Abstract
Description
Technology Field
[0001] The present invention relates to an EV charger including a power module and a method for operating the same, and more specifically, to an EV charger including a plurality of power modules and a method for operating the same with high efficiency. Background Technology
[0002] Electric vehicle (EV) charging stations are infrastructure designed to charge electric vehicles (EVs) and plug-in hybrid vehicles (PHEVs). EV charging stations can be provided in various forms depending on charging speed, technology, and installation location. EV charging stations can be installed in diverse places, such as homes, public spaces, highways, and commercial charging stations. The type of EV charger installed may vary depending on each location and purpose.
[0003] Electric vehicle charging stations typically possess multiple EV chargers. While these chargers may all be of the same type, they may also be of different types. EV charger types are primarily classified based on charging speed. They can be distinguished into slow EV chargers, which charge at relatively low power and take a long time; fast EV chargers, which charge at high voltage; ultra-fast EV chargers, capable of charging at ultra-high output; and wireless EV chargers, capable of wireless charging. Fast and ultra-fast EV chargers typically utilize multiple power modules configured in parallel to provide high output to electric vehicles. When power modules provide high output, heat generation can become a concern. As a solution to this heat, cooling methods are applied to the power modules. Cooling methods include air cooling and water cooling. Air cooling uses fans to cool heat-generating electrical components, while water cooling involves introducing non-conductive materials into the power module for cooling. The amount of heat generated by a power module is also related to the load factor. As the load rate of the power module increases, heat generation increases, which can cause the power module's efficiency to decrease. Additionally, while a higher load rate leads to stronger output that can reduce the charging time of electric vehicles, it may result in increased costs for the EV charger.
[0004] Therefore, EV chargers require an operational method that can increase efficiency by appropriately adjusting the load rate of the power module. The problem to be solved

[0007] The technical problem that the present invention aims to solve is to provide a method for an EV charger to operate a power module while minimizing heat generation.

[0010] In a method for operating an EV charger including a power module according to an embodiment of the present invention, the step of operating the power module by considering the heat generation amount of the power module may be a step of selecting and operating the power module with a lower heat generation amount first in order to satisfy the charging requirement of the electric vehicle.
[0011] The method of operating an EV charger including a power module according to an embodiment of the present invention may further include the step of operating the power module by increasing the load rate of the power module with a low heat generation amount if the power module cannot be operated at the confirmed load rate.
[0012] A method for operating an EV charger including a power module according to an embodiment of the present invention may further include the step of checking whether the maximum power amount of the power module placed inside the EV charger is greater than the charging requirement of the electric vehicle if the number of power modules placed inside the EV charger is less than the number of power modules confirmed, and the step of operating the power module placed inside the EV charger to produce the maximum power amount if the maximum power amount of the power module placed inside the EV charger is less than the charging requirement of the electric vehicle.
[0013] A method for operating an EV charger including a power module according to an embodiment of the present invention may further include the steps of: checking the load rate of the power module to satisfy the charging requirement of the electric vehicle when the maximum power amount of the power module disposed inside the EV charger is greater than the charging requirement of the electric vehicle; checking whether the power module can be operated at the checked load rate; and, if the power module can be operated at the checked load rate, operating the power module while considering the heat generation amount of the power module.

[0015] In a method of operating an EV charger including a power module according to an embodiment of the present invention, the power module is composed of a plurality of power modules, and the output amount of the plurality of power modules may be the same.
[0016] In a method for operating an EV charger including a power module according to an embodiment of the present invention, the step of determining the number of power modules required to satisfy the charging requirement of the electric vehicle may be a step of determining using the formula: number of required power modules = charging requirement of the electric vehicle / (capacity of power module * maximum load efficiency of power module).
[0017] In the method of operating an EV charger including a power module according to an embodiment of the present invention, the heat generated by the power module may be the heat generated by the power module itself and the heat generated by considering the arrangement of the power module within the EV charger.

[0029] These terms are intended merely to distinguish a component from other components and are not limited by the nature, order, sequence, etc., of the said component.
[0030] And, where it is stated that a component is 'connected', 'combined', or 'joined' to another component, this may include not only cases where the component is directly connected, combined, or joined to the other component, but also cases where it is 'connected', 'combined', or 'joined' due to another component located between the component and the other component.
[0031] Furthermore, when described as being formed or placed "above or below" each component, "above" or "below" includes not only cases where two components are in direct contact with each other, but also cases where one or more other components are formed or placed between the two components. Additionally, when expressed as "above or below," it may include the meaning of a downward direction as well as an upward direction relative to a single component.
[0032] FIG. 1a is an internal block diagram of an EV (electric vehicle) charger in an electric vehicle charging station according to one embodiment.
[0033] Multiple EV chargers may be installed at an electric vehicle charging station. Referring to FIG. 1a, one EV charger (100) may include a control module (102), a communication module (104), and multiple power modules (110). Specifically, the control module (102) can control the configuration inside the EV charger (100). For example, it can set the output of multiple power modules (110) or control their on / off. Additionally, the control module (102) can perform the operation of the EV charger described below. The communication module (104) can perform communication between the configurations inside the EV charger (100) or between the configurations outside the EV charger (100). It can transmit necessary data or transfer received data to the configurations inside the EV charger (100). The power module (110) can generate an output for charging an electric vehicle. The power module (110) can output power (or voltage, current) by controlling the load rate or output amount according to the settings of the control module (102).
[0034] According to one embodiment, an electric vehicle may be charged through a single power module (110) or through a plurality of power modules (110). If the EV charger is a fast EV charger, it may support high-speed charging of several hundred kW. Each power module (110) may output a capacity of several tens of kW, and the EV charger (100) may output a large capacity by connecting the power modules (110) in parallel.
[0035] FIG. 1b is a block diagram schematically showing the interior of a power module according to one embodiment of the present invention.
[0036] Referring to FIG. 1b, the power module (110) may include a fan (112), a substrate (114), an AC / DC rectifier (116), a DC / DC converter (118), and a processor (120). According to one embodiment, the power module (110) may be connected externally to an AC grid (130) to receive power, and may be connected to a battery (140) of an electric vehicle to supply power. According to one embodiment, the power module (110) may be a bidirectional power module. That is, it may receive power from the battery (140) of an electric vehicle and supply power to the AC grid (130), but this is outside the scope of the present invention and is not described further.
[0037] Specifically, the fan (112) is attached to the housing (not shown) of the power module (110) and can perform the function of discharging heat from within the power module (110) to the outside. The fan (112) may be placed on one side of the housing (not shown) of the power module (110) and may be placed on a side that does not come into direct contact with other components outside the power module (110).
[0038] According to one embodiment, the substrate (114) may be configured for placing electrical components of the power module (110). In the power module (110) according to an embodiment of the present invention, an AC / DC rectifier (116), a DC / DC converter (118), and a processor (120) may be placed on the substrate (114). Additionally, a temperature sensor for measuring or predicting the external temperature of the power module (110) may also be placed on the substrate (114).
[0039] The AC / DC rectifier (116) can convert power supplied from the AC grid (130) into DC power. According to one embodiment, the AC / DC rectifier (116) may generate heat and may include a plurality of temperature sensors capable of measuring the temperature within the AC / DC rectifier (116). Since the AC / DC rectifier (116) is a heat-emitting element, its temperature may be higher than any other location within the power module (110). Therefore, the temperature sensors included within the AC / DC rectifier (116) may serve as a criterion for determining whether other temperature sensors placed within the power module (110) are malfunctioning.
[0040] A DC / DC converter (118) can convert DC power into DC power. Since the power module (110) may need to output various DC powers within a certain range, a DC / DC converter (118) may be included within the power module (110).
[0041] The processor (120) can control each component of the power module (110). For example, the processor (120) can control whether each component within the power module (110) is operating and can have the AC / DC rectifier (116) measure the internal temperature. Additionally, the processor (120) can control the output of the power module (110). Specifically, the processor (120) can control the output of the power module (110) by using a temperature sensor inside the power module (110) to measure or predict the temperature outside the power module (110). For example, if it is determined that the temperature outside the power module (110) is sufficiently low, the processor (120) can control the output of the power module (110) to the maximum, and otherwise, the processor (120) can control the strength (or magnitude) of the output of the power module (110) based on the measured or predicted temperature outside the power module (110).
[0042] Figure 2 is a diagram showing an example of an EV charger charging an electric vehicle at an EV charging station.
[0043] Multiple EV chargers may be installed at an EV charging station. An EV charger may include multiple power modules, and the number thereof is not limited. Referring to FIG. 2, two EV chargers, namely a first EV charger (210) and a second EV charger (220), are installed at the EV charging station. The first EV charger (210) includes four power modules (211, 212, 213, 214), and the second EV charger (220) includes seven power modules (221, 222, 223, 224, 225, 226, 227). The power modules included in the first EV charger (210) and the second EV charger (220) may all be the same, but are not limited thereto. For example, the first EV charger (210) may include one type of power module, and the second EV charger (220) may include another type of power module. Alternatively, the first EV charger (210) may include one type of power module, and the second EV charger (220) may include multiple types of power modules.
[0044] An electric vehicle connected to an EV charger can be charged at the maximum output of the EV charger. For example, if the power modules included in the first EV charger (210) and the second EV charger (220) both have an output of 25kW, the first electric vehicle (230) connected to the first EV charger (210) can be charged at 25kW x 4 = 100kW, and the second electric vehicle (240) connected to the second EV charger (220) can be charged at 25kW x 7 = 175kW.
[0045] However, charging an electric vehicle at the maximum output of all power modules included in the EV charger may not result in charging at maximum load efficiency. Figure 3 below is a graph illustrating this.
[0046] Figure 3 is a graph showing the charging efficiency according to the load rate of the power module included in the EV charger.
[0047] The load rate of a power module can be related to the output amount of the power module. If the load rate of the power module is at its maximum, the power module may be in a state of maximum output.
[0048] Referring to Figure 3, when the load rate is low, for example, when the load rate is 20% or less, the charging efficiency gradually increases as the load rate increases. However, when the load rate exceeds a certain level (e.g., 35%), the charging efficiency does not change significantly. Rather, it can be observed that the charging efficiency decreases as the load rate increases. Taking this into account, the charging efficiency may not be maximized when the load rate is at its maximum.
[0049] In addition, the charging efficiency according to the load rate may vary depending on the charging voltage of the electric vehicle connected to the EV charger. Figure 3 shows cases where the charging voltage of the electric vehicle is 600V, 750V, 850V, 950V, and 1000V. Referring to Figure 3, it can be seen that the charging efficiency is lower when the charging voltage of the electric vehicle is higher and the load rate is lower. However, the charging efficiency according to the load rate is not proportional or inversely proportional to the charging voltage of the electric vehicle, nor is the charging efficiency at a specific load rate generally high regardless of the charging voltage of the electric vehicle. In other words, the load rate at which the charging efficiency is maximized may vary depending on the charging voltage of the electric vehicle.
[0050] In summary, it can be seen that in order to charge an electric vehicle at maximum load efficiency, the charging voltage of the electric vehicle must be considered in addition to the load rate of the power module.
[0051] In Figure 3, the charging efficiency was examined based on the charging voltage of the electric vehicle, but it may also vary depending on the charging capacity. Additionally, the charging efficiency may vary depending on the AC voltage connected to the EV charger. EV chargers can be installed in various countries, and the power supply for each country may differ. In the present invention, the AC voltage connected to the EV charger is not taken into account.
[0052] FIGS. 4a and 4b are drawings illustrating an example of an EV charger charging an electric vehicle in consideration of the charging capacity required by the electric vehicle according to an embodiment of the present invention.
[0053] According to one embodiment, the electric vehicle may be an electric vehicle that requests charging at 70 kW. Each EV charger includes five power modules, and the capacity of each power module may be the same at 25 kW. Each EV charger can output up to 125 kW.
[0054] Referring to FIG. 4a, the EV charger (410) includes five power modules (411, 412, 413, 414, 415), but three power modules (413, 414, 415) can be used for charging the electric vehicle (420). The EV charger (410) may be an EV charger that uses the maximum capacity of the power modules used, that is, sets the load rate to the maximum. The EV charger (410) may decide to use another power module because it cannot output 70kW with one power module. However, the EV charger (410) may decide to use one more power module because it cannot output 70kW even with two power modules. In this case, the EV charger (410) can output up to 75kW with three power modules, but since the charging capacity required by the electric vehicle (420) is 70kW, two power modules (414, 415) can be set to output at maximum and one power module (413) can be set to output only a portion. That is, the EV charger (410) can be set to output 25kW with the fourth and fifth power modules (414, 415) and 20kW with the third power module (413). Although FIG. 4a describes the use of power modules sequentially, it is not limited thereto. For example, the EV charger (410) can be set to output 25kW with the first power module (411) and the fifth power module (415), and 20kW with the third power module (413).
[0055] Referring to FIG. 4b, the EV charger (430) may be an EV charger that charges an electric vehicle (440) considering charging efficiency. The EV charger (430) of FIG. 4b may also include five power modules (431, 432, 433, 434, 435). The EV charger (430) can first check the quantity of available power modules. Subsequently, the EV charger (430) can determine at what percentage of load rate the available power modules must be used to charge the electric vehicle (440) with maximum load efficiency. According to one embodiment, the EV charger (430) can check the load efficiency according to the load rate using a lookup table. The EV charger (430) can determine the output amount of the power modules confirmed by considering thermal circulation according to the amount of heat generated by the power modules. For example, if setting four power modules to a load rate of 70% is the maximum charging efficiency, the power modules to be used can be selected by considering the amount of heat generated by the power modules. If the amount of heat generated by the power modules included in the EV charger (430) increases in the order of the 5th power module (435), 4th power module (434), 3rd power module (433), 2nd power module (432), and 1st power module (431), the EV charger (430) can be determined to use the 2nd power module (432), 3rd power module (433), 4th power module (434), and 5th power module (435). As another example, if setting the three power modules to load rates of 100%, 100%, and 80% maximizes charging efficiency, the power modules to be used can be selected by considering the amount of heat generated by the power modules. If the amount of heat generated by the power module included in the EV charger (430) is as described above, the EV charger (430) can select the fifth power module (435), the fourth power module (434), and the third power module (433), and set the fifth power module (435) and the fourth power module (434) to a load rate of 100%, and the third power module (433) to a load rate of 80%.As another example, if setting three power modules to load rates of 93%, 93%, and 93% maximizes charging efficiency, then the power module to be used can be selected by considering the heat generated by the power module. If the heat generated by the power module included in the EV charger (430) is the same as described above, the EV charger (430) can select the fifth power module (435), the fourth power module (434), and the third power module (433).
[0056] According to one embodiment, the amount of heat generated by a power module included in an EV charger (430) may vary depending on the stacking structure of the power module, the air circulation structure according to the internal structure of the EV charger (430), etc., even if the output amount of the power module is the same. The EV charger (430) can pre-store the amount of heat generated considering the stacking structure of the power module, the air circulation structure according to the internal structure of the EV charger (430), etc., and select a power module to operate using this.
[0057] According to one embodiment, the EV charger (430) can calculate the maximum load efficiency according to the load rate using a predetermined formula, etc. Alternatively, the EV charger (430) can store in advance the load rate of a power module capable of producing maximum load efficiency according to the amount of charging required by the electric vehicle and use it. According to another embodiment, the EV charger (430) can select a power module to use by further considering whether it has been used previously, the recent usage time, and the temperature value measured by a temperature sensor placed within the power module.
[0058] The following describes in detail how an EV charger operates a power module to charge an electric vehicle.
[0059] FIGS. 5a and 5b are flowcharts of an EV charger according to an embodiment of the present invention operating a power module to charge an electric vehicle.
[0060] Referring to FIGS. 5a and 5b, the EV charger can check the charging requirement of the electric vehicle (S505). The EV charger can receive the charging requirement from the electric vehicle using an internal communication module. The charging requirement of the electric vehicle can receive the amount of power, but is not limited thereto. For example, the electric vehicle can receive the voltage as the charging requirement. Alternatively, the electric vehicle can receive both the voltage and the amount of power as the charging requirement.
[0061] The EV charger can determine the number of power modules required to satisfy the charging requirements of an electric vehicle when operating the internal power modules at maximum load efficiency (S510). According to one embodiment, the number of power modules required to satisfy the charging requirements of an electric vehicle can be derived using [Equation 1].
[0062] [Mathematical Formula 1]
[0063] Number of power modules required = Electric vehicle charging requirement / (Power module capacity * Power module maximum load efficiency)
[0064] For example, if an electric vehicle requests a charging requirement of 60 kW, and the capacity of one power module is 25 kW and the maximum load efficiency of the power module is 85%, then 2.82 power modules may be required. Therefore, to charge the electric vehicle at maximum load efficiency, 3 power modules may be required.
[0065] The EV charger can check or determine whether the number of power modules placed inside is greater than the number of power modules confirmed (S515). The EV charger can check the number of power modules placed inside regardless of whether the power modules placed inside are operational.
[0066] If the number of power modules placed inside the EV charger is greater than the number of power modules confirmed, the EV charger can determine the load rate at which the power module has maximum load efficiency (S520). According to one embodiment, the EV charger can determine the load rate at which the power module has maximum load efficiency using a look-up table. The look-up table can represent the load efficiency according to the load rate of the power module.
[0067] The EV charger can check or determine whether the power module is operational based on the confirmed load rate (S525). Some of the power modules placed inside the EV charger may not be usable. For example, a faulty power module or a power module being used to charge another electric vehicle may not be operational. Therefore, the EV charger can check or determine which power modules are operational.
[0068] If the EV charger can operate the power module at a load rate that has been verified, the power module can be operated by taking into account the amount of heat generated by the power module (S530). For example, if four power modules are placed in the EV charger and three power modules are required when operating at maximum load efficiency, the EV charger can select the power modules to operate among the four power modules by taking into account the amount of heat generated. For example, the EV charger can select the power modules to operate in order of lowest heat generation. Alternatively, the EV charger can select the power modules to operate by taking into account the placement of the power modules.
[0069] According to one embodiment, the heat generated by the power module may refer to the heat generated by the power module itself, but may also be a heat generated by further considering the placement of the power module within the EV charger.
[0070] If the EV charger cannot operate the power module at the checked load rate, it can operate the power module by increasing the load rate of the power module with low heat generation (S535).
[0071] If the number of power modules placed inside the EV charger is less than the number of power modules checked, the maximum power of the power modules placed inside can be checked if it is greater than the charging requirement of the electric vehicle (S540).
[0072] If the maximum power of the power module placed inside the EV charger is less than the charging requirement of the electric vehicle, the power module placed inside can be operated to produce the maximum power (S545).
[0073] If the maximum power of the power module placed inside the EV charger is greater than the charging requirement of the electric vehicle, the load rate of the power module to satisfy the charging requirement of the electric vehicle can be checked (S550).
[0074] The EV charger can check whether the power module can be operated with the confirmed load rate (S555).
[0075] If the EV charger can operate the power module at a load rate that has been verified, the power module can be operated by taking into account the amount of heat generated by the power module (S560).
[0076] If the EV charger cannot operate the power module at the checked load rate, the power module can be operated by increasing the load rate of the power module with low heat generation (S565).
[0077] Although the invention has been described above with reference to embodiments, this is merely illustrative and does not limit the invention. Those skilled in the art will understand that various modifications and applications not exemplified above are possible within the scope of the essential characteristics of the embodiments. For example, each component specifically shown in the embodiments may be modified and implemented. Furthermore, differences related to such modifications and applications should be interpreted as being included within the scope of the invention as defined in the appended claims.
