METHODS OF MANAGING WEB MATERIALFIELD

[0001] The present disclosure relates to methods of managing a web material for use in manufacturing processes that combine the web material with other materials to form final products, such as, for example, disposable absorbent products. The present disclosure exemplifies apparatuses that can be used in these methods, but the methods are not limited to the same.BACKGROUND

[0002] Modern manufacturing processes operate at high speeds and raw materials and components must be replenished often to enable continuous or near continuous operation. The raw materials and components can be packaged or prepared in a configuration that is heavy and bulky, making their integration into a manufacturing process difficult and burdensome. For example, rolls of nonwoven and film materials are typically used in the manufacture of disposable absorbent products. These rolls can have a diameter over 60 centimeters and a weight over 20 kilograms. And with disposable absorbent product manufacturing lines producing hundreds of products per minute, new rolls of material must be loaded and integrated into the line quite often. Mechanically-assisted tooling and robotics have been implemented with some manufacturing lines to help human operators replenish raw materials and components. But line-dedicated tooling can add costs, complexity, and space issues.

[0004] Methods of delivering and integrating a roll of web material into a manufacturing converter are provided. A first exemplary method includes, but is not limited to, the following steps: (a) providing an apparatus, comprising: i. a vehicle; ii. a material roll handler mounted onto the vehicle, the material roll handler comprising a roll handler implement for engaging a new roll of a web material; and iii. a robot mounted onto the vehicle or the material roll handler, the robot comprising a robot implement for engaging a single layer of the web material; (b) moving the vehicle to a storage location comprising the new roll of the web material; (c) retrieving, via the roll handler implement, the new roll of the web material from the storage location; (d) moving the vehicle proximate to a web unwinder; (e) transferring the new roll of the web material onto the web unwinder; (f) lifting a starting tail end of the web material off of the new roll of the web material; (g) grasping, via the robot implement, the starting tail end of the web material; and (h) advancing the starting tail end of the web material, while grasped by the robot implement, along a material flow path of the manufacturing converter.

[0030] FIG. 1 shows an exemplary apparatus 10 that can be used for conducting the methods described herein. The apparatus 10 includes a vehicle 12, a material roll handler module / assembly 14 mounted to vehicle 12, and a robot 20 mounted to the material roll handler module 14. A benefit of mounting robot 20 onto the material roll handler module is that it provides the opportunity for the material roll handler module to move in various directions without having to navigate around separately mounted robot (s) . Robot 20 can however be mounted separately onto vehicle 12. As shown in FIG. 1, material roll handler 14 is movably mounted on a track 15, enabling both it and robot 20 to move closer to other equipment when vehicle 12 is stationary. The material roll handler module can also be rigidly mounted onto vehicle 12.

[0047] While the above description has focused in some ways on loading and advancing a new roll of web material to permit continuous manufacturing, it should be understood by a person having ordinary skill in the art that methods and apparatuses disclosed herein can be used in manufacturing operations that are either discontinuous or otherwise do not include a splicing-in approach, such as, for example, a converter that has only a single unwinder for a web material.

[0048] Referring again to FIG. 4A, available unwinder 50 is shown without an expired roll of web material. An expired roll core with little to no web material remaining thereon can be removed in a variety of ways. In one form, a pusher is incorporated proximate the unwinder, which pushes or ejects an expired roll core after unwinding is complete. In another form, robot 20 can execute an implement change, swapping wand 22 for a different implement in the form of a gripper 23 as is shown in FIG. 7. Gripper 23 can be configured to engage the outer portions of an expired roll core and pull it from the unwinder making it available for a new roll of web material delivered via vehicle 12. While FIGS. 1 and 7 show robot arm 20 with individually attached implements 22 and 23, respectively, robot arm 20 can contain two or more different implements that are simply rotated or otherwise moved into position for a particular job without a full exchange of implements. Alternatively, two separate robots, in addition to the material roll handler, can be associated with the vehicle; one robot arm that includes an implement for manipulating a single layer of web material, and a second robot arm that includes an implement for removing an expired roll to make an unwinder available for loading a new roll of web material. In yet another form, robot implement similar to wand 22 can be designed to be capable of both securing a single layer of web material and also securing an expired roll core grasping it from the inside and outside of the core, for example.

[0051] Apparatuses / vehicles suitable for use in the disclosed methods can comprise a variety of components and capabilities, depending on the desired steps or aspects of a particular web managing method. Vehicles typically comprise one or more batteries for powering the vehicle, the material roll handler, and the robot. The batteries can be exchanged automatically by a mechanism associated with the vehicle (including robot 20 or a separate robot) , or a mechanism associated with a battery storage and replacement station. Batteries can also be exchanged by humans. In one form, the batteries are inductively chargeable with one or more charging mats positioned on the floor in the manufacturing environment. Battery charging mats can be included at various locations, including, for example, proximate a roll storage area such as shown in FIG. 2, or proximate an unwinder such as shown in FIG. 4A, so that batteries can be charged simultaneously with other jobs being completed with the vehicles and accompanying implements. Battery charging mats or stations can also be positioned in a location requiring the vehicle to navigate different paths than those taken to retrieve and / or load new rolls of web material. In one form, the vehicles comprise two distinct types of batteries, one of which can be charged via contact charging and the other can be charged inductively.

[0052] The vehicles and / or accompanying components may comprise one or more sensors adapted for a variety of benefits. The one or more sensors may comprise safety sensors (e.g., ultrasonic sensors) that can be employed to prevent, or at least inhibit, a moving vehicle from contacting or negatively interacting with humans or equipment. The safety sensors can be selectively activated and deactivated. For example, safety sensors can be deactivated when the vehicle is in, or close to, a position to retrieve a new roll of material from a storage location, such as the cradle shown and described above, and in, or close to, a position that is in front of an unwinder. The safety sensors can be reactivated once the vehicle moves away from the equipment with which it previously interacted.

1.A method of delivering and integrating a roll of web material (42) into a manufacturing converter, the method comprising the steps of:a. providing an apparatus, comprising:i. a vehicle (12) ;ii. a material roll handler (14) mounted onto the vehicle, the material roll handler (14) comprising a roll handler implement for engaging a new roll (40) of a web material (42) ; andiii. a robot (20) mounted onto the vehicle (12) or the material roll handler (14) , the robot (20) comprising a robot implement for engaging a single layer of the web material (42) ;b. moving the vehicle (12) to a storage location comprising the new roll (40) of the web material (42) ;c. retrieving, via the roll handler implement, the new roll (40) of the web material (42) from the storage location;d. moving the vehicle (12) proximate to a web unwinder (50) ;e. transferring the new roll of the web material onto the web unwinder (50) ;f. lifting a starting tail end (44) of the web material (42) off of the new roll of the web material;g. grasping, via the robot implement, the starting tail end (44) of the web material (42) ; andh. advancing the starting tail end (44) of the web material (42) , while grasped by the robot implement, along a material flow path of the manufacturing converter.2.The method of Claim 1, wherein the vehicle (12) comprises an autonomous guided vehicle or an autonomous mobile robot.3.The method of Claims 1 or 2, wherein the material roll handler (14) comprises a mandrel configured for engaging a roll core.4.The method of any one of the preceding claims, wherein the material roll handler (14) comprises one or more sensors, and wherein the one or more sensors comprises a camera, an ultrasonic distance sensor, a laser distance sensor, and / or a laser scanner.5.The method of any one of the preceding claims, wherein the roll handler implement is configured for translational movement along a vertical axis, and translational movement along two additional axes orthogonal to the vertical axis.6.The method of any one of the preceding claims, wherein the material roll handler (14) is movably mounted to the vehicle (12) .7.The method of any one of the preceding claims, wherein the robot implement is a clamp that contacts opposing sides of the single layer of the web material (42) .8.The method of any one of the preceding claims, wherein step (f) is completed by mechanical means, vacuum, and / or airfoil effect.9.The method of any one of the preceding claims, wherein step (h) comprises advancing the starting tail end (44) of the web material (42) to a splicing apparatus.10.The method of any one of Claims 1-8, wherein step (h) advancing the starting tail end (44) of the web material (42) comprises at least one of the following: using the robot implement to pull the web material (42) , and using the unwinder (50) to advance the web material (42) while the robot implement concurrently moves with the starting tail end (44) of the web material (42) .11.The method of any one of the preceding claims, comprising a step, between steps (g) and (h) , of (i) rotating the robot implement one or more rotations to wrap one or more layers of the web material (42) onto itself and the robot implement.12.The method of any one of the preceding claims, comprising a step, before step (e) , of (j) removing an expired roll of the web material from the unwinder (50) .13.The method of Claim 12, wherein the robot (20) comprises a second robot implement different from the robot implement, and wherein step (j) is completed via engagement by the second robot implement.14.The method of any one of the preceding claims, comprising a step, after step (g) , of (k) removing, via the robot implement, multiple wound layers of the web material from the new roll of the web material (42) , wherein the multiple wound layers of the web material are thereafter discarded.15.The method of any one of the preceding claims, comprising a step, before and / or during step (d) , of (l) moving the new roll of the web material (42) from a pickup position to a transport position so that a roll center of gravity is more closely positioned proximate a vehicle center of gravity.
