Abstract
Description
Technology Field
[0001] The present invention relates to a die design technology for sheet metal forming, and more specifically, to a technology for designing a progressive die configured to continuously process a strip-shaped material while sequentially transporting it through a plurality of stations. Background Technology
[0002] In the conventional sheet metal forming field, techniques using finite element analysis to predict forming defects such as cracks, wrinkles, and springback, or to modify mold shapes by measuring actual formed products during the trial-out process, are widely used.
[0003] However, in conventional technology, analysis, tryouts, shape correction, and evaluation of analysis accuracy tended to be performed independently. Consequently, in a structure where the entire progressive mold is first manufactured to mass production specifications and then the shape is corrected through an iterative modification process, problems such as an increased number of modifications, higher mold reprocessing costs, and delivery delays may occur.
[0004] In particular, there is a problem with the lack of systematic criteria regarding which station among the analysis results should be prioritized for verification, and how the verification results should be converted into correction values to be reflected in the final progressive mold design. Prior art literature
[0005] Registered Patent Publication No. 10-1544464 (Published on August 13, 2015) The problem to be solved
[0006] The objective of the present invention is to provide a design correction system and method for a progressive mold that can effectively reduce the scope of verification by selecting and verifying only the risk stations before manufacturing the entire progressive mold. means of solving the problem
[0007] A design correction system for a progressive die according to the present invention for achieving the above objectives includes an input unit, a forming analysis unit, a risk station selection unit, a verification die configuration unit, a data acquisition unit, a correction unit, and a design feedback unit. The input unit receives shape data and strip layout data of a part to be formed. Based on the data received from the input unit, the forming analysis unit performs sheet metal forming analysis for each station, which is a forming process unit within the progressive die.
[0008] The Risk Station Selection Unit selects risk stations by calculating the risk level of each station from the analysis results of the Forming Analysis Unit. The Verification Mold Configuration Unit generates configuration information for the verification mold corresponding to the risk stations selected by the Risk Station Selection Unit. The Data Acquisition Unit acquires test molding data from test molding using the verification mold manufactured based on the configuration information generated by the Verification Mold Configuration Unit. The Correction Unit calculates a correction value based on the deviation between the test molding data acquired through the Data Acquisition Unit and the analysis results of the Forming Analysis Unit. The Design Feedback Unit generates modified design data by reflecting the correction value calculated by the Correction Unit into the design data of the progressive mold.
[0009] In an additional aspect, the design correction system for a progressive mold according to the present invention may include a verification unit that determines the validity of applying a correction value based on the result of reinterpreting modified design data generated by a design feedback unit.
[0010] In an additional aspect, the design correction system for a progressive mold according to the present invention may include a history management unit that stores test molding data, deviations, and correction values in a correction history database in conjunction with part shape, material characteristics, station type, and applied correction history.
[0011] A method for correcting the design of a progressive die according to the present invention comprises: a step of performing a sheet metal forming analysis for each station, which is a forming process unit within the progressive die, based on shape data and strip layout data of a part to be formed; a step of selecting a risk station by calculating the risk level of each station from the results of the sheet metal forming analysis; a step of configuring a verification die to reproduce a forming section corresponding to the risk station and performing a test forming of a press device using the verification die; a step of calculating a deviation by comparing the test forming data obtained from the test forming with the results of the sheet metal forming analysis; a step of calculating a correction value based on the deviation; and a step of generating modified design data by reflecting the correction value in the design data of the progressive die.
[0012] In an additional aspect, the design correction method for a progressive die according to the present invention may include the step of repeatedly performing the steps of performing sheet metal forming analysis on modified design data to derive a re-analysis result, calculating a correction value when the re-analysis result does not satisfy a preset allowable criterion, and generating modified design data. Effects of the invention
[0013] According to the present invention, the scope of verification can be effectively reduced by selecting and verifying only the risk stations before manufacturing the entire progressive mold. Furthermore, since the test molding results are not limited to a simple pass / fail judgment but are converted into quantitative correction values and reflected in the final design, the number of iterations for mold design modification can be reduced. Consequently, the risk of mold remanufacturing can be mitigated, and the reliability of molding analysis can be improved. Moreover, this has the effect of enhancing the reusability of design data in iterative projects. Brief explanation of the drawing

[0015] The present invention will be described in detail below with reference to the attached drawings. Here, the same reference numerals are used for identical components, and repetitive descriptions and detailed descriptions of known functions and components that could unnecessarily obscure the essence of the invention are omitted.
[0016] The embodiments of the present invention are provided to more fully explain the invention to those with average knowledge in the art. Accordingly, the shapes and sizes of the elements in the drawings may be exaggerated for clearer explanation.
[0017] FIG. 1 is a configuration diagram of an example of a progressive mold including a plurality of stations. FIG. 2 is a configuration diagram of a design correction system for a progressive mold according to an embodiment of the present invention. FIG. 3 is a schematic configuration diagram of an example of a verification mold.
[0018] Referring to FIGS. 1 to 3, a design correction system (100) for a progressive mold according to one embodiment of the present invention is applied to the design of a progressive mold (10).
[0019] Here, the progressive die (10) refers to a die that forms a final product by sequentially performing forming processes at each station while conveying a strip-shaped material along a plurality of stations. For example, in the case of general sheet metal forming, as shown in FIG. 1, the progressive die (10) may be configured such that a plurality of stations are arranged along the conveying direction of the strip material, and piercing, blanking, bending, drawing, and trimming processes are sequentially performed at the plurality of stations.
[0020] As illustrated in FIG. 2, a design correction system (100) for a progressive mold according to one embodiment of the present invention includes an input unit (110), a molding analysis unit (120), a risk station selection unit (130), a verification mold configuration unit (140), a data acquisition unit (150), a correction unit (160), and a design feedback unit (170).
[0021] The input unit (110) receives shape data and strip layout data of the part to be molded. Here, the shape data may include a three-dimensional shape model of the part to be molded or geometric information equivalent thereto. The strip layout data may include information defining the processing arrangement, material transfer direction, and process sequence for each station in the progressive mold (10).
[0022] The input unit (110) can receive the data in a digital form from a CAD system or an external design database and perform the function of organizing and converting it into a format that can be utilized by the forming analysis unit (120).
[0023] The forming analysis unit (120) performs sheet metal forming analysis for each station, which is a forming process unit within the progressive mold (10), based on data received from the input unit (110). Specifically, the forming analysis unit (120) can simulate the flow and deformation behavior of the material for each station and analyze characteristics such as stress distribution, strain distribution, thickness reduction, and springback.
[0024] The forming analysis unit (120) can perform forming analysis using finite element analysis (FEA). Based on the analysis results, the forming analysis unit (120) can calculate the probability of crack occurrence, the probability of wrinkle occurrence, the amount of springback deformation, the rate of change in plate thickness, and the material flow deviation for each station, and provide this to the risk station selection unit (130). In addition, the forming analysis unit (120) can database the forming analysis results or visualize them and provide them to the user.
[0025] The risk station selection unit (130) selects risk stations by calculating the risk level of each station from the analysis results of the molding analysis unit (120). Here, a risk station may refer to a station with a high probability of molding defects occurring or a relatively low molding stability.
[0026] The risk station selection unit (130) can calculate the risk level based on at least two risk factors among a crack prediction value, a wrinkle prediction value, a springback prediction value, a forming load prediction value, a plate thickness change rate, and material flow non-uniformity.
[0027] Here, the crack prediction value may be a value indicating the likelihood of cracking occurring when the material exceeds the allowable deformation limit, and the wrinkle prediction value may be a value indicating the likelihood of wrinkles occurring due to compressive stress or material buckling.
[0028] The springback prediction value may be a value representing the amount of deformation occurring between the target shape and the actual shape due to elastic recovery after forming, and the forming load prediction value may be a value representing the magnitude of the load acting on the mold or material during the forming process.
[0029] The plate thickness change rate may be a value indicating the degree of change in material thickness before and after forming, and the material flow non-uniformity may be a value indicating the degree to which material flow occurs non-uniformly by location during the forming process.
[0030] Meanwhile, the risk station selection unit (130) may select a risk station based on threshold comparison or weighted summation of multiple risk factors. For example, the risk station selection unit (130) may determine whether a threshold value set for each risk factor is exceeded, or calculate a comprehensive risk score by applying a weight corresponding to the importance of each risk factor. In this case, the risk station selection unit (130) may determine a station whose comprehensive risk score is greater than or equal to the set threshold as a risk station.
[0031] The verification mold configuration unit (140) generates configuration information for a verification mold (141) corresponding to a risk station selected by the risk station selection unit (130). Here, the verification mold (141) may be a test mold configured for only a portion of the process section corresponding to the risk station among the entire progressive mold.
[0032] Meanwhile, if two or more adjacent risk stations are linked by the same cause of defect, the verification mold configuration part (140) can integrate the plurality of risk stations into one verification unit to form a verification mold (141).
[0033] For example, as illustrated in FIG. 3, the verification mold (141) may include an upper base (142a) and a lower base (142b) mountable to a press device, a replaceable punch module (143a) and a replaceable die module (143b) configured to reproduce a molding section of a selected risk station and detachably mounted to the upper base (142a) and the lower base (142b), a positioning section (144) for reproducing a reference position when the replaceable punch module (143a) and the replaceable die module (143b) are repeatedly mounted to the upper base (142a) and the lower base (142b), and a sensor mounting interface (145) for acquiring test molding data.
[0034] The replaceable punch module (143a) and the replaceable die module (143b) can be formed into a modular structure corresponding to the shape and molding conditions of each risk station, and can be replaced with modules corresponding to different molding shapes as needed. Accordingly, the verification mold (141) can selectively verify the molding characteristics of each risk station.
[0035] The replaceable punch module (143a) is configured to include a punch that performs a pressurizing or punching operation on the strip material, and the replaceable die module (143b) is configured to include a die that supports or forms the strip material in correspondence with the punch. The replaceable punch module (143a) and the replaceable die module (143b) can be detachably mounted to the upper base (142a) and the lower base (142b) by a fastening method such as bolting.
[0036] The positioning part (144) includes at least one of a reference pin, a key, a reference plane, or a tapered joint part to ensure the remounting precision of the replaceable punch module (143a) and the replaceable die module (143b).
[0037] Specifically, a reference pin, key, or tapered projection is formed on one side of the upper base (142a) and the replaceable punch module (143a), and a pin hole, keyway, or tapered groove into which the reference pin, key, or tapered projection is inserted is formed on the other side, so that the reference position of the replaceable punch module (143a) can be determined by mutual coupling. The positioning part (144) is applied in the same way to the lower base (142b) and the replaceable die module (143b) to determine the reference position of the replaceable die module (143b).
[0038] The sensor mounting interface (145) may be formed on at least one of an upper base (142a), a lower base (142b), a replaceable punch module (143a), or a replaceable die module (143b). The sensor mounting interface (145) may be equipped with a sensor for acquiring at least one of test molding data, such as molding load, slide displacement, shape after molding, springback amount, and material flow amount. For example, the sensor mounting interface (145) may be equipped with a load sensor, a displacement sensor, a shape measurement sensor, a vision sensor, or a strain sensor.
[0039] The data acquisition unit (150) acquires test molding data from a test molding using a verification mold (141) manufactured based on configuration information generated by the verification mold configuration unit (140). Here, the data acquisition unit (150) can acquire at least one of test molding data, such as molding load, slide displacement, shape after molding, springback amount, and material flow amount.
[0040] Specifically, the data acquisition unit (150) can acquire molding load data by measuring the molding load generated during the test molding process. The data acquisition unit (150) can acquire slide displacement data by measuring the slide travel distance or position change of the press device. The slide displacement data may be data indicating a change in the pressure position of the punch or a stroke progress state during the molding process.
[0041] The data acquisition unit (150) can acquire shape data after molding by measuring the shape, dimensions, or surface shape of the molded product after test molding, and can calculate springback amount data by comparing the measured shape with a reference shape. In addition, the data acquisition unit (150) can acquire material flow amount data by analyzing the position change, deformation pattern, or material movement amount of the material before and after molding.
[0042] Meanwhile, the data acquisition unit (150) does not necessarily need to include load sensors and displacement sensors for acquiring test molding data, and can be configured to calculate the deviation between the test molding data and the analysis result and calculate a correction value even if only the shape data after molding is used.
[0043] The correction unit (160) calculates a correction value based on the deviation between the test molding data acquired through the data acquisition unit (150) and the analysis result of the molding analysis unit. The correction unit (160) can calculate at least one correction value among the mold shape offset, the shape change value of the flow control shape unit, the blank holding force condition, the mold clearance, the blank shape, and the process distribution by station.
[0044] Here, the mold shape offset may refer to a value that corrects the mold shape relative to a reference shape to compensate for shape errors or springback occurring after forming. The shape change value of the flow control shape part may refer to a shape change value, such as a draw bead, for controlling the material's inflow velocity or flow direction. The blank holding force condition may refer to the pressure condition of the blank holder that pressurizes the material during the forming process.
[0045] Die clearance may refer to the gap between the punch and the die, and blank shape may refer to the initial shape of the material prior to forming. Process distribution by station may refer to the distribution of forming or deformation volume allocated to each station within the overall forming process.
[0046] The correction unit (160) can calculate a correction value using a weight matrix or correlation model based on the deviation between the test molding data and the analysis result. Here, the weight matrix or correlation model can be set to reflect the correlation between each molding factor and the molding result, and can quantitatively analyze the effect of changes in multiple molding variables.
[0047] The correction unit (160) can generate multiple correction candidates corresponding to the deviation between the test molding data and the analysis results, and can prioritize outputting a correction candidate among the multiple correction candidates that is likely to satisfy the acceptance criteria. For example, the correction unit (160) can determine the priority by evaluating the multiple correction candidates based on the effect of reducing molding defects, the degree of improvement in dimensional accuracy, or the degree of improvement in molding stability.
[0048] The design feedback unit (170) generates modified design data by reflecting the correction value calculated by the correction unit (160) into the design data of the progressive mold (10). Here, the design feedback unit (170) can reflect the correction value for the mold shape offset, the shape change value of the flow control shape unit, the blank holding force condition, the mold gap, the blank shape, or the process distribution per station into the existing mold design data.
[0049] In an additional aspect, the design correction system (100) of a progressive mold may include a verification unit (180) that determines the validity of applying a correction value based on the reinterpretation result of the modified design data generated by the design feedback unit (170). Here, the verification unit (180) can determine whether to apply the correction value by comparing the reinterpretation result derived from the modified design data with a preset acceptance criterion.
[0050] Additionally, the verification unit (180) may be configured to control the final design data to reflect the correction value if the correction value satisfies the acceptance criteria, and to request the calculation of additional correction values and the generation of modified design data if the correction value does not satisfy the acceptance criteria.
[0051] In addition, the design correction system (100) of the progressive mold may include a history management unit (190) that stores test molding data, deviations, and correction values in a correction history database in conjunction with part shape, material properties, station type, and applied correction history.
[0052] Accordingly, the calculation of the correction value can be performed not only by using the test molding data of the current project, but also by generating an initial correction candidate by referring to the correction history of similar parts, similar materials, or similar processes stored in the correction history database by the history management unit (190), and then correcting it based on the test molding data of the current project.
[0053] Meanwhile, a specific example of calculating correction values based on the risk level of a risk station is explained as follows.
[0054] As a first example, if the analysis results of multiple stations predict that the strain at a specific station exceeds the forming limit line and there is a high risk of cracking and fracture, that station is selected as a risk station, and test forming is performed using a verification mold that reproduces only the corresponding forming part.
[0055] Test molding data is obtained by acquiring microcrack occurrence signals via acoustic emission sensors, and the occurrence of fracture and actual local strain via vision sensors and displacement / shape measurement sensors. Based on the deviation between the analysis results and the test molding data, at least one correction value is calculated among mold shape modification (increase in mold radius of curvature), shape modification values of the flow control component (reduction and removal of draw bead shape), blank holding force conditions (downward adjustment), and local lubricant application conditions, and this is reflected in the progressive mold design.
[0056] As a second example, if the analysis results of multiple stations predict that strong compressive stress occurs at a specific station and there is a high risk of wrinkle formation, that station is selected as a risk station, and test molding is performed using a verification mold that reproduces only the relevant molded part.
[0057] As test molding data, the location, area, and height of wrinkles are acquired through a shape measuring instrument or a surface vision sensor. Based on the deviation between the analysis results and the test molding data, at least one correction value is calculated among the blank holding force condition (upward adjustment), the shape change value of the flow control part (addition of draw beads or shape enlargement), and the blank shape (reduction of the initial blank cutting shape), and this is reflected in the progressive die design data.
[0058] As a third example, if the springback deviation is predicted to be the largest at a specific station based on the analysis results of multiple stations, that station is selected as a risk station, and test molding is performed using a verification mold that reproduces only that molding part.
[0059] For test molding data, shape deviation and springback amount after molding are obtained through 3D shape measurement. Based on the deviation between the analysis results and the test molding data, at least one correction value is calculated among the mold shape offset (die surface offset) and the shape change value of the flow control shape part, and this is reflected in the progressive mold design data.
[0060] As a fourth example, if the analysis results of multiple stations predict that the required forming load at a specific station exceeds the press allowable tonnage or that there is high load concentration in a local area, that station is selected as a risk station, and test forming is performed using a verification mold that reproduces only the relevant forming section.
[0061] For test molding data, actual molding load values and load distribution by location are acquired through load sensors or load cells. Based on the deviation between the analysis results and the test molding data, at least one correction value is calculated among mold clearance (clearance adjustment), mold shape modification (change in relief angle for load distribution), process distribution adjustment by station, and setting of the embedding area for low Young's modulus members (elastics), and this is reflected in the progressive mold design data.
[0062] As a fifth example, if the analysis results of multiple stations predict high material flow non-uniformity and local thickness reduction simultaneously at a specific station, that station is selected as a risk station, and test molding is performed using a verification mold that reproduces only the corresponding molding section.
[0063] The forming load, slide displacement, post-forming shape, and material flow rate are acquired as test forming data. Based on the deviation between the analysis results and the test forming data, a correction value for at least one of the blank holding force condition, the shape change value of the flow control part, and the blank shape is calculated and reflected in the progressive die design data. Subsequently, the acceptability of the modified design data can be reviewed through re-analysis.
[0064] A method for correcting the design of a progressive die according to one embodiment of the present invention will be described below with reference to FIG. 4. The method for correcting the design of a progressive die can be performed by the aforementioned system for correcting the design of a progressive die.
[0065] First, sheet metal forming analysis is performed for each station, which is a forming process unit within the progressive die, based on the shape data and strip layout data of the part to be formed. Here, the sheet metal forming analysis can be performed to analyze the material flow and deformation behavior, stress distribution, strain distribution, springback characteristics, and sheet thickness change characteristics for each station.
[0066] Next, the risk level of each station is calculated from the sheet metal forming analysis results to select the risk station. Here, the risk level can be calculated based on at least one of the crack prediction value, wrinkle prediction value, springback prediction value, forming load prediction value, sheet thickness change rate, and material flow non-uniformity.
[0067] Next, a verification mold is configured to reproduce the forming section corresponding to the danger station, and test forming of the press device using the verification mold is performed. At this time, the verification mold may be configured to include a replaceable punch module and a replaceable die module corresponding to the danger station.
[0068] Next, the deviation is calculated by comparing the test forming data obtained from the test forming with the sheet metal forming analysis results. Here, the test forming data may include at least one of forming load, slide displacement, shape after forming, springback amount, and material flow amount.
[0069] Next, a correction value is calculated based on the deviation. Here, the correction value may include at least one of the mold shape offset, the shape change value of the flow control shape part, the blank holding force condition, the mold clearance, the blank shape, and the process distribution per station.
[0070] Next, the correction value is reflected in the design data of the progressive die to generate modified design data. Then, sheet metal forming analysis is performed on the modified design data to derive a re-analysis result, and if the re-analysis result does not satisfy a preset tolerance criterion, the steps of calculating the correction value and generating the modified design data can be repeated.
[0071] Specifically, during the iterative process, the correction unit can calculate a new correction value by analyzing the deviation between the re-analysis result and the allowable standard, and the design feedback unit can update the modified design data by reflecting the said correction value. Subsequently, the improvement of forming characteristics can be repeatedly verified by performing sheet metal forming analysis again on the updated modified design data.
[0072] As such, the design correction system and method for a progressive mold according to the present embodiment can effectively reduce the scope of verification by selecting and verifying only the risk stations before manufacturing the entire progressive mold. In addition, since the test molding results are not limited to a simple pass / fail judgment but are converted into quantitative correction values and reflected in the final design, the number of iterations for mold design modification can be reduced.
[0073] The present invention has been described with reference to an embodiment illustrated in the accompanying drawings, but this is merely illustrative, and those skilled in the art will understand that various modifications and equivalent alternative embodiments are possible therefrom. Accordingly, the true scope of protection of the present invention should be determined only by the appended claims. Explanation of the symbols
