Abstract

The present invention relates to a molded composite article which comprises (I) a first resin member comprising a polyamide-series resin composition and (II) a second resin member which is directly bonded to the first resin member (I) and comprises a thermoplastic polyurethane-series resin, wherein the polyamide-series resin composition comprises a dry blend of a polyamide elastomer and a compound having a free amino group. The molded composite article may be produced by heating at least any one of the polyamide-series resin composition and the thermoplastic polyurethane-series resin to join the other resin (or resin composition).

Molded composite article and process for producing the sameTechnical Field

[0001] The present invention relates to a molded composite article in which a first resin member comprising a specific polyamide-series resin composition is bonded to a second resin member comprising a thermoplastic polyurethane-series resin in a one-piece construction without an adhesive, and a process for producing the same.Background art

[0002] Polyamide-series elastomers have been well recognized by sports market for their unique properties, such as low density, excellent fatigue performance, and favored appearance. Another widely applied high performance material in sports market is thermoplastic polyurethane (TPU) . In particular, among the field of shoe soles, in the field of athletic shoe such as a succor, baseball, or basketball shoe, in order to obtain higher flexibility as a shoe sole as well as strong bondability between materials, there is widely employed a molded composite article combining a polyurethane resin and a polyamide-series elastomer having not only high flexibility and toughness but also excellent bondability.

[0003] For example, Japanese Patent Application Laid-Open No. 505333 / 1996 (JP-8-505333A) discloses that a lightened shoe sole is obtained by injection-molding a polyamide elastomer containing a foaming agent into a mold, with inserting or putting a molded article of a thermoplastic resin such as a polyether amide, a polyether ester or a polyurethane in a mold, and adhering to the thermoplastic resin molded article (un-lightweight (un-lightened) plastic) and the elastomer (lightweight thermoplastic elastomer) . Japanese Patent Application Laid-Open No. 125155 / 1995 (JP-7-125155A) discloses a molded composite article in which a rigid plastic molded member formed of a blended matter of a polypropylene and a polyamide is coated with a non-rigid (or flexible) plastic containing a thermoplastic polyurethane and a plasticizer by thermal fusing. However, even in such a molded composite article (for example, a molded composite article using a polyurethane resin) , the adhesive strength between two materials (e.g., an adhesive strength relative to a polyamide elastomer as a counterpart member) has not been enough yet. Therefore, such a composite is affected by not only conditions for molding or conditions of materials to be used (e.g., production lot) but also using environment of the product (molded composite article) , resulting in unstableness of the bonded strength or the duration of the molded composite article (particularly the duration of the adhered site) .

[0004] Among the combinations of a polyurethane resin and a polyamide-series elastomer, in both practical use in market and the examples of JP-8-505333A, a polyether-series polyurethane resin is used as the polyurethane resin, and as a matter of fact, the composite comprising a polyester-series polyurethane resin and a polyamide-series elastomer is not produced. However, the polyester-series polyurethane resin is excellent in mechanical properties and economical efficiency than the polyether-series polyurethane resin. Therefore, not limited to the market of an athletic shoe, in all the field utilizing a composite of a polyurethane-series resin and a polyamide-series resin, it is a great issue in terms of both technical and commercial subjects that both polyether-series polyurethane resin and a polyester-series polyurethane resins are used with no distinction in technology development for a composite.

[0005] Since the bonding of the combination depends on affinity between soft segments in common with both resins, it is drastically difficult for example to combine a polyurethane having a small content of the polyether segment, particularly a costly advantageous polyester-series polyurethane, with a polyamide elastomer containing a polyether segment as a soft segment, and therefore commercially disadvantageous factors have been severely left.

[0006] WO2004050363 discloses that bonding to TPU can be improved by increasing the terminal amino group concentration of the polyamide-based resin. This is achieved by using a polyamide-series resin having an amino group (s) in a proportion of not less than 10 mmol / kg or using a compounding of a polyamide-series resin with an amine compound which has an amino group (s) in a proportion of not less than 10 mmol / kg. In the former case, the content of the amino group must be adjusted by adjusting a proportion of a diamine component constituting a polyamide-series resin. In the latter case, an amino group-containing compound having an amino group at a high concentration must be involved, when using commercially available polyamide elastomers which are hardly free from an amino group. It is complicated and cost-ineffective to achieve the high terminal amino group concentration especially by compounding the high terminal amino group amine compound into polyamide elastomers.

[0007] Therefore, the development of a molded composite article improved dramatically in both bonded strength and cost-efficiency in which, even using a polyamide elastomer resin often with low terminal amino group concentration and a thermoplastic polyurethane-series resin different in character from each other, the both resins are directly and firmly joined together without an adhesive is still required.Summary of the invention

[0008] The present inventors surprisingly found that when a compound having a free amino group which doesn’ t have to be high in concentration (e.g., doesn’ t have to be higher than 1000 mmol / kg) is introduced into a polyamide elastomer which often has a low content of terminal amino groups by a easy processing and cost-efficient dry blending method, the bonding performance is superior. For example, the superior bonding performance should give a peeling strength greater than 10 N / mm (determined according to ISO 8510-2) .

[0009] According to an aspect of the present disclosure, provided is a molded composite article which comprises

[0010] (I) a first resin member comprising a polyamide-series resin composition and

[0011] (II) a second resin member which is directly bonded to the first resin member (I) and comprises a thermoplastic polyurethane-series resin,

[0012] wherein the polyamide-series resin composition comprises a dry blend of a polyamide elastomer and a compound having a free amino group, and has a free amino group in a concentration of about 8 to 850 mmol / kg.

[0022] Without being bound to any theory, the inventors believe that the superior bonding performance may be caused by interfacial effect with inhomogeneous distribution of the terminal amino groups in the polyamide-series resin composition and also less consuming of the terminal amino groups of the compound having a free amino group in the dry blending with the polyamide elastomer, which terminal amino groups react with -NCO groups in thermoplastic polyurethane for firmly bonding efficiently.

[0030] A polyamide block copolymer having both a soft block (or soft segment) and a polyamide block (hard block or hard segment) is referred to as a polyamide elastomer. In the polyamide elastomer, as a soft segment, for example a polyether block, a polyester block and / or a polycarbonate block are often used for the purpose of imparting softness or flexibility to the polyamide.

[0031] The polyamide block may comprise a monomer arrangement similar to an arrangement of a conventional polyamide-series resin (or a polyamide, a polyamide unit, a polyamide segment) , for example, an aliphatic polyamide-series resin (an aliphatic polyamide) , an alicyclic polyamide-series resin (an alicyclic polyamide) , an aromatic polyamide-series resin (an aromatic polyamide) , and other polyamides. Such a polyamide block may be a homopolyamide or a copolyamide.

[0034] The hard segment comprising the alicyclic polyamide may include a homopolyamide or copolyamide having at least one component selected from the group consisting of at least an alicyclic diamine and an alicyclic dicarboxylic acid as a constitutive component. For example, there may be mentioned an alicyclic polyamide obtained from an alicyclic diamine and / or an alicyclic dicarboxylic acid as at least part of one component among a diamine component and a dicarboxylic acid component each constituting the polyamide. As the diamine component and the dicarboxylic acid component, the above-mentioned aliphatic diamine (s) and / or aliphatic dicarboxylic acid (s) are preferably used in combination with the above-mentioned alicyclic diamine (s) and / or alicyclic dicarboxylic acid (s) . Such a resin comprising the alicyclic polyamide generally has high transparency, and is known as a so-called transparent polyamide. Examples of the alicyclic diamine may include a diaminocycloalkane such as diaminocyclohexane (e.g., a diaminoC5-10cycloalkane) ; a bis (aminocycloalkyl) alkane such as bis (4-aminocyclohexyl) methane, bis (4-amino-3-methylcyclohexyl) methane or 2, 2-bis (4'-aminocyclohexyl) propane [e.g., a bis (aminoC5-8cycloalkyl) C1-3alkane] ; and others. Moreover, the alicyclic dicarboxylic acid may include a cycloalkanedicarboxylic acid such as cyclohexane-1, 4-dicarboxylic acid or cyclohexane-1, 3-dicarboxylic acid (for example, a C5-10cycloalkane-dicarboxylic acid) and others.

[0058] The alicyclic polyamide-series resin includes a homopolyamide or copolyamide having at least one component selected from the group consisting of at least an alicyclic diamine and an alicyclic dicarboxylic acid as a constitutive component. For example, there may be used an alicyclic polyamide obtained by using an alicyclic diamine and / or an alicyclic dicarboxylic acid as at least one component among a diamine component and a dicarboxylic acid component each constituting a polyamide-series resin. As the diamine component and the dicarboxylic acid component, the above-mentioned aliphatic diamine (s) and / or aliphatic dicarboxylic acid (s) are preferably used in combination with the alicyclic diamine (s) and / or alicyclic dicarboxylic acid (s) . Such an alicyclic polyamide-series resin has high transparency, and is known as a so-called transparent polyamide.

1.A molded composite article which comprises (I) a first resin member comprising a polyamide-series resin composition and (II) a second resin member which is directly bonded to the first resin member (I) and comprises a thermoplastic polyurethane-series resin, wherein the polyamide-series resin composition comprises a dry blend of a polyamide elastomer and a compound having a free amino group, and has a free amino group in a concentration of about 8 to 850 mmol / kg.2.A molded composite article according to claim 1, wherein the polyamide elastomer has in a molecule thereof at least one segment selected from the group consisting of a polyether segment, a polyester segment, and a polycarbonate segment.3.A molded composite article according to claim 1, wherein the compound having a free amino group is selected from the group consisting of a monoamine, a polyamine, a polyamide oligomer and a polyamide-series resin having a free amino group.4.A molded composite article according to claim 1, wherein the compound has a free amino group in a concentration of about 20 mmol / kg to 500 mmol / kg, preferably about 30 mmol / kg to 250 mmol / kg, more preferably about 40 mmol / kg to 150 mmol / kg, and particularly 45 mmol / kg to 130 mmol / kg.5.A molded composite article according to claim 1, wherein the proportion of the compound having a free amino group is about 0.1 to 50%by weight in the polyamide-series resin composition, preferably about 0.5 to 45%by weight, and more preferably about 1 to 30%by weight.6.A molded composite article according to claim 1, wherein the thermoplastic polyurethane-series resin comprises a thermoplastic polyurethane elastomer.7.A molded composite article according to claim 1, wherein the thermoplastic polyurethane-series resin comprises a polyester polyurethane obtainable from a polyester diol.8.A molded composite article according to claim 1, wherein the thermoplastic polyurethane-series resin is selected from the group consisting of a polyether urethane elastomer, a polyester ether urethane elastomer, and a polycarbonate urethane elastomer.9.A product, such as a shoe or a roll, comprising the molded composite article according to claim 1.10.A process for producing a molded composite article according to claim 1, which comprises heating at least one selected from the group consisting of (i) the first resin member (I) and (ii) the second resin member (II) to bond the first resin member (I) to the second resin member (II) .11.A process according to claim 10, which comprisesheating the thermoplastic polyurethane-series resin until molten,bringing the molten thermoplastic polyurethane-series resin into contact with at least part of a resin member comprising the polyamide-series resin composition to bond the thermoplastic polyurethane-series resin to the resin member comprising the polyamide-series resin composition.12.A process according to claim 10, which comprisesheating the polyamide-series resin composition until molten,bringing the molten polyamide-series resin composition into contact with at least part of a resin member comprising the thermoplastic polyurethane-series resin to bond the polyamide-series resin composition to the thermoplastic polyurethane-series resin member.13.A process according to claim 10, which comprisesheating both of the polyamide-series resin composition and the thermoplastic polyurethane-series resin until molten,bringing the molten polyamide-series resin composition into contact with the molten thermoplastic polyurethane-series resin to bond the polyamide-series resin composition and the thermoplastic polyurethane-series resin together.14.A process according to claim 10, wherein the polyamide-series resin composition and the thermoplastic polyurethane-series resin are bonded together in the molding process by a molding method selected from the group consisting of a heat press molding, a vacuum molding, an injection molding, an extrusion molding, and a blow molding.
