Description

Textiles and Fiber Products

[0001] The present invention relates to a woven fabric that has not only flame retardancy but also excellent stretchability, anti-pilling properties and good appearance quality, and to a textile product made using said woven fabric.

[0002] Flame-retardant fabrics have traditionally been used as workwear for firefighters, electric power and chemical workers engaged in work that may expose them to flames. These flame-retardant fabrics primarily use flame-retardant fibers such as meta-aramid fibers and para-aramid fibers, and it is generally considered difficult to impart stretchability to these fabrics.

[0003] As methods for imparting stretchability to fabrics using flame-retardant fibers, methods such as using elastic yarns (see, for example, Patent Documents 1 to 3) and methods of twisting flame-retardant fibers and then heat-setting and untwisting them (see, for example, Patent Documents 4 to 6) have been proposed.

[0004] However, fabrics using elastic yarns have problems such as a rapid loss of stretchability during normal use and washing due to poor heat resistance and flame retardancy as well as poor chemical resistance, particularly low chlorine resistance.

[0005] On the other hand, fabrics using flame-retardant fibers that have been twisted, heat-set, and then untwisted have had problems such as a decrease in stretchability during weaving and post-processing steps, and even during wear, making it difficult to obtain sufficient performance and quality as a fabric, and also high costs.

[0006] In order to solve the above problems, a fabric has been proposed that is woven using a composite yarn containing composite fibers in which two components are bonded together in a side-by-side or eccentric core-sheath configuration, and that is imparted with stretchability by heat shrinkage. However, this fabric is still not satisfactory in terms of anti-pilling properties (see, for example, Patent Document 7).

[0008] The present invention has been made in view of the above background, and an object of the present invention is to provide a woven fabric that has not only flame retardancy but also excellent stretchability, anti-pilling properties and good appearance quality, and a textile product made using the woven fabric.

[0009] As a result of extensive research to achieve the above-mentioned object, the present inventors have found that in a fabric containing a composite yarn containing composite fibers in which two components are bonded together in a side-by-side or eccentric sheath-core configuration, if the weight ratio of the composite fibers is too small, the fabric cannot be shrunk sufficiently, not only failing to obtain stretchability, but also resulting in a fabric lacking denseness and reduced anti-pilling properties. Further extensive research led to the completion of the present invention. Thus, the present invention provides the following: 1. A woven fabric made using a composite yarn containing a spun yarn containing a flame-retardant fiber having a limiting oxygen index of 25 or more as measured according to JIS K7201, and a yarn made of composite fibers in which two components are bonded together in a side-by-side or eccentric sheath-core configuration, wherein the weight ratio of the yarn made of the composite fiber in the composite yarn is 40 to 60 wt %, and the composite yarn is twisted at a twist coefficient K of 270 to 400, as defined by the following formula: Twist coefficient K = T × √D where T is the number of twists (turns / 2.54 cm) and D is the total fineness (dtex) of the composite yarn. 2. The woven fabric according to any one of 1 to 6 above, wherein the composite yarn is used as a weft yarn of the woven fabric, and the elongation recovery rate in the weft direction is 70% or more. 9. [0010] According to the present invention, it is possible to obtain a woven fabric that has not only flame retardancy but also excellent stretchability, anti-pilling properties and good appearance quality, and a textile product made using the woven fabric.

[0011] Hereinafter, embodiments of the present invention will be described in detail. In the present invention, a composite yarn includes a spun yarn and a yarn formed of a composite fiber. The spun yarn includes a flame-retardant fiber (hereinafter sometimes simply referred to as a "flame-retardant fiber") having a limiting oxygen index of 25 or more as measured according to JIS K7201.

[0012] Examples of such flame-retardant fibers include meta-aramid fibers (meta-type wholly aromatic polyamide fibers), para-aramid fibers (para-type wholly aromatic polyamide fibers), polyparaphenylenebenzoxazole fibers, polybenzimidazole fibers, polyimide fibers, polyetherimide fibers, polyamideimide fibers, carbon fibers, polyphenylene sulfide fibers, polyvinyl chloride fibers, flame-retardant rayon, modacrylic fibers, flame-retardant acrylic fibers, flame-retardant polyester fibers, flame-retardant vinylon fibers, melamine fibers, fluorine fibers, flame-retardant wool, flame-retardant cotton, etc. One or more of these flame-retardant fibers can be used.

[0013] Among these, meta-aramid fibers, i.e., metaphenylene isophthalamide fibers (commercially available products include "Conex" (trademark) manufactured by Teijin Limited and "Nomex" (trademark) manufactured by DuPont) are useful because they exhibit an excellent limiting oxygen index and have excellent mechanical properties. Furthermore, it is also preferable to mix para-aramid fibers, i.e., paraphenylene terephthalamide fibers (commercially available products include "Twaron" (trademark) manufactured by Teijin Aramid Co., Ltd. and "Kevlar" (trademark) manufactured by Toray DuPont Co., Ltd.) with coparaphenylene-3,4'-oxydiphenylene terephthalamide fibers (commercially available products include "Technora" (trademark) manufactured by Teijin Limited).

[0014] These flame-retardant fibers may contain additives such as antioxidants, ultraviolet absorbers, heat stabilizers, flame retardants, titanium oxide, colorants, and inert fine particles, as long as the object of the present invention is not impaired.

[0015] Among these, meta-aramid fibers containing a flame retardant are preferred. Examples of such flame retardants include those described in JP-A-10-251981, inorganic metals and carriers, and those coated on the surface of metal-containing carriers. However, phosphorus-based flame retardants are preferred to obtain excellent flame retardancy. The content is preferably 1 to 15 wt. % relative to the fiber weight. The preferred method for adding the flame retardant is to add it to the spinning dope during the fiber production stage.

[0016] The flame-retardant fiber preferably has a fiber length in the range of 35 to 110 mm.

[0017] The total fineness of the spun yarn may be appropriately selected depending on the application, taking into consideration surface appearance, heat resistance, heat protection, stretchability, texture, and the like, and it is particularly preferable that the total fineness of the spun yarn be in the range of 58 dtex (equivalent to British cotton count 100 single yarn) to 580 dtex (equivalent to British cotton count 10).

[0018] The single fiber fineness of the spun yarn is preferably in the range of 0.6 to 5.5 dtex from the viewpoint of good spinning processability and use in clothing applications where softness is required.

[0019] In the spun yarn, the twist factor K is preferably in the range of 190 to 350 in terms of the physical properties and flexibility of the fabric, where K=T×√D, where T is the number of twists (turns / 2.54 cm) and D is the total fineness (dtex) of the spun yarn. The spun yarn may be a single yarn or a two-ply yarn.

[0020] In the present invention, the composite fiber is a composite fiber in which two components are bonded together in a side-by-side or eccentric core-sheath configuration. Since the composite yarn contained in the woven fabric of the present invention includes not only the spun yarn but also a yarn made of such a composite fiber, the yarn made of the composite fiber takes on a three-dimensional coil crimp form during the heat treatment process of the fabric, imparting stretchability to the composite yarn and, as a result, imparting stretchability to the woven fabric.

[0021] Examples of the two components forming the composite fiber include combinations of polyester / polyester and polyester / nylon. More specifically, combinations such as polytrimethylene terephthalate / polytrimethylene terephthalate, polytrimethylene terephthalate / polyethylene terephthalate, and polyethylene terephthalate / polyethylene terephthalate are preferred. In this case, it is preferable to make the intrinsic viscosities of the components different from each other. The composite fiber may also contain additives such as antioxidants, ultraviolet absorbers, heat stabilizers, flame retardants, titanium oxide, colorants, and inert fine particles.

[0022] In particular, the composite fiber preferably contains a flame retardant. In this case, the flame retardant is preferably a phosphorus-based flame retardant. Furthermore, the flame retardant is preferably applied by an exhaustion method or by applying the flame retardant together with a binder resin.

[0023] The shape of the yarn made of the composite fiber is not particularly limited, and it may be a long fiber (multifilament) or a short fiber (spun yarn), but a long fiber (multifilament) is preferred to obtain excellent stretchability. Furthermore, it is preferable that at least one of the components constituting the composite fiber is derived from recycled materials or plants. Examples include recycled polyethylene terephthalate and plant-derived polytrimethylene terephthalate.

[0024] In the yarn made of the composite fiber, the total fineness and single fiber fineness are appropriately selected depending on the application, and the total fineness is preferably in the range of 20 to 200 dtex and the single fiber fineness is preferably in the range of 0.5 to 10.0 dtex.

[0025] In the present invention, the composite yarn contains the above-mentioned spun yarn and a yarn made of the above-mentioned composite fiber. In this case, it is important that the weight ratio of the yarn made of the composite fiber contained in the composite yarn is within the range of 40 to 60% by weight (more preferably 45 to 55% by weight) relative to the weight of the composite yarn in order to achieve both flame retardancy and stretchability. Note that the composite yarn may contain other fibers.

[0026] It is important that the composite yarn is a double-twisted yarn. More specifically, it is preferable to double-twist the spun yarn and the composite fiber yarn using a commercially available up-twister, Italian twister, double twister, or the like. In this case, it is important that the twist factor K is 270 to 400. Here, the twist factor K = T × √D, where T is the number of twists (turns / 2.54 cm) and D is the total fineness (dtex) of the composite yarn. If the twist factor is below 270, unevenness due to shrinkage of the composite fiber will appear on the woven fabric surface, which may deteriorate the appearance quality and the anti-pilling properties. Conversely, if it exceeds 400, the thermal shrinkage of the composite yarn may be inhibited, which may deteriorate the elongation rate.

[0027] Twist setting may be performed depending on the required quality. For twist setting of composite yarns (plied and twisted yarns), vacuum steam setting, which is used for setting ordinary spun yarns, can be used. The temperature during setting of composite plied and twisted yarns is preferably in the range of 50 to 95°C (more preferably 50 to 85°C). If the twist setting temperature of composite yarns (plied and twisted yarns) is too high, the stretchability of the final fabric may be impaired.

[0028] The woven fabric of the present invention is a woven fabric made using such a composite yarn. In this case, the composite yarn may be arranged in the warp and weft of the woven fabric, but it is preferable that it is arranged in only one of the warp and weft (preferably the weft). In particular, it is preferable that the composite yarn is arranged in all of the weft and that the spun yarn as described above is arranged in the warp.

[0029] In order to obtain excellent flame retardancy, the weight ratio of the flame retardant fiber to the weight of the woven fabric is preferably 60% by weight or more (more preferably 65 to 84% by weight). If the weight ratio of the flame retardant fiber is less than 60% by weight, the flame retardancy may be reduced.

[0030] Furthermore, it is preferable that the weight ratio of the composite fiber is 16% by weight or more (more preferably 16 to 35% by weight) of the woven fabric. If the weight ratio of the composite fiber exceeds 30% by weight of the woven fabric, the flame may easily propagate along the composite fiber, making the fabric more susceptible to combustion. Conversely, if the weight ratio of the composite fiber is less than 20% by weight, not only will the stretchability of the woven fabric decrease, but the anti-pilling properties may also deteriorate.

[0031] Examples of the weave of the woven fabric include plain weave, twill weave, and satin weave. In particular, plain weave, 2 / 1 twill, and 2 / 2 twill weave are preferred. Weaves with more floats than this have a high stretchability but may have poor anti-pilling properties.

[0032] Next, the woven fabric is subjected to heat treatments such as scouring, relaxation, dyeing, and setting, so that the yarns made of the composite fiber contained in the woven fabric assume the form of three-dimensional coil crimps, imparting elasticity to the fabric. In particular, in dyeing, it is preferable to heat the woven fabric to 130°C in a jet dyeing machine and circulate the woven fabric, as this shrinks the woven fabric in the width direction and imparts high elasticity.

[0033] Such woven fabrics may be additionally subjected to various treatments such as water absorption treatment, water repellency treatment, raised finish, flame retardancy treatment, ultraviolet shielding treatment, or treatment to impart functions such as antibacterial agent, deodorizer, insect repellent, luminous agent, retroreflective agent, and negative ion generator.

[0034] Here, it is preferable to subject the woven fabric to flame retardancy treatment by an exhaustion method or a binder resin, and to incorporate a flame retardant into the conjugated fiber. In particular, it is preferable that the flame retardant fiber is a meta-aramid fiber containing a flame retardant such as a phosphorus-based flame retardant, and that the conjugated fiber contains a flame retardant such as a phosphorus-based flame retardant, since this further improves the flame retardancy of the woven fabric.

[0035] The thus obtained woven fabric has the above-mentioned structure and therefore has not only flame retardancy but also excellent stretchability, anti-pilling properties and good appearance quality.

[0036] Here, the stretchability of the woven fabric is preferably such that the elongation rate in the weft direction is within the range of 10 to 50%. Furthermore, the elongation recovery rate of the woven fabric is preferably 70% or more (more preferably 73 to 99%) in the weft direction. Furthermore, the flame retardancy of the woven fabric is preferably such that the limiting oxygen index measured according to JIS K7201 is 25 or more (more preferably 25 to 40). Furthermore, the afterflame time (seconds) is preferably 2 seconds or less (more preferably 0 to 1 second). Furthermore, the anti-pilling property is preferably grade 4 or higher (more preferably grade 4.5 to 5) as measured according to JIS L1076-2012 Method A (ICI 10 hours). Furthermore, the appearance quality is preferably such that when sunlight is directed at the surface of the woven fabric from a north window at an angle of approximately 45° and a tester views the surface of the woven fabric perpendicularly, no irregularities (grain) due to shrinkage of the composite fibers are discernible.

[0037] In addition, to obtain excellent flame retardancy, the basis weight is 180 g / m 2 or more (more preferably 200 to 500 g / m 2 , particularly preferably 220 to 260 g / m 2 ) is preferred.

[0038] Next, the textile products of the present invention are made using the above-described woven fabric. Because such textile products use the above-described woven fabric, they have not only flame retardancy but also excellent stretchability, anti-pilling properties, and good appearance quality. Such textile products include firefighting uniforms, fire-resistant uniforms, office uniforms, racing suits for motorsports, workwear, gloves, hats, vests, and various industrial materials (sheets, tents, membrane materials, canopies, building materials, housing materials, vehicle interior materials, etc.). Furthermore, the workwear includes workwear for steel mills and steel plants, welding workwear, and workwear for explosion-proof areas. Furthermore, the gloves include work gloves used in industries that handle precision parts, such as the aircraft industry, the information equipment industry, and the precision equipment industry.

[0039] Examples and comparative examples of the present invention are described in detail below, but the present invention is not limited to these. The measurement items in the examples were measured using the following methods. (Spun yarn 1) In the spinning process, staple fibers made of polymetaphenylene isophthalamide fiber (Teijin Limited, trademark "Conex") having a single fiber fineness of 2.2 dtex, a cut length (fiber length) of 51 mm, and an LOI of 33, and staple fibers made of coparaphenylene-3,4'-oxydiphenylene terephthalamide fiber (Teijin Limited, trademark "Technora") having a single fiber fineness of 1.7 dtex, a cut length (fiber length) of 51 mm, and an LOI of 25, were blended in a weight ratio (former:latter) of 95:5 to obtain a single yarn (total fineness 147.6 dtex) with a Z-direction twist of 24 turns / 2.54 cm (twist coefficient = 292) and a British cotton count of 40.(Spun yarn 2) In the spinning process, staple fibers made of polymetaphenylene isophthalamide fiber (Teijin Limited, trademark "Conex") having a single fiber fineness of 2.2 dtex, a cut length (fiber length) of 51 mm, and an LOI of 33, and staple fibers made of coparaphenylene-3,4'-oxydiphenylene terephthalamide fiber (Teijin Limited, trademark "Technora") having a single fiber fineness of 1.7 dtex, a cut length (fiber length) of 51 mm, and an LOI of 25 were blended in a weight ratio (former:latter) of 95:5 to obtain a single yarn (total fineness 164 dtex) with a Z-direction twist of 19.8 turns / 2.54 cm (twist coefficient = 254) and a British cotton count of 36. (Composite Fiber 1) A multifilament (long fiber) was prepared as a composite fiber yarn, having a total fineness of 167 dtex / 72 filaments, an elongation of 26%, and a boiling water shrinkage of 55.0%, which was made by bonding polytrimethylene terephthalate and polyethylene terephthalate in an eccentric core-sheath configuration. (Composite Fiber 2) A multifilament (long fiber) was prepared as a composite fiber yarn, having a total fineness of 40 dtex / 24 filaments, an elongation of 26%, and a boiling water shrinkage of 55.0%, which was made by spinning and drawing polytrimethylene terephthalate having an intrinsic viscosity of 1.26 and polytrimethylene terephthalate having an intrinsic viscosity of 0.92 in a side-by-side spinneret in a conventional manner. (Composite fiber 3) As a yarn made of a composite fiber, a polytrimethylene terephthalate having an intrinsic viscosity of 1.26 and a polytrimethylene terephthalate having an intrinsic viscosity of 0.92 were spun and drawn by a standard method using a side-by-side spinneret, and then bonded together in a side-by-side fashion to prepare a multifilament (long fiber) having a total fineness of 84 dtex / 24 filaments, an elongation of 26%, and a boiling water shrinkage of 55.0%.

[0040] [Example 1] Two spun yarns 1 were combined and twisted in the S direction using a double twister with the number of final twists shown in Table 1. [0042] Next, the warp and weft yarns were used to weave the fabric with the weft and warp density shown in Table 1, and the fabric was singed, scoured, and set (temperature 150°C x time 30 seconds), and then dyed at 130°C for 30 minutes in a jet dyeing machine, with the temperature increased from room temperature at a rate of 2°C / min. After dyeing, the fabric was dried and set (temperature 180°C x time 30 seconds) at the same width. The evaluation results are shown in Table 1.

[0043] Examples 2 to 5, Comparative Examples 1 to 7 The same procedures as in Example 1 were carried out except that the yarn type and twist coefficient were changed as shown in Tables 1 and 2. The evaluation results are shown in Tables 1 and 2.
