Description

A method of manufacturing a spectacle lens

[0001] Specification

[0002] The invention relates to a method for producing an ophthalmic lens individual-ised by prescription data from an ophthalmic lens prefabricated product in a production process, which comprises the following steps: providing spectacle lens prefabricates and qualifying the spectacle lens prefabricates by checking for the presence of a defect and further treating the spectacle lens prefabri-cates in the production process as a function of quality information assigned to the spectacle lens prefabricates during qualification.

[0003] Such a process is known from EP 3 388 813 B1. This describes how the man-ufacture of individualised spectacle lenses is based on so-called spectacle lens prefabricates which are selected in such a way that an area which has undesirable defects can be removed by a surfacing and / or shaping process finalising the manufacturing process without impairing the requirements placed on the individualised spectacle lens.

[0004] The object of the invention is to provide a method for manufacturing a specta-cle lens individualised by prescription data from a spectacle lens prefabricated product, which enables the use of spectacle lens prefabricated products with defects which can impair the result of processing and treatment steps required in the manufacture of spectacle lenses, and which ensures that a spectacle lens individualised by prescription data satisfies predetermined quality require-ments.

[0005] This problem is solved by the method specified in claim 1 for manufacturing a spectacle lens individualised by prescription data from a spectacle lens pre-product in a production process.

[0006] Advantageous embodiments and further embodiments of the invention are given in dependent claims.

[0007] In a manufacturing process for ophthalmic lenses, ophthalmic lens prefabri-cates are subjected to machining in a so-called basic lens production process, which defines one of the two optically effective surfaces of the ophthalmic lens prefabricates and the edge of these surfaces.

[0008] Against this background, the invention is based on the idea of also using oph-thalmic lens prefabricates, in particular in the form of so-called pucks or blanks with defects, during the manufacture of ophthalmic lenses which are individu-alised by prescription data, the defects being located in an area which is re-moved during ophthalmic lens manufacture. So-called pucks or blanks are nor-mally circular blocks of glass or plastic which may have a curved and optically effective surface, whereby the diameter D of the circular blocks lies in a range for example: 50 mm ≤ D ≤ 85 mm. Such pucks or blanks may consist of various materials having a defined refractive index.

[0009] One idea of the invention is to check whether defects are located within an outer radius of, for example, 4 mm of the ophthalmic lens prefabricated product during the manufacture of ophthalmic lenses. These spectacle lens prefabri-cates are then provided with a marking specifying these spectacle lens prefab-ricates during the production of spectacle lenses individualised by prescription data from spectacle lens prefabricates, i.e. in a production process, and stored separately from spectacle lens prefabricates which are without defects.

[0010] The invention proposes that, as part of the production process for spectacle lenses which are individualised by prescription data, spectacle lens prefabri-cated parts are fed to a so-called prescription lens production facility for pro-cessing the spectacle lens prefabricated parts. A calculation engine then checks whether a predefined area, in particular an outer radius of e.g. 5 mm,  is removed during the production of the prescription lenses as part of the so-called basic lens production.

[0011] If the calculation engine recognises that a predefined area is removed during the production of prescription lenses as part of the basic lens production pro-cess, it provides information, e.g. for people working in the lens production facility, that such prefabricated lenses can be used for the production of lenses individualised using prescription data.

[0012] The calculation engine checks whether the predefined area is removed during basic lens production and not only during the so-called surfacing and / or shap-ing process, which may conclude the production of lenses individualised using prescription data. In the surfacing and / or shaping process the optical effect is created by giving the puck a certain shape. The final step of producing a pre-scription lens then is the cutting, edging and fitting to get it to the frame shape.

[0013] Defects in an ophthalmic lens pre-manufacture can have a detrimental effect on the quality of coatings on an ophthalmic lens. In particular, the quality of an anti-reflective coating, a hard coating or a clean coating can be impaired by defects.

[0014] The invention achieves that an area with defects in an ophthalmic lens prefab-rication is removed during the basic lens production in accordance with the prescription data of an ophthalmic lens individualised with it in such a way that an individualised ophthalmic lens is not impaired by the material removal that takes place during the so-called basic lens production.

[0015] The processed ophthalmic lens prefabricated product can then be coated after basic lens production without the coating being affected by defects.

[0016] The method specified in claim 1 for producing a spectacle lens individualised by prescription data from a spectacle lens prefabricated product in a produc-tion process comprises providing spectacle lens prefabricated products, qual-ifying the spectacle lens prefabricated products by checking for the presence of a defect and further treating the spectacle lens prefabricated products in the production process as a function of quality information assigned to the specta-cle lens prefabricated products during qualification.

[0017] According to the invention, the quality information is quality information from the group "Quality information A: Lens prefabricated product has no defect" , "Quality information B: Lens prefabricated product has a defect in an outer edge region and has no defect in an inner region complementary to the outer edge region" , "Quality information C: Lens prefabricated product has a defect in an inner region complementary to the outer edge region" .

[0018] The invention proposes separating spectacle lens prefabricates to which the quality information C is assigned from the production process.

[0019] It is advantageous that ophthalmic lens prefabricated products to which the quality information A or B is assigned are packaged, with the quality infor-mation A or B being stored on a storage medium that is connected to the pack-aging or integrated into the packaging. In this way, it is possible to ensure that the quality information assigned to a spectacle lens prefabricated product is available in a prescription data production stage during further processing of the spectacle lens prefabricated products. There is also the possibility to have no packaging at all in some production sites. In these sites the information is stored directly on the puck e.g. via a DMC Sticker.

[0020] In a preferred embodiment of the invention, it is provided that a spectacle lens prefabricated product, to which the quality information B is assigned, is linked with prescription data in a calculation engine in order to generate shaping data for the spectacle lens prefabricated product, the generated shaping data being  compared with the quality information B in order to determine whether a so-called spectacle lens semi-finished product can be produced from the specta-cle lens prefabricated product. A semi-finished ophthalmic lens is an ophthal-mic lens that has a shape corresponding to the cribbing shape data and that fulfils a specified quality standard, but which has not yet been adapted to the shape of the ophthalmic lens frames in a spectacle frame by grinding.

[0021] To check the specified quality standard, it is advantageous to determine whether the shaping data describe a semi-finished ophthalmic lens product for which an oversize edge area of the ophthalmic lens pre-product is removed, which has an oversize towards the inside in relation to the outer edge area.

[0022] The vertical projection of the edge area of the ophthalmic lens prefabrication can have a ring shape, for example. In particular, the vertical projection of the edge area of the ophthalmic lens prefabrication can be a circular ring. The circular ring may have an outer circle that coincides with an outer edge of the ophthalmic lens prefabrication.

[0023] In particular, the circular ring can have an inner circle whose radius ri satisfies the following relationship with the radius ra of the outer circle: ra -ri ≤ 4 mm, preferably ra -ri = 4 mm. It is to be remarked that the circular ring could also have an inner circle whose radius ri satisfies the following relationship with the radius ra of the outer circle: ra -ri ≤ 3 mm, preferably ra -ri = 2 mm or ra -ri ≤ 8 mm, preferably ra -ri = 7 mm.

[0024] For example, the oversize edge area can have a circular ring shape with an inner circle whose radius r satisfies the following relation: ri -r ≥ 1mm, where ri is the radius of the inner circle of the circular ring.

[0025] One idea of the invention is that the ophthalmic lens prefabricated product is only subjected to a surfacing process for a surface corresponding to the sur- face data for producing an ophthalmic lens semi-finished product if the com-parison with the quality information assigned to the ophthalmic lens has shown that an ophthalmic lens semi-finished product produced from the ophthalmic lens prefabricated product satisfies the specified quality standard.

[0026] A high quality standard can be guaranteed by inspecting a semi-finished oph-thalmic lens produced in the surfacing and / or shaping process for defects.

[0027] Within the scope of the invention, the semi-finished ophthalmic lens product passes the surfacing and / or shaping process before coating.

[0028] In particular, it is possible for the semi-finished ophthalmic lens product to be surfaced and / or shaped for mounting in an ophthalmic frame after coating.

[0029] The invention also extends to a computer program for qualifying ophthalmic lens prefabricates by means of image evaluation in an above-mentioned method for producing an ophthalmic lens individualised by prescription data from an ophthalmic lens prefabricate in a production process, in that an oph-thalmic lens prefabricate is assigned quality information which is quality infor-mation from the group "Quality information A: Ophthalmic lens prefabricated product has no defect" , "Quality information B: Ophthalmic lens prefabricated product has a defect in an outer edge area and has no defect in an inner area complementary to the outer edge area" , "Quality information C: Ophthalmic lens prefabricated product has a defect in an inner area complementary to the outer edge area" .

[0030] The invention is explained in more detail below with reference to the schematic embodiments shown in the drawing.

[0031] It shows:

[0036] Fig. 5 a third process flow diagram for the prescription data production stage of the process with the machining section.

[0037] The production process 10 shown in Fig. 1 for the manufacture of spectacle lenses individualized by prescription data has different process stages, which spectacle lens prefabricates 12 that may also be called pucks or lens blanks pass through depending on quality information assigned to the spectacle lens prefabricates 12 in the process. The production process 10 has a preparation stage 14 and contains a prescription data production stage 19 with an order processing section 15, a calculation section 16 and a machining section 18. The preparation stage 14 can be located at different locations as part of a mass production of ophthalmic lens prefabricates and the calculation section 16 and the machining section 18 in the prescription data production stage 19 of the production process 10.

[0038] Fig. 2 is a first process flow diagram for the preparation stage 14 of the pro-duction process 10. In the preparation stage 14, in a process step 20, mould shells 22 fed to the preparation stage with spectacle lens preforms made of a  plastic material accommodated therein are opened after the plastic material has been cast and hardened in order to remove the spectacle lens preform 12.

[0039] The ophthalmic lens prefabricated product 12 is then cleaned in a process step 24 following process step 20 and freed of unwanted residues from the casting process. This is followed by a process step 26 in which the ophthalmic lens prefabricates 12 are qualified for the presence of a defect. In process step 26, the position and type of defects of the ophthalmic lens prefabricates 12 are recorded using optical methods as quality information from the following group: "Quality information A: ophthalmic lens prefabricate has no defect" , "Quality information B: Ophthalmic lens prefabricated product has a defect in an outer edge area and has no defect in an inner area complementary to the outer edge area" , "Quality information C: Ophthalmic lens prefabricated product has a de-fect in an inner area complementary to the outer edge area" .

[0040] In a process step 28, spectacle lens prefabricated products 12 are then fed to a process section P1 or a process section P2 depending on the quality infor-mation recorded for them.

[0041] Spectacle lens prefabricated products 12 with the quality information A as-signed to them, i.e. spectacle lens prefabricated products 12 that do not have any defects, arrive here on the process section P1. In a process step 30, oph-thalmic lens prefabricated products 12 are individually packaged on the pro-cess section P1, whereby each packaged ophthalmic lens prefabricated prod-uct 12 is then provided with a data matrix code 33 in a process step 32 and made available in a warehouse 34 so that it can be fed from the warehouse to the recipe production stage 19 of the production process 10. There is also the possibility to have no packaging at all in some production sites. In these sites the infomation is preferably stored directly on the puck e.g. via a DMC Sticker.  Lens prefabricated parts 12 with the quality information B or C, i.e. lens pre-fabricated parts 12 that have a defect, reach the process section P2 in the production process 10.

[0042] In a process step 35 on the process line P2, spectacle lens prefabricates 12 with the quality information C are separated from the production process 10 and fed to a waste station 37.

[0043] Lens prefabricated products 12 with the quality information B assigned to them are then in turn individually packaged on the process section P2 in a process step 36, wherein each packaged lens prefabricated product 12 is provided with a data matrix code containing the quality information and is provided in a store 40. The store 40, like the store 34, is used for supplying ophthalmic lens pre-fabricated products 12 with the quality information B to the calculation section 15 of the production process 10. There is also the possibility to have no pack-aging at all and to store the infomation directly on the puck e.g. via a DMC Sticker.

[0044] Fig. 3 is a second process flow diagram for the prescription data production stage of the production process 10 with the order processing section 15 and with the calculation section 16.

[0045] In the order processing section 15, ophthalmic lens prefabricated products 12 received in a package with a DataMatrix code as a storage medium for quality information or with a Data Matrix code attached to the puck or laser-engraved in the puck or etched in the puck are then provided in an ophthalmic lens pre-fabricated products provision stage 41 in order to process and finish them ac-cording to predetermined prescription data.

[0046] When an order for the production of an individualised ophthalmic lens is placed by means of an ordering system, the product code 43 of a suitable ophthalmic lens prefabricated product 12 available at the ophthalmic lens prefabricated  product provision stage 41 is provided by means of a computer unit 42. A per-son working in the prescription data production stage can then take a spectacle lens prefabricated product 12 corresponding to the product code 43 from the spectacle lens prefabricated product provision stage 41 and transfer it to a process input stage 44 on a process section P3, wherein the computer unit 42 provides the prescription data for the individualised spectacle lens for linking with the spectacle lens prefabricated product by a calculation engine 45 in the calculation section 16.

[0047] In the calculation section 16 of the production process 10, surfacing and / or shaping data for a surfacing and / or shaping process in the machining section 18 of the prescription data production stage 19 is then determined for the oph-thalmic lens prefabricated product 12 on the basis of the prescription data pro-vided in a process step 46 by means of a calculation engine. The shaping process is used to define the geometry of the ophthalmic lens preform pro-cessed into an individualised ophthalmic lens.

[0048] The calculation engine 45 uses a calculation rule for the prescription data and the geometry of the spectacle lens prefabrication to calculate the spectacle lens so that it is as thin and smooth as possible in order to meet the aesthetic requirements of spectacle wearers.

[0049] It should be noted that the production steps for an ophthalmic lens customised using prescription data are particularly stable if the processing of an ophthal-mic lens prefabricated part only requires a small amount of material to be re-moved and the diameter of the ophthalmic lens prefabricated part is as large as possible.

[0050] Then, in a process step 48, the quality information assigned to the semi-fin-ished ophthalmic lens product 12 is utilised to check whether the semi-finished ophthalmic lens product 12 to be processed can be shaped in accordance with the shaping data and then meets a specified quality standard.

[0051] Fig. 4 shows a semi-finished ophthalmic lens product 12 with an outer edge region 50. To check the specified quality standard, it is determined in process step 48 whether the shaping data describe a semi-finished ophthalmic lens product 12 for which an oversize edge region 52 of the semi-finished ophthal-mic lens product 12 is removed, which has an inward oversize relative to the outer edge region 50. The vertical projection of the edge region of the ophthal-mic lens prefabricated product 12 has the shape of a circular ring. This circular ring has an outer circle 54, which coincides with an outer edge 56 of the oph-thalmic lens preform 12, and an inner circle 58, the radius ri of which satisfies the following relationship with the radius ra of the outer circle 50: ra -ri ≤ 4 mm, preferably ra -ri = 4 mm. The oversize edge area also has a circular ring shape with an inner circle whose radius r satisfies the following relation: ri -r ≥ 1 mm, where ri is the radius of the inner circle of the circular ring.

[0052] A spectacle lens preproduct 12 with the quality information A passes through process step 48 to process section P4.

[0053] If an ophthalmic lens prefabricated product 12 is assigned the quality infor-mation B, it is only subjected to a surfacing and / or shaping process for a sur-facing and / or shaping corresponding to the surfacing and / or shaping data for the production of an ophthalmic lens semi-finished product 12 on a process section P5 if the comparison with the quality information assigned to the oph-thalmic lens prefabricated product 12 has shown that an ophthalmic lens semi-finished product produced from the ophthalmic lens prefabricated product 12 satisfies the specified quality standard.

[0054] If the comparison with the quality information assigned to the ophthalmic lens prefabricated product 12 shows that a semi-finished ophthalmic lens product manufactured from the ophthalmic lens prefabricated product 12 does not meet the specified quality standard, the ophthalmic lens prefabricated product  12 is returned to the ophthalmic lens prefabricated product preparation stage 41.

[0055] Fig. 5 shows a third process flow diagram for the prescription data production stage of the process with the processing section 18. In the processing section 18, the ophthalmic lens preform 12 is machined on the process section P5 in a processing station 60 by means of milling and grinding as well as polishing in order to give the ophthalmic lens preform 12 the shape corresponding to the shaping data. Here, the ophthalmic lens preform 12 is processed to give it a predetermined centring shape, whereby the defects in the edge area of the ophthalmic lens preform 12 corresponding to the quality information B are all removed.

[0056] On the process section P5, the machined ophthalmic lens preform 12 is then coated in a coating station 62. Here, the machined ophthalmic lens preform 12 is given a hard coating, an anti-reflective coating or a coating against dirt, for example.

[0057] The ophthalmic lens prefabricated product 12 can then, if necessary, be edged in a mould edging station 64 on the process section P5 in order to provide an ophthalmic lens individualised in this way for an end customer by means of prescription data.

[0058] To summarise, the following preferred features of the invention should be noted in particular: The invention relates to methods for producing a spectacle lens individualised by prescription data from a spectacle lens prefabricated product 12 in a production process 10, which comprises the following steps:

[0059] Providing ophthalmic lens prefabricated parts 12 and qualifying the ophthalmic lens prefabricated parts 12 by checking for the presence of a defect,  Further treatment of the ophthalmic lens prefabricates 12 in the production process 10 depending on quality information assigned to the ophthalmic lens prefabricates during qualification.

[0060] The quality information is quality information from the group "Quality infor-mation A: Lens prefabricated product has no defect" , "Quality information B: Lens prefabricated product has a defect in an outer edge area and has no defect in an inner area complementary to the outer edge area" , "Quality infor-mation C: Lens prefabricated product has a defect in an inner area comple-mentary to the outer edge area" .
