Technical field
[0001] The present invention relates to an electromagnetic device with improved cooling.
[0002] The electromagnetic device comprises a magnetic core with an electrically conductive winding wound around it. Improved cooling is achieved by at least one cooling structure containing a thermally conductive element made of a non-magnetic material, in close contact with a heat sink. The thermally conductive element includes a flat wall that is tightly fitted into a gap in the magnetic core, dividing the magnetic core into two independent magnetic core sections. background
[0003] Various approaches have been tried to eliminate the heat (caused by the generated eddy currents) in the core of the magnetic force unit, particularly in the case of power transformers. These include increasing the wire diameter to reduce ohmic losses; immersing the transformer in circulating cooling oil; cooling the transformer windings with air; increasing the transformer's operating frequency to reduce winding diameter; and increasing the thermal conductivity of the insulating encapsulation around the transformer windings. However, all of these affect the mechanical size and weight of the transformer designs, thus limiting their use. Without adequate cooling, the efficiency and reliability of these transformers and inductors are significantly reduced.
[0004] Document DE19814896 discloses a high-current power transformer comprising a closed cylindrical core made of a soft magnetic material with high permeability, high saturation inductance, and low magnetic losses. This core is wound with a primary and a secondary winding. It is enclosed within a housing, which is then filled with a suitable resin. At least one heat pipe (9) for cooling the unit is positioned in the center. The heat pipe is at least an integral part of the transformer winding.
[0005] The contact area between the conductor and the magnetic core is small, which is why the circulation of a cooling fluid through the tube is needed to increase cooling, making the solution more difficult and expensive.
[0006] Document US6777835B1 discloses an electrical power cooling technique and, in particular, a device for cooling a high-power electrical transformer and electric motors by using a thermally conductive material inserted between the winding layers of a high-power transformer and laminated iron core materials to provide a low-resistance thermal path to the environment. The strips direct the excess heat from the interior to projections outside the windings (and core), where the compressed air or the thermally conductive encapsulation compound dissipates the heat. This technique provides a significant reduction in weight and volume, along with a substantial increase in power density, while operating at a temperature only slightly above room temperature. In one embodiment, a transformer is made from a material such as rolled iron, ferrite, and other core materials, and the transformer is formed by insulated copper windings wound around the core. Heat is dissipated through the core to a base plate, while thermally conductive strips are placed in preselected positions between the windings and are preferably made of a high-modulus laminated graphite material to conduct heat along the orientation of its fiber, which is unidirectional.
[0007] Document US2004257187 A1 discloses an electromagnetic device comprising a first section of a tubular magnetic core; a second section of a tubular magnetic core, which is separated from the first section of a tubular magnetic core and is in a substantially parallel alignment with it; and a conductive primary winding, in which a first part of the conductive primary winding is arranged within the first section of a tubular magnetic core, and a second part of the conductive primary winding is arranged within the second section of a tubular magnetic core. The magnetic device also comprises a heat dissipation means with conductive elements, such as cooling fins, in conjunction with at least a portion of the outer surface of the first section consisting of a tubular magnetic core and at least a portion of the outer surface of the second section consisting of a tubular magnetic core.
[0008] Document US2015155088A1 discloses a heat dissipation structure for a transformer to dissipate heat generated by a transformer core. The structure comprises a heat dissipation plate, which includes a lower plate mounted in a receptacle of the transformer and an extended plate extending upward from the lower plate. The extended plate includes a center plate and a pair of side plates arranged on opposite sides of the center plate. The pair of side plates are separated by the center plate.
[0009] Document CN113257545A relates to a high-power, high-efficiency, heat-dissipating, high-frequency transformer comprising a heat sink made of aluminum plates, which includes a first aluminum plate, a second aluminum plate and a third aluminum plate arranged one behind the other.
[0010] Document GB2597670A1 concerns the thermal management of an electromagnetic device such as a transformer, which includes an assembly consisting of a core, windings 204, a thermally conductive primary plate and several thermally conductive secondary plates.
[0011] All the preceding documents include a cooling structure on one side of the electromagnetic device, resulting in uneven cooling of the magnetic core.
[0012] The present invention solves the preceding and other problems. Description of the invention
[0013] The present invention relates to an electromagnetic device with improved cooling, as defined in claim 1.
[0014] The proposed electromagnetic device comprises, in a manner already known in the available prior art, the following: a magnetic core with at least one electrically conductive winding wound around it around a central axis, wherein the magnetic core includes at least one gap parallel to the central axis, which divides the magnetic core into several independent magnetic core parts, and at least one cooling structure, each comprising a heat sink in thermal contact with at least one thermally conductive element, wherein each thermally conductive element comprises a flat wall made of a non-magnetic metal, which is tightly inserted into one of the gaps of the magnetic core in thermal contact with the magnetic core parts.
[0015] The thermally conductive element is an element made of a non-magnetic material that does not interfere with the magnetic fields generated in the electromagnetic device during its operation, and has a high thermal conductivity, for example, above 120 W / mK, above 160 W / mK, or preferably above 210 W / mK. Typically, the thermally conductive element will be made of a non-magnetic metal such as aluminum or an aluminum alloy.
[0016] The close contact between the heat-conducting element and the at least one dissipation surface of the magnetic core allows heat transfer from the magnetic core, where the heat is generated when the electromagnetic device is in operation, to the heat-conducting element.
[0017] Furthermore, the close contact between the heat-conducting element and the heat sink allows the transfer of the aforementioned heat from the heat-conducting element to the heat sink, where the heat is dissipated.
[0018] The heat sink will also be made of a material with high thermal conductivity, for example, above 120 W / mK, above 160 W / mK, or preferably above 210 W / mK. Typically, the heat sink will be made of a non-magnetic metal such as aluminum or an aluminum alloy.
[0019] The heat sink will preferably include a cooling element in contact with a cooling fluid, for example, the surrounding air, but it can also be a cooling fluid of a cooling circuit.
[0020] The heat sink design may, for example, include a surface provided with slots, ribs, bars or any other surface extension design intended to increase the surface area of the heat sink exposed to the cooling fluid.
[0021] A thermal connection is understood to be a physical contact between elements that allows conductive heat transfer between them, or a contact via an interposed heat transfer medium, such as a thermally conductive connection, which allows conductive heat transfer between them via the aforementioned heat transfer medium.
[0022] A thermal connection will be established, for example, between parts of the same single-piece object, between two welded components, or between two overlapping surfaces without a space between them, or between two overlapping surfaces without a space between them, which, however, include a thermally conductive compound to fill imperfections, thus increasing the overall thermal conductivity. The thermally conductive compound is preferably a spreadable paste with a relevant thermal conductivity, for example, above 5 W / mK, above 10 W / mK, or preferably above 40 W / mK.
[0023] According to the present invention, the thermally conductive element comprises a flat wall which is tightly inserted into a gap in the magnetic core, such that said gap divides the magnetic core into at least two independent magnetic core parts. Preferably, said gap divides the region of the magnetic core which is surrounded by the electrically conductive winding, so that the at least one thermally conductive element is inserted into said region of the magnetic core which is surrounded by the electrically conductive winding.
[0024] Accordingly, the magnetic core is divided into at least two independent magnetic core parts which are oriented towards each other, defining a gap between them, and it is proposed that the heat-conducting element includes at least one part shaped as a flat wall which is inserted tightly in the said gap of the magnetic core, between the at least two independent magnetic core parts.
[0025] This design greatly increases the contact area between the magnetic core and the heat-conducting element, thus increasing the cooling of the electromagnetic device.
[0026] Preferably, the magnetic core components are oriented relative to each other via corresponding heat-dissipating surfaces, and the gap is therefore defined between these surfaces. The heat-conducting element will comprise two opposing main surfaces, which correspond to the two opposing main surfaces of the flat wall, such that each is in close contact with one of the aforementioned heat-dissipating surfaces.
[0027] The present invention also proposes, in a known manner, the following: The cooling structure also includes cooling channels which are connected to a cooling circuit, wherein the cooling channels are defined in the heat sink and / or in part of the at least one thermally conductive element of the cooling structure; and The cooling channels include several parallel bores and at least one transverse bore which crosses these several parallel bores and thus connects them.
[0028] The cooling channels can be connected to a cooling circuit, preferably including a coolant pump.
[0029] At least some of the parallel bores can be blind bores defined within at least one heat-conducting element of the cooling structure. These blind bores can include an inner wall that fits snugly between them, such that the inner wall divides the blind bore longitudinally into two channels, defining a connection between these two channels in a lower part of the blind bore.
[0030] At least some of the cooling channels can be defined in the flat wall inserted in the gap, if it is thick enough, or they can be defined in parts of the heat-conducting elements which are external to the gap, which form external heat-conducting elements which are in thermal contact with the flat wall which is tightly inserted in the gap.
[0031] For example, it is proposed to include cooling channels in thickened parts of the outer heat-conducting elements, which are thicker than the flat wall inserted in the gap of the magnetic core.
[0032] The aforementioned thickened parts, which may be shaped as a column, will be in thermal contact with the edges of the flat walls inserted in the gap of the magnetic core, either directly or via the interposed external heat-conducting element, which is also formed as flat walls perpendicular to the flat wall inserted in the gap.
[0033] Optionally, the cooling structure can be divided into two halves superimposed along the central axis, each half containing a heat sink and a portion of the thermally conductive elements in thermal contact with the corresponding heat sink. In this embodiment, inductive currents through the cooling structure are prevented by an air gap or electrical insulation located between the portions of the thermally conductive elements surrounded by the electrically conductive winding and / or between the portions of the cooling structure surrounding the electrically conductive winding.
[0034] As stated above, the cooling structure includes at least two heat sinks, one integrated into each half of the cooling structure, and the at least one thermally conductive element is divided into at least two independent parts, each part being in thermal contact with one of the heat sinks.
[0035] The two halves of the cooling structure are superimposed in the direction of the central axis, so that the parts of the at least one heat-conducting element of one half are separated from the parts of the other half by a subdivision which is transverse to the direction of the central axis.
[0036] Preferably, the at least one thermally conductive element is inserted into the region of the magnetic core surrounded by the electrically conductive winding, and the cooling structure can also surround the magnetic device externally. In this case, unwanted inductive currents can be generated by the cooling structure if it is made of an electrically conductive material, such as aluminum or an aluminum alloy.
[0037] To prevent such inductive currents, a circular electrical circuit is created within the area surrounded by the electrically conductive winding. To prevent these inductive currents, the electrical connection between the parts of the at least one thermally conductive element is prevented by means of an air gap or electrical insulation in the area of the magnetic core surrounded by the electrically conductive winding.
[0038] Additionally or alternatively, the interruption of the circular circuit, preventing inductive currents, can be achieved by interrupting the electrical connection between the two halves of the cooling structure across the area of the cooling structure not surrounded by the electrically conductive winding. In this case, the inductive currents are prevented even if the parts of the at least one thermally conductive element surrounded by the electrically conductive winding are in electrical contact.
[0039] According to one embodiment of the invention, the flat wall, which is included in the at least one heat-conducting element, is parallel to the central axis around which the at least one electrically conductive winding is wound.
[0040] The at least one heat-conducting element can include several parallel heat-conducting elements which divide the magnetic core by at least two parallel slits.
[0041] Alternatively, the at least one heat-conducting element can include one or more parallel heat-conducting elements which divide the magnetic core by at least two parallel slits, and one or more heat-conducting elements which are perpendicular to the aforementioned heat-conducting elements which further divide the magnetic core by at least one additional slit which is perpendicular to the at least two aforementioned parallel slits.
[0042] Each heat sink can be, for example, a container that holds the magnetic core, or a part of said container. The outer walls of the container can, for example, conduct heat into the surrounding air, which then acts as a heat sink.
[0043] The thermally conductive elements can also include external thermally conductive elements made of a non-magnetic metal, which are in thermal contact with the heat sink adjacent to the outer surface of the magnetic core, in thermal contact with the magnetic core itself, and / or in thermal contact with the flat wall that is tightly fitted into one of the gaps of the magnetic core. According to this embodiment, the external thermally conductive element will be in thermal contact with the outer surface of the magnetic core, either directly or via an interposed heat transfer medium that conducts heat from the outer surface of the magnetic core to the heat sink, and / or it will be in thermal contact with at least one flat wall that is tightly fitted into a gap of the magnetic core, thus assisting the flat wall in conducting heat from the interior of the magnetic core to the heat sink.
[0044] The heat-conducting element and the heat sink can be integrated into a single component that forms the cooling structure. This simplifies its manufacture and improves heat transfer between the heat-conducting element and the heat sink.
[0045] Each half of the cooling structure can be manufactured, for example, from a molten non-magnetic metal, molten non-magnetic aluminum, or a molten non-magnetic aluminum alloy. Manufacturing each half of the cooling structure by melting allows for the creation of precisely sized shapes adapted to increase heat dissipation and / or reduce the manufacturing costs of the electromagnetic device by facilitating and simplifying its assembly. Preferably, each half of the cooling structure will have a shape that can be manufactured in a two-part mold.
[0046] Alternatively, each half of the cooling structure can be made from an extruded non-magnetic metal, an extruded non-magnetic aluminum, or an extruded non-magnetic aluminum alloy, extruded in a direction perpendicular to the central axis. In this case, the heat-conducting element portions of each half of the cooling structure will be a flat wall or several parallel flat walls to allow for extrusion, but the heat-conducting element portions of the two halves of the cooling structure can be parallel or perpendicular to each other.
[0047] Manufacturing each half of the cooling structure via an extrusion process significantly increases production speed while reducing costs and allows for high dimensional accuracy of the resulting parts. In this case, the cooling structure will have a constant cross-section along its entire length, or a constant cross-section along its entire length with portions removed by milling.
[0048] Aluminum and many aluminum alloys are known because they are non-magnetic materials and because they have high thermal conductivity.
[0049] According to this invention, the heat sink is a container, or part of a container, for the electromagnetic device. Accordingly, the electromagnetic device is contained within a container, typically a rigid container, for its protection, and the entire container, or a part thereof, forms the heat sink, with the heat-conducting element being in close contact with said container or with a part thereof. The walls of the container dissipate the heat, and these walls are therefore part of the cooling structure.
[0050] According to one embodiment of the invention, a thermally conductive composition surrounds the magnetic core and the at least one electrically conductive winding wound around the magnetic core. The thermally conductive composition is also in close contact with one side of the heat sink to transfer heat from the thermally conductive compound to the heat sink, preferably leaving the opposite side uncovered for heat dissipation. If the heat sink is a container or part of a container of the electromagnetic device, the thermally conductive compound is contained within said container, preferably cast into it.
[0051] Preferably, the thermally conductive compound comprises a mixture of a silicone resin and at least one first filler, or of a silicone resin and a first filler containing a natural mineral filler. Optionally, the thermally conductive compound also comprises a second filler containing aluminum hydroxide.
[0052] According to an additional embodiment, the magnetic core can also include a magnetic space perpendicular to the gap to enhance the magnetic behavior of the magnetic core, wherein said space completely divides each of the independent magnetic core parts into two independent sections.
[0053] The magnetic core can, for example, include a central region with a prismatic or cylindrical shape, which is extended in a direction parallel to the central axis, with at least one electrically conductive winding wound around this central region. This central region of the magnetic core will be divided by the gap.
[0054] Optionally, the magnetic core also includes a framework area surrounding a central opening, wherein the central area of the magnetic core is contained within said central opening, connected to the framework area at both ends, and dividing the central opening into two. The framework area of the magnetic core will also be subdivided by the gap.
[0055] The at least one electrically conductive winding can be wound around a coil which is placed between the at least one electrically conductive winding and the magnetic core.
[0056] It should be understood that the references to geometric position, such as parallel, perpendicular, tangential, etc., allow deviations of up to ± 5° with respect to the theoretical position defined by this nomenclature.
[0057] It should also be understood that any given range of values may not be optimal for the final values and may require adjustments to the invention to make these final values applicable, such adjustments being within the scope of a person skilled in the art. Brief description of the drawings

Fig. Figure 6 shows a perspective exploded view of the electromagnetic device according to an alternative embodiment, which is described in Figure 6. Fig. 3 is similar to the one shown, in which each half of the cooling structure includes a flat wall, and in which the lower half of the cooling structure, in the four corner regions surrounding the magnetic core, includes four thickenings of the heat-conducting element in the form of columns parallel to the central axis, wherein said columns are in thermal contact with the ends of said flat wall via an external interposed heat-conducting element, which is shaped as a flat wall perpendicular to the flat wall inserted in the gap of the magnetic core, and in which this lower half also includes cooling channels through the heat sink and through said columns, thereby causing active cooling of the cooling structure. Detailed description of the invention and the special embodiments
[0059] The present invention relates to an electromagnetic device comprising a magnetic core (10) with an electrically conductive winding (20) wound around a central axis (X) which surrounds the magnetic core (10) or a part thereof, and a cooling structure (30) in close contact with the magnetic core (10).
[0060] The magnetic core (10) is formed from several independent magnetic core parts (10') which are oriented to each other by corresponding conductive surfaces which are parallel to the central axis (X), defining a gap (11) between them.
[0061] The magnetic core (10) can also be subdivided by a space (12) which is perpendicular to the central axis in order to improve the magnetic behavior of the device.
[0062] For example, in the Fig. In the embodiment shown in Figure 3, the magnetic core includes two slits (11) which are parallel to the central axis (X) and perpendicular to each other, and a space (12) which is perpendicular to the central axis, which divides the magnetic core (10) into eight magnetic core parts (10').
[0063] The non-magnetic thermally conductive element (31) can include cooling channels connected to a cooling circuit, which preferably include a coolant pump. Alternatively, the cooling channels can also be defined in the heat sink.
[0064] At least some of the cooling channels can be defined in the flat wall which is inserted in the gap (11) if it is thick enough, or they can be defined in external heat-conducting elements in thermal connection with the flat wall which is inserted tightly in the gap (11).
[0065] For example, it is proposed to include cooling channels in thickened parts of the outer heat-conducting elements, which are thicker than the flat wall which is inserted in the gap (11) of the magnetic core (10).
[0066] The aforementioned thickened parts, which can be formed as a column, will be in thermal contact with the edges of the flat walls which are inserted in the gap of the magnetic core (10), either directly or through the interposed external heat-conducting element, which is also referred to as flat walls which are perpendicular to the flat wall which is inserted in the gap (11).
[0067] The cooling channels can include several parallel bores (61) and at least one transverse bore (62) which crosses these several parallel bores (61) and thus connects them together.
[0068] Preferably, at least some of the parallel bores (61) are blind bores, typically parallel to the central axis (X), which are defined in the portion of the at least one heat-conducting element (31) of at least one half of the cooling structure (30). Each blind bore will include an inner wall (63) which is tightly fitted therein and connected to a cover which is connected to the open end of each blind bore, for example, by means of a thread, whereby the inner wall (63) is divided into two channels along the length of the blind bore and a connection between these two channels is defined in a lower part of the blind bore, thereby creating a cooling effect along the entire length of the blind bore.
[0069] Typically, the inner wall (63) is shorter than the blind bore into which it is inserted, or it has a transverse opening at its distal end, thereby creating the aforementioned two parallel channels in each blind bore, one connected to one segment of the transverse bore and the other connected to the other segment of the transverse bore, thereby driving the cooling fluid towards the lower part of each blind bore.
[0070] According to one embodiment, the blind bores extend through the heat sink (32) with one end open on a side of the heat sink (32) opposite the side of the heat sink connected to the heat-conducting element (31). These parallel bores (61) are aligned and, in a region adjacent to their open end, are intersected by a transverse bore (62), which, in this embodiment, is coplanar and perpendicular to the parallel bores (61), with said transverse bore passing completely through the heat sink (32) to which it is connected.
[0071] The cooling structure (30) can comprise two halves superimposed in the direction of the central axis, each half including a heat sink (32) in thermal contact with a portion of the thermally conductive element (31). Preferably, each half of the cooling structure is a one-piece metallic element obtained by a melting or extrusion process or by welding.
[0072] One or both halves of the cooling structure can contain the cooling channels. For example, in the Fig. 3 and Fig. In the embodiments shown in Figure 6, only the lower half of the cooling structure includes the cooling circuit, but both halves can have similar or symmetrical designs which include cooling channels.
[0073] The part of the heat-conducting element (31) which is tightly inserted in the gap (11) is formed as a flat wall which is in close contact with the discharge surfaces of each of the independent magnetic core parts (10'), that is, with each principal surface of the flat wall which is in close contact with one of the discharge surfaces.
[0074] The non-magnetic thermally conductive element (31) of both halves of the cooling structure is interrupted by an air gap or by electrical insulation, thereby preventing electrical contact between the two halves of the cooling structure via the part which is inserted in the magnetic core (10) and surrounded by the electrically conductive winding (20).
[0075] According to the in Fig. In the embodiment shown in Figure 2, each half of the heat sink (32) is shaped as a box which is open in the upper part, forming part of a container for the electromagnetic device, wherein the flat wall in its middle rises up perpendicular to the base of said container, the flat wall forming part of the non-magnetic thermally conductive element (31) which is inserted in the core.
[0076] In this embodiment, the electromagnetic device comprises two symmetrical cooling structures, each defining one half of the container, so that when the electromagnetic device is assembled, a container is formed by combining the two heat sinks (32), completely enclosing the electromagnetic device.
[0077] According to this first embodiment, the container is filled with a thermally conductive composition (40) which surrounds the magnetic core (10) and the electrically conductive winding (20), thereby increasing the thermal heat transfer from the magnetic core (10) to the heat sink (32) also through the thermally conductive composition (40).
[0078] In the second embodiment, each half of the cooling structure includes a heat sink (32) which defines only a base plate or a top plate, which can be part of a container if additional walls are connected to it, or it can be a simple base plate or top plate to support all the components of the electromagnetic device and to facilitate anchoring them to a support, for example, using screws in through holes provided in said base plate and top plate.
[0079] The aforementioned plate can also include side walls, which are parallel to the heat-conducting element, on only two sides of the same, whereby the side walls provide a safer container than the simple base plate and can be manufactured together with the flat wall by an extrusion process.
[0080] According to the second embodiment, the heat-conducting connection (40) between the heat sinks of the cooling structure (30) is formed and hardened.
[0081] Optionally, each half of the cooling structure includes at least one flat wall and also two side walls which are parallel to the said at least one flat wall, wherein the flat wall and the side walls of one half are perpendicular to the flat wall and to the side walls of the other half, so that the two side walls of one half and the other two side walls of the other half can completely enclose the device between four side walls and two heat sinks, while each half is manufactured cost-effectively and easily by extrusion.
[0082] According to a preferred embodiment, the magnetic core includes a central region which is extended in the direction of the central axis (X), is contained within a central opening of a framework region, and is connected to this framework region via its ends. The electrically conductive winding (20) is wound around the central region, for example, in a coil 50 which is placed between the electrically conductive winding (20) and the central region of the magnetic core (10).
[0083] The middle area can have a cylindrical or prismatic shape, such as a bucket-like shape.
[0084] In both embodiments, the gap (11) divides the central region and the framework region vertically through the center, but in the first embodiment, the gap (11) divides the framework region transversely into two C-shaped parts, and in the second embodiment, the gap (11) divides the framework region longitudinally into two thinner frameworks, each half of the heat-conducting element having an E-shaped form to be inserted not only into the central region of the magnetic core but also between the thinner frameworks. In this case, each half of the heat-conducting element (31) will have an upper edge, facing away from the heat sink (32) connected to it, with an E-shaped profile defining a central projection inserted into the central region of the magnetic core and two lateral projections inserted into the framework region of the magnetic core, facing away from the central region. These embodiments can be found in . Fig. 4 and Fig. 5 will be observed.
[0085] In both embodiments, the space (12) divides the central area and the scaffolding area horizontally by half. QUOTES INCLUDED IN THE DESCRIPTION
