Abstract

The invention relates to a method for configuring straightening systems for straightening continuous wire-like or tubular material to be straightened in a plurality of forming machines in a machine group for producing straight or curved shaped parts from the material to be straightened. Each of the forming machines in the machine group has a straightening system (400) having two adjustable roller straightening apparatuses (400-1, 400-2) which are connected in series and have straightening planes oriented perpendicularly to one another. A shaped part (115) made from straightened material is separated from the material to be straightened after passing through the straightening system and a straightened portion of the shaped part is measured by means of a measuring unit (500) in order to determine measurement data which represent a residual curvature of the straightened material. By evaluating the measurement data, an evaluation unit (600) determines a feed strategy and straightening system control data (RSSD) corresponding to the feed strategy, on the basis of which the straightening geometry of the straightening system (400) is changed such that a residual curvature of a subsequently straightened portion of the material to be straightened is improved by changing the straightening geometry with regard to a desired residual curvature. The same common measuring unit (500) is used for measuring the straightened portions of all forming machines in the machine group. An error-proof data exchange for exchanging data between each of the forming machines (200), the measuring unit (500) and an evaluation unit (600) ensures that the straightening geometry of a selected straightening system can only be changed on the basis of measurement data which were determined from a shaped part produced from material straightened using the selected straightening system.

Description

[0001] Method and system for setting up a straightening system

[0002] FIELD OF APPLICATION AND STATE OF THE ART

[0003] The invention relates to a method for setting up a straightening system for straightening continuous wire-shaped or tubular straightening material. The straightening material should be suitable for use in a forming machine for producing straight or curved shaped parts from the straightened material.

[0004] Wires, tubes, or other elongated semi-finished materials are often in the form of coils immediately after production and normally need to be straightened before further processing. Straightening is a manufacturing process from the group of forming processes and is used to straighten the elongated material, also referred to here as the straightened material, before further processing, into a form that is as straight as possible, i.e., into a state with little or no residual curvature. In a straightening process, the material is conveyed from a material supply through a straightening system, and the straightening system produces straightened material or straightened straightened material from the material by forming it in a straightening operation.

[0005] Straightening systems of the type considered in this application comprise at least one roller straightener comprising a plurality of passive, i.e., non-rotationally driven, straightening rollers with mutually parallel axes of rotation, which are arranged alternately on opposite sides of a throughput path in a throughput direction and, when operated with peripheral sections in contact with the workpiece, define a straightening geometry. Using a roller straightener, it is possible to modify one-dimensional initial curvatures (curvatures before entering the roller straightener) of a workpiece in one plane, so that a defined residual curvature is present in this plane after the straightening process. Typically, the goal is an end product without residual curvature, i.e., a straight end product. Straightening systems with two roller straighteners arranged in series are frequently used, which eliminate the initial curvatures in two mutually perpendicular planes.

[0006] Straightening systems with roller straighteners do not rotate and, in this respect, differ fundamentally from rotating straightening systems with so-called straightening vanes, which apply straightening forces in many different planes. With adjustable roller straighteners, at least one of the straightening rollers can be adjusted in a direction oriented perpendicular to the throughput direction. This allows the straightening geometry of the roller straightener to be changed to achieve a better straightening result. Depending on the type of roller straightener, a straightening roller can be adjusted manually, semi-automatically, or automatically by means of an associated actuator (e.g., servo motor, pneumatic cylinder, hydraulic cylinder, etc.) in response to control signals from a control unit.

[0007] Inadequate leveling results can occur, for example, when using freshly prepared material after a coil change or after switching to a different process. Material inhomogeneities, changes in material properties, and / or wear on leveling rolls can also lead to deterioration of leveling results during the ongoing process. Raw material is also subject to manufacturing tolerances. Changes can be detected through regular spot checks. If an unacceptable deterioration in leveling quality occurs, the leveling system should be adjusted by changing the leveling geometry.

[0008] In practice, a machine operator requires considerable experience and skill to ensure sufficiently consistent leveling quality on the machine being operated. Numerous approaches already exist to achieve manufacturing processes with reproducible leveling quality, regardless of the machine operator's skills.

[0009] Patent DE 195 03 850 C1 describes a non-rotating straightening device for bending machines with an integrated measuring device. The straightening device comprises at least one non-rotating straightening unit for wire or strip material, operating in at least one straightening plane. The straightening unit has several consecutive straightening rollers that process the material and are adjustable in the straightening plane and transversely to the material's throughput axis by means of at least one actuator. In the direction of travel of the material behind the straightening device, a material bending measuring device is provided in which at least one measuring section is provided for a material section of predetermined length and along the measuring section at least one mechanical and / or electronic and / or optical scanning device is arranged which determines the extent of the bend and the direction of bending, that signals representing the measured bending of the material section can be generated with the scanning device, and that the actuating drive of at least one straightening roller is an actuating drive which responds to the signals with corrective actuating movements.

[0010] Patent EP 0 946 312 B1 points to disadvantages of the subsequent measurement procedure described in DE 195 03 850 C1 and describes a method for the automated control of a straightening process in a straightening device or straightening machine with at least one straightening roller adjustable by an actuator. In this method, a process simulation model of a straightening process to be performed and a process simulation program are first created and input into a control system of the straightening device / machine.

[0011] Document WO 2023 / 072818 A1 describes a measuring method and a measuring unit for measuring residual curvatures on straightened wire-shaped or tubular material that has passed through a straightening system with two adjustable roller straighteners connected in series with differently oriented straightening planes. The measuring unit comprises a measuring device for receiving a rod-shaped section of the material that has passed through the straightening system, separated from the material, in a measuring position and for determining measurement data that represent a residual curvature of the straightened material. The measuring unit is configured for a straightening plane-specific measurement, which allows the curvature components represented by the measurement data to be assigned to the different straightening planes of the roller straighteners. The bar to be measured can relax without external force due to the separation from the subsequent rest, so that the shape of the bar represents the true curvature conditions at least approximately unadulterated.

[0012] TASK AND SOLUTION

[0013] It is an object of the invention to provide a method and system for setting up straightening systems for straightening continuous wire-shaped or tubular material that enables fast and precise setup of straightening systems regardless of the experience of the machine operator. Setup should be possible in a reliable manner and at an economical level, even in complex industrial production environments with a large number of straightening systems to be set up.

[0014] These objects are achieved according to a formulation of the invention by a method having the features of claim 1 and by a system having the features of claim 11. The wording of all claims is incorporated into the content of the description by reference.

[0015] The method according to the claimed invention serves to set up straightening systems designed to straighten continuous wire-shaped or tubular material. A straightening system can, for example, be integrated into a forming machine for producing straight or curved shaped parts from the material, or it can be used in the material feed area of such a forming machine.

[0016] A straightening system of the type considered in this application comprises two adjustable roller straighteners connected in series with differently oriented straightening planes. An adjustable roller straightener comprises a plurality of passive, i.e., non-rotationally driven, straightening rollers with mutually parallel axes of rotation, which are arranged alternately on opposite sides of a through-feed path in a through-feed direction and, during operation, define an effective straightening geometry of the roller straightener with circumferential sections contacting the material to be straightened. At least one of the straightening rollers can be advanced in a feed direction oriented transversely to the through-feed direction. Preferably, several of the straightening rollers, if appropriate, all of the straightening rollers, can be advanced independently of one another in a feed direction oriented transversely to the through-feed direction.

[0017] A single roller straightener essentially changes the curvature only in a single plane, the straightening plane. In the context of this application, this is defined as a plane perpendicular to the rotational axes of the straightening rollers. The straightening system comprises two sequentially connected, independently adjustable roller straighteners with differently oriented straightening planes. The rotational axes of the straightening rollers of the sequentially connected straighteners are preferably aligned orthogonally to each other. Thus, the material to be straightened can be straightened in two mutually perpendicular planes (straightening planes).

[0018] At least one of the straightening rollers of the roller straightening device is designed as an adjustable straightening roller. Preferably, two or more straightening rollers can be adjusted independently of one another in a direction transverse to, in particular perpendicular to, the throughput direction. Adjustment can be performed manually, semi-automatically, or automatically using an associated actuator in response to control signals from a control unit. The term "adjustment" encompasses position changes of a straightening roller in two opposing directions: an adjustment of the roller position toward the material to be straightened, and an adjustment in the opposite direction, i.e., away from the material to be straightened.

[0019] Through "setup" or the act of "adjustment," the straightening system is brought into a desired state or configuration to make it operational or to achieve a desired straightening result. For this purpose, adjustments are made by adjusting one or more straightening rollers to change their feed position. Adjustment is a shift of the straightening roller's rotational axis perpendicular to the feed direction.

[0020] In the process, a molded part made from straightened material is separated from the material after the material has passed through the straightening system.

[0021] The formed part can consist of a straightened section, so that the formed part is a more or less straight, rod-shaped section of the material to be straightened, i.e., a section of the material to be straightened that is nominally straight over its entire length. A straightened section is a section of the material to be straightened that, due to the previous straightening process, is more or less straight over a certain length. In an ideal straightening process, no residual curvature remains in the straightened section; in practice, a residual curvature often remains, but this should be as small as possible. A rod-shaped section, by specification, has no bend.

[0022] It is also possible for the molded part to have at least one substantially straight, straightened section followed by at least one bend or curve. In these variants, the straightened section is a component of a molded part which, in addition to at least one straightened section, has at least one bend which follows the nominally straight, straight section. The molded part can, for example, be a so-called hairpin, i.e. a plug-in coil element which, in its finished state, has approximately the shape of a U-shaped hairpin with two relatively long, straight legs connected by a complexly curved, roof-shaped section. From a certain distance to the subsequent bend, each of the straight legs is a straightened section whose shape represents the residual curvature of the material to be straightened after passing through the roller straightening devices.Another example is a leg spring, which has a spring section with helical coils and at least one adjoining straight leg, which can function as a directed section.

[0023] In both cases, the straightened section is suitable for drawing conclusions about the quality of the straightening operation based on measurements. The straightened section is measured or gauged using a measuring unit to determine measurement data that represent the residual curvature of the straightened material.

[0024] The residual curvature is a characteristic value or a characteristic measure for quantifying the result of a straightening process or the leveling quality. Typically, the goal is to produce straight straightened material in which the residual curvature is zero, taking the tolerance into account. It may also be the case that a target residual curvature other than zero is desired as a production target. It should be noted that the measured value does not necessarily correspond directly to the residual curvature, but can represent a value representative of the residual curvature.

[0025] In order to achieve the desired residual curvature, the method changes the straightening geometry of the roller straightening device as a function of the measurement data according to a feed strategy by changing the feed position of at least one deliverable straightening roller in such a way that a residual curvature of a section of the straightened material straightened in a subsequent work step is reduced or improved by changing the straightening geometry with regard to the desired residual curvature.

[0026] There are various ways in which the straightening geometry of a roller straightener can be changed within the scope of the method. In some embodiments, the straightening geometry is automatically adjusted in response to control signals from the control unit. For this purpose, roller straighteners can be used whose straightening rollers can be adjusted using suitable actuators (e.g., a servo motor, pneumatic system, or hydraulic system). If a roller straightener only has manually adjustable straightening rollers, it is possible to display the information required for adjustment regarding the straightening roller to be adjusted and the associated adjustment parameters on a suitable display device, allowing an operator to make the adjustment.

[0027] A key step of the process takes place on or in a measuring unit. The measuring unit measures a straightened section of the straightened workpiece after it has passed through the straightening system and the formed part has been separated from the workpiece. This measure provides measurement data that represents the residual curvature of the straightened workpiece.

[0028] The method comprises transmitting measurement data obtained from the molded part from the measuring unit to an evaluation unit. The evaluation unit is a computer-based unit configured to determine qualitative or quantitative information about the curvature state of the measured, straightened section from such measurement data.

[0029] According to the claimed invention, complex manufacturing systems with a multitude of forming machines can be operated reliably. Some or all of the forming machines in the manufacturing system belong to a machine group comprising two, three, four, or more forming machines, each of which has a straightening system with two roller straighteners. All forming machines in the machine group are assigned a common measuring unit. The measuring unit is configured to determine measurement data representing the residual curvature of the straightened material. Thus, one and the same measuring unit can be used to measure formed parts produced by different forming machines in the machine group.

[0030] Each of the forming machines in the machine group is assigned an evaluation unit. The evaluation unit is configured to evaluate the measurement data to determine a feed strategy and the leveling system setting data corresponding to the feed strategy to change the leveling geometry of the respective leveling system.

[0031] The configuration in which a single measuring unit is assigned to several forming machines is considerably more economical than providing a separate measuring unit for each forming machine. However, this increases the risk of confusion between measured values and corresponding misadjustments of the alignment systems. However, according to the claimed invention, special measures are provided to ensure the setup procedure is nevertheless process-reliable and to systematically eliminate sources of error that can occur, particularly in an industrial environment with intensive use by potentially different users.

[0032] A manufacturing system with a plurality of forming machines may have multiple measuring units. The measuring units may be assigned to the plurality of forming machines in such a way that each of the measuring units functions on each forming machine. The number of measuring units may be fewer than the number of forming machines.

[0033] According to one formulation of the invention, a confusion-proof data exchange or a confusion-proof data exchange system for exchanging data between each of the forming machines having a straightening system, the measuring unit and an associated evaluation unit ensures that the straightening geometry of a selected straightening system can be changed exclusively on the basis of measurement data that were determined on a molded part that was produced from straightened material that was straightened with the selected straightening system.

[0034] A key task of an evaluation unit is to evaluate the measurement data acquired using the measuring unit to determine a feed strategy for the straightening system and the corresponding straightening system setting data. This can require highly complex calculations that must take into account a multitude of influencing parameters in order to propose changes to the straightening geometry that systematically lead to an improvement in the straightening result. The parameters to be considered generally include both workpiece-specific parameters relating to the workpiece (such as the material of the workpiece, tensile strength, yield strength, modulus of elasticity, workpiece cross-section, diameter, etc.) and machine-specific parameters, such as parameters relating to the geometry of the straightening devices, the straightening rollers, etc.or about the relationship between the extent of a change in the straightening geometry and the resulting change in the curvature values specific to the straightening plane. In some cases, detailed information about machine-specific features may also be required to obtain useful results.

[0035] Each of the forming machines can have its own evaluation unit, which works in conjunction with the measuring unit. It is also possible for two or more forming machines to share a common evaluation unit. In particular, all forming machines in the machine group can be assigned a common evaluation unit, which then works in conjunction with the associated measuring unit. The evaluation unit can be very powerful if necessary, but at the same time, this variant can be particularly cost-effective because the evaluation unit is used multiple times.

[0036] The evaluation unit can be physically located, for example, in the measuring unit as part of the control unit of the measuring unit. The evaluation unit can also be a functional component of the control unit of a forming machine. The evaluation unit can also be part of a central computer that is physically located away from both the forming machine and the measuring unit and exchanges data with these units solely via the data paths using remote data transmission. In this way, particularly high computing power can be provided without unnecessarily increasing the computing capacity of the machines used in production. If necessary, so-called edge computing measures can be used to perform some data processing close to the machine and another part remotely.

[0037] In preferred embodiments, machine learning techniques (artificial intelligence, AI) are provided for determining a feed strategy. The artificial intelligence can be operated using the measurement data from the measuring unit and determine a feed strategy based on this measurement data. As a further measure to increase process reliability, some embodiments provide for the forming machine to be designed in such a way that manual input of data for changing the straightening geometry is not possible. This leaves only a mix-up-proof data exchange, which ensures that the straightening system can now be optimized with the "correct" matching measurement data. In other words, the change to the straightening geometry is only approved if data reaches the control unit via an authorized path; risky circumvention is not possible.

[0038] An advantageous option for implementing a mix-up-proof data exchange is explained below. In one embodiment, each molded part to be measured is assigned an individual workpiece identification. Furthermore, the forming machine equipped with the straightening system is assigned an individual machine identification. This allows the specific forming machine to be distinguished from any other forming machine in the work environment considered here. Linking the workpiece identification with the machine identification represents initial straightening operation identification data that is specific to an individual straightening operation performed with the straightening system. From the initial straightening operation identification data, it can be clearly deduced which forming machine straightened the respective item to be straightened. If necessary, further information about the straightening operation is coded, e.g., the time of the straightening operation.Often, a complete history is stored during the production of straight or curved molded parts from the straightened stock. This includes information about the material used, the operator, the order, and the customer. This information is also suitable for coding.

[0039] The first straightening operation identification data are stored in a memory accessible to a control unit of the forming machine. This memory thus contains information about a specific straightening operation performed on a workpiece using the forming machine.

[0040] The process variant further includes transmitting a workpiece identification and a machine identification to an evaluation unit responsible for the evaluation. This can be the same evaluation unit for all forming machines. If the process runs correctly, this workpiece identification and this machine identification should correspond to the aforementioned workpiece identification and the aforementioned machine identification, respectively. Linking the workpiece identification received by the evaluation unit and a machine identification received by the evaluation unit represents measurement-specific second straightening operation identification data. The evaluation unit thus now has access to the measurement data received via the first data path as well as to the measurement-specific second straightening operation identification data. One task of the evaluation unit is to evaluate the measured data and, based on this, determine a feed strategy and the straightening system setting data corresponding to the feed strategy. This data contains information about how the straightening geometry may need to be modified to reduce the residual curvature. The straightening system setting data and the second straightening operation identification data assigned to this straightening system setting data by the evaluation unit are then transmitted to the control unit of the forming machine via a second data path.

[0041] A further method step is the performance of a safety check using a test module of the control unit. During the safety check, the second directional operation identification data received from the evaluation unit are compared with the first directional operation identification data stored in the memory in a comparison operation.

[0042] Based on this comparison, it can now be determined whether or not there were any safety-relevant errors during the measurement process, for example, due to an unintentional mix-up of the molded parts to be measured. If the comparison operation shows that the second straightening operation identification data received via the second data path matches the first straightening operation identification data stored and accessible to the control unit, this ensures that the measurement data supplied by the evaluation unit corresponds precisely to the molded part or its straightened section that was straightened in the straightening operation to which the first straightening operation identification data belongs. If a match between the second straightening operation identification data and the first straightening operation identification data is determined, an action triggered depending on the result of the comparison operation can be to authorize a change to the straightening geometry of the straightening system based on the transmitted straightening system setting data. This is because the security check verifies that the measurement data supplied by the evaluation unit and the straightening system setting data calculated with it refer to the result of the straightening operation to which the first straightening operation identification data belongs. This enables secure interaction between the measuring unit and the forming machine, systematically preventing a straightening device from being mistakenly adjusted based on inconsistent measurement values, thereby potentially deteriorating the straightening geometry. This process automatically ensures that the alignment geometry of a straightening system can only be adjusted based on measurement data from the measuring unit if the measurement data originates from a straightened section that was straightened using this individual straightening system with its current settings. In other words, the alignment geometry of a straightening system cannot be adjusted using data that does not belong to the straightening operation performed with this specific straightening system.

[0043] Therefore, in some embodiments, the machine identification also includes information about the machine manufacturer or a group of machine manufacturers to which the corresponding machine parameters apply. This ensures that the measuring unit can only work effectively with a specific class of forming machines. This is advantageous in terms of production reliability.

[0044] According to a further development, the measuring unit is designed as a standalone measuring unit that can be operated remotely from an associated forming machine and / or remotely from an associated evaluation unit, wherein the measuring unit has at least one remote data transmission interface (RDI) between the measuring unit and the forming machine and / or between the measuring unit and the evaluation unit. This provides the user or group of users with the greatest possible freedom regarding the installation of the measuring unit, for example, in a production hall. Different users working on different forming machines can share the same measuring unit, whereby the risk of confusion is automatically eliminated by the inventive data handling.

[0045] According to a further development, the measuring unit is designed as a mobile measuring unit, which can be operated remotely from an associated forming machine and positioned at different locations in space. The measuring unit can, for example, be mounted on a mobile base, allowing it to be set up remotely from a forming machine if necessary, but can also be pushed or pulled close to a forming machine or moved by means of its own drive to ensure short travel distances for setting up the forming machine.

[0046] In some embodiments, the measuring unit is provided with mechanical coupling structures for detachably coupling the measuring unit to a forming machine with complementary mechanical coupling structures. This can significantly simplify the transfer of a manufactured molded part (rod-shaped section or molded part with a straightened section) to the measuring unit; the transfer can easily be automated if necessary. However, even in this case, machine identification is useful, for example, since an operator of another forming machine may want to use the coupled measuring unit to insert and measure their molded part. In this case, it would automatically be ensured that the straightening geometry of the straightening system of the forming machine of the connected forming machine is not adjusted due to the measurement data determined with the foreign part.

[0047] A measuring unit can have several or all of these properties, so that, for example, the measuring unit can be designed as a self-sufficient, mobile measuring unit with mechanical coupling structures of the type mentioned.

[0048] A further possibility for increasing the flexibility in the use of the overall system is that at least one transport unit is provided for the position-defined reception of a section straightened by a straightening system of a forming machine and for transporting the straightened section to a measuring unit arranged remotely from the forming machine in such a way that a straightening plane-specific measurement can be carried out on the straightened section at the measuring unit, which allows a clear assignment of the curvature components represented by the measurement data to the different straightening planes of the roller straighteners.

[0049] This enables a leveling-level-specific assignment of measurement data to the leveling system, even if the measuring unit is located remotely from the forming machine and the molded part to be measured must be transported over a longer distance. The provision of such a transport unit creates further degrees of freedom in the spatial design of a production system with multiple forming machines and a measuring unit that can be used for multiple forming machines.

[0050] In principle, many technologies can be used to transmit data between the individual components of a manufacturing system (e.g., workpiece identification data, machine identification data, measurement data, etc.). In some embodiments, the forming machine comprises first components, and the measuring unit and / or the evaluation unit comprise complementary second components of a detachable interface for transmitting data, signals, and / or power. For example, a measuring unit can be connected to a forming machine via a connector for transmitting data, signals, and power. Once the work is completed, the measuring unit can be used in a similar manner on another forming machine. The use of cable connections, Near Field Communication (NFC) or Radio Frequency Identification (RFID) transponders, standardized interfaces such as LISB-A or LISB-C, radio or Bluetooth transmissions, or wireless networks are also possible. Data can also be transmitted optically, for example, using QR codes or barcodes and corresponding reading units.

[0051] It is also possible for the workpiece identification to be applied directly to the separated molded part with the straightened section or to the rod-shaped section, for example, by laser engraving, color marking, or the like. Alternatively, a separate data carrier can be attached to the molded part to be measured, for example, an RFID chip, a barcode, a QR code, or the like.

[0052] For variants that use a transport unit to transport the molded part to be measured from the forming machine to the measuring unit, data exchange can also take place using the transport unit. For this purpose, a data storage device can be attached to the transport unit, which can be written to and read from wirelessly using RFID technology, for example, or via a wired connection. Corresponding transmission units can be attached to the forming machine and the measuring unit to write to and read from the data storage device.

[0060] DETAILED DESCRIPTION OF THE EMBODIMENTS

[0061] Examples of methods and systems for setting up straightening systems 400 for straightening continuous wire-shaped or tubular material are explained below. A straightening system comprises two roller straighteners 400-1 and 400-2 connected in series with straightening planes oriented perpendicular to each other. During the setup procedure, a measuring unit 500 is used to measure residual curvatures on the straightened material.

[0062] Fig. 1 shows components of a wire processing system designed and configured to process elongated workpieces 110 in the form of metallic wires, which are available as a workpiece supply in the form of a so-called coil 112, i.e., a wire bundle wound like a spool. In a computer-numerically controlled manufacturing process, more or less large quantities of similar or dissimilar shaped parts are produced from the workpiece material by forming. Shaped parts can generally be bent two-dimensionally or three-dimensionally, but can also be in the form of straight bars (e.g., in straightening machines or bar-assembling machines). The Cartesian xyz machine coordinate system serves to better describe directions and positional relationships.

[0063] Fig. 1 shows components of a forming machine 200 in the form of a feed device 200 for feeding the elongated wire-shaped workpiece material to another forming machine, which can be designed, for example, as a bending machine. The feed device is a forming machine that produces a straightened wire from more or less curved wire from the wound wire stock by forming it.

[0064] One task of the feed device 200 is to feed the wire to the downstream forming machine or its feed device in a straightened form (residual curvature close to zero within the tolerance range) at any time and as precisely as possible at the speed required at that time. The feed device 200 has its own control unit 290, which communicates with the control unit of the forming machine. The functionalities of the two control units can be integrated into a single control unit. The feed unit can be designed, for example, according to the feed unit of WO 2023 / 072818 A1.

[0065] The feed device comprises a receiving device for receiving the workpiece supply in the form of a coil 112 and the downstream straightening system 400 for straightening the workpiece before it enters the forming machine. The workpiece supply (coil) is held on an interchangeable reel, which is mounted for rotation about a horizontal or vertical axis of rotation and can be actively rotated by means of a reel drive. The unwound wire passes through a tension compensation device, an auxiliary feed device, and a flat buffer storage device and is then fed essentially horizontally to the straightening system 400. For further details and variants, reference is made to WO 2023 / 072818 A1, the disclosure of which regarding the structure of the feed device is incorporated into this description by reference.

[0066] The straightening system 400 comprises two independently adjustable roller straighteners 400-1, 400-2, arranged directly one behind the other, each having a number of axially parallel straightening rollers R1 to R7 (Rx). Seven straightening rollers are provided in each case, but other numbers, e.g., five to nine, are also possible. The rotational axes of the straightening rollers of the straightening devices arranged one behind the other are aligned orthogonally to each other.

[0067] In a roller straightener, the straightening rollers, due to their off-center alignment with respect to a neutral axis of the material to be straightened, generate alternating bends that deform the material to be straightened into the plastic range and thus straighten it. In contrast to a roller straightener, the straightening rollers here are passive, or not rotationally driven, meaning there are no drives for rotating the straightening rollers. The wire is pulled through the roller straighteners. For this purpose, a feed device 285 is provided, which is arranged downstream of the straightening system 400 in the direction of material flow and serves, among other things, to pull the wire material through the two roller straighteners 400-1, 400-2 of the straightening system 400 toward downstream components.

[0068] The components of the straightening system 400 are supported by a frame part, in which the control unit 290 of the feed device can also be housed. The frame part also supports the feed device 285. In the example, the feed device 285 is designed as a roller feed and, in other embodiments, can also be designed as a belt feed device or gripper feed. Further details are explained using the example of the first roller straightener 400-1, which operates in the vertical plane (xz plane). The first roller straightener 400-1 has seven passive straightening rollers R1, ... R7 with mutually parallel, horizontal axes of rotation, which are arranged alternately on opposite sides of a passage path (parallel to the x-axis) in a passage direction. During operation of the straightening system, the straightening rollers, with their circumferential sections touching the material 110 to be straightened, define the effective straightening geometry of the roller straightener. The first roller straightener 400-1 essentially changes the curvature only in a vertical plane (xz plane), the straightening plane. The second roller straightener 400-2, responsible for straightening in a horizontal plane, has a similar design; here, the straightening roller rotation axes run vertically.

[0069] In the example case, all seven straightening rollers are designed as automatically adjustable straightening rollers and can be automatically adjusted bidirectionally in response to control signals from the control unit 290 by means of servomotor drives (e.g. drive 405) independently of one another in a feed direction oriented perpendicular to the feed direction (parallel to the z-axis).

[0070] There are also variants in which all straightening rollers are manually adjustable. Adjustment screws and position indicators can be provided for this purpose. There are also examples in which some of the straightening rollers (e.g., two, three, or four) are automatically adjustable, while others (e.g., three, four, or five) are manually adjustable.

[0071] Due to the multitude of adjustment options, a highly experienced machine operator is required to correctly adjust a roller straightener. In any case, the adjustment process, or setup, requires a considerable amount of time.

[0072] The feed device further comprises a cutting device 270, with which, during the adjustment work on the straightening system 400, test-straightened preforms 115 in the form of rod-shaped sections are cut from the supplied wire and thus prepared for a straightness test. In the example, an automated cutting device 270 is provided; alternatively, a manually operable cutting device can be provided.

[0073] The straight preforms 115 or wire rods separated by the cutting device are checked for straightness and residual curvature using the measuring unit 500. The measuring unit can be designed, for example, according to the measuring unit of WO 2023 / 072818 A1. The measuring unit 500 of the exemplary embodiment shown in Fig. 1 is an independent or self-contained unit, which, in the example, is installed several meters away from the feed device 200 in the same production hall.

[0074] To perform a measurement, the cut wire sections are transported to the measuring unit via a transport path 280. Special measures are taken to ensure that the rotational position of the material bar intended for measurement remains unchanged around its longitudinal axis, so that the wire is measured in the rotational position in which it passed through the straightening system.

[0075] The measuring unit 500 is configured for a straightening plane-specific measurement, which allows a clear assignment of the curvature components represented by the measurement data to the different straightening planes of the roller straighteners. The measuring unit comprises devices for fixing the straightened section at two spaced-apart fixing points such that for each of the fixing points, only one vertical position and one transverse position of the rod-shaped straightening material is specified, such that a section of the rod-shaped straightening material lying between the fixing points is free of forces except for gravity. Furthermore, devices are provided for measuring a position of the straightening material in a measuring plane lying between the fixing points. The residual curvature can then be determined using position data for the position of the straightening material at the fixing points and in the measuring plane.

[0076] The measurement data determined during the measurement of the residual curvature are transmitted from the measuring unit by means of remote data transmission (RDT) via a first data path DP-1 to an evaluation unit 600.

[0077] The evaluation unit 600 is configured by suitable hardware and software to evaluate the measurement data, thereby determining a feed strategy for the straightening rollers, and transmitting straightening system control data RSSD corresponding to the feed strategy to the control unit 290 of the feed device via a second data path DP-2. The straightening geometry of the straightening system 400 is then changed by changing the feed position of at least one deliverable straightening roller in such a way that a residual curvature of a subsequently straightened section of the material to be straightened is improved by changing the straightening geometry with respect to a desired residual curvature.

[0078] In the example of Fig. 1, the evaluation unit 600 is a functional component of the forming machine 200, which has the straightening system 400. The evaluation unit communicates directly with the control unit 290; it can use the same computer unit as the control unit.

[0079] In addition to the forming machine, which includes the feeder 200, the production hall houses numerous other forming machines with associated feeders, which house straightening systems with orthogonal roller straighteners. These also need to be reset from time to time, for example, when changing to a new workpiece material.

[0080] The measuring unit 500 is available to all users of the forming machines located in the production hall for straightness measurements.

[0081] This inherently poses the risk that a specific straightening system could be adjusted based on measurement data obtained from a straightened section originating from a different straightening system. This makes targeted setup impossible, and can lead to quality losses or even production downtime. To reliably prevent such sources of error and thus increase process reliability, special measures are in place to ensure secure interaction between the measuring unit and the forming machines equipped with a straightening system.

[0082] Secured interaction automatically ensures, among other things, that the measuring unit only functions with compatible forming machines. For example, interaction is prevented when using workpieces of unknown origin, an incompatible measuring device, or an incompatible forming machine. Among other things, the display of system-specific straightening system setting data can be prevented if compatibility is not present. Secured interaction and data transmission between the measuring unit and the evaluation unit / control unit can be implemented, for example, using a connector.

[0083] In the system, a mix-up-proof data exchange system for exchanging data between each of the forming machines having a straightening system, the measuring unit and an evaluation unit ensures that the straightening geometry of a selected straightening system can be changed exclusively on the basis of measurement data determined on a molded part that was manufactured from straightened material using the selected straightening system.

[0084] A targeted data exchange between all components used during a setup operation is organized in such a way that misuse is excluded. To enable the overall system to support such a secure process flow, a memory 292 is provided, which the control unit 290 can access and in which certain data can be stored securely against changes. The memory can be integrated into the control unit 290 or, related to the control unit, be an external memory that can be addressed and used via remote data transmission. Furthermore, a special software module is installed in the control unit 290, which functions as a test module 295 within the scope of a security check explained later.

[0085] Each forming machine with a straightening system is assigned an individual machine identification (MA-ID). The machine identification is a data set that contains, for example, a machine number and, if necessary, other information in coded form suitable for uniquely identifying the machine, such as the machine manufacturer, year of manufacture, type of straightening system, etc. All forming machines in a machine group will differ in at least one of these parameters, ensuring unique machine identification.

[0086] Furthermore, each molded part 115, which is separated from the straightened workpiece after passing through the straightening system and is to be measured by the measuring unit, receives an individual workpiece identification WS-ID, which is assigned to the molded part or the straightened section of the molded part to be measured. The workpiece identification can also be a data set containing a multitude of individualizing parameters for the straightened section to be measured. These include, for example, the workpiece material, cross-section, a timestamp to define the time of straightening, and a length parameter to characterize the length of the straightened section to be measured available for measurement.

[0087] By linking the workpiece identification and the machine identification for an individual straightening operation performed with the straightening system, specific first straightening operation identification data (ROID-1) are then obtained for this individual straightening operation. This data contains information about which machine straightened which specific workpiece (i.e., which specific straightened section) at which time.

[0088] The first straightening operation identification data are then stored or stored in the memory 292 accessible to the control unit 290. The memory content thus documents that a specific straightening operation has taken place with the straightening system 400, which has resulted in the workpiece identifiable by workpiece identification. In the exemplary embodiment of Fig. 1, the workpiece identification WS-ID is physically attached to the rod-shaped section 115 marked therewith and transported with it to the further stations. In the example, a data carrier 120 in the form of an RFID chip is attached to the rod-shaped section. This data carrier can be read contactlessly and contains the workpiece identification information in coded form. The RFID chip is attached to one side of the rod-shaped section 115 in such a way that it simultaneously identifies the rotational position in which the material to be straightened passed through the straightening system. For example, the RFID chip can be attached to the top of the rod-shaped section before it is separated, so that the rod can later be inserted into the measuring unit 500 with the same orientation, with the RFID chip facing upwards again.

[0089] The machine identification MA-ID is transmitted directly via cable to the evaluation unit 600.

[0090] A straightness measurement is then performed on the rod-shaped section using the measuring unit 500. The measurement data determined on the rod-shaped section are transmitted via the first data path DP-1 to the evaluation unit 600. An RFID reader 125 is also attached to the measuring unit, which reads the data carrier 120 with the workpiece identification WS-ID. Thus, a workpiece identification WS-ID can be transmitted from the measuring unit 500 to the evaluation unit 600 together with the measurement data determined on the workpiece.

[0091] A link between the workpiece identification WS-ID received by the selection unit 600 and the machine identification MA-ID received by the evaluation unit represents measurement-specific second alignment operation identification data ROID-2.

[0092] By evaluating the measured data, the evaluation unit 600 determines a feed strategy which essentially defines which straightening rollers (one or more) should be fed in which direction and to what extent in order to improve the straightening result or reduce the residual curvature. The evaluation unit 600 uses, among other things, information on the type of straightening system 400 as well as its design data and other data. The input data is processed using artificial intelligence (Kl) techniques. Straightening system adjustment data RSSD is determined with the aid of the evaluation unit. The straightening system adjustment data contains the information relating to the adjustment of the straightening rollers in a form that can be processed by the control unit 290 so that the control unit can adjust the straightening rollers accordingly. These straightening system positioning data RSSD are transmitted from the evaluation unit 600 to the control unit 290 of the forming machine via a second data path DP-2. Together with this data set, the second straightening operation identification data ROID-2 assigned to these straightening system positioning data by the evaluation unit 600 are transmitted to the control unit via the second data path DP-2. The overall transmitted information then contains details about which type of straightening system was used to straighten the specific workpiece and how the position of adjustable straightening rollers may need to be adjusted to improve the straightening result.

[0093] The control unit 290 could then use the information directly to control the roller straightener or the straightening system. However, to avoid adjustment errors, a safety check is systematically performed using a test module 295 of the control unit. The second straightening operation identification data ROID-2 received from the evaluation unit is compared with the first straightening operation identification data ROID-1 stored in the memory 292 in a comparison operation. Normally, these data will match, thus verifying that the straightening system adjustment data were determined based on the previously straightened rod-shaped section, and not based on measurement data determined on another workpiece.

[0094] If the data match, an action is triggered which, in the example case, consists in adjusting one or more of the adjustable straightening rollers according to the straightening system setting data RSSD calculated by the evaluation unit in order to optimize the straightening geometry.

[0095] In addition to this regular procedure, however, scenarios are also conceivable in which, for example, confusion could occur. For example, it may be that the measuring unit 500 was recently used by another user to measure a rod-shaped section that was manufactured on a different forming machine with a different straightening system. This workpiece would also contain measurement data that cannot be seen to relate to a different straightening operation. However, the "foreign workpiece" would have a different workpiece identification WS-ID, which would then be sent along with the measurement data via the first data path DP-1 to the evaluation unit. This would create second straightening operation identification data ROID-2, which would then contain information about the incorrect workpiece identification. Accordingly, the test module 295 would determine that the measurement data was not obtained from a workpiece that was produced with the connected straightening system 400.This would block, rather than enable, adjustment of the alignment geometry. The system can be configured to display a warning, for example.

[0096] In other words, during testing using the test module, it would become apparent that the measurement data on the basis of which the evaluation unit calculated a feed strategy were not determined using a workpiece that was leveled with the leveling system 400. Adjustment of the leveling geometry would then automatically be prevented.

[0097] In the embodiment of Fig. 1, the evaluation unit 600 is connected, with respect to the data flow, directly to the feed device 200 with the straightening system to be tested, in such a way that confusion regarding the underlying machine is excluded. Numerous other configurations are possible. The evaluation unit can, for example, be integrated there as part of the measuring unit 500. The evaluation unit can also be located remotely from the measuring unit and the forming machine. The evaluation unit can also operate decentrally, e.g., as part of a central computer that also controls other processes in the production hall (see Fig. 2).

[0098] In a start-up configuration, the workpiece identification data WS-ID and machine identification data MA-ID are transferred from the forming machine to the evaluation unit 600. On the other hand, this data can also be stored in the memory 295 of the control unit during many setup operations. This has the advantage that if a similar or identical configuration (workpiece, machine, etc.) is to be processed at a later time, this data is already available and can be retrieved from the memory and then transferred to the evaluation unit.

[0099] In the following description of other embodiments, for reasons of clarity, the same reference numerals are used for the same or similar features or components as in the embodiment of Fig. 1.

[0100] The embodiment of Fig. 2 corresponds in large part to that of Fig. 1 , but here, unlike the first embodiment, a decentralized evaluation unit 600 is provided. This is integrated neither into the measuring unit nor into the control unit of the forming machine, but is connected to both the measuring unit 500 and the control unit 290 via corresponding remote data transmission paths (DP-1, DP-2) for data exchange. The evaluation unit 600 can, for example, be a module of a central computer that also controls other processes in a production hall. All evaluation operations of measurement data acquired from molded parts produced by different forming machines are evaluated by this common evaluation unit.

[0101] The embodiment of Fig. 3 differs from the embodiment of Fig. 1 in that the forming machine containing the straightening system 400, in addition to the components also present in the variant of Fig. 1, also has a forming device 300 which comprises one or more forming tools and is configured to apply one or more bends to the initially straight material to be straightened by forming, so that a bent shaped part 115B is created, which is then separated from the fed straightened material. The shaped part 115B has one or more sections which were no longer formed after straightening, so that they form a straightened section over a sufficiently large part of their length, the curvature of which is meaningful with regard to the straightening geometry of the straightening system.Analogous to the first case, the molded part is then transported to the measuring unit 500, and a measurement is performed on a substantially straight, straightened section. The measurement data thus obtained have essentially the same significance with regard to the straightening geometry as the measurement data obtained from a rod-shaped section. A curved molded part can be advantageous in this respect because it is easier to ensure that the measurement data allows for a precise, unambiguous assignment of the curvature components to the individual straightening planes.

[0102] In the previous embodiments, the measuring unit 500 is arranged at a distance from the forming machine having the straightening system 400, so that the workpiece to be measured must be transported there via a transport path. In the embodiment of Fig. 4, the measuring unit 500 is designed as a stationary measuring unit in such a way that the measuring unit can be coupled via a mechanical and electrical interface 510 to the forming machine that is currently being set up. For this purpose, the measuring unit 500 has mechanical coupling structures for detachably coupling the measuring unit to the forming machine, which has complementary mechanical coupling structures. Furthermore, complementary interface components for transmitting data, signals and / or electrical power are provided.

[0103] The measuring unit 500 is designed as a mobile measuring unit and can therefore be used not only on a single forming machine, but also on other forming machines with suitable coupling structures. This variant makes it particularly easy to ensure that the workpiece to be measured is measured in the orientation in which it passed through the straightening system. The transfer can be relatively easily automated if necessary, but it is also possible for a user to remove a molded part to be measured and place it into the coupled measuring unit.

[0104] The schematic Fig. 5 is a particularly clear example of a configuration in which a single measuring unit 500 is assigned to several forming machines in a machine group. In the example case, this is a mobile measuring unit into which the evaluation unit 600 is integrated. Suitable radio transmitter units and radio receiver units are provided for data exchange. The figure shows a simplified example of a highly productive manufacturing system that may have a machine group with several essentially identical or very similar forming machines. Since workpieces that were straightened with different straightening systems are measured with the same measuring unit, there is a fundamental risk that measurement data will be confused and assigned to the wrong workpieces. With the help of the safety check mentioned above, such sources of error are systematically excluded. For example, the straightening system of the forming machine shown above (with machine identification (MA-ID)x) cannot be adjusted using straightening geometry setting data obtained from the measurement of a molded part that was manufactured with the lower forming machine (machine identification (MA-ID)y).

[0105] The schematic Fig. 6 shows a forming machine (machine identification MA-ID) in a group with several identical or similar forming machines, to which only a single measuring unit 500 is assigned. The measuring unit is arranged at a distance from all forming machines. For transporting a finished molded part from the forming machine to the measuring device 500 and for transmitting the relevant data from the forming machine via the measuring unit to the evaluation unit, a transport unit 700 is provided. This transport unit is designed such that it can pick up a molded part, straightened by a straightening system of a forming machine, with a straight section to be measured, in a defined position and transport it from the forming machine to the measuring unit (and back). The transport unit can, as shown, be designed as a movable transport unit (with rollers or wheels), or possibly simply as a portable transport unit that can be grasped by an operator and carried between the stations on the forming machine and on the measuring unit.

[0106] A storage location for the transport unit 700 is provided in the area of the forming machine, allowing the transport unit to be positioned in a defined position on the forming device. This allows the molded part to be measured to be easily transferred into the transport unit 700 with the correct orientation. The transport unit also serves as a tool for transferring data between the cooperating components. For this purpose, the transport unit has an RFID chip 710, i.e., a data storage device that can be wirelessly written with relevant information. The forming machine has a corresponding writing device for storing, for example, the machine identification and, after a straightening operation, also the workpiece identification on the picked-up workpiece.

[0107] The measuring unit 500 includes an RFID read / write head, allowing the information stored in the RFID chip (in particular, machine identification and workpiece identification) to be read at the measuring unit. The measurement data acquired at the measuring unit is stored in the memory of the RFID chip. The data is then physically transported to the evaluation unit 600 using the transport unit 700, where it can be read.

[0108] Alternatively, it is also possible for the evaluation unit 600 to be integrated into the measuring device 500. Then, the results of the evaluation unit's calculations, i.e., the straightening system setting data RSSD, can also be transported from the measuring unit 500 to the control unit 290 of the forming machine using the transport unit 700.

[0109] Using such a configuration, the straightening system can be set up quickly and effectively using the following procedure, for example. The starting point is a workpiece change, whereby a new wire is threaded into the forming machine. Geometric data for the new workpiece material and the straightening devices can be entered into the control system or read in, for example via barcode. In an initial configuration, the transport unit 700 with the RFID chip 710 is located at its storage location, which can be located, for example, in the area of the operating unit of the forming machine. As soon as the data on the new workpiece material is available in the control unit and the transport unit is located at its storage location, automatic data is transferred to the RFID chip 710 of the transport unit 700.When the transport unit is removed from the storage location, the machine automatically detects that a measuring program is about to run as part of the setup routine. Automatic operation is then no longer possible, and the program for the straightening sequence is prepared in the control unit.

[0110] The transport unit 700 is then inserted into its defined receiving position on the forming machine, for example, onto a linear conveyor or a holder. The straightening program can then be started at the push of a button. First, a defined number of bars are produced and disposed of in a scrap box for safety reasons. Then, the bar-shaped section to be measured is produced and placed into the transport unit.

[0111] The transport unit 700 can then be removed from the forming machine and carried or moved to the measuring unit 500 and inserted into its receiving location in the measuring unit. The rod-shaped section to be measured then lies freely within the measuring unit. The stored workpiece identifications and the machine identifications are read from the RFID chip by the measuring unit or its read / write head. The measuring program is started via a user interface on the measuring unit 500. After its completion, the raw measured values can be displayed on a screen if required.

[0112] It should be noted here that the raw measured values only provide an operator with an orientation regarding the degree of residual curvature, but not a targeted adjustment of the straightening system. This is only possible after the straightening system adjustment data have been calculated based on the measured data using the evaluation unit 600.

[0113] These setting values for the straightening devices are then transferred to the RFID chip 710 of the transport unit. The transport unit can be removed from the measuring unit 500, and the measured molded part can be disposed of or stored. The transport unit can then be carried back to its storage location on the forming machine and used there. Setting values for the roller straightener, i.e., the straightening system setting data (RSSD), are then transferred via RFID.

[0114] Depending on whether the 400 straightening system is automatically adjustable using suitable actuators or manually adjustable, the processes can vary. In the case of manual adjustment, a window can open on the control unit's display and show the setting values, which can then be adjusted by the operator on the affected straightening rollers or their actuators. In a fully automated version, the display of the setting values can be omitted, and the adjustable rollers are automatically adjusted via their corresponding drives according to the straightening system's setting data. The processes are repeated cyclically until the straightness of the measured bar section is within the specified tolerances.
