[0058] The nucleating agent according to the present embodiment may be a one-pack composite additive further blended with a granulation aid such as a binder, a wax, a solvent, silica, etc. The nucleating agent according to the present embodiment may also be a masterbatch further containing a polyolefin resin.
[0059] Examples of polyolefin resins contained in the masterbatch include polyethylene resins such as low-density polyethylene, linear low-density polyethylene, high-density polyethylene, cross-linked polyethylene, and ultra-high molecular weight polyethylene; polypropylene resins such as homopolypropylene, random copolymer polypropylene, block copolymer polypropylene, impact copolymer polypropylene, high-impact copolymer polypropylene, and maleic anhydride-modified polypropylene; α-olefin polymers such as polybutene-1, cycloolefin polymer, poly-3-methyl-1-butene, poly-3-methyl-1-pentene, and poly-4-methyl-1-pentene; and α-olefin copolymers such as ethylene-methyl methacrylate copolymer and ethylene-vinyl acetate copolymer. These polyolefin resins may be used alone or in combination of two or more. Furthermore, the polyolefin resins may be alloyed. The molecular weight, degree of polymerization, density, softening point, proportion of solvent-insoluble matter, degree of stereoregularity, presence or absence of catalyst residue, types and blending ratios of raw material monomers, type of catalyst used in polymerization (e.g., Ziegler catalyst, metallocene catalyst, etc.), etc. of the polyolefin resin are not particularly limited and are selected appropriately.
[0060] As the polyolefin resin contained in the masterbatch, a polypropylene resin is particularly preferred.
[0061] When the nucleating agent is a masterbatch containing a polyolefin resin, the content of the polyolefin resin in the masterbatch may be, for example, 90% by mass or less, preferably 80% by mass or less, and more preferably 60% by mass or less, and may be, for example, 20% by mass or more.
[0062] Next, an embodiment of the resin composition of the present invention will be described.
[0063] <Resin Composition> The resin composition according to this embodiment contains a polyolefin resin, (A) an aromatic phosphate metal salt having a structure represented by the general formula (1), and (B) a carboxylate metal salt having a structure represented by the general formula (2). The resin composition according to this embodiment has a total content of the (A) aromatic phosphate metal salt and the (B) carboxylate metal salt of 0.001 to 10 parts by mass per 100 parts by mass of the polyolefin resin.
[0064] The resin composition according to the present embodiment may contain a polyolefin resin and the nucleating agent described above. In this case, the content of the nucleating agent per 100 parts by mass of the polyolefin resin is 0.001 to 10 parts by mass.
[0065] A molded article obtained by molding the resin composition according to this embodiment has excellent mechanical properties.
[0066] The polyolefin resin contained in the resin composition according to the present embodiment may be the same as the polyolefin resin contained in the masterbatch described above. Among these, polypropylene resin is preferred as the polyolefin resin contained in the resin composition. In this case, the molded article obtained by molding the resin composition has excellent mechanical properties and excellent heat resistance.
[0067] As described above, the total content of (A) aromatic phosphate metal salt and (B) carboxylate metal salt, or the content of nucleating agent, per 100 parts by mass of polyolefin-based resin is 0.001 to 10 parts by mass. If the total content of (A) aromatic phosphate metal salt and (B) carboxylate metal salt, or the content of nucleating agent, per 100 parts by mass of polyolefin-based resin is less than 0.001 part by mass, the mechanical properties of the molded article obtained by molding the resin composition will be insufficient. Furthermore, if the total content of (A) aromatic phosphate metal salt and (B) carboxylate metal salt, or the content of nucleating agent, per 100 parts by mass of polyolefin-based resin, exceeds 10 parts by mass, blooming may occur on the surface of the molded article, or the (A) aromatic phosphate metal salt, (B) carboxylate metal salt, or nucleating agent may migrate from the molded article to the outside.
[0068] From the viewpoint of improving the mechanical properties of a molded article obtained by molding the resin composition and sufficiently suppressing the occurrence of blooming from the molded article and the migration of (A) the aromatic phosphate metal salt, (B) the carboxylic acid metal salt, or the nucleating agent, the total content of (A) the aromatic phosphate metal salt and (B) the carboxylic acid metal salt, or the content of the nucleating agent, per 100 parts by mass of the polyolefin-based resin, is more preferably 0.01 to 1 part by mass, and even more preferably 0.02 to 0.2 parts by mass.
[0069] The content of (A) aromatic phosphate metal salt per 100 parts by mass of polyolefin resin is not particularly limited, and may be, for example, 0.0005 to 9.9995 parts by mass, preferably 0.001 to 5 parts by mass, more preferably 0.01 to 1 part by mass, and even more preferably 0.02 to 0.2 parts by mass. The content of (B) carboxylate metal salt per 100 parts by mass of polyolefin resin is also not particularly limited, and may be, for example, 0.0005 to 9.9995 parts by mass, preferably 0.001 to 5 parts by mass, more preferably 0.01 to 1 part by mass, and even more preferably 0.02 to 0.2 parts by mass.
[0070] In the resin composition according to this embodiment, the mass ratio (A) / (B) of the content of the (A) aromatic phosphate metal salt to the content of the (B) carboxylate metal salt may be, for example, 1 / 99 to 99 / 1. Furthermore, the mass ratio (A) / (B) is preferably 1 / 99 to 50 / 50. In this case, excellent impact resistance can be imparted to the molded article. From the viewpoint of obtaining a molded article that has excellent impact resistance and sufficient rigidity, (A) / (B) is more preferably 1 / 99 to 20 / 80, even more preferably 4 / 96 to 20 / 80, and even more preferably 4 / 96 to 16 / 84.
[0071] Furthermore, in the resin composition according to this embodiment, it is also preferable that the mass ratio (A) / (B) is 50 / 50 to 99 / 1. In this case, superior rigidity can be imparted to the molded article. From the viewpoint of imparting superior rigidity to the molded article, (A) / (B) is more preferably 50 / 50 to 96 / 4, even more preferably 50 / 50 to 84 / 16, even more preferably 50 / 50 to 80 / 20, and particularly preferably 60 / 40 to 80 / 20.
[0072] The resin composition according to the present embodiment may further contain (C) a fatty acid metal salt, which improves the dispersibility of (A) the aromatic phosphate metal salt and (B) the carboxylate metal salt, thereby imparting better mechanical properties to the molded article.
[0073] As the fatty acid metal salt (C), the same ones as those listed for the nucleating agent can be used.
[0074] When the resin composition according to the present embodiment contains (C) a fatty acid metal salt, the content of the (C) fatty acid metal salt may be, for example, 10 to 150 parts by mass, preferably 30 to 120 parts by mass, and more preferably 50 to 100 parts by mass, per 100 parts by mass of the total of the content of the (A) aromatic phosphate ester metal salt and the content of the (B) carboxylic acid metal salt.
[0075] Furthermore, when the resin composition according to the present embodiment contains (C) a fatty acid metal salt, the content of (C) a fatty acid metal salt relative to 100 parts by mass of the polyolefin resin is not particularly limited, and may be, for example, 0.001 to 10 parts by mass, more preferably 0.01 to 1 part by mass, and even more preferably 0.02 to 0.2 parts by mass.
[0076] The resin composition according to the present embodiment preferably further contains a filler. In this case, the rigidity of the molded article obtained by molding the resin composition is improved. Examples of the filler include the same fillers as those that may be contained in the nucleating agent. Among these fillers, talc is particularly preferred from the viewpoint of obtaining a molded article with even better rigidity. The content of the filler contained in the resin composition may be, for example, 0.01 to 80 parts by mass, and preferably 1 to 50 parts by mass, per 100 parts by mass of the polyolefin resin.
[0077] The resin composition according to the present embodiment may further contain, as necessary, various additives such as a compound other than (A) the aromatic phosphate metal salt and (B) the carboxylate metal salt, which has the function of promoting crystallization of the polyolefin resin, a phenolic antioxidant, a phosphorus-based antioxidant, a sulfur-based antioxidant, other antioxidants, hindered amine compounds, ultraviolet absorbers, flame retardants, flame retardant aids, lubricants, fillers, hydrotalcites, antistatic agents, fluorescent brighteners, pigments, dyes, etc. Examples of these various additives include the same additives as those that may be contained in the nucleating agent.
[0078] Next, an embodiment of the method for producing the resin composition of the present invention will be described.
[0079] <Method for Producing Resin Composition> The method for producing a resin composition according to this embodiment includes a compounding step of compounding the above-described nucleating agent into a polyolefin resin.
[0080] A molded article obtained by molding the resin composition produced by the production method according to this embodiment has excellent mechanical properties.
[0081] (Preparation Step) In the production method according to this embodiment, first, the above-described polyolefin resin and the above-described nucleating agent are prepared.
[0082] (Blending step) Next, the nucleating agent is blended into the polyolefin resin. The blending method is not particularly limited, and examples thereof include a method in which the polyolefin resin, the nucleating agent, and, if necessary, the various additives described above are added, and then mixed using a mixing device such as a Henschel mixer, a mill roll, a Banbury mixer, or a super mixer. Here, at least one component of the nucleating agent and the various additives described above may be added before or during polymerization of the polyolefin resin monomer or oligomer, and the remaining components may be added to the resulting polymer.
[0083] In addition, the method for producing a resin composition according to the present embodiment may involve blending (A) an aromatic phosphate metal salt, (B) a carboxylate metal salt, and, if necessary, various additives, in an appropriate order with a polyolefin resin. In this case, the preparation step and blending step can be carried out in the same manner as described above in (Preparation step) and (Blending step).
[0084] A resin composition is produced in the above manner. The method for producing a resin composition may further include a melt-kneading step in which the mixture obtained by the above method is melt-kneaded using a melt-kneading device such as a single-screw extruder or a twin-screw extruder. The melt-kneading temperature may be, for example, 160 to 260°C. The method for producing a resin composition may also include a granulation step in which the kneaded product obtained by melt-kneading is granulated. The granulation method is not particularly limited, and examples include methods using a granulating device such as a pelletizer. The shape of the resin composition obtained by granulation is not particularly limited, and may be, for example, pellet-like.

[0095] <Preparation of Resin Composition> 100 parts by mass of a polyolefin resin was mixed with (A) an aromatic phosphate metal salt, (B) a carboxylate metal salt, and (C) a fatty acid metal salt in the amounts shown in Tables 1 to 5 below, and further mixed with 0.05 parts by mass of a phenolic antioxidant (tetrakis[methylene-3-(3',5'-tert-butyl-4'-hydroxyphenyl)propionate]methane) and 0.1 parts by mass of a phosphorus-based antioxidant (tris(2,4-di-tert-butylphenyl)phosphite). The mixture was then mixed for 1 minute at a rotation speed of 1,000 rpm using a Henschel mixer (FM200, manufactured by Mitsui Mining Co., Ltd.). The resulting mixture was melt-kneaded using a twin-screw extruder (TEX-28V, manufactured by The Japan Steel Works, Ltd.) under processing conditions of a resin temperature of 220°C and a screw speed of 150 rpm, and then granulated to obtain pellets of Examples 1 to 20 and Comparative Examples 1 and 2. The obtained pellets were dried at 80° C. for 8 hours and then used for property evaluation. In the following Tables 1 to 5, the unit of blend amount is parts by mass.
[0096] <Evaluation of Properties> The mechanical properties of the molded articles obtained by molding the pellets of Examples 1 to 20 and Comparative Examples 1 and 2 were evaluated by measuring the flexural modulus and impact strength according to the following procedures.
[0097] (Flexural Modulus) The pellets of Examples 1 to 20 and Comparative Examples 1 and 2 were dried at 80°C for 8 hours and then injection molded using an injection molding machine (manufactured by Toshiba Machine Co., Ltd., EC-220) under conditions of a resin temperature of 230°C and a mold temperature of 40°C to prepare flexural test specimens measuring 80 mm x 10 mm x 4 mm. The test specimens were then left to stand in a thermo-hygrostat chamber at a temperature of 23°C and a humidity of 50% for 48 hours, after which the test specimens were removed from the chamber and the flexural modulus (MPa) of the test specimens was measured using a bending tester (manufactured by Shimadzu Corporation, AG-IS) in accordance with ISO 178. The results are shown in Tables 1 to 5 below.
[0098] (Impact Strength) The pellets of Examples 1 to 20 and Comparative Examples 1 and 2 were dried at 80°C for 8 hours and then molded using an injection molding machine (apparatus: horizontal injection molding machine NEX80, manufactured by Nissei Plastic Industrial Co., Ltd.) under processing conditions of a resin temperature of 230°C and a mold temperature of 40°C to prepare 80mm x 10mm x 4mm test pieces for measuring Charpy impact strength, each having a V-shaped notch in the center. The test pieces were left to stand in a thermo-hygrostat chamber at a temperature of 23°C and a humidity of 60% for 7 days, and then removed from the thermo-hygrostat chamber, and the Charpy impact strength (kJ / m) of the test pieces was measured in accordance with ISO179-1. 2 The results are shown in Tables 1 to 5 below, under the heading "Impact strength (kJ / m 2 ) is shown.
