NONWOVEN FABRICSTECHNICAL FIELD

[0001] Embodiments of the presently-disclosed invention relate generally to nonwoven fabrics suitable for a variety of hygiene and healthcare articles, in which the nonwoven fabrics may exhibit a desired level of softness appreciated by an end user.BACKGROUND

Claims

1.A nonwoven fabric, comprising: a structure according to any one of the following:(Structure 1)  S1a; and(Structure 2) S1aMbS2c;wherein,‘S1’ comprises a first spunbond layer or layers;‘S2’ comprises a second spunbond layer or layers;‘M’ comprises a meltblown layer or layers;‘a’ represents a number of individual ‘S1’ layers and is independently selected from 1, 2, 3, 4, and 5;‘b’ represents the number of individual ‘M’ layers and is independently selected from 1, 2, 3, 4, and 5; and‘c’ represents the number of individual ‘S2’ layers and is independently selected from 1, 2, 3, 4, and 5;wherein at least ‘S1’ includes a first individual ‘S1’ layer comprising a first plurality of continuous spunbond fibers having a bi-component configuration including a core component and a sheath component comprising a polyolefin-based copolymer.2.The fabric of claim 1, wherein the first individual ‘S1’ layer defines an outermost surface of the nonwoven fabric.3.The fabric of claims 1-2, wherein the first individual ‘S1’ layer comprises a blend of (i) the first plurality of continuous spunbond fibers having a bi-component configuration and (ii) a first plurality of continuous spunbond fibers having a mono-component configuration.4.The fabric of claims 1-2, wherein each individual ‘S1’ layer comprises or consists of respective continuous spunbond fibers having a bi-component configuration including a core component and a sheath component comprising a polyolefin-based copolymer.5.The fabric of claims 1-2, wherein at least one individual ‘S1’ layer comprises or consists mono-component fibers.6.The fabric of claims 1-5, wherein the polyolefin-based copolymer comprises a propylene-containing copolymer.7.The fabric of claim 6, wherein the propylene-containing copolymer has an ethylene content from about 5 to about 30%by weight, such as at least about any of the following: 5, 8, 10, 12, 14, 15, 16, 18, and 20%by weight, and / or at most about any of the following: 30, 28, 25, 22, and 20%by weight.8.The fabric of claim 6, wherein the core component comprises a polyolefin, such as a polypropylene, a polyester, a polyamide, or any combination thereof.9.The fabric of claim 1, wherein (i) the sheath component comprises from about 15 to about 40%by weight of the continuous spunbond fibers having a bi-component configuration, such as at least about any of the following: 15, 18, 20, 22, 25, 28, and 30%by weight of the continuous spunbond fibers having a bi-component configuration, and / or at most about any of the following: 40, 38, 35, 32, and 30%by weight of the continuous spunbond fibers having a bi-component configuration; and (ii) the core component comprises from about 60 to about 85%by weight of the continuous spunbond fibers having a bi-component configuration, such as at most about any of the following: 85, 82, 80, 78, 75, 72, and 70%by weight of the continuous spunbond fibers having a bi-component configuration, and / or at least about any of the following: 70, 68, 65, 62, and 60%by weight of the continuous spunbond fibers having a bi-component configuration.10.The fabric of claim 1, wherein the first plurality of continuous spunbond fibers comprises a slip additive dispersed throughout the sheath component and / or the core component, wherein the slip additive comprises an amide.11.The fabric of claims 1-10, wherein the nonwoven fabric has a basis weight from about 10 to about 100 gsm, such as at least about any of the following: 10, 12, 14, 15, 16, 17, 18, 20, 25, 30, 40, and 50 gsm, and / or at most about any of the following: 100, 90, 80, 70, 60, and 50 gsm.12.A method of making a nonwoven fabric, comprising:(i) forming or providing a nonwoven material having a structure according to any one of Structure 1 or Structure 2, wherein at least ‘S1’ includes a first individual ‘S1’ layer comprising a first plurality of continuous spunbond fibers having a bi-component configuration including a core component and a sheath component comprising a polyolefin-based copolymer; and(ii) consolidating the nonwoven material to provide the nonwoven fabric, wherein consolidating the nonwoven material comprises a thermal bonding operation and / or an ultrasonic bonding operation.13.The method of claim 12, wherein the thermal bonding operation and / or an ultrasonic bonding operation forms a plurality of discrete bonding sites that define a bond area, wherein the bond area comprises from about 3 to about 25%, such as at least about any of the following: 3, 5, 8, 10, 12, and 15%, and / or at most about any of the following: 25, 22, 20, 18, and 15%.14.An article, comprising: a hygiene or healthcare article including a nonwoven fabric according to claim 1.15.The article of claim 14, wherein the article is a hygiene article and the nonwoven fabric comprises a topsheet, an inner belt, an outer belt, a leg cuff, and
