[Technical field]
[0001] CROSS-REFERENCE TO RELATED APPLICATIONS This application claims priority to U.S. Provisional Patent Application No. 63 / 164,358, entitled “MATTRESS ASSEMBLIES,” filed March 22, 2021 (the “'358 Provisional Application”). The entire disclosure of the '358 Provisional Application is hereby incorporated herein.
[0002] The present disclosure relates generally to mattresses, and more particularly to mattresses comprising a lower mattress assembly and an upper mattress assembly that can be assembled together. In some embodiments, the mattress may be modular and thus comprise a lower mattress assembly selectable from a plurality of different configurations of lower mattress assemblies and / or an upper mattress assembly selectable from a plurality of different configurations of upper mattress assemblies. The present disclosure also relates to methods of assembling the lower mattress assembly and the upper mattress assembly together to provide a completed mattress. [Background technology]
[0003] In recent years, online mattress companies have dramatically increased in popularity. Online mattress companies allow individuals to select and order a mattress from a website, which then ships the mattress directly to the consumer. Most online mattress companies give their customers a trial period during which they can try out the mattress. If the mattress does not meet the customer's expectations, the customer typically submits a return request to the online mattress company, which then dispatches a delivery company to pick up the mattress from the customer free of charge.
[0004] Although online mattress companies have increased the ease with which consumers can select, purchase, try, and return mattresses as desired, packaged mattresses can be bulky and heavy. Thus, mattress delivery and installation can be cumbersome for both the delivery company and the consumer. To reduce the burden, some online mattress companies have developed compact packaging techniques (such as compressed and rolled mattresses) and packages (such as cylindrical packages with strategically positioned handles) that reduce the size and facilitate the movement of the mattress during storage, shipping, delivery, and installation. Nevertheless, the weight of the mattress cannot be reduced, and some compactly packaged mattresses are still very large. Summary of the Invention [Means for solving the problem]
[0005] A mattress according to the present disclosure comprises a lower mattress assembly and an upper mattress assembly. The lower mattress assembly and the upper mattress assembly can be assembled together and, optionally, disassembled from one another. The mattress can comprise a cover, including a cover lower portion on the base and sides of the lower mattress assembly, and a cover upper portion that can be disposed on the top of the upper mattress assembly and connected to the lower mattress assembly. The mattress can also comprise an inner overlap portion that extends around the upper mattress assembly and the sides of the lower mattress assembly. In some embodiments, the inner overlap portion can be secured to the cover lower portion.
[0006] The lower mattress assembly may include a lower core. The lower core may include a base that receives and supports one or more lower cushioning elements. The lower cushioning elements may include rows of coils, one or more pressurizable cells (e.g., containing air, gas, liquid, etc.), memory foam, other cushioning structures suitable for use in a mattress, or combinations thereof. The lower mattress assembly's lower core may also include an intermediate layer. The intermediate layer of the lower core may cover the lower cushioning elements.
[0007] In some embodiments, a non-slip surface can be provided on the top surface of the upper portion of the lower core. The non-slip surface can at least partially define a base of the container portion defined by the inner overlap portion. The non-slip surface can include a non-slip feature defined from an elastomeric material. In some embodiments, the non-slip feature can be printed on the top surface of the upper portion of the lower core (e.g., the top surface of the lower core cover, etc.). Both non-slip features can include a pattern of shapes on the top surface of the upper portion of the lower core.
[0008] The inner overlap portion can laterally surround the periphery or sides of the lower core of the lower mattress assembly. Additionally, the inner overlap portion can protrude a first distance beyond the top of the lower core to define a receptacle portion capable of receiving at least the base of the upper mattress assembly. Thus, the first distance can be less than or equal to the thickness of the upper core. The inner overlap portion can align the upper mattress assembly to the lower mattress assembly. In some embodiments, the inner overlap portion can be sufficiently rigid to prevent the upper core of the upper mattress assembly from bulging laterally outward when a force is applied to the top of the assembled mattress (e.g., when one or more people lie on the mattress). The rigidity of the inner overlap portion can exceed the rigidity of the sides of the cover (e.g., sides of the cover top, sides of the cover bottom, etc.).
[0009] Once the upper mattress assembly is positioned within the receptacle defined by the inner overlap portion, the configuration of the inner overlap portion allows the inner overlap portion to be clamped around the upper mattress assembly. In some embodiments, the inner overlap portion can extend under at least a periphery of a base portion of the lower core of the lower mattress assembly. The inner overlap portion can be secured to the cover lower portion. A lower edge of the inner overlap portion can be connected to the base of the cover lower portion. The cover lower portion can include a base portion that covers the base of the lower core and a side portion that surrounds at least a lower portion of a side portion of the inner overlap portion.
[0010] The upper mattress assembly, including a base that can be inserted into the receptacle defined by the inner overlap, can include an upper core and an upper core cover. The upper core can include an intermediate layer and one or more upper cushioning elements on the intermediate layer. Examples of upper cushioning elements include, but are not limited to, gel cushions, foams, memory foams, other cushioning structures, or combinations of any of the above. Without being limited thereto, the gel cushion can include a type of gel cushion disclosed by U.S. Patent Nos. 7,060,213, 7,076,822, and 8,919,750, the disclosures of which are hereby incorporated in their entirety. Such a gel cushion can include a plurality of resilient compressible interconnected walls that define a row of interconnected resilient buckling columns, with each column having a void. Such gel cushions can be formed from any of a variety of compressible resilient materials including cushioning foams and elastomeric materials such as the stretched ABA triblock copolymers disclosed in U.S. Patent Nos. 6,413,458, 6,797,765, and 7,964,664, the disclosures of which are hereby incorporated in their entirety. The upper core can also include one or more lateral supports that circumscribe the periphery of the upper cushioning element.
[0011] The top core cover can encase the top core and thus can include a top portion above the top of the top core, a base portion below the base of the top core, and sides extending around the periphery of the top core. In some embodiments, a non-slip surface can be provided on the underside of the base of the upper core cover. Such a non-slip surface can include non-slip features formed from an elastomeric material. The non-slip features can be printed on the underside of the base of the upper core cover. Both non-slip features can include a pattern of shapes on the underside of the base of the upper core.
[0012] The mattress cover may include a cover lower portion, a cover upper portion, and a fastener. The cover lower portion may include a base portion under the lower core of the lower mattress assembly and a side portion that extends around a side of the inner overlap portion of the lower mattress assembly. The side portion of the cover lower portion may extend beyond the top of the lower core. More specifically, the side portion of the cover lower portion may extend a second distance beyond the top of the lower core. In some embodiments, the second distance that the side portion of the cover lower portion protrudes beyond the top of the lower core is less than the first distance that the side portion of the inner overlap portion protrudes beyond the top of the lower core, and thus the side portion of the inner overlap portion may protrude farther than the side portion of the cover lower portion. In other embodiments, the second distance may be the same as or greater than the first distance. In some embodiments, the cover lower portion may include a portion of the lower mattress assembly.
[0013] The cover top may include a top and a side. The top of the cover top may be disposed on the top core of the upper mattress assembly. In some embodiments, the top of the cover top may be positionable on the top of the upper core cover of the upper mattress assembly. In other embodiments, the top of the cover top and the top of the upper cover may include the same element. The side of the cover top may extend around the side of the upper core cover. The side of the cover top and the side of the upper core cover may be associated with each other such that the top of the inner overlap protruding beyond the top of the lower core may be insertable or receivable between the side of the cover top and the side of the upper core cover.
[0014] The fasteners can include lower fasteners positioned along the upper edges of the sides of the cover lower portion and upper fasteners positioned along the lower edges of the sides of the cover upper portion. In embodiments where the inner overlap is secured to the cover lower portion, the combination of the inner overlap and fasteners can provide high tensile strength to the mattress, and in some embodiments, the mattress can have the same or higher tensile strength as a mattress with the same internal configuration but with integral sidewalls.
[0015] Multiple additional fasteners may also be used. For example, fasteners may secure the perimeter of the top of the lower mattress assembly to the perimeter of the bottom of the upper mattress assembly. As another example, fasteners may secure the top edge of the side of the cover bottom to the middle of the side of the inner overlap. Such fasteners may be vertically offset from each other and / or from the fasteners of the cover of the mattress assembly. The use of such offset fasteners may provide the mattress with high tensile strength, and in some embodiments, the mattress may have the same or higher tensile strength as a mattress with the same internal configuration but with integral sidewalls.
[0016] In some embodiments, the mattress assembly may comprise a modular mattress assembly. The modular mattress assembly may comprise a lower mattress assembly selectable or selected from a plurality of differently configured lower mattress assemblies and / or an upper mattress assembly selectable and / or selected from a plurality of differently configured upper mattress assemblies. In some embodiments, Aside Two upper mattress assemblies that may be placed side-by-side may be selected from a number of different configurations of upper mattress assemblies. Such a modular mattress may allow one or two consumers to select from a number of different configurations of lower mattress assemblies and / or a number of different configurations of upper mattress assemblies.
[0017] The lower mattress assembly and each upper mattress assembly can be packaged and shipped separately from one another, providing two or more packages each significantly lighter and smaller than a single package in which the lower mattress assembly and upper mattress assembly are assembled into a mattress and shipped together.
[0018] In another aspect, a method of assembling a mattress is disclosed. Such a method includes providing a lower mattress assembly with an inner overlap portion that defines a container portion on the lower core. A base portion of an upper mattress assembly can be inserted into the container portion of the lower mattress assembly. In some embodiments, at least one non-slip surface can be provided between the lower core and the upper mattress assembly. With the upper mattress assembly in place, the inner overlap portion can be laterally fastened around the upper mattress assembly. A cover upper portion can then be placed over the upper mattress assembly and secured to a cover lower portion of the lower mattress assembly, which cover lower portion can be provided as part of the lower mattress assembly.
[0019] Such methods may be used by consumers to assemble portions of a mattress that have been shipped separately. Such methods may also allow consumers to select and assemble parts of a modular mattress. More specifically, one or two consumers may select a lower mattress assembly from a plurality of lower mattress assemblies of different configurations and / or select an upper mattress assembly from a plurality of upper mattress assemblies of different configurations. In some embodiments, one or two consumers may place a mattress on the lower mattress assembly. Aside At least two upper mattress assemblies may be selected to be placed side by side. The one or two consumers may further select a cover top from a plurality of cover tops of different configurations.
[0020] Other aspects of the disclosed subject matter, as well as features and advantages of various aspects of the disclosed subject matter, will become apparent to one of ordinary skill in the art from consideration of the following description, the accompanying drawings, and the appended claims. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0022] 1-4 show an embodiment of a mattress assembly 10 including a lower mattress assembly 20, an inner overlap portion 40, an upper mattress assembly 60, and a cover 80. The configuration of the lower mattress assembly 20, the inner overlap portion 40, the upper mattress assembly 60, and the cover 80 allows the lower mattress assembly 20 and the upper mattress assembly 60 to be provided (e.g., selected, purchased, shipped, etc.) separately from one another, assembled, and secured together.
[0023] As shown in Figure 1, the cover 80 of the mattress assembly 10 can include a cover bottom 82 and a cover top 86. The cover bottom 82 includes a base 83 (Figure 2) and sides 84, each of which includes a top edge 85. The cover top 86 includes a top 87 and sides 88, each of which includes a bottom edge 89.
[0024] Any of a variety of suitable materials may be used to define the cover lower portion 82 and the cover upper portion 86. For example, the top portion 87 of the cover upper portion 86 and, optionally, the sides 88 of the cover upper portion 86, the sides 84 of the cover lower portion 82, and / or the base portion 83 of the cover lower portion 82 may be at least partially formed from a stretchable fabric. Some non-limiting examples of suitable fabrics are disclosed by U.S. Patent Application Publication No. 2017 / 0251825(A1) (e.g., base 83 of cover bottom 82, side 84 of cover bottom 82, side 88 of cover top 86, and / or top 87 of cover top 86), U.S. Patent Application Publication No. 2017 / 0254003(A1) (e.g., top 87 of cover top 86, side 88 of cover top 86, side 84 of cover bottom 82, etc.), U.S. Pat. No. 10,555,618 (e.g., top 87 of cover top, etc.), and U.S. Pat. No. 10,881,217 (e.g., side 84 of cover bottom 82, side 88 of cover top 86, etc.), the disclosures of which are hereby incorporated in their entireties herein.
[0025] As shown, the materials of the cover bottom 82 and cover top 86 and one or more characteristics (e.g., texture / design, color, fabric, etc.) of their features (e.g., base 83 and top 87, respectively, side 84 and side 88, respectively, etc.) may be different. Alternatively, various characteristics (e.g., one, some, all, etc.) of the materials of the cover bottom 82 or portions thereof (e.g., side 84, etc.) and the cover top 86 or portions thereof (e.g., side 88, top 87, etc.) may be the same.
[0026] The cover 80 may also include at least one fastener 90. The at least one fastener 90 may include a bottom element 95 and a top element 99, which may have a configuration that allows them to be coupled to one another. In some embodiments, the bottom element 95 and the top element 99 of the fastener 90 may be reversibly coupled to one another. The bottom element 95 of the fastener 90 may be associated with (e.g., secured to, comprises an integral part of, etc.) the side 84 at or adjacent to an upper edge 85 of the side 84 of the cover bottom 82. The top element 99 of the fastener 90 may be associated with (e.g., secured to, comprises an integral part of, etc.) the side 88 at or adjacent to a lower edge 89 of the side 88 of the cover top 86. In various embodiments, the bottom element 95 and top element 99 of fastener 90 may include zipper sides (in which case fastener 90 also includes at least one zipper tab), touch fastener sides (e.g., hook-and-loop or “Velcro” fasteners, hook-and-hook fasteners, etc.), buttons and buttonholes, complementary snap-fit elements or “snaps”, etc.
[0027] In addition to the illustrated features of the cover 80 , FIGS. 2-4 generally illustrate the interior configuration of the mattress assembly 10 , which includes the lower mattress assembly 20 , the inner overlapping portion 40 , and the upper mattress assembly 60 . The lower mattress assembly 20 can include a lower core 22. Although Figures 2-4 do not show the details of the lower core 22, the lower core 22 can include a base that receives and supports one or more lower cushioning elements. The lower cushioning elements can include an array of coils (see, e.g., U.S. Patent Application Publication No. US2019 / 0150632(A1), the disclosure of which is hereby incorporated in its entirety), one or more pressurizable cells (e.g., containing air, gas, liquid, etc.) (see, e.g., U.S. Patent No. 11,213,139, the disclosure of which is hereby incorporated in its entirety), memory foam, other cushioning structures suitable for use in mattresses, or combinations thereof. An intermediate layer of the lower core 22 can cover the lower cushioning elements. The intermediate layer can include foam (e.g., compressible resilient foam, memory foam, etc.).
[0028] In some embodiments, the lower mattress assembly 20 may also include a lower core cover 32 that covers, surrounds, and / or encapsulates the elements (e.g., foundation, coils, pressurizable cells, intermediate layer, etc.) that define the lower core 22. The lower core cover 32 may include fasteners (e.g., zippers, touch fasteners, buttons and buttonholes, snaps, etc.) to retain the elements that define the lower core 22 within the lower core cover 32.
[0029] The top surface 38 of the lower core 22 or lower core cover 32 can include a non-slip surface 50 as shown in Figure 5A. The non-slip surface 50 can include a non-slip feature 52 formed from an elastomeric material. Without being limited thereto, the elastomeric material can include silicone, ABA triblock copolymers that can be stretched by a plasticizer (e.g., plasticizer-stretched ABA triblock copolymers disclosed, for example, in U.S. Patent Nos. 6,413,458, 6,797,765, and 7,964,664), or any other elastomeric material that prevents two surfaces positioned in contact with one another from sliding relative to one another.
[0030] Figure 5B shows a specific, but non-limiting, example of anti-slip feature 52. Anti-slip feature 52 shown in Figure 5B has a regular cross shape including two cross members 54 and a center 56. Each cross member has a length of about 15 mm and a width of about 1 mm to about 1.5 mm. Center 56 is slightly enlarged relative to the width of cross members 54, being about 3 mm wide. Of course, other shapes and sizes of anti-slip feature 52 are within the scope of this disclosure.
[0031] 2-4, the inner overlap portion 40 extends around at least a portion of the outer periphery or side portion 26 of the lower core 22. More specifically, the side portion 46 of the inner overlap portion 40 can extend around at least a portion of the side portion 26 of the lower core 20. The side portion 46 of the inner overlap portion 40 can be secured to the side portion 84 of the cover lower portion 82 (e.g., at a plurality of spaced locations by stitching during knitting of the side portion 84, using an adhesive, etc.).
[0032] An upper portion 48 of the inner overlap portion 40 may protrude beyond the upper portion 28 of the lower core 22. Thus, the upper portion 48 of the inner overlap portion 40 may define a receptacle portion 50 on the lower core 22. The receptacle portion 50 may receive a base portion 61 of an upper mattress assembly 60.
[0033] The inner overlap portion 40 may include a lower corner 44 at a lower portion of the side portion 46. The lower corner 44 may be positioned below and encase the lower corner 24 of the lower core 22. The inner overlap portion 40 having the lower corner 44 may also include a lower portion 42. The lower portion 42 may extend laterally inward and thus may be positioned below a periphery of the lower portion 23 of the lower core 22. The cover lower portion 82 may receive and cover the side portion 46 and the lower portion 44 of the inner overlap portion 40 and the side portion 26 and the lower portion 23 of the lower core 22.
[0034] In some embodiments, the inner overlap portion 40 can extend along the entire circumference of the lower core 22 or around the entire side 26 of the lower core 22. As shown in Figure 6, in embodiments in which the inner overlap portion 40 extends around the entire circumference of the lower core 22, the inner overlap portion 40 can include ends 41, 49 that can be pulled in opposite directions and secured in place relative to one another to tighten the inner overlap portion 40 (e.g., around the base 61 of the upper mattress assembly 60).
[0035] The inner overlap portion 40 can include a material that has little (e.g., less than 2 percent, less than 1 percent, etc.) or no lateral stretch. In some such embodiments, the inner overlap portion 40 can include a nonwoven fabric (e.g., felt, a fabric-like material made from staple fibers (short) and long fibers (continuous length) bonded together, etc.). The nonwoven fabric can include a reinforced nonwoven fabric and / or can include a backing. In other embodiments, the inner overlap portion 40 can include a semi-rigid element (e.g., a plastic sheet, etc.).
[0036] Referring again to Figures 2-4, the base 61 of the upper mattress assembly 60 may be inserted into and reside within the container portion 50 defined by the upper portion 48 of the inner overlap portion 40. The upper mattress assembly 60 may include an upper core 62 and an upper core cover 72. Although Figures 2-4 do not show the details of the upper core 62, the upper core 62 may include an intermediate layer and one or more upper cushioning elements on the intermediate layer. The intermediate layer may include a foam (e.g., a compressible resilient foam, a memory foam, etc.). Examples of upper cushioning elements include, but are not limited to, a gel cushion, a foam, a memory foam, other cushioning structures, or a combination of any of the above. Without being limited thereto, the gel cushion may include a gel cushion of the type disclosed by U.S. Patent Nos. 7,060,213, 7,076,822, and 8,919,750, the disclosures of which are hereby incorporated in their entirety. Such a gel cushion may include a plurality of resilient compressible interconnected walls defining a row of interconnected resilient buckling columns, with each column having a void. Such a gel cushion may be formed from any of a variety of compressible resilient materials, including cushioning foams, and elastomeric materials such as the stretched ABA triblock copolymers disclosed in U.S. Patent Nos. 6,413,458, 6,797,765, and 7,964,664, the disclosures of which are hereby incorporated in their entirety. The upper core 62 may also include one or more lateral supports that circumscribe the periphery of the upper cushioning element.
[0037] The upper core cover 72 can encase the upper core 62. The upper core cover 72 can cover, surround, and / or encapsulate the elements defining the upper core 62 (e.g., a layer of foam, memory foam, upper cushioning element (e.g., gel cushion, etc.), etc.). The upper core cover 72 can include an upper portion 74 on the upper portion 64 of the upper core 62, a base portion 78 below the base portion 68 of the upper core 62, and a side portion 76 extending around the perimeter or side portion 66 of the upper core 62. Additionally, the upper core cover 72 can include fasteners (e.g., zippers, touch fasteners, buttons and buttonholes, snaps, etc.) for retaining the elements defining the upper core 62 within the upper core cover 72.
[0038] In some embodiments, the underside 79 of the base 78 of the lower core cover 72 may include a non-slip surface 50 having non-slip features 52. The non-slip features 52 may be formed from any suitable material (e.g., an elastomeric material, etc.) and may have any suitable shape and size. In embodiments in which one or both of the lower mattress assembly 20 and the upper mattress assembly 60 include a non-slip surface 50, the non-slip surface 50 may prevent the upper mattress assembly 60 from sliding laterally relative to the lower mattress assembly 20.
[0039] The cover top 86 may be positioned on the upper core cover 72. More specifically, an upper portion 87 of the cover top 86 may be positioned on the upper portion 74 of the upper core cover 72, and a side portion 88 of the cover top 86 may overlap at least an upper portion of the side portion 76 of the upper core cover 72. The side portion 88 of the cover top 86 and the side portion 76 of the upper core cover 72 may be associated with one another such that the upper portion 48 of the inner overlap portion 40 may be positioned between the side portions 88 and 76.
[0040] Referring now to Figure 7, there is shown an embodiment of a mattress assembly 10' having a cover 80' which differs from that shown and described with reference to Figures 1-4. The cover 80' includes a lower cover portion 82' and an upper cover portion 86'. The cover lower portion 82' includes a base portion 83' and corner portions 84', each of which includes an upper edge 85'. The corner portions 84' of the cover lower portion 82' extend little, if at all, above the sides 26' of the lower core 22'.
[0041] The cover top 86' includes a top 87' and sides 88', each of which includes a bottom edge 89'. The height of the sides 88' is equal to the sum of the heights of the sides 26' of the lower core 22' and the heights of the sides 66' of the upper core 62'. Thus, when the upper core 62' and the lower core 22' are assembled and the cover top 86' is placed on the assembly, the sides 88' of the cover top 86' extend over the sides 66' of the upper core 62' and generally, but not completely, over the sides 26' of the lower core 22' to a position where the bottom edge 89' of the cover top 86' can be joined to the top edge 85' of the cover bottom 82'.
[0042] FIG. 8 illustrates an embodiment of a mattress assembly 10'' that includes an embodiment of a cover 80''. The cover 80'' illustrated in FIG. 8 includes a lower cover section 82'' and an upper cover section 86''. The cover lower portion 82'' includes a base 83'' having a peripheral edge 85''. The dimensions of the cover lower portion 82'' are smaller than the lower portion 23'' of the lower core 22''. Thus, the peripheral edge 85'' of the cover lower portion 82'' can be positioned below the lower portion 23'' of the lower core 22''.
[0043] The cover top 86" includes an upper portion 87" and a side portion 88", with a lower portion 88b" extending inwardly to a lower edge 89". The height of the side portion 88" is equal to the sum of the heights of the side portions 26" of the lower core 22" and the side portions 66" of the upper core 62". Thus, when the upper core 62" and the lower core 22" are assembled and the cover top 86" is placed on the assembly, the side portions 88" of the cover top 86" extend over the side portions 66" of the upper core 62" and over the side portions 26" of the lower core 22". In addition, the lower portions 88b" of the side portions 88" of the cover top 86" extend below the periphery of the lower portion 23" of the lower core 22" to a position where the lower edge 89" of the cover top 86" can be joined to the peripheral edge 85" of the cover lower portion 82".
[0044] 9, elements 92', 94' of fastener 90' may be provided at or adjacent corners 39, 79 of lower core cover 32 and upper core cover 72, respectively. When upper core 62 is positioned over and aligned with lower core 22, adjacent corners 39, 79 and associated elements 92', 94' of fastener 90' are proximate to one another, as shown in FIG. 10. Elements 92', 94' of fastener 90' may then be secured to one another, securing upper core 22 to lower core 62 and preventing upper core 22 from sliding or otherwise moving laterally relative to lower core 62.
