[0003] Field of the invention

[0004] The present invention relates to a way to increase the toughness of thermoplastic materials while keeping the stiffness at a high level, in particular to a reactor thermoplastic polyolefin having both high toughness and stiffness, and to a composition comprising predominantly the reactor thermoplastic polyolefin. The invention furthermore relates to uses of this composition.

[0005] Technical background

[0006] Reactor thermoplastic polyolefins (rTPOs), being a class of heterophasic polypropylene copolymers with ethylene as comonomer, are known for their good impact properties especially at low temperatures. This arises from EPC (ethylene-propylene copolymer) amorphous domains (elastomer-like domains / fractions) that are dispersed within the (typically) homopolymer matrix.

[0007] Conventionally, increase of toughness was achieved by having higher amount of amorphous domains, however, this comes at the cost of stiffness. In other words, stiffness is reduced whenever toughness is improved. This reduction in stiffness would limit the applications of rTPOs to areas where stiffness is required.

[0008] The use of fillers can increase the stiffness of such materials; however, with the current case of DfR (Design for Recycling) and mono-material approach, it is preferable to design the material properties by means of the polymer instead of fillers. Therefore, a rTPO with no stiffness loss is highly desired. The prior art provides several approaches to adjust the material properties e.g. by means of polymer design, additives or amorphous domain amount.

[0009] For example, EP 2480606 Bl relates to a propylene polymer composition providing balance of properties, in particular improved impact properties. EP 3212711 Bl and EP 3212713 Bl both aim at a heterophasic polypropylene composition with an advantageous impact strength / stiffness balance and being based on a homo-homo-block (homopolymer, homopolymer, block copolymer) design. EP 3212712 Bl relates to a heterophasic polypropylene composition with high flowability and stiffness in combination with good impact performance and being based on a homo-homo-block design. EP 3953401 Al relates to heterophasic polyolefin compositions and articles having low stress whitening. EP 3574025 Bl is concerned with a further homo-homo-block design heterophasic polyolefin composition and aims at improved optical properties.

[0010] Summary of the invention

[0011] The inventors of the present invention surprisingly found that a reactor thermoplastic polyolefin (rTPO), in particular a polypropylene rTPO, having a homo-random-block-block design as defined in claim 1 provides a very good balance between stiffness and impact strength without need for excessive additives.

[0012] Specifically, the present invention relates to a (polypropylene) reactor thermoplastic polyolefin (rTPO) comprising:

[0013] (A) 35.0 to 70.0 wt.-% based on the rTPO of a polypropylene homopolymer fraction (PPH),

[0014] (B) 20.0 to 50.0 wt.-% based on the rTPO of a random ethylene / propylene (C2C3) polymer fraction (rEP),

[0016] (D) 4.0 to 20.0 wt.-% based on the rTPO of a second C2C3 ethylene propylene copolymer fraction (EEPC), wherein the rTPO has a melt flow rate MFR.2, according to ISO 1133 at 230 °C and 2.16 kg load, in the range of 1.0 to 5.0 g / 10 min, the rTPO has a soluble fraction (SF) and a crystalline fraction (CF), both determined by CRYSTEX measurement according to the description, wherein the soluble fraction (SF) is present in an amount in the range of 20.0 to 40.0 wt.-%, and the rTPO has an impact strength, Charpy notched impact strength according to ISO 179-2 at 23 °C, in the range of 100.0 kJ / m2to 200.0 kJ / m2.

[0026] The reactor thermoplastic polyolefin (rTPO) is a polymer (polymer in-reactor blend) having favorable properties (in particular favorable balance between stiffness and impact strength) which does not require excessive additive addition and thus can be used without or with minimum amounts of additives. As such, the rTPO of the present invention significantly facilitates recycling articles, such as packages, formed of the rTPO.

[0134] Quantitative NMR spectroscopy was used to determine comonomer content(s) of rEP, EPC and EEPC and / or to calibrate values obtained e.g. from IR-based method(s).

[0135] Quantitative13C{1H} NMR spectra were recorded in the solution-state using a Bruker Avance NEO 400 NMR spectrometer operating at 400.15 and 100.62 MHz forXH and13C respectively. All spectra were recorded using a13C optimised 10 mm extended temperature probe head at 125 °C using nitrogen gas for all pneumatics. Approximately 200 mg of material was dissolved in 3 ml of l / 2-tetrachloroethane-o,2 (TCE-c / 2) along with chromium-(III)- acetylacetonate (Cr(acac)3) resulting in a 60 mM solution of relaxation agent in solvent {8} and with approximately 3 mg BHT (2,6-di-tert-butyl-4- methylphenol CAS 128-37-0). To ensure a homogenous solution, after initial sample preparation in a heat block, the NMR tube was further heated in a rotatory oven for at least 1 hour. Upon insertion into the magnet the tube was spun at 10 Hz. This setup was chosen primarily for the high resolution and quantitatively needed for accurate ethylene content quantification. Standard single-pulse excitation was employed without NOE, using an optimised tip angle, 1 s recycle delay and a bi-level WALTZ16 decoupling scheme {3, 4}. A total of 6144 (6k) transients were acquired per spectra.

[0136] Quantitative13C{1H} NMR. spectra were processed, integrated and relevant quantitative properties determined from the integrals using proprietary computer programs. All chemical shifts were indirectly referenced to the central methylene group of the ethylene block (EEE) at 30.00 ppm using the chemical shift of the solvent. CLAIMS1. A reactor thermoplastic polyolefin (rTPO) comprising:(A) 35.0 to 70.0 wt.-% based on the rTPO of a polypropylene homopolymer fraction (PPH),(B) 20.0 to 50.0 wt.-% based on the rTPO of a random ethylene / propylene (C2C3) polymer fraction (rEP), preferably having an ethylene content, determined by quantitative NMR according to the description, in the range of 1.50 to 12.00 wt.-%,(C) 5.0 to 25.0 wt.-% based on the rTPO of a first C2C3 elastomeric propylene copolymer fraction (EPC), and(D) 4.0 to 20.0 wt.-% based on the rTPO of a second C2C3 ethylene propylene copolymer fraction (EEPC), wherein the rTPO has a melt flow rate MFR.2, according to ISO 1133 at 230 °C and 2.16 kg load, in the range of 1.0 to 5.0 g / 10 min, the rTPO has a soluble fraction (SF) and a crystalline fraction (CF), both determined by CRYSTEX measurement according to the description, wherein the soluble fraction is present in an amount in the range of 20.0 to 40.0 wt.-%, and the rTPO has an impact strength, Charpy notched impact strength according to ISO 179-1 at 23 °C, in the range of 100.0 to 200.0 kJ / m2, such as in the range of 100.0 to 180.0 kJ / m2, more preferably 100.0 to 160.0 kJ / m2, or 120.0 to 150.0 kJ / m2.

The reactor thermoplastic polyolefin (rTPO) according to claim 1, having one or more, preferably all of the below properties: a total ethylene (C2) content (C2tot), determined by CRYSTEX measurement calibrated with NMR according to the description, in the range of 10.0 to 20.0 wt.-%, a brittle to ductile transition temperature (BDTT), determined according to ISO 179-2, in the range of -30.0 °C to 10.0 °C, anda flexural modulus (FM), according to ISO 178, in the range of 600 to 900 MPa.

3. The reactor thermoplastic polyolefin (rTPO) according to claim 1 or 2, having one or more, preferably all of the below properties: an ethylene content of soluble fraction (C2SF), determined by CRYSTEX measurement calibrated with NMR according to the description, in the range of 20.0 to 80.0 wt.-%, an intrinsic viscosity of soluble fraction (I SF), determined by CRYSTEX measurement according to the description, in the range of 1.40 to 4.00 dL / 9, an ethylene content of the crystalline fraction (C2CF), determined by CRYSTEX measurement calibrated with NMR according to the description, in the range of 2.5 to 20.0 wt.-%, and an intrinsic viscosity of the crystalline fraction (I CF), determined by CRYSTEX measurement according to the description, in the range of 1.00 dL / g to 6.00 dL / 9, preferably 1.30 to 5.00 dL / 9, more preferably 1.60 to 4.50 dL / g, yet more preferably 1.80 to 4.00 dL / g, or 2.00 to 3.50 dL / g.

4. The reactor thermoplastic polyolefin (rTPO) according to any one of the preceding claims, wherein the second C2C3 ethylene propylene copolymer fraction (EEPC) is produced in a gas phase reactor (GPR) under conditions of a C2 / C3 ratio (ethylene / propylene ratio) of 1600 mol / kmol or less, preferably in the range of 500 to 1600 mol / kmol, such as 700 to 1580 mol / kmol, more preferably 900 to 1550 mol / kmol, or 1100 to 1525 mol / kmol.

5. The reactor thermoplastic polyolefin (rTPO) according to any one of the preceding claims, wherein the first C2C3 elastomeric propylene copolymer fraction (EPC) is produced in a gas phase reactor (GPR) and the second C2C3 ethylene propylene copolymer fraction (EEPC) is independently produced in a further gas phase reactor (GPR).

6. The reactor thermoplastic polyolefin (rTPO) according to any one of the preceding claims, wherein the C2 / C3 ratio (ethylene / propylene ratio) whenproducing the EEPC is at least 1.2 times, more preferably at least 1.5 times, or at last 2.0 times, such as 1.2 times to 5.5 times, more preferably 1.5 times to 5.0 times, or 2.0 times to 4.0 times the C2 / C3 ratio (feed ratio) when producing the EPC.

7.
