DETAILED DESCRIPTION OF THE INVENTION
[0042] Like reference numbers in the various drawings indicate like elements.
[0043] The cover linen of conventional mattresses, used as the fabric covering the mattress, often has little stretch. As a result, when a user lies on the mattress, the cover linen pulls on the internal mattress components (such as foam). The border of the cover may be a woven material with little or no stretch, which can retain unsightly wrinkles after the mattress is compressed by the user. These two materials (the cover linen and border) are often sewn together to form the mattress cover.
[0044] The subject matter of the present disclosure relates to a mattress cover that reduces permanent deformation and wear of foam materials in a mattress. While described in the context of foam materials (e.g., foam tabs), the subject matter described herein is readily applicable to mattresses having other materials (e.g., spring tabs and other spring materials). The foam tabs (or spring tabs) can surround a mattress core. In some embodiments, the foam tabs (or spring tabs) can surround one or more inflatable air chambers used as a mattress core. In some embodiments, the foam tabs (or spring tabs) can surround one or more spring and / or foam components used as a mattress core. In other embodiments, the foam tabs (or spring tabs) can be replaced with one or more other mattress components (i.e., foam, springs, air chambers, and / or other components).
[0045] A mattress cover can have multiple panels of material configured to serve a specific purpose. For example, a monofilament spacer material can be used on the sleep surface directly beneath where the user normally lies. This material can have multi-directional (i.e., four-way) stretch properties that assist the bed's foam and air chambers to conform to and support the unique contours of the user's body. By allowing airflow, such spacers can potentially have a positive impact on the user's body temperature. Multi-directional or primarily unidirectional (i.e., two-way) stretch fabric around the perimeter of the sleep surface helps the cover return to its original shape after the user exits the bed. The perimeter material is attached to a boundary material around the bed that also has multi-directional or primarily unidirectional (two-way) stretch properties to aid in the appropriate foam resistance to and recovery from bending and compression. A fabric element can be positioned under the boundary material on the sides of the mattress and attached to the boundary material. The fabric material can be a non-stretch fabric material with limited or no ability to stretch and recover, and can be suitable for providing structural support to the bottom of a mattress. In some embodiments, the mattress cover can include panels of fabric that include one, more than one, or all of these materials. In some embodiments, one or more panels of fabric can be different than those suitable for application.
[0046] FIG. 1 shows an exemplary mattress cover 100 installed over a mattress 10. mat1 is a perspective view of mattress 10. Mattress 10 includes a mattress top 102, a mattress bottom 104, and a mattress perimeter 106. Mattress cover 100 surrounds mattress 10 and includes a stretch fabric 108 around mattress perimeter 106. The stretch fabric 108 is stretchable in a direction parallel to mattress top 102. The stretch fabric 108 aids in adapted foam resistance to and recovery from bending and compression. Such stretch and compression may be caused by general mattress use, use of an adjustable base with the mattress, shipping the mattress, or other scenarios that may cause foam deformation at the mattress edges. Stretch fabric 110 is configured to be positioned over mattress top 102 and allows sufficient stretch for mattress 10 to fully support a user without interference from mattress cover 100. In some embodiments, stretch fabric 110 may include a spacer fabric comprising a monofilament spacer material. The spacer fabric includes a combination of textile sheets and distance fibers, providing the textile material with a porous structure that can provide high absorption capacity. The distance fibers may be monofilament polyester fibers with sufficient stiffness to maintain spacing within the fabric. In this manner, the spacer fabric can withstand high pressures and transmit fluids and heat, such as sweat and body heat. In such embodiments, the spacer material allows at least a small amount of airflow to help keep the occupant cool and dry. In some implementations, the mattress cover 100 also includes a stretch fabric 112 disposed between the stretch fabric 108 and the stretch fabric 110. The stretch fabric 112 is stretchable in a certain direction between the stretch fabric edge 113 and the stretch fabric edge 115. As shown, the stretch fabric 112 is at least partially on the mattress top 102 and partially along the mattress perimeter 106. The stretch fabric 112 helps the mattress cover 100 return to its original shape after the occupant leaves the mattress 10.
[0047] Different panels of fabric can be attached to one another with one or more seams, such as by sewing or stitching. For example, stretch fabric 108, stretch fabric 110, and stretch fabric 112 can be sewn together forming multiple seams. Multiple seams can also be included by stitching together panels of the same type of fabric. For example, stretch fabric 110 on mattress top 102 can be formed from two panels of stretch fabric 110 sewn together with a seam that runs down the center, as shown in FIG. 1 . Alternatively, stretch fabric 110 can be formed from a single seamless member panel that runs down the center of mattress 100. In further alternative embodiments, the number and shape of fabric panels can vary further from the illustrated examples.
[0048] The mattress cover 100 includes a left side 116 and a right side 114. In some embodiments, the stretch fabric 112 includes "waterfalls" or wings 117 around the top corners of the mattress 10, which stretch partially over the mattress top 102 and partially along the mattress perimeter 106. The stretch fabric 108 has a first portion (not shown) along the left side 116 that is narrower than the height of the mattress, and a second portion 118 along the right side 114 that is narrower than the height of the mattress. The first and second portions 118 can be the same height (within standard manufacturing tolerances). The stretch fabric 112 extends between the stretch fabric 110 and the stretch fabric edge 115. The stretch fabric 112 is over the mattress top 102 and at least partially along the left side 116 and right side 114. A portion of the stretch fabric 108 extends between the mattress top 102 and the mattress bottom 104 at the head 122 of the mattress and at the foot 124 of the mattress 10. The first and second portions 118 each include a head section 123 near the head 122 of the bed and a foot section 125 near the foot 124 of the bed. The head section 123 and the foot section 125 each have a height substantially similar to the height of the mattress 10 (within standard manufacturing tolerances).
[0049] The bottom fabric 120 extends from the bottom edge of the stretch fabric 108 to the bottom of the mattress 10. The bottom fabric 120 can be a substantially non-stretch woven material configured to substantially resist or prevent stretch. By resisting stretch, the bottom fabric 120 can help provide rigidity to the bottom of the mattress 10, which can be beneficial in embodiments of the mattress 10 that have inverted foam or spring tabs, as well as other embodiments of the mattress 10 that benefit from a substantially non-stretch woven material. In some embodiments, the bottom fabric 120 can include a substantially non-stretch woven material combined with a laminate material that can provide some rigidity as well as fire resistance.
[0050] In embodiments that do not benefit from a substantially non-stretch woven material being used, the bottom fabric 120 can comprise a different material. For example, in some embodiments, the bottom fabric 120 can comprise a knit material or a stretch knit material. A stretch knit material can be used in embodiments that benefit from having a bottom fabric 120 that is stretchable to a small or even large extent. In some embodiments, the bottom fabric 120 can be a knit material that has little or no ability to stretch.
[0051] Some or all of the stretch fabrics 108, 110, and 112 can be different fabrics with different properties. For example, the stretch fabrics 108, 110, and 112 can each include a knit material configured to stretch and elastically return / recover to their original shape, but can also have different properties such as knit thickness, capacity for stretch, etc. In some embodiments, the stretch fabric 108 can include a relatively thick weight knit and a knit material with relatively limited stretch capacity. The stretch fabric 108 can allow some stretch on the sides of the mattress 10, but can also provide a desired level of stiffness and support to the mattress 10. The stretch fabric 110 can include a relatively thin weight knit and a knit material with relatively high stretch capacity. The stretch fabric 110 can be configured to stretch sufficiently to allow a user lying on the mattress 10 to sink into foam or other materials below the stretch fabric 110 without the stretch fabric 110 providing an undesirable amount of tension. The stretch fabric 110 can include a spacer material or be made without a spacer material. The stretch fabric 112 can include a knit material having a relatively low weight knit and a relatively high stretch capacity. The stretch fabric 112 can be configured to elastically connect the stretch fabric 110 on the top of the mattress 10 to the stretch fabric 108 on the sides of the mattress 10. The stretch fabric 112 can be configured to stretch more than both the stretch fabrics 110 and 108 so as to generally keep the stretch fabrics 110 and 108 under tension without being pulled with an undesirably high amount of tension. In other embodiments, the knit thickness, stretch capacity, and other material properties of the stretch fabric 108, stretch fabric 110, and stretch fabric 112 can be varied as appropriate for the application.
[0052] In some embodiments, stretch fabric 108, stretch fabric 110, and stretch fabric 112 can have multi-directional (e.g., four-way) stretch properties. In some such embodiments, one or more of stretch fabric 108, stretch fabric 110, and stretch fabric 112 can have a predominant stretch direction. For example, stretch fabric 108 can stretch primarily in a direction around the perimeter of mattress 10 and less in a vertical direction. Stretch fabric 112 can stretch primarily in a direction extending from stretch fabric 108 to stretch fabric 110 and less in a vertical direction. Stretch fabric 110 can stretch equally or substantially equally in each direction.
[0053] In some embodiments, one or more of stretch fabric 108, stretch fabric 110, and stretch fabric 112 can have unidirectional (e.g., bidirectional) stretch properties. For example, in some such embodiments, stretch fabric 108 can stretch only in a direction around the perimeter of mattress 10 and cannot stretch in a vertical direction. Stretch fabric 112 can stretch only in a direction extending from stretch fabric 108 to stretch fabric 110 and cannot stretch in a vertical direction. Stretch fabric 110 can have multidirectional stretch properties such that it stretches equally or substantially equally in each direction.
[0054] In the following paragraphs, specific embodiments of mattress covers that can be used in accordance with aspects of the present disclosure are described. The following embodiments are merely examples. The features described herein can be applied to many embodiments; that is, specific features can be mixed between different embodiments. The following embodiments should not be considered as an exhaustive list of all possible embodiments of mattress covers described by the present disclosure, but rather are examples of some possible embodiments.
[0055] 2A-2F are multiple views and a perspective schematic illustration of a mattress 20 having an exemplary mattress cover 200 fitted thereon. FIG. 2A is a side view of the foot 124 of the mattress cover 200. FIG. 2B is a top view of the mattress cover 200. FIG. 2C is a side view of the head 122 of the mattress cover 200. FIG. 2D is a bottom view of the mattress cover 200. FIG. 2E is a side view of the right side of the mattress cover 200 fitted around a mattress resting on a bed foundation 150. FIG. 2F is a perspective view of the mattress cover 200 fitted around a mattress 20 resting on an adjustable bed foundation 150. The mattress 20 and mattress cover 200 are generally similar to the mattress 10 and mattress cover 100, except for the differences described herein. In this embodiment, the stretch fabric 110 extends across the entire mattress top 102, while the stretch fabric 112 extends only along the sides of the mattress 20, extending from the edge of the stretch fabric 110 to the edge of the stretch fabric 108. As shown in Figure 2F, the wings 217 are positioned so that the mattress 20 contours to the adjustable bed foundation 150 better than if the wings 217 were not present. The wings 217 also reduce permanent wear and deformation of the adjustable bed foundation 150 due to use.
[0056] 3A-3F show multiple views and a schematic perspective view of a mattress 30 having an exemplary mattress cover 300 fitted thereon. FIG. 3A is a side view of the foot 124 of the mattress cover 300. FIG. 3B is a top view of the mattress cover 300. FIG. 3C is a side view of the head 122 of the mattress cover 300. FIG. 3D is a bottom view of the mattress cover 300. FIG. 3E is a side view of the right side of the mattress cover 300 fitted around a mattress 30 resting on a bed foundation 150. FIG. 3F is a perspective view of the mattress cover 300 fitted around a mattress 30 resting on an adjustable bed foundation 150. The mattress 30 and mattress cover 300 are substantially similar to the mattress 10 and mattress cover 100, except for the differences described herein.
[0057] Mattress 30 has stretch fabric 112 disposed on both the top and sides of mattress 30, with stretch fabric 112 extending from stretch fabric 110 to stretch fabric 108. Thus, stretch fabric 112 forms somewhat of a waterfall shape from the top of mattress 40 over both sides of mattress 40.
[0058] In this embodiment, the wing portions 317 are a different shape that includes a gentle curve along the edge 315 of the stretch fabric 108. As shown in Figure 3F, the wings 317 are positioned so that the mattress 30 contours to the adjustable bed foundation 150 better than if the wings 317 were not present. The wings 317 also reduce permanent wear and deformation of the adjustable bed foundation 150 due to use.
[0059] 4A-4F show multiple views and a schematic perspective view of a mattress 40 having an exemplary mattress cover 400 installed thereon. FIG. 4A is a side view of the foot 124 of the mattress cover 400. FIG. 4B is a top view of the mattress cover 400. FIG. 4C is a side view of the head 122 of the mattress cover 400. FIG. 4D is a side view of the right side of the mattress cover 400 installed around a mattress 40 placed on a bed foundation 150. The mattress 40 and mattress cover 400 are substantially similar to the mattress 10 and mattress cover 100, except for the differences described herein. As in the example shown in FIGS. 3A-3F, the mattress 40 has stretch fabric 112 disposed on both the top and sides of the mattress 40, with the stretch fabric 112 extending from the stretch fabric 110 to the stretch fabric 108. Thus, the stretch fabric 112 forms somewhat of a waterfall shape from the top of the mattress 40 onto both sides of the mattress 40.
[0060] 5A-5D are schematic perspective views of an exemplary mattress cover 500 installed on a mattress 50 and the mattress 50 having various corner configurations for the exemplary mattress 50. FIG. 5A is a perspective view of the mattress cover 500. The mattress 50 and mattress cover 500 are substantially similar to the mattress 10 and mattress cover 100, except for the differences described herein. The mattress cover 500 includes a wing section 517 that extends around the left side 116 of the mattress 50, the foot 124 of the mattress 50, and the right side 114 of the mattress 50. The stretch fabric 108 includes narrow clefts 502 along each side near the head 122 of the mattress 50 (i.e., within 2 to 3 feet of the head 122). FIG. 5B is an exemplary corner that can be used with the mattress cover 500. In this embodiment, the narrow clefts 502 are located closer to the head 122 of the mattress.
