Abstract

This invention relates to a one-component epoxy composition comprising an aromatic di-functional epoxy resin, the aromatic di-functional epoxy resin having an epoxide equivalent weight of less than 400 g / eq, a multi-functional glycidyl amine epoxy resin, at least one core-shell rubber toughened epoxy, and an effective amount of accelerator, along with related methods of making and using the same. The one-component epoxy compositions could be used as structural adhesives after low temperature curing, for example, in magnet bonding applications, especially for pre-magnetized magnet material bonding, which provides very good lap shear strength, good anti-aging performance.

Description

ONE-COMPONENT EPOXY COMPOSITIONS FOR LOW TEMPERATURE CURING AND STRUCTURAL ADHESIVE THEREFROM, AND METHODS OF USING SAMETechnical field

[0001] The present disclosure relates to one-component (1K) epoxy compositions for low temperature curing, structural adhesives therefrom, especially hygrothermal aging resistant structural adhesives and assemblies, along with related methods of using the same. The one-component epoxy compositions and structural adhesives can be used, for example, in magnet bonding applications.Background of the invention

[0002] Structural adhesives are widely used in the various industry, for example display frame bonding, car body bonding, automotive components bonding and electric motor magnet bonding. Generally, all these applications demand extremely good bond strength throughout the final products' life cycle. Two-component (2K) epoxy adhesive is an ideal and effective adhesive for bonding magnet materials. The two components sometimes do not mix correctly as you apply them. When this happens, the adhesive will not form a sufficient bond, resulting in adhesive failure. In addition, ordinary 2K adhesives usually require relative long cure time, and therefore, are not suitable for high-speed production applications.

[0003] 1K epoxy adhesive can be cured at a temperature of less than 80 ℃, which is widely used in electronic market. Normally, most of low temperature curable 1K epoxy adhesives are thiol based, with a Tg of lower than 60℃. Such an epoxy composition can't meet the high operating temperature requirements and good hygrothermal aging resistance requirements of magnetic bonding applications.

[0004] In magnet bonding applications, especially for pre-magnetized magnet substance, which require bonding components to be fixed at low temperature (e.g., equal to or less than 80 ℃) to reduce the risk of demagnetization. Simultaneously, the structural adhesive should have good hygrothermal aging resistance.

[0005] Therefore, there is a need for a one-component epoxy structural adhesive which provides fast low temperature curability, high bonding adhesion on magnet substance and high hygrothermal aging resistance performance.Summary of the invention

[0006] It is therefore the object of the present invention to overcome the above-mentioned drawbacks by providing a high-performance structural adhesive composition which has excellent curability performance at a low curing temperature, such as less than 100 ℃, or less than 80℃, and good hygrothermal aging resistance.

[0007] According to one aspect, the present invention relates to a one-component epoxy composition comprising: A) an aromatic di-functional epoxy resin, the aromatic di-functional epoxy resin having an epoxide equivalent weight of less than 400 g / eq, B) a multi-functional glycidyl amine epoxy resin, C) at least one rubber toughened epoxy, and D) an effective amount of accelerator, wherein the rubber toughened epoxy comprising an acrylic rubber toughened epoxy.

[0008] According to one aspect, the present invention is directed to a method of using a one-component epoxy composition which comprises: a) applying a one-component epoxy composition of present invention on a first substrate, b) attaching a second substrate to the fist substrate to form an article, and c) curing the article at a curing temperature of equal to or less than 100℃, wherein at least one of the first substrate and the second substrate comprises pre-magnetized magnet material.

[0009] According to still another aspect, the present invention also relates to a structural adhesive comprising a cured product of the one-component epoxy composition according to present invention. In still another aspect, the present invention is directed to an article comprising a first substrate, a second substrate and a cured composition disposed between and adhering the first substrate and the second substrate, wherein the cured composition is the cured product of the one-component epoxy composition according to present invention.

[0026] Suitable aromatic di-functional epoxy resins used herein independently refer to epoxy resins containing two epoxy radicals and containing at least one aromatic unit in the molecule (for example, in the backbone or in a side chain, if present, or in both backbone and side chain) . Typically, the aromatic difunctional epoxy resins include two epoxy groups, derived for example from glycidyl ethers, preferably at a terminal position of the resin backbone or side chain if present.

[0036] In acrylic rubber toughened epoxy resin, the acrylic rubber is dispersed in the epoxy resin matrix in the form of micrometre-sized particles, forming a two-phase structure.

[0037] In some acrylic rubber toughened epoxy resins, the acrylic rubber microparticles are uniformly dispersed in bisphenol A and bisphenol F epoxy resin. The acrylic rubber comprises functional groups, cush as carboxyl or epoxy group.

[0049] In some embodiments, the multi-functional glycidyl amine epoxy resin comprises tri-functional glycidyl amine type epoxy resin and tetra-functional glycidyl amine type epoxy resin. I n some preferred embodiments, the multi-functional glycidyl amine epoxy resin comprises N, N-diglycidyl-4-glycidyloxyaniline, 4, 4'-Methylenebis (N, N-diglycidylaniline) .

[0062] Epoxy resin diluent include a wide variety of epoxy resin compounds. Any epoxy diluent compound that improves the mechanical and thermal performance of the final composition is preferably used as the epoxy resin diluent composition. For example, the epoxy diluents, (or polyepoxides) useful in the present invention may include aliphatic, cycloaliphatic, aromatic, hetero-cyclic epoxy diluents, and mixtures thereof. In one preferred embodiment, the epoxy diluent may contain, on the average, one or more reactive oxirane groups. Epoxy resins useful in the embodiments described herein may include for example mono-functional epoxy resins, multi-or poly-functional epoxy resins, and combinations thereof.

[0074] In some embodiments of the present invention, the one-component epoxy composition is preferably cured by steps of:

[0139] In Examples 1 to 5, the curable epoxy compositions were prepared according to the formulations provided by the present invention. These formulations especially included the aromatic difunctional epoxy resin, rubber toughened epoxy resin, multi-functional glycidyl amine epoxy resin, designed accelerator. When the contents of the claimed components of the present invention are within certain ranges, the prepared epoxy compositions could be cured at low temperature (less than 120℃, such as 80℃) . And prepared cured epoxy compositions have good las shear strength and anti-aging property.

[0140] For traditional 1K epoxy composition curable at 80℃, Tg of the epoxy composition is lower than 80℃, which cannot meet heat resistance requirement for magnet bonding application. In detail, if Tg of epoxy composition is lower than 80℃, it’s difficult to pass 85℃, 85%R.H. aging test. I n present invention, E1-E5 1K epoxy compositions were cured at 80℃ and the Tg of E1-E5 are all higher than 100°, the cured material shows good adhesion to epoxy-coated magnet substrates.

Claims

1.A one-component epoxy composition comprising:A) an aromatic di-functional epoxy resin, the aromatic di-functional epoxy resin having an epoxide equivalent weight of less than 400 g / eq,B) a multi-functional glycidyl amine epoxy resin,C) at least one rubber toughened epoxy, andD) an effective amount of accelerator,wherein the rubber toughened epoxy comprising an acrylic rubber toughened epoxy.2.The one-component epoxy composition of claims 1, wherein the aromatic di-functional epoxy resin having an epoxide equivalent weight of from 100 to 300 g / eq, or from 110 to 250 g / eq.3.The one-component epoxy composition of claims 1, wherein the one-component epoxy composition comprises from 5 to 35 parts by weight, or 15 to 30 parts by weight of the aromatic di-functional epoxy resin.4.The one-component epoxy composition of claim 1, wherein the one-component epoxy composition comprises 3 to 20 parts by weight or 5 to 20 parts by weight of the acrylic rubber toughened epoxy resin.5.The one-component epoxy composition of claim 1, wherein the one-component epoxy composition comprises 0.5 to 10 parts by weight or 0.5 to 6 parts by weight of the acrylic rubber.6.The one-component epoxy composition of claim 1, wherein the one-component epoxy composition further comprises a core-shell rubber toughened epoxy resin having a polybutadiene core.7.The one-component epoxy composition of claim 1, wherein the multi-functional glycidyl amine epoxy resin comprises tri-functional glycidyl amine type epoxy resin and tetra-functional glycidyl amine type epoxy resin.8.The one-component epoxy composition of claim 1, wherein the multi-functional glycidyl amine epoxy resin comprises N, N-diglycidyl-4-glycidyloxyaniline, 4, 4'-Methylenebis (N, N-diglycidylaniline) .9.The one-component epoxy composition of claim 1, wherein the one-component epoxy composition comprises from 5-30 parts by weight, or 10-20 parts by weight of the multi-functional glycidyl amine epoxy resin.10.The one-component epoxy composition of claim 1, wherein the accelerator comprising one or more selected from a substituted amine and a substituted imidazole.11.The one-component epoxy composition of claim 1, wherein the accelerator comprises a substituted amine in an amount of 10-25 parts by weight.12.A method of using a one-component epoxy composition which comprisesapplying a one-component epoxy composition of at least one of claims 1 to 11 on a first substrate,attaching a second substrate to the fist substrate to form an article, andcuring the article at a curing temperature of equal to or less than 100℃, wherein at least one of the first substrate and the second substrate comprises pre-magnetized magnet material.13.The method of claim 12, wherein the curing temperature is equal to or less than 80℃.14.The method of claim 13, wherein at least one of the substrates is epoxy coated pre-magnetized magnet material.15.A structural adhesive comprising a cured product of the one-component epoxy composition according to any one of claims 1-11.16.The structural adhesive of claim 15, wherein the curable epoxy composition is cured at a curing temperature of equal to or less than 100℃, or equal to or less than 80℃.17.An article comprising a first substrate, a second substrate and a cured composition disposed between and adhering the first substrate and the second substrate, wherein the cured composition is the cured product of the one-component epoxy composition according to any one of claims 1-11.
