Abstract
Description
[0001] The invention relates generally to an electrical connection.
[0002] Electrical components, such as heating elements or antenna elements, are often mounted on or inside the front or rear windows of a motor vehicle. To connect these components to an electrical circuit, such as a power supply or a radio receiver / transmitter, an electrical connector, usually a male connector, is soldered to the glass and electrically connected to the circuit. A female connector at the end of a cable connected to the power supply is then joined to the male connector on the glass.
[0003] In some applications, the male connector has a cylindrical male post, and the corresponding female connector may have a cup-shaped female base with spring-loaded contact tabs for coupling the cylindrical post. The contact tabs are bent inwards into the base for spring coupling. The cup-shaped base of the female connector is usually inserted into or riveted to a separate base piece, which in turn is crimped to a conductor within the cable and housed within an insulating cover. The conductor may also be soldered directly to the cup-shaped base of the female connector.

[0027] Extensive reference will now be made to embodiments, examples of which are shown in the accompanying drawings. The following detailed description presents numerous specific details to provide a thorough understanding of the various described embodiments. However, it will be obvious to those skilled in the art that the various described embodiments can be implemented without these specific details. In other cases, well-known methods, procedures, components, circuits, and networks have not been described in detail in order to avoid unnecessarily obscuring aspects of the embodiments.
[0028] Fig. Figure 1 shows a non-limiting example of an electrical connector according to one or more embodiments of the invention. The electrical connector, hereinafter referred to as connector 10, has a generally circular base plate 12 and a number of contact arms 14 extending from this base plate 12. The contact arms 14 are arranged around a longitudinal axis X and are spaced equally apart around the longitudinal axis X. In the example shown, there are six contact arms 14, and the contact arms 14 are spaced approximately every 60 degrees around the longitudinal axis X. The contact arms 14 form a circular female socket 16 with an opening 18 configured to receive a matching electrical male post connector (see Figure 1). Fig. 4), hereinafter referred to as mating terminal 102, to be received and coupled. The mating terminal 102 can be soldered to a metallic contact located on a glass surface of an automobile (not shown). The mating terminal 102 can be electrically connected to an electrical circuit on the glass surface, such as a defroster heating element or an antenna element.
[0029] One can imagine various designs of the connection, which have only three or more than six contact arms.
[0030] Each contact arm 14 has a fixed end 22 attached to the base plate 12 and a free end 24 at a distal end of the contact arm 14. Each contact arm 14 defines a convex curvature 26 near the fixed end 22 and a concave curvature 28 near the free end 24, forming a serpentine or S-shaped curve such that the free ends 24 of the contact arms 14 extend outward relative to the opening 18 to facilitate easy insertion and removal of the mating connector 102 from the base 16. The distal edges of the base plate 12 are also rounded into a convex curvature between the contact arms 14. The connector 10 also includes a wire fastening structure 30 extending from one of the contact arms 14.The wire fastening structure 30 defines a pair of crimp wings 32 designed to mechanically and electrically secure the terminal 10 to a wire (not shown) that is electrically connected to an electrical circuit, e.g., a circuit belonging to a radio receiver, radio transmitter, or defroster. As shown, the wire fastening structure 30 is offset longitudinally from the base plate 12. The wire fastening structure 30 is also offset longitudinally from the free ends 24 of the contact arms 14.
[0031] In alternative embodiments of the connector, the wire retention structure may further define a pair of insulation crimp wings (not shown) designed to be attached to the insulation sheath of the wire conductor. Additionally or alternatively, the wire retention structure may extend directly from the base plate instead of from one of the contact arms.
[0032] The connector 10 is formed from a single piece of sheet metal material, such as silver-plated brass. A flat connector preform 34, as shown in [reference to figure], is formed from the sheet metal material by a stamping or blanking process. Fig. 2 shown, formed. Each connection preform 34 is attached to a carrier strip 36, so that the connection preforms 34 and the formed connections 10 can be loaded onto a roll and handled automatically by connection-processing machines. The base plate 12, the contact arms 14, and the wire fastening structure 30 of the connection preform 34 are then formed into the desired shape of the in a stamping and bending process by a forming die (not shown) which has a series of forming stages. Fig. 1 shown connection 10 bent.
[0033] The Fig. 3 and Fig. Figure 4 shows a non-limiting example of an electrical connector assembly, hereinafter referred to as connector assembly 100, which includes the terminal 10 described above. In addition to the terminal 10, the connector assembly 100 further includes a mating terminal 102, which is configured to be received within the base 16 formed by the terminal 10. The mating terminal 102 has a generally cylindrical post shape with a chamfered or flared outer side wall 104. The side wall 104 slopes outwards from near the base 106 of the mating terminal 102 to the end 108 of the mating terminal 102 which is received within the base 16, such that a portion of the side wall 104 has a diameter smaller than that of the end 108 of the mating terminal 102. In the example shown, the mating terminal 102 may be characterized by having a concave outer side wall 104.
[0034] The connector assembly 100 further includes a cover 110 made of a dielectric polymer material. The cover 110 defines a cavity 112 in which the base plate 12 and the multiple contact arms 14 are accommodated, and from which the wire fastening structure 30 extends.
[0035] The cover 110 is fastened to the connection 10 and the mating connection 102 by a fastening bolt, hereinafter referred to as bolt 114. The bolt 114 has a flattened head 116 at one end and a tapered tip 118 at the other. The bolt 114 has a flexible first chamfered element 120, in the illustrated example a flexible first chamfered membrane, which surrounds the shaft of the bolt 114 and is chamfered upwards towards the head 116 of the bolt 114. The bolt 114 also has a flexible second chamfered element 122, in the illustrated example a flexible second chamfered membrane, which surrounds the shaft of the bolt 114 and is chamfered upwards away from the tip 118 of the bolt 114. The material forming the bolt 114 is also a dielectric polymer material.
[0036] The Fig. Figures 6 to 8 show the assembly process of connector assembly 100. As in Fig. As shown in Figure 6, terminal 10 is first attached to the mating terminal 102. Since the diameter of the opening 18 of the base 16 of terminal 10 is smaller than the minimum diameter of the mating terminal 102, the contact arms 14 bend outwards when the concave curved portion of the contact arms 14 contacts the end 108 of the mating terminal 102. Terminal 10 then snaps into place as the contact arms 14 move downwards along the mating terminal 102 towards the chamfered portion, which has a smaller diameter than the end 108 of the mating terminal 102, thus mechanically connecting terminal 10 to the mating terminal 102. The inner apex surfaces of the concave curved portion of the contact arms 14 are in compressible contact with the mating terminal 102, forming a robust electrical connection between terminal 10 and mating terminal 102.
[0037] As in Fig. As shown in Figure 7, the base plate 12 and the multiple contact arms 14 are placed inside the cavity 112 of the cover 110.
[0038] The base plate 12 of the connector 10 defines a circular opening 40 extending through it. Likewise, a cover 124 of the cover 110 defines a circular opening 126 extending through it, and the mating connector 102 also defines a circular opening 128 extending through it. The opening of the connector 10, the opening 126 of the cover, and the opening of the mating connector 102 are aligned longitudinally and are essentially coaxial with each other. The opening 40 of the connector has a larger diameter than the opening 128 of the mating connector, and the opening 126 of the cover has a larger diameter than the opening 40 of the connector.
[0039] As in Fig. As shown in Figure 8, the bolt 114 extends through the opening 126 in the cover. Since the diameter of the head 116 of the bolt 114 is larger than the opening 126 in the cover, the head 116 cannot move through the opening 126 of the cover. The bolt 114 also extends through the connection opening 40 in the base plate 12. As the first chamfered element 120 is pushed through the connection opening 40, it bends inward and then springs back once it has passed through the connection opening 40. The first chamfered element 120 then engages the inner surface of the base plate 12. The first chamfered element 120 and the head 116 work together to secure the cover 110 to the connection 10. The bolt 114 continues to extend through the opening 128 of the mating connection.When the second beveled element 122 is pushed through the opening 128 of the mating connector, it bends inwards and then springs back once it has passed through the opening 128 of the mating connector. The second beveled element 122 then engages the lower surface of the base plate 12. The second beveled element 122 and the head 116 work together to secure the cover 110 to the mating connector 102 and to secure the connector 10 to the mating connector 102.
[0040] In alternative embodiments, the fastening bolt of the connector assembly can be formed by the cover cap and extend from the underside of the cover cap. In other alternative embodiments, the first and second flexible elements can be beveled fingers extending from the shank of the bolt, similar to those found on "Christmas tree" fasteners commonly used in the automotive industry.
[0041] Fig. Figure 9 illustrates a method 200 for producing the connector assembly 100. The method 200 includes the following steps:
[0042] STEP 202, THE STAMPING OF AN ELECTRICAL CONNECTOR PREFORM FROM A SHEET OF METAL, involves stamping the terminal preform 34 from a sheet of metal. The terminal preform 34 has a base plate 12, several contact arms 14 extending radially from the base plate 12, a wire retention structure 30 extending radially from the base plate 12 and defining crimp wings 32, and a carrier strip 36;
[0043] BOOKLET 204, BENDING EACH OF THE MULTIPLE CONTACT ARMS TO FORM A BASE, involves bending each of the multiple contact arms 14 to form a base 16 designed to receive the mating terminal 102;
[0044] STEP 206, BENDING A PART OF THE WIRE MOUNTING STRUCTURE TO FORM A CONTACT ARM, involves bending a part of the wire mounting structure 30 to form one of the contact arms 14 of the multiple contact arms 14;
[0045] STEP 208, CREATING AN INITIAL OPENING IN THE BASE PLATE, involves creating the connection opening 40 in the base plate 12;
[0046] STEP 210, THE ARRANGEMENT OF THE BASE PLATE AND THE MULTIPLE CONTACT ARMS INSIDE A CAVE OF A COVER MADE OF A DIELECTRIC MATERIAL, includes arranging the base plate 12 and the multiple contact arms 14 within a cavity 112 of a cover 110 formed of dielectric material;
[0047] STEP 212, THE INSERT OF A MOUNTING BOLT EXTENDING FROM THE COVER THROUGH THE FIRST OPENING IN THE BASE PLATE, involves inserting the bolt 114, which extends from the cover 110 through the connection opening 40 in the base plate 12. The bolt 114 has a flexible first chamfered element 120, which extends outwards from the bolt 114 and chamfers upwards towards a cover cap 124 of the cover 110. The first chamfered element 120 engages in the base plate 12, thereby securing the cover 110 to the base plate 12.
[0048] STEP 214, INSERT THE MOUNTING BOLT THROUGH THE SECOND OPENING IN THE COVER, involves inserting the bolt 114 through the cover opening 126 in the cover 124. The cover 110 defines the cover opening 126 in the cover 124, which is axially aligned with the connection opening 40 in the base plate 12;
[0049] STEP 216, INSERT THE ELECTRICAL MATCHING CONNECTION INTO THE BASE OF THE ELECTRICAL TERMINAL, involves inserting the counter terminal 102 into the base 16 of the terminal 10. The counter terminal 102 has a generally cylindrical shape with a chamfered outer side wall 104. The counter terminal 102 defines an opening 128 of the counter terminal that aligns with the terminal opening 40 in the base plate 12 and the cover opening 126 in the cover cap 124; and
[0050] STEP 218, INSERT THE MOUNTING BOLT THROUGH THE THIRD OPENING IN THE ELECTRICAL MATCHING CONNECTION, involves inserting the bolt 114 so that it extends through the opening 128 of the mating terminal into the mating terminal 102. The bolt 114 has a tapered tip 118 opposite the head 116. The bolt 114 has a flexible second chamfered element 122 that extends outwards from the bolt 114 and is chamfered upwards away from the tapered tip 118 of the bolt 114. The second chamfered element 122 engages in the mating terminal 102 and further secures the cover 110 to the mating terminal 102.
[0051] Accordingly, an electrical connector 10, an electrical connector assembly 100, and a method for producing the electrical connector 10 and the electrical connector assembly 100 are provided. The method 200 produces a one-piece connector 10 which, compared to prior art female connectors, offers the advantages of lower manufacturing costs and a simpler manufacturing process. Compared with the two-piece prior art connectors, the connector 10 is also more robust and reliable and has improved electrical resistance characteristics. The design of the connector 10 allows for a more compact cover 110, offering the advantage of reduced material consumption and lower manufacturing costs for the cover 110. The reduced size of the cover 110 provides a connector assembly 100 that is easier to pack in a vehicle.Additionally, the bolt 114 offers the advantage that it not only attaches the cover 110 to the connection 10, but also attaches the connection 10 to the mating connection 102.
