In some embodiments, the aerosol generator is configured to generate an aerosol from the aerosol-generating material without heating. For example, the aerosol generator may be configured to subject the aerosol-generating material to one or more of vibration, pressure increase, or electrostatic energy.

[0062] 1-3, an article 1 for use with a non-combustible aerosol delivery device 100 is shown. Article 1 includes at least one aerosol-generating material 3. Article 1 further includes a mouth end 5 and an opposing upstream end 6. Upstream end 6 includes a heater receiving area 7. Heater receiving area 7 is located upstream of the aerosol-generating material 3. Heater receiving area 7 is configured to receive a portion of a heater 102 of non-combustible aerosol delivery device 100 during use.

[0063] The article 1 further comprises a first packaging material 8 that surrounds the heating device receiving area 7 and at least a portion of the at least one aerosol-generating material 3. In this embodiment, the article 1 includes a first aerosol-generating material 11 and a second aerosol-generating material 12. The article 1 further comprises a conductor. The conductor is configured to transfer heat from the heating device receiving area 7 to the aerosol-generating material during use. In this embodiment, the conductor may be formed by the first packaging material 8. That is, the first packaging material 8 is configured to transfer heat from the heating device receiving area 7 to the at least one aerosol-generating material 3 during use.

[0064] In this embodiment, the article 1 is generally cylindrical in shape; that is, the article has a circular cross-section in a plane perpendicular to a longitudinal axis A of the article 1, which extends from the mouth end 5 to the opposite end 6 of the article 1. In this embodiment, the at least one aerosol-generating material 3 is located substantially at the center of the article 1, and the wrapper is concentrically overlappingly located around the at least one aerosol-generating material 3, as described in more detail below. However, it will be appreciated that in alternative embodiments, the article 1 may have any other prismatic shape.

[0065] In this embodiment, the first packaging material 8 surrounds the entire length of the heating device receiving area 7. That is, the first packaging material 8 extends from the upstream end 7a of the heating device receiving area 7 to the downstream end 7b of the heating device receiving area 7. The first packaging material 8 includes an inner surface 9. The inner surface 9 faces the heating device receiving area 7. Thus, the first packaging material 8 defines the upstream end 7a and forms a sidewall that defines the heating device receiving area 7. The heating device receiving area 7 may have a length in the range of about 10 mm to about 15 mm. In some embodiments, the heating device receiving area 7 may have a length of about 12 mm.

[0066] In some embodiments, the first packaging material 8 may be formed from aluminum foil. The aluminum foil may advantageously conduct heat from the heating device 102 to the remainder of the article 1 when the heating device 102 is inserted into the heating device receiving area 7. The aluminum foil may also advantageously prevent burning of the article 1 during use. The first packaging material 8 may have a length in the range of about 15 mm to 30 mm. In some embodiments, the first packaging material 8 may have a length of about 25 mm. In alternative embodiments, the first packaging material 8 may be formed from any material that is capable of conducting heat without burning / burning and that is flexible, for example, but not limited to, a metal foil such as copper.

[0067] In some embodiments, the first wrapper 8 may include a third aerosol-generating material 9a located on the inner circumferential surface 9 of the first wrapper 8. The third aerosol-generating material 9a may cover substantially all of the inner circumferential surface 9 of the first wrapper 8. In other embodiments, the third aerosol-generating material 9a may cover only a portion of the inner circumferential surface 12 of the first wrapper 8. The third aerosol-generating material 9a may form a pattern on the inner circumferential surface 12 of the first wrapper 8. The third aerosol-generating material may be an aerosol-generating film. The aerosol-generating film may include an amorphous solid material. The amorphous solid material may be non-fibrous.

[0068] As mentioned above, the heating device receiving area 7 is configured to receive a portion 102 of the heating device 102 during use. In some embodiments, the heating device receiving area 7 may be empty, i.e., the space between the inner surfaces 9 of the first wrapper 8 may be devoid of additional material.

[0069] However, in this embodiment, the heating device receiving area 7 includes a filler material 10. The filler material 10 may be non-flammable. Thus, the filler material 10 may prevent the article 1 from burning during use to maintain aerosol production without burning. The filler material 10 may be inert up to a range of about 600°C to about 900°C. That is, the filler material 10 may be formed from a material that does not pyrolyze or release toxic substances when heated.

[0070] The packing material 10 may be a compressible material. The packing material may have a honeycomb or mesh-like structure. These structures may help the packing material to compress. These structures may also provide multiple air paths through the packing material 10. Thus, the packing material 10 may be compressed when a portion 102 of the heating device 102 is pressed into the heating device receiving area 7. The packing material 10 may be folded and / or gathered strips of material. Additionally, the packing material 10 may be a thermally conductive material. The packing material 10 may have a thermal conductivity in the range of about 100 W / mK to about 300 W / mK at 20° C. and 1 bar. In some embodiments, the packing material 10 may have a thermal conductivity in the range of about 200 W / mK to about 250 W / mK at 20° C. and 1 bar. For example, aluminum has a thermal conductivity of about 239 W / mK at 20° C. and 1 bar.

[0071] In some embodiments, the filler material 10 may include fiberglass. In alternative embodiments, the filler material 10 may include gathered aluminum or aluminum foil. In yet other embodiments, the filler material 10 may include, for example, but not limited to, at least one of fiberglass, gathered aluminum, aluminum foil, or any other suitable material having the properties outlined above.

[0072] In this embodiment, the article 1 includes a first aerosol-generating material 11 and a second aerosol-generating material 12. The first aerosol-generating material 11 is located adjacent to the heater receiving area 7. The first aerosol-generating material 11 includes an upstream end 11a and a downstream end 11b. The upstream end 11a of the first aerosol-generating material 11 is proximate to the heater receiving area 7, and more specifically, proximate to the downstream end 7b of the heater receiving area 7. The downstream end 11b of the first aerosol-generating material 11 is distal to the heater receiving area 7, i.e., closer to the mouth end 5 of the article 1 than the upstream end 11a of the first aerosol-generating material 16. The first aerosol-generating material 11 may be a non-fibrous material.

[0073] In this embodiment, there is a gap 14 between the downstream end 7b of the heating device receiving area 7 and the upstream end 11a of the first aerosol generating material 11. The gap 14 allows for movement of the filler material 10 in the direction of the mouth end 5 during insertion of the heating device 102 of the aerosol delivery device 100. The gap 14 can ensure that the heating device 102 of the aerosol delivery device 100 is at least partially received in the heating device receiving area 7 upon movement of the filler material 14 towards the mouth end 5 of the article 1, regardless of whether the filler material 14 is compressible.

[0074] In some embodiments, the filler material 14 may be moved toward the mouth end 5 before compressing it. In other embodiments, the filler material 14 may be moved toward the mouth end 5 only after it has been sufficiently compressed. In further alternative embodiments, the filler material 14 may not move at all and may only be compressed. In such embodiments, the article 1 may not include a gap 14 between the downstream end 7b of the heating device receiving region 7 and the upstream end 11a of the first aerosol-generating material 11.

[0075] The downstream end 7b of the heating device receiving area 7 is defined by a first aerosol-generating material 11, and more specifically, is defined by an upstream end 11a of the first aerosol-generating material 11. In this embodiment, the first packaging material 8 extends downstream of the downstream end 7b of the heating device receiving area 7. The first packaging material 8 surrounds at least a portion of the first aerosol-generating material 11.

[0076] In this embodiment, the first packaging material 8 surrounds the entire length of the first aerosol-generating material 11. That is, the first packaging material 8 extends from the upstream end 11a of the first aerosol-generating material 11 to the downstream end 11b of the first aerosol-generating material 11. The first packaging material 8 surrounds the first aerosol-generating material 11. Thus, in this embodiment shown in FIG. 1, the first packaging material 8 extends from the upstream end 7a of the heating device receiving area 7 to the downstream end 11b of the first aerosol-generating material 11.

[0077] In this embodiment, the first aerosol-generating material 11 forms a core 16 and is wrapped by a first overwrap 17. The core 16 of the first aerosol-generating material 11 includes an upstream end 16a and a downstream end 16b. The upstream end 16a is located proximate to the heating device receiving area 7. The first overwrap 17 is wrapped around the core 16 of the first aerosol-generating material 11. That is, the first overwrap 17 surrounds the core 16 of the first aerosol-generating material 11 and extends from the upstream end 16a of the core 16 to the downstream end 16b of the core 16. Thus, the downstream ends 8b, 16b, 17b of the first wrapping material 8, the core 16 of the first aerosol-generating material 11, and the first overwrap 17 are all at the same distance from the mouth end 5 of the article 1. It will be appreciated that in some embodiments, the overwrap 17 may be omitted.

[0078] In this embodiment, the first aerosol-generating material 11 includes a plurality of beads 18. That is, the core portion 16 of the first aerosol-generating material 11 may be formed by a plurality of beads 18. The beads may be formed, for example, but not limited to, from ground or agglomerated tobacco, calcium carbonate, carboxymethylcellulose, a humectant such as glycerol or propylene glycol, and water. The beads 18 are able to emit more aerosol than cut filler due to their greater surface area. The beads 18 are also denser than cut filler and therefore can store more aerosolizable material for aerosolization.

[0079] In alternative embodiments, the first aerosol-generating material 11 may include, for example, but not limited to, an amorphous solid material. The amorphous solid material may be non-fibrous. Additionally, the first overwrap 17 may be formed of a thermally conductive material, such as aluminum. In some embodiments, the first overwrap 17 may be formed of a paper or foil tube, for example, but not limited to, aluminum foil. However, in further alternative embodiments, the first overwrap 17 may be formed of, for example, but not limited to, band-cast reconstituted tobacco.

[0080] In this embodiment, the first overwrap 17 is located between the core 16 of the first aerosol-generating material 11 and the first packaging material 8. Thus, the diameter of the first aerosol-generating material 11 is the same as the heating device receiving area 7 and / or the filler material 10. Both the heating device receiving area 7 and the first aerosol-generating material 11 are enveloped by the first packaging material 8.

[0081] In some embodiments, the length of the first aerosol-generating material 11 may be in the range of about 10 mm to about 15 mm. Thus, the length of the first overlap 17 may be in the range of about 10 mm to 15 mm. In some embodiments, the length of the first aerosol-generating material 11 may be about 13 mm. Thus, the length of the first overlap 17 may be about 13 mm. In some embodiments, the length of the core 16 of the first aerosol-generating material 11 and the length of the first overlap 17 are the same.

[0082] As described above, the article 1 includes a second aerosol-generating material 12. The second aerosol-generating material 12 includes an upstream end 12a proximate the heating device receiving area 7 and a downstream end 12b closer to the mouth end 5 than the upstream end 12a of the second aerosol-generating material 12. The second aerosol-generating material 12 is located downstream of the first aerosol-generating material 11. In this embodiment, the second aerosol-generating material 12 is located immediately downstream of the first aerosol-generating material 11. That is, the upstream end 12a of the second aerosol-generating material 12 is in contact with the downstream end 11b of the first aerosol-generating material 11.

[0083] In this embodiment, the second aerosol-generating material 12 forms a core 21 surrounded by a second overwrap 22. The core 21 of the second aerosol-generating material 12 includes an upstream end 21a and a downstream end 21b. The second overwrap 22 is wrapped around the core 21 of the second aerosol-generating material 12. That is, the second overwrap 22 surrounds the second aerosol-generating material 12 and extends from the upstream end 21a of the second aerosol-generating material 12 to the downstream end 21b of the second aerosol-generating material 12.

[0084] The second aerosol-generating material 12 is positioned coaxially with the first aerosol-generating material 11. In this embodiment, the diameter of the second aerosol-generating material 12 is the same as the diameter of the first aerosol-generating material 11. In this embodiment, the second overwrap 22 has a thickness equal to the combined thickness of the first wrapper 8 and the first overwrap 17.

[0085] In this embodiment, the second aerosol-generating material 12 includes a tobacco rod 23. In some embodiments, the tobacco rod 23 may be removed to reduce the mass of the article. The tobacco rod 23 may be formed from, for example, but not limited to, reconstituted tobacco, band cast tobacco, cut rag tobacco. The second overwrap 22 may include a tobacco rod plug wrap, which may be formed from, for example, but not limited to, paper, aluminum foil, or any other suitable material used to wrap delivery systems.

[0086] In some embodiments, the length of the second aerosol-generating material 12 can be in the range of about 30 mm to about 40 mm. Thus, the length of the second overlap 22 can be in the range of about 30 mm to 40 mm. In some embodiments, the length of the second aerosol-generating material 12 can be about 37 mm. Thus, the length of the second overlap 22 can be about 37 mm. In some embodiments, the length of the second aerosol-generating material 12 and the length of the second overlap 22 are the same.

[0087] The article 1 may further comprise a conductor element 25. The conductor element 25 may extend at least partially around the aerosol-generating material 3. In this embodiment, the conductor element 25 comprises a second wrapper 26, as shown in FIG. 1. The second wrapper 26 extends at least partially around the first wrapper 8 and at least partially around the second aerosol-generating material 12. That is, the second wrapper 26 surrounds at least a portion of the length of the first wrapper 8 and thus the first aerosol-generating material 11, and surrounds at least a portion of the length of the second aerosol-generating material 12.

[0088] In this embodiment, the second wrapper 26 extends from the heating device receiving area 7 toward the mouth end 5 of the article 1. Thus, the second wrapper 26 extends entirely around the length of the first aerosol-generating material 11 and partially around the second aerosol-generating material 12. More specifically, the second wrapper 26 extends around the first wrapper 8 from the upstream end 8a of the first wrapper 8 past the downstream end 8b of the first wrapper 8, and thus around the first aerosol-generating material 11 and at least a portion of the second overwrap 22 around the second aerosol-generating material 12. The second wrapper 26 may have a length in the range of about 45 mm to about 50 mm. In this embodiment, the second wrapper 26 has a length of about 48 mm.

[0089] The second wrapper 26 may be formed from an overwrap comprising a paper-foil laminate. The foil may comprise aluminum. The second wrapper 26 is configured to conduct heat received from a heating device 102 located in the heating device receiving area 7 during use to the first aerosol-generating material 11 and the second aerosol-generating material 12. The heat conducted along the second wrapper 26, if present, serves to aerosolize the aerosol-generating materials 11, 12 and the aerosolizable material in the gel matrix 8a.

[0090] It will be appreciated that in alternative embodiments, the second wrapper 26 may be present but may not form the conductor element 25. In such embodiments, the conductor element 25 may extend at least partially through the aerosol-generating material 3, as shown in FIG.

[0091] For example, conductor element 25 may comprise a rod 27. Rod 27 may extend from the upstream end of first aerosol-generating material 11 toward the mouth end 5 of article 1. Rod 27 may extend through the length of first aerosol-generating material 11 and at least partially through second aerosol-generating material 12.

[0092] In some embodiments, the rod 27 may include a disk-shaped enlarged upstream portion 27a configured to absorb as much heat as possible from the heating device 102 in the heating device receiving area 7. The enlarged upstream portion 27a may include openings (not shown) to allow the flow of air and / or aerosols through the conductor element 25.

[0093] It will be further appreciated that in some embodiments, the conductor may not be formed by the first wrapping material 8 as described above. That is, the conductor may be formed by another component, such as the second wrapping material 26 or a conductor element 25 in the form of a rod 27. In particular, the first wrapping material 8 may still be present, but the article 1 may be configured such that the conductor responsible for transferring and / or conducting heat from the heating device receiving area to the aerosol generating material during use may be the second wrapping material 26 or the rod 27.

[0094] 1-3, the article 1 may further include a filter portion 31. The filter portion 31 may be located at the downstream end 12b of the second aerosol-generating material 12. The filter portion 31 may be located coaxially with the second aerosol-generating material 12. The upstream end 31a of the filter portion 31 may contact the downstream end 12b of the second aerosol-generating material 12.

[0095] In this embodiment, the filter portion 31 comprises a solid filter portion 32. The solid filter portion 32 is configured to remove selected substances from the generated aerosol stream and provide the necessary pressure drop through the article 1 to provide a user with a sensation similar to smoking a cigarette. The solid filter portion 32 may comprise a filter plug 33 and a filter plug wrap 34. The filter plug 33 includes a filter plug material, such as, for example, but not limited to, cellulose acetate, or paper. The filter plug 33 may have the same diameter as the second aerosol-generating material 12.

[0096] The filter portion 31 of the article 1 may further include a hollow filter portion 35. The hollow filter portion 35 may be located downstream of the solid filter portion 31. The hollow filter portion 35 may be formed by a hollow tube 36. The hollow tube 36 may be formed from, for example, but not limited to, cellulose acetate, or paper.

[0097] In this embodiment, the upstream end 36a of hollow tube 36 contacts the downstream end 32b of solid filter portion 32. The downstream end 36b of hollow tube 36 forms the mouth end 5 of article 1. In this embodiment, the outer diameter of hollow tube 36 of hollow filter portion 35 is the same size as the outer diameter of solid filter portion 32.

[0098] Filter portion 31 may further include a combined filter plug wrap 38. In this embodiment, combined filter plug wrap 38 surrounds the length of both solid filter portion 32 and hollow filter portion 35. Thus, the outer diameter of combined filter plug wrap 38 is slightly larger than the outer diameter of first wrapper 8, and second aerosol-generating material 12 or overlap 22 of second aerosol-generating material, if present.

[0099] The filter plug 33 and filter plug wrap 34 may have a length of about 14 mm. The hollow filter portion 35 may have a length of about 7 mm and is configured to cool the flow of aerosols exiting the mouth end 5 of the article 1 to prevent the aerosols from injuring the user. The combined filter plug wrap 38 may have a length of about 21 mm to cover the length of the filter portions 32, 35.

[0100] The article 1 may further include a tip wrap 41. The tip wrap 41 is configured to join the filter portion 31 to a portion of the article 1 that includes at least one aerosol-generating material 3. The tip wrap 41 surrounds the filter portion 31 and is attached to an outer surface of the bonded filter plug wrap 38. The tip wrap 41 extends from the mouth end 5 of the article 1 toward the heating device receiving area 7. In this embodiment, the tip wrap 41 extends over at least a portion of the second aerosol-generating material 12 and at least a portion of the second wrap 26. An upstream end 41a of the tip wrap 41 is attached to a downstream end 26b of the second wrap 26.

[0101] Due to the different diameters of filter portion 31 and first and second aerosol-generating materials 11, 12, tip wrap 41 is separated from second aerosol-generating material 12 by insulating gap 42. Insulating gap 42 is configured to reduce the amount of heat transferred to tip wrap 41 and therefore to the user's lips during use.

[0102] In some embodiments, the article 1 further comprises an outer wrapper 45, as shown in FIG. 3. The outer wrapper 45 is positioned around the tipping paper 41 of the article 1. The outer wrapper 45 is spaced apart from the tipping paper 41 of the article 1 to maintain an insulating space 46 from the remainder of the article 1. The outer wrapper may comprise at least one protrusion 47 configured to contact the tipping paper 41 and maintain the insulating space 46. The outer wrapper 45 is configured to retain heat in the core of the article 1 while preventing excess heat from being transferred to the user's lips during use.

[0103] 4, it can be seen that in some embodiments, the article 1 can further comprise a plug 120. The plug 120 can be at least partially received within the heater chamber 7. In some embodiments, the plug 120 can be at least partially received within the fill material 10 in the heater receiving area 7. The plug 120 is configured to conduct heat from a heating element of the non-combustible aerosol delivery device 100 to the aerosol generating material 3, more specifically to the first aerosol generating material 11. The plug 120 is described in more detail below in connection with the aerosol delivery device 100.

[0104] In this embodiment, the plug 120 may be in contact with a first wrapper 8 formed of aluminum foil. The aluminum foil first wrapper 8 is configured to conduct heat from the plug 120 to the first aerosol-generating material 11. The plug 120 may be formed of an inert material. The plug 120 is formed of a material that does not pyrolyze or release toxic substances when heated. The plug 120 may not pyrolyze or release toxic substances up to a temperature of at least 700° C. The plug 120 may be formed using, for example, but not limited to, ceramic or glass, or a treated metal, i.e., a metal with an electrically insulating coating. The plug 120 may include a central hole 111. The central hole 111 is configured to allow air to flow from the device 100 through the plug 120 to the article 1. The heated air flowing through the article 1 may aerosolize aerosolizable material in the aerosol-generating material 3 as it flows toward the mouth end 5 of the article 1.

[0105] 5, there is shown a non-combustible aerosol delivery device 100. The non-combustible aerosol delivery device comprises an article receptacle 101 and a heating device 102. The heating device 102 comprises a heating element 103 and a power source 104 configured to heat the heating element 103.

[0106] Additionally, the heating apparatus 102 of the non-flammable aerosol delivery device 100 further comprises a plug 120. The plug 120 surrounds the heating element 103. The heating element 103 is located at least partially within the article receptacle 101. The plug 120 is configured to be at least partially received within the heating apparatus receiving area 7, as described above with reference to FIG. 1, during use, with the article 1 disposed within the article receptacle 101.

[0107] Components of one embodiment of non-flammable aerosol delivery device 100 are shown in simplified form in Figure 5. Notably, the elements of non-flammable aerosol delivery device 100 are not drawn to scale in Figure 5. Elements that are not relevant to an understanding of this embodiment have been omitted to simplify the illustration.

[0108] 5, the non-flammable aerosol delivery device 100 includes a housing 106 in which the article receptacle 101 is located. The housing 106 also houses a power source 104. The power source 104 can be a source of electrical energy, such as, but not limited to, a rechargeable lithium ion battery. A controller 107 is connected to the heating device 102, the power source 104, and a user interface 108, such as, but not limited to, a button or a display. The controller 107 controls the power provided to the heating element 103 to regulate the temperature of the heating element 103 of the heating device 102.

[0109] The housing 106 of the non-combustible aerosol delivery device 100 defines a hollow article receptacle 101 that opens at a proximal end (or mouth end) 109 for receiving an article 1 for consumption, as described above. The housing 106 comprises a main body 111 and a tubular portion 112. The tubular portion 112 comprises a cavity shaped within which the article receptacle 101 is located. The tubular portion 112 has a longitudinal axis A that extends from a distal end of the tubular portion 112 adjacent the main body 111 of the housing 106 to the proximal end 109 of the device.

[0110] The tubular portion 112 is formed by a tubular wall 113. In this embodiment, the tubular wall 113 extends generally parallel to the longitudinal axis A of the article receiving portion 101. The tubular wall 113 includes an inner surface 114. The inner surface 114 of the tubular wall 113 defines a sidewall of the article receiving portion 101. The longitudinal axis of the tubular portion 112 and the longitudinal axis of the article receiving portion 101 extend parallel to one another.

[0111] The plug 120 is located at the distal end of the article receptacle 101. That is, the plug 120 is spaced from the open end 109 of the article receptacle 101. In this embodiment, the entire plug 120 is located in the article receptacle 101. Thus, when the article 1 is inserted into the article receptacle 101, the entire plug 120 can be inserted into the heating device receiving area 7 in the article. Thus, more heat can be transferred from the heating device 102 to the article 1.

[0112] The plug 120 is configured to protect the heating element from contact with the article 1 during use. That is, the plug 120 may provide a physical barrier to prevent the heating element 103 from contacting a portion of the article 1 during use. For example, the plug 120 may prevent the filler material 10 in the heating device receiving area 7 from contacting the heating device 102.

[0113] When inserted into article 1 including filler material 10 in heating device receiving area 7 , plug 120 may deform and / or compress and / or move filler material 10 out of the way of heating element 103 .

[0114] The plug 120 may extend substantially around the heating element 103. That is, the plug 120 substantially surrounds the heating element 103. In this embodiment, the plug extends entirely around the heating element 103. That is, the plug 120 surrounds the heating element 103 such that the plug 120 is located between the heating element 103 and the tubular wall 113 in a direction perpendicular to the longitudinal axis A of the article receiving chamber 101.

[0115] Additionally, the plug 120 may extend substantially over the heating element 103. That is, a portion of the plug 120 may extend downstream of the heating element 103 at an angle relative to the longitudinal axis of the article receiving chamber 101.

[0116] 6, the plug 120 may include a first portion 121 and a second portion 122. The first portion 121 is the distal portion located furthest from the mouth end 109 of the device 100, and the second portion 122 is the proximal portion of the plug 120. The first portion 121 of the plug 120 may be configured to extend substantially around the heating element 103. In this embodiment, the first portion 121 is shaped generally as a hollow cylinder. The tubular element 121 is open at both ends.

[0117] The second portion 122 of the plug 120 may be configured to extend substantially over the heating element 103. In this embodiment, the second portion 122 is shaped substantially like a dome. However, in alternative embodiments, the second portion 122 may be shaped generally like a truncated hollow cone, i.e., a truncated cone.

[0118] The plug 120 may include at least one opening 103. The at least one opening 123 is configured to provide a guide path 124 to allow air to flow from the non-combustible aerosol delivery device 100, through the heating apparatus 102, to the article 1 during use. The guide path 124 through the plug 120 extends substantially parallel to a longitudinal axis A of the plug 120, which is parallel to the longitudinal axes of the article receptacle 101 and the device 100.

[0119] In this embodiment, the at least one opening 123 is located in the second portion 122 of the plug 120. A guide channel 124 extends from a distal open end of the first portion 121 of the plug 120 to the at least one opening 123 in the second portion 122 of the plug 120.

[0120] In this embodiment, the at least one opening 123 includes a single opening located in the center of the dome-shaped second portion 122 of the plug 120. This provides the advantage that air flows through the center of the device 100 and article 1, resulting in an even and symmetrical airflow. Additionally, heat can flow and / or radiate outward to heat the aerosol-generating material 3 within the article 1 because it is in the center of the system.

[0121] However, it will be appreciated that in alternative embodiments, plug 120 may include a single off-center opening 123, multiple openings 123 including a central opening and additional off-center openings, or multiple openings 123 without a central opening. It is believed that providing multiple off-center openings 123 allows heat from heating device 102, during use, to be directed in multiple directions through article 1, allowing for more uniform heat transfer through article 1.

[0122] Additionally, the use of multiple openings 123 allows the size of each individual opening corresponding to a given airflow through the plug 120 to be reduced, thereby reducing the likelihood of fill material 10 entering the openings 123 and contacting the heating element 103.

[0123] The at least one opening 123 may form at least one flow passage extending through the body of material forming the plug 120. The at least one flow passage may be configured to allow fluid to pass through the flow passage from the outside or one side of the plug 120 and into the article 1 when the article 1 is received within the article receiving portion 101.

[0124] In some embodiments, as shown in Figure 6, the plug 120 may further include a shoulder 125. In this embodiment, the shoulder 125 is formed by an end face 126 at the proximal end of the first portion 121 of the plug 120. To form the shoulder 125 from the first portion 121 of the plug 120, the diameter of the second portion 122 of the plug 120 is reduced as viewed in Figure 6 compared to Figure 5.

[0125] The shoulder 125 is configured to receive the packaging 8, 26 of the article 1. That is, the shoulder 125 of the plug 120 is configured to cause the packaging 8, 26 of the article 1 to abut against the shoulder during use. The shoulder 125 thus provides a stop that prevents the article 1 from being inserted too deeply into the article receiving portion 101 during use. Thus, in the embodiment shown in Figure 6, only the second portion 122 of the plug 120 is inserted into the heating device receiving area 7 of the article 1.

[0126] Additionally, narrowing the cross-sectional area of the guide passage 124 through the plug 120, i.e., the cross-sectional area perpendicular to the longitudinal axis of the plug 120, may increase the velocity of the air flow through the plug 120. This may advantageously aid in heat transfer through the article 1 to aerosolize more aerosolizable material in a shorter time interval.

[0127] The plug 120 may be formed from a material that allows for efficient heat transfer from the heating element 102 to a conductor in the article 1. In this embodiment, the conductor is the first wrapper 8. However, in other embodiments, the conductor may be the second wrapper 26 or the rod 27. By providing a plug 120 formed from a material that is efficient at transferring heat from the heating element 102 to the article 1, the amount of heat transferred to the article 1 may be increased, which may increase the amount of aerosol generated from the aerosol-generating material 3 in a given time frame. The material from which the plug 120 is formed may have a thermal conductivity in the range of up to about 150 W / mK at 20° C. and 1 bar, and may include, for example, but not limited to, materials such as silicon carbide and aluminum nitride.

[0128] In some embodiments, plug 120 can have a high thermal capacity so that it can store heat and continue to heat the aerosol-generating material even after power to the heating element is removed.

[0129] In some embodiments, the plug 120 may be dimensioned such that during use, at least a portion of the plug 120 abuts the inner surface of the heating device receiving area 7. This may advantageously help to increase the efficiency of heat transfer to the article 1, as heat may also be transferred by conduction between the plug 120 and the packaging material 8 in addition to thermal convection via hot air currents.

[0130] The plug 120 may be formed from a material that protects the remainder of the device 100 from radiant heating. By providing a plug 120 formed from a material that protects the remainder of the device 100 from radiant heating, the device 100 may be protected from damage and components of the device may be kept from overheating that may cause harm or discomfort to the user.

[0131] The plug 120 may be formed from a material that does not thermally decompose at temperatures up to 700° C. In some embodiments, the plug 120 may be formed from an inert material that is inert up to at least 700° C.

[0132] The plug 120 may be formed from, for example, but not limited to, at least one of ceramic, fiberglass, or anodized or enameled metal.

[0133] 4, the heating element 103 is depicted spaced apart from the plug 120, i.e. there is a gap between the heating element 103 and the plug 120. This creates a passage for air all around the heating element 103, facilitating heat transfer to the airflow that passes through the plug 120 and into the article 1 during use.

[0134] However, it will be appreciated that in alternative embodiments, the heating element 103 may be in contact with the plug 120. In such embodiments, heat may be conducted directly from the heating element 103 to the plug 120. Thus, the plug 120 may be heated directly by the heating element 103. This may help to achieve a more even heat distribution of the airflow through the plug 120, particularly in embodiments where the plug 120 is dimensioned to contact the packaging material 8 of the article 1 during use, and may help the plug to conduct heat to the article 1.

[0135] Additionally, in some embodiments, the heating element 103 may be embedded in the plug 120. Thus, in such embodiments, the heating element 103 directly heats the plug 120. This, again, may help achieve a more uniform heat distribution of the airflow through the plug 120 and help the plug conduct heat to the article 1, particularly in embodiments where the plug 120 is dimensioned to contact the packaging material 8 of the article 1 during use.

[0136] The heating element may be a resistive heating element, which may be formed, for example, but not limited to, by at least one of a coil, a mesh, a ribbon, a matrix, or an induction heater.

[0137] In some embodiments, the heating element 103 may be configured to be a sensor for determining when there is airflow through the device. Airflow through the device 100 may cause a localized temperature drop in the area of the heating element 103 due to cool air moving over the heating element 103. A change in temperature of the heating element 103 may result in a change in the resistance of the heating element 103, i.e., a change in current or voltage. This change in resistance may be monitored by the controller 107, which may associate a given value or a change in a given value with the presence of airflow through the device due to a user drawing air through the device 100, and thus the controller 107 may heat the heating element 103 to aerosolize the aerosolizable material in the aerosol-generating material 3 of the article 1.

[0138] In alternative embodiments, the device 100 may further comprise a pressure sensor and / or an airflow sensor 116 .

[0139] During use, a user may insert an item 1 into the item receptacle 101 of the non-flammable aerosol delivery device. The user may insert the item 1 until the packaging 8, 26 of the item 1 rests on the shoulder 125 of the plug 120 inside the item receptacle 101 or until the plug 120 is fully located within the heating device receiving area 7 of the item 1.

[0140] The user can then suck on the mouth end 5 of the article 1, which causes air to enter the device 100, through the main body 111 of the housing 106, and into the tubular portion 112 via the plug 120. As the airflow passes through the housing 106, it passes through a pressure or airflow sensor 116. The pressure sensor 116 sends information to the controller 107, which determines that the device 100 is being used and turns on power to the heating element 103. In an alternative embodiment, the heating element 103 itself may be used as the airflow sensor, as described above.

[0141] Heating element 103 heats the airflow passing through opening 123 in plug 120 and into article 1. The airflow passes through first aerosol-forming material 11 and second aerosol-forming material 12, through filter portion 31, and to the user. On its way through the article, the hot airflow aerosolizes the aerosolizable material and delivers it to the user.

[0142] At the same time, heat from the heating element 103 is transferred by convection from the hot air to the first packaging material 8, and by conduction in embodiments where the plug 120 is in contact with the first packaging material 8. Heat is transferred along the first packaging material 8 to aerosolize the aerosolizable material of the first aerosol-generating material 11. Heat is also transferred longitudinally from the first packaging material 8 to the second packaging material 26 toward the mouth end 5 of the article 1. The heat in the second packaging material 26 aerosolizes the aerosolizable material of the second aerosol-generating material 12. Even if the heat transferred from the packaging materials 8, 26 to the aerosol-generating materials 11, 12 is not sufficient by itself to aerosolize the aerosolizable material in the aerosol-generating material 3, the increased temperature of the aerosol-generating materials 11, 12 allows the heated air flow through the article 1 to aerosolize the aerosol-generating materials 11, 12 to a greater extent.
