A POLYAMIDE COMPOSITION, A PROCESS FOR PREPARING THE SAME, AND A PROCESS FOR PREPARING A LIGHTWEIGHT MATERIAL FROM THE SAMETechnical Field

[0001] The present invention relates to a polyamide (PA) composition, to a process for preparing the same, and to a process for preparing a lightweight material from the same.Background

[0002] Nowadays lightweight engineering plastics is highly attractive for application in different industries, for example, air intake manifold for transportation, base station, and VR frame. In the field of lightweight engineering plastics, polyamide, which is widely utilized in a variety of applications, shows promise.

[0003] One of the methods for lowering weight (or density) of plastic materials is foaming. Injection foaming, which combines foaming and injection molding technology, can be used to fabricate different structures with lightweight thermoplastic material for different applications. The most frequently used injection foaming methods include physical injection foaming method and chemical injection foaming method.

[0004] In physical injection foaming process, which is usually conducted in an equipment such as  polyamide melt is blended with high pressure gas (such as CO2 and N2) to obtain a single-phase mixture, which is then injected to the mold and subjected to a pressure drop. With the pressure drop, the gas and melted polymer in the single-phase mixture separate into different phases, creating a foam structure in the resulted material. This method has a shortcoming that expensive equipment is frequently required to prepare the aforesaid single-phase melt / gas mixture.

[0005] In chemical injection foaming of polyamide, a chemical blowing agent is used. A mixture of polyamide pellets and blowing agent is fed into an injection molding machine, in which the blowing agent is, for example, thermally decomposed, generating gas and thus allowing foaming. Such process has disadvantages because, on the one hand, blending of the blowing agent and the polyamide pellets is an additionally required step before the injection. Unlike polyurethane, polyamide should be fed in the form of readily-prepared polyamide pellets and dry-blended with the blowing agents, rather than incorporating the blowing agent during the polymerization of the polyamide. Incorporating the blowing agent during polymerization of the polyamide is not technically feasible because: (1) the high temperature during the polymerization of the polyamide may result in decomposition of most of the blowing agents, triggering the foaming untimely; and (2) the existence of the blow agent will block the polymerization of the monomers, and thus it is necessary to strictly control reaction environment and reagent ratios. On the other hand, dry-blending process usually affords a dry blend in which the blowing agent particles adhere to the surface of the polyamide pellets instead of being homogeneously dispersed throughout the blend. Accordingly, such dry blend, when being subjected to foaming process, would give a foamed product with uneven pore distribution and unsatisfying properties. Therefore, the selections and adding methods of blowing agents in PA system are greatly limited.

[0006] In addition to above conventional blowing agents, some chemical agents or additives may also be used as blowing agents. In this connection, reference may be made to some isocyanate derivates, such as polyisocyanates, oligomeric isocyanates, and isocyanate-impregnated rubbers. Foaming is achieved by thermal decomposition of the isocyanates at high temperature and subsequent reaction between isocyanates and trace moisture / polyamide side groups. However, two defects were observed in these blowing agents: one is the safety concerns caused by toxic gas emissions; and the other is that the processing window is rather narrow. In addition, the foaming effect of isocyanate derivates may depend largely on the presence of reinforcing fillers, and the foaming caused by some of such additives may merely take place in the presence of reinforcing fillers.

[0007] Owing to the above shortcomings, light-weight polyamide material cannot yet be obtained in an environment-friendly, safe, cost-efficient and handy way. Therefore, there is a need in industry for foamable polyamide composition, which is cost-effective and easy to use in the preparation of light-weight material.Summary of the Invention

[0008] In light of the above need, the present invention provides a foamable polyamide composition, which may be used for obtaining a light-weight material.

[0037] It was found that the inventive polyamide composition, which comprises an isocyanurate derivate of formula (I) as the blowing agent, can be readily foamed into a light-weight polyamide material having uniform pore distribution, satisfactory foam ratio and good mechanical properties. Meanwhile, the inventive composition can eliminate the need of costly and dedicated device and avoid the generation of toxic substances.

[0038] The isocyanurate derivates of formula (I) , due to their advantageous thermal decomposition temperatures, which are higher than many blowing agents such as isocyanates, are quite appropriate to be used as blowing agent in polyamide systems. On the one hand, the decomposition temperature of the isocyanurate derivates of formula (I) is higher than the typical compounding temperature (or the melting point) of polyamides, and they are chemically stable during the compounding; thus, the isocyanurate derivates of formula (I) can be fed from the throat zone of a compounding machine, allowing it to be compounded with the polyamide melt for a sufficient time and to achieve better dispersing within the PA matrix. On the other hand, the decomposition temperature of the isocyanurate derivates of formula (I) is slightly lower than the injection molding temperature commonly used in polyamide systems, allowing these blowing agents to be thermally decomposed during the injection molding and thus leading to the foaming. In the context of the present application, the term “injection molding” is exchangeable with “injection foaming” , because the foaming always happens during the injection molding. As used herein, the term “compounding” means to melt and mix PA with other components, so as to disperse these components in the PA matrix.

[0063] In an embodiment, the isocyanurate derivate of formula (I) , before feeding, is mixed (or dry-blended) with the polyamide at ambient temperature in advance. In this case, the polyamide to be mixed may be provided as pellets.

[0083] Preparation Procedure

[0084] As shown in Figure 1, the raw materials were fed into a Coperion ZSK18 twin-screw extruder, in which the polyamide, the additives and the blowing agent THEIC were mixed together and added at the throat zone via feeder 1, while the glass fiber was added at zone 6 via feeder 4. The twin-screw extruder has 10 different processing zones (not shown in Figure 1) , i.e. Zones 1 to 10, with the following functions: solid feeding (throat zone, or Zone 1) , melting (Zones 2-3) , filler feeding (Zone 6) , dispersing (Zones 4-5 and 7) , homogenizing (Zone 8) , degassing (Zone 9) and discharging (Zone 10) . The raw materials were added in an amount as shown in table 1. The raw materials were subjected to compounding in the extruder under a temperature of 240℃ to 270℃ from Zone 1 to Zone 10. In particular, when the polyamide was PA6, the zone temperatures from Zone 1 to 10 were set as: 40℃ -220℃ -220℃ -240℃ -240℃ -250℃ -250℃ -260℃ -260℃ -260℃; and when the polyamide is PA66, the zone temperatures from Zone 1 to 10 were set as: 40℃ -250℃ -250℃ -260℃ -260℃ -260℃ -270℃ -270℃ -270℃ -270℃. By compounding, THEIC was uniformly dispersed in the polyamide melt (or polyamide matrix) . Then, the polyamide melt with dispersed THEIC was melt-extruded from the die at the end of Zone 10, and then pelletized, thus providing a polyamide composition in pellet form.

[0085] The resulting polyamide composition in pellet form was directly fed into a LSM (80 ton) injection molding machine, giving a foamed polyamide material, the desired light-weight material / article. The injection molding was performed at 270℃ for the material with PA6 matrix, and at 280℃ for the material with PA66 matrix.

[0090] The properties of finished material, such as maximum foam ratio, density, flexural strength, flexural modulus and Izod notched, were then determined by tests. The testing results were summarized in the following table 1.

[0091] As indicated in table 1, the inventive composition led to a density-reduced / light-weight polyamide material with good properties, which is comparable to or even better than that of the unfoamed material. Compared with Comp. Ex. 1, the inventive materials of Examples 5-7 had reduced density, but comparable flexural strength, flexural modulus and / or Izod notched. Table 1 also shows that the foaming behavior of the inventive composition is less dependent on the presence of reinforcing agents / fillers---whether there is filler in the composition or not, the resulting light-weight material would exhibit desired foam ratio; thus, the isocyanurate derivate of formula (I) is useful as a blowing agent in filler-free foam materials. The inventors found that the isocyanurate derivate of formula (I) , preferably THEIC, is quite suitable for producing light-weight PA material; in particular, THEIC is more suitable for PA66 system. Furthermore, the isocyanurate derivate-containing PA pellets can be easily used for injection molding and achieve desirable foaming efficacy, eliminating the need of additional equipment for incorporating high-pressure gas into PA mass or dry-blending the blowing agent with plain PA pellets, or any other additional / complicated processing.

[0092] In addition, a section analysis (SEM images of the cryo-fractured surface) was performed on the sample of Example 3, and the results were shown in Figure 3. As shown in Figure 3, lots of voids with diameter from dozens to hundreds of micrometers were dispersed inside the material, which make the material have light weight. These voids are homogeneously distributed in the material, which can be attributed to the good dispersion of blowing agent achieved by sufficient compounding. The uniform distribution of multiple small voids effectively prevents the concentration of stress or the formation of weak points, thereby preserving the mechanical properties of the unfoamed polyamide to a great extent. Furthermore, the multiple voids also act as a barrier against crack propagation upon material fracture, thereby leading to a notable enhancement in Izod notched impact strength.

Claims

1.A composition, which comprises a polyamide and an isocyanurate derivate of formula (I) , whereinR1, R2 and R3 are the same or different, and are each independently selected from the group consisting of linear or branched, substituted or unsubstituted C1-6-alkyl group and substituted or unsubstituted phenyl group; the substituent group in each case is independently selected from the group consisting of linear or branched C1-6-alkyl, hydroxyl, amino and carboxyl; andm, n and p are integers each independently selected from 1-6.2.The composition according to claim 1, wherein R1, R2 and R3 are the same or different, and are each independently selected from the group consisting of linear or branched, substituted or unsubstituted C1-4-alkyl group and substituted or unsubstituted phenyl group;preferably, R1, R2 and R3 are the same or different, and are each independently selected from the group consisting of linear unsubstituted C1-4-alkyl group and substituted or unsubstituted, preferably multi-substituted phenyl group.3.The composition according to claim 1, wherein the substituent group in each case is independently selected from the group consisting of linear or branched C1-4-alkyl, hydroxyl, amino and carboxyl; preferably, the substituent group is independently selected from the group consisting of linear or branched C1-4-alkyl and hydroxyl.4.The composition according to claim 1, wherein m, n and p are integers each independently selected from 1-4.5.The composition according to any one of claims 1 to 4, wherein the isocyanurate derivate of formula (I) is 1, 3, 5-tris (2-hydroxyethyl) isocyanurate, tris [3- (trimethoxysilyl) propyl] isocyanurate, tris (2, 3-dibromopropyl) isocyanurate, tris [2- (acryloyloxy) ethyl] isocyanurate, 1, 3, 5-triallyl-1, 3, 5-triazine-2, 4, 6 (1H, 3H, 5H) -trione, tris (2, 3-epoxypropyl) isocyanurate or 1, 3, 5-tris (3, 5-di-tert-butyl-4-hydroxybenzyl) isocyanurate, or any combination thereof; and more preferably, the isocyanurate derivate of formula (I) is 1, 3, 5-tris (2-hydroxyethyl) isocyanurate.6.The composition according to any one of claims 1 to 5, wherein the polyamide is one or more aliphatic polyamide; preferably, the aliphatic polyamide is one or more of those prepared by polycondensation of C5-12 aliphatic diamine and C5-18 aliphatic diacid, or those prepared by ring opening polymerization of C6-12 lactams;more preferably the aliphatic polyamide is one or more of those prepared by polycondensation of C5-6 aliphatic diamine and C6-10 aliphatic diacid, or those prepared by polycondensation or ring opening polymerization of C6 lactam; andmost preferably, the polyamide is PA6, PA66 or a mixture thereof.7.The composition according to any one of claims 1 to 6, wherein the isocyanurate derivate of formula (I) is present in an amount of 0.5-5 wt. %, more preferably of an amount of 1-3 wt. %, based on the total weight of the composition.8.The composition according to any one of claims 1 to 7, wherein the polyamide is present in an amount of 40-99 wt. %, based on the total weight of the composition.9.The composition according to any one of claims 1 to 8, wherein the isocyanurate derivate is dispersed in the polyamide.10.The composition according to any one of claims 1 to 9, wherein the composition further comprises a filler and / or an additive; preferably, the filler is one or more selected from glass fibers, preferably milled glass fibers, and mineral fillers; preferably, the filler is present in amount of 0-65 wt. %, more preferably 20-40 wt. %, based on the total weight of the composition; preferably, the additive is one or more selected from antioxidant, nucleation agent, lubricant and colorant; preferably, the additive is present in amount of 0-5 wt. %, based on the total weight of the composition.11.A process for preparing a composition comprising a polyamide and an isocyanurate derivate of formula (I) , whereinR1, R2 and R3 are the same or different, and are each independently selected from the group consisting of linear or branched, substituted or unsubstituted C1-6-alkyl group and substituted or unsubstituted phenyl group; the substituent group in each case is independently selected from the group consisting of linear or branched C1-6-alkyl, hydroxyl, amino and carboxyl, andm, n and p are integers each independently selected from 1-6;wherein the process comprises a step of dispersing the isocyanurate derivate into the polyamide at a temperature no greater than 270 ℃.12.The process according to claim 11, wherein R1, R2 and R3 are the same or different, and are each independently selected from the group consisting of linear or branched, substituted or unsubstituted C1-4-alkyl group and substituted or unsubstituted phenyl group; preferably, the substituent group is independently selected from the group consisting of linear or branched C1-4-alkyl, hydroxyl, amino and carboxyl; preferably, m, n and p are integers each independently selected from 1-4; more preferably, the isocyanurate derivate of formula (I) is 1, 3, 5-Tris (2-hydroxyethyl) isocyanurate, tris [3- (trimethoxysilyl) propyl] isocyanurate, tris (2, 3-dibromopropyl) isocyanurate, tris [2- (acryloyloxy) ethyl] isocyanurate, 1, 3, 5-triallyl-1, 3, 5-triazine-2, 4, 6 (1 H, 3H, 5H) -trione, tris (2, 3-epoxypropyl) isocyanurate or 1, 3, 5-tris (3, 5-di-tert-butyl-4-hydroxybenzyl) isocyanurate, more preferably 1, 3, 5-tris (2-hydroxyethyl) isocyanurate. ; preferably, the isocyanurate derivate of formula (I) is present in an amount of 0.5-5wt. %, based on the total weight of the composition.13.The process according to claim 11 or 12, wherein the polyamide is aliphatic polyamide; preferably, the aliphatic polyamide is one or more selected from those prepared by polycondensation of C1-12 aliphatic diamine and C1-12 aliphatic diacid, or those prepared by polycondensation or ring opening polymerization of C1-12 lactams; preferably, the polyamide is PA6 and / or PA66; preferably, the polyamide is present in an amount of 40-99 wt. %, based on the total weight of the composition.14.The process according to any one of claims 11 to 13, wherein the dispersing is carried out at a temperature of 240-270℃.15.The process according to any one of claims 11 to 14, wherein the dispersing is carried out by using a compounder, preferably a twin-screw compounder; preferably, polyamide, the isocyanurate derivate of formula (I) , and optionally the additives are fed into the compounder at the throat zone.16.A process of preparing a lightweight material, comprising the steps of(i) providing a composition according to any one of claims 1-10 or the composition obtained via the process according to any one of claims 11-15;(ii) subjecting the composition to injection molding at a temperature greater than 270℃.17.The process according to claim 16, wherein step (ii) is carried out at a temperature of 270-300℃, preferably 275-300℃, more preferably 275-285℃, most preferably 270-280℃.18.An article comprising the composition according to any one of claims 1-10, or the composition obtained by the process according to any one of claims 11-15, or the lightweight material obtained by the process according to any one of claims 16-17.19.A use of an isocyanurate derivate of formula (I) in the preparation of a lightweight polyamide material,
