Description

AQUEOUS COATING COMPOSITION AND METHOD OF PREPARING THEREOFFIELD

[0001] The present invention relates to an aqueous coating composition and a method of preparing the same.

[0002] INTRODUCTION

[0003] Solvent borne coating compositions comprising epoxy resins, polyurethane, or alkyd resins are widely used in metal protective coatings due to their anti-corrosion performance, mechanical properties and appearance. Waterborne coatings have much less environmental concerns than solvent borne coatings and are usually used for light to medium duty metal protection. Black paints, typically comprising carbon black as the main pigment, are widely used for machine and equipment accessories coatings. In the manufacture of black paints via dispersions of carbon black, ball mill or sand mill has been traditionally used. Comparing with inorganic pigments such as titanium dioxide, carbon black is more difficult to wet and disperse in water by the conventional dispersion treatment alone due to its hydrophobic and low density properties. To facilitate wetting and dispersing of carbon black, large amounts of hydrophilic additives are typically added into black paints, which, however, hurt the anti-corrosion properties of the resultant paints. Thus, it is more challenging to improve corrosion resistance of black paints than paints with other colors to meet the requirement of a maximum corrosion width of no more than 2 millimeters in 168-hour salt spray testing.

[0004] Therefore, there remains a need to provide an aqueous coating composition with the above-described anti-corrosion properties.SUMMARY

[0005] The present invention provides an aqueous coating composition comprising a novel combination of (i) a specific emulsion polymer, (ii) anticorrosive particles, (iii) a heterocyclic compound, (iv) a specific polyetheramine, and (v) a filler at certain amounts. The aqueous coating composition including black paints has demonstrated excellent corrosion resistance characterized by a maximum corrosion width of no more than 2 millimeters (mm) after 168 hours of exposure to salt spray in accordance with ASTM B117 (2011) .

[0009] (b) from 0 to 40%of structual units of a cycloalkyl (meth) acrylate,

[0010] (c) from 5%to 47%of structual units of a C4-C24-alkyl (meth) acrylate, and

[0012] wherein the total concentration of (a) structural units of styrene, substituted styrene, or mixtures thereof and (b) structual units of the cycloalkyl (meth) acrylate is from 50%to 90%;

[0013] (ii) from 0.7%to 8.6%of anticorrosive particles, by weight based on the weight of the aqueous coating composition;

[0083] The present invention also relates to a method of preparing the aqueous coating composition of the present invention by admixing the emulsion polymer (i) , typically in the form of an aqueous dispersion, with the anticorrosive particles (ii) , the heterocyclic compound (iii) , the polyetheramine (iv) , the filler (v) , and optionally, the pigment (vi) and other optional components described above. Components in the aqueous coating composition may be mixed in any order to provide the aqueous coating composition. Alternatively, the heterocyclic compound, and the polyetheramine or its mixture with the additional amine (e.g., 2-amino-2-methyl-1-propanol) may be dissolved in water to form an aqueous solution, prior to further mixing with other components in the aqueous coating composition. By simple blending all components, the method of the present invention can provide easy processability and application. Any of the above-mentioned optional components may also be added to the aqueous coating composition during or prior to the mixing to form the coating composition. The anticorrosive particles, the filler, and the pigment if used are preferably mixed with the dispersant to form a slurry.

[0084] The present invention also relates to a process for preparing a coating. The process may comprise applying the aqueous coating composition to a substrate and drying, or allowing to dry, the applied coating composition to form a film (this is, coating) . The aqueous coating composition can be applied to, and adhered  to, various substrates. Examples of suitable substrates include wood, metals, plastics, foams, stones, elastomeric substrates, glass, fabrics, concrete, or cementitious substrates. The aqueous coating composition can be used as a primer, a topcoat, as one-coat direct-to-metal coating, or in combination with other coatings to form multi-layer coatings. Applying the aqueous coating composition can be conducted by incumbent means including brushing, dipping, rolling and spraying. Standard spray techniques and equipment for spraying such as air-atomized spray, air spray, airless spray, high volume low pressure spray, and electrostatic spray such as electrostatic bell application, and either manual or automatic methods can be used. Drying the aqueous coating composition can be conducted at temperatures ranging from 0 to 35 ℃, or at an elevated temperature, for example, from greater than 35 to 180 ℃. The aqueous coating composition of the present invention can provide the coatings made therefrom with improved corrosion resistance.

[0085] The present invention also provides a method of improving corrosion resistance of a corrosion susceptible substrate, such as metal. The method comprises: providing the corrosion susceptible substrate, applying to the aqueous coating composition to the corrosion susceptible substrate (that is, coating onto the corrosion susceptible substrate the coating composition) , and drying the aqueous coating composition to form a coated substrate. Applying and drying the aqueous coating composition can be conducted as described in the process for preparing the coating section above. The corrosion resistance is characterized by a maximum corrosion width of 2 mm or less, desirably, 1.8 mm or less, 1.5 mm or less, 1.4 mm or less, or even 1.2 mm or less, at a dry film thickness of 50 ±15 micrometers (μm) after at least 168 hours of exposure to salt spray (further details provided under Salt Spray Test section below) . The present invention also relates to an article made by the method.

[0086] The aqueous coating composition is suitable for various applications such as marine protective coatings, general industrial finishes, metal protective coatings, automotive coatings, traffic paint, Exterior Insulation and Finish Systems (EIFS) , wood coatings, coil coatings, plastic coatings, can coatings, architectural coatings, and civil engineering coatings. The aqueous coating composition is particularly suitable for metal protective coatings.

[0087] EXAMPLES

[0088] Some embodiments of the invention will now be described in the following Examples, wherein all parts and percentages are by weight (wt%) relative to the aqueous coating composition sample weight unless otherwise specified. Table 1 lists the materials for use in the coating composition samples described herein below. OROTAN and ACRYSOL are trademarks of The Dow Chemical Company.

[0089] Table 1

[0090] The following standard analytical equipment and methods are used in the Examples and in determining the properties and characteristics stated herein:

[0091] GPC Analysis

[0092] GPC analysis was performed generally by Agilent 1200. A sample (e.g., an emulsion polymer) was dissolved in tetrahydrofuran (THF)  / formic acid (FA) (5%) with a concentration of 2 mg / mL, stirred for over one hour, stored at room temperature (20-35 ℃) overnight, and then filtered through 0.45 μm polytetrafluoroethylene (PTFE) filter prior to GPC analysis. The GPC analysis was conducted using the following conditions:

[0093] Column: One PLgel GUARD column (10 μm, 50mmx7.5mm) , Two Mixed B columns (7.8mmx300mm) in tandem; column temperature: 40 ℃; mobile phase: THF / FA (5%) ; flow rate: 1.0 mL / minute; Injection volume: 100 μL; detector: Agilent Refractive Index detector, 40 ℃; and calibration curve: PL Polystyrene I Narrow standards with molecular weights ranging from 2329000 to 580 g / mol, using polynom 3 fitness.

[0094] Salt Spray Test

[0095] A coating composition sample was applied onto Q panels (cold rolled steel) by using a 150 μm applicator, first dried at 60 ℃ for 20 minutes, and then dried at 23 ℃ and 50%relative humidity (RH) for 7 days to give coated panels. A scribe mark in the shape of an “X” was made by cutting through the dry film on the coated panels using a razor blade. Then these panels were put into a salt spray chamber by exposure of the as prepared coated panels to a salt spray environment (5%sodium chloride fog) in accordance with ASTM B117 (2011) . After 168 hours of salt spray, the panels were taken out from the salt spray chamber and washed using deionized (DI) water. Then the corrosion width was measured. Corrosion width is the width of the largest blister or rust starting from either side of the scribed mark. The criteria for passing the test is a maximum corrosion width of 2 mm after 168 hours of the salt spray test.

[0096] Notably, for coating composition samples that are reported as “abnormal” in the paint preparation, corrosion resistance properties of these samples were not measured, thus reporting as “NA” .

[0101] Preparation of Heterocyclic ( "HC” ) Solutions 1-7

[0102] Firstly, heterocyclic compound (MBT or BT) powder was added into water to form a mixture and then amines (AMP 95 and / or JEFFAMINE) were slowly added dropwise into the mixture, according to formulations listed in Table 2, under stirring until the resultant solution became transparent, thereby forming HC solutions. All ingredients are in gram.

[0103] Table 2

[0104] Coating Composition (also as “Paint Formulation” ) Samples

[0105] Components in grams unless otherwise stated for preparing coating composition samples are given in Tables 3 and 4. Grind-1 and Grind-2 were prepared using a high-speed disperser at a speed of 800-3,000 revolutions per minute (rpm) by mixing the components in the Grind-1 and Grind-2, respectively. Binder was first mixed with the HC-solution prepared above. Then the obtained Grind-1 and Grind-2 were mixed with the mixture of the binder and HC-solution using a conventional lab mixer (mixing speed: 50-1,000 rpm) , followed  by mixing with other components in the letdown stage. The obtained coating composition samples were evaluated for corrosion resistance according to the test method described under the Salt Spray Test.

[0106] If a coating composition can be stirred to a “donut” shape under a dispersing speed of lower than 2000 rpm, the preparation of such coating composition is defined as “normal” . Otherwise, if the viscosity of a coating composition is too high to be stirred into a “donut” shape, the preparation of such coating composition is defined as “abnormal” .

[0107] Results of corrosion resistance properties as determined according to the Salt Spray Test for IEs 1-7 and CEs 1-15 are given in Tables 3 and 4, respectively.

[0108] As shown in Table 3, IEs 1-7 samples comprising the components (i) the binder (emulsion polymer) , (ii) the anticorrosive particles, (iii) the heterocyclic compound, (iv) the polyetheramine, and (v) the filler at specified amounts as claimed have demonstrated excellent corrosion resistance as indicated by a maximum corrosion width of no more than 2 mm.

[0109] CEs 1, 2, 9, 11, and 15 that do not contain one or more than one of the claimed components demonstrated poor corrosion resistance as indicated by a corrosion width of much greater than 2 mm, where CE 1 does not contain a heterocyclic compound and polyetheramine, CE 2 does not contain the polyetheramine but AMP 95 (an alkanolamine) , CE 9 does not contain the anticorrosive particles, CE 11 has a similar PVC to IE 6 but does not contain a filler, and CE 15 does not contain a primary polyetheramine but just a secondary polyetheramine.

[0110] As compared to IEs 2 and 3, CEs 3 and 4 with weight ratios of polyetheramine / anticorrosive particles outside the claimed ranges didn't meet the corrosion width requirement (the concentrations of polyetheramine are 1.20%by weight and 0.084%by weight for CE 3 and CE 4, respectively, relative to the volume of each aqueous coating composition) . As compared to IEs 1 and 4, CEs 5 and 6 having weight ratios of heterocyclic compound / anticorrosive particles outside the claimed ratios didn't pass the 168-hour salt spray test. As compared to IEs 4 and 5, CEs 7 and 8 containing the anticorrosive particles at concentrations outside the claimed range either failed the corrosion resistance test or showed “abnormal” when preparing the coating composition. As compared to IEs 6 and 7, CEs 12 and 13 with PVCs outside the claimed range provided the corrosion width of greater than 2 mm. As compared to CE 14 that only contains latex (no fillers, anticorrosive particles, polyether amine, or heterocyclic compound) , further addition of fillers and anticorrosive particles (CE 1) or further addition of a polyetheramine and benzotriazole (CE 10) resulted in even worse corrosion resistance than CE 4. It indicates that the combination of fillers and anticorrosive particles with the specific polyetheramine and benzotriazole has synergetic effects on improving corrosion resistance properties.
