Description

SOLVENT-FREE POLYURETHANE ADHESIVE COMPOSITION AND USE THEREOFTechnical field

[0001] The present invention relates to a solvent-free polyurethane adhesive composition and the use thereof. In particular, the present invention relates to a solvent-free polyurethane adhesive composition used in food packaging.Background

[0002] Food safety has been very high on the agenda of the primary packaging material manufacturers and the packaging and food industry for many years. In addition to plasticizers and mineral oils, special attention has to be paid to primary aromatic amines (PAA) .

[0003] Ensuring food safety has always been a top priority for primary packaging material manufacturers and the packaging and food industry. It's not just about plasticizers and mineral oils but also the potential presence of primary aromatic amines (PAA) . These chemicals can harm human health, so special attention must be given to their detection and prevention in packaging materials. A fast rate of PAA decay is desirable for food packaging applications.

[0004] Polyurethane (PU) -based adhesives are commonly used in manufacturing flexible packaging. Such adhesives normally comprise an isocyanate group-containing prepolymer and a hydroxyl-group-containing component. In such a case, residual isocyanate monomers in the adhesive that have not reacted will react with the moisture found in practically all foods, and PAA will be formed. These can migrate, remain in the foodstuff, and be incorporated by the consumer.

[0005] The prior art has been reported to address the PAA decay issue for PU-based adhesive formulation. For example, materials comprising prepolymers of aliphatic isocyanates have no PAA issue and high pot life; however, due to the lower reactivity of aliphatic isocyanates, these compositions have long curing time and insufficient bonding strength. When cured, an excess of methylene diphenyl diisocyanate (MDI) monomers improves the bonding strength. However, an excess of MDI monomers causes slower PAA decay.

[0006] Therefore, there is a need in the art for a solvent-free polyurethane adhesive composition with desirable pot life, fast PAA decay rate, and strong bonding strength when cured on various subtrates.Summary of the invention

[0066] Preferred polyether polyol has an average hydroxyl group functionality of 2 to 5, preferably from 2 to 4. In a preferred embodiment, the hardener (B) comprises at least one polyether polyol with a functionality of 2 and at least one polyether polyol with a functionality of 3. A certain amount of polyether triol can improve crosslinking and thus boost bonding strength. However, the amount of polyether triol is preferably less than 30%by weight of total polyether polyol (b2) to maintain the desired hydroxyl group content of the hardener (B) .

[0067] The polyether polyols used for preparing component (A) in the present invention are well known to those skilled in the art. These polyether polyols are obtained by copolymerizing at least one compound of ethylene oxide, propylene oxide, butylene oxide, tetrahydrofuran, etc., with at least one compound having at least two active hydrogen atoms on average in one molecule, such as the polyhydric alcohols list above which include ethylene glycol, propylene glycol, dipropylene glycol, glycerol, and combinations thereof. Other suitable polyhydric compounds include sucrose, ethylenediamine, propylenediamine, triethanolamine, 1, 2-propanedithiol, and a combination thereof.

[0078] In a particularly preferred embodiment, component (B) has a hydroxyl value in the range of 190 mgKOH / g to less than 220 mgKOH / g, comprising

[0079] from 1%to less than 39%by weight of (b1) at least one polyester polyol,

[0082] all ratios are based on the weight of component (B) .

[0083] Additive

[0084] Optionally, the conventional additives may be, independently of each other, comprised of one or both components (A) and (B) without impairing the objective of the present invention. Such additives can be those commonly used in the art, such as filler, colorants, anti-defoamer agents, etc.

[0085] Examples of fillers selected are calcium carbonate, titanium dioxide, carbon black, talc powder, porcelain clay, mica powder, diatomite, alumina, and a combination thereof.

[0086] Examples of colorants include pigments which may be selected from metal oxide pigments, titanium dioxide, optionally surface-treated, zirconium oxide or cerium oxide, zinc oxide, iron oxide (black, yellow, or red) , chromium oxide, manganese, and combinations thereof.

[0087] With particular preference, the additive (s) may be present from 0 to 5%by weight and preferably from 0.01%to 5%by weight, based on the total weight of the adhesive composition.

[0088] Adhesive composition

[0089] The solvent-free polyurethane adhesive composition is a two-part composition that includes a component (A) , which is an isocyanate group-terminated polyurethane prepolymer, and a component (B) , which is a hardener. Component (A) and component (B) are kept separate prior to the application and mixed immediately before the application in the laminating process. Upon laminating and curing, an adhesive bond forms that adhere the superimposed layers of substrate materials together.

[0090] The molar ratio of isocyanate groups in the component (A) to hydroxyl groups in component (B) can be from 10: 1 to 1.2: 1.

[0091] The weight of components (A) and (B) is not particularly limited, and the mixing ratio of the isocyanate group-terminated polyurethane prepolymer component (A) , and the OH-containing hardener component (B) can be from 19: 1 to 1: 1 parts by weight. The present adhesive composition features a lower content of the isocyanate group-terminated polyurethane prepolymer component (A) than other products in the prior art. This is better for reducing the amount of primary aromatic amines produced, thereby speeding up the total decay rate of PAA.

[0092] In various embodiments, the components can be admixed from 20℃. to 120℃.

[0093] The component (A) and the component (B) of the present invention can be mixed prior to use, and then the uncured adhesive composition can be applied to at least one of the flexible substrates to be bonded, such as films, foils, and then the flexible substrates are laminated together and to cure afterward.

[0094] The apparatuses for these mixing, stirring, dispersing, and the like are relatively limited. An automated mortar, a Henschel mixer, a three-roll mill, a ball mill, a planetary mixer, a bead mill, and the like can be used, equipped with a stirrer and a heater. Also, an appropriate combination of these apparatuses may be used. The preparation method of the solvent-free polyurethane adhesive composition is not particularly limited as long as a composition in which the above-described components are uniformly mixed.

[0095] Laminate, food pouch and use

[0096] In some embodiments, the solvent-free polyurethane adhesive composition of the present invention can cure from 25 ℃ to 65 ℃, preferably at room temperature for 1 to 7 days.

[0097] As will be understood, the time and temperature curing profile for each solvent-free polyurethane adhesive composition will vary, and different compositions can be designed to provide the curing profile suited to the mainly industrial manufacturing process.

[0098] Another aspect of the invention provided herein is a laminate, comprising a first layer, a second layer, and an adhesive layer sandwiched between, wherein the first and second layers are independent of each other and selected from films made of PET (Polyethylene Glycol Terephthalate) , PP (Polypropylene) , OPP (Oriented Polypropylene) , CPP (Casted Polypropylene) , BOPP (Biaxially oriented Polypropylene) , PE (Polyethylene) , aluminum foil, PA (Polyamide) , VMPET (Vacuum Metallized Polyethylene Glycol Terephthalate) and VMCPP (Vacuum Metallized Casted Polypropylene) , preferably PE film, VMPET film, aluminum foil and a combination thereof, and the adhesive layer being formed by curing the adhesive composition according to the present invention.

[0099] A “layer” is any substrate or film that is 0.5mm or less in one dimension and is 1 cm or more in both of the other two dimensions and has a property of flexibility (e.g., flexible layers, i.e., the layers can be bent using no greater than the force of two hands) .

[0100] The first and second layers can be of a single material and a single layer or include multiple layers of the same or different material described herein.

[0101] In particularly preferred embodiments, the solvent-free polyurethane adhesive composition of the present invention is used for laminating PE (Polyethylene) , VMPET (Vacuum Metallized Polyethylene Glycol Terephthalate) , aluminum foil and a combination thereof.

[0102] Generally, the laminate can be sized from 10 to 20,000 meters, from 10 to 15,000 meters, and preferably from 20 to 8,000 meters in length and with a thickness of 0.1 μm to 0.5mm, preferably from 1 μm to 10 μm. The quantities of the adhesive composition typically are around 1 to 5 g.

[0103] A method of forming a laminate using the solvent-free polyurethane adhesive composition of the present invention is disclosed herein. In some embodiments, the solvent-free polyurethane adhesive composition is first warmed to a temperature of less than 45℃. and then applied to the surface of the first layer. Then, the surface of the second layer is brought into contact with the layer of the adhesive composition to form an uncured laminate. A conventional solvent-free machine, e.g., Super Combi 3000 from Nordmeccanic, may apply the adhesive composition. The adhesive  composition may be then cured or allowed to cure. For example, the uncured laminate may be pressured by passing through nip rollers, which may or may not be heated. The uncured laminate may be heated to speed the cure reaction.

[0104] The process of the present disclosure may be carried out continuously or batch-wise. An example of a continuous process is a roll-to-roll process. The layers are generally from 10 to 20,000 meters, from 10 to 15,000 meters, and preferably from 20 to 8,000 meters in length and are typically transmitted at a speed in the range from 0.1 to 60 m / min, preferably from 3 to 45m / min, more preferable from 5 to 15 m / min.

[0105] The solvent-free polyurethane adhesive composition of the present invention can be applied to a layer using any suitable application method including, e.g., automatic fine line dispensing, jet dispensing, slot die coating, roll coating, gravure coating, transfer coating, pattern coating, screen printing, spray coating, filament coating, by extrusion, air knife, trailing blade, brushing, dipping, doctor blade, offset gravure coating, rotogravure coating, and combinations thereof. The solvent-free polyurethane adhesive composition can be applied as a continuous or discontinuous coating in a single or multiple layers and combinations thereof.

[0106] The laminates disclosed herein can be cut or otherwise shaped to have a shape suitable for any desired purpose, such as packaging material.

[0107] The laminating adhesive composition generally has a primary aromatic amine decay (PAA) rate from 1 to 3 days on an oriented polyamide / polyethylene film. All individual values and subranges between 1 and 3 days are included herein and disclosed herein; for example, the composition can have a primary aromatic amine decay rate of 1.4 days, two days, 2.2 days, 2.7 days, or 2.9 days.

[0108] The solvent-free polyurethane adhesive composition of the present invention exhibits a PAA decay value of no greater than 10ppb, preferably no greater than 5ppb, and more preferably no greater than 2.5ppb after three days from lamination under the curing condition of 25℃. and a relative humidity of 65%.

[0109] In addition, the solvent-free polyurethane adhesive composition of the present invention exhibits a bonding strength of greater than 5N when laminated onto aluminum foil to a PE (Polyethylene) film having a thickness of 80 μm, a bonding strength of greater than 3.5N when laminated onto aluminum foil to a PE film having a thickness of 120 μm and a bonding strength of greater than 1.5N when laminated VMPET (Vacuum Metallized Polyethylene Glycol Terephthalate) film to a PE film having a thickness of 80 μm.

[0110] In yet another aspect of the invention, provided herein is a food pouch formed from the laminate of the present invention.

[0111] Examples of food that can be included in such packages include meats, cheeses, cereal, nuts, juices, sauces, and others.

[0112] The solvent-free polyurethane adhesive compositions and the laminate described above are useful in manufacturing food packages. Such food packages can be formed using techniques known to those of skills in the art based on the teachings herein and based on the particular use for the package (e.g., type of food, amount of food) .

[0113] The solventless laminating adhesive of the present invention exhibits a fast PAA decay. For example, the PAA decay value of the present adhesive can be less than 3 ppb in one embodiment, less than or equal to 2.5 ppb in another embodiment after three days of curing.

[0114] Another advantageous property exhibited by the solventless laminating adhesive is the increase or maintenance of bond strength when laminating onto aluminum foil or VMPET film to PE film in different thickness.

[0142] Bonding strength on various substrates

[0143] For each adhesive composition of inventive examples and comparative examples, three laminate samples were prepared and tested on (1) aluminum foil film and PE film having a thickness of 80 μm, (2) aluminum foil film and PE film having a thickness of 120 μm, and (3) VMPET film and PE film having a thickness of 80 μm.

[0144] The bonding strength test used herein combines ASTM D1876 and ASTM D903. Bonding strength testing includes a 90° T-peel test performed on the laminate samples cut into 15mm wide and 100mm length strips and tested on a THWING ALBERT"INSTRON peel tester equipped with a SON loading cell at a rate of 300mm / min. When the two films forming the laminate separate, i.e., peel, the average of the force during the pull is recorded. If one of the films stretches or breaks, the maximum force or force at break is recorded. Results are reported in N. The value recorded is the average testing performed on three separate laminate samples.

[0145] The solvent-free polyurethane adhesive composition exhibiting a bonding strength on aluminum foil / PE film having a thickness of 80um of no less than 5 N is acceptable in the present invention.

[0146] The solvent-free polyurethane adhesive composition exhibiting a bonding strength on aluminum foil / PE film having a thickness of 120um of no less than 3.5 N is acceptable in the present invention.

[0147] The solvent-free polyurethane adhesive composition exhibiting a bonding strength on VMPET / PE film having a thickness of 80um of no less than 1.5 N is acceptable in the present invention.

[0148] PAA decay value

[0149] Urethane groups of aromatic isocyanates can react with moisture (i.e., decay) to produce primary aromatic amines (PAAs) . The amount of PAA detected is termed a "PAA decay value" and is reported in parts per billion (ppb) . The PAAs are converted into diazo derivatives that are analyzed photometrically. A diazo derivative concentration is used to determine a PAA concentration reported  as the PAA decay level. The acceptable PAA decay level is less than 10 ppb, preferably less than 5 ppb after three days from laminating per the test method described herein.

[0150] Preparation of Laminate

[0151] A roll of a laminate is prepared by first mixing together a prepolymer (Component A) and a hardener (Component B) of a solvent-free polyurethane adhesive composition in a predetermined stoichiometric ratio, then, applying the mixed adhesive to a first substrate followed by lamination to a second substrate. At least one of the two substrates is a sealant film that is a low-density polyethylene, having a film thickness of about 25 microns to about 120 microns. The coat weight of the adhesive is from about 1.6 to about 1.9 grains / square meter (gsm) . The laminate is allowed to cure at a temperature of 40℃. ±2℃. and a relative humidity of 65%±5%for two days.

[0152] PAA decay level of the above cured laminate was measured as follows. Laminates were exposed to simulant (4%acetic acid in water by weight) for 100℃., 0.5h+50℃., ten days (an aging process which simulates the boiling treatment and shelf cycle of food package) . PAA migration value was tested according to the GB 31604.52-2021 method.
