Abstract
Description
Background of the invention 1. Field of the invention
[0001] The present invention relates to propylene-based copolymers and the use of the propylene-based copolymers in the production of a film.
[0002] In particular, it relates to propylene-based copolymers that exhibit haze suitable for a matte film and that exhibit excellent appearance and rigidity, and also relates to the use of the propylene-based copolymer in the manufacture of a film. In this specification, the term "a film exhibits excellent appearance" primarily means that the film has no or almost no fisheyes large enough to be visually detected. 2. State of the art
[0003] Polypropylene exhibits excellent rigidity, heat resistance, and suitability as packaging, and is therefore widely used in the field of packaging materials such as food packaging and fiber packaging. In recent years, luxurious matte films comprising polypropylene as a main component have been desired. For example, JP-A-56-38339 discloses that a film exhibiting improved haze, which is a measure indicating the degree of light transmittance, can be obtained from a polypropylene resin composition in which a crystalline propylene-ethylene block copolymer is blended with an organic peroxide such that the temperature at which a half-life of 10 hours is obtained is 60°C or higher. JP-A-2-69549 discloses that a product exhibiting improved matting effect can be obtained from a polypropylene-based resin composition obtainable by a manufacturing process.JP-A-2003-213068 discloses that a polypropylene-based resin composition comprising a propylene-based copolymer consisting of a polymer component obtained by polymerizing a monomer component mainly comprising propylene and a propylene-ethylene copolymer component and a propylene-based polymer improves the appearance and moist feeling of a matte film by heat-treating a mixture of a block copolymer containing a propylene-based homopolymer part and an ethylene-propylene random copolymer part obtained by polymerization on the same catalyst, polyethylene, a crosslinking aid, and a radical generator.
[0004] However, further improvement in appearance, especially in the balance between haze and the amount of fisheye, was desired for matte films.
[0005] The document DE 693 13 056 T2 describes a polypropylene block copolymer obtained using a Ziegler-Natta catalyst by polymerizing in a first step a monomer comprising propylene, wherein first, in the absence of an inert solvent, a polymer comprising polypropylene in an amount of 60 to 75 wt.% of the total amount of the polypropylene block copolymer (component A) is obtained, and then, in a second step, polymerizing a mixture of ethylene and propylene in the gas phase, wherein an ethylene-propylene copolymer (component B) having an ethylene content of 20 to 50 wt.% in an amount of 25 to 40 wt.% of the total amount of polymer is obtained, and melt-kneading the resulting polypropylene block copolymer, wherein the melt index of the melt-kneaded polypropylene block copolymer, measured according to JIS K7210 Condition 14, is 0.5 to 10 g / 10 minutes and the Intrinsic viscosity of component B ([η]B) at least 2.0 dl / g and the ratio ([η]B / [η]A), where [η]A is the intrinsic viscosity of component A, is 1.8 or less. Summary of the invention
[0006] An object of the present invention is to provide a propylene-based copolymer which has a haze suitable for a matte film and which has excellent appearance (fisheye) and rigidity when formed into a film.
[0007] The present invention relates to a propylene-based copolymer composed of 60 to 90 wt% of component (A) which is a polymer component whose main structural unit is a structural unit derived from propylene, and 10 to 40 wt% of component (B) which is a propylene-ethylene copolymer component whose content of an ethylene-derived structural unit is 55 to 80 wt%, the total of component (A) and component (B) being 100 wt%, wherein the ratio of the intrinsic viscosity of component (B) ([η]B) to the intrinsic viscosity of component (A) ([η]A) ([η]B / [η]A) satisfies a formula of 1.3 < [η]B / [η]A ≤ 2.0, and the melt flow rate, measured at a temperature of 230°C and a load of 21.18 N, of the copolymer is not less than 5 g / 10 minutes and not more than 30 g / 10 minutes.
[0008] Furthermore, the present invention relates to the use of the propylene-based copolymer in the production of a film, in one preferred embodiment an unstretched film and in another preferred embodiment a matte film. In the present invention, the term "unstretched film" refers to any film produced without undergoing any intentional stretching process, such as cast films. The term "matte film" refers to any film that has irregularities on its surface and exhibits low gloss.
[0009] According to the present invention, it is possible to obtain a propylene-based copolymer which has a haze suitable for a matte film and which has excellent appearance and rigidity when formed into a film. Description of the preferred embodiments
[0010] The propylene-based copolymer of the present invention is composed of a polymer component whose main structural unit is a structural unit derived from propylene (hereinafter sometimes referred to as "component (A)") and a propylene-ethylene copolymer component whose content of a structural unit derived from ethylene is 55 to 80 wt% (hereinafter sometimes referred to as "component (B)").
[0011] The "main structural unit" in component (A) of the propylene-based copolymer of the present invention refers to a structural unit that accounts for 90% by weight or more of component (A). A structural unit derived from propylene is the main structural unit of component (A). The content of the structural unit derived from propylene in component (A) is preferably 90 to 100% by weight, more preferably 95 to 100% by weight, and even more preferably 100% by weight.
[0012] In component (A), ethylene and / or an α-olefin having 4 to 12 carbon atoms may be copolymerized as needed, and the content of a structural unit derived from ethylene and / or the α-olefin having 4 to 12 carbon atoms is preferably 10 wt% or less, and more preferably 5 wt% or less. Examples of the α-olefin having 4 to 12 carbon atoms include 1-butene, 1-hexene, and 1-octene, with 1-butene being preferred. Component (A) is preferably a homopolymer of propylene.
[0013] The content of the ethylene-derived structural unit in component (B) is 55 to 80 wt%, and preferably 60 to 80 wt%, with the weight of component (B) being 100 wt%. If it is less than 50 wt%, the matting effect may be insufficient (the haze may be low), while if it exceeds 80 wt%, the appearance may deteriorate (the number of fish eyes may increase).
[0014] The component (B) has a structural unit derived from propylene in addition to a structural unit derived from ethylene, and the content of the structural unit derived from propylene is 20 to 45 wt%, and preferably 20 to 40 wt%, with the total of the content of the structural unit derived from ethylene and the content of the structural unit derived from propylene being 100 wt%.
[0015] The content of component (A) in the propylene-based copolymer of the present invention is 60 to 90% by weight, and the content of component (B) is 10 to 40% by weight, with the total of component (A) and component (B) being 100% by weight. Preferably, the content of component (A) is 60 to 87% by weight and the content of component (B) is 13 to 40% by weight, and more preferably, the content of component (A) is 65 to 85% by weight and the content of component (B) is 15 to 35% by weight. When the content of component (A) is less than 60 wt% (in other words, the content of component (B) exceeds 40 wt%), the rigidity may deteriorate, and when the content of component (A) exceeds 90 wt% (in other words, the content of component (B) is less than 10 wt%), the matting effect may become insufficient (that is, the haze may become low).
[0016] The intrinsic viscosity of component (A) in the propylene-based copolymer of the present invention (hereinafter sometimes referred to as "[η]A") is preferably 0.9 to 3.5 dl / g, and more preferably 1.0 to 3.5 dl / g, and even more preferably 1.0 to 3.1 dl / g. If [η]A is less than 0.9 dl / g, the appearance may deteriorate (i.e., the number of fish eyes may increase), and if [η]A exceeds 3.5 dl / g, the flowability is low, so that the processability may deteriorate.
[0017] The intrinsic viscosity of component (B) in the propylene-based copolymer of the present invention (hereinafter sometimes referred to as "[η]B") is preferably 1.8 to 4.5 dl / g, and more preferably 2.0 to 4.5 dl / g, and even more preferably 2.0 to 4.0 dl / g. If the [η]B is less than 1.8 dl / g, the matting effect may become insufficient (i.e., haze may be low), while if the [η]B exceeds 4.5 dl / g, the appearance may deteriorate (i.e., the number of fish eyes may increase). In the present invention, the intrinsic viscosities of component (A) and component (B) of a propylene-based copolymer are measured in tetralin at 135°C using an Ubbelohde viscometer.
[0018] The ratio of [η]B to the intrinsic viscosity of component (A) in the propylene-based copolymer of the present invention (hereinafter sometimes referred to as "[η]B / [η]A") is in the range of 1.3 < [η]B / [η]A ≤ 2.0, preferably 1.4 ≤ [η]B / [η]A ≤ 2.0, and more preferably 1.4 ≤ [η]B / [η]A ≤ 1.8. When the [η]B / [η]A is 1.3 or less, the matting effect may become insufficient (i.e., the haze may be low), while when it exceeds 2.0, the appearance may deteriorate (i.e., the number of fish eyes may increase).
[0019] The melt flow rate of the propylene-based copolymer of the present invention is not less than 5 g / 10 minutes and not more than 30 g / 10 minutes, preferably not less than 5 g / 10 minutes and not more than 20 g / 10 minutes, and more preferably not less than 5 g / 10 minutes and less than 10 g / 10 minutes. If the melt flow rate of a propylene-based copolymer is less than 5 g / 10 minutes, the flowability is low, so processability may deteriorate, and if it exceeds 30 g / 10 minutes, the appearance may deteriorate (i.e., the number of fish eyes may increase). In the present invention, the melt flow rate of a propylene-based copolymer is measured at a temperature of 230°C and a load of 21.18 N according to JIS K7210.The melt flow rate of the propylene-based copolymer of the present invention can be adjusted by adding a molecular weight adjusting agent such as hydrogen gas and metal compounds and ethylene in an appropriate amount at each step of polymerization or by adjusting the polymerization conditions such as temperature and pressure in polymerization.
[0020] The process for producing the propylene-based copolymer of the present invention may, for example, be a process of polymerizing the starting materials, ie, propylene, ethylene, etc., using a conventional stereoregular catalyst.

[0027] The polymerization process for producing the propylene-based copolymer of the present invention can be carried out by a batch system (a system of introducing the starting materials into a reactor to react them) or can be carried out by a continuous system (a system of carrying out the reaction in reactors connected to each other).Further examples include slurry polymerization or solution polymerization using an inert hydrocarbon solvent such as propane, butane, isobutane, pentane, hexane, heptane, and octane, bulk polymerization using an olefin that is liquid at the polymerization temperature, or gas-phase polymerization and a bulk gas-phase polymerization method, wherein the above are carried out continuously. [0029] The contents of the polymer component whose main component is a propylene-derived structural unit (component (A)) and the propylene-ethylene copolymer component (component (B)) of the propylene-based copolymer can be adjusted by the polymerization time, the size of a polymerization vessel, the retained amount of a polymer in a polymerization vessel, the polymerization temperature, the polymerization pressure, or the like in the production of the propylene-based copolymer. As needed, drying may be performed at a temperature not higher than a temperature at which polypropylene melts to remove the residual solvent of the polypropylene, the super-low molecular weight oligomer formed as a by-product during production, etc. Examples of the drying method include those disclosed in JP-A-55-75410 and Japanese Patent No. 2565753.
