerosol-generating material along the heating element 220. This helps to ensure that all the aerosol-generating material receives the airflow, and therefore that the aerosol-generating material produces an aerosol as quickly as possible after heating of the heating element 220. This may also ensure that all the aerosol-generating material is used up during use. Even distribution of airflow to the heating chamber 211 may also improve the user experience and may help to avoid saturation of the aerosol generated in the heating chamber 211, which may improve the efficiency of the device.

[0110] The heating element 220 shown in FIG. 5 is generally cylindrical in shape with a truncated end. One or more openings may be formed in the truncated end of the heating element 220. This may have the advantage of providing airflow to the region of the heating chamber 221 beyond the end of the heating element 220. In some embodiments, the heating element 220 may have a cone-shaped end portion (such as those shown in FIGS. 6-9) with openings formed in the cone-shaped portion as well. It will be appreciated that alternatively shaped end portions (not shown) may also be provided. Still further, as previously mentioned, in some embodiments, the heating element 220 may have a different shape, such as a blade shape, rather than being generally cylindrical.

[0111] Figure 6 illustrates an alternative configuration of the heating element 220. The configuration of the heating element 220 in Figure 6 is generally the same as that described above with reference to Figure 5, and therefore will not be described in detail. However, the configuration of the airflow configuration 270 is different in Figure 6. In particular, the arrangement of the plurality of openings 272 is different.

[0112] The heating element 220 has an air outlet 271 with an array of multiple openings 272. The array of multiple openings 272 has a linear arrangement in a direction along the length of the heating element 220. The flow area of the openings 272 decreases in a direction from the distal end to the proximal end. In this embodiment, the diameter of each hole forming the opening varies. The diameter of adjacent holes decreases in a direction from the distal end to the proximal end. The distal opening 272a closest to the base end 221 of the heating element 220 has a larger flow area than the adjacent opening 272b on the proximal side. Such variation in flow area of the openings 272a, 272b, 272c, 272d, 272e continues in the axial direction, such that the opening 272e closest to the opposite free end 222 of the heating element 220 defines the smallest flow area of the array of multiple openings 272. In this embodiment, the flow area of the opening 272 decreases continuously or progressively in the direction from the distal end to the proximal end. If the opening 272 has a circular cross-section, the decrease in flow area means that the cross-sectional diameter of the opening 272 decreases, as shown in Figure 6. However, in embodiments, the openings have different cross-sectional shapes.

[0113] In other embodiments, the apertures 272 include a plurality of groups of apertures, each of which has the same flow area as the others. For example, in one embodiment, six apertures are provided per linear arrangement, with the two apertures closer to the proximal end 221 having a smaller flow area than the two apertures closer to the opposing free end 222, and a middle group of two apertures between the free end 222 and the proximal end 221 having a larger flow area than the apertures closer to the free end 222 and smaller than the apertures closer to the proximal end 221. Different numbers of apertures and groups of apertures may be provided.

[0114] The air outlet 271 comprises a plurality of linearly arranged sets of apertures 272 that are equidistantly spaced from one another along the circumference of the heating element 220. The air outlet 271 also, in some embodiments, is not linearly arranged as shown, but still comprises apertures that provide a greater total open area closer to the proximal end 221 than the free end 222. For example, in some embodiments, the air outlet 252 may comprise a greater opening density proximal to the proximal end 221 than the free end 222, and additionally or alternatively, may comprise larger openings closer to the proximal end 221 such that there is a greater open area per unit area of the heating element 220 closer to the proximal end 221 compared to the free end 222.

[0115] A configuration with smaller flow area and / or less dense openings 272 of the heating element 220 proximal to the free end 222 (such as that shown in FIG. 6 ) may provide a more uniform airflow to different portions of the heating chamber 211. This may be because it is easier for the airflow to exit through the openings 272 closer to the free end 222 as the airflow travels along the length of the conduit of the heating element 220, impinges on the closed end of the heating element 220, slows down, and exits through the openings closer to the free end 222. Having a smaller total flow area of the openings (and / or each of the multiple openings having a smaller flow area) near the free end 222 may thus rebalance this effect because a larger total area of the openings (and / or each of the multiple openings having a larger flow area) closer to the base end 221 of the heating element 220 allows air to exit that region more easily. This may help provide a consistent airflow volume along the length of the heating element 220, for example, by maintaining a more even total volume per second of airflow to each region of the heating chamber 211.

[0116] An alternative configuration of heating element 220 is illustrated in Figure 7. The configuration of heating element 220 in Figure 7 is generally the same as that described above with reference to Figure 6, and therefore will not be described in detail. The main difference between the embodiment of Figure 7 compared to the embodiment of Figure 6 is the different configuration of airflow configuration 275 in the embodiment of Figure 7. In particular, the flow area of openings 274 increases, rather than decreases, continuously from the distal end to the proximal end.

[0117] Figure 8 illustrates an alternative configuration of the heating element 220. The configuration of the heating element 220 in Figure 8 is generally the same as that described above with reference to Figure 5, and therefore will not be described in detail. However, the configuration of the airflow configuration 280 is different in Figure 8. In particular, the arrangement of the plurality of openings 276 is different.

[0118] The apertures in the array of apertures 276 each have the same flow area. In some embodiments, the flow area may vary. The apertures 283 are disposed along the length of the heating element 220. The apertures 276 are arranged so that they are closer together in a proximal region 284 toward the free end 222 of the heating element 220. That is, there is a higher density of apertures 276 in the region of the proximal region 284. The apertures 276 are spaced farther apart in a distal region 285 toward the base end 221. That is, there is a lower density of apertures 276 closer to the base end 221 of the heating element 220. Providing a higher density of apertures in an area, such as toward the free end 222, can alter the sensory experience by allowing more airflow through proximal portions of the aerosol-generating material. In some embodiments, the article comprises multiple sections of different aerosol-generating materials, and such a construction can thus help tailor the airflow to the characteristics of each section.

[0119] It will be appreciated that the flow area and / or aperture density of the array of apertures may vary along the length of the heating element 220. The flow area and / or aperture density of the array of apertures may vary circumferentially around the heating element 220. For example, in the case of a cylindrical heating element 220, the size of the apertures may vary circumferentially around the device. It will be appreciated that the flow area and / or aperture density of the array of apertures may vary gradually along the length of the heating element 220. The flow area and / or aperture density of the array of apertures may vary gradually circumferentially around the heating element 220.

[0120] A configuration having openings in the heating element 220 with a larger flow area and / or a greater density of openings toward the free end 222 of the heating element (such as those illustrated in FIGS. 7 and 8 ) may be combined with at least one air conduit positioned in the end wall 213 of the receptacle 212 such that the distal end of the receptacle 212 is provided with airflow from both the conduit in the end wall 213 and the openings near the proximal end 221 of the heating element, and airflow is provided closer to the proximal end of the receptacle from the openings near the free end 222 of the heating element. It may be advantageous for the total flow area of the openings to be greater proximal to the free end 222 (and / or for each of the multiple openings to have a larger flow area) because in such an arrangement, the area of the receptacle closest to the proximal end 221 of the heating element 220 receives airflow from both the openings in the heating element 220 and the end wall 213. Therefore, to achieve an even distribution of airflow to each region of the heating chamber 211, a larger total area of openings per unit area of the heating element 220 may be desirable.

[0121] By providing a heating element 220 with openings that vary in size along the length of the heating element 220, such as those shown in Figures 6 and 7, and / or a construction having a higher or lower opening density nearest the base end 221 or free end 222 of the heating element 220 (e.g., Figure 8), it may be possible for the device 101 to provide different amounts of airflow to different portions of the aerosol-generating material of the article 110 depending on the proximity of the aerosol-generating material to the distal end of the receptacle 212.

[0122] An alternative arrangement of heating element 220 is shown in Figure 9. The arrangement of heating element 220 in Figure 9 is generally the same as that described above with reference to Figure 5 and therefore will not be described in detail. However, the airflow arrangement is different in Figure 9. In particular, the arrangement of the plurality of openings 278 is different.

[0123] The embodiment of FIG. 9 has two regions of apertures, a first region 287a and a second region 287b. The first region 287a is arranged as a first band of apertures, and the second region 287b is arranged as a second band of apertures. The first region 287a and the second region 287b are spaced axially along the heating element. The first band is disposed relatively proximally compared to the first band. Each group of apertures 278 includes a number of apertures (some not visible in the figure) around the heating element. The apertures 278 are substantially evenly distributed in each band. The number of regions of apertures may vary. The heating element 220 includes two regions 289 that do not include apertures. The number of regions that do not include apertures may vary and may include a region that does not include a single aperture. Creating spaces between the openings or groups of openings may allow a banding effect to be exerted on the aerosol-generating material, in which some areas of the aerosol-generating material are heated slightly more than other areas.

[0124] Providing at least one region that does not include an aperture can help control the airflow into the article. In embodiments, it is also possible to focus the airflow in discrete areas of the article. The or each region that does not include an aperture is impermeable.

[0125] 10, the heating element 220 includes an airflow arrangement having elongated openings 290. As shown, the openings 290 are oval, although other shapes are contemplated. The elongated openings may help minimize the number of openings while maximizing the flow area through the air outlet 252. Furthermore, the heating element 220, in embodiments, includes a number of different configurations of openings.

[0126] While the heating element 220 described with reference to Figures 5-10 includes an open opening, it will be understood that the heating element 220 includes a barrier to restrict the ingress of debris or debris into the air conduit 251 in some embodiments. The opening may be of a size sufficient to acceptably restrict the ingress of debris into the heating element 220. In some embodiments, the opening has a diameter range of 0.5 mm to 1 mm. As shown in Figure 11, the heating element may include an airflow arrangement having an air opening 295 with a mesh 296. The mesh 296 extends over the air opening 295. The mesh 296 defines a plurality of openings or perforations for allowing the passage of fluid. The mesh 296 is formed from a susceptor material in some embodiments. In such an arrangement, the mesh 296 serves to heat the heating region 215 together with or in place of the body 260 of the heating element 220. In other embodiments, the mesh 296 does not include a heating material. In some embodiments, an array of perforations is formed through the body to act as air openings.

[0127] Heating element 220 is configured to heat the aerosol-forming material of article 110 sufficiently to generate an aerosol from the aerosol-forming material without the need for heating by a separate heat source.

[0128] In the embodiments described above, the heating arrangement is an inductive heating arrangement. In some embodiments, other types of heating arrangements, such as resistive heating, are used. The configuration of the device is generally as described above and therefore will not be described in detail. In such an arrangement, the heating assembly 201 comprises a resistive heating generator that includes components for heating the heating element via a resistive heating process. In this case, an electric current is passed directly through the resistive heating component and the resulting current flow in the heating component heats the heating component by Joule heating. The resistive heating component comprises a resistive material configured to generate heat when an appropriate electric current is passed therethrough, and the heating assembly comprises electrical contacts for supplying the electric current to the resistive material.

[0129] In some embodiments, the heating element itself forms a resistive heating component. In some embodiments, the resistive heating component transfers heat to the heating element, for example by conduction.

[0130] The above-described embodiments should be understood as illustrative examples of the present invention. Further embodiments of the present invention are contemplated. It should be understood that any feature described in connection with any one of the embodiments may be used alone or in combination with other features described, and may also be used in combination with one or more features of any other of the embodiments or combinations of any other of the embodiments. Furthermore, equivalents and modifications not described above may be employed without departing from the scope of the present invention, as defined in the appended claims.
