AI Technical Summary
Natural rubber mixtures generally have good tackiness, but synthetic rubber mixtures often lack tackiness, necessitating the use of tackifiers like novolak resins, which require additional processing steps for modification, complicating the synthesis and potentially introducing substances of very high concern (SVHCs) into the rubber composition.
A method for synthesizing a modified novolak resin using a mixture of hydrocarbylphenol and a vinyl compound modifying agent, where the vinyl compound is reacted with an aldehyde or ketone to form the resin, simplifying the process and reducing the amount of SVHCs, such as C4-C12 alkyl substituted phenols, to less than 4 wt.%, thereby improving purity and reducing monomer concentration.
The method allows for the production of novolak resin with improved purity and reduced SVHC content, enhancing the tackiness of synthetic rubber compositions without the need for post-synthesis modification, thus simplifying the manufacturing process and ensuring compliance with environmental regulations.

Abstract
Description
NOVOLAK RESIN COMPOSITION AND METHOD OF MAKING THE SAMECross-Reference to Related Application
[0001] The present application claims filing benefit of U.S. Provisional Patent Application No. 63 / 509,542 having a filing date of June 22, 2023, which is hereby incorporated by reference in its entirety. Background
[0002] Rubber products can be made from natural rubber, synthetic rubber, or blends thereof. In certain instances, these rubber products can be made of several rubber layers, each with the same or different chemical composition.During manufacture, it may be desirable for a respective layer to adhere to one or more adjacent layers, particularly when in a pre-vulcanized state. In this regard, it may be desired for a rubber or rubber mixture to have a particular tack - which may generally be defined as a force required to pull apart two pre-vulcanized rubber or rubber mixtures which have been pressed together under certain defined conditions. While natural rubber mixtures may generally have good tackiness, mixtures of synthetic rubbers may be less tacky or possess no tackiness at all. As a result, a tackifier may be added to the rubber or rubber mixture to increase the tack.
[0003] Novolak resins may be used as tackifiers in a large variety of rubber compositions. Generally, these resins have a repeating structure of phenolic units obtained by reacting phenolic compounds with aldehydes in the presence of an acid catalyst. Differing in chemical structure, a variety of phenolic novolak resins have been combined with rubber formulations as tackifier resins. In addition, novolak resins may be modified post-synthesis to improve the tackiness of the resin. However, such synthesis may require additional processing steps and may further complicate the method of making the modified novolak resin.
[0004] As a result, there is a desire to provide an improved method of synthesizing a modified novolak resin, in particular one having improved purity.Summary

[0040] In forming the modified novolak resin as disclosed herein and as indicated above, the method utilizes a hydrocarbylphenol. In general, it is known in the art that the phenyl ring of phenols may be derivatized with aldehydes and / or ketones only by reactions at the ortho- and para- positions to the hydroxyl group. In this regard, the meta-position on the phenyl ring is not reactive. In the preparation of novolak resins, polymerization occurs at the two ortho- positions and one para-position. The modified novolak resins are prepared from one or more phenols having one hydrocarbyl substituent in one ortho- or in the paraposition to the hydroxyl group. In one particular embodiment, the modified novolak resins are prepared from one or more phenols having one hydrocarbyl substituent in the para-position to the hydroxyl group. As a result, this leaves only two ring positions, either two ortho-positions (para-hydrocarbyl substitution) or one orthoposition and one para-position (ortho-hydrocarbyl substitution), available for polymerization. The resulting modified novolak resin then is a “linear” resin.Linear novolak resins to be used may be prepared from ortho-hydrocarbylphenols, para-hydrocarbylphenols, or a mixture of ortho-hydrocarbylphenols and para- hydrocarbylphenols. In one embodiment, linear novolak resins may be prepared from para-hydrocarbylphenols.
[0041] Accordingly, the hydrocarbylphenol has a hydrocarbyl group corresponding to Ri in structural formulae above. The hydrocarbyl group may be a Ci-Cso hydrocarbyl group. For instance, the hydrocarbyl group may have 1 or more, such as 2 or more, such as 3 or more, such as 4 or more, such as 5 or more, such as 6 or more, such as 7 or more, such as 8 or more, such as 9 or more, such as 10 or more, such as 12 or more, such as 14 or more, such as 18 or more, such as 20 or more carbon atoms. The hydrocarbyl group may have 60 or less, such as 50 or less, such as 40 or less, such as 30 or less, such as 26 or less, such as 22 or less, such as 20 or less, such as 16 or less, such as 14 or less, such as 12 or less, such as 10 or less, such as 9 or less, such as 8 or less, such as 7 or less, such as 6 or less, such as 5 or less carbon atoms.
[0042] In one embodiment, the hydrocarbyl group may be an aliphatic group. In particular, the hydrocarbyl group may be an alkyl group. For instance, the hydrocarbyl group may be a butyl group and / or an octyl group. In particular, the hydrocarbyl group may be a t-butyl group and / or a t-octyl group. For instance, the functional group may include, but is not limited to, a hydroxyl group, an amino group, a carboxyl group, a halogen, a thiol group, a disulfide group, etc., or a combination thereof. In addition, more than one of the aforementioned functional groups may be utilized as substituent groups. The functional group should generally not impair the tackifying properties of the modified novolak resin, the resulting novolak resin composition, and / or the resulting application (e.g., rubber composition). In general, the functional group may be provided to add beneficial properties to the resin for manufacturing purposes, for increased tack, or for improving the properties for a general application (e g., of a rubber composition to which it is added). However, in another embodiment, the hydrocarbyl group may not be functionalized (or substituted).

[0092] The method may also include a step of removing any water generated during the reaction and / or introduced during the reaction. As an example, water may be present within the aqueous formaldehyde utilized in reacting with the hydrocarbylphenol. The removal of water may be done using any technique generally known in the art. For instance, the water may be removed via distillation. As indicated above, distillation may also be utilized to further purify the novolak resin composition to remove other relatively low molecular weight components (e.g., low boilers, para-tert-butylphenol, para-tert-octylphenol, etc.).
[0093] As indicated above, the novolak resin composition may include a low concentration of other components, such as SVHCs and / or remainder hydrocarbylphenol. In this regard, the modified novolak resin(s) may be present in an amount of 80 wt.% or more, such as about 85 wt.% or more, such as about 88 wt.% or more, such as about 90 wt.% or more, such as about 92 wt.% or more, such as about 94 wt.% or more, such as about 95 wt.% or more, such as about 96 wt.% or more, such as about 97 wt.% or more, such as about 98 wt.% or more, such as about 99 wt.% or more, such as about 99.5 wt.% or more based on the weight of the novolak resin composition.

[0095] When the novolak resin composition includes both a first modified novolak resin of structural formula (I) and a second modified novolak resin of structural formula (I), they may be included in certain amounts. For instance, the first modified novolak resin of structural formula (I) may be present in an amount of about 0.01 wt.% or more, such as about 0.1 wt.% or more, such as about 0.5 wt.% or more, such as about 1 wt.% or more, such as about 2 wt.% or more, such as about 3 wt.% or more, such as about 5 wt.% or more, such as about 10 wt.% or more, such as about 15 wt.% or more, such as about 20 wt.% or more, such as about 25 wt.% or more, such as about 30 wt.% or more, such as about 40 wt.% or more, such as about 50 wt.% or more, such as about 60 wt.% or more, such as about 70 wt.% or more, such as about 80 wt.% or more, such as about 90 wt.% or more, such as about 95 wt.% or more, such as about 97 wt.% or more, such as about 98 wt.% or more, such as about 99 wt.% or more. The aforementioned weight percentage may be based on the weight of the novolak resin composition in one embodiment. In another embodiment, the aforementioned weight percentage may be based on the total weight of the modified novolak resins of structural formula (I) present in the novolak resin composition.
[0096] Similarly, the second modified novolak resin of structural formula (I) may be present in an amount of about 0.01 wt.% or more, such as about 0.1 wt.% or more, such as about 0.5 wt.% or more, such as about 1 wt.% or more, such as about 2 wt.% or more, such as about 3 wt.% or more, such as about 5 wt.% or more, such as about 10 wt.% or more, such as about 15 wt.% or more, such asabout 20 wt.% or more, such as about 25 wt.% or more, such as about 30 wt.% or more, such as about 40 wt.% or more, such as about 50 wt.% or more, such as about 60 wt.% or more, such as about 70 wt.% or more, such as about 80 wt.% or more, such as about 90 wt.% or more, such as about 95 wt.% or more, such as about 97 wt.% or more, such as about 98 wt.% or more, such as about 99 wt.% or more. In another embodiment, the aforementioned weight percentage may be based on the total weight of the modified novolak resins of structural formula (I) present in the novolak resin composition.
[0097] As also indicated, the hydrocarbylphenols including two hydrocarbyl groups may also be utilized. In this regard, such hydrocarbylphenol may form one or both end caps. For instance, in the instance it forms one end cap, the novolak resin composition may include a second novolak resin having the following structural formula (VIII):whereinRi is as defined above;V is as defined above;Rz is as defined above; n is as defined above; and z is as defined above.
[0098] In the instance it forms both end caps, the novolak resin composition may include a third novolak resin having the following structural formula (IX):whereinRi is as defined above;R7 is as defined above; and n is as defined above.
[0099] As indicated above, R7 is an optionally substituted hydrocarbyl group. In one embodiment, such hydrocarbyl group may be an alkyl group, in particular a lower alkyl group. For instance, the alkyl group may have 1 or more, such as 2 or more, such as 3 or more, such as 4 of more carbon atoms. Such alkyl group may have 8 or less, such as 6 or less, such as 5 or less, such as 4 or less, such as 3 or less, such as 2 or less carbon atoms.
[0100] The modified novolak resin of structural formula (VIII) may be present in the novolak resin composition in a relatively low amount. For instance, it may be present in an amount of about 15 wt.% or less, such as about 12 wt.% or less, such as about 10 wt.% or less, such as about 8 wt.% or less, such as about 6 wt.% or less, such as about 5 wt.% or less, such as about 4 wt.% or less, such as about 3 wt.% or less, such as about 2 wt.% or less, such as about 1 wt.% or less, such as about 0.8 wt.% or less, such as about 0.6 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less based on the weight of the novolak resin composition. It may be present in an amount of 0 wt.% or more, such as about 0.1 wt.% or more, such as about 0.2 wt.% or more, such as about 0.3 wt.% or more, such as about 0.4 wt.% or more, such as about 0.5 wt.% or more, such as about 0.8 wt.% or more, such as about 1 wt.% or more, such as about 1 .5 wt.% or more, such as about 2 wt.% or more based on the weight of the novolak resin composition.
[0101] The modified novolak resin of structural formula (IX) may also be present in the novolak resin composition in a relatively low amount. For instance,it may be present in an amount of about 15 wt.% or less, such as about 12 wt.% or less, such as about 10 wt.% or less, such as about 8 wt.% or less, such as about 6 wt.% or less, such as about 5 wt.% or less, such as about 4 wt.% or less, such as about 3 wt.% or less, such as about 2 wt.% or less, such as about 1 wt.% or less, such as about 0.8 wt.% or less, such as about 0.6 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less based on the weight of the novolak resin composition.
[0102] The novolak resin composition may, in one embodiment, also include a novolak resin that is not modified (i.e. , unmodified novolak resin). For instance, this may include a novolak resin that does not include an end-cap formed from a vinyl compound modifying agent or a dimer thereof as defined herein but instead the hydrocarbylphenol utilized in forming the novolak resin forms the ends. Such novolak resin may be present in an amount of 25 wt.% or less, such as about 20 wt.% or less, such as about 18 wt.% or less, such as about 15 wt.% or less, such as about 13 wt.% or less, such as about 10 wt.% or less, such as about 9 wt.% or less, such as about 8 wt.% or less, such as about 6 wt.% or less, such as about 5 wt.% or less, such as about 4 wt.% or less, such as about 3 wt.% or less, such as about 2 wt.% or less, such as about 1 wt.% or less, such as about 0.8 wt.% or less, such as about 0.6 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less based on the weight of the novolak resin composition. Such novolak resin may be present in an amount of 0 wt.% or more, such as about 0.1 wt.% or more, such as about 0.2 wt.% or more, such as about 0.3 wt.% or more, such as about 0.4 wt.% or more, such as about 0.5 wt.% or more, such as about 0.8 wt.% or more, such as about 1 wt.% or more, such as about 1.5 wt.% or more, such as about 2 wt.% or more, such as about 3 wt.% or more, such as about 4 wt.% or more, such as about 5 wt.% or more, such as about 6 wt.% or more, such as about 7 wt.% or more, such as about 8 wt.% or more, such as about 9 wt.% or more, such as about 10 wt.% or more based on the weight of the novolak resin composition.
[0103] The novolak resin composition may, in one embodiment, also include a novolak resin that is formed from phenol (i.e., without a hydrocarbyl substituent). Such novolak resin may be present in an amount of 10 wt.% or less, such as about 9 wt.% or less, such as about 8 wt.% or less, such as about 6 wt.% or less, such as about 5 wt.% or less, such as about 4 wt.% or less, such as about 3 wt.% or less, such as about 2 wt.% or less, such as about 1 wt.% or less, such as about 0.8 wt.% or less, such as about 0.6 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less based on the weight of the novolak resin composition. Such novolak resin may be present in an amount of 0 wt.% or more, such as about 0.001 wt.% or more, such as about 0.01 wt.% or more, such as about 0.1 wt.% or more, such as about 0.2 wt.% or more, such as about 0.3 wt.% or more, such as about 0.4 wt.% or more, such as about 0.5 wt.% or more, such as about 0.8 wt.% or more, such as about 1 wt.% or more, such as about 1.5 wt.% or more, such as about 2 wt.% or more, such as about 3 wt.% or more based on the weight of the novolak resin composition.
[0104] In addition, because the phenol utilized in forming the aforementioned novolak resin may not have any hydrocarbyl substituents, the resulting novolak resin may be linear (i.e., only ortho-ortho reactions), non-linear (i.e., including at least one ortho-para reaction), or a mixture thereof. For instance, in one embodiment, the novolak resin formed from phenol may be linear. In another embodiment, the novolak resin formed from phenol may be non-linear. In a further embodiment, the novolak resin formed from phenol may include a mixture of linear and non-linear resins.
[0105] The novolak resin composition may also include other novolak resins based on a combination of a hydrocarbylphenol and phenol and optionally a vinyl compound modified hydrocarbylphenol and / or a vinyl compound modified phenol. For instance, such novolak resin may have the following structural formula (X):whereinRi is as defined above;V is as defined above;W is as defined above; n is 1 or more; j is from 0 to 1 ; k is from 0 to 1 ; g is from 0 to 1 ; and h is from 0 to 1 , wherein at least one of g and h is 0.
[0106] In the structure of formula (X), when either g or h is 0, such component may be formed from phenol. Furthermore, such phenol may be optionally modified with the vinyl compound modifying agent and / or a dimer thereof as defined herein. In particular, the modification may occur in a similar manner as the modification to the hydrocarbylphenol with the exception that the phenol does not include a hydrocarbyl group. However, when j and g are 0, such component may be formed from phenol such that the resin is end-capped with phenol and not modified. Similarly, when k and h are 0, such component may be formed from phenol such that the resin is end-capped with phenol and not modified.
[0107] As also illustrated in the structure above, the bond between the hydrocarbylphenol and the end-caps may be ortho-ortho or ortho-para depending on the existence of Ri within the end-cap. For instance, if g is 1 or h is 1 , such reaction may be ortho-ortho between the hydrocarylphenol and the respective endcap, whether phenol or vinyl compound modified phenol. However, if g is 0 or h is 0, the reaction may be ortho-para between the hydrocarylphenol and the respective end-cap, whether phenol or vinyl compound modified phenol.Accordingly, the novolak resin of formula (X) may be linear (i.e., only ortho-ortho reactions), non-linear (i.e., including at least one ortho-para reaction), or a mixture thereof. For instance, in one embodiment, such novolak resin may be linear. In another embodiment, such novolak resin may be non-linear. In a further embodiment, such novolak resin may include a mixture of linear and non-linear resins.
[0108] Such novolak resin of formula (X) may be present in the novolak resin composition in a particular amount. For instance, such novolak resin may be present in an amount of 10 wt.% or less, such as about 9 wt.% or less, such asabout 8 wt.% or less, such as about 6 wt.% or less, such as about 5 wt.% or less, such as about 4 wt.% or less, such as about 3 wt.% or less, such as about 2 wt.% or less, such as about 1 wt.% or less, such as about 0.8 wt.% or less, such as about 0.6 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less based on the weight of the novolak resin composition. Such novolak resin may be present in an amount of 0 wt.% or more, such as about 0.001 wt.% or more, such as about 0.01 wt.% or more, such as about 0.1 wt.% or more, such as about 0.2 wt.% or more, such as about 0.3 wt.% or more, such as about 0.4 wt.% or more, such as about 0.5 wt.% or more, such as about 0.8 wt.% or more, such as about 1 wt.% or more, such as about 1 .5 wt.% or more, such as about 2 wt.% or more, such as about 3 wt.% or more based on the weight of the novolak resin composition.
[0109] The novolak resin composition may also contain a relatively low concentration of phenol. For instance, phenol may be present in an amount of about 5 wt.% or less, such as about 4 wt.% or less, such as about 3.5 wt.% or less, such as about 3 wt.% or less, such as about 2.5 wt.% or less, such as about 2 wt.% or less, such as about 1.8 wt.% or less, such as about 1.6 wt.% or less, such as about 1.4 wt.% or less, such as about 1 .2 wt.% or less, such as about 1 wt.% or less, such as about 0.9 wt.% or less, such as about 0.8 wt.% or less, such as about 0.7 wt.% or less, such as about 0.6 wt.% or less, such as about 0.5 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less. Phenol may be present in an amount of 0 wt.% or more, such as about 0.001 wt.% or more, such as about 0.005 wt.% or more, such as about 0.01 wt.% or more, such as about 0.03 wt.% or more, such as about 0.05 wt.% or more, such as about 0.08 wt.% or more, such as about 0.1 wt.% or more, such as about 0.2 wt.% or more, such as about 0.3 wt.% or more, such as about 0.4 wt.% or more, such as about 0.5 wt.% or more, such as about 1 wt.% or more. In one embodiment, the aforementioned weight percentages may be based on the weight of the novolak resin composition. In another embodiment, the aforementioned weight percentages may be based on the weight of the one or more modified novolak resins.
[0110] The novolak resin composition may also contain a relatively low concentration of free alkanes (e.g., butane, octane, dodecane, etc.). For instance, free alkanes may be present in an amount of about 5 wt.% or less, such as about 4wt.% or less, such as about 3.5 wt.% or less, such as about 3 wt.% or less, such as about 2.5 wt.% or less, such as about 2 wt.% or less, such as about 1 .8 wt.% or less, such as about 1 .6 wt.% or less, such as about 1 .4 wt.% or less, such as about 1 .2 wt.% or less, such as about 1 wt.% or less, such as about 0.9 wt.% or less, such as about 0.8 wt.% or less, such as about 0.7 wt.% or less, such as about 0.6 wt.% or less, such as about 0.5 wt.% or less, such as about 0.4 wt.% or less, such as about 0.3 wt.% or less, such as about 0.2 wt.% or less, such as about 0.1 wt.% or less. In one embodiment, the aforementioned weight percentages may be based on the weight of the novolak resin composition. In another embodiment, the aforementioned weight percentages may be based on the weight of the one or more modified novolak resins.
[0111] As indicated herein, in one embodiment, the vinyl compound modifying agent may also form dimers and / or trimers. Such compounds may be referred to as a vinyl compound modifying agent dimer and vinyl compound modifying agent trimer, respectively. [0126] A modified novolak resin was prepared using para-octylphenol (“POP”) as the hydrocarbylphenol, alpha-methylstyrene (“AMS”) as the modifying agent, and formaldehyde as the aldehyde. In the synthesis, POP was charged to a flask and a catalyst (dodecyl benzene sulfonic acid - DDBSA) was added to the flask. The mixture was heated to the reaction temperature. Then, AMS was added over a period of time and then allowed to stir. Next, formaldehyde was dosed over a period of time and the formed water was removed by distillation. After dosing, the reaction was neutralized using triethanolamine (“TEOH”) and the product was discharged.
[0127] The table below provides various reaction conditions as well as the ring and ball softening point, the amount of POP in the final product, and molecular weight characterizations. As can be seen, the amount of POP present in the final product was less than 1 .5 wt.%, in certain examples less than 1 wt.%, and in other examples even less than 0.5 wt.%.
