[0001] AN AEROSOL-GENERATING ARTICLE

[0002] The present disclosure relates to an aerosol-generating article for use with an electrically operated aerosol-generating device. The present disclosure also relates to a method of manufacturing the aerosol-generating article.

[0003] A typical aerosol-generating article may appear similar to a conventional cigarette. For example, such an aerosol-generating article may be a substantially cylindrical article comprising a aerosol-generating substrate and other components such as mouthpiece filter element, all wrapped in a cigarette paper. Dimensions of typical aerosol-generating articles are often similar to the dimensions of conventional cigarettes.

This is undesirable since this portion of the aerosol-generating substrate plug contributes to the cost of manufacture and transport of the aerosol-generating article, but does not contribute to the aerosol delivered to an end user. This may be the case regardless of the way in which the aerosol-generating substrate plug is heated, for example regardless of whether a resistive or inductive heater is used and regardless of whether aerosol-generating substrate plug is heated from the inside or the outside.

A method of manufacturing an aerosol-generating article, the method comprising: providing a continuous mass of aerosol-generating substrate; dimensioning the continuous mass of aerosol-generating substrate to have a constant thickness over at least 90 percent of the width of the aerosol-generating substrate and a thickness less than 50 percent a width of the aerosol-generating substrate; circumscribing the continuous mass of aerosol-generating substrate with a substrate wrapper to form a continuous aerosol-generating substrate plug; severing the continuous aerosol-generating substrate plug to form a discrete aerosolgenerating substrate plug; positioning a first plug upstream or downstream of the discrete aerosol-generating substrate plug; and circumscribing the discrete aerosol-generating substrate plug and the first plug with an outer wrapper. Claims

CLAIMS1. An aerosol-generating article for use with an electrically operated aerosol-generating device, the aerosol-generating article comprising: an aerosol-generating substrate plug comprising an aerosol-generating substrate, the aerosol-generating substrate comprising one or more aerosol-formers and having an aerosolformer content greater than or equal to 5 percent by weight on a dry weight basis; a first plug positioned upstream or downstream of the aerosol-generating substrate plug; and an outer wrapper circumscribing the aerosol-generating substrate plug and the first plug; wherein a thickness of the aerosol-generating article is less than 50 percent of a length of the aerosol-generating article, and the thickness of the aerosol-generating article is less than 50 percent of a width of the aerosol-generating article, and the thickness of the aerosol-generating article is constant over at least 90 percent of the width of the aerosol-generating article.

2. An aerosol-generating article according to claim 1 comprising a substantially planar upper surface defined by a length extending in an x-direction and a width extending in a y-direction, and a substantially planar lower surface defined by a length extending in an x-direction and a width extending in a y-direction, wherein the substantially planar upper surface and the substantially planar lower surface are spaced from each other by a thickness defined in a z-direction.

3. An aerosol-generating article according to claim 1 or 2, wherein the first plug is positioned at an extreme upstream end or an extreme downstream end of the aerosol-generating article.

4. An aerosol-generating article according to any preceding claim, wherein the first plug comprises at least 90 percent by weight of cellulosic material.

5. An aerosol-generating article according to any preceding claim, wherein the first plug comprises a sheet of material that has been fluted, crimped, pleated, gathered, woven or folded into an element that defines a plurality of longitudinally extending channels, the plurality of longitudinally extending channels extending from an upstream end of the first plug to a downstream end of the first plug.

6. An aerosol-generating article according to any preceding claim, wherein the first plug has a width at least 98 percent of a width of the aerosol-generating article, and the first plug has a thickness at least 98 percent of a thickness of the aerosol-generating article.

7. An aerosol-generating article according to any preceding claim, wherein a ratio between a length of the first plug and a length of the aerosol-generating article is between 0.10 and 0.20.

8. An aerosol-generating article according to any preceding claim, wherein the first plug is positioned upstream of the aerosol-generating substrate plug and the aerosol-generating article comprises a second plug positioned downstream of the aerosol-generating substrate plug, wherein the outer wrapper circumscribes the first plug, the second plug and the aerosol-generating substrate plug.

9. An aerosol-generating article according to claim 8, wherein the second plug is positioned at an extreme downstream end of the aerosol-generating article.

10. An aerosol-generating article according to claim 8 or 9, wherein the first plug is positioned adjacent to the aerosol-generating substrate plug and the second plug is positioned adjacent to the aerosol-generating substrate plug.

11. An aerosol-generating article according to any preceding claim comprising an inner wrapper positioned between the outer wrapper and one or more of: the first plug and the aerosolgenerating substrate plug, wherein the inner wrapper has a higher thermal conductivity than the outer wrapper.

12. An aerosol-generating article according claim 11 , wherein the inner wrapper comprises a metal foil.

13. An aerosol-generating article according to any preceding claim, wherein a ratio between a length of the aerosol-generating substrate plug and a length of the aerosol-generating article is greater than or equal to 0.5.

14. An aerosol-generating article according to any preceding claim, wherein the aerosolgenerating substrate has a packing density of between 0.3 and 0.9.

15. An aerosol-generating article according to any preceding, wherein the thickness of the aerosol-generating article is constant over at least 90 percent of the length of the aerosolgenerating article.
