Abstract

A system and a method for sewing a first fabric pane(FPL) with a first length and a second fabric panel(FPS) with a second length, wherein the first length is larger than the second length, the system includes a differential feeding end effector(3) including a first feed roller(FR1) for feeding the first fabric panel at a first speed and a second feeding roller(FR2) for feeding the second fabric panel at a second speed, wherein the first speed and the second speed are configured so that the second fabric panel is stretched to match the stretched length of the second fabric panel to the length of the first fabric panel. A press roller(34) is further provided for the second feeding roller to secure the second fabric during the stretching process, the press roller is configured to switch between at least a first position at which the press roller is spaced from the second feeding roller with a gap therebetween and a second position at which the press roller is pressed against the second feeding roller with pressure to secure the second fabric.

Description

SYSTEM AND METHOD FOR SEWING STRETCH FABRICSTECHNICAL FIELD

[0001] The present disclosure relates to garment industry, and in particular to a system and method for sewing stretchable fabrics. TECHNICAL BACKGROUND

[0002] Stretch fabrics are textiles designed to expand and recover their shape, either due to the inclusion of elastic fibers like Lycra, elastane, or spandex or through the looping structure of knit fabrics. Their flexibility, comfort, and form-fitting properties make them ideal for various garments, including intimate wear, sportswear, and compression garments. They are also used in t-shirts, hoodies, jackets, sweaters where freedom of movement is essential.

[0003] In garment construction, stretch fabrics are often sewn with less-stretchy materials such as woven fabrics and leather. Common examples include elastic waistbands in cotton underwear to provide fit, elastic cuffs on jackets / coast for better insulation, and maternity wear that are integrated with elasticized sections to accommodate body changes, to name just a few.

[0004] To achieve the tensioning function of the stretch fabric, these sections are typically cut shorter and then stretched to match the length of the longer garment parts before being sewn together. This process requires high precision and skilled manipulation, as any misstep can result in uneven distribution of the elastic or fabric bunching, compromising the overall fit and appearance of the garment.

[0005] Conventionally, this process was performed by human. During manual operations, the elastic band is first stretched and positioned relative to the adjoining fabric section using pins. Sewing is then done in each section between the pins, with each pin removed before moving on to the next section. In cases where pins are not used, visible marks or notches on the fabric are necessary to guide the sewing. These steps require additional preparation and careful manipulation to ensure the sewing task is completed accurately and effectively.

[0006] While semi-automation is becoming more common in the garment industry, the sewing process for these types of tasks is still predominantly carried out by human workers, making the industry vulnerable to labor shortages and rising wages. Additionally, sewing stretch fabrics requires a higher level of skill, and the variability in workers' expertise often results in quality issues and increased material waste. Therefore, there is a need to improve the sewing system to perform the process automatically and increase the efficiency in the garment industry.SUMMARY OF THE INVENTION

[0007] The present disclosure is provided to address the problem and is directed to provide an automatic system and a method for sewing a first fabric panel with a first length and a second fabric panel with a second length, wherein the first length is larger than the second length.

[0008] According to the first aspect of the present disclosure, a system for sewing stretchable fabric panels is provided, the system includes a sewing machine configured to sew the first fabric panel and the second fabric panel together; a differential feeding end effector including a first feed roller for feeding the first fabric panel and a second feeding roller for feeding the second fabric panel; and a central controller configured to control the first feed roller to feed the first fabric panel at a first speed and the second feed roller to feed the second fabric panel at a second speed, the first speed and the second speed is configured so that the second fabric panel is stretched to match the stretched length of the second fabric panel to the length of the first fabric panel. According to another aspect of the present disclosure, a method for sewing stretchable  fabric panels is provided, the method includes preparing the first fabric panel and the second fabric panel; wrapping the first fabric panel and the second fabric panel on a first feeding roller and a second feeding roller, respectively; feeding the first fabric panel at a first speed by the first feeding roller and feeding the second fabric panel at a second speed by the second feeding roller to a sewing machine to sew the first fabric panel and the second fabric panel together, wherein the first speed and the second speed is configured so that the second fabric panel is stretched to match the stretched length of the second fabric panel to the length of the first fabric panel.

[0009] With the present disclosure, the effective length of stretchable fabric materials during feeding can be altered automatically. By incorporating the differential feeding in the system and method according to the present disclosure, the feeding speed of the fabric panels can be dynamically adjusted, resulting in a precisely controlled seamline that aligns with the length of a longer fabric panel to which it is joined, significantly improving seam accuracy and reducing reliance on human skills. [0016] As shown in Fig. 1, which is a schematic view showing the structure of the sewing system according to the present disclosure, the sewing system includes a sewing machine 1, a feeding speed monitor 2, a differential feeding end-effector 3, a manipulator 4 configured to control the position and orientation of the differential feeding end-effector 3, and a central controller 5 which processes the signals and coordinates the operation of the manipulator 4, the differential feeding end-effector 3, the feeding speed monitor 2 and the sewing machine 1.

[0017] With reference to Fig. 1, the sewing machine 1 can be any type of sewing machine and includes a base or sewing table (not labelled) , a needle (not labelled) configured to stitch the fabric panels FPL and FPS together, a feeding mechanism (not shown) e.g. presser foot (11, in Fig. 2A) , configured to forward the fabric panels as the needle stitches, and a sewing controller (not shown) configured to control the operation of the sewing machine 1.

[0018] With reference to Fig. 2A and Fig. 2B which are schematic views showing the perspective view and exploded view of the feeding speed monitor 2, respectively, the feeding speed monitor 2 is configured to detect the real-time feeding rate of the fabric panels as they advance through the sewing machine 1. As shown in Fig. 2A, the feeding speed monitor is provided besides the presser foot of the sewing machine 1, and includes a base plate 21 fixed on the base of the sewing machine, a monitor roller 22 rotatably provided on the base plate 21 via e.g. a bearing 23 and connected with a first pulley 24, a second pulley 25 rotatably provided on the base plate 21 and connected with a output shaft of a motor 26, and a timing belt 27 connected between the first pulley 24 and the second pulley 25. The roller axis of the monitor roller 22 is orientated substantially perpendicular to the forward sewing direction and intersecting the position of the presser foot or needle.

[0019] In a preferred embodiment, the outer surface of the monitor roller 22 can be treated to increase the friction coefficient thereof, e.g. by coated with a friction increasing material, e.g. polyurethane, by roughening the surface, or by providing a friction increasing layer thereon, there is no limitation on this issue. During sewing, the monitor roller 22 is pressed on the fabric panels and is rotated synchronously with the advance of the fabric panels, so that the rotation of the monitor roller 22 is transmitted to the second pulley 25 via the timing belt 27 and then to the motor 26, the motor 26 turns the rotation into signals e.g. by an encoder (not shown) of the motor 26 and sends the signal to the central controller 5, whereby the feeding speed of the fabric is real-time monitored.

[0021] In addition, the monitor roller 22 can be embodied as a wheel rather than a roller, there is no limitation. Although a contact-type feeding speed monitor is described above, a non-contact feeding speed monitor can also be used, the present disclosure shall not be limited. The transmission of the signal from the feeding speed monitor to the central controller can be wired or wireless, there is no limitation thereon.

[0022] The differential feeding end-effector 3 will be described below with reference to Fig. 3 to Fig. 5, wherein Fig. 3 is a perspective view showing the overall structure of the differential feeding end-effector 3, Fig. 4 is a partial perspective view showing the structure for feeding the shorter fabric panel, and Fig. 5 is an exploded view showing the structure for feeding the shorter fabric panel. As shown in Fig. 3, the differential feeding end-effector 3 includes two feed rollers FR1 and FR2 configured to manipulate fabric panels with different lengths independently. For illustration only and not for limitation, the feed roller FR1 is used to manipulate a longer fabric panel FPL and the feed roller FR2 is used to manipulate a shorter fabric panel FPS which requires controlled stretching. Continue to refer to Fig. 3, the differential feeding end-effector 3 includes a frame 31 fixed to the manipulator 4 (shown in Fig. 1) , the first feed roller FR1 rotatably mounted on the frame 31 and the second feed roller FR2 rotatably mounted on the frame 31, a first motor M for driving the first feed roller FR1 and a second motor M (not shown in Fig. 3) for driving the second feed roller FR2, and a first transmission mechanism 32 including pulleys 321 and timing belt 322 for transmitting the rotation of the first motor to the first feed roller FR1 and a second transmission mechanism 33 including pulleys 331 and timing belt 332 for transmitting the rotation of the second motor to the second feed roller FR2.

[0023] With reference to Fig. 4 and Fig. 5, a press roller 34 is additionally provided for the second feed roller FR2. The press roller 34 is provided on the frame 31 by two electric putters 35 at both ends thereof, that is, the first ends of the electric putters 35 are fixed on the frame 31, and both ends of the press roller 34 are respectively rotatably supported on the second end of the electric putters 35. The electric putters 35 are configured to switch at least between two positions, they are a first position at which the putters 35 are extended to bring the press roller 34 away from the second feed roller FR2 and a second position at which the putters are retracted to bring the press roller 34 to press on the second feed roller FR2 with pressure, so that when the electric putters 35 are in the extended position, the press roller 34 is spaced from the second feed roller FR2 with a gap to allow the fabric panel FPS move therethrough freely, and when the electric putters 35 are in the extracted position, the fabric panel FPS is clamped between the press roller 34 and the second feed roller FR2. Although the putters 35 in this embodiment are implemented as electric putters 35 and operate with electric, the present disclosure will not be limited thereto, other putters or similar mechanism can be employed, e.g. pneumatic putters, hydraulic putters etc. In addition, it is unnecessary that the putters linearly switch between the extended position and retracted position, other motion, e.g. rotation switching can also be used.

[0024] The structural detail of the feeding rollers FR1 and FR2 will be described with reference to Fig. 5. It is noted that the first feed roller FR1 and the second feed roller FR2 can be of the same structure and thus the description below on one feed roller is equally applied to the other feed roller. Enclosed by the feed roller, a hollow steel suction pipe 36 having one or more slit openings 37 for air suction is connected to the frame 31 and fixedly supported at both ends, with at least one of the slit openings 37 facing towards the sewing table. One end of the pipe 36 is sealed and the other end is connected to a vacuum source (not shown) . Each feed roller FR1 or FR2 is connected to the fixed steel suction pipe 37 through ball bearings 38 placed inside the roller at both ends, allowing the feed roller FR1 or FR2 to rotate freely.

[0025] On the surface of each feed roller FR1 or FR2, there is also a slit opening 39 (Fig. 4) exposed to the vacuum suction, to enable the two feed rollers FR1 and FR2 to (i) pick up and wrap two layers of fabric from stacked fabric panels before sewing and (ii) feed the fabric panels into the sewing machine controllably during the sewing process.

[0026] To keep the shorter fabric panel, which is subjected to stretching during sewing, on the feed roller FR2 and avoid fabric slippage, the press roller 34 is operable to press on the feed roller FR2. The press roller 34 is rotatably supported by and is linearly actuated by the electric putters 35 at each end. Before sewing, the electric putters 35 are controlled to fully extend the press roller, maintain a gap between the press roller 34 and the feed roller FR2. During sewing, the press roller 34 is retracted by the electric putters 35 to apply additional pressure on the fabric panel FPS against the feed roller FR2. This, in turn, increases the friction force between the feed roller FR2 and the fabric panel FPS. As a result, the fabric panel FRS stays fixed on the slit opening 39 of the feed roller FR2 until the end of the sewing process. A suitable clearance is always maintained between the press roller 34 and the sewing table, which ensures that the press roller 34 does not unintendedly interfere with the sewing operations.

[0027] As shown in Fig. 1, the differential feeding end effector 3 is mounted on a robotic manipulator 4, which furnishes the device with the necessary degrees of freedom for handling and manipulating fabric panels. The differential feeding end effector 3 is provided a mounting flange 311 (Fig. 3) that serves as the connection interface with the manipulator 4. Although in Fig. 1, the manipulator 4 is embodied as a robot, there is no limitation, any mechanism which can move the differential feeding end effector 3 in desired direction can be used.

[0028] As shown in Fig. 1, a central controller 5 is provided to control the operation of the differential feeding end effector 3 and the manipulator 4 based on the signal from the feeding speed monitor 2 and other information input therein or in-built. The controller 5 can be communicated with the feeding speed monitor 2, the differential feeding end effector 3, the manipulator 4, and the sewing machine wirely or wirelessly to receive signals therefrom and send signals and instructions thereto. The controller 5 can be implemented by a universal controller, a dedicated controller, and can also be implemented by discrete electronic parts or by an integrated chip, e.g. single chip process, ASIC, or the like. In a preferred embodiment, the controller 5 can be embodied as a processor including a CPU, a memory for storing the program, the data received from the sensing system, or the like, and the I / O interface communicating with the outer peripherals.

[0030] As shown in Fig. 6, the sewing process mainly includes three phases: picking phase P1, wrapping phase P2 and sewing phase P3. Before the picking phase P1, two stretchable fabric panels FPL and FPS of different lengths are placed under the sewing machine, the shorter fabric panel FPS is placed on top of the longer fabric panel FPL and the data of the length of the two fabric panels are input into the central controller 5.

[0031] In the picking phase P1, the two fabrics are picked onto the surface of the two feed rollers FR1 and FR2 by aligning the feed rollers’ slit opening 39 with the fabric edges. The suction function of the feed rollers will be enabled when entering this phase P1. The distance between the two feed roller axes is fixed and in order to cope with different fabric lengths and different length differences, it is required to adjust the initial position of the differential feeding end effector 3 by the manipulator 4 and the initial angular position of the feed rollers FR1 and FR2 by motors M to ensure that both feed rollers FR1 and FR2 can align their respective slit openings 39 with the edges of the fabric panels.

[0032] The method for aligning the slit openings 39 of the feed rollers FR1 and FR2 with the edges of the fabric panels FPL and FPS is shown in Fig. 7, and the method includes the step of calculating the fabric length difference Ld and compares this value with the two rollers’ distance Lr.

[0033] If Lr> Ld which is exemplified in Fig. 8A, the manipulator 4 will move the feeding end effector 3 over the shorter fabric panel FPS and the short feed roller FR2 will rotate in such a way that its slit opening 39 faces towards the sewing table (hereafter defined as the angular position 0) while the first feed roller for the longer fabric panel FR1 will rotate to an angular position (Lr-Ld)  / r at which FR1 can suck the edge of the longer fabric panel FPL during next phase P2. Wherein r is the radius of the feed rollers FR1 and FR2. Correspondingly, if Lr< Ld which is exemplified in Fig. 8B, the manipulator 4 will move the feeding end effector 3 over the longer fabric panel FPL and the second feed roller FR2 will rotate to an angular position (Lr-Ld)  / r while the first feed roller FR1 will rotate to the angular position 0 at which the second feed roller FR2 can suck the short fabric panel FPS during next phase P2.

[0034] In the wrapping phase P2, the two fabric panels are wrapped on the two feed rollers FR1 and FR2 by which the feeding of the fabric panels can be fully controlled during the next sewing phase P3. In wrapping phase P2, the manipulator 4 and the differential feeding end effector 3 will be controlled to move towards the sewing machine 1 at a constant speed Vm. The two feed rollers’ rotation velocity are set as ωsr=ωlr=Vm / r until the manipulator 4 reaches the sewing machine 1, as shown in Fig. 9. The reaching can be detected by a sensor known in the related art. Wherein the subscript sr refers to the second feed roller FR2 for shorter fabric panel whereas lr refers to the first feed roller FR1 for longer fabric panel.

[0035] As shown in Fig. 10, in the sewing phase P3, the sewing machine’s real-time forward feeding speed, Vs is determined firstly, and then the shorter fabric panel FPS is stretched and sewed together with the longer fabric panel FPL by controlling the two feed rollers’ rotation velocity based on the value of Vs.

[0036] The sewing machine’s real-time forward feeding speed Vs is monitored by the feeding speed monitor 2, the monitor roller 22 is contacted with the fabric panels and is rotated with the advance of the fabric panels. In order to precisely monitor the feeding speed, torque control is employed to regulate the monitor roller’s motion, using a relatively small torque sufficient to overcome the mechanical transmission friction. The control law governing the monitor roller is defined as Tmr=Tf -kmrωmr, where Tmr is the monitor roller’s motor torque command, Tf is the experimentally measured torque required to overcome mechanical static friction, ωmr is the monitor roller’s rotation speed, and kmr is the damping coefficient. The damping term automatically reduces the torque command when the monitor roller rotates in accordance with the actual physical conditions. This adjustment eliminates slippage, ensuring smooth and wrinkle-free sewing, while performing real-time feeding speed sensing. The rotation of the monitor roller 22 is converted into the real-time forward feeding speed of sewing Vs which is the basis for planning the two feed rollers’ rotation. The controller 5 receives the real-time forward feeding speed and calculates the first rotation velocity of the first feeding roller FR1 and the second rotation velocity of the second feeding roller FR2 and instruct the motors M to rotate the first and second feeding rollers FR1 and FR2 to feed the fabric panels FPL and FPS which have been wrapped on the feeding rollers FR1 and FR2 into the sewing machine 1.

[0037] Specifically, for differentially feeding the longer fabric panel FPL and the shorter fabric panel FPS, the first feed roller FR1 is rotated by the motor M at a first velocity which is set as ωlr=Vs / r with which the first feed roller FR1 will feed the fabric panel FPL into the sewing machine 1 at the same speed as the sewing machine’s forward feeding speed monitored by the feeding speed monitor 2 to prevent wrinkle generation or overstretching. The second rotation velocity of the second feed roller FR2 is set as ωsr=ρVs / r where ρ is the ratio of the length of FPS to the length of FPL (0<ρ<1) . Because of the velocity difference between the two feed rollers FR1 and FR2, the shorter fabric panel FPS will be stretched to the same length as the longer fabric panel FPL so that the two fabric panels with different length can be sewn together.

[0038] The present disclosure is not to be limited in terms of the particular embodiments described in this application, which are intended as illustrations of various aspects. Many modifications and variations can be made without departing from its spirit and scope, as will be apparent to those skilled in the art. For example, the real-time forward feeding speed is monitor by the feeding speed monitor 2 in the above-described embodiment, but the present disclosure is not limited thereto, in case the sewing machine 1 includes a real-time forward feeding speed sensor and the central controller 5 can be communicated with the sewing machine 1 and receive the real-time forward feeding speed from the sewing machine 1 directly, in the case, the feeding speed monitor 2 may be omitted. In the above-described embodiment, the distance between the first feeding roller FR1 and the second feeding roller FR2 is fixed, however, the present disclosure is not limited thereto, the distance of the first feeding roller FR1 and the second feeding roller FR2 can be adjusted according to the length difference between the longer fabric panel FPL and the shorter fabric panel FRS, and in this case, the algorithm shown in Fig. 7 can be omitted. In addition, although the central controller 5 is shown as a separate part in Fig. 1, the present disclosure is not limited thereto, the central controller 5 may also incorporated in other parts, e.g. as built in the differential feeding end effector, the feeding speed monitor, and so on. In another embodiment, the central controller 5 may also integrated with the controller of the sewing machine 1, for example, the central controller 5 may be implemented as a hardware, a software or a firmware integrated with other controller, e.g. the controller of the sew machine. In the above-described embodiment, although the transmission mechanism including pulleys and timing belt is included, the present disclosure is not limited thereto, any other transmission mechanism, including gears, worm, screw, etc. can also be used.

Claims

1.A system for sewing a first fabric panel with a first length and a second fabric panel with a second length, wherein the first length is larger than the second length, the system includes:a sewing machine configured to sew the first fabric panel and the second fabric panel together;a differential feeding end effector including a first feed roller for feeding the first fabric panel and a second feeding roller for feeding the second fabric panel; and a central controller configured to control the first feed roller to feed the first fabric panel at a first speed and the second feed roller to feed the second fabric panel at a second speed, the first speed and the second speed is configured so that the second fabric panel is stretched to match the stretched length of the second fabric panel to the length of the first fabric panel.2.The system according to claim 1, further including a feeding speed monitor configured to monitor the real-time feeding speed of the sew machine and send a signal indicative of the real-time feeding speed to the central controller, the central controller is further configured to determine the first speed and the second speed based on the real-time feeding speed.3.The system according to claim 1 or 2, further including a manipulator configured to move the differential feeding end effector.4.The system according to any one of claims 1-3, wherein the differential feeding end effector includes a first feed roller for feeding the first fabric panel and a second feed roller for feeding the second fabric panel, and a press roller configured to switch between at least a first position at which the press roller is spaced from the second feeding roller with a gap therebetween and a second position at which the press roller is pressed against the second feeding roller with pressure.5.The system according to claim 4, wherein putters are respectively provided at both ends of the press roller to switch the press roller between the first and second positions.6.The system according to any one of claims 1-5, wherein each of the first feeding roller and the second feeding roller includes a slit opening connected to a vacuum source, to pick up the fabric panel.7.The system according to any one of claims 2-6, wherein the feeding speed monitor includes a monitor roller contacted with the fabric panels so as to rotate with the advance of the fabric panels and a motor connected with the monitor roller configured to convert the rotation of the monitor roller into the signal indicative of the real-time feeding speed of the sewing machine.8.A method for sewing a first fabric panel with a first length and a second fabric panel with a second length, wherein the first length is larger than the second length, the method includes:preparing the first fabric panel and the second fabric panel;wrapping the first fabric panel and the second fabric panel on a first feeding roller and a second feeding roller, respectively;feeding the first fabric panel at a first speed by the first feeding roller and feeding the second fabric panel at a second speed by the second feeding roller to a sewing machine to sew the first fabric panel and the second fabric panel together,wherein the first speed and the second speed is configured so that the second fabric panel is stretched to match the stretched length of the second fabric panel to the length of the first fabric panel.9.The method according to claim 8, wherein the first feeding roller and the second feeding roller each includes at least one slit opening connected to a vacuum source, and the method further includes respectively aligning the slit opening of each of the feeding roller with edge of the respective fabric panels.10.The method according to claim 8 or 9, further including monitoring the real-time feeding speed of the sewing machine and determining the first speed and the second speed according to the real-time feeding speed.11.The method according to any one of claims 8-10, wherein during wrapping the second fabric panel on the second feeding roller and / or feeding the second fabric panel, the second fabric panel is pressed on the second feeding roller by a press roller.12.The method according to claim 9, wherein respectively aligning the slit opening of each of the feeding roller with edge of the respective fabric panels includes:calculating the fabric length difference of the first fabric panel and the second fabric panel;if the distance between the axis of the first feeding roller and the axis of the second feeding roller is smaller than the calculated fabric length difference, rotating the first feeding roller so that the slit opening of the first feeding roller faces to the first fabric panel and rotating the second feeding roller to an angular position (Lr-Ld)  / r, wherein Lr is the distance between the axis of the first feeding roller and the axis of the second feeding roller, Ld is the calculated fabric length difference and r is the radius of the second feeding roller; andif the distance between the axis of the first feeding roller and the axis of the second feeding roller is larger than the calculated fabric length difference, rotating the second feeding roller so that the slit opening of the second feeding roller faces to the second fabric panel and rotating the first feeding roller to an angular position (Lr-Ld)  / r, wherein Lr is the distance between the axis of the first feeding roller and the axis of the second feeding roller, Ld is the calculated fabric length difference and r is the radius of the first feeding roller.13.The method according to any one of claims 8-12, wherein the ratio of the first speed to the second speed is 1: ρ, wherein ρ is the ratio of the second length to the first length.
