THERMOPLASTIC POLYURETHANE COMPOSITIONSFIELD OF THE INVENTION

[0001] The present invention relates to thermoplastic polyurethane (TPU) compositions. The TPU compositions disclosed herein are particularly useful for the manufacturing of films, more particularly wafer protection films.BACKGROUND OF THE INVENTION

[0002] Semiconductor chips are an indispensable component to produce integrated circuits and other electronic products. The production of semiconductor chips begins with the manufacture of semiconductor wafers containing many semiconductor elements. The wafer is ultimately diced into individual semiconductor elements, each element becoming a semiconductor chip.

[0003] The production of wafers is a crucial aspect of the semiconductor industry because the quality of the semiconductor directly affects the performance of electronic devices. Wafers are inherently fragile and are susceptible of contamination, abrasion and breakage during the manufacturing process. Thus, wafer protective films are used to protect semiconductor wafers during the manufacturing process but also during packaging and storage. Protective films, typically include a protective base layer and an adhesive layer. Commonly, the protective film is attached to the back of the wafer during the mounting process. Its purpose is to provide strong support to the wafer and prevent it from cracking while undergoing various steps in the wafer chip processing, particularly during the dice-cutting stage.

[0004] Polyvinyl chloride (PVC) films are very common materials used as wafer protective films through the manufacturing process of semiconductor chips. PVC films can offer good mechanical and sealant properties. However, PVC films have certain issues. For example, PVC films usually include plasticizers that may migrate to the adhesive layer and reduce the adhesion to the substrate at long term or even migrate to the surface of the wafer causing contamination. Further, high-end PVC, with high transparency and high surface quality, usually has a considerable cost.

[0005] Therefore, there is still the need of protective films with improved properties for manufacturing of wafers and having a competitive cost.SUMMARY OF THE INVENTION

[0006] The present invention provides a thermoplastic polyurethane (TPU) composition which is particularly useful in the manufacture of wafer protection films. TPU compositions are extensively used in many different industries and are usually designed  to achieve high elasticity and rebound. However, in opposition to conventional uses of TPU compositions, the present invention provides a TPU composition that is easy to stretch, but has low rebound.

[0007] It is believed that the mechanical properties of the TPU composition of the present invention (easy stretch and low rebound) are particularly suitable for the manufacturing of protective films for the production of semiconductor chips. During the production of semiconductor chips, it is necessary to cut the wafer into small chips for practical use. To separate these small chips from the pre-cut wafer, a certain amount of stretching is required. In addition, if a film has high rebound (meaning it quickly returns to its original shape after being stretched) , the chips come back together, rendering the separation ineffective. Therefore, the TPU composition of the present invention which allows to obtain easy to stretch films with low rebound, prevent wafer cracking and facilitate the successful separation of small chips from the wafer.

[0008] In addition, compared with PVC, the TPU composition is a non-halogen and non-plasticized polymer, and thus is a cost-effective and cleaner alternative for wafer films.

[0009] Thus, in one aspect, the present invention provides a thermoplastic polyurethane (TPU) composition comprising the reaction product of:

[0010] a) a polyisocyanate;

[0011] b) a chain extender, comprising i) at least a C2-C6 diol and ii) at least a polyether glycol; and

[0012] c) a polyester polyol having a molecular weight of from 500 to 1400 g / mol comprising at least i) a dicarboxylic acid having from 4 to 8 carbon atoms and at least ii) a C2-C6 branched diol.

[0013] In a second aspect, the invention also provides a film comprising a TPU composition according to the first aspect. In particular, the film can be a semiconductor wafer protective film.

[0055] The TPU composition of the present invention comprises a polyester polyol having a molecular weight of from 500 to 1400 g / mol. The polyester can be produced by the reaction of at least a dicarboxylic acid having from 4 to 8 carbon atoms or anhydro and at least a C2-C6 branched diol.

[0056] In particular, the molecular weight of the polyester polyol can be from 600 to 1300 g / mol, or from 700 to 1200 g / mol, or from 800 to 1200 g / mol, or from 800 to 1100 g / mol, or from 900 to 1100 g / mol. More particularly, the molecular weight of the polyester polyol can be 500, 550, 600, 650, 700, 750, 800, 850, 900, 950, 1000, 1050, 1100, 1150, 1200, 1250, 1300, 1350 or 1400 g / mol. The molecular weight can be determined by assay of the terminal functional groups using standard analytic techniques. The molecular weight can be expressed as average molecular weight. These techniques are well-known to those skilled in the art and can be found, for example, in David, D.J., Analytical Chemistry of the Polyurethanes, Vol. XVI, Part III, Pgs. 301-303, incorporated herein by reference.

[0084] The TPU composition of the present invention may contain electro-dissipative antistatic additives. A number of antistatic agents are known in the art. Sometimes, the antistatic agent is applied to the surface of a polymeric article by means of spraying or dipping. Low molecular weight antistatic agents are also sometimes blended with the TPU material described above rather than coated on the surface. Such low molecular weight antistatic agents include, but are not limited to, ethoxylated fatty amines, ester, or amides, quaternary ammonium salts, alkylsulphonates, sulphates or phosphates and combinations thereof. Additional representative anti-static agents that may be included are, for example, quaternary ammonium compounds, complexes of metallic salts with polyhydric alcohols and their derivatives, such as 1, 4 butanediol, ethylene glycol, propylene glycol and polyethylene glycol, and complexes of metallic salts with mono-ols such as ethylene glycol monomethyl ether and ethylene glycol monoethyl ether; hexahalogenated ionic compounds such as disclosed in U.S. Patent No. 5,677,357, including hexahalogenated phosphate compounds, such as potassium hexafluorophosphate, sodium hexafluorophosphate and ammonium hexafluorophosphate.

[0085] The TPU composition may also include plasticizers. The type of plasticizer used can be any of the known plasticizers for use in TPU. The most common plasticizer types used are phthalates with butyl benzyl phthalate being the most preferred. Plasticizers used in the present invention can include phthalate based plasticizers, such as, di-n-butylphthalate, di-2-ethylhexyl phthalate (DOP) , di-n-octyl phthalate, diisodecyl phthalate, diisooctyl phthalate, octyldecyl phthalate, butylbenzyl phthalate, and di-2-ethyhexyl phosphate isophthalate; aliphatic ester-based plasticizers, such as di-2-ethylhexyl adipate (DOA) , di-n-decyl adipate, diisodecyl adipate, dibutyl sebacate, and di-2-ethylhexyl sebacate; pyrometallitate-based plasticizers, such as trioctyl trimellitate and tridecyl trimellitate; phosphate-based plasticizers, such as tributyl phosphate, tri-2-ethylhexyl phosphate, 2-ethylhexyldiphenyl phosphate, and tricresyl phosphate; epoxy-based plasticizers, such as epoxy-based soybean oil; and polyester-based polymer plasticizers. For applications that are sensitive from the toxicological point of view, such as children's toys and food contact, di-isononyl-cyclohexane-1, 2-dicarboxylate ( from BASF) may be used as the plasticizer. A single plasticizer may be used or a combination of two or more plasticizers may be used. The selection  of the desired plasticizer will depend on the end use application of the TPU compositions, as is well understood by those skilled in the art of formulating TPU.

[0086] A UV stabilizer is another additive that can be included in the context of the present invention, particularly in applications in which transparency is wanted or in which the part will be exposed to sources of ultraviolet radiation. Suitable UV light stabilizers include hindered amine light stabilizers (HALS) and UV light absorber (UVA) additives. Blends of HAL and UVA additives are also effective.

Claims

1.A thermoplastic polyurethane (TPU) composition comprising the reaction product of:a) a polyisocyanate;b) a chain extender comprising at least i) a C2-C6 diol and at least ii) a polyether glycol; andc) a polyester polyol having a molecular weight of from 500 to 1400 g / mol comprising at least i) a dicarboxylic acid having from 4 to 8 carbon atoms and at least ii) a C2-C6 branched diol.2.The TPU composition of claim 1, wherein the weight ratio of b) i) C2-C6 diol to bii) polyether glycol in the chain extender is from 0.6: 1 to 1: 1, preferably, from 0.8: 1 to 1: 1.3.The TPU composition of claim 1 or claim 2, wherein the C2-C6 diol b) i) is selected from the group consisting of 1, 4-butanediol (BDO) and 1, 6-hexanediol (HDO) , 1, 3-propanediol (PDO) , ethylene glycol (EG) and mixtures thereof.4.The TPU composition of claim 3, wherein the C2-C6 diol b) i) comprises 1, 4-butanediol (BDO) .5.The TPU composition of any one of the previous claims wherein, the polyether glycol b) ii) is selected from the group consisting of diethylene glycol (DEG) , triethylene glycol (TEG) , dipropylene glycol (DPG) , tripropylene glycol (TPG) and mixtures thereof.6.The TPU composition of claim 5, wherein the polyether glycol b) ii) comprises diethylene glycol (DEG) .7.The TPU composition of any one of the previous claims wherein the chain extender comprises 1, 4-butanediol (BDO) and diethylene glycol (DEG) .8.The TPU composition of any one of the previous claims, wherein the dicarboxylic acid c) i) is selected from the group consisting of 1, 4-succinic acid, 1, 5-glutaric acid, 1, 6-adipic acid, 1, 7-pimelic acid, 1, 8-suberic acid and mixtures thereof.9.The TPU composition of claim 8, wherein the dicarboxylic acid c) i) comprises 1, 6-adipic acid.10.The TPU composition of any one of the previous claims wherein the molar ratio of dicarboxylic acid c) i) and C2-C6 diol c) ii) is from 1: 2 to 2: 1.11.The TPU composition of any one of the previous claims wherein the C2-C6 diol c) ii) is selected from the group consisting of 2-methyl-1, 3-propanediol, neopentylglycol, 2, 4-pentanediol, 2-methyl-1, 4-butanediol, 2-methyl-1, 2-butanediol, 2-methyl-2, 4-butanediol and 2-methyl-1, 3-pentanediol.12.The TPU composition of claim 11, wherein the branched diol comprises neopentyl glycol.13.The TPU composition of any one of the previous claims, wherein the polyester polyol c) consists of 1, 6-adipic acid and neopentyl glycol.14.The TPU composition of any one of claim 1 to 12, wherein the polyester polyol c) further comprises c) iii) a linear C2-C6 diol.15.The TPU composition of claim 14, the linear C2-C6 diol c) iii) is selected from the group consisting of 1, 4-butanediol (BDO) , 1, 6-hexanediol (HDO) , 1, 3-propanediol (PDO) and ethylene glycol (EG) .16.The TPU composition of any one of the previous claims, wherein the molecular weight of the polyester polyol is from 800 to 1200 g / mol.17.The TPU composition of any one of the previous claims, wherein the percentage of hard segment defined as the combined weight percent of the polyisocyanate a) and the chain extender b) is from 40 to 70 wt. %based on the total weight of the thermoplastic polyurethane composition.18.The TPU composition of any one of the previous claims, wherein the thermoplastic polyurethane shows a shore D hardness of from 30 to 80, particularly from 40 to 70 as determined by ISO 7619-1: 2010.19.The TPU composition of any one of the previous claims, wherein the polyisocyanate a) comprises an aromatic polyisocyanate.20.The TPU composition of claim 19, wherein the polyisocyanate comprises 4, 4'-methylenebis (phenyl isocyanate) (MDI) .21.The TPU composition of any one of the previous claims, wherein the polyisocyanate a) comprises an aliphatic polyisocyanate.22.The TPU composition of claim 21, wherein the polyisocyanate a) comprises 1, 6-hexamethylene polyisocyanate (HDI) .23.The TPU composition of any one of the previous claims, wherein the polyisocyanate is in an amount to provide a NCO: OH molar ratio of from 1: 1.25 to 1.25: 1.24.The TPU composition of any one of the previous claims, wherein the molar ratio of chain extender b) to polyester polyol c) is from 1: 1 to 1: 9, or from 1: 2 to 1: 6 or from 1: 4 to 1: 6.25.A film comprising a TPU composition according to any one of the previous claims.26.The film of claim 25, wherein the is film is a semiconductor wafer protective film.27.The film of claim 25 or claim 26, wherein the film comprises i) a layer comprising the TPU composition of any one of claims 1 to 24, and ii) an adhesive layer.28.A process for producing a semiconductor chip, said method comprising the step of attaching the film of any one of claims 25 to 27 to the surface of a semiconductor wafer.29.A process for producing a thermoplastic polyurethane (TPU) composition comprising reacting:a) a polyisocyanate;b) a chain extender comprising at least i) a C2-C6 diol and at least ii) a polyether glycol; andc) a polyester polyol having a molecular weight of from 500 to 1400 g / mol comprising at least i) a dicarboxylic acid having from 4 to 8 carbon atoms and at least ii) a C2-C6 branched diol.
