MANUFACTURING METHOD OF HAIRPIN STATORS COMPRISING STACKING, TESTING AND WELDINGField of the invention

[0001] The invention pertains to a process for producing an assembly of formed conductor wire pieces having the shape of hairpin, even more preferably to a process for producing a stator for electric machines in a hairpin construction, to a quality control unit and to the use of such a quality control unit in a process for producing an assembly of formed conductor wire pieces.Background

[0002] Stators for electric machines in a hairpin construction are nowadays often found in drive engines, particularly in the automotive sector. With this production technique, a profile wire, usually a rectangular wire, is first bent into a U-shape, which can also be referred to as a conductor clip or “hairpin” . The legs of this hairpin are then arranged in a circle and inserted into the slots of a laminated stator core. In the next step, the free ends of the legs are twisted concentrically about the stator axis by a defined angle on the rear side of the stator, with all free ends that are on a certain diameter, i.e. on one layer of the winding, being twisted alternately clockwise and coun-terclockwise. This process is also known as “twisting” . Free ends that come to rest next to each other due to the twisting are welded and, depending on the winding scheme, so-called intercon-necting bridges are placed on the winding head and welded to the free ends in order to connect the conductor clips to form an overall winding. Optionally, the free ends are then insulated and the entire stator is impregnated. This technology can be highly automated and achieves a high copper fill factor, i.e. a high ratio of the area covered by the conductor to the groove area. The fill factor of hairpin stators is, due to the rectangular cross-section and the small number of turns, approx. 73%and is thus considerably higher than with the classic winding methods (45-50%, depending on the insulation thickness) . Hairpin stators are therefore particularly suitable for the manufacture of electric machines in the automotive sector, in particular for the manufacture of drive units.

[0003] Welding of the free ends of the hairpins in the process described above is usually accomplished by means of Laser-welding. A Laser beam is used to at least partially melt the copper wire at the ends of adjacent legs of hairpin. In that process, it is of particular importance that each pair of neighbored ends that are to be welded together are positioned close to each other. In order to ensure such a correct localization during the welding process, the free ends of each pair of hair-pins are, for example, inserted into a supporting element in the form of a perforated plate or are clamped in a holding system that also forms openings that somehow enclose these pairs of free ends, wherein this perforated plate or holdings system have a spatial arrangement of openings that matches the arrangement of the pairs of ends of the hairpins required for the desired winding geometry.

[0004] Before welding, it has proven to be advantageous to first check whether all ends of the hairpins actually have the desired geometry required for a successful welding process (e.g. whether all pairs of ends of the hairpins that are to be welded together are placed next to each other with sufficient accuracy) .

[0006] The present invention was based on the object of overcoming the disadvantages resulting from the prior art in connection with the production of formed conductor wire pieces, particularly with formed conductor wire piece having the shape of a hairpin.

[0007] In particular, the present invention was based on the object of providing a process for preparing an assembly of formed conductor wire pieces, preferably for preparing a stator in a hairpin con-struction, in which, before the welding process is carried out, it is possible to check in a simple and reliable manner whether all the hairpin ends to be welded together are arranged relative to one another in the desired spatial arrangement. An object of the present invention was also to provide a quality control unit with which it is possible to check in a simple and reliable manner whether all the hairpin ends to be welded are arranged relative to one another in the desired spatial arrangement.

[0070] Forming of the longitudinal conductor wire piece can be accomplished by any method the person skilled in the art would consider to be suitable from forming a conductor wire such as a copper wire. Preferred forming methods comprise CNC-bending, swivel bending, press brake bending, free bending and a combination of at least two of these approaches. CNC-bending allows 2D-and 3D-bending of the conductor wire. The conductor wire is bent directly by a single or multiple bending tools into the desired final contour. When using swivel bending, the conductor wire is positioned on a stop system, in which an upper beam clamps the copper wire against a lower beam. These bending clamps give the conductor wire the required 2D-geometry. The desired 3D-geometry can be obtained by combining the swivel bending processes with die bending pro-cesses or free bending processes. When using press brwireake bending, the 2D-bent hairpin is positioned on a die. The 3D-shape is subsequently imparted to the hairpin by downward move-ment of a press brake. When using free bending, one leg of the 2D-bent hairpin is placed between an upper and a lower cheek. A gripper then takes the free hairpin-leg and pulls the hairpin apart in order to obtain the desired 3D-shape.

[0074] Preferably, the formed conductor wire pieces are arranged in one or more circles, wherein in case of more than one circle these circles may be formed in a concentric arrangement. In this context it is particularly preferred that the plurality of formed conductor wire pieces is arranged in the form of a nest to be inserted into a stator core, preferably into a cylindrical stator core, the stator core comprising an outer perimeter surface, an inner perimeter surface and a plurality of slots formed between the inner perimeter surface and the outer perimeter surface, the inner pe-rimeter surface defining an inner space, preferably an inner cylindrical space, that extends in an axial direction within the stator core, wherein the formed conductor wire pieces are placed in the slots of the stator core. The longitudinal axis of the legs of the formed conductor wire pieces, preferably the longitudinal axis of the legs of the hairpins, runs parallel to the axial direction in which the inner space of the stator core extends. Depending on the width of the slots, each slot can accommodate a certain number m of legs of the formed conductor wire pieces, preferably of formed conductor wire pieces having the shape of a hairpin, m preferably being an even number in the range from 2 to 12, more preferably in the range from 4 to 8. The slot-positions of the legs of the formed conductor wire piece within a given slot can be numbered from 1 (the slot-position furthest away to the inner space of the stator) to x (the slot-position closet to the inner space of the stator) . An example of a cylindrical stator core in which the formed conductor wire pieces obtained in process step c. can be placed is shown in Fig. 3. A process for producing such a “pre-fitting nest” of hairpins is, for example, disclosed in US 11, 652, 392 B2. An example of such a basket that comprises two concentrically arranged rings of formed conductor wire pieces having the shape of a hairpin is shown in Fig. 2.

[0129] Fig. 9 shows the way in which the ends 102, 104 that protrude on the second end 303b of the stator 300 are to be inserted into the opening 502 of the gauge plate 501 of the quality control unit 500 which is used after process step e. and before process step f. to confirm whether the spatial arrangement A of the ends 102, 104 of the twisted formed conductor wire pieces 100 at the second end 303b of the slots 303 satisfies the desired spatial arrangement B. The desired arrangement B is represented by the spatial arrangement of the openings 502 in plate 501of the quality control unit. As shown in that Figure, the quality control unit 500 comprises a gauge plate 501 having a plurality of openings 502, these openings 502 being arranged relative to each other in the plate 501 in the desired spatial arrangement B, wherein the confirmation comprises the step of moving the ends 102, 104 of the formed conductor wire pieces 100 towards the open-ings 502 of the gauge plate 501 of the quality control unit 500 with the intention of inserting the ends 102, 104 into the openings 502 of the gauge plate 501. The ends 102, 104 are inserted in such a manner that in each opening 502 a pair of neighboured ends 102, 104 that are to be welded together in process step g. is introduced. As can also be seen in that Figure, gauge plate 501 is mounted on a movable platform 503, wherein the movable platform 503 is adapted and arranged to be movable in a direction that is parallel to the direction in which the ends 102, 104 of the formed conductor wire pieces 100 have been moved towards the openings 502 of gauge plate 501, wherein the platform 503 is moved for a distance X in that direction, the size of distance X being dependent from the similarity of arrangement A and the arrangement B.

[0130] Fig. 10A shows gauge plate 501 of the quality control unit 500 according to the present invention. As can be seen in that Figure, gauge plate 501 comprises a plurality of openings 502, wherein each opening preferably has a rectangular shape. When inserting the ends 102, 104 of the twisted formed conductor wire pieces into these openings 502, each opening 502 accommodates a pair of two neighbored ends 102, 104 of these conductor wire pieces which in process step g. are to be welded together. When comparing Figure 7B and Figure 10B it can be seen that the cross-sectional size of the openings 502 the gauge plate 501 is smaller than the cross-sectional size of the openings 601 in the support element 600. Preferably, the cross-sectional size of the openings 502 of gauge plate 501 is not more than 10 %, preferably not more than 7.5 %and more prefer-ably not more than 5 %larger than the total cross-sectional size of a given pair 204 of ends 102, 104 of twisted formed conductor wire pieces 100. The closer the cross-sectional area of the openings 502 of gauge plate 501 comes to the total cross-sectional size of a given pair 204 of ends 102, 104 of twisted formed conductor wire pieces 100, the more precise even small devia-tions from the desired spatial arrangement B can be detected.

[0131] Fig. 11 shows the situation in which the spatial arrangement A of the ends 102, 104 of the twisted formed conductor wire pieces 100 at the second end 303b of the slots 300 corresponds to the spatial arrangement of the opening 502 in gauge plate 501 of the quality control unit. In this case gauge plate 501 of the quality control unit 500 is moved downwards only to a small extend (if it is moved downwards at all) , indicating the arrangement A and arrangement B are in good con-formity. This in turn shows that the ends 102, 104 of the twisted formed conductor wire pieces 100 have an arrangement that allows a reliable welding process for all pairs 204 of neighbored ends 102, 104.

[0132] Fig. 12 shows the situation in which the spatial arrangement A of the ends 102, 104 of the twisted formed conductor wire pieces 100 at the second end (303b) of the slots 300 does not correspond to the spatial arrangement of the opening 502 in gauge plate 501 of the quality control unit (the dotted circle indicates an end of a twisted conductor wire piece 100 that is not orientated cor-rectly. In this case gauge plate 501 of the quality control unit 500 is moved downwards to a larger extend (as the not-correctly orientated end catches on the edge of the opening 502, pushing the entire gauge plate 501 down) .

Claims

1.A process for producing an assembly (200) of formed conductor wire pieces (100) , the process comprising the process steps:d. arranging a plurality of formed conductor wire pieces (100) relative to each other to obtain an assembly (200) of formed conductor wire pieces (100) , wherein this arrangement is accomplished in such a way that the legs (101, 103) of the formed wire pieces (100) of this plurality of formed conductor wire pieces (100) are ori-entated in basically the same direction;e. introducing the assembly (200) into a stator (300) comprising a plurality of slots (303) , each slot (303) having a first end (303a) and a second end (303b) , by in-troducing the legs (101, 103) of the formed conductor wire pieces (100) into the first end (303a) of the slots (303) of the stator (300) ,- wherein the ends (102, 104) of each leg (101, 103) protrude from the stator (300) at the second end (303b) of the slots (303) ,- wherein the ends (102, 104) , after the legs (101, 103) have been introduced into the slots (303) , are twisted such that an end (102, 104) of a given formed conductor wire piece (100) is positioned next to an end (102, 104) of another formed conductor wire piece (100) , whereupon a plurality of pairs (204) of such neighboured ends (102, 104) is formed,- wherein the ends (102, 104) of the twisted formed conductor wire pieces (100) at the second end (303b) of the slots (303) are present in a spatial arrangement A;f. clamping the pairs (204) of ends (102, 104) of the twisted formed conductor wire pieces (100) in the assembly (200) by means of a holding system (701) , wherein the holding system (701) comprises clamping elements (701a, 701b) that form openings (701) into which the pairs (204) of ends (102, 104) are enclosed;orintroducing the pairs (204) of ends (102, 104) of the twisted formed conductor wire pieces (100) into the openings (601) of a support element (600) ;g. providing an electrical contact between the first end (102) or the second end (104) of a given formed conductor wire piece (100) and the first end (102) or the second end (104) of another formed conductor wire piece (100) within each pair (204) of ends (102, 104) for formed conductor wire pieces (100) ;wherein after process step e. and before process step f. it is confirmed that the spatial arrangement A of the ends (102, 104) of the twisted formed conductor wire pieces (100) at the second end (303b) of the slots (303) satisfies the desired spatial arrangement B, wherein this confirmation is accomplished by means of a quality control unit (500) that comprises a gauge plate (501) having a plurality of openings (502) , these openings (502) being arranged relative to each other in the gauge plate (501) in the desired spatial ar-rangement B, wherein the confirmation comprises the step of moving the ends (102, 104) of the twisted formed conductor wire pieces (100) towards the openings (502) of the gauge plate (501) of the quality control unit (500) with the intention of inserting the ends (102, 104) into the openings (502) of the gauge plate (501) .2.The process according to claim 1, wherein the gauge plate (501) is mounted on a mov-able platform (503) , wherein the movable platform (503) is adapted and arranged to be movable in a direction that is parallel to the direction in which the ends (102, 104) of the formed conductor wire pieces (100) have been moved towards the openings (502) of the gauge plate (501) of the quality control unit (500) , wherein the platform (503) is moved for a distance X in that direction, the size of distance X being dependent from the similarity of arrangement A and the arrangement B.3.The process according to claim 3, wherein the platform (503) is moved for a distance X when the ends (102, 104) of the formed conductor wire pieces (100) in the assembly (200) are moved towards the openings (502) of the gauge plate (501) of the quality control unit (500) , and wherein- if X is below a value Xmax, arrangement A and arrangement B are considered to be sufficiently similar, whereupon process step f. is performed;- if X is above a value Xmax, arrangement A and arrangement B are considered not to be sufficiently similar, whereupon process step f. is not performed.4.The process according to any of claims 1 to 3, wherein- the conductor wire and the openings (601, 701) of the support element (600) or of the holding system (700) have a rectangular cross-sectional shape;- the cross-sectional size of the openings (601, 701) of the support element (600) or of the holding system (700) is larger than the total cross-sectional size of a given pair (204) of ends (102, 104) of twisted formed conductor wire pieces (100) .5.The process according to any of claims 1 to 4, wherein the cross-sectional size of the openings (502) of the gauge plate (501) is smaller than the cross-sectional size of the openings (601, 701) in the support element (600) or in the holdings system device (700) .6.The process according to claim 5, wherein the cross-sectional size of the openings (502) of the gauge plate (501) is at least about 5 %smaller than the cross-sectional size of the openings (601, 701) in the support element (600) or in the holding system (700) .7.The process according to any of claims 2 to 5, wherein the gauge plate (501) is manu-factured from a material selected from the group consisting of metal, plastics, glass, a ceramic or a combination of these materials.8.The process according to any of claims 1 to 7, wherein support element (600) is manu-factured from a metal selected from the group consisting of copper, a copper-containing alloy, aluminium or steel.9.The process according to anyone of claims 1 to 8, wherein in process step g. the elec-trical contact is provided by means of Laser welding.10.The process according to any of claims 1 to 9, wherein the formed conductor wire pieces (100) used in process step d. are obtained by means of a process comprising the process steps:a. providing a conductor wire (501) ,- wherein the conductor wire (501) has a conductor wire surface and conduc-tor wire cross-section;- wherein the conductor wire surface is to at least 50%coated with an elec-trical insulation;b. separating the conductor wire (501) to obtain a longitudinal conductor wire piece,- wherein the longitudinal conductor wire piece comprises a first end (102) and a second end (104) ;c. forming the longitudinal conductor wire piece to a formed conductor wire piece (100) that comprises a first leg (101) with the first end (102) , a second leg (103) with the second end (104) and a bridging portion (105) that connects the first leg (101) and the second leg (103) .11.The process according to any of claims 1 to 10, wherein the formed conductor wire piece (100) used in process step d. is a hairpin (100) for a stator (400) in a hairpin construction.12.The process according to any of claims 1 to 11, wherein the assembly (200) of formed conductor wire pieces (100) is a stator (400) in a hairpin construction.13.A quality control unit (500) for determining if the spatial arrangement A of the ends (102, 104) of formed conductor wire pieces (100) in an assembly (200) of formed con-ductor wire pieces (100) satisfies a desired geometry, the quality control unit (500) comprising:- a gauge plate (501) a having a plurality of openings (502) , the spatial arrangement B of these openings (502) relative to each other in the gauge plate (501) representing the desired geometry of all ends (102, 104) of the formed conductor wire pieces (100) ;- a movable platform (503) on which the gauge plate (501) is mounted;- a lowering unit (504) that is adapted and arranged to hold the assembly (200) and to move it downwards towards the gauge plate (501) in such a way that the ends (102, 104) of the formed conductor wire pieces (100) are moved towards the open-ings (502) of the gauge plate (501) of the quality control unit (500) with the in-tention of inserting the ends (102, 104) into the openings (502) of the gauge plate (501) ;wherein the movable platform (503) is adapted and arranged to be movable in a direc-tion that corresponds to the direction in which the ends (102, 104) of the formed con-ductor wire pieces (100) are moved towards the openings (502) of the gauge plate (501) of the quality control unit (500) , wherein the platform (502) is adapted and arranged to be movable in that direction for a distance X, the distance being dependent from the similarity of arrangement A and arrangement B.14.The quality control unit (500) according to claim 12, wherein the gauge plate (501) is manufactured from a material selected from the group consisting of metal, plastics, glass, a ceramic or a combination of these materials.15.Use of a quality control unit (500) according to claim 13 or 14 in a process for the production of an assembly (200) of formed conductor wire pieces (100) according to any of claims 1 to 12.
