Abstract

Disclosed is an absorbent article having a wearer facing side, a garment facing side, a longitudinal axis, and a transverse axis, the absorbent article comprising an absorbent body, the absorbent body comprising: 1) a liquid permeable topsheet; 2) a liquid impermeable backsheet having a pair of longitudinally extending side edges, and a pair of transversely extending end edges; 3) a main absorbent core disposed between the topsheet and the backsheet, the main absorbent core having a smaller dimension than the backsheet in both the longitudinal direction and the transverse direction: 4) a pair of inner cuffs formed by a cuff material on the wearer facing side of the topsheet, each inner cuff comprising a longitudinally extending inner cuff sealing and a longitudinally extending inner cuff free edge positioned inward from the inner cuff sealing, wherein the inner cuff sealing bonds the cuff material and the topsheet, and an inner cuff elastic element is disposed adjacent the inner cuff free edge; and 5) a pair of additional core patches comprising an absorbent material existing region and a sealed region surrounding the absorbent material existing region, each additional core patch having a most inward point, a most outward point, and a most distal point closest to the backsheet end edge, each additional core patch disposed on the wearer facing side of the topsheet; wherein the most inward point of the additional core patch existing outward from the inner cuff free edge, the most outward point of the additional core patch existing outward from the inner cuff sealing, the most distal point of the additional core patch positioned distant from the end edge of the absorbent body by 0%to about 15%of the longitudinal dimension of the absorbent body, and each additional core patch having a longitudinal dimension of from about 3%to about 40%of that of the absorbent body.

Description

ABSORBENT ARTICLE WITH ADDITIONAL CORE PATCHFIELD OF INVENTION

[0001] This invention relates to absorbent articles such as diapers having a core assembly which provides improved leakage prevention while maintaining wear comfort.BACKGROUND OF THE INVENTION

[0002] Absorbent articles for personal hygiene, such as disposable diapers, disposable pants, and adult incontinence undergarments, are designed to absorb and contain various body exudates, including urine, menses, low viscosity fecal matter, and solid fecal matter. Urine may be difficult to quickly contain while the wearer is sleeping, and particularly when the wearer is sleeping on one’s side. Moreover, it is known that when fecal material and urine meet on the skin, this may cause irritation and redness of the skin and sometimes even dermatitis of the skin.

[0003] Absorbent articles with means to contain urine by a discrete core or a discrete absorbent sheet in addition to the main core have been known in the art, such as in US Patent 5167653, JP Patent publication H10-314219A, and CN Patent publication 118383946A. While such absorbent articles have been known, they have shortcomings that have prevented significant commercial success. For example, those known in the art may provide the absorbent article thick in the crotch region or around the leg openings. For example, those with very little absorbent material may not provide meaningful containment, in particular, along the end edges of the absorbent body. Such configurations may compromise leakage prevention and the wearer’s comfort, particularly after the overall absorbent article has contained bodily fluids.

[0004] Based on the foregoing, there is a need for an absorbent article having an additional core patch for preventing urine leakage while maintaining wear comfort and leg gasketing. There is further a need for manufacturing such a wearable article in a reliable and economical manner.SUMMARY OF THE INVENTION

[0005] The present in invention is directed to an absorbent article having a wearer facing side, a garment facing side, a longitudinal axis, and a transverse axis, the absorbent article comprising an absorbent body, the absorbent body comprising:

[0006] 1) a liquid permeable topsheet;

[0007] 2) a liquid impermeable backsheet having a pair of longitudinally extending side edges, and a pair of transversely extending end edges;

[0008] 3) a main absorbent core disposed between the topsheet and the backsheet, the main absorbent core having a smaller dimension than the backsheet in both the longitudinal direction and the transverse direction:

[0009] 4) a pair of inner cuffs formed by a cuff material on the wearer facing side of the topsheet, each inner cuff comprising a longitudinally extending inner cuff sealing and a longitudinally extending inner cuff free edge positioned inward from the inner cuff sealing, wherein the inner cuff sealing bonds the cuff material and the topsheet, and an inner cuff elastic element is disposed adjacent the inner cuff free edge; and

[0010] 5) a pair of additional core patches comprising an absorbent material existing region and a sealed region surrounding the absorbent material existing region, each additional core patch having a most inward point, a most outward point, and a most distal point closest to the backsheet end edge, each additional core patch disposed on the wearer facing side of the topsheet;

[0027] As used herein, the following terms shall have the meaning specified thereafter:

[0028] “Absorbent article" refers to articles of wear which may be in the form of taped type diapers, pant type diapers, incontinent briefs, feminine hygiene garments, and the like. The “absorbent article” may be so configured to absorb and contain various exudates such as urine, feces, and menses discharged from the body.

[0029] “Longitudinal” refers to a direction running substantially perpendicular from a waist edge to an opposing waist edge of the article and generally parallel to the maximum linear dimension of the article.

[0030] “Transverse” refers to a direction perpendicular to the longitudinal direction.

[0031] “Proximal” and “distal” refer respectively to the position closer or farther relative to the longitudinal center of the article.

[0032] “Inward” and “outward” refer respectively to the position closer or farther relative to the transverse center of the article.

[0033] “Wearer-facing” and “garment-facing” refer respectively to the relative location of an element or a surface of an element or group of elements. “Wearer-facing” implies the element or surface is nearer to the wearer during wear than some other element or surface. “Garment-facing” implies the element or surface is more remote from the wearer during wear than some other element or surface (i.e., element or surface is proximate to the wearer’s garments that may be worn over the disposable absorbent article) .

[0034] “Disposed” refers to an element being located in a particular place or position.

[0035] “Joined” refers to configurations whereby an element is directly secured to another element by affixing the element directly to the other element and to configurations whereby an element is indirectly secured to another element by affixing the element to intermediate member (s) which in turn are affixed to the other element.

[0036] “Film” refers to a sheet-like material wherein the length and width of the material far exceed the thickness of the material. Typically, films have a thickness of about 0.5 mm or less.

[0037] “Water-permeable” and “water-impermeable” refer to the penetrability of materials in the context of the intended usage of disposable absorbent articles. Specifically, the term “water-permeable” refers to a layer or a layered structure having pores, openings, and / or interconnected void spaces that permit liquid water, urine, or synthetic urine to pass through its thickness in the absence of a forcing pressure. Conversely, the term “water-impermeable” refers to a layer or a layered structure through the thickness of which liquid water, urine, or synthetic urine cannot pass in the absence of a forcing pressure (aside from natural forces such as gravity) . A layer or a layered structure that is water-impermeable according to this definition may be permeable to water vapor, i.e., may be “vapor-permeable” .

[0038] “Extendibility" and "extensible" mean that the width or length of the component in a relaxed state can be extended or increased.

[0039] “Elasticated” and “elasticized” mean that a component comprises at least a portion made of elastic material.

[0040] “Elongatable material” , “extensible material” , or “stretchable material” are used interchangeably and refer to a material that, upon application of a biasing force, can stretch to an elongated length of at least about 110%of its relaxed, original length (i.e. can stretch to 10 percent more than its original length) , without rupture or breakage, and upon release of the applied force, shows little recovery, less than about 20%of its elongation without complete rupture or breakage as measured by EDANA method 20.2-89. In the event such an elongatable material recovers at least 40%of its elongation upon release of the applied force, the elongatable material will be considered to be “elastic” or “elastomeric. ” For example, an elastic material that has an initial length of 100mm can extend at least to 150mm, and upon removal of the force retracts to a length of at least 130mm (i.e., exhibiting a 40%recovery) . In the event the material recovers less than 40%of its elongation upon release of the applied force, the elongatable material will be considered to be “substantially non-elastic” or “substantially non-elastomeric” . For example, an elongatable material that has an initial length of 100mm can extend at least to 150mm, and upon removal of the force retracts to a length of at least 145mm (i.e., exhibiting a 10%recovery) .

[0042] “Artwork” refers to a visual presentation to the naked eye, which is provided by printing or otherwise, and having a color. Printing includes various methods and apparatus well known to those skilled in the art such as lithographic, screen printing, flexographic, and gravure ink jet printing techniques.

[0044] Absorbent Article and Absorbent Body

[0045] The present invention relates to absorbent articles comprising an absorbent body (38) and an application means, the absorbent body (38) comprising a liquid permeable topsheet (58) , a liquid impermeable backsheet (60) , a main absorbent core (59) disposed between the topsheet (58) and the backsheet (60) , a pair of inner cuffs (68) and a pair of additional core patches (98) . The present invention relates to absorbent articles of the tape type as in Figure 1A or the pant type as in Figure 1B. The taped type article may have an application means which is a fastening system comprising a pair of elongate members (190) and a receiving member (192) , the elongate members (190) transversely protruding from the left and right side edges of the back region (28) of the absorbent body (38) and fastenable with the receiving member (192) disposed on the front region (26) . For the tape type, the absorbent article as well as absorbent body (38) of the present invention is divided into 3 equal longitudinal dimensions to define a front region (26) , a back region (28) , and a crotch region (30) between the front region (26) and the back region (28) . Referring to Figure 1B, the present article may have an application means which is an elastic belt (40) extending transversely from the front and back regions (26, 28) of the absorbent body (38) and seamed with each other at the pair of transverse edges as side seams (32) . For the pant type, the absorbent article of the present invention is divided into a front region (26) matching the longitudinal dimension LF of the front belt (84) , a back region (28) matching the longitudinal dimension LB of the back belt (86) , and a crotch region (30) between the front region (26) and the back region (28) .

[0046] Referring to Figures 2A and 2B, the present article has a longitudinal centerline LX which also serves as the longitudinal axis, and a transverse centerline TX which also serves as the transverse axis. The term “proximal” refers to being closer to the transverse centerline TX, the term “distal” refers to being farther from the transverse centerline TX, the term “inward” refers to being closer to the longitudinal centerline LX, and the term “outward” refers to being farther from the longitudinal center line LX. The absorbent body (38) of the present article comprises a main absorbent core (59) having a smaller dimension than the backsheet in both the longitudinal direction and the transverse direction. The backsheet (60) has a pair of longitudinally extending side edges (48) and a pair of transversely extending end edges (50) . Accordingly, the region between the respective main absorbent core end edges (59E) and the backsheet end edges (50) is defined the core end edge regions (61) .

[0047] The topsheet (58) is a portion of the absorbent body (38) that may be positioned at least in partial contact or close proximity to a wearer. Suitable topsheets (58) may be manufactured from a wide range of materials, such as porous foams; reticulated foams; apertured plastic films; or woven or nonwoven webs of natural fibers (e.g., wood or cotton fibers) , synthetic fibers (e.g., polyester or polypropylene fibers) , or a combination of natural and synthetic fibers. The topsheet (58) is generally supple, soft feeling, and non-irritating to a wearer's skin. Generally, the topsheet (58) is liquid permeable, permitting bodily fluids to readily penetrate through the thickness of the topsheet (58) . One topsheet (58) useful herein is available from Fibertex NiLai, Malaysia with tradename H30501221 or FQN Hazlet NJ with tradename SB1206169. Any portion of the topsheet (58) may be coated with a lotion or skin care composition as is known in the art. Examples of suitable lotions include those described in U.S. Patent Nos. 5,607,760; 5,609,587; 5,635,191; and 5,643,588.

[0048] The backsheet (60) is positioned such that it extends beyond the main absorbent core (59) and the additional core patches (98) in both the longitudinal direction and the transverse direction. The backsheet (60) may be designed to prevent the exudates absorbed by and contained within the absorbent core (59) and the additional core patches (98) from soiling articles that may contact the absorbent article, such as bed sheets and undergarments. Generally, the backsheet (60) is substantially water-impermeable. Suitable backsheet (60) materials include films such as those manufactured by Plaster Argentina with tradename PLBA NBBS 10-12GSM PR V1. Other suitable backsheet (60) materials may include breathable materials that permit vapors to escape from the absorbent article while still preventing exudates from passing through the backsheet (60) . Exemplary breathable materials may include materials such as woven webs, nonwoven webs, composite materials such as film-coated nonwoven webs, and microporous films such as manufactured by Daika Japan with tradename MPF DKH-180 15G V7 and manufactured by Berry Nashville, TN with trademark BR-137P V13. Such breathable composite materials are described in greater detail in PCT Application No. WO 95 / 16746 and U.S. Patent No. 5,865,823. Other breathable backsheets including nonwoven webs and apertured formed films are described in U.S. Patent No. 5,571,096. An exemplary, suitable backsheet is disclosed in U.S. Patent No. 6,107,537. Other suitable materials and / or manufacturing techniques may be used to provide a suitable backsheet including, but not limited to, surface treatments, particular film selections and processing, particular filament selections and processing, etc.

[0049] Referring to Figures 4A –4C, an optional outer cover (42) may be provided on the garment-facing side of the backsheet (60) . The outer cover (42) may be made of a soft, non-woven material. The outer cover (42) and the backsheet (60) may be joined together by adhesive or any other suitable material or method. A particularly suitable outer cover (42) is available from Fibertex NiLai Malaysia with tradename A10160EJ –MALAYSIA and available from FQN Hazlet NJ with tradename SM1104174.

[0050] The main absorbent core (59) may include a main absorbent layer and an acquisition layer. The main absorbent layer is the region wherein absorbent materials having a high retention capacity, such as superabsorbent polymers, are present. The main absorbent layer may be substantially cellulose free. Superabsorbent polymers of the main absorbent layer may be disposed between first and second layers of material immobilized by a fibrous layer of thermoplastic adhesive material. The first and second layers of materials may be nonwoven fibrous webs including synthetic fibers, such as mono-constituent fibers of PE, PET and PP, multiconstituent fibers such as side by side, core / sheath or island in the sea type fibers. Such synthetic fibers may be formed via a spunbonding process or a meltblowing process. The acquisition layer facilitates the acquisition and the distribution of body exudates and may be placed between the topsheet (58) and the main absorbent layer. The acquisition layer may include cellulosic fibers. The main absorbent layers may be disposed in plurality in the main absorbent core (59) . Some portions of the main absorbent layers may be configured to have substantially no absorbent material to form a channel or a plurality of channels. Channels may be useful for allowing the main absorbent core (59) to bend upon swelling with fluids, such that the absorbent article conforms to the wearer’s body after swelling and prevent sagging of the article. The channels may also be formed in the acquisition layer, and may be configured to at least partly match the channels of the main absorbent layer in the thickness direction.

[0051] Additional Core Patch and Leg Gasketing System

[0052] The absorbent article of the present invention comprises a pair of additional core patches (98) which provides additional containment on top of the main absorbent core (59) , particularly for containing urine around the front and back end edges of the absorbent body (38) . The pair of additional core patches (98) of the present invention comprises an absorbent material existing region (98C) and a sealed region (98S) surrounding the absorbent material existing region (98C) , each additional core patch (98) having a most inward point (98N) , a most outward point (98G) and a most distal point closest (98D) to the backsheet end edge (50) , each additional core patch (98) disposed on the wearer facing side of the topsheet (58) .

[0053] The absorbent article of the present invention comprises a leg gasketing system (100) which comprises a pair of inner cuffs (68) formed by a cuff material (102) on the wearer facing side of the topsheet (58) , and an optional outer cuff (70) as described in detail below. Each inner cuff (68) comprises a longitudinally extending inner cuff sealing (68S) and a longitudinally extending inner cuff free edge (68E) positioned inward from the inner cuff sealing (68S) , wherein the inner cuff sealing (68S) bonds the cuff material (102) and the topsheet (58) , and an inner cuff elastic element (69) is disposed adjacent the inner cuff free edge. By adjacent, what is meant is that the inner cuff elastic element (69) is disposed from about 0.5mm to about 3mm distant from the inner cuff free edge (68E) , or from about 1mm to about 2mm distant from the inner cuff free edge (68E) . The inner cuff sealing (68S) is a bonding means which securely bonds the cuff material (102) and the topsheet (58) , such as by adhesive, by heat bond, by ultrasonic bond, or any combination thereof to provide leakage protection along the side edges of the absorbent body (38) . Referring to Figures 4A –4C, the cuff material (102) for forming the inner cuffs (68) may form a dual layer inner cuff with the inner cuff elastic element (69) sandwiched therebetween, wherein the outwardly folded material is bonded against the topsheet (58) at the inner cuff sealing (68S) . Alternatively, the outwardly folded material may be bonded against the cuff material (102) between the inner cuff free edge (68E) and the inner cuff sealing (68S) (not shown) .

[0054] Referring to Figures 3A-3D, the additional core patch (98) is provided in specific relative position against the other elements of the absorbent body in the longitudinal and transverse directions. The most inward point (98N) of the additional core patch exists outward from the inner cuff free edge (68E) , the most outward point (98G) of the additional core patch exists outward from the inner cuff sealing (68S) , and the most distal point (98D) of the additional core patch is positioned distant from the end edge of the absorbent body by 0%to about 15%of the longitudinal dimension of the absorbent body. By the most distal point (98D) of the additional core patch being positioned distant from the end edge of the absorbent body by 0%, what is meant is that the most distal point (98D) of the additional core patch matches the end edge of the absorbent body (50) , as in Figures 3B and 3D. Alternatively, the most distal point (98D) of the additional core patch may be distant from the end edge of the absorbent body up to about 15%of the longitudinal dimension of the absorbent body, such as in Figures 3A and 3C. Without being bound by theory, by providing the additional core patch (98) in the aforementioned position, the additional core patch can improve the urine leakage prevention when the wearer is on the front lying position or side lying position. The additional core patch (98) is provided in a specific longitudinal dimension of from about 3%to about 40%, preferably from about 15%to about 30%of that of the absorbent body.

[0055] The additional core patch (98) may be provided only on the front side, only on the back side, as in Figures 3A, 3B, and 3D, or both on the front and back sides as in Figure 3C. By front side and back side, what is meant is the half of the article extending to the front or the back from the transverse axis TX. Accordingly, there may be provided 2 additional core patches or 4 additional core patches in one absorbent body. The vicinity of the longitudinal center of the absorbent body may be devoid of the additional core patch (98) . Without being bound by theory, by providing the additional core patch (98) devoid in the longitudinal center of the absorbent body (38) , the thickness of the absorbent body in the longitudinal center is not affected after containment of the additional core patch (98) , thus maintaining wearer comfort.

[0056] The absorbent article may comprise a pair of tackdown bonds (TDB) for limiting the transverse dimension of the inner cuff towards the end edge of the absorbent body. Providing the tackdown bonds (TDB) is useful for controlling the height of the inner cuff (68) towards the front and back end edges of the absorbent article. Namely, the height of the inner cuff (68) may be kept small in the front and back end edges. The tackdown bond therefore is positioned near the inner cuff free edge (68E) . The tackdown bond (TDB) may not overlap the additional core patch (98) .

[0058] The additional core patch (98) is provided in specific relative position against the other elements of the absorbent body in the thickness direction. As mentioned above, the additional core patch (98) is disposed on the wearer facing side of the topsheet (58) . Without being bound by theory, it is believed that speedy containment of urine may be provided by the additional core patch (98) by placing them closer to the wearer than the topsheet (58) .

[0059] Referring to Figures 3A, 3B and 4A, in one embodiment, the pair of additional core patches may be disposed on the wearer-facing side of each of the inner cuffs, wherein the inner cuff sealing extends from the front longitudinal edge to the back longitudinal edge of the absorbent body.

[0061] The additional core patch (98) of the present invention may be provided good balance of thickness and capacity to absorb urine. The additional core patch may have a relatively simple structure comprising an absorbent material existing region (98C) and a sealed region (98S) surrounding the absorbent material existing region (98C) , wherein the additional core patch comprises a top layer, a bottom layer, and an absorbent material layer, wherein the sealed region is formed only by the top layer and the bottom layer. The additional core patch (98) may have a Thickness of no more than about 3.6mm, preferably no more than about 1.8mm, according to the measurement herein. The additional core patch (98) of the present invention may have a CRC capacity of at least about 26g / g, preferably at least about 28g / g according to EDANA method NWSP 241.0. R2 (19) .

[0062] The top layer and the bottom layer of the additional core patch (98) may be relatively low basis weight material having good permeability. Each of the top layer and the bottom layer may be selected from a spunbond nonwoven and an air-through bonded nonwoven. The top layer of the additional core patch (98) may be provided with color or artwork.

1.An absorbent article having a wearer facing side, a garment facing side, a longitudinal axis, and a transverse axis, the absorbent article comprising an absorbent body, the absorbent body comprising:1) a liquid permeable topsheet;2) a liquid impermeable backsheet having a pair of longitudinally extending side edges, and a pair of transversely extending end edges;3) a main absorbent core disposed between the topsheet and the backsheet, the main absorbent core having a smaller dimension than the backsheet in both the longitudinal direction and the transverse direction:4) a pair of inner cuffs formed by a cuff material on the wearer facing side of the topsheet, each inner cuff comprising a longitudinally extending inner cuff sealing and a longitudinally extending inner cuff free edge positioned inward from the inner cuff sealing, wherein the inner cuff sealing bonds the cuff material and the topsheet, and an inner cuff elastic element is disposed adjacent the inner cuff free edge; and5) a pair of additional core patches comprising an absorbent material existing region and a sealed region surrounding the absorbent material existing region, each additional core patch having a most inward point, a most outward point, and a most distal point closest to the backsheet end edge, each additional core patch disposed on the wearer facing side of the topsheet;wherein the most inward point of the additional core patch existing outward from the inner cuff free edge, the most outward point of the additional core patch existing outward from the inner cuff sealing, the most distal point of the additional core patch positioned distant from the end edge of the absorbent body by 0%to about 15%of the longitudinal dimension of the absorbent body, andeach additional core patch having a longitudinal dimension of from about 3%to about 40%of that of the absorbent body.2.The absorbent article of claim 1 wherein the pair of additional core patches are disposed on the wearer-facing side of each of the inner cuffs, wherein the inner cuff sealing extends from the front longitudinal edge to the back longitudinal edge of the absorbent body.3.The absorbent article of claim 1 wherein the pair of additional core patches are disposed between the inner cuffs and the topsheet, wherein the inner cuff sealing does not overlap the additional core patch.4.The absorbent article of any of the preceding claims wherein the pair of additional core patches are disposed on the front side.5.The absorbent article of any of the preceding claims wherein the pair of additional core patches are disposed on the back side.6.The absorbent article of any of the preceding claims wherein the additional core patch has a Thickness of no more than about 3.6mm, preferably no more than about 1.8mm, according to the measurement herein.7.The absorbent article of any of the preceding claims wherein the additional core patch has a longitudinal dimension of from about 15%to about 30%of that of the absorbent body.8.The absorbent article of any of the preceding claims wherein the additional core patch comprises a top layer, a bottom layer, and an absorbent material layer, wherein the sealed region is formed only by the top layer and the bottom layer.9.The absorbent article of claim 8 wherein each of the top layer and the bottom layer are selected from a spunbond nonwoven and an air-through bonded nonwoven.10.The absorbent article of any of claims 8-9 wherein the absorbent material layer of each of the additional core patches comprises a superabsorbent polymer having a CRC capacity of at least about 26g / g, preferably at least about 28g / g.11.The absorbent article of any of the preceding claims wherein the shape of the inward side of the additional core patch is selected from a line parallel to the longitudinal axis, a slanted line moving inward toward the most distal point, and a sinusoidal wave.12.The absorbent article of any of the preceding claims further comprising a pair of tackdown bonds for limiting the transverse dimension of the inner cuff towards the end edge of the absorbent body, wherein the tackdown bond does not overlap the additional core patch.13.The absorbent article of any of the preceding claims further comprising a pair of outer cuffs, wherein the outer cuffs are formed by the cuff material extending outwards from the inner cuff sealing, the outer cuff having an outer cuff most outward point and an outer cuff elastic element disposed inward from the outer cuff most outward point.14.The absorbent article of claim 13 wherein the cuff material wraps the pair of side edges of the remainder of the absorbent body, wherein the cuff material extends from the side edges of the remainder of the absorbent body to the garment facing side of the absorbent article forming a garment facing region.15.The absorbent article of claim 14 wherein the outer cuff elastic elements are disposed on the wearer-facing side of the garment facing region of the cuff material.
