Description

[Technical field]

[0001] The present invention relates to a method for producing an injection-molded article having a pattern formed on its surface, and to a pattern-formed body and an injection-molded article having a pattern formed on its surface. [Background technology]

[0002] Conventionally, there is known an invention in which a mold surface forming sheet is created by forming a pattern consisting of fine lines with a fine line pitch on the surface of a resin film by screen printing, and this mold surface forming sheet is placed in a mold to transfer the pattern to the surface of an injection molded product (see Patent Document 1). The mold surface forming sheet in the invention of Patent Document 1 is thermally deformed along the inner surface of the mold due to the heat during injection molding, and remains in the mold adhering to the inner surface of the mold, forming strong creases at the places where there is a change in shape, such as the boundary between the cavity and the parting line. There is a problem in that the strong creases are prone to cracking.

[0003] In response to this, the present inventors have invented a method for manufacturing an injection molded product in which a mold surface forming sheet made of an elastomer, on which a pattern made of projections and recesses is formed, is placed in a mold to transfer the pattern to the surface of the injection molded product (see Patent Document 2). In this method, the mold surface forming sheet made of an elastomer is more flexible and less likely to break than conventional resin films, so that durability can be improved compared to conventional resin films. [0004] [Patent Document 1] Patent No. 5750747 [Patent Document 2] Patent No. 6994277 Summary of the Invention [Problem to be solved by the invention]

[0005] However, even with the mold surface forming sheet of Patent Document 2, when injection molding is repeated many times, strong creases are formed and the sheet is prone to breakage at places where there are shape changes, such as the boundary between the cavity and the parting line, so there was a need to further improve its durability.

[0006] SUMMARY OF THE PRESENT EMBODIMENT An object of the present invention is to improve the durability of a member for transferring a pattern onto an injection molded product. [Means for solving the problem]

[0007] In order to solve the above-mentioned problems, the method for manufacturing an injection-molded product according to the present invention includes a metal plate preparing step, a fixing step, a mold clamping step, a molding step, and a removal step. In the metal plate preparation step, a flat metal plate is prepared. The metal plate has a first surface on which a pattern made of projections and recesses is formed, and a second surface opposite to the first surface. In the fixing step, the metal plate is fixed to a mold for injection molding. More specifically, in the fixing step, the metal plate is fixed to the mold with the first surface facing the inside of the cavity. In the mold clamping step, the mold is clamped. In the molding process, molten resin is injected into the cavity, and the pressure of the molten resin causes plastic deformation of the metal plate, pressing the second surface against the inner surface of the mold and transferring the pattern of the first surface onto the product surface of the molten resin. In the removal process, after the molten resin has solidified, the injection-molded product is removed with the metal plate remaining in the mold.

[0008] According to this method, the flat metal plate undergoes plastic deformation during the molding process, so that even after the injection-molded product is removed, the metal plate remains in the mold in a state where it fits the inner surface of the mold. Therefore, even if the injection-molded product is subsequently manufactured many times, the metal plate is not easily damaged, and the durability of the member for transferring the pattern to the injection-molded product can be improved.

[0009] In the metal plate preparation step, a raised pattern may be formed on the first surface by printing.

[0010] In addition, in the metal plate preparation step, the first surface may be subjected to a framing treatment or a primer treatment, and then a pattern may be formed by printing.

[0011] By subjecting the first surface of the metal plate to a surface treatment such as a framing treatment or a primer treatment, the ink is less likely to peel off from the first surface, thereby reducing the frequency with which the metal plate needs to be replaced.

[0012] The metal plate may also be made of aluminum or an aluminum alloy. In this case, the thickness of the metal plate can be set to be 0.05 mm or more and 2 mm or less.

[0013] By setting the thickness of the metal plate made of aluminum or the like to be 0.05 mm or more and 2 mm or less, the metal plate can be plastically deformed so as to fit the inner surface of the die.

[0014] The metal plate may be a steel plate. In this case, the thickness of the metal plate can be set to be 0.01 mm or more and 0.7 mm or less.

[0015] By setting the thickness of the metal plate made of steel to 0.01 mm or more and 0.7 mm or less, the metal plate can be plastically deformed so as to fit the inner surface of the mold.

[0016] The present invention also provides a pattern-forming body suitable for being manufactured by the above-mentioned manufacturing method or suitable for use in the manufacturing method. The pattern-forming body has a changing image formed as a pattern, in which the picture seen changes depending on the viewing angle. The changing image has a first pattern consisting of a plurality of line segments extending in a first direction, a second pattern consisting of a plurality of line segments extending in a second direction different from the first direction, and a third pattern consisting of a plurality of line segments extending in a third direction different from the first and second directions. The first pattern is composed of a plurality of unit patterns arranged in the first direction and the first width direction, each of which is a pair of line segments of equal length spaced apart by a distance d that is less than or equal to the length L of the line segments in a first width direction perpendicular to the first direction. When one of two adjacent unit patterns in a first direction is designated as a first unit pattern and the other is designated as a second unit pattern, the second unit pattern is spaced from the first unit pattern in the first direction by a distance L1 that is less than the length L, and is shifted in the first width direction by a distance d1 that is less than the interval d.

[0017] In addition, the second pattern is composed of a plurality of unit patterns arranged in the second direction and the second width direction, each of which is a pair of line segments of equal length arranged at a distance d in a second width direction perpendicular to the second direction, and when one of two unit patterns adjacent in the second direction is a third unit pattern and the other is a fourth unit pattern, the fourth unit pattern may be spaced a distance L1 from the third unit pattern in the second direction and shifted a distance d1 in the second width direction.

[0018] In addition, the unit patterns constituting the first pattern are arranged in multiple rows offset by a distance L2 in the second direction, the unit patterns constituting the second pattern are arranged in multiple rows offset by a distance L2 in the first direction, a pair of line segments constituting the unit pattern of the first pattern are arranged with a distance D between them in the second direction, and a pair of line segments constituting the unit pattern of the second pattern are arranged with a distance D between them in the first direction, and in an overlapping area between the first and second patterns, two line segments included in two unit patterns adjacent in the first width direction constituting the first pattern and two line segments included in two unit patterns adjacent in the second width direction constituting the second pattern form a rhombus with a side length of L2, and the rhombus may be arranged in multiple rows arranged with the distance D between them in the first and second directions.

[0019] The third pattern may have a dashed line pattern in which line segments are aligned in a straight line at intervals in the third direction.

[0020] The pattern-forming body may also be a metal plate on which a changing image is formed by printing. More specifically, the pattern-forming body may be the metal plate used in the above-mentioned manufacturing method. In this case, the changing image is transferred to the injection molded product as a pattern of the metal plate. Effect of the Invention

[0021] According to the present invention, it is possible to improve the durability of a member for transferring a pattern to an injection molded product. [Brief description of the drawings]

DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS

[0023] Next, an embodiment of the present invention will be described in detail with reference to the drawings as appropriate. As shown in Fig. 1(a), an injection-molded product 50, which is an example of a pattern-formed product manufactured by the manufacturing method of the present invention, has a pattern M formed by concaves and convexes on its surface. The injection-molded product 50 has a raised surface on which the pattern M is formed, and a concave back surface. The lines that make up the pattern M are formed by extending the concave shapes.

[0024] Pattern M is a changing image in which the image changes depending on the viewing angle. The changing image has a first pattern G1, a second pattern G2, and a third pattern G3, as shown in FIG.

[0025] The first pattern G1 is made up of a plurality of line segments 1 extending in a first direction. The second pattern G2 is made up of a plurality of line segments 2 extending in a second direction different from the first direction. The third pattern G3 is made up of a plurality of line segments 3 extending in a third direction different from the first direction and the second direction. In this embodiment, the angle of the first direction relative to the third direction is equal to the angle of the second direction relative to the third direction.

[0026] 1(a), the pattern M has a triangular first image M1, a rectangular second image M2, and a background third image M3. The second image M2 overlaps with the first image M1.

[0027] The third image M3 is made up of the third pattern G3. The first image M1 is made up of the first pattern G1 and is superimposed on the third image M3. The second image M2 is made up of the second pattern G2 and is superimposed on the first image M1 and the third image M3. The overlapping portion of the first image M1, the second image M2 and the third image M3 forms a pattern GA (see FIG. 1(b)) in which the first pattern G1, the second pattern G2 and the third pattern G3 are all superimposed.

[0028] The first image M1 has the first pattern G1, so that the first image M1 is easily visible when viewed from a predetermined direction where the reflectance of the first pattern G1 is high. The second image M2 has the second pattern G2, so that the second image M2 is easily visible when viewed from a direction different from the predetermined direction.

[0029] As shown in Fig. 2(a), the first pattern G1 has a plurality of unit patterns P1. Each unit pattern P1 is composed of a pair of line segments 1 of equal length. The pair of line segments 1 are arranged at a distance d between them that is equal to or less than the length L of the line segment 1 in a first width direction perpendicular to the first direction. The pair of line segments 1 constituting the unit pattern P1 of the first pattern G1 are arranged at a distance D between them in the second direction. A plurality of unit patterns P1 are arranged in the first direction and the first width direction.

[0030] When one of two unit patterns P1 adjacent in the first direction is a first unit pattern P11 and the other is a second unit pattern P12, the second unit pattern P12 is spaced from the first unit pattern P11 in the first direction by a distance L1 that is equal to or less than the length L, and is shifted in the first width direction by a distance d1 that is less than the interval d. A plurality of unit patterns P1 constituting the first pattern G1 are arranged offset by a distance L2 in the second direction.

[0031] In this embodiment, the distance L2 is set to be equal to the length L. Note that the distance L2 may be smaller than the length L.

[0032] As shown in FIG. 2(b), the second pattern G2 has an arrangement that is the inverse of the arrangement of the unit patterns P1 that constitute the first pattern G1. More specifically, the second pattern G2 has a plurality of unit patterns P2. The unit pattern P2 is composed of a pair of line segments 2 that are equal in length. The length of the line segment 2 is equal to the length L of the line segment 1. The pair of line segments 2 are arranged at a distance d in the second width direction that is perpendicular to the second direction. The pair of line segments 2 that constitute the unit pattern P2 of the second pattern G2 are arranged at a distance D in the first direction. A plurality of unit patterns P2 are arranged in the second direction and the second width direction.

[0033] When one of two unit patterns P2 adjacent in the second direction is a third unit pattern P23 and the other is a fourth unit pattern P24, the fourth unit pattern P24 is spaced a distance L1 from the third unit pattern P23 in the second direction and shifted a distance d1 in the second width direction. The unit patterns P2 constituting the second pattern G2 are arranged in a plurality of arrays offset by a distance L2 in the first direction.

[0034] As shown in Fig. 2(d), in the area where the first pattern G1 and the second pattern G2 overlap, two line segments 1B, 1C and two line segments 2B, 2C constituting the first pattern G1 form a rhombus R with a side length L2, and a plurality of rhombus R are arranged in the first direction and the second direction at a distance D. The two line segments 1B, 1C are the two inner line segments 1B, 1C of the four line segments 1A, 1B, 1C, 1D included in two unit patterns P1 adjacent to each other in the first width direction. The two line segments 2B, 2C are the two inner line segments 2B, 2C of the four line segments 2A, 2B, 2C, 2D included in two unit patterns P2 adjacent to each other in the second width direction constituting the second pattern G2.

[0035] An outer line segment 1A located at the upper left (one side in the first width direction) relative to line segment 1B forms a diamond R2 located at the upper left of diamond R1 formed by line segments 1B and 1C. An outer line segment 1D located at the lower right (the other side in the first width direction) relative to line segment 1C forms a diamond R3 located at the lower right of diamond R1.

[0036] The outer line segment 2A located at the upper right (one side in the second width direction) relative to the line segment 2B forms a rhombus R4 located at the upper right relative to the rhombus R1 formed by the line segments 2B and 2C. The outer line segment 2D located at the lower left (the other side in the second width direction) relative to the line segment 2C forms a rhombus R5 located at the lower left relative to the rhombus R1.

[0037] As shown in FIG. 2(c), the third pattern G3 has a plurality of dashed line patterns PB in which line segments 3 are arranged in a straight line at intervals d2 in the third direction. The dashed line patterns PB are arranged at intervals d3, which is larger than the interval d2, in a third width direction perpendicular to the third direction. When one of two adjacent dashed line patterns PB in the third width direction is a first dashed line pattern PB1 and the other is a second dashed line pattern PB2, each line segment 3 constituting the second dashed line pattern PB2 is shifted in the third direction with respect to each line segment 3 constituting the first dashed line pattern PB1. More specifically, each of the dashed line patterns PB1 and PB2 is shifted in the third direction so that one line segment 3 constituting the second dashed line pattern PB2 is located between two line segments 3 constituting the first dashed line pattern PB1.

[0038] Each line segment 3 of the third pattern G3 is disposed at a position connecting two adjacent vertices of two diamonds R adjacent in the third direction. Specifically, the interval d2 is equal to the length of the shorter diagonal of the diamond R. The interval d3 is greater than half the length of the longer diagonal of the diamond R.

[0039] A method for producing the injection molded product 50 will now be described. In the manufacturing method of this embodiment, first, as shown in Fig. 3, a flat metal plate 30 having a pattern MR formed thereon with projections and recesses is prepared (metal plate preparation step). Here, the pattern MR is an inverted pattern of the above-mentioned pattern M. The metal plate 30 has a first surface 31 and a second surface 32 opposite to the first surface 31.

[0040] In the metal plate preparation process, first, a frame treatment or a primer treatment is applied to the first surface 31 of the metal plate 30. Then, a raised pattern MR is formed by printing on the first surface 31 of the flat metal plate 30. In this case, the printing can be performed by a screen printing method or an inkjet printing method. The ink used for printing is an ultraviolet-curable ink, and the ink is placed on the first surface 31 of the metal plate 30, and then ultraviolet light is applied to the ink, thereby quickly performing raised printing. Alternatively, so-called barco printing may be used, in which ordinary ink is used, resin powder is applied to the ink before the ink dries, and the resin powder is melted and fixed. Note that the size of the unevenness constituting the pattern MR in the thickness direction of the metal plate 30 is smaller than the thickness of the metal plate 30.

[0041] The material of the metal plate 30 is not particularly limited as long as the ink can be fixed thereon, and examples thereof include aluminum, aluminum alloys, and steel plates such as galvanized steel plates and stainless steel plates. When the material of the metal plate 30 is aluminum or an aluminum alloy, the thickness of the metal plate 30 can be 0.05 mm or more and 2 mm or less. When the material of the metal plate 30 is a steel plate, the thickness of the metal plate 30 can be 0.01 mm or more and 0.7 mm or less.

[0042] After preparing the metal plate 30, as shown in FIG. 4(a), the metal plate 30 is fixed to an injection molding die 40 having a concave-shaped inner surface 42A with the second surface 32 facing the inner surface 42A of the die 40 and the first surface 31 facing inside the cavity (fixing process).

[0043] Specifically, the mold 40 has, as an example, a fixed die 41 and a movable die 42, and the movable die 42 has a concave inner surface 42A. The fixed die 41 has a convex inner surface 41A corresponding to the concave inner surface 42A. Either the fixed die 41 or the movable die 42 may have the concave inner surface 42A. The movable die 42 may have a pin PN for fixing the metal plate 30. In this case, a hole 35 with which the pin PN engages may be formed in the metal plate 30.

[0044] When fixing the metal plate 30 to the mold 40, it is preferable to fix it to the flat surface portion 44 on the outside of the inner surface 42A of the recessed shape. Note that adhesive or double-sided tape may be used when fixing the metal plate 30 to the mold 40. Since the metal plate 30 is flat when fixed to the mold 40, it does not come into close contact with the inner surface 42A of the recessed shape simply by fixing it to the movable mold 42 (see the two-dot chain line).

[0045] 4(b), when the mold 40 is clamped (mold clamping step), the metal plate 30 is pressed by the convex inner surface 41A and stretches, but does not come into close contact with the concave inner surface 42A. In this mold 40, the cavity into which the material is filled is the space between the metal plate 30 and the convex inner surface 41A (the space into which the molten resin MP is filled in the next molding step).

[0046] Next, as shown in FIG. 4(c), molten resin MP is injected into the cavity, and the pressure of the molten resin MP causes plastic deformation of the metal plate 30, pressing the second surface 32 against the inner surface 42A of the mold 40 and transferring the pattern MR of the first surface 31 to the product surface PS of the molten resin MP (molding process).

[0047] 4(d), after the molten resin MP has solidified, the injection-molded product 50 is removed with the metal plate 30 remaining in the mold 40 (removal process). If a runner 59 or the like remains in the injection-molded product 50, the runner 59 is cut off. The uneven shape of the first surface 31 of the metal plate 30 is transferred to the surface of the injection-molded product 50, forming a pattern M. The pattern M is a pattern created by the concave shapes 53.

[0048] After the first injection-molded product 50 is formed by the metal mold 40, the plastically deformed metal sheet 30 remains in the movable die 42 in a state of being in close contact with the inner surface 42A of the movable die 42. Therefore, when manufacturing the second or subsequent injection-molded products 50, injection molding can be performed using the metal sheet 30 in close contact with the inner surface 42A.

[0049] According to the method for manufacturing an injection molded product of the present embodiment described above, the following effects can be achieved. In the molding process, the flat metal plate 30 undergoes plastic deformation, so that even after the first injection-molded product 50 is removed, the metal plate 30 remains in the movable die 42 in a state where it fits against the inner surface 42A of the movable die 42. Therefore, even if the production of the injection-molded product 50 is subsequently repeated many times, the metal plate 30 does not easily break, and the durability of the member for transferring the pattern to the injection-molded product can be improved.

[0050] By subjecting the first surface 31 of the metal plate 30 to a surface treatment such as a frame treatment or a primer treatment, the ink is less likely to peel off from the first surface 31, so that the frequency with which the metal plate 30 needs to be replaced can be reduced.

[0051] By setting the thickness of the metal plate 30 made of aluminum or an aluminum alloy to 0.05 mm or more, it is possible to suppress problems such as cracks occurring in the metal plate 30 when the metal plate 30 undergoes plastic deformation. Furthermore, by setting the thickness of the metal plate 30 made of aluminum or an aluminum alloy to 2 mm or less, the metal plate 30 can be plastically deformed until it comes into close contact with the inner surface 42A of the movable die 42 even under the pressure of the molten resin MP.

[0052] By making the thickness of the metal plate made of steel 0.01 mm or more, problems such as cracks occurring in the metal plate 30 when the metal plate 30 is plastically deformed can be suppressed. Furthermore, by making the thickness of the metal plate made of steel 0.7 mm or less, the metal plate 30 can be plastically deformed until it is in close contact with the inner surface 42A of the movable die 42 even under the pressure of the molten resin MP.

[0053] Although one embodiment of the present invention has been described above, the present invention is not limited to the above embodiment and can be modified appropriately. For example, in the above embodiment, the unevenness is formed on the metal plate 30 by printing, but in the metal plate preparation step, the unevenness may be formed on the first surface of the metal plate by laser engraving, machining, or processing by a craftsman. Furthermore, the metal plate may not be made by the user but may be made by someone else.

[0054] Furthermore, the pattern is not limited to a changing image, and any pattern may be used.

[0055] When the first mold having a concave inner surface of the first and second molds constituting the mold has an injection port for injecting molten resin, the first surface of the metal plate may be arranged facing the concave inner surface of the first mold. In this case, when the molten resin is injected, the second surface of the metal plate is pressed against the convex inner surface of the second mold.

[0056] To form an image in which multiple rhombus shapes are arranged in the first and second directions at a distance D between them, the second unit pattern does not have to be shifted in the first width direction relative to the first unit pattern. In other words, the second unit pattern may be arranged in the first direction at a distance from the first unit pattern. The same applies to the third and fourth unit patterns. Note that, when the first and second unit patterns are shifted in the first width direction as in the above embodiment, the distance between two adjacent rhombus shapes in the longitudinal direction can be made smaller.

[0057] Furthermore, the elements described in the above-described embodiment and modified examples may be implemented in any combination. [Explanation of symbols]
