ETHYLENE / ALPHA-OLEFIN INTERPOLYMER BASED COMPOSITIONS FOR IMPROVED ADHESION ON HJT CELLSBACKGROUND OF THE INVENTION

[0001] ENGAGE PV Polyolefin Elastomer (POE) products are used in photovoltaic (PV) applications as an encapsulant material. In regard to P type bifacial PERC modules, these POE products show excellent PID (potential induced degradation) resistance, lower WVTR (water vapor transmittance rate) , and improved long-term stability. As the efficiency of the P type cells move closer to theoretical limits, N type cells may be suitable replacement modules. One of the most promising technologies in N type cells are the HJT (Heterojunction with Intrinsic Thin Layer) cells. The HJT cell has a surface layer different from the SiNx surface layer on PERC cells, and the HJT cell uses a TCO (transparent conductive oxide) layer on the surface to collect electrons. The TCO layer, for example, ITO (Indium Tin Oxide) , is moisture sensitive, for which a “low WVTR POE” is desirable. However, the POE films show low adhesion on TCO layers of the HJT cells. This drawback has seriously affected the use of pure POE film in HJT modules. Thus, there is a need for POE compositions that can be used to form POE films that have improved adhesion to the TCO surface layers on HJT cells, while maintaining a sufficient degree of crosslinking in the films for good module durability to prevent module creep. Typically, the cell adhesion should be over 40 N / cm.

[0183] A sheet of polymer is molded per ASTM D4703 Annex A. 1 Procedure C (15℃ cooling) . Each sample is first compression molded at 190℃, 3000 lbs for six minutes, then at 30000 lbs for four minutes, and then cooled at 15℃ per minute, until sample has cooled to 30℃. On removal from the press, three coupons (approx. 1.5” x approx. 0.5” x approx. 0.125” ) are cut from the sheet. The density is measured within one hour of molding.

[0188] Differential Scanning Calorimetry (DSC) , as discussed below, is used to measure Tm, Tc, Tg and crystallinity in ethylene-based polymer (PE) samples and propylene-based polymer (PP) samples. Each sample (0.5 g) is compression molded into a film, at 25000 psi, 190℃, for 10–15 seconds. About 5 to 8 mg of film sample is weighed and placed in a DSC pan. The lid is crimped on the pan to ensure a closed atmosphere. The sample pan is placed in a DSC cell, and then heated, at a rate of approximately 10℃ / min, to a temperature of 180℃ for PE (230℃ for PP) . The sample is kept at this temperature for three minutes. Then the sample is cooled at a rate of 10℃ / min to -90℃ for PE (-60℃ for PP) , and kept isothermally at this temperature for three minutes. The sample is next heated at a rate of 10℃ / min, until complete melting (second heat) . Unless otherwise stated, melting point (Tm, peak height) and the glass transition temperature (Tg) of each polymer sample are determined from the second heat curve, and the crystallization temperature (Tc, peak height) is determined from the first cooling curve. The Tg and the respective peak temperature for the Tm are noted. The percent crystallinity can be calculated by dividing the heat of fusion (Hf) , determined from the second heat curve, by a theoretical heat of fusion of 292 J / g for PE (165 J / g for PP) , and multiplying this quantity by 100 (for example, %cryst. = (Hf  / 292 J / g) x 100 (for PE) ) .

[0190] The chromatographic system consists of a PolymerChar GPC-IR (Valencia, Spain) high temperature GPC chromatograph equipped with an internal IR5 infra-red detector (IR5) . The autosampler oven compartment is set at 160° Celsius and the column compartment is set at 150°Celsius. The columns used are four Agilent “Mixed A” 30 cm, 20-micron linear mixed-bed columns. The chromatographic solvent is 1, 2, 4 trichlorobenzene, which contains 200 ppm of butylated hydroxytoluene (BHT) . The solvent source is nitrogen sparged. The injection volume is 200 microliters and the flow rate is 1.0 milliliter / minute.

[0210] Each soaked resin (composition) was compression molded into “30 cm x 30 cm x 0.5 mm (thick) ” film, using an embossed mold with hot press (LABTECH) . The pellets were first pre-heated at 95℃ for five minutes. After “mold venting” eight times, a “10 MPa” pressure was applied for five minutes, at 95℃. Then the mold was cooled to room temperature under “10 MPa” pressure, at rate of 15℃ / min. TEFLON sheets were used as release layers. The compression molded films were used for the following cell adhesion and transmittance tests. For each venting step, the temperature was 95℃, the pressure was 10 MPa and duration was one second.

[0224] The film formed from the control composition (Ctr) on the HJT cell, resulted in an initial cell adhesion around 23 N / cm, which was significantly below the requirement of 40 N / cm. It is believed that the poor reactivity of the Sn-OH and the In-OH groups with the VMMS, on the HJT cell surface, contributed to low initial adhesion. The adhesion of the control composition on the HJT cell surface improved after the DH aging. It is believed that during the DH aging, the hydrolysis product of the Si-OR groups of the VMMS reacted (via condensation) with the Sn-OH groups and the In-OH groups, as evident by an increase in the cell adhesion. It is believed that these condensation reactions occurred to a greater extent than the hydrolysis reaction of ester bond in VMMS, which hydrolysis would decrease the cell adhesion.

[0225] CE A vs. Ctr: Example CE A has an initial adhesion significantly higher than that of the control. However, more VMMS was added to the CE A composition, and it is believed that the increased amount of the carbon-carbon double bonds from the VMMS consume peroxide, which resulted in the lower MH value for CE A. This low MH value is not acceptable for PV application (alower MH value represents a lower degree of curing) .

[0227] IE 1 and IE 2 vs, Ctr: For both IE 1 and IE 2, each initial cell adhesion value improved remarkably, while the MH value remain stable. After the DH aging of each example, the adhesion was further improved to 110 N / cm or higher. A possible reason could be an increase in the reactivity between the Sn-OH and In-OH groups and silanol Si-OH from the hydrolysis of the Si-OR groups of the VMMS, under the DH test conditions. Moreover, it is believed that the Si-OR groups from the TEOS can hydrolyzed and condensed with the Si-OR groups from the VMMS (bonded to the polymer backbone) , and any remaining Si-OR groups on the bound TEOS can be further hydrolyzed and condensed with the Sn-OH groups and the In-OH groups on the surface of the HJT cell. This would, in turn, increase the cell adhesion during the DH test. See also, IE 5 through IE8.
