Description

AQUEOUS COATING COMPOSITION FOR POLYOLEFIN SUBSTRATES AND ARTICLESTECHNICAL FIELD

[0001] The present application relates to an aqueous coating composition for polyolefin substrates and to an article comprising the aqueous coating composition.BACKGROUND

[0002] Polyolefins are used in a wide range of fields, such as automobile parts, because they are inexpensive and have excellent mechanical properties, heat resistance, chemical resistance, and water resistance. However, since polyolefins do not have polar groups in their molecules, they are usually of low polarity and demonstrate poor coatability and adhesion.

[0003] For these reasons, attempts have been made to chemically treat the surface of a polyolefin substrate using a chemical reagent or the like, and to oxidize the surface of the substrate using various methods such as corona discharge treatment, plasma treatment, and flame treatment. However, these treatments are complex and costly, and not only do they require special devices, but the improvement in coatability and adhesion is not always sufficient. Adhesion promoters, CPO resins, or graft-modified CPO resins have also been utilized to alter or enhance the surface of polyolefin substrates, but the incorporation of halogen elements may cause undesired environmental hazards. Moreover, from the viewpoint of current environmental issues, a reduction in volatile organic compounds (VOCs) is required in coatings used with polyolefin substrates. However, many conventional coatings still used with such substrates are solvent-based and do not provide the necessary reduction in VOCs.

[0004] Therefore, it is necessary to provide an economical and simple method to improve the adhesion and coatability of polyolefin substrates for various practical across industries. In other words, there is still a need for an aqueous coating composition for polyolefin substrates in the coating industry.SUMMARY

[0005] A first aspect of the present application provides an aqueous coating composition for polyolefin substrates comprising: i) a modified polyurethane dispersion, ii) an adhesion promoter, and iii) optionally additional additives; wherein polyurethane in the modified polyurethane dispersion bears a urea group; and  wherein the adhesion promoter comprises one or more silane having a general formula Y-R-Si-MenX3-n, in which Y is an isocyanate group, an isocyanurate group, or a methacryloyloxy group, R is an alkyl group comprising 1-5 carbon atoms, Me is a methyl group, and n=1-3, and X is methoxy (OCH3) , ethoxy (OC2H5) , isopropoxy (OCH2 (CH3) 2) or 2-methoxyethoxy (OCH3OC2H4) .

[0006] A second aspect of the present application provides an article, characterized in that the article comprises: a substrate having at least one major surface; and the aqueous coating composition described herein, applied on the at least one major surface of the substrate.

[0007] Surprisingly, it was found that the aqueous coating compositions of the present application contain film-forming resins with a specific structure that provide a core structure similar to that of the polyolefin substrate and that contain polar functional groups that can be used to increase reactivity and enhance adhesion to the polyolefin substrate. In addition, the adhesion of the paint film to the polyolefin substrate is further improved by matching it with a suitable adhesion promoter.

[0008] It was also found that by further matching suitable additives (e.g., film-forming additives and dispersants) , the film-forming and wetting properties of the aqueous coating compositions are further improved, which in turn improves the adhesion and leveling properties of the paint film on the polyolefin substrate.

[0009] The details of one or more embodiments of the disclosure are set forth in the following description. Other features, objects, and advantages of the disclosure will be apparent from the description and from the claims.DETAILED DESCRIPTIONSelected Definitions

[0010] As used herein, "a" , "an" , "the" , "at least one" , and "one or more" are used interchangeably. Thus, for example, a coating composition that comprises "an" additive can be interpreted to mean that the coating composition includes "one or more" additives. As used herein, the singular forms are intended to include the plural forms as well, unless the context clearly indicates otherwise.

[0011] Unless otherwise indicated, the terms “comprises” , “having” , “including” , “incorporating” , and variations thereof do not have a limiting meaning, but rather these terms in the description and claims are intended to be open-ended and non-limiting. For example, where compositions are described as having, including, or comprising specific components or fractions, or where processes are described as having, including, or comprising specific process steps, it is contemplated that the compositions or processes as disclosed herein may further comprise other components or fractions or steps, whether or not, specifically mentioned in this invention, as along as such components or steps do not affect the basic and novel characteristics of the invention, but it is also contemplated that the compositions or processes may consist essentially of, or consist of, the recited components or steps.

[0012] For the sake of brevity, only certain ranges are explicitly disclosed herein. However, it should be understood that any lower limit may be combined with any upper limit to recite a range not explicitly recited, as well as, any lower limit may be combined with any other lower limit to recite a range not explicitly recited, in the same way, any upper limit may be combined with any other upper limit to recite a range not explicitly recited. Additionally, although not explicitly recited, every point or individual value within a range is expressly included in the range. Thus, every point or individual value may serve as its own lower or upper limit and be combined with any other point or individual value or any other lower or upper limit, to form a range not explicitly recited.

[0013] Unless otherwise indicated, the recitations of numerical ranges by endpoints include all numbers subsumed within that range. For example, a range of from 1 to 5 includes 1, 1.5, 2, 2.75, 3, 3.80, 4, 5, etc. Furthermore, disclosure of a range includes disclosure of all subranges included within the broader range. For example, a range of from 1 to 5 discloses the subranges of from 1 to 4, from 1.5 to 4.5, from 1 to 2, etc. Thus, every point or individual value may serve as a lower or upper limit combined with any other point or individual value or any other lower or upper limit, to recite a range explicitly recited in the present application.

[0014] As used herein, “or” refers to an inclusive. That is, the phrase "A or B" means "A, B, or both A and B" , which can also be abbreviated as "A and / or B" . More specifically, a condition A or B is satisfied by any one of the following: A is true (or present) and B is false (or not present) ; A is false (or not present) and B is true (or present) ; and both A and B are true (or present) . In contrast, the exclusive "or" is represented herein, for example, by terms such as "either A or B" and "one of A or B" .

[0015] When used in the context of "acoating applied on a surface or substrate, " the term "on" includes coatings that are applied directly or indirectly on the surface or substrate. Thus, for example, a coating applied on a primer coating on a substrate is regarded as a coating applied on the substrate.

[0016] The terms “preferred” and “preferably” refer to embodiments of the invention that may afford certain benefits, under certain circumstances. However, other embodiments may also be preferred, under the same or other circumstances. Furthermore, the recitation of one or more preferred embodiments does not imply that other embodiments are not useful, and is not intended to exclude other embodiments from the scope of the invention.Aqueous Coating Composition

[0042] The modified polyurethane dispersion is commercially available or can be prepared by producing an isocyanate-functional prepolymer by reacting component (a) , component (b) , optionally component (c) and optionally component (e) in a one-stage or two-stage reaction, as appropriate reacting the resulting isocyanate-functional pre-polymer with component (c) and optionally component (d) in a one-stage or two-stage reaction, and dispersing the obtained substance in water or adding water to the obtained substance to disperse the substance therein. A portion or all of the additionally used solvent can be distilled away during the dispersion or after the dispersion.

[0043] Examples of the suitable solvent include, for example, methylisobutyl ketone, butanone, tetrahydrofuran, dioxane, acetonitrile, dipropyleneglycoldimethyl ether, and 1-methyl-2-pyrolidone. These solvents can not only be added at the start of the production but also be gradually added after the start of the production depending on the case.

[0044] In an embodiment according to the present application, the modified polyurethane dispersion comprises from 20 wt%to 50 wt%non-volatile components relative to the total weight of the modified polyurethane dispersion, preferably the modified polyurethane dispersion comprises from 20 wt%to 40 wt%non-volatile components.

[0045] In an embodiment according to the present application, preferably the polyurethane in the modified polyurethane dispersion has a weight-average molecular weight Mw of 50,000 or more, more preferably 100,000 or more, as determined using GPC (Gel Permeation Chromatography) . Furthermore, the weight-average molecular weight Mw of the polyurethane is preferably 300000 or less, more preferably 150,000 or less. If the weight-average molecular weight Mw is within the above range, the compatibility with the polyolefin substrate is better.

[0046] The polyurethane in the modified polyurethane dispersion has a glass transition temperature Tg in the range of -10℃ to 50℃, as determined using differential scanning calorimetry (DSC) analysis.

[0047] In an embodiment according to the present application, the aqueous coating composition comprises, relative to the total weight of the aqueous coating composition, at least 30 wt%of the modified polyurethane dispersion, preferably at least 40 wt%of the modified polyurethane dispersion, more preferably at least 50 wt%of the modified polyurethane dispersion. The content of the modified polyurethane dispersion, according to the present application, is at most 65 wt%, at most 60 wt%, at most 55 wt%, at most 50 wt%, at most 45 wt%, at most 40 wt%or less, relative to the total weight of the aqueous coating composition.

[0048] Surprisingly, it was found that the aqueous coating compositions of the present application contain film-forming resins with a specific structure that provide a core structure similar to that of the polyolefin substrate and that contain polar functional groups that can be used to increase reactivity and enhance adhesion to the polyolefin substrate. In addition, the adhesion of the paint film to the polyolefin substrate is further improved by matching it with a suitable adhesion promoter.

[0049] It was also found that by further matching suitable additives (e.g., film-forming additives and dispersants) , the film-forming and wetting properties of the aqueous coating compositions are further improved, which in turn improves the adhesion and leveling properties of the paint film on the polyolefin substrate.

[0050] Thus, in the present application, the aqueous coating composition may optionally further comprise additional additives commonly used in coating composition, and these additives will not adversely affect the coating composition or the cured coating obtained therefrom. Suitable additives include, for example, those that can be used to improve the processability or manufacturability of the composition, enhance composition aesthetics, or improve a particular functional property or characteristic of the coating composition or the cured composition resulting therefrom, such as adhesion to a substrate. Suitable examples of the additive include, such as carriers, emulsifiers, pigments, anti-migration aids, antibacterial agents, chain extenders, lubricants, wetting agents, biocides, plasticizers, antifoaming agent, coloring agent, wax, antioxidant, anticorrosive, flow control agent, thixotropic agent, dispersant, adhesion promoter, UV stabilizer, thickener, defoamer, pH adjuster or combination thereof. The content of each optional ingredient is sufficient to achieve its intended purpose, but preferably such an amount does not adversely affect the coating composition or the cured coating obtained therefrom. In a preferred embodiment of the present application, suitable additional additives include a coalescent, a wetting agent, a dispersant, pigment / filler, a leveling agent, an antifoaming agent, or any combination thereof, and preferably include a coalescent, a wetting agent, a dispersing agent, pigment / filler, or any combination thereof.

[0057] If desired, the aqueous coating compositions according to the present application may optionally comprise one or more fillers. The term “filler” as used herein refers to any volume extender suitable for the coating, which may be in organic or inorganic form such as particles. There is no particular restriction on the shape of the particles, which may have any suitable shape. The average particle size of the filler can vary over a wide range, for example from about 10 nm to about 50 μm. Some filler impart one or more desired properties to the composition and / or the coating formed from the composition in addition to acting as a volume extender for the coating. For example, some filler may impart a desired color to the composition and to the coating obtained from the composition. In this case, the pigment / filler may also be referred to as a "pigment" . Some fillers can improve chemical and / or physical properties, in particular mechanical properties of the coating obtained from the composition. In this case, such fillers are also referred to as "reinforcing fillers" . In the present application, pigments and fillers are collectively referred to as “pigment / filler” .

[0060] The amount of each optional ingredient is sufficient to serve its intended purpose, but preferably such an amount does not adversely affect the aqueous coating composition or the cured coating obtained therefrom. According to certain embodiments of the present application, the total amount of additional additives is in the range of from about 2 wt%to about 40 wt%, preferably in the range of from about 2 wt%to about 35 wt%, relative to the total weight of the aqueous coating composition.

[0061] Thus, in the embodiments according to the present application, relative to the total weight of said aqueous coating composition, the aqueous coating composition comprises: 30-65 wt%of the modified polyurethane dispersion; 0.2-5 wt%of the adhesion promoter; and 2-35 wt%of the additional additives comprising a coalescent, a wetting agent, a  dispersant and pigment / filler.

[0062] In a preferred embodiment, the aqueous coating composition comprises, relative to the total weight of the aqueous coating composition, from about 2 wt%to about 5 wt%, preferably from about 2 wt%to about 4.5 wt%, more preferably from about 2.5 wt%to about 4.5 wt%, even more preferably from about 3 wt%to about 4.5 wt%of a coalescent. When the amount of the coalescent is within the above range, the film-forming and wetting properties of the aqueous coating composition are improved and balanced, which in turn improves the adhesion and leveling properties of the paint film on the polyolefin substrate.

[0063] Any suitable aqueous medium can be used to adjust the viscosity of the aqueous coating composition. Suitable aqueous media include water-soluble organic solvents, water, and mixtures thereof. The aqueous medium is selected so as to adjust the viscosity of the aqueous coating composition for use in further formulation.

[0064] Suitable water-soluble organic solvents include alcohols (e.g., ethanol, n-propanol, isopropanol, n-butanol, isobutanol, and the like) ; ketones (e.g., 2-butanone, cyclohexanone, methyl aryl ketone, ethyl aryl ketone, methyl isoamyl ketone, and the like) ; diols (e.g., butyl glycol) ; glycol ethers (e.g., glycol monomethyl ether, glycol monoethyl ether, glycol monobutyl ether, propylene glycol monomethyl ether, methoxypropanol, dipropylene glycol methyl ether, etc. ) ; diol esters (e.g., butyl glycol acetate, methoxypropyl acetate, etc. ) ; and mixtures thereof.

[0065] The amount of the aqueous medium included in the aqueous coating composition may vary, for example, depending on the coating method and the desired viscosity. Preferred embodiments of the aqueous coating compositions comprise 2-30 wt%of an aqueous medium, more preferably 2-20 wt%of water. The aqueous medium is added in an amount such that the total amount of the final aqueous coating composition is 100 wt%.

[0066] The aqueous coating composition according to the present application can be prepared as follows: before application, the modified polyurethane dispersion is simply mixed with adhesion promoters and optionally other additives in predetermined weight ratios in a mixing device. The coating composition obtained from the mixing may be applied using various methods familiar to those skilled in the art, including spraying (e.g., air-assisted, airless, or electrostatic spraying) , brushing, rolling, overflow coating, and dipping. In one embodiment of the present application, the mixed aqueous coating composition is applied by spraying coating. In an embodiment of the present application, when applied on a substrate, the aqueous coating composition has a construction thickness of up to 15 μm, preferably a construction thickness in the range of 7 μm to 13 μm, more preferably a construction thickness in the range of 8 μm to 12 μm. The applied coating may be cured by allowing it to air dry or by accelerating curing using various drying devices (e.g., ovens) familiar to those skilled in the art.

[0067] Considering from the viewpoint of current environmental issues, a reduction in volatile organic compounds (VOCs) is required in coatings. By using the aqueous coating composition of the present application, it is possible to prepare a low VOC coating, and a low VOC primer. The amount of VOC of the aqueous coating composition of the present application is not particularly limited, and is preferably 250 g / L or less, more preferably 150 g / L or less, and further preferably 100 g / L or less.Article
