Abstract
Description
Technical Field
[0001] The present invention relates to a method for forming a soft / semi-rigid polyimide (PI)-containing foam made from polyisocyanate, monoanhydride and polyamine, which has excellent temperature resistance compared with conventional soft / semi-rigid polyurethane (PU)-containing foam made from polyisocyanate and polyol.
[0002] The invention also relates to a reactive mixture for producing the flexible / semi-rigid polyimide-containing foam according to the invention.
[0003] The flexible / semi-rigid polyimide-containing foams according to the present invention have predominantly open cells and low air flow resistance, which makes them ideal for sound insulation or sound absorption.
[0004] Furthermore, the invention relates to the use of the flexible / semi-rigid polyimide-containing foam according to the invention for sound absorption and / or sound insulation, more particularly for automotive applications. Background Art
[0005] Conventional flexible / semi-rigid polyurethane foams have limited temperature resistance, which greatly limits their range of available applications, excluding them from, for example, the specialty / high-performance market segments. They are generally not suitable for prolonged exposure to temperatures above 150-200°C, as this leads to a significant drop and degradation of their properties (mechanical properties, etc.).
[0006] Additional advantages of high temperature resistant foams include reduced risk of scorching during production and better fire protection properties.
[0007] Many solutions exist to improve foam temperature resistance, but these solutions are not always practical depending on the target application and foam properties and / or are too expensive to implement in a cost-competitive industry such as the automotive industry.
[0008] One of these solutions in the prior art involves extensive reformulation of the reactive mixture used to make flexible polyurethane foams, for example by incorporating more thermally stable raw materials, such as replacing polyether polyols with polyester polyols. However, the improvement in the temperature resistance of the foams is still limited.
[0009] Another possibility is to use isocyanate-based resins containing polycarboxylic acids or polyanhydrides that produce imide bonds. These resins are known to be useful for preparing foaming resins for insulation applications and for preparing lightweight flame-retardant structural foams for automobiles, aircraft, packaging, etc. Such resins can be prepared by reacting polyisocyanates with polycarboxylic acids or polyanhydrides, see for example US3314923; US3562189; US3644234 and US3772216.
[0010] US7541388 describes isocyanate-based resins containing aromatic dianhydrides which react with polyisocyanates to produce polyimide foams. The claims and examples are limited to the use of dianhydrides to obtain stable foams. However, dianhydride acids are very expensive and are only affordable in niche industries such as for use in aerospace.
[0011] In order to solve the above problems, it is necessary to produce cost-effective high temperature resistant flexible / semi-rigid foams. A specific example is the use in automobile engine compartment sound insulation.
[0012] Therefore, it is necessary to produce low density (less than 100 kg / m 3 ) of a soft or semi-rigid foam which is heat-resistant (exposure to temperatures above 150-200° C.) and has a predominantly open-cell structure, which maintains good sound insulation properties.
[0013] Purpose of the Invention
[0014] The ultimate goal would be to obtain a low density, predominantly open-cell, flexible or semi-rigid foam that:
[0015] have a predominantly open-cell structure (at least 50% open-cell content), and
[0016] Less than 100 kg / m2 measured according to ISO 845 3 , preferably less than 50kg / m 3 , more preferably less than 20kg / m 3 The apparent density of
[0017] Highly heat resistant (exposure to temperatures above 150-200°C), and
[0018] • Made using cost-competitive reactive mixtures and methods for making foams.
[0019] Furthermore, the foams according to the present invention should have suitable levels of air flow and cell openness (having an open cell content of preferably at least 80 vol%, more preferably at least 90 vol%, even more preferably at least 95 vol%, most preferably at least 98 vol%, based on the total volume of the foam and measured according to ASTM D6226-10), which makes them suitable for use in applications where good sound absorption and / or sound insulation is required.
[0020] Another object is to use polyisocyanates as starting materials and to improve the prior art polyurethane (PU)-containing flexible and semi-rigid foams. This object is achieved by producing polyimide-containing foams in which the conventionally used isocyanate-reactive polyol compounds are replaced by monoanhydrides and polyamines.
[0021] It was therefore an object of the present invention to develop reactive mixtures and processes for producing flexible or semirigid polyimide-containing foams having the properties described above.
[0022] Definitions and terminology
[0023] In the context of the present invention, the following terms have the following meanings:
[0024] 1) The "NCO value" or "isocyanate value" referred to herein is the weight percentage of reactive isocyanate (NCO) groups in an isocyanate, modified isocyanate or isocyanate prepolymer compound.
[0025] 2) The term "average nominal functionality" (or simply "functionality") is used herein to refer to the average number of functional groups per molecule in the composition.
[0026] 3) Unless otherwise indicated, the word "average" means mean.
[0027] 4) As used herein, the term "flexible foam" is used in its broad sense to refer to low-density cellular materials (apparent density <100 kg / m 3 ), which allows a certain degree of compression and rebound, providing a shock absorbing effect. [0028] 5) As used and referred to herein, the terms "polyurethane" and "materials comprising polyurethane" are not limited to those polymers that include only urethane bonds or urethane bonds. It is well understood by those of ordinary skill in the art of preparing polyurethanes that polyurethane polymers also include allophanates, carbodiimides, urea butadiene diones, isocyanurates, and other bonds in addition to urethane bonds.
[0029] 6) As used herein, the terms "polyimide-containing material" and "polyimide-containing foam" are not limited to those polymers that only include (poly)imide bonds. As required by the present invention, on top of polyisocyanates and monoanhydrides, polyamines and water are used as starting materials to produce a stable polyimide-containing foam as the final material, optionally with small amounts of other chemicals such as polyols, and those skilled in the art of preparing polymers will well understand that the following bonds may also be present in small amounts: amide, allophanate, carbodiimide, urea butadiene dione, urethane, isocyanurate and other bonds. However, the soft and semi-rigid polyimide-containing foams according to the present invention are polyimide-containing foams that contain a large number of imide bonds. The process of making bubbles / foam is irreversible and endothermic, i.e., it requires heat (e.g., from the release of heat from a chemical reaction) to volatilize the (low boiling point) liquid blowing agent.
[0036] 13) "Chemical blowing agents" include compounds that decompose under the processing conditions and expand the polymer by producing gases as a by-product. Examples include water (by reacting with isocyanates to form CO2) or even isocyanates in the presence of a suitable catalyst (such as a carbodiimide catalyst, where the carbodiimide releases CO2 when it is formed).
[0037] 14) "Sound absorption" or "sound insulation" herein is measured according to ASTM E1050-98.
[0038] 15) "Exotherm of reaction" refers herein to the temperature generated during the formation of the polymer, more specifically the maximum temperature reached during the foaming step of the process whereby, starting from the reactive (liquid) mixture according to the invention, a polyimide-containing polymer is manufactured. [0137] Example
[0138] Example 1: According to the invention: Polyimide foam based on maleic anhydride, containing a diamine (DETDA) in the reactive mixture
[0139] Example 1 foams (Table 1) were produced by mixing the isocyanate with the remaining ingredients of the formulation (maleic anhydride and DETDA were pre-dissolved in DMSO solvent, respectively) in a 400 mL cup under high shear for 7 seconds using a Heidolph mixer (about 3000 rpm) under free rise conditions. The polyurea pre-foam was stored in a fume hood overnight, post-cured in an oven at 200°C for 2 hours (to drive imide formation and remove residual traces of solvent and any unreacted volatiles) to obtain the final open-cell flexible polyimide-containing foam, and then cut for subsequent characterization.

[0142] Comparative Example 1: Conventional polyurethane soft foam
[0143] Comparative Example 1 Flexible foam (Table 2) was produced by mixing the isocyanate with the polyol blend (previously prepared) under high shear with a Heidolph mixer (about 2000 rpm) for 10 seconds under free rise conditions, followed by mixing with the catalyst blend (previously prepared) for 10 seconds, and then pouring the resulting reactive foaming mixture into a 20×20×20 cm 3 The foams were stored in a fume hood overnight and then cut and characterized.
[0144] Table 2. Comparative Example 1 Polyurethane Foam Formulation
[0145]
[0146] Comparative Example 2: Polyimide foam based on maleic anhydride without any polyamine in the formulation.
[0147] Example 1 was repeated but without DETDA in the reactive mixture. The resulting foam was of very poor quality, partially collapsed, full of internal defects and with a rather coarse cell structure. No further analysis / characterization was performed.
[0148] Through the air ( Figure 1 ) and nitrogen ( Figure 2 ) under both conditions (Table 3), it was demonstrated that the polyimide-containing foam of Example 1 had excellent temperature resistance compared with the polyurethane foam of Comparative Example 1.
