[0014] An embodiment of the present disclosure will be described with reference to FIGS. 1 to 8. An electrical connector 1 exemplified in the present disclosure is provided in a power control unit mounted on, for example, an electric vehicle or a hybrid vehicle. As shown in FIG. 4, the electrical connector 1 electrically connects an internal connection terminal 11 on the inside of an exterior wall 10a of a unit 10 to an external connection terminal 12 on the outside. Power or an electrical signal is transmitted between the internal connection terminal 11 and the external connection terminal 12 via the electrical connector 1. In the following description, up, down, front, back, left, and right directions are defined as the directions shown in the drawings. The up and down directions are defined with the inside of the unit 10 as the upper side and the outside as the lower side. The up, down, front, back, left, and right directions are defined for convenience of explanation and do not specify, for example, the orientation in which the electrical connector 1 is assembled to the unit 10 or the orientation in which the unit 10 is assembled to a vehicle.
[0015] As shown in Figures 1 and 4, the electrical connector 1 has a main body 2 and a bus bar 4. The main body 2 is an insulator made of synthetic resin. The entire main body 2 is formed by insert molding using the same material. The main body 2 is attached to the exterior wall 10a of the unit 10. The bus bar 4 is a plate-shaped metal member. The bus bar 4 has an arm 4a extending outward from the upper part of the main body 2. The arm 4a extends forward toward a tip 4d. The tip 4d is provided with a connection terminal 4e that connects to an internal connection terminal 11. As shown in Figure 3, the electrical connector 1 has a flange bolt 5 and a nut 5b. The nut 5b is integrally assembled with the bus bar 4 via the flange bolt 5. The third opening 2f extends downward from the upper end of the cylindrical portion 2b in a semicircular shape that is approximately the same as the opening end. The front surface of the third opening 2f is flat and connected to the rear surface of the upright wall 3a. The rear surface of the third opening 2f has an arc shape that convex toward the rear. [0020] As shown in FIG. 3, the bus bar 4 is bent in an S-shape. The bus bar 4 has an upper arm 4a and a lower second arm 4g. A base 4b of the arm 4a extends in the up-down direction like a flat plate with a substantially constant width. A tip 4d of the arm 4a extends in the front-rear direction like a flat plate with a substantially constant width. The arm 4a has a bent portion 4c connecting the base 4b and the tip 4d. The arm 4a bends at a substantially right angle from the base 4b to the tip 4d at the bent portion 4c. A circular through-hole 4f is provided in the connection terminal 4e of the tip 4d, penetrating in the up-down direction.
[0021] As shown in FIG. 3, the second arm 4g extends downward from the base 4b. The second arm 4g has a second bent portion 4h that bends in the opposite direction to the bent portion 4c. The second arm 4g bends backward at a substantially right angle at the second bent portion 4h. As shown in FIG. 5, the bolt connection end 4i has a circular through-hole 4j that penetrates in the vertical direction. This allows the busbar 4 and the nut 5b to be assembled together so that electricity can be conducted between them.
[0022] As shown in FIG. 5 , the base 4b of the arm 4a extends outward from the upper end of the cylindrical portion 2b to the outside of the main body 2. The base 4b is exposed outward from the main body 2 at the communication portion 3f of the box-shaped portion 3. The rear portions of the bent portion 4c and the tip portion 4d are held by the holding portion 3b by being positioned inside the busbar holding hole 3g. The entire outer periphery of the bent portion 4c and the rear portion of the tip portion 4d is covered by the holding portion 3b. The second arm 4g is positioned inside the main body 2, spanning the cylindrical portion 2b, the flat portion 2a, and the outward protruding portion 2c. The entire second arm 4g is covered by the main body 2 over the entire outer periphery. The front portion of the tip portion 4d, including the connection terminal 4e, is exposed outward from the main body 2.
[0023] As shown in Figure 5, the flange bolt 5 and nut 5b are mostly covered by the outward protruding portion 2c. Only a portion of the head 5a of the flange bolt 5 located at the bottom of the third opening 2f and the tip portion that protrudes downward from the bottom surface 2j of the outward protruding portion 2c are exposed from the outward protruding portion 2c. Only the bottom surface 5c of the lower end of the nut 5b is exposed from the outward protruding portion 2c. The potting material 6 covers and seals the part of the base 4b where it begins to extend outward from the first surface 2d. This prevents water from entering the inside of the unit 10 through the periphery of the base 4b. The potting material 6 is bonded to the main body 2 across the first surface 2d and the second surface 2e that forms the front surface of the upright wall 3a. The surface 6a of the potting material 6 slopes downward toward the front. The potting material 6 is spaced apart from the retaining portion 3b and is not bonded to the retaining portion 3b.
[0025] As shown in Figure 6, the potting material 6 covers the entire periphery of the lower part of the base 4b. The upper part of the base 4b exposed upward from the potting material 6 has a gap between it and the upright wall 3a in the front-to-rear direction. The upper part of the base 4b has a gap between it and each of the pair of side walls 3c in the left-to-right direction. In other words, the base 4b does not contact either the upright wall 3a or the pair of side walls 3c.

The potting material 7 covers and seals the portion of the head 5a of the flange bolt 5 exposed in the third opening 2f. This prevents water from entering the inside of the unit 10 through the periphery of the flange bolt 5. The potting material 7 is adhered to the main body 2, spanning the front surface 2g and rear surface 2h of the third opening 2f and the head 5a of the flange bolt 5. [0027] As shown in Figures 4 and 5, when attaching the electrical connector 1 to the unit 10, the cylindrical portion 2b is inserted into the through-hole 10b in the exterior wall 10a. An O-ring 9 is attached to the recessed groove 2i of the cylindrical portion 2b. The O-ring 9 seals the gap between the cylindrical portion 2b and the through-hole 10b. The flat portion 2a conforms to the outer surface of the exterior wall 10a. A mounting bolt 13 is fastened to the collar 8 (see Figure 1) of the flat portion 2a. The mounting bolt 13 is also fastened to a threaded hole in the bolt fastening portion 10c provided in the exterior wall 10a. In this way, the main body 2 of the electrical connector 1 is attached to the exterior wall 10a while ensuring sealing between the inside and outside of the unit 10.
[0028] As shown in FIG. 4 , a bolt 11a is inserted through the connection terminal 4e of the busbar 4 and the internal connection terminal 11 of the unit 10. The bolt 11a is fastened to a bolt fastening hole 10e in an internal wall 10d provided at a predetermined position of the unit 10. As a result, the connection terminal 4e and the internal connection terminal 11 are held by the internal wall 10d and electrically connected to each other. The internal connection terminal 11 is electrically connected to an internal electrical component of the unit 10, for example, by a harness. An external connection terminal 12 is inserted through the tip of the flange bolt 5. A nut 12a is fastened to the flange bolt 5, bringing the external connection terminal 12 into contact with the nut 5b. This connects the nut 5b and the external connection terminal 12 together and electrically connects them to each other. The external connection terminal 12 is electrically connected to an electrical component outside the unit 10. Thus, an electrical path is formed to transmit power or an electrical signal between the inside and outside of the unit 10 via the internal connection terminal 11, the busbar 4, the nut 5b, and the external connection terminal 12.
[0029] As shown in FIG. 4, the fastening force of the bolt 11a acts on the connection terminal 4e of the busbar 4. There are also tolerances for assembling the connection terminal 4e to the interior wall 10d and tolerances for assembling the main body 2 to the exterior wall 10a. Due to these tolerances, the position at which the connection terminal 4e is attached varies from product to product. As shown in FIG. 5, the fastening force of the bolt 11a and the displacement of the connection terminal 4e due to variations in the attachment position cause tension as indicated by the arrows on the tip 4d of the busbar 4. The front slide mold 21 has a first opening forming portion 21a that forms the first opening 3d in front of the base 4b of the busbar 4.
