Abstract

[0015] Aluminum alloys are increasingly used in automotive manufacturing to reduce the weight of vehicles and thus reduce fuel consumption and greenhouse gas emissions.

[0016] Conversion coating is generally applied on aluminum alloy products to improve the bonding strength and durability for automotive manufacturers. At this moment, there are two kinds of conversion coating widely used: TiZr-based coating and organophosphate- based coating. Organophosphate coating has functional groups to bond Al substrate and to bond adhesive, respectively, and it has exhibited excellent performance for bonding compared to other coatings. However, it comes at a high cost. TiZr conversion is less expensive than organophosphate-based coating, while its improvement in the bonding performance, especially when stress is applied, is less significant. Therefore, there is a need to develop an alternative conversion coating with an excellent performance but at a low cost.

[0017] Further, TiZr-based coating and organophosphate-based coating processes can generate chemical wastes and they have to be treated properly, which makes the process complex. The sustainability requirement is also driving the development of an environmentally friendly coating pretreatment.

[0018] High-strength Aluminum alloys such as AA7XXX series also attract more attention to replace the steel parts like B pillar, and these alloys such as AA7075 generally have a high amount of Zn and Cu. Internal testing shows that anodizing can be a good surface treatment for bonding applications. However, coil anodizing on the thick gauge material is not widely available on the market so far. Furthermore, this pretreatment takes long time and also consumes a lot of electricity. This has limited the application of high strength Al alloys in the automotive industry. Therefore, a new conversion coating for AA7XXX alloys with an excellent bonding performance needs to be developed and the process should be compatible with process for other aluminum alloys so that it can be manufactured with industrial equipment for automotive industry at a high build rate.

[0019] DISCLOSURE OF THE INVENTION

[0020] A first subject matter of the invention is a method for structural adhesive bonding a surface of a first product comprising an aluminum alloy to a surface of a second product to make an automotive component comprising the following successive steps:

[0022] 2. Exposing the optionally prepared surface of the first product to hot water above 60°C to form an oxide layer comprising pseudo Boehmite or Boehmite,

[0029] DETAILED DESCRIPTION OF THE INVENTION

[0030] All aluminum alloys referred to below are designated, unless otherwise stated, in accordance with the rules and designations laid down by the Aluminum Association in its regularly published Registration Record Series. Unless otherwise stated, compositions are expressed in % by weight. The expression 1.4 Cu means that the copper content expressed in % by weight is 1.4%.

AA1XXX alloy or AA3XXX alloy are less suitable for structural car body applications due to their lower strength.

Preparing the surface cleans or removes lubricant, coolant and dirt to achieve a fully wettable surface. The preparation of the surface of the first product can comprise a surface cleaning step, which can be solvent cleaning and / or degreasing and / or pickling and / or etching and / or de-smutting and or de-oxidizing and / or laser and / or plasma treating or any combination thereof. This cleaning step is advantageous to remove the remain of oil or grease such as lubricants and coolant. Advantageously, the surface preparation, especially in case of etching, does not require to form large number of recesses, also named concave features or cavities, on the surface of the first product. Recesses are preferably limited to less than 15%, preferably 10%, more preferably 5% of an area of the surface. Reducing the formation of recesses is advantageous to reduce the quantity of waste comprising aluminum oxides and the surface preparation agent. Preferably, the surface of the first product is not modified by the surface preparation. Preferably the surface of the first product has a roughness Ra of less than 10pm when the hot water exposure is carried out. Roughness is measured according to NF EN ISO 4287 (December 1998).

[0043] An etching removes a layer of the portion of the surface of the first product. It can be done either with chemical etching or with mechanical etching or with mechanical roughening. Mechanical roughening can be sand blasting, shot blasting, or any equivalent mechanical way, known by the skilled person, to remove a layer of a portion of a surface.

The outer layer is porous and can increase the adhesive bonding surface area of adhesive with the substrate and form a mechanical interlocking, increasing the adhesive bonding strength. However, the inner compact layer is the critical component for the bonding performance improvement. The combination of the barrier properties from inner layer and increased surface area from the porous outer layer makes this hydrothermal system very efficient for bonding application. If the hot temperature is not above 60°C, the metastable alumina may transform predominantly into bayerite AI(0H)3 which is detrimental for adhesive bonding. Preferably, the hot water exposure is done in such a way that the thickness of the inner layer should be at least 10 nm but less than 1 m. The thickness of the layer can be measured from secondary electron microscope images.
