[0001] The present disclosure relates to thermoplastic compositions including recycled polycarbonate (PC) having improved hydro-aging properties. Background Art
[0002] The consumer electronics market is seeking a more sustainable (i.e., "greener") footprint in its products. The use of recycled plastics, such as post-consumer recycled (PCR) plastics, provides a straightforward solution in this market. The demand for PCR plastics is increasing, at least in part due to regulations such as the U.S. Federal Acquisition Regulation (FAR), which incorporates the use of the Electronic Product Environmental Assessment Tool (EPEAT). Unfortunately, almost all available PCR products are black or dark in color, which limits their desirability in certain applications that require white or bright colors. This color limitation is caused by the source of PCR resins, such as PCR-polycarbonate (PC), which are recycled from water bottles, which have a dark blue color.
[0003] Recently, consumer electronics (CE) customers are demanding colorable requirements in products. Sources of light-colored PCR-PC include, but are not limited to, automotive lamps, PC sheets, and discs (e.g., CD-Rom, DVD, etc.). Such PCR-PC sources have color properties (e.g., L, a, b values) comparable to original PC. Unfortunately, however, it has been found that clarified (transparent, clear) PCR-PC has water aging problems, as evidenced by the spots / flecks in clarified samples. Examples of water aging failures (destruction, failure, failure) are shown in Figures 1A and 1B. The water aging problem will cause a risk of long-term use failure in products that include such components, especially for unfilled PC components. In the present disclosure, it was discovered that the water aging issues can be significantly improved by including certain quenchers and / or chain extenders, either alone or in combination, thereby allowing for colorable recycled PC products that meet the cosmetic and other needs of CE consumers.

[0108] Tensile strength was measured according to ASTM D638 at a test speed of 5 mm / min. Impact testing was performed according to ASTM D256 and ASTM D4812 at room temperature and with a pendulum energy of 5 lbf / ft. Flexural properties were tested according to ASTM 790 at a test speed of 1.27 mm / min and a part thickness of 3.2 mm. Melt volume rate (MVR) was measured according to ASTM D1238 using pellet samples dried at 80°C for 4 hours (hr). Color (L*, a*, b*) was measured using method ASTM 2244 with a 10° observer and a D65 light source.
[0109] Water aging performance was observed visually with the naked eye. Performance was qualitatively evaluated by visually observing the aged injection molded plates and applying a 1-5 grade based on the reference aged plates; the reference aged plates are shown in Figures 2A (Grade 1), 2B (Grade 2), 2C (Grade 3), 2D (Grade 4), and 2E (Grade 5). Before visual inspection, the injection molded plates were placed in a water aging oven at 85 degrees Celsius (°C) and 85% relative humidity (RH) for 72 hours. The water aging performance of the aged plates was evaluated by having 3 to 5 operators apply the rating scale to each sample, where Grade 1 represents the worst water stability (more aging spots) and Grade 5 represents the best water stability (fewer aging spots). The ratings of all samples of each composition were then averaged to obtain an average water aging grade.

[0117] Comparing C1, C2, Ex1 and Ex2, it is observed that water aging performance is highly improved by adding an acid component (e.g., MZP) instead of hydrotalcite. These results indicate that post-consumer recycled components are more sensitive to alkaline additives and cause water aging spots. Keeping the formulation weakly acidic greatly improves this problem. However, the introduction of acid, especially at high loadings (e.g., Ex2 with 0.3 wt. % MZP), introduces yellowness issues to the samples, which is unacceptable for applications requiring light or transparent colors. This is observed in the YI values in Table 3.
[0118] Potential solutions to address the yellowness issue were considered. First, epoxy was added. Comparing compositions C1 and C3, L* increased from 91 to 92, transmittance increased from 80% to 83%, and YI decreased from 5.3 to 4.2. Comparing Ex1 and Ex3, the addition of epoxy improved L* (88 to 91), transmittance (74% to 82%), and YI (decreased from 15.3 to 7.5). Further, even with high MZP loading (Ex4), including epoxy helped improve L* and transmittance as well as reduce YI. And notably, including epoxy also improved the problem of water aging spots.

The different water aging rating values can be attributed to different batches of PCR-PC, because there may be quality differences between batches. Phosphorous acid liquid solutions were studied as substitutes for MZP (which is solid) in Ex7 and Ex8. Phosphorous acid liquid solutions not only improve the color (yellowness problem), but also improve physical properties. Comparing Ex5 and Ex6 (which include MZP) with Ex7 and Ex8 (including phosphorous acid liquid solutions), the color performance of Ex7 and Ex8 is improved, with higher L*, transmittance, lower b*, lower YI and lower haze - which is comparable to the control composition C4. The color after water aging also shows similar performance. In addition, as observed from the MFR change data, liquid phosphorous acid helps to improve the thermal stability of PCR compounds. Finally, as shown in the water aging rating, the use of liquid phosphorous acid can - like MZP - improve the problem of water aging spots (compare Ex7 and Ex8 with C4).
[0126] Based on this data, it appears that the water aging performance of PCR based components can be improved by combining a solid acid component (eg, MZP) with an epoxy or by using a liquid acid component.

Claims
1. A thermoplastic composition comprising: (a) 5 to 95 wt. % of at least one recycled polycarbonate comprising post-consumer recycled PCR polycarbonate; (b) 0.01% to 2% by weight of monozinc phosphate; and (c) greater than 0 wt % to 5 wt % of an epoxy stabilizer, wherein the epoxy stabilizer is an epoxy chain extender, wherein the PCR polycarbonate comprises at least 10 mol % -OH end group content, and The combined weight percentage values of all components do not exceed 100 weight %, and all weight percentage values are based on the total weight of the composition.
2. The thermoplastic composition of claim 1, wherein the PCR polycarbonate comprises a -OH end group content of 10 to 35 mol%.
3. The thermoplastic composition of claim 1, wherein the PCR polycarbonate is recycled from one or more of a water bottle, a compact disc, an automobile headlight, or a sheet film.
4. The thermoplastic composition of claim 1, wherein the composition further comprises greater than 0 wt% to 90 wt% of a non-recycled polycarbonate component.
5. The thermoplastic composition of claim 4, wherein the non-recycled polycarbonate component comprises virgin polycarbonate, a polycarbonate homopolymer, a polycarbonate copolymer, or a combination thereof.
6. The thermoplastic composition of claim 1, wherein the composition further comprises a polycarbonate-siloxane copolymer.
7. The thermoplastic composition of claim 6, wherein the polycarbonate-siloxane copolymer has a siloxane content of 15 to 25 weight percent.
8. The thermoplastic composition of claim 1, wherein the composition further comprises greater than 0 wt% to 5 wt% of at least one additional stabilizer.
9. The thermoplastic composition of claim 8, wherein the at least one additional stabilizer comprises a UV stabilizer or a heat stabilizer.
10. The thermoplastic composition of any one of claims 1 to 9, wherein the composition has improved water aging stability after exposure to 85°C and 85% relative humidity (RH) for 3 days compared to a comparative composition not comprising monozinc phosphate.
11. The thermoplastic composition of any one of claims 1 to 9, wherein the composition has an improved L* color value as tested according to ASTM 2244 with a 10 degree (°) observer and a D65 illuminant compared to a comparative composition not comprising the epoxy stabilizer.
12. The thermoplastic composition of any one of claims 1 to 9, wherein (1) the composition has improved transmittance as compared to a comparative composition not comprising the epoxy stabilizer, as tested according to ASTM D1003; or (2) the composition has a reduced yellowness index as compared to a comparative composition not comprising the epoxy stabilizer, as tested according to ASTM D2244.
