Abstract
Description
Technical Field
[0001] This disclosure relates to a peelable sealant film, a packaging film, and packaging products made therefrom. The film described herein can be recycled in a polyolefin-based stream. Background Technology
[0002] Peelable films are widely used in various industries, including food packaging, medical packaging, and industrial packaging. Peelable cap films can be sealed to packaging components, such as molded containers (e.g., cups, trays, or arrays), to form packaging. The packaging can be opened by peeling off the cap film from the packaging component in the sealed area. For example, this type of packaging (e.g., a molded container sealed with a peelable cap film) can contain products such as yogurt, pudding, sauces, syrups, jellies, or juices.
[0003] These peelable films are designed to provide a strong seal to protect the contents of the package while also being easy for the end user to open. Peelable films should also: i) include a low seal initiation temperature (SIT) to facilitate a strong seal at high manufacturing speeds; ii) be clean to remove or peel cleanly from the packaging assembly (i.e., good peel quality), which includes minimal or no stretching, stringing, breakage of the sealant film, or tearing of the peelable film layer; and iii) be product-resistant (i.e., resistant to products, such as oily, acidic, or alcoholic products that affect a strong seal).
[0004] Conventional methods for producing peelable films involve using combinations of polymers to achieve desired properties. However, these methods often produce films that are too difficult to peel from the packaging or too weak to provide adequate protection for the contents, leading to user frustration or product spoilage. Heat-sealing coatings are typically used to provide adequate peel strength to open the packaging. However, the rising global demand for plastic waste reduction and sustainable packaging solutions is causing many packaging applications to shift towards polyolefin-based structures. Existing heat-sealing coatings cannot adequately seal to polyolefins at low SIT and provide good product resistance. Summary of the Invention

[0031] This document describes peelable sealant films that can be used in various packaging applications. The peelable sealant film includes a release layer and a sealing layer. The sealing layer comprises a blend of a cyclic olefin copolymer (COC) and a polymer that can provide a low seal initiation temperature (SIT). The peelable sealant film can be combined with an outer film to form a film that can be configured as a packaging assembly. The packaging assembly can be, for example, a capping film comprising an outer film and a peelable sealant film, and the capping film can be sealed to another packaging assembly (e.g., a molded packaging assembly). For example, when used in capping applications, the combination of COC with the low SIT polymer in the sealing layer and with the release layer advantageously provides improved peel quality (e.g., clean peel) without compromising SIT. In another example, the packaging assembly can be a molded packaging assembly comprising an outer film and a peelable sealant film. The packaging can contain food or non-food products. In other examples, the packaging film can be sealed to itself or another film to form a bag or pouch, for example (e.g., horizontal form fill and seal (HFFS) applications, etc.).
[0032] The peelable sealant films, packaging films, and packages described herein are suitable for recycling. As used in this application, the term "suitable for recycling" is intended to indicate that a peelable sealant film, packaging film, or package can be transformed into new useful articles through reprocessing in a recycling stream. Reprocessing may require washing, separation, melting, and forming, as well as many other steps. Typically, when polymer articles are recycled through reprocessing, the material is mechanically cut into small pieces (e.g., particles, flakes, etc.), melted, mixed, and reformed into a new product. If multiple incompatible materials are present in the articles to be recycled, interactions occur during reprocessing, which may result in gels, brittle materials, poor appearance, and generally unusable or poor-quality products. The use of the term "recyclable" indicates that these disadvantages are generally not present.
[0033] Peelable sealant film A peelable sealant film is a multilayer film comprising a release layer and a sealing layer. The release layer and the sealing layer are positioned directly adjacent to each other. The sealing layer is the surface layer of the peelable sealant film. The peelable sealant film may include other layers that can provide adhesion or bulk, such as the layer adjacent to the release layer. The release layer and the sealing layer may be contained within a multilayer film containing a total of 3, 4, or more layers.
[0034] As used herein, the term "layer" refers to a building block of a membrane as a single material type, a homogeneous blend of materials, or a dispersed blend of materials. A layer can be a single polymer, a blend of materials such as blends of various polymers, may contain metallic materials, and may have additives. A layer may be continuous with the membrane (i.e., extending along with the membrane) or may be discontinuous or patterned. A layer has a negligible thickness (z-direction) compared to its length and width (xy-direction), and is therefore defined as having two principal surfaces whose area is determined by the length and width of the layer.
[0035] As used herein, the terms "surface layer" or "surface film" are used to describe a film or layer that does not have another layer on at least one of its main surfaces and is located on one of the main surfaces of the film containing it. For example, a surface layer is on the outside of a multilayer structure.
[0036] Similarly, the term "membrane" refers to a web constructed of layers and / or membranes, all of which are adjacent to and connected to each other. A membrane can be described as having a thickness that is insignificant compared to its length and width. A membrane is generally considered to have two opposing main surfaces extending in both the length and width directions.
[0037] As used herein, the term "multilayer" refers to a single substrate structure (e.g., a film, sheet, etc.) that may have multiple layers, typically in the form of a sheet or web, which may be made of polymeric or non-polymeric materials bonded together by any conventional method known in the art (i.e., co-extrusion, lamination, coating, or a combination thereof).
[0038] A multilayer structure comprises as many layers as possible, and preferably at least three layers. In a multilayer structure comprising at least three layers, the structure includes an inner layer. As used herein, the term "interior layer" or "inner layer" refers to a layer located between two other layers, connected to another layer at two main surfaces, and not located on the surface of the membrane containing it. An inner membrane or layer is adjacent to another membrane or layer on two surfaces. In other words, an inner layer is between two other layers. A layer may have sublayers.
[0039] As used herein, the term “adjacent” means that items (such as layers of a membrane) are close to each other with or without the use of an intermediate material (such as an adhesive). As used herein, the terms “directly adjacent” or “directly in contact” mean that items are in contact with each other without the use of an intermediate material.
[0040] Examples of peelable sealant films are shown in Figure 1-2The peelable sealant film 10 includes a release layer 12 and a sealing layer 14. The release layer 12 includes a first release layer surface 13 and a second release layer surface 15. The first release layer surface 13 may include a first outer surface of the peelable sealant film 10. The second release layer surface 15 is in direct contact with an adjacent surface of the sealant 14, as shown in the peelable sealant film 10. The sealing layer 14 includes a first sealing layer surface 17 and a second sealing layer surface 19. The second sealing layer surface 19 includes an outer surface of the peelable sealant film 10 opposite to the first release layer surface 13. The second sealing layer surface may form a seal between the peelable sealant film and another film.
[0041] Another embodiment of the peelable sealant film 20 is shown in Figure 2 The peelable sealant film 20 includes a release layer 22, a sealing layer 24, a first additional layer 30, a second additional layer 32, a third additional layer 34, a fourth additional layer 36, and a fifth additional layer 38. The fifth additional layer 38 includes a first surface 33 and a second surface 35. The first surface 33 of the fifth additional layer includes the outer surface of the peelable sealant film 20. The second surface 35 of the fifth additional layer is in direct contact with the adjacent surface of the fourth additional layer 36. The release layer 22 includes a first surface 23 and a second surface 25. The sealing layer 24 includes a first surface 27 and a second surface 29. The second surface 29 of the sealing layer includes the outer surface of the peelable sealant film 20 opposite to the first surface 33 of the fifth additional layer. The first surface 27 of the sealing layer is in direct contact with the adjacent surface of the release layer 22, which is the second surface 25 of the release layer. The first additional layer 30 includes a first surface 37 and a second surface 39. The first surface 23 of the release layer is in direct contact with the second surface 39 of the first additional layer. Any additional layer can be provided, for example, for the substrate or adhesion. The peelable sealant film can include as many layers as needed for the desired properties. The peelable sealant film is not limited to, for example, 2-layer, 3-layer, 5-layer, or 7-layer films.
[0042] Peelable sealant films can be produced by co-extrusion, in which all layers are combined simultaneously, for example, by blow molding or casting processes. Alternatively, the layers of a peelable sealant film can be combined by other known processes, including but not limited to extrusion coating, extrusion lamination, and adhesive lamination. Any additional layers (e.g., a first additional layer, a second additional layer, etc.) may include an adhesive layer or a bonding layer. The terms "adhesive layer" or "bonding layer" refer to a layer or material placed on one or more layers to facilitate adhesion between said layer and another surface. For example, a bonding layer may be positioned between two layers of a multilayer film to hold the two layers in place relative to each other and prevent undesirable delamination. In another example, an adhesive layer may be positioned between two films of a laminate to hold the two layers in place relative to each other and prevent undesirable delamination.
[0043] Peelable sealant films can have thicknesses ranging from 22.9 micrometers (0.9 mils) to 762.0 micrometers (30.0 mils) or greater. In some applications, such as capping films, the thickness of the peelable sealant film can range from 22.9 micrometers (0.9 mils) to 50.8 micrometers (2.0 mils). In other applications, such as molded packaging assemblies, the thickness of the peelable sealant film can be greater than 50.8 micrometers (2.0 mils) and greater than 762.0 micrometers (30.0 mils).
[0044] The release layer comprises a blend of a release layer primary polymer and a release layer secondary polymer. The release layer primary polymer comprises polyethylene. As used throughout this application, unless otherwise specified, the term "polyethylene" or "PE" refers to an ethylene homopolymer or copolymer. Such ethylene copolymers include copolymers of ethylene with other units or groups such as vinyl acetate, acid groups, acrylate groups, or others. The term "polyethylene" or "PE" is used without regard to the presence or absence of substituent branched groups. Polyethylene includes, for example, medium-density polyethylene (MDPE), high-density polyethylene (HDPE), low-density polyethylene (LDPE), linear low-density polyethylene (LLDPE), ultra-low-density polyethylene (ULDPE), ethylene α-olefin copolymers, ethylene vinyl acetate (EVA), ethylene-acrylic acid copolymers, ethylene-acrylate copolymers, cyclic olefin copolymers, or blends thereof. Various polyethylene polymers can be recycled as recycled polyethylene or recycled polyolefins.
[0045] The primary polymer of the release layer may be present in an amount ranging from 30% to 95% by weight of the release layer. For example, 30% to 40%, 40% to 50%, 50% to 60%, 60% to 70%, 70% to 80%, 80% to 90%, 90% to 95% or any range or combination thereof by weight of the release layer.
[0046] The release layer polymer includes polymers that are dispersibly incompatible with the primary polymer of the release layer. As used throughout this application, the term "incompatible" refers to two materials that are poorly dispersed during melt blending. Regarding the primary and secondary polymers of the release layer, the secondary polymer exists in defined islands within the primary polymer matrix. The release layer is used to impart peelability to the membrane structure by adhesive splitting at the interface between the release layer and the sealing layer, or by allowing cohesive splitting within the thickness of the release layer due to the incompatibility of the primary and secondary polymers of the release layer.
[0047] The peeling hierarchy polymer may include polybutene, polypropylene, or combinations thereof. As used herein, the term "polybutene" or "PB" refers to a polymer whose polymer units are derived from butene-1 as a major (i.e., at least 75% of the polymer units) component, and preferably at least 80% of its polymer units are derived from butene-1. Non-limiting examples of polybutene may be random copolymers of butene-1 and ethylene. As used throughout this application, the term "polypropylene" or "PP" refers to a homopolymer or copolymer having at least one propylene monomer bond within the repeating backbone of the polymer, unless otherwise specified. The propylene bond may be represented by the general formula: -CH2-CH(CH3)-.
[0048] The release layer polymer may be present in an amount ranging from 5% to 30% by weight of the release layer. For example, 5% to 10%, 10% to 20%, 20% to 30% or any range or combination thereof by weight of the release layer.
[0049] The primary and secondary polymers of the release layer may be accompanied by other minor components, such as slip agents, anti-blocking agents, processing aids, nucleating additives or hydrocarbon additives in amounts ranging from 0% to 10% by weight of the release layer.
[0050] The release layer can have a thickness ranging from greater than 0.0 micrometers (0.0 mils) to 76.2 micrometers (3.0 mils).
[0051] The sealing layer comprises a blend of a sealing layer primary polymer and a sealing layer secondary polymer. The sealing layer primary polymer comprises polymers known to those skilled in the art to provide a low seal initiation temperature (SIT) and a low melting point temperature. According to ASTM D3418-08, at a heating rate of 20°C (68℉) / min and without holding between cycles, the sealing layer primary polymer may comprise a peak melting point temperature (T0) less than or equal to 107°C (225℉), less than or equal to 100°C (212℉), or less than or equal to 90°C (194℉). pm The primary polymer of the sealing layer includes metallocene linear low-density polyethylene (mLLDPE), ethylene vinyl acetate (EVA), α-olefin copolymers, elastomers, or combinations thereof. As used throughout this application, the terms "metallocene linear low-density polyethylene" or "mLLDPE" refer to LLDPE produced using metallocene or defined geometry catalysts. As used herein, the term "elastomer" refers to an ethylene α-olefin copolymer with a density of less than about 0.90 g / cm³ (g / cc) and exhibiting elastomeric properties. Some elastomers are also referred to as "ethylene α-olefin-plasticizers".
[0052] It may be advantageous if the sealing layer softens and seals at a relatively low SIT (Self-Intensity Tolerance) to enable faster packaging line speeds and reduce the risk of product damage. For example, some embodiments may include a sealing layer that, when measured according to the test methods described herein, exhibits a SIT of less than or equal to 110 degrees Celsius (°C) (230 degrees Fahrenheit (℉)), less than or equal to 100 degrees Celsius (212℉), or less than or equal to 90 degrees Celsius (194℉).
[0053] The primary polymer of the sealing layer may be present in an amount ranging from 50% to 90% by weight of the sealing layer. For example, 50% to 60%, 60% to 70%, 70% to 80%, 80% to 90%, or any range or combination thereof by weight of the sealing layer.
[0054] The sealing layer polymer includes cyclic olefin copolymers (COCs). As used throughout this application, the term "cyclic olefin copolymer" or "COC" refers to a cyclic monomer copolymerized by various methods. For example, COCs can be produced by chain copolymerization of cyclic monomers such as norbornene or tetracyclododecene with ethylene, or by ring-opening metathesis polymerization of various cyclic monomers followed by hydrogenation.
[0055] The sealing layer polymer may be present in an amount ranging from 10% to 40% by weight of the sealing layer. For example, 10% to 20%, 20% to 30%, 30% to 40% or any range or combination thereof by weight of the sealing layer.
[0056] The primary and secondary polymers of the sealing layer may be accompanied by other minor components, such as slip agents, anti-blocking agents, processing aids, nucleating additives or hydrocarbon additives in amounts ranging from 0% to 10% by weight of the sealing layer.
[0057] The sealing layer can have a thickness ranging from greater than 0.0 micrometers (0.0 mils) to 5.1 micrometers (0.2 mils). A sealing layer with a lower thickness is advantageous because the seal will peel off more cleanly compared to if the sealing layer were thicker than the disclosed range.
[0058] Packaging film The packaging film comprises an outer film and a peelable sealant film. The peelable sealant film is as previously described. The outer film can be a single-layer or multi-layer film. The outer film is attached to the peelable sealant film such that a peelable layer is positioned between the outer film and the sealant layer. The outer film is a film that is attached to one of the main layers at only one point on its surface. In other words, one main surface of the outer film is exposed.
[0059] The outer membrane may include polymers and materials that include heat resistance or abuse protection, etc. Suitable polymers for the outer membrane may include any one or more of the following: polyolefins (e.g., polyethylene, polypropylene), polyamides, polyesters, and polystyrene. Examples of suitable polyesters include amorphous (co)polyesters, poly(ethylene / terephthalic acid), and poly(ethylene / naphthalate).
[0060] The outer film can be oriented. As used herein, the term "oriented" indicates that the film has been heated to a temperature below the material's melting point and stretched at least twice its original length. This is typically achieved through double-bubble or triple-bubble processes, tenter frame processes, or MDO (machine orientation) processes using heated rollers. Typical blown or cast film processes do impart some stretch to the film, but not enough to be considered oriented as described herein. The film can be biaxially or uniaxially oriented in either direction. The outer film can be thermally solidified (i.e., annealed) after orientation, making it dimensionally stable under the high temperatures that may be experienced during film conversion (i.e., printing or lamination) or during use. The outer film can be produced using specific polymers and can be oriented under specific conditions optimized for the film's heat resistance or other properties.
[0061] The outer membrane may include a barrier layer comprising a barrier material. As used herein, the term "barrier material" refers to a material that significantly reduces the transport of one or more molecular substances through the layer. Barrier materials can restrict or reduce the permeation of migrating substances such as moisture, oxygen, and / or other gases. Barrier materials typically comprise metals or polymers and can be membranes or coatings. Barrier polymer materials are not limited to polymers and include ethylene vinyl alcohol copolymers (EVOH), polyvinylidene chloride (PVDC), high-density polyethylene (HDPE), cyclic olefin copolymers (COC), polyamides, polyacrylates (e.g., PET, PEN), polyacrylonitrile ("PAN"), and polypropylene. Available barrier metal materials may include aluminum or metal foil (e.g., metal webs with a thickness of at least 1.0 micrometer and typically greater than 5.0 micrometers) or polymer films coated with inorganic deposits such as silicon oxide (SiOx) or aluminum oxide (AlOx), and films comprising polyvinyl chloride (PCTFE), which may be liquid-coated, vacuum-coated, or otherwise deposited to form a barrier layer. Barrier layers in packaging films typically extend along with the packaging film. Barrier layers can be multilayered and contain different layers of barrier materials. Barrier layers can be blends of various barrier materials. Barrier layers provide the specific barriers needed to preserve the product within the packaging for an extended shelf life (which can be several months or even more than a year). Barrier layers may be accompanied by other minor components such as slip agents, anti-blocking agents, processing aids, nucleating additives, or hydrocarbon additives.
[0062] The barrier layer may be located on the surface of the outer membrane. In some embodiments, the barrier layer is located on the inner surface of the outer membrane facing the peelable sealant membrane.
[0063] The outer film may further include an ink layer. The ink layer may be continuous or discontinuous (e.g., patterned) and may include, for example, graphics and information related to intended use, regulatory, or marketing purposes. The ink layer may be positioned on the surface of the outer film closest to or exposed to the external environment (e.g., the outer surface of the outer film or an exposed surface). The ink layer may also be positioned on an inner or non-exposed surface closer to the packaging interior opposite the outer surface (e.g., the inner surface of the outer film or a non-exposed surface). For example, when the ink layer is printed onto the inner surface of the outer film, the ink layer is positioned between and protected by the peelable sealant film after lamination.
[0064] In some embodiments, the sealant film may include an ink layer. The ink layer may be continuous or discontinuous and may include graphics or other information. The ink layer may be positioned on the surface of the sealant film such that it is positioned and protected between and between the outer film and the sealing layer after lamination. The packaging film may include multiple ink layers.
[0065] When an ink layer is present on an exposed surface of the outer film, the outer film may include a varnish layer adjacent to the ink layer. The varnish layer may be in direct contact with the ink layer. The varnish layer may also be in direct contact with portions of the outer film surface that do not contain ink (e.g., discontinuous ink layers). The varnish layer may include a varnish also known as a varnish, overprint, or overprinted varnish. The varnish layer can further protect the ink layer from peeling or abrasion when exposed to harsh packaging line conditions, transport stress, or improper consumer use. The varnish layer can be printed or extruded using methods known in the art.
[0066] refer to Figure 3 The diagram shows an outer film 40. The outer film 40 includes a first surface 43 and a second surface 45, the first surface being the outer surface of the outer film 40 and the second surface being the inner surface of the outer film 40. The outer film 40 includes an ink layer 42 positioned on the first surface 43. The outer film 40 includes an overcoat layer 44 positioned directly adjacent to the ink layer 42. The outer film 40 includes a barrier layer 46 positioned directly adjacent to the second surface 45.
[0067] Figure 4 Another outer film 50 is shown. The outer film 50 includes a first surface 53 and a second surface 55, the first surface including the outer surface of the outer film 50 and the second surface including the inner surface of the outer film 50. The outer film 50 includes an ink layer 52 positioned on the second surface 55.
[0068] Outer membrane is not limited to Figure 3-4The outer films 40 and 50 are shown. The outer films may include an unlimited number of layers (e.g., ink layers, barrier layers, paint layers), and the layers may be in various configurations to provide the properties required for a given application.
[0069] The outer membrane can be bonded to the peelable sealant membrane via an adhesive lamination process (e.g., lamination). Alternatively, the outer membrane and the peelable sealant membrane can be bonded to each other by other means such as extrusion lamination, bonding with extruded polymers, co-extrusion, or thermal lamination.
[0070] refer to Figure 5 The diagram illustrates a packaging film 60. The packaging film 60 shows an adhesive laminate of a peelable sealant film 61 and an outer film 65. The peelable sealant film 61 includes a release layer 62 and a sealing layer 64. An adhesive layer 66 is positioned between the release layer 62 and the outer film 65, which attaches the outer film 65 to the peelable sealant film 61.
[0071] refer to Figure 6 The diagram illustrates a packaging film 70. The packaging film 70 shows a thermal lamination of a peelable sealant film 71 and an outer film 75. The peelable sealant film 71 includes a release layer 72 and a sealing layer 74. The release layer 72 is directly attached to the inner surface of the outer film 75 without the use of any intervening laminators known to those skilled in the art.
[0072] Packaging and Packaging Products Packaging films can be used as packaging components for packaged products. Non-restricted food examples include yogurt, pudding, jam, jelly, fruit, juice, sauce, and proteins such as meat. Non-restricted, non-food examples include industrial articles (e.g., tools, hardware, etc.) or medical devices. Products can be any type of food, beverage, medicine or other medical aids, nutritional supplements, consumer products, or industrial goods. Packaging films are particularly suitable for containing products containing corrosive contents, such as those with acidic (e.g., tomato, citrus juice, etc.), oily, or alcoholic contents, by providing good resistance to corrosive contents. Products may be sensitive to oxygen and / or moisture, making the packaging prevent oxygen ingress and moisture outgress.
[0073] One embodiment of the packaging film may typically include Figure 5The sealing film shown is a structure of a packaging film. As used throughout this application, "sealing film" refers to a film that can be used in a flat state to cover an opening in a packaging assembly, which is a molded (e.g., molded, pre-formed, etc.) packaging assembly, such as a cup, tray, board, or bowl, and has one or more cavities for holding the product. In some cases, the molded packaging assembly may be formed from the packaging film of this disclosure. In other cases, the molded packaging assembly may be formed from another film that is not a packaging film of this disclosure. In this case, the molded packaging assembly may include polyolefin (PO), polystyrene (PS), high-impact polystyrene (HIPS), or polyester (PET), and may include a sealant film other than the peelable sealant film disclosed herein. The packaging may also include other components, including but not limited to labels, absorbents, and separators. The outer film for sealing film applications may include an oriented film, including but not limited to biaxially oriented nylon (BON) or metallized biaxially oriented nylon (m-BON). The thickness of the capping film can be from about 63.5 micrometers (2.5 mils) to about 254.0 micrometers (10.0 mils), or from about 76.2 micrometers (3.0 mils) to about 152.4 micrometers (6.0 mils). The thickness of the outer film can be from about 7.1 micrometers (0.3 mils) to about 25.4 micrometers (1.0 mil). The thickness of the peelable sealant film can be from about 19.0 micrometers (0.75 mils) to about 50.8 micrometers (2.0 mils).
[0074] Molded packaging components (e.g., cups, trays) can be filled with product, sealed at the sealing layer with a capping film (e.g., heat-sealed), forming a packaged product, and maintaining an airtight seal for the shelf life of the packaged product. The sealing layer includes a composition that allows the formation of a heat-sealed element, thereby forming an airtight package. As used herein, the terms "heat-sealed element," "heat-sealed," or "heat sealing" refer to joining two or more surfaces by applying heat and pressure for a short period of time or by an ultrasonic energy sealing process.
[0075] The purpose of this disclosure is to provide a peelable seal between the capping film and the formed packaging assembly, allowing the packaging to be opened manually. As used herein, the term "peelable seal" refers to a seal that can be opened manually (i.e., pulled by hand without the use of tools such as knives or scissors). Manually openable packaging is packaging in which the peel strength of the capping film to the packaging assembly can be controlled over a wide temperature range. As used herein, the term "peel strength" refers to a measure of the average force required to separate two bonded materials such as tape, labels, textiles, or plastic films. In the packaging industry, a peelable seal is generally defined as a seal that can be separated by a peel strength (e.g., force) of less than 2,500 g / 24.5 mm when measured according to ASTM F88 / F88M-09. Importantly, the seal between the capping film and the packaging assembly has sufficient sealing strength to remain secure, unbreakable, and airtight (i.e., airtight) during packaging manufacturing, distribution, and storage, which is typically defined by a peel strength of at least about 150 g / 24.5 mm. The range of peel strengths listed in this disclosure is broad enough to cover both peak and average peel strengths; however, this disclosure is not limited to peel strengths in any manner other than maintaining an airtight seal until the capping film is peelably removed from the packaging assembly by a user. The heat seal between the capping film and the packaging assembly can be easily peeled off by hand without causing the capping film to tear or break uncontrollably or randomly.
[0076] The sealing film disclosed herein includes a release layer “embedded” within the packaging film structure. That is, the release layer is positioned between the outer film and the seal formed between the sealing layer and the packaging assembly. The release layer is fracturable (e.g., a fracturing layer) such that the heat seal between the packaging assembly and the sealing layer has a seal strength greater than the cohesive strength of the release layer. In other words, the peel strength of the release layer is less than the peel strength of the heat seal that attaches the sealing layer to the outer surface of the packaging assembly, and manual opening of the packaging (e.g., a release mechanism) occurs within or at the release layer.
[0077] refer to Figure 7-8 Package 100 is shown as a sealed cup. Package 100 includes a capping film 110 that seals to a molded packaging assembly 120 in the form of a cup. A heat seal 130 connects the sealing layer of the capping film 110 to a flange 125 at the inner surface 105 of the molded packaging assembly 120. A product (not shown) can be hermetically sealed between the capping film 110 and the molded packaging assembly 120. Figure 8 include Figure 7A partial view of the area including the capping film 110, the seal 130, and the flange 125 is shown at circle 8. The capping film 110 includes a peelable sealant film 111, which includes a release layer 112 and a sealing layer 114. An outer film 115 is adhesively attached to the peelable sealant film 111 by an adhesive layer 116 positioned between the outer film 115 and the release layer 112. The sealing layer 114 is attached to the flange 125 by a heat seal 130. The package 100 can be manually opened by peeling the capping film 110 from the flange 125 with hand force that breaks the release layer 112.
[0078] The molded packaging assembly is formed from a sheet material that can be thermoformed into articles such as trays and cups. The use of disposable polymer containers is well-known, and sometimes these disposable containers are manufactured and sold in arrays comprising multiple disposable containers joined together and individually separable from the array. The containers are typically joined to each other along their flanges and can be separated by disconnecting the connection at the flanges. The inventors have surprisingly discovered that the sealing film, including the packaging film of this disclosure, can be cleanly cut and allows for clean separation of the disposable containers from the array, while forming a good seal at high manufacturing speeds, thereby achieving easy opening, clean peeling (i.e., good peel quality), and good product durability.
[0079] refer to Figure 9-10 This shows a top view of a single disposable package and an array of packages. Figure 9 The single-use package 100 shown is similar to Figure 7 The package shown is 100. Figure 9 A sealing film 110 and a seal 130 connecting the sealing film 110 to a molded packaging assembly 120 are shown. The package 100 is compatible with... Figure 10 The array 140 shown consists of individual disposable containers separated from each other.
[0080] In another embodiment, the packaging film may typically include Figure 6 The illustrated packaging film is a thermoformable sheet. The thermoformable sheet can be molded into a molded packaging assembly. In this embodiment, the molded packaging assembly is formed from the packaging film of this disclosure (i.e., an outer film and a peelable sealant film).
[0081] refer to Figure 6 and 11A thermoformable sheet 70 has been formed into a molded packaging assembly 220, shown as a cup. The molded packaging assembly 220 includes an outer film 75 and a peelable sealant film 71. The outer film 75 includes an outer surface corresponding to the molded packaging assembly 226. The sealing layer 74 of the peelable sealant film 71 includes an inner surface 228 of the molded packaging assembly 220. The peelable layer 72 of the peelable sealant film 71 is positioned between the sealing layer 71 and the outer film 75. The molded packaging assembly 220 can be filled with product and sealed with a peelable or non-peelable capping film (e.g., heat-sealed).
[0082] Peelable sealant films can be sealed to another film (e.g., an outer film), whether peelability is required (e.g., a capping film) or not (e.g., a molded packaging assembly).
[0083] Packaging films for thermoformable sheet applications may have a total thickness ranging from 279.4 micrometers (11.0 mils) to 2032.0 micrometers (80.0 mils). In some thermoformable sheet applications, packaging films have a thickness ranging from 1270.0 micrometers (50.0 mils) to 1524.0 micrometers (60.0 mils). Peelable sealant films may have a thickness ranging from 25.4 micrometers (1.0 mil) to 127.0 micrometers (5.0 mils). Outer films may have a total thickness ranging from 152.4 micrometers (6.0 mils) to 2006.6 micrometers (79.0 mils). For example, outer films for thermoformable sheet applications may include PO, PE, PP, PET, or high-impact polystyrene (HIPS).
[0084] Recyclability When a high polyolefin content is present, peelable sealant films, packaging films, and packaging made from packaging films can be suitable for recycling in polyolefin-based recycling processes. As used herein, "polyolefin-based polymer" refers to a homopolymer or copolymer having at least one olefin monomer bond within the repeating backbone of the polymer. Key examples of polyolefin-based polymers are polyethylene homopolymers and copolymers, and polypropylene homopolymers and copolymers. Other examples of polyolefin-based polymers are ethylene-vinyl alcohol copolymers and cyclic olefin copolymers.
[0085] Peelable sealant films, packaging films, or packages may include a polyolefin-based polymer content ranging from 90% to 100% by weight of the packaging film or package, respectively. The polyolefin-based polymer content includes, relative to the peelable sealant film or packaging film, the amount of polyolefin included in the outer film and the peelable sealant film, or, when considering the entire package, the amount included in the package. In other words, the “total composition” of the peelable sealant film, packaging film, or package refers to all materials covered within the packaging film or package. Specifically, the peelable sealant film, packaging film, or package may have low contents of materials such as polyester, polyamide, chlorinated polymers, and aluminum foil, or may contain no such materials. Peelable sealant films, packaging films, or packages may contain non-polyolefin-based polymers, such as those used in adhesive layers or ink layers, but these may be minimized and are generally less than 10% by weight of the total composition. Packaging films or packages may contain non-polymer materials, such as barrier materials, but these may be minimized and are generally less than 10% by weight of the total composition.
[0086] The overall composition of a peelable sealant film, packaging film, or package formed therefrom may include 90% or more by weight, 95% or more by weight, or 99% or more by weight of a polyolefin-based polymer. The overall composition of a peelable sealant film, packaging film, or package may respectively include less than or equal to 100%, less than or equal to 95%, or not less than or equal to 90% by weight of a polyolefin-based polymer.
[0087] In some embodiments, the polyolefin-based polymer may include polyethylene. That is, the packaging film or package may include a polyethylene-based polymer content ranging from 90% to 100% by weight, respectively. The polyethylene-based polymer content includes the amount of polyethylene included in the outer film and the peelable sealant film of the packaging film or package. The overall composition of the packaging film or package may include greater than or equal to 90% by weight, greater than or equal to 95% by weight, or greater than or equal to 99% by weight of polyethylene-based polymer. The overall composition of the packaging film or package may include less than or equal to 100%, less than or equal to 95%, or not less than or equal to 90% by weight of polyethylene-based polymer, respectively.
[0088] In other embodiments, the polyolefin-based polymer may include polypropylene. The overall composition of the packaging film or package may include less than or equal to 100%, less than or equal to 95%, or not less than or equal to 90% by weight of polypropylene-based polymer, respectively.
[0089] In other embodiments, the polyolefin-based polymer may include a blend of polyolefins (e.g., polyethylene and polypropylene). That is, the packaging film or package may include a blend of polyolefins, each comprising 90% to 100% by weight of the packaging film or package. The heat seals were fabricated on a 2.54 cm (1.0 inch) strip on the sealing strip. Seal formation was evaluated on three (3) replicas of each variable. The initial seal test temperature was approximately 93.3 °C (200 °F). The temperature was increased in increments of approximately 5 °C to 11 °C (corresponding to 15 °F increments) while keeping the pressure and residence time constant. For each of the example and comparative example variables, the seals were visually inspected after each temperature increase. The three visual inspection stages and the corresponding ratings for each stage are shown in Table 4.
