AI Technical Summary
Existing contact systems for interconnecting battery modules face challenges in maintaining low transition resistance while accommodating manufacturing tolerances, thermal expansion, and vibration, especially when current strengths reach up to 500A.
The system incorporates a first part with spring elastic flakes monolithically connected to its surface, which directly contacts a second part, eliminating additional contact elements and reducing transition resistance. The flakes apply a spring normal force perpendicular to the surface, ensuring a force-coupled electrical contact.
This configuration significantly reduces the total electrical resistance of the assembly, simplifies manufacturing by integrating the contact element, and maintains reliable electrical contact despite changes in component positions or distances due to external influences.

Abstract
Description
[Technical field]
[0001] The present invention relates to a system for conducting electrical current from a first component to a second component, the first component being in electrical contact with the second component. [Background technology]
[0002] Contact systems of this type are used, for example, to interconnect battery modules, where the contact system must be designed in such a way that it can conduct currents with a current strength of up to 500 A without significant voltage drops, i.e. the total resistance of the contact system must be as low as possible.
[0003] Two components usually have a distance that must be spanned by the contact element. To make the transition resistance between the contact element and the component as small as possible, the contact element must be pressed against the surface of the component with minimal force. The contact element therefore often has a spring mechanism that provides the necessary pressing force between the contact element and the component. The pressing force must be maintained over the entire life of the system to avoid an increase in the contact resistance. Furthermore, the contact element must be able to compensate for the manufacturing tolerances of the components and to compensate for thermal expansion and vibrations.
[0004] Basically, the electrical connection between the components provided by the contact system should be releasable again when the components are separated from one another. In some cases, however, it is desirable for the electrical connection to be maintained when the components change position relative to one another, especially when the distance between the components increases due to unfavorable external influences. In these cases, the connection between the components should be essentially non-releasable, i.e. it should only be releasable again with great effort.
[0005] From DE 10 200 03 133 A1 a device for forming a releasable connection of electrical wiring is known. A metal plate made of elastic material and provided with a number of ridges is inserted between the wires to be connected. The ridges may be in the form of buckles.
[0006] In the patent application EP 1 099 436 A1, an electrical contact device is disclosed that has a pressurized contact interposer. The contact interposer has a protruding portion and may be wavy or arch-shaped. The contact interposer is made of a spring-hard material.
[0007] Furthermore, from US Pat. No. 5,399,633 an electrical contact device is known which has at least two contact bodies and at least one lamella body. The lamella body comprises a number of arch-shaped lamellae which are separated from one another by slits. The lamellae work on the principle of leaf springs.
[0008] Such a spring element, which is inserted as an additional component between two components, has the disadvantage that the current must first be conducted from the first component to the spring element and then from the spring element to the second component, i.e. the contact system has at least two contact points with a very high transition resistance. [0009] [Patent Document 1] German Patent Application Publication No. 148159 [Patent Document 2] DE 3412849 A1 [Patent Document 3] European Patent Application Publication No. 0202564 Summary of the Invention [Problem to be solved by the invention]
[0010] The invention is based on the object of providing an improved system for contacting current-carrying components, i.e. for conducting current from a first component to a second component. In particular, the system should be suitable for current strengths of 10 A to 500 A, have a low transition resistance and be simple and inexpensive to produce.
[0011] The invention is set forth by the features of claim 1. The other dependent claims relate to advantageous embodiments and developments of the invention.
[0012] The invention encompasses an assembly of components for conducting current from a current supply component to a current sending component. The assembly comprises a first component, which is a component for supplying current to the assembly or a component for sending current from the assembly. The first component comprises a first metallic material and has at least one spring-elastic foil made of the first metallic material on at least one surface, which is produced, in particular formed, from the first metallic material on this surface. The at least one foil is produced from the first metallic material on the surface of the first component such that the foil is monolithically connected to the first component in the connection area and extends from the connection area to a free end. When the foil is displaced from the rest state in the direction of the surface of the first component, the foil exerts a spring force directed away from the surface of the component. This spring force includes a component directed perpendicular to the surface of the first component, i.e. a spring normal force. Furthermore, the assembly further comprises a second component in direct contact with at least one foil of the first component. The first part therefore not only has the function of connecting the assembly with other components not belonging to the assembly of the electrical circuit, but at the same time is used to create an electrical contact with the second part by means of at least one spring-elastic foil.
[0013] In describing the present invention, when at least one slice of a first part is related to a surface of the first part with respect to its position or orientation, the outer surface of the first part that would result if the at least one slice were removed is understood to be the surface of the first part.
[0014] A lamina may be understood as a tape-, strip- or plate-shaped material protrusion of thickness D, width B and length L. The length L of the lamina is then measured along the connection area, where the lamina is monolithically connected with the first part. The width B of the lamina is measured from the connection area to the free end of the lamina. The thickness D is measured perpendicular to the surface of the lamina, i.e. perpendicular to the length and width. Usually, the width B and the length L are greater than the thickness D, respectively. The thickness D of the lamina may be 0.05-0.6 mm, preferably 0.1-0.3 mm. The lamina protrudes from the surface of the first part, i.e. goes beyond the surface of the first part. The distance between the point where the lamina is connected with the first part and the free end of the lamina may be defined as the height of the lamina, this distance being measured perpendicular to the surface of the first part. The height of the lamina is 0.1-5 mm, preferably 0.2-2.5 mm.
[0015] The invention thus relates to a system for direct current conduction from a first component, which is a component for supplying or discharging current from the system, to a second component by means of at least one spring-resilient contact element produced in the form of a leaf from a surface of the first component. The spring-resilient contact element is monolithically connected to the first component. The spring-resilient contact element is therefore an integral component of the first component. There is therefore no electrical transition resistance between the first component and the leaf. When the first component is brought into contact with the second component on its surface with the at least one leaf, the spring-resilient leaf is displaced from its rest state in the direction of the first component. In reaction to this, the leaf exerts a spring normal force on the second component. A force-binding electrical contact is thereby generated by the leaf between the first and second components. The magnitude of the spring normal force can be adjusted by the geometry of the leaf, the inclination angle of the leaf with respect to the surface of the first component and the choice of material for the leaf. Metallic materials with a high elastic modulus are particularly suitable as material for the leaf.
[0016] A particular advantage of this assembly of components is that, by integrating the foil-shaped spring-resilient contact element into the first component, transition resistance between this component and the contact element is avoided, and thus the overall electrical resistance of the assembly is significantly reduced. Furthermore, it is no longer necessary to insert a separate contact element, for example a foil tape, between the first and second components. This reduces the number of components required, which in turn reduces the effort and costs. The first component already has a contact element for contacting the second component. Since it is no longer necessary to insert a separate contact element between the current-carrying components, which therefore cannot be accidentally forgotten or dropped out, the entire assembly is assembled more easily and its function is more reliable. Furthermore, the assembly is characterized by a compact design and a small space requirement.
[0017] Advantageously, at least one of the two parts may have a metal coating in the area of the contact with the other part, which may for example comprise silver, gold, tin and / or nickel. This type of coating reduces the transition resistance between the parts. Likewise, friction forces and wear are minimized. Furthermore, the coating prevents corrosion of the surface of the parts and can act as a diffusion barrier for the metal substrate of the parts.
[0018] In particular, the first part may be a current rail. A current rail is a one-piece part made of a rigid, preferably electrically conductive material, in particular a metal, which serves for the conduction and distribution of the current. The current rail may be, for example, a straight profile, but the current rail may also be a curved or bent profile. The profile of the current rail may, however, have other shapes, for example a U-shape or an L-shape, or the profile may be round. The current rail has at least two contact areas, namely at least one contact area for the current supply and at least one contact area for the current discharge. If a current rail is used as the first part in the assembly according to the invention, as described above, the current rail has at least one spring-elastic foil in its at least one contact area. By means of this foil, a contact is made with a second part, which may also be a current rail. The further contact area of the current rail may have any means for contact connection with another electrical component not belonging to the assembly, for example a clamping device, a notch or a hole, which may optionally have an internal thread. It is particularly preferred that the current rail can have a number of contact areas each with at least one spring-elastic foil. Current rails of this type can be used for distributing current, for example for distributing partial currents to individual storage modules in a current reservoir.
[0019] In a preferred embodiment of the invention, the current path of the assembly may only have the first and second components, i.e. the assembly does not have any other components in the current path. The first component is a component that supplies current to or sends current from the assembly, whereas the second component is a current sending or current providing component that is complementary to the first component in terms of current flow. In other words, in this embodiment, the current path in the assembly only consists of the first and second components. Such an assembly provides a system for contacting two current conducting components with only one mechanical contact point in the current path.
[0020] However, within the scope of this preferred embodiment of the invention, it is not excluded that the entire assembly comprises other components outside the current path, such as, for example, devices for positioning and assembling the first and second parts, etc. Likewise, the first or second part may be connected outside the assembly with other electrical or electronic components, such as, for example, resistors, switches, relays or contactors.
[0021] Advantageously, at least one foil may be produced from the first metallic material of the first component by a separation process, in particular a cutting process, a chisel process, a peeling process, a leveling process, a groove cutting process, and by a bending process. The foil is formed from a material layer produced by a suitable separation process from the initial surface of the first component, in such a way that the material layer is not completely detached from the surface but remains monolithically connected to the first component in the connection area. This material layer is lifted from the surface of the first component by a bending process, in that the material layer is bent about a supposed axis extending along the connection area. The separation process and the bending process may be carried out in one step, i.e. the foil is produced from the material of the surface of the first component to form a material protrusion. An advantage of this embodiment is that a high material utilization rate is achieved, since, for example, no punching waste or the like is generated during the production of the spring-elastic foil.
[0022] Within the scope of this advantageous embodiment, the first component may be provided with an above-mentioned metal coating of the component in the region of the contact surface on the surface thereof before the at least one flake is produced from the material of the first component.
[0023] Furthermore, within the scope of a special form of this advantageous embodiment of the invention, the first metallic material of the first component may have a higher hardness in the connection region than outside the connection region. The connection region may be called the basis of the foil, where the material was plastically deformed by the separation and bending processes when creating the foil. This results in a localized hardening buildup of the material in the connection region. The material therefore has locally higher strength and higher hardness. Higher strength has the advantage that a higher spring force can be applied without the foil being plastically deformed. This improves the spring action and reduces the transition resistance in the contact region.
[0024] In another advantageous embodiment of the invention, at least one lamina may extend in a resting state at an angle α of less than 80° relative to the surface of the first part. The angle α is measured at the base, i.e. the connection area, of the lamina with the surface of the first part. The arrangement of the lamina at an angle relative to the surface of the part allows the spring effect of the lamina to be well realized.
[0025] Within the scope of a particular aspect of this embodiment, the angle α at which the lamina extends relative to the surface of the first part in the rest state may be between 40° and 70°. If the angle α is less than 40°, the maximum displacement of the lamina from the rest state is too small to generate a sufficiently large spring force. If the angle α is greater than 70°, the component of the spring force perpendicular to the surface of the first part is relatively small, so that only a small spring normal force acts at small displacements of the lamina.
[0026] In a particularly advantageous embodiment of the invention, at least one lamina may have a convex contour between the connection region and the free end of the lamina on the side of the lamina facing away from the surface of the first part. In particular, the lamina may have a bend that results in a convex curvature or a convex outer contour of the lamina. If the lamina is convexly curved, the angle that the tangent to the lamina makes with the surface of the first part changes in such a way that this angle decreases with increasing distance from the lamina base. If the bend is convex, the tangent angle in the region between the bend and the free end of the lamina is smaller than in the region between the lamina base and the bend. The convex contour of the lamina increases the area over which the lamina can come into contact with the second part. The advantage of this embodiment is therefore a high spring force of the lamina and at the same time a large contact surface with the second part.
[0027] In another preferred embodiment, at least one lamina can be divided into a plurality of segments, in particular transversely, starting from a free end of the lamina. The segments thus formed are arranged adjacent to each other in the longitudinal direction of the lamina. The individual segments can be displaced to different degrees from their respective rest states when in contact with the surface of the second component. By dividing the lamina into adjacent segments, irregularities on the surface of the second component can therefore be compensated for better than if the lamina was not divided.
[0028] The first component may at least partially consist of a metal composite material comprising a first metal material and a second metal material, the second metal material advantageously having a higher electrical conductivity than the first metal material. In such a composite material, the two functions of the first component, i.e. current transport and provision of the spring-elastic contact element, are supported by the use of different materials. The first metal material, which forms the outer layer of the first component, has good strength and spring properties and is therefore optimized for the function of the spring-elastic foil. A large volume fraction of the first component consists of the second metal material, which contributes to a low electrical resistance of the assembly due to its high electrical conductivity. Since the spring-elastic foil is not formed from this second material, it can be accepted that the strength and spring properties of the second material are inferior to those of the first metal material. The first metal material may in particular be a special copper alloy, whereas the second metal material may in particular be copper or aluminum of high purity.
[0029] Furthermore, the metal composite material is characterized in that the first and second materials are connected to each other in such a way that the interface between these two materials has a low electrical resistance when an electric current flows through it. In particular, the first and second metal materials may be connected to each other in a material-bonded manner. This can be done, for example, by a plating process. Furthermore, a coating, for example comprising silver, gold, tin and / or nickel, may be provided to reduce the transition resistance between the first and second metal materials.
[0030] In an advantageous embodiment of the invention, the first component may have an electrically insulating layer that is at least partially removed on the side of the foil facing away from the surface of the first component. By means of such an insulating layer, the first component is electrically insulated over a large part of its surface, and only those points of the surface of the first component that are in contact with the second component are exposed. This improves the reliability of the entire assembly. To produce an embodiment of this kind, for example, pre-insulated profiles or pre-insulated current rails may be used.
[0031] In a preferred embodiment of the invention, the second part may at least partially consist of a metallic material and may have at least one spring-elastic foil of metallic material on at least one surface. The foil is then produced from the metallic material of the surface of the second part in such a way that it is monolithically connected to the second part in the connection region and extends from the connection region to its free end. At least one foil of the second part is in contact with at least one foil of the first part. That is to say, in this embodiment, the first part and the second part each have at least one spring-elastic foil for a contact connection with the other part. The foils of the two parts facing each other can be in electrical contact. In this way, a larger spring deformation (Federweg) is produced than if only one of the parts had a spring-elastic foil. In this way, even large distances between the first part and the second part can be reliably bridged. With regard to the form of the at least one spring-elastic foil of the second part, explicit reference is made to the embodiment of the at least one spring-elastic foil of the first part.
[0032] Within the scope of a special configuration of this preferred embodiment, at least one lamella of the first part may come into contact with at least one lamella of the second part in such a way that the first part remains connected to the second part when the parts change position relative to each other, in particular when the distance between the parts increases. In this case, the lamella is arranged so that the first part is connected to the second part in a manner that is irreleasable or almost irreleasable, i.e. can only be released with great effort. The lamellas of the two parts may, for example, lock together or interlock with each other. The advantage of this special configuration is that the electrical contact between the first part and the second part remains particularly reliably obtained. The distance between the first part and the second part may increase unintentionally due to external influences, for example shaking or thermal expansion. In this special configuration of the invention, the electrical contact between the two parts is maintained even in such cases.

[0035] The embodiment of the present invention will be described in detail with reference to the schematic diagrams.
[0036] In all the figures, corresponding parts are provided with the same reference numbers.
[0037] FIG. 1 shows a schematic representation of a first component 10 with six laminae 3. The component 10 comprises a metal composite material 13 made of a first metal material 11 and a second metal material 12. The two materials 11 and 12 may be connected to each other by rolled cladding. The second metal material 12 has a higher electrical conductivity than the first metal material 11, which occupies the majority of the volume fraction of the first component 10. Only on the surface of the first component 10 is a ply made of the first metal material 11. The laminae 3 are produced from this first metal material 11. The laminae 3 are each connected to the first component 10 at a connection region 31 and extend from the surface of the first component 10 to a free end 32. The laminae 3 are inclined with respect to the surface of the first component 10. The inclination of the laminae 3 is constant up to the free end 32. The laminae have no bends or curves. They are therefore straight.
[0038] The foils 3 are each in the form of a strip and have a length L, a width B and a thickness D. The width B is measured from the bottom edge of the foil 3 in the connection area 31 to the free end 32 of the foil. The foils 3 extend over the entire width of the component 10. By means of the distance between adjacent foils 3, the current carrying capacity of the spring contacts can be adjusted. Apart from the exact embodiment of the foils 3, the distance between adjacent foils may be between 0.1 and 15 mm.
[0039] The first part 10 further comprises a flake-free area, in which means (not shown) for contacting other electrical conductors, for example threaded holes, may be provided.
[0040] Figure 2 shows a side view of the first part 10 according to figure 1. The angle α that the tilted lamina 3 makes with an imaginary line parallel to the surface of the first part 10 is approximately 45°. No force acts on the lamina 3. It is at rest.
[0041] FIG. 3 shows a side view of an assembly 1 consisting of a first part 10 and a second part 20. The first part 10 corresponds to the part 10 shown in FIG. 2. The lamina 3 of the first part 10 is in contact with the second part 20. The second part 20 exerts a force on the lamina 3 in the direction of the first part 10. This causes the lamina 3 to be displaced from its rest state. It is now tilted more towards the surface of the first part 10 than in FIG. 2 and the angle it makes with the surface of the first part 10 is smaller than in its rest state. By displacing from its rest state, the lamina 3 exerts a spring force on the second part 20. This spring force causes the lamina 3 to press against the surface of the second part 20. The greater the pressing force, the smaller the electrical transition resistance between the lamina 3 and the second part 20. As the lamina 3 is an integral part of the first part 10, there is no significant electrical resistance between the first part 10 and the lamina 3.
[0042] FIG. 4 shows a side view of the first part 10 with a lamina 3 including a bend. The lamina 3 extends from the surface of the first part 10 with the same inclination angle α as the lamina 3 in the part 10 shown in FIG. 2. The lamina 3 has a bend at approximately half its width. The angle that the part of the lamina 3 between the bend and the free end 32 of the lamina 3 makes with the surface of the first part 10 is smaller than the inclination angle α at the base of the lamina 3. When the lamina 3 thus formed is displaced from rest by the second part 20, the part of the lamina 3 between the bend and the free end 32 fits very well to the surface of the second part 20. This increases the contact surface available for conducting current.
[0043] FIG. 5 shows a side view of a first part 10 with a convexly curved lamina 3. The lamina 3 extends from the surface of the first part 10 at the same inclination angle as the lamina 3 in the part 10 shown in FIG. 2. The convex curvature of the lamina 3 causes a continuous change in the angle that the tangent to the lamina's surface makes with the surface of the first part 10. The angle becomes continuously smaller. At the free end 32 of the lamina 3, this angle is approximately the same size as the corresponding angle in the lamina 3 including the bend shown in FIG. 4. The effects and advantages described in connection with FIG. 4 also apply to the embodiment shown in FIG. 5.
[0044] FIG. 6 shows a first part 10 with a segmented lamina 3. The part 10 shown here can be considered as an expanded form of the part 10 shown in FIG. 1. Starting from its free end 32, the lamina 3 is subdivided by cuts or slits into a number of adjacent segments 33, respectively. The cuts or slits can preferably reach up to the connection area 31 at the lamina base. The individual segments 33 can be displaced from their rest state independently of one another. This allows the lamina 3 to better adapt to the irregularities of the surface of the second part 20. This results in a larger contact surface.
[0045] In figures 7, 8 and 9 top views of the first part 10 are shown. The first part 10 in each of these figures differs in terms of the orientation of the lamina 3 relative to the longitudinal extension of the first part 10, which in figures 7, 8 and 9 is exemplarily formed as a current rail. In the embodiment shown in figure 7, the lamina 3 is arranged transversely to the longitudinal extension of the current rail. In the embodiment shown in figure 8, the lamina 3 is arranged parallel to the longitudinal extension of the current rail. In the embodiment shown in figure 9, the lamina 3 is arranged obliquely to the longitudinal extension of the current rail. The shown embodiments show the high flexibility of the assembly according to the invention for conducting current from a first part to a second part. [Explanation of symbols]
