[Background technology]

[0003] In the field of packaging, cartons for carrying multiple articles are known. Cartons are well known in the art and are useful for allowing consumers to transport, store, and access groups of articles for consumption. Cost and environmental considerations require that such cartons or carriers be formed from as little material as possible and waste as little material as possible from which they are formed. A further consideration is the strength of the carton and its suitability for holding and transporting heavy articles. It is desirable for the contents of the carton to be safe within the carton.

[0004] It is well known to provide a top grip article carrier in which an aperture is formed in a panel of the carrier and a tab is driven through said panel and disposed about the aperture such that when an article is received within the aperture, the tab is displaced out of the plane of the panel so as to engage the article generally about the flange or lip of the article.

[0005] It is desirable to automate the formation of packages from article carriers by employing packaging machines capable of operating at high production capacity, and in particular to package articles as they continue to move downstream through the packaging device. When the applicator device AP is lowered onto the pair of connecting blanks 1 and the article B, the first post P1 engages with a stabilizing device provided by a handle opening in the first blank 10A. The second post P2 engages with a stabilizing device provided by a handle opening in the second blank 10B, best shown in FIG. 3. The tabs 60, 62 of the handle structure H fold out of the plane of the main panel 12 when the stabilizing pins are received.

[0082] The disconnection device BL depends from the underside of the plate 50, and the disconnection device BL may take the form of a blade mounted substantially perpendicular to the underside of the plate 50. The disconnection device BL extends laterally across the plate 50.

[0083] As the applicator device AP is lowered further relative to the pair of connecting blanks 1 and articles B, the posts P1, P2 are inserted further through the handle openings and the disconnecting device BL aligns with and moves downwardly relative to the frangible connection 13. In doing so, the disconnecting device BL cuts or cleaves the connection nicks or bridge portions N1, N2, N3, N4, thereby separating the first and second blanks 10A, 10B from one another.

[0084] The applicator device AP is successively lowered over the pair of blanks 10A, 10B and article B, causing the lower or engagement surface of the plate 50 to contact the blanks 10A, 10B, as shown in FIG.

[0085] The lower or engagement surface of plate 50 includes a plurality of recesses or orifices OR each adapted to receive an upper portion of an item B. The illustrated embodiment includes eight orifices OR arranged in a 2x4 matrix or array. The orifices OR may be at least partially blind, i.e., include end stops ES that prevent item B from passing through plate 50.

[0086] Here, the stabilizing pin is fully inserted into the stabilizing device to prevent or arrest movement of the pair of blanks 10A, 10B relative to the applicator AP and to hold each blank 10A, 10B in precise alignment with the article B.

[0087] The applicator AP is further lowered relative to article B to press blanks 10A, 10B onto the top ends of article B. The applicator AP presses blanks 10A, 10B downwardly such that article B is received in each of the article retaining structures RT. Tabs 40 fold out of the plane of engagement panel 12 and engage under a flange or other suitable protrusion provided on article B, best shown in FIG. 5, to form a package.

[0088] The applicator AP is raised relative to the package and the assembled package can be transported to a further processing station or to the point of sale.

[0089] Figure 6 shows several alternative blade configurations BL1, BL2, BL3, BL4, BL5. The first blade BL1 has a single breaking edge CE parallel to the mounting edge ME. The entire breaking edge CE simultaneously engages the frangible connection during use.

[0090] The second blade BL2 comprises a pair of break edges CE1, CE2 that are variably disposed relative to one another to form a point or apex, each of the pair of break edges CE1, CE2 being non-parallel or variably disposed relative to the mounting edge ME.

[0091] A third blade BL3 is shown in FIG. 6, which is substantially similar to the second blade BL2, but the pair of breaking edges CE1, CE2 are arranged such that a smaller interior angle is defined therebetween.

[0092] A fourth blade BL4 is shown in Figure 6, which is substantially similar to the second and third blades BL2, BL3, but with the pair of break edges CE1, CE2 arranged such that a smaller included angle is defined therebetween. To achieve this without substantially increasing the height of the fourth blade BL4, each of the pair of break edges CE1, CE2 includes a peripheral edge that is arranged substantially parallel to the mounting edge ME.

[0093] A fifth blade BL5 is shown in FIG. 6, the fifth blade BL5 comprises a concave, scalloped or sawtooth breaking edge. The fifth blade BL5 comprises four variously arranged breaking edges CE1, CE2, CE3, CE4. The first breaking edge CE1 and the second breaking edge CE2 are variously arranged relative to each other to form a point or apex substantially in the center or middle region of the fifth blade BL5. The third and fourth breaking edges CE3, CE4 are provided in the peripheral region of the fifth blade BL5. The third breaking edge CE3 is variously arranged relative to the first breaking edge CE1 to form a recess R therebetween. The fourth breaking edge CE4 is variously arranged relative to the second breaking edge CE2 to form a recess R therebetween.

[0094] The third breaking edge CE3 may be disposed parallel to the second breaking edge CE2, and the fourth breaking edge CE4 may be disposed parallel to the first breaking edge CE1.

[0095] The fifth blade BL5 may be considered to have a number of breakaway edges or blades CE1, CE2, CE3, CE4 mounted to a common base or mounting.

[0096] The fifth blade BL5 may be advantageous when separating a pair of blanks 10A, 10B, where an article B in a first group engaged by a first blank 10A is in contact or proximity with an article B in a second group engaged by a second blank 10B. The recess R avoids contact or proximity areas between the pair or cylindrical articles B. In this way, the fifth blade BL5 avoids contact or impact with the articles B.

[0097] 7, there is shown a packaging apparatus configured to automate the application of a pair of connecting blanks 1 to a group of articles B. The packaging apparatus comprises a plurality of tool heads 600 mounted to an overhead wheel arrangement 654.

[0098] The overhead wheel arrangement 654 is adapted to maintain the orientation of the applicator 620 relative to the conveyor 653. The applicator 620 is maintained substantially parallel to the conveyor 653 such that the engagement surface of the plate 50 faces the article B and / or the conveyor throughout the rotation of the overhead wheel.

[0099] Applicator 620 is movably mounted to tool head 600 and is resiliently biased towards conveyor 653 by spring mounts 658 depending from mounting plate 656 .

[0100] The applicator 620 differs from that shown in Figures 2 to 5 in that the guide G is omitted and instead a pair of connecting blanks 1 are aligned relative to article B by reference posts 640 mounted on the article engagement tools 632A, 632B, 634.

[0101] The packaging machine includes a grouping and weighing device and an overhead applicator for applying blanks 10A, 10B to weighed groups of articles B.

[0102] The weighing device comprises a first plurality of article engaging tools 632A, 632B, 634 for engaging, weighing and driving a first row of articles B through the packaging apparatus. The weighing device comprises a second plurality of article engaging tools (not shown in FIG. 7 ) for engaging, weighing and driving a second row of articles B through the packaging apparatus. The second plurality of article engaging tools are positioned opposite the first plurality of article engaging tools 632A, 632B, 634.

[0103] Each of the article engagement tools 632A, 632B, 634 is coupled to or comprises a drive mechanism for propelling each of the first and second pluralities of article engagement tools 632A, 632B, 634 around a respective track or loop.

[0104] Each of the article engagement tools 632A, 632B, 634 is coupled or mounted to a track, with each track or loop (not shown) having a working range and a return range. The article engagement tools 632A, 632B, 634 may include magnets (not shown) for holding the article engagement tools 632A, 632B, 634 to the track. The track includes a drive mechanism for driving the article engagement tools 632A, 632B, 634 around the track. The drive mechanism may take the form of a linear motor. A stator including a coil is mounted to the track and generates a motive force by acting on the magnets to drive the article engagement tools 632A, 632B, 634 around the track. Each of the article engagement tools 632A, 632B, 634 can be controlled independently or individually, and in this manner, the pitch between the article engagement tools 632A, 632B, 634 can be changed and the article engagement tools 632A, 632B, 634 can be accelerated or decelerated individually.

[0105] Each article engaging tool 632A, 632B, 634 of the first plurality of article engaging tools is driven synchronously with a respective one of the article engaging tools in the second plurality of article engaging tools, at least through the working range of the packaging apparatus.

[0106] The packaging apparatus can merge a first stream of articles B with a second stream of articles B, with a first plurality of article engagement tools 632A, 632B, 634 engaging articles from the first stream and a second plurality of article engagement tools engaging articles from the second stream.

[0107] Each article engagement tool 632A, 632B, 634 includes a carriage having at least one wheel or follower 646, and in some embodiments, two, three, four or more wheels or followers 646 are provided on each carriage and can engage with the track.

[0108] Each carriage includes a head removably mounted by a locking mechanism. In some embodiments, the locking mechanism may take the form of a bayonet style fitting or mount. In this manner, the head may be easily separated from the carriage and replaced, swapped or exchanged. This allows the head to be swapped for a different head to accommodate a different carton blank or article B, or to allow for replacement of a damaged or broken head.

[0109] Each of the heads includes a gripper or scoop that provides at least one engagement surface for engaging an item B. The gripper includes a pair of fingers or legs that define a recess or channel positioned to receive a portion of an item B.

[0110] Each of the heads may include a reference pin or post 640 extending upward therefrom. The reference pin 640 is mounted to the head at a first proximal end and extends upward to a distal free end. The distal free end is provided at a height above the top end of the article B. In this manner, the reference pin 640 is configured to engage the blank 10A, 10B when placed at the top end of the article B in the group of articles B. The heads forming the leading and trailing article engagement tools 632A, 632B may include a first reference pin or post 640. The heads forming the intermediate article engagement tools 634 may include an optional second reference pin or post. The second reference pin or post may be offset in a direction transverse to the article flow direction F with respect to the first reference pin 640 provided by the leading and trailing article engagement tools 632A, 632B.

[0111] The reference pin 640 is positioned such that it is located between the front of the head and the rear of the head, the reference pin 640 is located upstream of the downstream end, edge, or wall of the article B engaged by the head to which it is mounted, and the reference pin 640 is located downstream of the upstream end, edge, or wall of the article B engaged by said head.

[0112] The reference pin 640 may be provided within the footprint of the carriage and / or head. In this manner, two adjacent carriages or heads can be brought into close proximity without interference from the reference pin 640 or its implementation. This allows the two or more article engagement tools 632A, 632B, 634 to bring two or more articles B into close proximity or to engage two or more articles B that are placed in close proximity.

[0113] To form a weighed group of articles B, the pair of article engagement tools 632A, 632B, 634 group together a pair of articles B, one from each of the first and second rows or streams of articles B.

[0114] To form a group of articles B, two or more pairs of article engagement tools 632A, 632B, 634 may be employed, and in the illustrated embodiment, four pairs of article engagement tools 632A, 632B, 634 form two groups of four articles B each in a 2x2 matrix or array.

[0115] To form a group, the leading pair of article engagement tools 632B may be delayed to allow the intermediate pair of article engagement tools 634 and the trailing pair of article engagement tools 632A to catch up with the pair of article engagement tools 632A, 632B, 634 located downstream of it. As each upstream pair of article engagement tools 632A, 632B, 634 catches up with the adjacent downstream pair of article engagement tools 632A, 632B, 634, they may also be delayed to match the speed of said downstream pair. It will be appreciated that in alternative embodiments, the speed of the upstream pair of article engagement tools 632A, 632B, 634 may be increased or accelerated to catch up with the adjacent downstream pair of article engagement tools 632A, 632B, 634.

[0116] As the article engaging tools 632A, 632B, 634 form a group of articles B, the connecting blanks 10A, 10B are lowered onto the top ends of the articles B that form the group.

[0117] The overhead wheel apparatus brings an applicator 620 into contact with the connecting blanks 10A, 10B, substantially similar to the applicator AP of FIGS.

The first blade BL is provided with a pair of resiliently biased detents 168, disposed opposite each other. The slots 172 are cut or formed in the lower portion of the blades BL, BL3. The slots 172 provide a gap into which the detents 168 can be displaced, best seen in FIG. 11C, to release the blade BL, BL3 from the applicator AP. The arms 166 provide a living hinge that allows for the displacement of the detents 168 connected thereto, essentially biasing the arms 166 / detents 168 to a resting or locked position. The arm 166 may be non-linear and may comprise a first proximal portion connected to the body 173 of the blade BL and a second portion variably disposed relative to the first portion. The second portion provides a detent 168. The detent 168 extends beyond the side edge of the body portion 173 of the blade BL from which the arm 166 depends. The plate 150 is provided with openings 160, 162 on its rear or upper surface. The first opening 160 is vertically aligned with the detent 168 and allows a tool (not shown) to be inserted to release the detent from the catch 164 provided by the plate 150.

[0139] The second opening 162 is vertically aligned with the center or middle portion of the blade BL and allows for removal of the blade BL by inserting a tool to push the blade BL out of the slot S1.

[0140] The blade BL may include a receiver for receiving a portion of the support SP or the second blade BL2. The receiver takes the form of a notch, slot or recess 170 cut into the lower portion of the body portion 173 provided between the pair of arms 166.

[0142] 11A shows a support SP for supporting the blade BL in a direction transverse to the blade BL. The support SP comprises a receiver 171 for receiving a portion of the blade BL. The receiver takes the form of a notch, slot or recess 171 struck from the top of the body portion 173.

[0143] 11B shows a second blade BL2 for supporting the blade BL in a transverse direction and for providing a pair of breaking edges CE1, CE2 across the breaking edge of the blade BL. Each of the pair of breaking edges CE1, CE2 is non-parallel to the base edge BE or is arranged in a different manner. The second blade BL2 comprises a receiver 171 for receiving a portion of the blade BL. The receiver takes the form of a notch, slot or recess 171 struck from the top of the body portion 173.

[0144] The support SP and the second blade BL2 each include a pair of resiliently biased detents 168 arranged substantially similarly to those of the blade BL and will not be described in further detail.

[0145] The support SP has a lower height than the second blade BL2 and is not intended to cut the frangible connections 113, 115 of the multiple connecting blanks 101.

[0146] The peripheral blade BL3 shown in Fig. 11D comprises a single resiliently biased detent 168 and an opposing static detent 168B, which comprises a ledge or angled edge protruding from a side edge of the body 173 of the peripheral blade BL3. To insert the peripheral blade BL3 into the peripheral slot S2, the static detent 168B is first inserted while rotating the peripheral blade BL3 from a vertical orientation, as shown in Fig. 11D. Once inserted, the peripheral blade BL3 rotates back to a vertical orientation, engaging the resiliently biased detent 168 with a catch provided by the plate 150 or side walls 152, 154, 156, 158 of the applicator AP. A portion of the peripheral blade BL3 is received within the wall slot SW to stabilize the peripheral blade BL3.

[0147] The peripheral blade BL3 comprises at least one breaking edge CE1, CE2 that is non-parallel or differently arranged relative to the base edge BE. If the peripheral blade BL3 comprises a pair of breaking edges CE1, CE2, these may be of different lengths and arranged asymmetrically, i.e. the apex defined by the breaking edges CE1, CE2 is eccentric.

[0148] When a support SP or a second blade BL2 is used together with a blade BL, the support SP or the second blade BL2 is inserted into one of the longitudinal and transverse slots S1, S3 before the blade BL is inserted into the other of the longitudinal and transverse slots S1, S3.

[0149] 12 through 16C, an alternative blank and packaging system of the present disclosure is shown. [0156] 14-16B, there is shown an applicator device AP for engaging a blank 210 with a group of articles B. The applicator AP is substantially similar to the applicator AP of FIG 2, but is adapted to accommodate six articles B in a 2x3 matrix or array arrangement. Because the applicator AP applies a single blank 210 to a single group of articles B, the blade BL has been omitted or removed.

[0157] The posts P1, P2 are removably mounted to a plate 250 of the applicator AP. The plate 250 includes a receiver RC for mounting a portion of the posts P1, P2 therein, best shown in FIG. 16B. The posts P1, P2 include a base portion that is received by the receiver RC. The mounting portion of the posts P1, P2 may be asymmetric so that the posts are "coded" or "matched" to the applicator AP. This may ensure that the posts P1, P2 are mounted in the correct orientation or to the correct receiver RC. This may be advantageous when the handle opening is of an asymmetric shape, ensuring that the posts P1, P2 are correctly oriented for insertion into the handle opening. The posts P1, P2 may include a suitable fastening mechanism, such as a snap or bayonet fit, although other suitable fastening devices may be employed.

[0158] 16C shows a portion of an applicator AP with a modified post mounting system. Post P1 has a base that is received in an orifice in plate 250'. The base of post P1 has a bore hole BH, which optionally has an internal thread. A countersunk via hole is provided in plate 250' and a screw or bolt SC is received therein. The screw or bolt SC enters bore hole BH in the base of post P1 and is tightened to secure the post to plate 250'.

[0159] 17-22, an alternative blank and packaging system of the present disclosure is shown. The material of the paperboard substrate may be selected from any conventional paperboard, for example, having a weight of about 10 pt. or more, preferably ranging from about 16 pt. to about 28 pt. (0.028" / about 0.7 mm). An example of such a substrate is 27 point (pt.) SBS board (solid bleached sulfate paperboard coated on one side, brand name PrintKote®) or CNK® board (Coated Natural Kraft® - unbleached kraft paperboard with a clay coating on one side, brand name CarrierKote™) manufactured by WestRock® Company. The paperboard substrate may be bleached or unbleached board. The board may be coated on at least one side, and optionally on the opposite side of the laminate, with a conventional coating selected for compatibility with the printing method and board composition.

[0197] Blanks 10A-B; 110A-D; 210; 310A-F, 410A-C may include a tear-resistant layer laminated to the paperboard layer. It optionally includes an adhesive layer between the paperboard substrate and the tear-resistant layer. The tear-resistant layer may be provided on the uncoated side of the paperboard substrate or may be formed of a polymeric material and secured to the substrate. The tear-resistant layer imparts toughness to the laminate structure. Suitable tear-resistant materials may include, but are not limited to, tear-resistant laminate sheet materials, such as NATRALOCK®, which may include layers of biaxially oriented polyester, oriented nylon, cross-laminated polyolefin, or n-axially oriented films, such as MYLAR®, which are high density polyolefins. The orientation and cross-laminated structure of these materials contribute to the tear-resistant properties. Tear resistance may also be due to the chemical nature of the tear-resistant material, such as extruded metallocene-catalyzed polyethylene (mPE).

[0198] Alternatively, the tear resistance may be a layer of linear low density polyethylene (LLDPE). In embodiments where linear low density polyethylene (LLDPE) or mPE is used, it is not necessary to incorporate an adhesive layer. Other suitable materials having a high level of tear resistance may also be used.

[0199] The adhesive layer may be formed from a polyolefin, such as low density polyethylene (LDPE). The adhesive layer may be disposed between the substrate and the tear resistant layer to secure the tear resistant layer to the substrate.

[0200] It is understood that various modifications may be made within the scope of the present invention. For example, the size and shape of the panels and apertures may be adjusted to accommodate items of different sizes or shapes. Shoulder panels may be omitted. The present invention is not limited to top-engagement type cartons, and the present invention may be employed with other carton styles, such as, but not limited to, open crates, lidded or closed crates.

[0201] It will be appreciated that as used herein, directional references such as "top," "bottom," "base," "front," "back," "end," "side," "inner," "outer," "upper," and "lower" do not necessarily limit each panel to such orientation, but may merely serve to distinguish these panels from one another.

[0202] As used herein, the terms "hinge connection" and "fold line" refer to any type of line that defines a hinge mechanism of the blank, facilitates folding of blank portions relative to one another, or otherwise supports optimal panel folding positions of the blank. Any reference to a "hinge connection" should not be construed as necessarily referring to only a single fold line, and in fact a hinge connection can be formed from two or more fold lines, each of which may be either straight / linear or curved / curved in shape. When straight fold lines form a hinge connection, they may be parallel to one another or slightly angled relative to one another. When curved fold lines form a hinge connection, they may cross one another to define a shaped panel within the area enclosed by the curved fold lines. A typical example of such a hinge connection may include a pair of arcuate or bowed fold lines that cross at two points to define an oval panel therebetween. A hinge connection may be formed from one or more straight fold lines and one or more curved fold lines. A typical example of such a hinge connection may include a combination of straight fold lines and arcuate or bowed fold lines intersecting at two points to define a half-moon shaped panel therebetween.

[0203] As used herein, the term "fold line" can refer to one of a impressed line, an embossed line, a debossed line, a perforation line, a short slit line, a half-cut line, a single half-cut, an interrupted cut line, an aligned slit line, a impressed line, and any combination of the foregoing options.

[0204] It should be understood that the hinge connections and fold lines can each include elements formed in the blank substrate, including perforations, perforation lines, short slit lines, half cut lines, single half cuts, interrupted cut lines slits, imprints, embossed lines, debossed lines, any combination thereof, and the like. The elements can be sized and positioned to provide a desired function. For example, perforation lines can be sized or designed with a degree of weakness to define a fold or cut line. Perforation lines can be designed to facilitate folding and resist breaking, to facilitate folding and facilitate breaking with more effort, or to facilitate breaking with less effort.

[0205] The phrase "aligned" as used herein refers to the alignment of two or more elements in an upright carton, such as an aperture formed in a first of two overlapping panels and a second aperture formed in a second of the two overlapping panels. These elements that are aligned with each other may be aligned with each other in the thickness direction of the overlapping panels. For example, when an aperture of a first panel is "aligned" with a second aperture of a second panel that is disposed in an overlapping arrangement with the first panel, an edge of the aperture may extend along at least a portion of an edge of the second aperture and may be aligned with the second aperture in the thickness direction of the first and second panels.
