Description

[Technical field]

[0001] The present invention relates to a polycarbonate resin composition and a molded article, and more particularly to a polycarbonate resin composition having high flame retardancy and excellent impact resistance, and a molded article obtained by molding the same. [Background technology]

[0002] Polycarbonate resins are resins with excellent heat resistance, mechanical properties, and electrical properties, and are widely used, for example, as materials for automobiles, electrical and electronic equipment, housing materials, materials for manufacturing parts in other industrial fields, etc. In particular, flame-retardant polycarbonate resin compositions are suitably used as parts for various electrical and electronic equipment, information terminal devices, etc.

[0003] Polycarbonate resin is a resin with excellent heat resistance, mechanical properties, and electrical properties, and is widely used, for example, in automobile materials, electrical and electronic equipment materials, housing materials, and materials for manufacturing parts in other industrial fields, etc. In particular, flame-retardant polycarbonate / ABS resin alloys are suitably used as components for electrical and electronic equipment such as computers, notebook personal computers, various portable terminals, printers, copiers, and office automation and information equipment.

[0004] In particular, polycarbonate / ABS resin alloys that have been flame-retarded with a phosphorus-based flame retardant have excellent moldability due to the plasticizing effect of the phosphorus-based flame retardant, and are therefore suitable compositions for obtaining thin-walled, large molded products (see, for example, Patent Documents 1 to 3).

[0005] In recent years, high flame retardancy has been required for parts of electrical and electronic equipment, information terminal devices, etc., and in particular, there has been a demand recently for materials to meet UL-94 V-0 standard and also have excellent impact resistance. In order to improve flame retardancy and impact resistance, a flame retardant is blended with an elastomer, but it is not easy to achieve a good balance between flame retardancy and impact resistance. The polycarbonate resin composition according to the above 1, wherein the content of the diene elastomer (D) is 2 to 10 parts by mass per 100 parts by mass of the total of (A) and (B). 3. The polycarbonate resin composition according to the above 1, wherein the diene elastomer (D) has a total phosphorus content of 1500 ppm or more and 2200 ppm or less as determined by fluorescent X-ray analysis. 4. Pellets of the polycarbonate resin composition according to any one of 1 to 3 above. 5. A molded article obtained by molding the polycarbonate resin composition according to any one of 1 to 3 above. 6. A molded article obtained by molding the polycarbonate resin pellets described in 4 above. Effect of the Invention

[0060] In addition, in the general formula (3), u represents an integer of 3 to 10,000, preferably 3 to 1,000, more preferably 3 to 100, and further preferably 3 to 25.

[0061] The phosphazene compound may be a crosslinked phosphazene compound in which a portion of the phosphazene compound is crosslinked. The presence of such a crosslinked structure tends to improve heat resistance. Examples of such crosslinked phosphazene compounds include those having a crosslinked structure represented by the following general formula (4), for example, a compound having a crosslinked structure of 4,4'-diphenylene group, such as a compound having a crosslinked structure of 4,4'-sulfonyldiphenylene (bisphenol S residue), a compound having a crosslinked structure of 2,2-(4,4'-diphenylene)isopropylidene group, a compound having a crosslinked structure of 4,4'-oxydiphenylene group, or a compound having a crosslinked structure of 4,4'-thiodiphenylene group.

[0062] [ka] [In formula (4), X 2 is -C(CH3)2-, -SO2-, -S-, or -O-, and v is 0 or 1.

[0063] In addition, the crosslinked phosphazene compound is represented by the general formula (2): 5 and R 6 a bridged phenoxyphosphazene compound in which a cyclic phenoxyphosphazene compound in which R is a phenyl group is bridged by a bridge group represented by the above general formula (4); or 7 and R 8 A bridged phenoxyphosphazene compound obtained by crosslinking a chain phenoxyphosphazene compound, in which R is a phenyl group, with a crosslinking group represented by the above general formula (4) is preferred from the standpoint of flame retardancy, and a bridged phenoxyphosphazene compound obtained by crosslinking a cyclic phenoxyphosphazene compound with a crosslinking group represented by the above general formula (4) is more preferred.

[0064] The content of phenylene groups in the crosslinked phenoxyphosphazene compound is usually 50 to 99.9%, preferably 70 to 90%, based on the total number of phenyl groups and phenylene groups in the cyclic phosphazene compound represented by general formula (2) and / or the chain phenoxyphosphazene compound represented by general formula (3). It is particularly preferable that the crosslinked phenoxyphosphazene compound is a compound having no free hydroxyl group in its molecule.

[0065] In the present invention, the phosphazene compound is preferably at least one selected from the group consisting of a cyclic phenoxyphosphazene compound represented by the above general formula (2) and a crosslinked phenoxyphosphazene compound obtained by crosslinking a chain phenoxyphosphazene compound represented by the above general formula (3) with a crosslinking group, from the viewpoints of flame retardancy and mechanical properties.

[0066] The content of the phosphorus-based flame retardant (C) is 5 to 30 parts by mass per 100 parts by mass of the polycarbonate resin (A) and the graft copolymer (B). If the content of the phosphorus-based flame retardant (C) is less than 5 parts by mass, the flame retardancy is insufficient, and if it exceeds 30 parts by mass, it causes a significant decrease in heat resistance and a decrease in mechanical properties. When the phosphorus-based flame retardant (C) is a phosphoric acid ester compound, the preferred content is 5 to 20 parts by mass per 100 parts by mass of the polycarbonate resin (A) and the graft copolymer (B), and when the phosphorus-based flame retardant (C) is a phosphazene compound, the preferred content is 5 to 15 parts by mass per 100 parts by mass of the polycarbonate resin (A) and the graft copolymer (B).

[0067] [Diene-based elastomer (D)] The polycarbonate resin composition of the present invention contains a diene elastomer (D) having a total phosphorus content of 1000 ppm or more as determined by fluorescent X-ray analysis. The diene elastomer (D) is preferably a graft copolymer obtained by graft polymerizing a diene rubber component with a monomer component copolymerizable therewith.

[0068] Specific examples of diene rubber components include polybutadiene rubber, butadiene-acrylic composite rubber, styrene-butadiene rubber, ethylene-propylene-butadiene rubber, etc. These may be used alone or in combination of two or more.

[0069] Specific examples of monomer components that can be graft-copolymerized with the diene rubber component include aromatic vinyl compounds, cyanide vinyl compounds, (meth)acrylic acid ester compounds, (meth)acrylic acid compounds, epoxy group-containing (meth)acrylic acid ester compounds such as glycidyl (meth)acrylate, maleimide compounds such as maleimide, N-methylmaleimide, and N-phenylmaleimide, α,β-unsaturated carboxylic acid compounds such as maleic acid, phthalic acid, and itaconic acid, and anhydrides thereof (for example, maleic anhydride, etc.), etc. These monomer components may be used alone or in combination of two or more kinds. Among these, from the viewpoint of mechanical properties and surface appearance, aromatic vinyl compounds, vinyl cyanide compounds, (meth)acrylic acid ester compounds, and (meth)acrylic acid compounds are preferred, and styrene and (meth)acrylic acid ester compounds are more preferred. Specific examples of (meth)acrylic acid ester compounds include methyl (meth)acrylate, ethyl (meth)acrylate, butyl (meth)acrylate, cyclohexyl (meth)acrylate, and octyl (meth)acrylate. Here, "(meth)acrylic" refers to either or both of "acrylic" and "methacrylic". The same applies to "(meth)acrylate".

[0070] The diene elastomer (D) is particularly preferably a core-shell type graft copolymer consisting of a core layer made of a polybutadiene-containing rubber component and a shell layer formed by copolymerizing a (meth)acrylic acid ester around the core layer. The core-shell type graft copolymer preferably contains 40% by mass or more of the butadiene rubber component, more preferably 60% by mass or more. The (meth)acrylic acid component is preferably contained in an amount of 10% by mass or more.

[0071] Preferable specific examples of these core-shell type graft copolymers include methyl methacrylate-butadiene-styrene copolymer (MBS), methyl methacrylate-acrylonitrile-butadiene-styrene copolymer (MABS), methyl methacrylate-butadiene copolymer (MB), methyl methacrylate-acrylic-butadiene rubber copolymer, methyl methacrylate-acrylic-butadiene rubber-styrene copolymer, etc. Such rubbery polymers may be used alone or in combination of two or more kinds.

[0072] Suitable methods for producing the diene elastomer (D) are well known, and examples of the polymerization method may include any of bulk polymerization, solution polymerization, suspension polymerization, emulsion polymerization, etc., and also preferred are combinations of bulk polymerization-solution polymerization, bulk polymerization-suspension polymerization, etc. The copolymerization method may be one-stage grafting or multi-stage grafting.

[0073] The diene elastomer (D) used has a total phosphorus content of 1000 ppm or more as determined by fluorescent X-ray analysis. By having a total phosphorus content of 1000 ppm or more, it is possible to produce an alloy of polycarbonate resin (A) and graft copolymer (B) that exhibits a higher level of flame retardancy and has an excellent balance with impact strength. The total phosphorus content of the diene based elastomer (D) is preferably greater than 1200 ppm, more preferably 1500 ppm or more, and preferably 2500 ppm or less, more preferably 2200 ppm or less.

[0074] The total amount of phosphorus atoms in the diene elastomer (D) is measured by a fluorescent X-ray analyzer. It means the mass ppm of the phosphorus component contained in the diene elastomer (D) converted into phosphorus element. The specific details of the measurement method are as described in the examples.

[0075] The phosphorus in the diene elastomer (D) is considered to originate from the polymerization initiator, dispersant, and other components used or blended in the production process, but the diene elastomer (D) that satisfies the above-mentioned specified amount of phosphorus can also be selected and used from commercially available products.

[0076] The content of the diene elastomer (D) is in the range of 1 to 12 parts by mass per 100 parts by mass of the total of the polycarbonate resin (A) and the graft copolymer (B). If the content is less than 1 part by mass, the impact resistance improvement effect aimed at by the present invention cannot be obtained, and if it exceeds 12 parts by mass, the heat resistance decreases and the flame retardancy of the polycarbonate resin composition deteriorates.

[0077] When the phosphorus-based flame retardant (C) is a condensed phosphate ester-based flame retardant, the content of the diene elastomer (D) is preferably in the range of 1 to 8 parts by mass per 100 parts by mass of the polycarbonate resin (A) and the graft copolymer (B) in total. When the phosphorus-based flame retardant (C) is a phosphazene-based flame retardant, the content of the diene-based elastomer (D) is preferably within the range of 1 to 10 parts by mass per 100 parts by mass of the total of the polycarbonate resin (A) and the graft copolymer (B).

[0078] [Fluoropolymer (E)] The polycarbonate resin composition of the present invention contains the fluoropolymer (E) in an amount of 0.1 to 1 part by mass per 100 parts by mass of the total of the polycarbonate resin (A) and the graft copolymer (B). The fluoropolymer may be used alone or in any combination of two or more in any ratio. By containing the fluoropolymer in this way, the melting property of the resin composition can be improved, and the drip prevention property during combustion can be improved, and by combining with the phosphorus-based flame retardant (C), the flame retardancy can be further improved. If the content of the fluoropolymer (E) is less than 0.1 parts by mass, the effect of improving flame retardancy becomes insufficient, and if it exceeds 1 part by mass, the molded article molded from the resin composition will have poor appearance and reduced mechanical strength. The content of the fluoropolymer (E) is preferably 0.15 parts by mass or more, particularly preferably 0.2 parts by mass or more, and is preferably 0.8 parts by mass or less, more preferably 0.6 parts by mass or less, and particularly preferably 0.5 parts by mass or less, based on 100 parts by mass in total of the polycarbonate resin (A) and the graft copolymer (B).

Specific examples include a method in which the above-mentioned essential components and other components to be blended as necessary are premixed using various mixers such as a tumbler or a Henschel mixer, and then melt-kneaded using a mixer such as a Banbury mixer, a roll, a Brabender, a single-screw kneading extruder, a twin-screw kneading extruder, or a kneader.

[0109] Also, for example, the polycarbonate resin composition of the present invention can be produced by not mixing the components in advance, or by mixing only some of the components in advance, feeding the mixture to an extruder using a feeder, and melt-kneading the mixture. In addition, for example, some of the components may be mixed in advance, fed to an extruder, and melt-kneaded to obtain a resin composition, which may be used as a masterbatch. The masterbatch may then be mixed again with the remaining components and melt-kneaded to produce the polycarbonate resin composition of the present invention. In addition, for example, when mixing a component that is difficult to disperse, the component that is difficult to disperse can be dissolved or dispersed in advance in a solvent such as water or an organic solvent, and then kneaded with the solution or dispersion, thereby increasing dispersibility.

[0110] The manufacturing method of the molded product can be any molding method generally used for polycarbonate resin compositions. Examples of such methods include injection molding, ultra-high speed injection molding, injection compression molding, two-color molding, gas-assisted hollow molding, molding using a heat-insulating mold, molding using a rapid heating mold, foam molding (including supercritical fluid), insert molding, IMC (in-mold coating molding) molding, extrusion molding, sheet molding, thermoforming, rotational molding, lamination molding, press molding, blow molding, and the like. Also, molding using a hot runner system can be used. Among them, injection molding methods such as injection molding, ultra-high speed injection molding, and injection compression molding are preferred.

[0111] [Molded products] Examples of molded articles include parts for electric / electronic devices, office automation equipment, information terminal equipment, machine parts, home appliances, vehicle parts, building materials, various containers, leisure goods / miscellaneous goods, lighting equipment, etc. Among these, they are particularly suitable for use in the housings of electric / electronic devices and office automation equipment, and are particularly suitable for the housings of printers, copiers, projectors, modems, routers, etc. EXAMPLES

[0112] The present invention will be described in more detail below with reference to examples, but the present invention should not be construed as being limited to the following examples.

[0113] The components used in the examples and comparative examples are as shown in Table 1 below.

[0114] [Table 1]

[0115] The amount of phosphorus in the diene rubber graft copolymer is a value (ppm by mass) measured in a vacuum using a Rigaku tabletop X-ray fluorescence analyzer "ZSX mini II" with a measurement area diameter of Φ30 mm and a sample rotation of 30 rpm.

[0116] (Examples 1 to 4, Comparative Examples 1 to 6) <Resin pellet manufacturing> The components listed in Table 1 above, except for the phosphorus-based flame retardant, were blended in the ratios (parts by mass) listed in the table below, and mixed in a tumbler for 20 minutes. The mixture was then fed from an upstream feeder into a twin-screw extruder "TEX30α" manufactured by Japan Steel Works, Ltd., equipped with one vent. While further feeding the phosphorus-based flame retardant from the middle of the barrel, the mixture was kneaded under conditions of a screw rotation speed of 450 rpm, a discharge rate of 35 kg / hr, and a barrel temperature of 260°C. The molten resin extruded in the form of strands was quenched in a water tank and pelletized using a pelletizer to obtain pellets of a polycarbonate resin composition.

[0117] <Preparation of test specimen> The pellets obtained by the above-mentioned manufacturing method were dried at 80°C for 4 hours, and then injection molded into ISO multipurpose test pieces (3 mm) using a Nissei Plastic Industrial Co., Ltd. NEX80III injection molding machine under conditions of a cylinder temperature of 240°C and a mold temperature of 40°C. In addition, the pellets obtained by the above-mentioned manufacturing method were dried at 80°C for 4 hours, and then injection molded using a SE100DU injection molding machine manufactured by Sumitomo Heavy Industries, Ltd. under conditions of a cylinder temperature of 240°C, a mold temperature of 40°C, and a molding cycle of 30 seconds, to injection mold test pieces for UL combustion tests having a length of 125 mm, a width of 13 mm, and thicknesses of 1.0 mm and 1.5 mm.

[0118] <Impact resistance evaluation> Using the ISO multipurpose test piece (3 mm) obtained by the above method, a V-notch of R=0.25 was made in accordance with ISO179, and the notched Charpy impact strength (unit: kJ / m 2 ) was measured.

[0119] <Flame retardancy evaluation> The flame retardancy of each polycarbonate resin composition was evaluated by conditioning the UL combustion test specimens obtained by the above-mentioned method in a temperature- and humidity-controlled room at a temperature of 23°C and a humidity of 50% for 48 hours, in accordance with the UL94 test (combustion test for plastic materials for equipment parts) established by UL of the United States. UL94-V The UL94-V test is a method for evaluating flame retardancy based on the afterflame time and dripping properties after a burner flame is applied to the bottom end of a test specimen of a specified size held vertically for 10 seconds. In order to achieve flame retardancy of V-0, V-1, or V-2, it is necessary to satisfy the standards shown in Table 2 below.

[0120] [Table 2]

[0121] Here, the afterflame time is the length of time that the test specimen continues to burn with a flame after the ignition source is removed. Cotton ignition by dripping is determined by whether or not the cotton used for marking, located approximately 300 mm below the bottom end of the test specimen, is ignited by dripping material from the test specimen. Furthermore, if even one of the five tests for one material does not meet the above criteria, it is evaluated as not satisfying V-2 and is rated as NR (not rated).

[0122] UL94-5V In the UL94-5V test, a bar test piece of a specified size is held vertically and a flame from a burner tilted 20 degrees from the vertical is applied to the corner of the test piece for 5 seconds, then removed for 5 seconds. This cycle is repeated five times, and flame resistance is evaluated based on the after-flame time and dripping properties. In order to have 5VB flame resistance, it is necessary to satisfy the standards shown in Table 3 below.

[0123] [Table 3]

[0124] Here, the afterflame time is the length of time that the test specimen continues to burn with a flame after the fifth contact with the flame. Cotton ignition by dripping is determined by whether or not the cotton used for marking, located approximately 300 mm below the bottom end of the test specimen, is ignited by dripping material from the test specimen. Furthermore, if any of the five tests for one material did not meet the above criteria, it was rated as NR (not rated).

[0125] The results are shown in Tables 4 and 5 below.

[0126] [Table 4]

[0127] [Table 5] [Industrial Applicability]

[0128] Since the polycarbonate resin composition of the present invention has excellent flame retardancy and impact resistance, it can be suitably used widely for parts of electric and electronic equipment, office automation equipment, information terminal equipment, machine parts, home appliances, vehicle parts, building materials, various containers, leisure goods and miscellaneous goods, lighting equipment, etc.
