Abstract
Description
FIELD
[0001] The present disclosure relates to heating and cooling systems, and more particularly it relates to air registers.BACKGROUND
[0002] In forced air heating and cooling systems a fan associated with a furnace forces air through a duct system to distribute heated air or conditioned air throughout a building. Air emerges from outlets of the duct system, and the outlets generally include registers operable to regulate the flow of air into a room or space. For registers which are situated in a floor, a grille is typically placed over the outlet or vent opening to provide an aesthetically pleasing appearance to the outlet. An air return or vent grille extracts air from the room or space and recycles the air through the system to further condition the air by cooling or heating, and may be installed in a wall, ceiling or floor of a space. The air return or vent grille may include a filter to reduce dust, debris, and contaminants, improving indoor air quality.
[0003] In prior art systems, air return or vent grilles are laboriously secured to the wall, floor, or ceiling by a fastener, such as a nail, screw, bolt, which may result in a non-aesthetic look.SUMMARY
[0004] In one aspect, an air grille assembly for mounting within an aperture, the air grille assembly comprising:
[0005] a frame comprising an external frame portion and an insert portion, the frame having a top opening and a bottom opening;
[0006] a grille having a front face and a rear face, and comprising a plate having a plurality of channels extending therethrough; and
[0007] at least one resiliently-biased mounting clip engaging a rear surface adjacent the aperture to secure the air grille assembly within the aperture.
[0008] In another aspect, an air grille assembly for mounting within an aperture, the air grille assembly comprising:
[0009] a grille comprising a plate having a front face and a rear face, and a plurality of channels extending therethrough; and
[0010] at least one resiliently-biased mounting clip.
[0011] In another aspect, a method of mounting an air grille assembly in an aperture formed within at least one of a wall, ceiling or floor surface, the method comprising the steps of:
[0012] providing the air grille assembly with a grille comprising a plate with a plurality of channels extending therethrough, wherein the plate comprises a front face and a rear face; a frame comprising at least one of a flange and a wall bead adapted to bear against the front surface adjacent the aperture; at least one resiliently-biased mounting clip comprising at least one resiliently-biased arm;
[0013] introducing the grille into the aperture and whereby the at least one of a flange and a wall bead bears against a front surface adjacent the aperture; and
[0014] positioning the at least one resiliently-biased arm to engage a rear surface adjacent the aperture, and to exert a force on the rear surface, thereby securing the air grille assembly within the aperture.

[0043] The detailed description of exemplary embodiments herein makes reference to the accompanying block diagrams and schematic diagrams, which show the exemplary embodiment by way of illustration. While these exemplary embodiments are described in sufficient detail to enable those skilled in the art to practice the invention, it should be understood that other embodiments may be realized and that logical and mechanical changes may be made. Thus, the detailed description herein is presented for purposes of illustration only and not of limitation. For example, the steps recited in any of the method or process descriptions may be executed in any order and are not limited to the order presented.

[0045] Looking at FIGS. 1 to 6 there is shown a grille frame 10 of an air grille assembly, such as example return air grille assembly 70 of FIG. 12 or example return air grille assembly 80 of FIG. 18, for installation in an aperture made in a floor, ceiling, or wall. The air grille assembly may operate to return air to a heating, ventilation, and air conditioning (HVAC) unit via the air return duct of the HVAC system in a structure, such as a residence or building, although it can be used for other applications. As such, the aperture and the return air grille assembly are in fluid communication with the HVAC system. Generally, the air grille assembly can be positioned over an open end of a duct, such as an air return duct, or a plenum upstream of the duct associated with any of the systems described above. In one example, the surface may comprise a material, such as wood, laminate, composite, plastic, tile, or drywall. In one embodiment, the air grille assembly comprises a grille 11 housed within the air grille frame 10, as will be described later.
[0046] The grille frame 10 comprises an insert portion 13 having a pair of longitudinally extending sidewalls 12a, 12b, and a pair of laterally extending sidewalls 14a, 14b; and an external portion 15. The sidewalls 12a, 12b, 14a, 14b, are joined together to define a grille frame opening 16, extending between space face 17a of the grille frame 10 facing the space from where the air is extracted from, such as a space e.g. a room, and plenum face 17b of the grille frame 10 facing the air return duct, or a plenum. The external portion 15 comprises a longitudinal wall beads 18a, 18b adjacent the longitudinally extending sidewalls 12a, 12b, respectively, disposed at the space face 17a; and lateral wall beads 19a, 19b adjacent laterally extending sidewalls 14a, 14b, respectively, disposed at the plenum face 17b. The longitudinal wall beads 18a, 18b extend outwardly from the longitudinally extending sidewalls 12a, 12b, respectively, and the lateral wall beads 19a, 19b extend outwardly from the laterally extending sidewalls 14a, 14b, respectively. The wall beads 18a, 18b, 19a, 19b, comprising a plurality of holes 20, are adapted to bear against the front surface of the material adjacent the aperture, and are secured thereto by spackle or joint cement. Longitudinally extending inner flanges 21a, 21b adjacent the longitudinally extending sidewalls 12a, 12b, respectively, extend inwardly into the grille frame opening 16; and laterally extending inner flanges 22a, 22b adjacent the laterally extending sidewalls 14a, 14b extend inwardly into the grille frame opening 16. Longitudinally extending inner flanges 21a, 21b each comprise a notch 23a, and laterally extending inner flanges 22a, 22b each comprise a notch 23b.
[0047] As can be seen in FIGS. 7 to 11, the grille 11 comprises plate 24 having a room side or space face 25a and a duct / plenum side face 25b, with a plurality of channels 26 extending between the room side or space face 25a and the duct / plenum side face 25b. On the duct / plenum side face 25b of the plate 24, a pair of longitudinally extending sidewalls 27a, 27b, and a pair of laterally extending sidewalls 28a, 28b, extend away from adjacent the edges of the plate 24. As such, example, air from a room may flow into an air return duct or plenum of the HVAC system via the channels 26.
[0048] Furthermore, the grille 11 includes one or more louvers 29. The channels 26 and louvers 29 are spaced at a chosen distance from each other depending on a variety of conditions. Without limitation, some spacing considerations include airflow, aesthetic concealment of the filter (not shown) behind the grille 11, child safety, and other considerations, as would be known to those with ordinary skill in the art. Typically, the louvers 29 are oriented at a non-perpendicular angle relative to the space or room side face 25a or the duct / plenum side end face 25b. In one example, the louvers 29 are oriented at an angle of 45 degrees relative to the space or room side face 25a or the duct / plenum side face 25b. In some embodiments, the louvers 29 may be bifurcated into multiple sets of louvers, wherein each set of louvers 29 is configured in a spaced apart configuration.
[0049] The pair of longitudinally extending sidewalls 27a, 27b and the pair of laterally extending sidewalls 28a, 28b, comprise a wall notch 30. Adjacent the wall notches 30 are mounting structures 32 which receive and retain a mounting clip 40 adaptable to secure the air grille assembly within the aperture, as will be described later. Each mounting structure 32 comprises a clip mounting body 42 with opposed posts 45a, 45b, and two protrusions 46a, 46b extending from the opposed posts 45a, 45b, as shown in FIGS. 9 to 11. The opposed posts 45a, 45b are separated from each other by a gap 47.
[0050] Looking at FIG. 11, the mounting clip 40 includes a spring body 52, and a supporting element 53. The spring body 52 has a first end portion 54a and a second end portion 54b corresponding thereto and is assembled onto the clip mounting body 42 via the gap 47, such that the first end portion 54a and the second end portion 54b of the spring body 52 rest on the two protrusions 46a, 46b, respectively. The supporting element 53 includes a first arm 60a, an intermediate portion 60b, and a second arm 60c, which are joined together, and include a tab 62 which is graspable by a user during installation, as will be described below.
[0051] In one example, the spring body 52 is under tension and maintains the supporting element 53 substantially parallel to the plane of the duct / plenum side face 25b.
[0052] In one example, an air grille assembly 70, as shown in FIGS. 12 to 17, comprises two mounting clips 40 on either side of the grille frame 36. Looking at FIGS. 23-25, the return air grille assembly 70 may be installed into the aperture 90 in a floor, wall or ceiling 92 by following the steps of: starting from a first position with the supporting element 53 substantially in the same plane as the plane of the duct / plenum side face 25b, as shown in FIGS. 14 and 15, a force is applied to the tab 62 of each of the mounting clips 40 which forces the supporting element 53 away from the plane of the duct / plenum side face 25b, such that the first arm 60a and second arm 60c are caused to rotate about the two protrusions 46a, 46b towards the clip mounting body 42 of the mounting structure 32, into a second position. As such the applied force acts against the force of the spring body 52.
[0053] In the second position, the spring body 52 is compressed, and the supporting element 53 is in a position capable of engaging the edge of the aperture 90, and allow for ingress of the supporting element 53 into the aperture 90. In one example, the supporting element 53 is substantially orthogonal to the duct / plenum side face 25b.
[0054] While in the second position, the supporting element 53 of the mounting clip 40 is introduced into the aperture 90. In one example, the second supporting element 53 is introduced into the aperture 90 such that a portion of the first arm 60a anda portion of thesecond arm 60c abut an edge 94 of the aperture 90. As noted above, these steps are performed for all mounting clips 40. In one example, these steps may be performed on the mounting clips 40 simultaneously or in sequence.
[0055] With the portions of the first arm 60a anda portion of thesecond arm 60c of all the mounting clips 40 abutting the edge 94 of the aperture 90, a force is applied to the air grille assembly 70 to urge the air grille assembly 70 towards the aperture. This force causes the first arm 60a and the second arm 60c of the supporting element 53 to travel further into the aperture 90 while still under the tension of spring body 52. The applied force on the air grille assembly 70 finally causes the first arm 64a and the third arm 64c to clear the edge 94 of the aperture 90, and the force of the spring body 52 causes the first arm 60a and the second arm 60c to rotate about the two protrusions 46a, 46b away from the clip mounting body 42 of the mounting structure 40 into an install position in which the supporting element 53 is substantially in the same plane as the plane of the duct / plenum side face 25b, similar to the first position. In the install position, the first arm 60a, the second arm 60c and the tab 62 are substantially parallel to the reverse side 25b of the floor, ceiling, or wall, and push against the duct / plenum side surface 25b adjacent the edges 94 of the aperture 90 of the floor, ceiling, or wall under the tension of the spring body 52. Also in the install position, the longitudinal wall beads 18a, 18b, the lateral wall beads 19a, 19b and space or room side face 25a of the grille 11 are flush with the floor, ceiling, or wall, surface facing the space or room. In one example, the depth, d, of the pair of the longitudinally extending sidewalls 40a, 40b, and the pair of laterally extending sidewalls 42a, 42b, is dimensioned to be substantially similar to the thickness of the floor, ceiling, or wall. In the install position, the space or room side face 25a of the air grille assembly 70 is held substantially flush with surface of the floor, ceiling, or wall by the spring body 52 in cooperation with the supporting element 53. Accordingly, the mounting clips 40 engage the reverse side of a wall or ceiling to retain the air grille assembly 70 within the aperture over a range of common floor, wall and ceiling thicknesses.
[0056] The mounting clips 40 are preferably constructed of a resilient material such as a metal, which allows the clips 40 to be formed in a simple bending and stamping operation, thereby realizing a relatively low cost in production. The spring clip configuration permits installation and secure mounting of the air grille assembly 70 in an easy, simple and rapid manner without the use of fasteners, such as screws, or special tools.
[0057] In the install position, spackle or joint cement may be spread from the wall surface onto the longitudinal wall beads 18a, 18b and the lateral wall beads 19a, 19b. Once dry, the longitudinal wall beads 18a, 18b and the lateral wall beads 19a, 19b may be sanded to provide a smooth continuous surface from the wall to the longitudinal wall beads 18a, 18b and the lateral wall beads 19a, 19b.
[0058] In another example, as shown in FIGS. 18-22, an air grille assembly 80 comprises grille 81 comprising plate 24 having a space or room side face 25a and a duct / plenum side face 25b, with a plurality of channels 26 extending between the space or room side face 25a and the duct / plenum side face 22a. On the duct / plenum side face 25b of the plate 24, a pair of longitudinally extending sidewalls 27a, 27b, and a pair of laterally extending sidewalls 28a, 28b, extend away from adjacent the edges of the plate 24. The pair of longitudinally extending sidewalls 27a, 27b, and the pair of laterally extending sidewalls 28a, 28b, are positioned away from the edges of the plate 24, such that a peripheral flange 82 is defined between the edges of the plate 24 and the sidewalls 27a, 27b, 28a, 28b. Similar to grille 11, the grille 81 generally includes channels 26, and louvers 29, and mounting structures 32 which receive and retain a mounting clip 40 adaptable to secure the air grille assembly 80 within the aperture 90.
[0059] The air grille assembly 80 may be installed in an aperture 90 similar to air grille assembly 70. In the install position, the first arm 60a, the second arm 60c and the tab 62 are substantially parallel to the reverse side, or inner side, of the floor, ceiling, or wall, and push against the inner surface of the floor, ceiling, or wall under the tension of the spring body 52, such that a portion of the floor, ceiling, or wall, adjacent to the aperture 90. The peripheral flange 82 is flush with the floor, ceiling, or wall, surface facing the space or room. In one example, the depth, d, of pair of longitudinally extending sidewalls 27a, 27b, and the pair of laterally extending sidewalls 28a, 28b, is dimensioned to substantially similar to the thickness of the floor, ceiling, or wall. In the install position, the peripheral flange 82 of the air grille assembly 80 is held substantially flush with surface 25a of the floor, ceiling, or wall by the spring body 52 in cooperation with the supporting element 53. The mounting clips 40 engage the reverse side 25b of a wall, ceiling, or floor to retain the air grille assembly 80 within the aperture 90 over a range of common floor, wall, and ceiling thicknesses. FIG. 26 shows an air grille assembly 80 installed in a wall 92, and facing a space or room, in one example; and FIG. 27 shows an air grille assembly 80 installed in a wall 92, and facing a plenum.
[0060] In another example, as shown in FIG. 11, the air grille assembly comprises grille 11 comprising plate 24 having a space or room side face 25a and a duct / plenum side face 25b, with a plurality of channels 26 extending between the space or room side face 25a and the duct / plenum side face 22a. On the duct / plenum side face 25b of the plate 24, a pair of longitudinally extending sidewalls 27a, 27b, and a pair of laterally extending sidewalls 28a, 28b, extend away from adjacent the edges of the plate 24. In this example, the pair of longitudinally extending sidewalls 27a, 27b, and the pair of laterally extending sidewalls 28a, 28b abut the edges 94 of the aperture 90.
[0061] While the grille frame 10, the grille 11 or 81, the assemblies 70, 80, shown in the drawings, generally form a closed rectangular configuration, the grille frame 10, the grille 11 or 81, the assemblies 70, 80, may take other shapes including round, hexagonal, etc. as necessary.

Claims
1. An air grille assembly for mounting within an aperture, the air grille assembly comprising:a frame comprising an external frame portion and an insert portion, the frame having a top opening and a bottom opening;a grille having a front face and a rear face, and comprising a plate having a plurality of channels extending therethrough; andat least one resiliently-biased mounting clip engaging a rear surface adjacent the aperture to secure the air grille assembly within the aperture.
2. The air grille assembly of claim 1, wherein the external frame portion is adapted to bear against a front surface adjacent the aperture, and the insert portion is received within the aperture.
3. The air grille assembly of claim 1, wherein the aperture is formed within at least one of a ceiling, a wall and a floor, and wherein the air grille assembly is a return air grille.
4. The air grille assembly of claim 2, wherein the frame comprises a pair of longitudinally extending sidewalls and a pair of laterally extending sidewalls.
5. The air grille assembly of claim 4, wherein the frame comprises one or more mounting structures to retain the at least one resiliently-biased mounting clip.
6. The air grille assembly of claim 5, wherein each mounting structure comprises a clip mounting body with a notch and protrusions extending from opposite inner sides of the notch.
7. The air grille assembly of claim 6, wherein the at least one resiliently-biased mounting clip comprises a supporting element comprising a first arm, an intermediate portion, a second arm, and a spring body with a first end portion and a second end portion.
8. The air grille assembly of claim 7, wherein the first end portion and the second end portion rest on the protrusions.
9. The air grille assembly of claim 8, wherein the first arm and the second arm extend from the first end portion and the second portion of the spring body, respectively, and away from the clip mounting body.
10. The air grille assembly of claim 9, wherein the external portion comprises at least one of a flange and a wall bead adjacent the top opening, wherein the at least one of a flange and a wall bead is adapted to bear against the front surface adjacent the aperture.
11. The air grille assembly of claim 10, wherein the spring body is under tension and maintains the supporting element substantially parallel to a plane of the rear face of the grille.
12. The air grille assembly of claim 11, wherein the air grille assembly is installed into the aperture by:(a) starting from a first position with the supporting element in a plane substantially parallel to the plane of the rear face of the grille, applying a force is applied to the supporting element of the at least one resiliently-biased mounting clips to urge the supporting element away from the plane of the rear face of the grille, such that the first arm and second arm are caused to rotate about the protrusions towards the clip mounting body of the mounting structure, into a second position;(b) while in the second position, introducing the supporting element into the aperture;(c) applying a force to the air grille assembly to urge the air grille assembly into the aperture, thereby causing the first arm and the second arm to travel further into the aperture while still under the tension of the spring body until the force of the spring body causes the first arm and the second arm to rotate about the protrusions away from the clip mounting body into an install position in which the supporting element is substantially in the same plane as the plane of the rear face of the grille, and the first arm, the second arm and the intermediate portion abut a reverse side of the floor, ceiling, or wall.
13. An air grille assembly for mounting within an aperture, the air grille assembly comprising:a grille comprising a plate having a front face and a rear face, and a plurality of channels extending therethrough; andat least one resiliently-biased mounting clip.
14. The air grille assembly of claim 13, wherein the aperture is formed within at least one of a wall, ceiling or floor, wherein air grille assembly is at least one of a return air grille and an air vent.
15. The air grille assembly of claim 13, wherein the grille comprises an external portion and an insert portion, and wherein the external portion is a portion of the grille on the front face, and the insert portion is a portion of the grille that can be inserted into the aperture.
16. The air grille assembly of claim 13, further comprising at least one sidewall on the rear face.
17. The air grille assembly of claim 16, further comprising at least one mounting structure to retain the at least one resiliently-biased mounting clip for securing the air grille assembly within the aperture.
18. The air grille assembly of claim 17, wherein at least one mounting structure comprises a clip mounting body with a notch and protrusions extending from opposite inner sides of the notch.
19. The air grille assembly of claim 18, wherein the at least one resiliently-biased mounting clip comprises a supporting element comprising a first arm, an intermediate portion, and a second arm, a spring body with a first end portion and a second end portion.
20. The air grille assembly of claim 19, wherein the first end portion and the second end portion rest on the protrusions.
21. The air grille assembly of claim 20, wherein the spring body is under tension and maintains the supporting element substantially parallel to a plane of the rear face of the grille.
22. The air grille assembly of claim 21, comprising a flange between the plurality of channels and edges of the plate.
23. The air grille assembly of claim 19, wherein the air grille assembly is installed into the opening by:(a) starting from a first position with the supporting element in a plane substantially parallel to the plane of the rear face of the grille, applying a force is applied to the supporting element of the at least one resiliently-biased mounting clips to urge the supporting element away from the plane of the rear face of the grille, such that the first arm and second arm are caused to rotate about the protrusions towards the clip mounting body of the mounting structure, into a second position;(b) while in the second position, introducing the supporting element into the aperture;(c) applying a force to the air grille assembly to urge the air grille assembly into the aperture, thereby causing the first arm and the second arm to travel further into the aperture while still under the tension of the spring body until the force of the spring body causes the first arm and the second arm to rotate about the protrusions away from the clip mounting body into an install position in which the supporting element is substantially in the same plane as the plane of the rear face of the grille, and the first arm, the second arm and the intermediate portion abut a reverse side of the floor, ceiling, or wall.

A method of mounting an air grille assembly in an aperture formed within at least one of a wall, ceiling or floor surface, the method comprising the steps of:providing the air grille assembly with a grille comprising a plate with a plurality of channels extending therethrough, wherein the plate comprises a front face and a rear face; a frame comprising at least one of a flange and a wall bead adapted to bear against the front surface adjacent the aperture; at least one resiliently-biased mounting clip comprising at least one resiliently-biased arm;introducing the grille into the aperture and whereby the at least one of a flange and a wall bead bears against a front surface adjacent the aperture; andpositioning the at least one resiliently-biased arm to engage a rear surface adjacent the aperture, and to exert a force on the rear surface, thereby securing the air grille assembly within the aperture.
