Description

[0001] The present invention relates to an automotive interior article comprising or consisting of a thermoplastic composition.

[0002] The use of thermoplastic compositions in automotive interior applications is per se well known in the art and the formulation depends on a number of factors such as, inter alia, the processability of the material and the mechanical properties such as stiffness and toughness.

[0003] Blends of polycarbonate and one or more impact modifiers are known to the skilled person. Typically, acrylonitrile-butadiene-styrene copolymers are used for this purpose, such blends being referred to as PC / ABS blends or simply PC / ABS.

[0004] Although such blends are generally able to meet all requirements in terms of mechanical and rheological properties, the inventors have found that PC / ABS blends tend to develop odor due to the slow release of low molecular weight materials contained on the thermoplastic composition and therefore in the article.

[0005] Especially for interior automotive applications, this odor is undesirable.

[0006] WO 2011 / 078138 discloses a polycarbonate resin composition and a molded product produced therefrom, which have excellent impact resistance, flexural strength and flowability, do not exhibit delamination after molding, have high chemical resistance, and have improved flame retardant properties. [0008] US 5,994,467 discloses a polymer blend composition comprising in a blend: (a) a polycarbonate in an amount of about 40 to about 96 parts by weight; (b) a substantially linear ethylene polymer or a linear ethylene polymer in an amount of about 1 to about 50 parts by weight having (i) a molecular weight of less than about 0.93 g / cm 3 (ii) a molecular weight distribution M of less than about 3.0 w / M n and (iii) a composition distribution branching index greater than 50%; (c) an olefinic epoxide-containing copolymer in an amount of about 0.5 to about 10 parts by weight; and (d) a polyester in an amount of about 0.5 to about 7 parts by weight; said parts by weight being based on 100 parts by weight of components (a), (b), (c) and (d). Although this reference discloses that the composition can be used in automotive applications, no mention is made regarding the sensory impression of odor.

[0009] The object of the present invention is to provide a thermoplastic composition which combines comparable or improved mechanical and rheological properties, in particular compared to PC / ABS, with an improved, ie reduced, odor.

[0010] More generally, it was an object to provide a thermoplastic composition for automotive interior applications which has good impact properties and improved, ie reduced, odor.

[0011] At least one of these objects is achieved at least in part by the present invention, which relates to an automotive interior article comprising or consisting of a thermoplastic composition comprising, based on the weight of the composition:

[0012] (A) 85-99% by weight of an aromatic polycarbonate,

[0013] (B) 1.0-10% by weight of an unmodified polyolefin elastomer,

[0014] (C) 0.1 to 5% by weight of a copolymer comprising ethylene and glycidyl (meth)acrylate moieties,

[0015] (D) 0-5% by weight of one or more additional components,

[0016] in:

[0017] - The sum of components (A) to (D) is 100% by weight,

[0018] - component (D) does not contain polyester,

[0019] The thermoplastic composition is selected to have an odor sensory impression of at most 3.0, determined according to VDA 270-B3.

[0020] Polycarbonate (A)

[0021] The thermoplastic composition for automotive interior articles comprises 85 to 99 wt %, preferably 90 to 95 wt % of an aromatic polycarbonate.

[0022] Aromatic polycarbonates are generally manufactured using two different technologies. In the first technology, which is called the interfacial technology or interfacial process, phosgene is reacted with bisphenol, usually bisphenol A (BPA) in the liquid phase. Another well-known technology is the so-called melt technology, sometimes also called melt transesterification or melt polycondensation technology. In the melt technology or melt process, a bisphenol, usually BPA, is reacted with a carbonate, usually diphenyl carbonate (DPC), in the melt phase. Aromatic polycarbonates obtained by the melt transesterification process are known to be structurally different from aromatic polycarbonates obtained by the interfacial process. In this regard, it should be particularly noted that the so-called "melt polycarbonate" usually has a very small amount of Fries branching, which is generally absent in the "interfacial polycarbonate". In addition, melt polycarbonate usually has a greater number of phenolic hydroxyl end groups, while the polycarbonate obtained by the interfacial process is usually end-capped and has a phenolic hydroxyl end group of at most 150ppm, preferably at most 50ppm, and more preferably at most 10ppm.

[0023] According to the present invention, it is preferred that the aromatic polycarbonate comprises or consists of a bisphenol A polycarbonate homopolymer (also referred to herein as bisphenol A polycarbonate). Preferably, the aromatic polycarbonate of the present invention disclosed herein comprises at least 75% by weight, preferably at least 80% by weight, more preferably at least 90% by weight, more preferably at least 98% by weight of bisphenol A polycarbonate based on the total amount of aromatic polycarbonate. More preferably, the aromatic polycarbonate in the composition consists essentially of or consists of bisphenol A polycarbonate, and "consisting essentially of..." means that the aromatic polycarbonate comprises at least 99% by weight of bisphenol A polycarbonate. Preferably, the aromatic polycarbonate has a weight average molecular weight (Mw) of 15,000 to 60,000 g / mol measured using gel permeation chromatography with polycarbonate standards. Preferably, the Mw of the aromatic polycarbonate is 30,000-65,000 g / mol.

[0024] In one aspect, the polycarbonate is an interfacial polycarbonate.

[0025] In another aspect, the polycarbonate is a melt polycarbonate, preferably a melt polycarbonate consisting essentially of or consisting of bisphenol A polycarbonate.

[0026] In yet another aspect, the polycarbonate is a mixture of 20-80 wt % or 40-60 wt % interfacial polycarbonate and 80-20 wt % or 60-40 wt % molten polycarbonate, based on the weight of the aromatic polycarbonate.

[0027] The polycarbonate may be a mixture of two or more polycarbonates that differ in melt volume rate (ie, molecular weight). The polycarbonates of the mixture may all be bisphenol A polycarbonate homopolymers.

[0028] In another aspect, the aromatic polycarbonate comprises a polycarbonate copolymer comprising structural units of bisphenol A and structural units of another bisphenol.

[0029] The aromatic polycarbonate (A) preferably has a melt flow rate of 3-50, such as 5-40, preferably 10-40, more preferably 15-40, even more preferably 20-35 g / 10 min, measured according to ASTM D1238 (300° C., 1.2 kg). The melt flow rate of polycarbonate (A) may be 25-35 g / 10 min. If polycarbonate (A) is a mixture of two or more polycarbonates, this requirement applies to the mixture and therefore does not limit the melt flow rate of a single polycarbonate. However, it is preferred that each single polycarbonate in such a mixture has a melt volume flow rate within the range defined above.

[0030] Aromatic polycarbonates are known per se to the skilled worker.

[0031] Unmodified polyolefin elastomer (B)

[0032] The unmodified polyolefin elastomer is a polyolefin elastomer that does not contain any moiety other than an olefinic moiety. Thus, the unmodified polyolefin elastomer does not contain any functional group such as, for example, a maleic anhydride group, an epoxy group, an acrylate group, a glycidyl group, and the like.

[0033] Preferably, the unmodified polyolefin elastomer comprises a polyethylene copolymer having a structural moiety derived from 1-butene, 1-hexene or 1-octene, and wherein the elastomer has a molecular weight of 855-910 kg / m2 as measured according to ASTM D792 (2008). 3 The density of the elastomer is preferably 0.5-35 g / 10 min, as measured according to ASTM D1238 (2013) at a temperature of 190° C. and a load of 2.16 kg. More preferably, the melt flow rate is 10-35, 15-35, 25-35 g / 10 min.

[0034] Preferably, the unmodified polyolefin elastomer comprises a polyethylene copolymer having a structural portion derived from 1-hexene or 1-octene, more preferably 1-octene. The unmodified polyolefin elastomer preferably has a molecular weight of 870 to 910 kg / m 3 , preferably 880-910kg / m 3 , more preferably 890-910kg / m 3 , even more preferably 895-905kg / m 3 density.

[0035] The amount of elastomer (B) in the thermoplastic composition is 1.0-10 wt%, preferably 2-8 wt%, more preferably 3-6 wt%, based on the weight of the thermoplastic composition.

[0036] Unmodified polyolefin elastomers are known per se to the skilled person.

[0037] Copolymer (C)

[0038] Copolymer (C) is an epoxide-containing olefinic copolymer, more specifically a copolymer comprising ethylene and glycidyl (meth)acrylate moieties.

[0039] The copolymer (C) preferably has a glass transition temperature (Tg) as determined by differential scanning calorimetry (DSC) of less than 0° C. The copolymer is formed from and comprises in polymerized form: (i) one or more ethylenically unsaturated monomers not carrying epoxy groups and comprising ethylene, and (ii) glycidyl (meth)acrylate.

[0040] The copolymer (C) is not strictly limited to copolymers of ethylene and glycidyl (meth)acrylate only and may contain additional moieties from other ethylenically unsaturated monomers which generally do not carry epoxy groups.

[0041] By way of example, such additional moieties may be based on one or more of the following: olefins, preferably C3 to C 20 , more preferably C3 to C8, and most preferably C3 to C6 straight or branched olefins or dienes, such as propylene, butylene, octene, isopropylene, isobutylene, or a conjugated diene, such as butadiene; C1 to C8 alkyl acrylates, such as methyl acrylate, ethyl acrylate, butyl acrylate, hexyl acrylate or hydroxyethyl acrylate; C1 to C8 alkyl methacrylates, such as methyl methacrylate or hexyl methacrylate; other esters of C1 to C6 aliphatic or cycloaliphatic alcohols, such as esters of C1 to C4 aliphatic or cycloaliphatic alcohols and acrylic acid or methacrylic acid; ethylenically unsaturated esters of carboxylic acids, such as vinyl acetate , vinyl propionate and vinyl benzoate; vinyl and vinylidene aromatic compounds, such as styrene, vinyl toluene and α-methylstyrene, optionally the vinyl and vinylidene aromatic compounds may carry polar, electronegative groups or functional groups, such as halogen groups, or organic groups with double or triple bonds, such as phenyl, carboxyl, cyano or the like; or vinyl halides and dihalides, such as vinyl chloride, vinylidene chloride, etc., or vinyl and vinylidene ethers, vinyl methyl ether, vinyl ethyl ether and vinyl isobutyl ether; or a mixture of two or more of any of the foregoing.

[0042] The copolymer (C) is preferably selected from the group consisting of ethylene-glycidyl methacrylate copolymer, ethylene-propylene-glycidyl methacrylate copolymer, ethylene-methyl (meth)acrylate-glycidyl methacrylate copolymer, ethylene-propylene-methyl (meth)acrylate-glycidyl methacrylate copolymer, and a mixture of at least two of the foregoing.

[0043] More preferably, copolymer (C) is a random copolymer of ethylene and glycidyl methacrylate, ie a copolymer consisting of ethylene and glycidyl methacrylate moieties.

[0044] The amount of glycidyl methacrylate in copolymer (C) is preferably 2 to 20% by weight, preferably 5 to 15% by weight, based on the weight of copolymer (C).

[0045] The amount of copolymer (C) in the thermoplastic composition is 0.1-5 wt%, preferably 0.5-4 wt%, more preferably 0.5-3 wt% or 1-3 wt%, based on the weight of the thermoplastic composition.

[0046] The melt flow rate of the copolymer (C) is preferably 1 to 20 g / 10 min as measured at 190° C. and a load of 2.16 kg according to ASTM D1238.

[0047] Additional components

[0048] The thermoplastic composition contained in or constituting the article according to the invention may comprise further components, preferably selected from the group consisting of antioxidants, mold release agents, colorants, fillers, heat stabilizers, UV stabilizers, biocides.

[0049] An example of a mold release agent is pentaerythritol tetrastearate.

[0058] As used herein, the term "selected to have" means that the skilled person selects only those thermoplastic compositions that meet the corresponding parameters or properties to manufacture the automotive interior article. Thus, and by way of example, from the design space defined by the range and type of materials of components (A) to (D), the skilled person will select only those combinations that result in the desired property profile, in particular including the desired sensory impression of odor according to VDA 270-B3. This and other criteria for determining the properties of thermoplastic compositions forming articles are well known and will therefore not impose any burden on the skilled person in determining whether a thermoplastic composition based on a particular combination of components (A)-(D) meets the limitations as defined herein for the present invention.

[0059] The thermoplastic composition is more preferably selected to have one or more of the following:
