Abstract
Description
Technical Field
[0001] The present invention relates to a flame retardant composition, a flame retardant resin composition containing the flame retardant composition, and a molded article thereof. Background Art
[0002] Heretofore, various techniques for rendering resin materials flame retardant have been developed. As such a technique, a method of incorporating a phosphorus-based flame retardant into a resin material is known, and attempts have been made to use a combination of a phosphate compound and diethylphosphonate.
[0003] For example, Patent Document 1 proposes using diethylphosphonate as a fire retardant incorporated into an adhesive and a sealing material, and further using a phosphate compound as a synergistic agent. As specific combinations thereof, examples of using a combination of diethylphosphonate and melamine polyphosphate (Examples 17 and 21) and examples of using a combination of diethylphosphonate and piperazine pyrophosphate (Example 20) are described. However, examples of using a combination of the three components of diethylphosphonate, melamine polyphosphate, and piperazine pyrophosphate are not described.
[0004] Patent Document 2 proposes a thermoplastic resin composition containing an organic acid salt (D-1) / inorganic acid salt-based flame retardant containing a cyclic amine compound and a metal phosphonate-based flame retardant (D-2) in polylactic acid, and describes examples of a resin composition containing a piperazine phosphate-based flame retardant and an aluminum phosphonate, or examples of a resin composition containing a melamine pyrophosphate-based flame retardant and an aluminum phosphonate (Tables 1 and 2). However, examples of using a combination of the three components of a piperazine phosphate-based flame retardant, a melamine pyrophosphate-based flame retardant, and an aluminum phosphonate are not described.
[0005] It should be noted that dialkylphosphonates are known to impart flame retardancy to resins, but they reduce the fluidity of the resins (Patent Documents 3 and 4). Specifically, Patent Document 3 describes that dialkylphosphonates themselves have poor fluidity (paragraph 0006), and Patent Document 4 describes that various processing problems such as low fluidity, more difficult moldability, and longer injection molding time are caused by using dialkylphosphonates (paragraph 0006).

[0012] Technical Problem to be Solved by the Invention
[0013] However, the present inventors have conducted research and found that there is room for improvement in the flame retardancy of the flame retardant technologies described in Patent Documents 1 and 2 above.
[0014] Conventionally, the UL-94V test has been used to evaluate the superiority or inferiority of the flame retardancy of resin raw materials.
[0015] However, even resin raw materials that have reached the highest grade, i.e., the V-0 grade, in the UL-94V test sometimes produce flaming drips in other flame retardancy tests.
[0016] For example, in applications such as interior materials for transportation machinery such as automobiles, ships, airplanes, and railway vehicles, and interior materials for buildings, from the viewpoint of preventing the spread of fire, it is required that the molten resin raw materials do not drip (fall).
[0017] Therefore, the present inventors have conducted research with the aim of further improving the flame retardancy for preventing the spread of fire in conventional flame retardants.
[0018] Technical Solution for Solving the Technical Problem
[0019] In the flame retardant technologies described in Patent Documents 1 and 2 above, examples of using dialkyl phosphonates and melamine phosphate, and examples of using dialkyl phosphonates and piperazine phosphate are described.
[0020] However, examples of using the three components of dialkyl phosphonates, melamine phosphate, and piperazine phosphate are not described in Patent Documents 1 and 2 above, and have not been sufficiently studied so far.
[0021] Furthermore, the present inventors have found the following phenomenon in the above research: compared with the case of using only the two components of melamine phosphate and piperazine phosphate, when dialkyl phosphonate is used in combination with the two components of melamine phosphate and piperazine phosphate, the injection pressure during injection molding is reduced. This phenomenon indicates an improvement in the fluidity of the resin during molding processing. If the fluidity of the resin is improved, it is difficult to cause molding defects such as short mold and flow marks, and thus the processability is improved. The above-mentioned injection pressure reduction effect was completely unexpected. This is because Patent Documents 3 and 4 describe that dialkyl phosphonates reduce the fluidity of the resin.
[0022] Furthermore, the present inventors have found that by using three components, namely dialkyl phosphonate, melamine phosphate, and piperazine phosphate, as essential components and setting the content ratio of dialkyl phosphonate among the three components within a specified range, compared with the composition using two components, the grade in the UL-94V test is improved and the flame dripping prevention effect is excellent.
[0023] The detailed mechanism is still uncertain, but it is speculated that by using the three components in combination, the fluidity of the resin is improved, and thus the flame retardant effects brought by each of the three components can be fully obtained.

[0182] (C) Metal phosphonate 4: Iron(III) diethylphosphonate (DEPFe)
[0183] <Manufacture of Flame-Retardant Resin Composition>
[0184] Mix the respective components in the compounding amounts shown in Table 1, and perform melt-kneading using a twin-screw extruder (TEX25αIII, manufactured by Japan Steel Works, Ltd.) under the conditions of a barrel temperature of 180 to 230°C and a screw speed of 150 rpm to obtain a resin strand. Cut the obtained resin strand with a pelletizer to obtain a pelletized flame-retardant resin composition.
[0185] Use the obtained flame-retardant resin composition to evaluate the following items.
[0186] <Production of Test Pieces for Evaluation Tests>
[0187] Perform injection molding on the obtained pelletized flame-retardant resin composition using an injection molding machine (NEX-80, manufactured by Nissei Plastic Industrial Co., Ltd.) under the conditions of a barrel temperature of 210°C and a mold temperature of 40°C to obtain test pieces of 100 mm × 100 mm × 3 mm and test pieces of 127 mm × 12.7 mm × 1.6 mm. Use these test pieces to conduct the following flame-retardancy evaluation.
[0188] <Evaluation of Processability: Measurement of Injection Pressure>
[0189] Using an injection molding machine (NEX-80, manufactured by Nissei Plastic Industrial Co., Ltd.), the above-obtained pelletized flame-retardant resin composition was injection-molded under the conditions of a barrel temperature of 210 °C, an injection speed of 20 mm / sec, a back pressure of 5 MPa, a holding pressure of 30 MPa, and a mold temperature of 40 °C into a test piece of 100 mm × 100 mm × 3 mm (side gate on one side). The maximum value of the injection pressure at the time of V-P switching was recorded. Here, "at the time of V-P switching" refers to the switching time from the injection process controlled by the injection speed to the holding pressure process controlled by the injection pressure.
[0190] <Flame-retardant evaluation: Vertical cone calorimeter combustion test>
[0191] A cone calorimeter (CONE III manufactured by Toyo Seiki Seisaku-sho, Ltd.) was used in the test. The conical heater was set vertically with respect to the ground, and the above-prepared test piece of 100 mm × 100 mm × 3 mm was fixed vertically with respect to the ground in a manner opposite to the heater at a position 25 mm in front of it. After heating for 3 minutes under the condition of a radiant heat flux of 15 kW / m 2 , a spark plug was used to generate a spark at a distance of 5 mm from the surface of the test piece until the test piece caught fire. The maximum heat release rate (PHRR; Peak Heat Release Rate, unit: kW / m 2 ) and the self-extinguishing time (unit: seconds) after the test piece caught fire were measured, and the presence or absence of flaming drips (the dropping of the flaming resin) during combustion was observed. A specimen with a self-extinguishing time exceeding 600 seconds or a specimen in which the test piece burned out was recorded as "BO". The smaller the maximum heat release rate and the shorter the self-extinguishing time, the higher the flame retardancy was evaluated. In addition, the absence of flaming drips means a low possibility of the spread of fire during a fire, and the flame retardancy was evaluated as high. The evaluation results are shown in Table 1.
[0192] <Flame-retardant evaluation: UL-94V>
[0193] The above-prepared test piece was held vertically, and after bringing the lower end into contact with the flame of the burner for 10 seconds, the flame was removed, and the combustion time t1 until the fire on the test piece went out was measured. Then, at the same time as the fire went out, the second contact with the flame for 10 seconds was started, and the combustion time t2 until the fire caught on and went out was measured in the same manner as the first time. In addition, whether the cotton below the test piece caught fire due to the falling fire was also evaluated at the same time. According to t1, t2, the presence or absence of cotton catching fire, etc., the combustion grade was determined according to the UL-94 standard. The combustion grade V-0 is the highest grade, and below, the flame retardancy decreases as it becomes V-1 and V-2. However, a result that does not correspond to any of the V-0 to V-2 grades was set as NR. The results of the combustion grade are shown in Table 1.
[0194] [Table 1]
[0195]
[0196] As can be seen from Table 1, the flame-retardant resin compositions of Examples 1 to 18, with or without glass fiber, showed that, compared with Comparative Examples 1 to 3 and Comparative Examples 5 to 9, no flaming drips occurred during the vertical cone calorimeter combustion test, and compared with Comparative Examples 2 to 9, the combustion rating of UL-94V became higher (V-0). Therefore, excellent flame retardancy was shown.
[0197] In Comparative Examples 1 and 2, in the case of not containing the component (C) or containing a trace amount of the component (C), although a V-0 rating was shown in UL-94V, flaming drips occurred during the vertical cone calorimeter combustion test. In addition, during the vertical cone calorimeter combustion test, self-extinguishing did not occur within 600 seconds, and the value of the injection pressure showed a higher value than that of Examples 1 to 18.
[0198] On the other hand, in Comparative Example 3, in the case of excessively containing the component (C), although the value of the injection pressure was lower than that of Comparative Example 1, it was a V-2 rating in UL-94V, and flaming drips occurred during the vertical cone calorimeter combustion test.
[0199] In addition, in Comparative Examples 4 to 6, in the case of examples not containing the component (B) but containing the components (A) and (C), UL-94V was a V-2 rating, and self-extinguishing did not occur within 600 seconds during the vertical cone calorimeter combustion test.
[0200] In addition, in Comparative Examples 7 to 8, in the case of examples not containing the component (A) but containing the components (B) and (C), UL-94V was a V-2 rating, and flaming drips occurred during the vertical cone calorimeter combustion test.
[0201] In addition, in Comparative Example 9, in the case of containing the components (A), (B) and glass fiber but not containing the component (C), U-94V showed NR, flaming drips occurred during the vertical cone calorimeter combustion test, self-extinguishing did not occur within 600 seconds, and the value of the injection pressure showed a higher value than that of Examples 1 to 18.
[0202] In addition, after manufacturing a flame retardant composition containing the components (A), (B) and (C) (optionally containing the component (D)) in the same compounding ratio as in Table 1 of Examples 1 to 18, and compounding the flame retardant composition into a polypropylene composition, the obtained flame-retardant resin composition also showed the same evaluation results as those of the above Examples 1 to 18.
[0203] Thus, the flame retardant compositions of Examples 1 to 18, when incorporated into a thermoplastic resin (polypropylene composition), showed results capable of improving the flame retardancy of the flame retardant resin composition. In addition, the flame retardant compositions of each example showed improved processability of the thermoplastic resin due to a reduction in the injection pressure during injection molding.
