DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0010] The composite molded body of the present disclosure will be described below with reference to the drawings. Note that the size of the members in each drawing is conceptual, and the relative relationship between the sizes of the members is not limited thereto. In addition, members having substantially the same function are given the same reference numerals throughout the drawings, and duplicated descriptions may be omitted. The present disclosure is not limited to the following embodiments. In the following embodiments, the components (including element steps, etc.) are not essential unless otherwise specified. The same applies to the numerical values and their ranges, and they do not limit the present disclosure.
[0011] In the present disclosure, the term "step" includes not only a step that is independent of other steps, but also a step that cannot be clearly distinguished from other steps as long as the purpose of the step is achieved. In the present disclosure, a numerical range indicated using "~" includes the numerical values before and after "~" as the minimum and maximum values, respectively. In the present disclosure, in which numerical ranges are described in stages, the upper or lower limit value described in one numerical range may be replaced with the upper or lower limit value of another numerical range described in stages. In the present disclosure, "(meth)acrylic" means at least one of acrylic and methacrylic.
[0012] [Method for producing composite molded body] The manufacturing method of the composite molded body disclosed herein includes a first preparation step of preparing a first molded member and a second molded member capable of forming a composite molded body having a hollow portion by joining the first molded member and the second molded member; a second preparation step of preparing a third molded member to be placed in the hollow portion formed by joining the first molded member and the second molded member; a mold closing step of closing the first mold and the second mold in a state in which the first molded member placed in the first mold and the second molded member placed in the second mold face each other and the third molded member is placed between the first molded member and the second molded member; and a mold closing step of injecting resin into the inside of the closed first mold and second mold to join the first molded member and the second molded member, thereby manufacturing a composite molded body in which the third molded member is placed in the hollow portion.
[0013] In the manufacturing method of the present disclosure, when a first mold in which a first molded member is arranged and a second mold in which a second molded member is arranged are closed, a third molded member is arranged between the first molded member and the second molded member. After the third molded member is arranged, the first mold and the second mold are closed, and the first molded member and the second molded member are joined by injection molding. This makes it possible to manufacture a composite molded body in which the third molded member is arranged in a hollow portion formed by joining the first molded member and the second molded member.
[0014] In the manufacturing method of the present disclosure, a third molded member prepared in advance is placed between the first molded member and the second molded member before joining the first molded member and the second molded member. This makes it possible to obtain a composite molded body in which a third molded member having a complex shape previously molded is placed in a hollow portion. Therefore, in the manufacturing method of the present disclosure, it is possible to manufacture a composite molded body that cannot be removed from a mold by the conventionally known die slide injection molding (DSI molding) and is difficult to form.
[0015] Hereinafter, an example of a method for producing a composite molded article according to the present disclosure, including DSI molding, will be described with reference to FIGS.
[0016] First, the mold used in DSI molding will be explained. Fig. 1 is an end view showing a state in which a mold for forming a composite molded body is opened, and Fig. 2 is an end view showing a state in which a mold for forming a composite molded body is closed during primary injection.
[0017] 1 and 2, the mold 48 is provided in a molding machine (not shown) that performs DSI molding. The mold 48 includes a first mold 50 and a second mold 52. The first mold 50 and the second mold 52 are formed from a metal material such as stainless steel.
[0018] The first mold 50 is provided with a cavity portion 54 for forming the first molded member 1. The cavity portion 54 has a recess corresponding to the external shape of the first molded member 1 formed therein. The second mold 52 is provided with a core portion 55 for forming the internal shape of the first molded member 1 .
[0019] The second mold 52 is provided with a cavity portion 56 for forming the second molded member 2. The cavity portion 56 has a recess corresponding to the external shape of the second molded member 2 formed therein. The first mold 50 is provided with a core portion 53 for forming the internal shape of the second molded member 2 .
[0020] The shapes of the first molded member 1 and the second molded member 2 are not particularly limited as long as a hollow portion can be formed by joining the first molded member 1 and the second molded member 2. The first molded member 1 and the second molded member 2 may each be a member containing a resin. In the following, a case in which the first molded member 1 and the second molded member 2 are each formed by injection molding a material containing a resin will be described, but the present disclosure is not limited to this configuration.
[0021] The first mold 50 is formed with a gate 62 for injecting the first resin material for primary injection into the cavity portion 54 and the cavity portion 56. The position of the injection opening of the gate 62 is not particularly limited.
[0022] Furthermore, a gate for injecting the second resin material for secondary injection is formed in the first mold 50. In this embodiment, the gate 62 for injecting the first resin material for primary injection also serves as a gate for injecting the second resin material for secondary injection, but the gate for injecting the second resin material for secondary injection may be provided independently of the gate 62 for injecting the first resin material for primary injection.
[0023] The first resin material contains a resin and may contain other components as necessary. The resin contained in the first resin material can be appropriately selected from conventionally known resins depending on the application of the composite molded body. Examples of the resin contained in the first resin material include a thermoplastic resin, an elastomer, etc. The resin contained in the first resin material may be a single type or a combination of two or more types.
[0024] Specific examples of thermoplastic resins include polyimide resin, polyamideimide resin, polyamide resin, polyetherimide resin, polybenzoxazole resin, polybenzimidazole resin, polystyrene resin, acrylonitrile-butadiene-styrene copolymer resin, acrylonitrile-styrene copolymer resin, polyethylene resin, polypropylene resin, polyvinyl chloride resin, polyvinylidene chloride resin, polycarbonate resin, (meth)acrylic resin, polyester resin, polyacetal resin, polyphenylene sulfide resin (PPS), and the like.
[0025] Specific examples of the elastomer include silicone rubber, styrene butadiene rubber (SBR), nitrile rubber (NBR), and urethane rubber.
[0026] The first resin material may contain other components other than the conventionally known resin depending on the application of the composite molded body, such as a surface treatment agent for modifying the surface of the inorganic material, a particulate filler, a fibrous filler, a release agent, etc. The content of components other than the resin contained in the first resin material may be appropriately set depending on the application of the composite molded body.
[0027] In addition to the mold 48, the molding machine includes an injection machine 64 that injects a first resin material for primary injection and a second resin material for secondary injection from a gate 62, a first driving means for switching between closing and opening of the first mold 50 and the second mold 52, and a second driving means for sliding the second mold 52 relative to the first mold 50 when the first mold 50 and the second mold 52 are in the open state. Furthermore, the molding machine is equipped with a control unit for controlling the operation of various devices such as the injection machine 64, the first driving means, the second driving means, etc. The control unit is composed of a non-volatile memory in which a program is stored, a volatile memory which is a temporary storage area for executing the program, an input / output port, a processor which executes the program, etc.
[0028] Next, the operation of a molding machine used to carry out the method for producing a composite molded article according to the first embodiment will be described. In the first embodiment, the control unit of the molding machine executes a program to control the operations of the first driving means, the second driving means, the injector 64, etc., thereby implementing the method for manufacturing a composite molded body.
[0029] Before the first molded member 1 and the second molded member 2 are formed by the molding machine, the first mold 50 and the second mold 52 are in an open state, as shown in FIG.
[0030] 2, in order to start molding the first molded member 1 and the second molded member 2, the first mold 50 and the second mold 52 are closed. By closing the first mold 50 and the second mold 52, a first cavity is formed between the cavity portion 54 and the core portion 55, and a second cavity is formed between the cavity portion 56 and the core portion 53.
[0031] After the mold is closed, the first resin material is primarily injected from the injector 64 through the gate 62 into the first cavity and the second cavity, respectively. This forms the first molded member 1 and the second molded member 2, respectively (an example of the first preparation step described above). In this embodiment, the method of simultaneously forming the first molded member 1 and the second molded member 2 in parallel has been described, but the present invention is not limited to this configuration. For example, the first molded member 1 and the second molded member 2 may be formed sequentially, or the second molded member 2 molded separately may be placed in the cavity portion 56 in advance, and only the first molded member 1 may be molded by the injector 64.
[0032] Separately from the preparation of the first molded member 1 and the second molded member 2, a third molded member 3 is prepared to be placed in the hollow portion formed by joining the first molded member 1 and the second molded member 2 (an example of the second preparation process mentioned above).
[0033] The shape of the third molded member 3 is not particularly limited, and it can be any shape intended to be formed in the hollow portion formed by joining the first molded member 1 and the second molded member 2.
[0034] The components contained in the third molded member 3 are not particularly limited, and may include resin, metal, other components, etc. The resin and other components that may be contained in the third molded member 3 are similar to the resin and other components that may be contained in the first resin material described above. Examples of metals include iron, stainless steel, aluminum, copper, alloys, etc.
[0035] When the third molded member 3 contains a resin, the method for producing the third molded member 3 is not particularly limited, and a typical molding method for a resin molded body such as injection molding, die slide injection molding, blow molding, compression molding, transfer molding, extrusion molding, cast molding, etc. When the third molded member 3 contains a metal, the method for producing the third molded member 3 is not particularly limited, and a molding method for a metal molded body such as cutting, pressing, casting, etc. can be used.
[0036] For example, if the hollow portion formed by joining the first molding member 1 and the second molding member 2 is a flow path extending in the longitudinal direction of the composite molding body, and a fluid such as a refrigerant flows through the flow path, the third molding member may be a straightening member that straightens the flow of the fluid.
[0037] 3, in a state where the first mold 50 in which the first molded member 1 is arranged and the second mold 52 in which the second molded member 2 is arranged are opened, the second mold 52 is slid in the direction of arrow A to make the first molded member 1 face the second molded member 2. Note that the mold to be moved is not limited to the second mold 52, and the first mold 50 may be moved, or both the first mold 50 and the second mold 52 may be moved. Furthermore, the third molding member 3 is disposed inside the second molding member 2 .
[0038] As shown in FIG. 4, the first molding member 1 placed in the first mold 50 and the second molding member 2 placed in the second mold 52 face each other, and the third molding member 3 is placed between the first molding member 1 and the second molding member 2, and then the first mold 50 and the second mold 52 are closed (an example of the mold closing process described above).
[0039] The third molded member 3 is not limited to a configuration in which it is disposed inside the second molded member 2, and may be disposed inside the first molded member 1. There is no particular limitation on the method for disposing the third molded member 3 on the first molded member 1 or the second molded member 2 before closing the first mold 50 and the second mold 52. The third molded member 3 may be fixed to the first molded member 1 or the second molded member 2 by a method such as fitting, spigot fitting, hooking, etc.
[0040] By closing the first mold 50 and the second mold 52 shown in FIG. 4, the third molded member 3 is disposed in the hollow portion formed by the first molded member 1 and the second molded member 2.
[0041] When the first mold 50 and the second mold 52 are closed, it is preferable that the third molded member 3 is sandwiched and fixed between the first molded member 1 and the second molded member 2 by closing the first mold 50 and the second mold 52. This allows the third molded member 3 to be placed in the hollow portion with high dimensional accuracy when the first molded member 1 and the second molded member 2 are joined by secondary injection, which will be described later. In particular, by fixing the third molded member 3 to the hollow portion while joining the first molded member 1 and the second molded member 2 using the first mold 50 and the second mold 52, the accuracy of the positional relationship between the first molded member 1 and the second molded member 2 and the third molded member 3 is excellent. More specifically, it is also possible to place the third molded member 3 in the hollow portion without any gaps, which is advantageous for controlling the fluid flowing through the hollow portion.
[0042] Next, as shown in FIG. 4, the second resin material is secondarily injected from the injector 64 through the gate 62, the first molded member 1 and the second molded member 2 are joined, and a composite molded body in which the third molded member 3 is disposed in the hollow portion is produced (an example of a manufacturing process).
[0043] There is no particular limitation on the method of joining the first molded member 1 and the second molded member 2 by secondary injection of the second resin material. For example, as shown in Fig. 4, the first molded member 1 and the second molded member 2 may be molded so that a space extending in the longitudinal direction is formed between the first molded member 1 and the second molded member 2 by closing the mold. Furthermore, the first molded member 1 and the second molded member 2 may be joined by filling the space with the second resin material by secondary injection.
[0044] The second resin material may be the same as or different from the first resin material described above. For example, the resin contained in the second resin material may be the same as or different from the resin contained in the first resin material.
[0045] From the viewpoint of moldability, the resins contained in the first resin material and the second resin material are preferably thermoplastic resins, respectively. In this case, from the viewpoint of increasing the bonding strength by easily melting or softening the thermoplastic resins constituting the first molded member 1 and the second molded member 2, it is preferable that the melting point or glass transition temperature of the thermoplastic resin contained in the first resin material is lower than the melting point or glass transition temperature of the thermoplastic resin contained in the second resin material.
[0046] By opening the first mold 50 and the second mold 52 after the secondary injection of the second resin material, the first molded member 1 and the second molded member 2 are joined to obtain a composite molded body in which the third molded member 3 is disposed in the hollow portion.
[0047] An example of a composite molded body manufactured by the method for manufacturing a composite molded body of the present disclosure will be described below with reference to Figs. 5 to 8. Fig. 5 is a schematic cross-sectional view showing an example of a composite molded body manufactured by the method for manufacturing a composite molded body of the present disclosure. Fig. 6 is a schematic perspective view showing an example of a composite molded body manufactured by the method for manufacturing a composite molded body of the present disclosure. Fig. 5 corresponds to a cross-sectional view taken along line AA in Fig. 6.
[0048] As shown in Figs. 5 and 6, the composite molded body 10 includes a first molded member 1, a second molded member 2 joined to the first molded member 1, and a third molded member 3 disposed in a flow path 4 (an example of a hollow portion) formed inside the first molded member 1 and the second molded member 2. The first molded member 1 is located on the vertically upper side, and the second molded member 2 is located on the vertically lower side. In Figs. 5 and 6, the first molded member 1 and the second molded member 2, both of which are groove-shaped concave members extending in the longitudinal direction, are joined to form a composite molded body, but the present invention is not limited to this configuration. For example, one of the first molded member and the second molded member, which are groove-shaped concave members extending in the longitudinal direction, and the other of the first molded member and the second molded member, which are plate-shaped members extending in the longitudinal direction, may be joined to form a composite molded body.
[0049] The flow path 4 is a flow path extending in the longitudinal direction of the composite molded body 10, and has a third molding member 3 disposed therein. The number of third molding members 3 disposed in the flow path 4 may be one, or two or more. The location where the third molding member 3 is disposed is not particularly limited, as long as the third molding member 3 is disposed in at least a part of the flow path 4.
[0050] The flow path 4 may be a flow path through which a fluid such as a refrigerant flows. The type of fluid flowing through the flow path is not particularly limited. Examples of the fluid include liquids such as water and organic solvents, and gases such as air. In addition, when the fluid is a refrigerant containing water, the refrigerant may contain a component such as an antifreeze liquid.
[0051] The composite molded body 10 may be, for example, a cooling structure used to cool a heat generating body by flowing a coolant through the flow path 4. For example, the heat generating body may be disposed so as to face at least a portion of the flow path 4, or may be disposed so as to face an outlet 13 of the third molding member 3 described later.
[0052] Next, the third molded member 3 will be described with reference to Fig. 7. Fig. 7A is a front view showing an example of the third molded member used in the manufacturing method of the composite molded body of the present disclosure, and Fig. 7B is a back view thereof.
[0053] The third molding member 3 includes a flow straightening section 11 , an inlet 12 , and an outlet 13 .
[0054] The flow rectifying section 11 has a function of rectifying the direction of the fluid flowing through the flow path 4 to the inlet 12. The vertical upper end and both side end of the flow rectifying section 11 are in contact with the inner wall formed by the first molding member 1 and the second molding member 2, and the flow rectifying section 11 is connected to the inlet 12 on the vertical lower side. The flow rectifying section 11 has a structure in which the width narrows toward the fluid flow direction on the vertical lower side. The flow rectifying section 11 adjusts the flow of the fluid in a direction intersecting the direction along the longitudinal direction of the composite molding 10 (for example, a vertical upper direction or a vertical lower direction, the vertical upper direction in Figures 1 to 3) and supplies the fluid to the inlet 12.
[0055] The fluid rectified by the rectifying unit 11 is supplied to the inlet 12. The inlet 12 is connected to the outlet 13, and the outlet 13 discharges the fluid supplied from the inlet 12 to the inside of the third molding member 3 in a specific direction (for example, a vertically upward direction or a vertically downward direction, the vertically upward direction in FIGS. 1 to 3).
[0056] The number of the inlets 12 and the number of the outlets 13 may be one or more, respectively. For example, the third molding member 3 may have one inlet and multiple outlets connected to the inlet. In this way, the fluid supplied from one inlet 12 to the inside of the third molding member 3 is discharged from the multiple outlets.
[0057] 8, a heating element 15 may be disposed on a composite molded body 10 so as to face a third molded member 3, and a coolant may be caused to flow through a flow path 4. Note that an arrow X indicates the direction of the coolant flow.
[0058] 8, the flow of the refrigerant is rectified by the flow rectifier 11 in the direction of the inlet 12 as indicated by the arrow X. Then, the flow rectifier 11 adjusts the flow of the refrigerant in a vertically upward direction and supplies the refrigerant to the inlet 12.
[0059] The outlet 13 discharges the refrigerant supplied from the inlet 12 into the inside of the third molding member 3 in the vertically upward direction, toward the heating element 15. This allows the refrigerant to be supplied in the direction of the heating element 15, thereby enabling the heating element 15 to be cooled efficiently.
[0060] The heating element 15 is not particularly limited, and examples thereof include electronic components such as power semiconductors and capacitors, and components that are electrically connected to electronic components and generate heat by resistance.
[0061] The method for producing a composite molded body of the present invention is not limited to the above-mentioned embodiment, and includes various modified examples within the technical concept of the present invention. In addition, the third molded member used in the production of the composite molded body of the present disclosure is not limited to the structure shown in Figure 7, and includes any molded member disposed in the hollow portion formed by joining the first molded member and the second molded member.
