Description

Technical Field

[0001] The present invention relates to the field of electrical connectors, such as power connectors, and in particular to power connectors for electric or hybrid motor vehicles. Background Art

[0002] Power connectors are used in electric or hybrid motor vehicles, for example to connect a set of batteries to an electric motor, a power converter or any HV auxiliary equipment.

[0003] Motor vehicles and their components are susceptible to vibrations, which are transmitted to the power cables and thus also to the connectors and their contacts. Since the cross-section of the power cables is relatively large (e.g. 40 mm 2 or 50mm 2 ), so the cables are rigid and have significant inertia. The level of these vibrations can reach 15G, 25G or 40G, depending on where the cables and connectors are located and in what type of vehicle they are used (for example, high levels of vibration may be generated by the internal combustion engine of a hybrid vehicle). Under such vibration levels, the electrical contact points between the electrical terminals of the connector may be worn prematurely. This leads to the risk of heating and even fire. It is therefore important to prevent this risk.

[0004] Cable strain relief devices exist for securing and clamping cables to connectors. However, existing strain relief devices impose limitations on the connector assembly process. For example, prior art strain relief devices may require that the cables be passed through the strain relief device before each cable is connected to a corresponding terminal and the terminal and the end of the cable connected to the terminal are inserted into the connector housing. The present disclosure proposes to at least partially alleviate the disadvantages of prior art strain relief devices. Summary of the invention

[0005] The present disclosure proposes a connector assembly as described in the following first aspect.

[0006] The strain relief device disclosed herein consists of two parts (a first part and a second part), each of which can be installed from opposite sides of the cable. Therefore, even if the terminals electrically and mechanically connected to the cable are already accommodated in the cavity of the housing, this strain relief device can be installed on the connector so that the two parts clamp the cable. The design of this strain relief device allows installation from two opposite directions (for example, installing a pair of large wires from above and from below), and allows automatic assembly by machine. In addition, the two parts are directly mounted on the housing (unlike, for example, a strain relief device having a first part attached to the housing and a part that is only attached to the first part and not to the housing). This makes the strain relief device very strong and effective in holding the cable tightly.

[0007] Other features and advantages of the disclosed connector assembly (considered independently of each other or in combination with one or more of the other features and advantages) correspond to the second to tenth aspects as follows.

[0008] Also disclosed is a strain relief device designed to be mounted on a connector according to an eleventh aspect as follows.

[0034] According to a first exemplary embodiment of the present disclosure, Figure 1, a connector assembly 1 is illustrated in FIG. The connector assembly 1 includes a wire connector 2, a strain relief device 3 mounted on the wire connector 2, and a mating connector 4 (e.g., a plug) mating with the wire connector 2. The wire connector 2 includes a housing 5 having two cavities, each of which accommodates one terminal (e.g., one female terminal not shown). Of course, the following disclosure of a connector assembly including a cable connector 2 having two terminals can be easily converted to a cable connector accommodating only one terminal or accommodating more than two terminals.

[0035] The housing 5 may include several components, one of which is a housing 6 made of dielectric plastic. The housing 6 has a mating surface 7 and a rear opening 8 (see Figure 2 ), the mating face 7 defining a front opening through which the mating connector 4 is mated with the connector 2. Each terminal is electrically and mechanically connected (e.g., by crimping or ultrasonic welding) to a cable 9. Each cable 9 extends along a longitudinal direction L (in this context, the longitudinal direction L corresponds to the straight direction of the cable 9 at least along the portion thereof located inside the housing 5; outside the housing 5, the cable 9 can be bent and the direction of its longitudinal axis can be changed). Each cable 9 is led out of the housing 5 through a rear opening 8. Each cable 9 comprises a conductive core and an outer insulating sheath 10 (optionally, the cable 9 comprises a braid insulated from the conductive core by an inner insulating sheath, and the outer insulating sheath 10 surrounds the braid). The cable 9 and the terminal are designed to conduct high-intensity currents. For example, the cross-section of such a cable 9 may be in the range of 2 square millimeters to 50 square millimeters. Therefore, the rigidity of such a cable 9 may be considerable, and the strain relief device 3 must be sufficiently strong, not only to limit the propagation of vibrations from the cable 9 to the terminal, but also to withstand the stresses applied by the cable 9 when the cable 9 is bent.

[0036] The strain relief device 3 comprises a first part 11 and a second part 12 made of plastic. The first part 11 and the second part 12 are separable from each other. Each of the first part 11 and the second part 12 comprises a unitary element formed integrally. Furthermore, the first part 11 and the second part 12 can be detached from the housing 5. In other words, they can be detachably mounted on the housing 5.

[0037] The first part 11 comprises a first transverse wall 13 which partially closes the rear opening 8. When the first part 11 is mounted on the housing 5, the first transverse wall 13 is substantially perpendicular to the cable longitudinal direction L. A first collar 14 extends from the back side of the first transverse wall 13 substantially parallel to the longitudinal direction L (see Figure 3). The first collar 14 is designed to be arranged against the surface of the housing 6 on the edge of the rear opening 8. The first collar 14 covers approximately half of the circumference of the rear opening 8. The first collar 14 has a U-shape with two first side portions 15 and a first central portion 16 located between the first side portions 15. Each of the two first side portions 15 forms a flexible branch extending from the first central portion 16 to a free end substantially along the insertion direction I. A first retaining device 17 is positioned close to each free end. In the example shown, the first retaining device 17 is a recess formed by an opening in each first side portion 15. As described below, each first retaining device 17 is designed to engage with a first complementary retaining device 18, such as a tooth, formed on the housing 5 (see Figure 2 )cooperation.

[0038] Two first gutters 19 extend from the front face of the first transverse wall 13 substantially parallel to the longitudinal direction L. Each first groove 19 comprises a first arcuate surface 20 designed to be arranged against the outer insulating sheath 10 of the cable 9. For example, the first arcuate surface 20 extends around the longitudinal axis of the cable 9 at an angle of about 180°. Thus, the first arcuate surface 20 leaves a first opening extending around the longitudinal axis of the cable 9 at an angle of about 180°. The first opening allows the cable 9 to be inserted into the strain relief device 3 along the insertion direction I. The angle over which the first arcuate surface 20 extends may be different from 180°, in any case the sum of the angle corresponding to the first arcuate surface 20 and the angle corresponding to the first opening should be equal to 360°. A first ridge 21 may protrude on the first arcuate surface 20 to strengthen the cable retention. Each first groove 19 may be reinforced by a first reinforcement 22 extending between the front face of the first transverse wall 13 and the first groove 19. Each first groove 19 comprises a locking lug 40. Each locking lug 40 extends substantially along the insertion direction I from one of the longitudinal edges of the first groove 19. The locking lugs 40 of two adjacent first grooves 19 are opposite to each other with respect to these first grooves 19, i.e. they are located on respective outer edges of the first grooves 19 that are away from each other. A notch formed by an opening is formed in each locking lug 40. As described below, each locking lug 40 is designed to engage with a complementary protrusion 41 (see Figure 4 )Cooperate.

[0039] like Figure 4As shown, the second part 12 comprises a second transverse wall 23 partially closing the rear opening 8. When the second part 12 is mounted on the housing 5, the second transverse wall 23 is substantially perpendicular to the cable longitudinal direction L. A second collar 24 extends from the back of the second transverse wall 23 substantially parallel to the longitudinal direction L. The second collar 24 is designed to be arranged against the surface of the housing 6 on the edge of the rear opening 8. The second collar 24 has a U-shape with two second side portions 25 and a second central portion 26 located between the second side portions 25. Each of the two second side portions 25 forms a flexible branch extending from the second central portion 26 to a free end substantially along the insertion direction I. The second collar 24 extends over half of the circumference of the rear opening 8, so that the second side portion 25 at least partially covers the first side portion 15. The second collar 24 comprises a second retaining means 27. In the example shown, the second retaining means 27 is formed as a groove designed to engage a second complementary retaining means 28, such as a rib extending along a portion of the edge of the rear opening 8. The cooperation of the second retaining means 27 and the second complementary retaining means 28 limits the displacement of the second portion 12 of the strain relief device 3 in the longitudinal direction L.

[0040] The second part 12 further comprises locking means 33 for locking both the first part 11 and the second part 12 on the housing 5. The locking means 33 are positioned close to each free end of the second side portion 25. The locking means 33 are located on one side of the groove forming the second retaining means 27. The combination of the second retaining means 27, the second complementary retaining means 28 and the locking means 33 provides a self-guiding effect useful during an automated assembly process (such assembly can be performed only in one direction). In the example shown, the locking means 33 are hooks formed at the free end of each second side portion 25. As described below, each hook of the locking means 33 has a convex surface designed to cooperate with a complementary locking means 34 (such as a concave surface) formed on the first part 11 of the strain relief device 3. The concave and convex surfaces are oriented relative to the insertion direction so as to prevent the first part 11 and the second part 12 from being removed in a direction parallel to the insertion direction I.

[0041] The two second grooves 29 extend from the front face of the second transverse wall 23 substantially parallel to the longitudinal direction L. Each second groove 29 comprises a second arcuate surface 30 designed to be arranged against the outer insulating sheath 10 of the cable 9. For example, the second arcuate surface 30 extends around the longitudinal axis L of the cable 9 at an angle of about 180°. Thus, the second arcuate surface 30 leaves a second opening extending around the longitudinal axis of the cable 9 at an angle of about 180°. The second opening allows the cable 9 to be inserted into the strain relief device parallel to the insertion direction I. The angle over which the second arcuate surface 30 extends may be different from 180°, in any case the sum of the angle corresponding to the second arcuate surface and the angle corresponding to the second opening should be equal to 360°, and the sum of the angle corresponding to the first arcuate surface 20 and the angle corresponding to the second arcuate surface 30 is advantageously equal to or close to 360°. A second ridge 31 may protrude on the second arcuate surface 30 to strengthen the cable retention. Each second groove 29 may be reinforced by a second reinforcement 32 extending between the front face of the second transverse wall 23 and the second groove 29.

[0042] Each second groove 29 comprises a protrusion 41. Each protrusion 41 protrudes from one of the longitudinal edges of the second groove 29. The protrusions 41 of two adjacent second grooves 29 are opposite to each other with respect to these second grooves 29, i.e. they are located on respective outer edges of the second grooves 29 that are away from each other.

[0043] The process for assembling the connector 2 comprises operations resulting in fixing the cables 9 to the respective terminals and operations for positioning and fixing the terminals in the cavities of the housing 5. After these operations, the first part 11 of the strain relief device 3 is mounted on the rear side of the housing 5. To this end, the first part 11 is moved in the insertion direction I until the first collar 14 abuts on the surface of the housing 6 on the edge of the rear opening 8. In this position, the notches of the first retaining means 17 engage the teeth of the first complementary retaining means 18. The first part 11 of the strain relief device 3 is then retained on the housing 5, with the cables 9 respectively accommodated in the first grooves 19. Subsequently, the second part 12 of the strain relief device 3 is mounted on the rear side of the housing 5. To this end, the second part 12 is moved parallel to the insertion direction I until the second collar 24 abuts on the surface of the housing on the edge of the rear opening 8. The grooves of the second retaining means 27 and the ribs of the second complementary retaining means 28 cooperate to guide the positioning of the second part 12 on the housing 5 in the insertion direction I (this facilitates the automated assembly process). Then, the notch of each locking lug 40 engages the complementary protrusion 41, respectively, so as to connect each first groove 19 with the second groove 29. Each hook of the locking means 33 engages with the concave surface of the complementary locking means 34 on the first part 11 of the strain relief device 3. The second part 12 of the strain relief device 3 is thus retained on the housing 5 and the first part 11 of the strain relief device 3, wherein the cable 9 is accommodated between the first groove 19 and the second groove 29, respectively. The use of a first part 11 and a second part 12 with grooves 19, 29, each groove 19, 29 not completely surrounding each cable 9, has the advantage that they can be designed to tightly compress the outer insulating sheath 10 of the cable 9. In contrast, in the strain relief devices of the prior art, a gap is left between the strain relief device and the outer insulating sheath, so as to keep the cable possible and easy to insert through the corresponding transverse wall. This improves the sealing performance of such strain relief devices. The first arcuate surface 20 and the second arcuate surface 30 engage the outer insulating sheath 10 of the cable 9 over the entire or almost the entire circumference of the cable 9. The second side portion 25 covers the first retaining means 17 and the first complementary retaining means 18. In other words, the first retaining means 17 and the first complementary retaining means 18 have a primary locking function, whereas the locking means 33 and the complementary locking means 34 have a secondary locking function, thereby reinforcing the robustness of the strain relief device 3.

[0044] To remove the first part 11 and the second part 12 of the strain relief device 3 from the housing 5, the second side portion 25 is separated so that the hook of the locking means 33 is disengaged from the concave surface of the complementary locking means 34. The locking lug 40 is also separated from the complementary protrusion 41. The second part 12 can then be freely removed. Subsequently, the first side portion 15 is separated so that the first retaining means 17 is disengaged from the first complementary retaining means 18. The first part 11 can then be freely removed.

[0045] Figures 5 to 7 A connector assembly 100 according to a second exemplary embodiment of the present disclosure is schematically illustrated and includes a different strain relief device 300 partially mounted on the connector assembly 100 .

[0046] The second embodiment differs from the first embodiment primarily in the manner in which the first and second parts 111, 112 of the strain relief device 300 are retained and locked to the housing 500. For the sake of brevity, the description of the features common to both embodiments will not be repeated. In the second embodiment, the second part 112 of the strain relief device 300 comprises a flexible locking leg 120 extending longitudinally along the insertion direction I between a hinge 121 and a free end, the hinge 121 being substantially located between (multiple) second grooves 122, the free end having a hook 123 which engages a lug 124 protruding from the outer shell of the housing 500 in the longitudinal direction L. The hook 123 is slightly lower than the general outer surface 126 of the second part 112, so that a tool needs to be inserted into the hole 127 to unlock the hook 123 from the lug 124. In the Figures 5 to 7 In the figures, locking lugs and complementary protrusions are not shown, but these features may optionally be combined with the features shown in these figures.

[0047] The operation of mounting the first part 111 and the second part 112 of the strain relief device 300 on the housing 500 is substantially the same as in the first embodiment. To remove the first part 111 and the second part 112 of the strain relief device 300 from the housing 500, the operation is substantially the same as that already described in connection with the first embodiment, but a tool is inserted into the hole 127 for unlocking the hook 123 from the lug 124.

[0048] In further embodiments, the strain relief device 3, 300 may be attached not only to the housing of the connector, but also to the frame of the appliance or vehicle.

[0049] In further embodiments, the first portion 11, 111 and the second portion 12, 112 of the strain relief device 3, 300 may include a sealing feature in or near the transverse wall. For example, such a sealing feature may be formed by a rib portion engaging a complementary groove portion such that the first portion 11, 111 and the second portion 12, 112, respectively, at least partially overlap.
